Description

保護素子、ヒューズ素子
 本発明は、電流経路上に実装され、定格を超える電流が流れた時の自己発熱、あるいは発熱体の発熱により溶断し電流経路を遮断するヒューズエレメントを用いた保護素子及びヒューズ素子に関する。
 本出願は、日本国において2015年5月28日に出願された日本特許出願番号特願2015-109098を基礎として優先権を主張するものであり、この出願は参照されることにより、本出願に援用される。
 充電して繰り返し利用することのできる二次電池の多くは、バッテリパックに加工されてユーザに提供される。特に重量エネルギ密度の高いリチウムイオン二次電池においては、ユーザ及び電子機器の安全を確保するために、一般的に、過充電保護、過放電保護等のいくつもの保護回路をバッテリパックに内蔵し、所定の場合にバッテリパックの出力を遮断する機能を有している。
 この種の保護素子には、バッテリパックに内蔵されたFETスイッチを用いて出力のON/OFFを行うことにより、バッテリパックの過充電保護又は過放電保護動作を行うものがある。しかしながら、何らかの原因でFETスイッチが短絡破壊した場合、雷サージ等が印加されて瞬間的な大電流が流れた場合、あるいはバッテリセルの寿命によって出力電圧が異常に低下したり、逆に過大異常電圧を出力した場合であっても、バッテリパックや電子機器は、発火等の事故から保護されなければならない。そこで、このような想定し得るいかなる異常状態においても、バッテリセルの出力を安全に遮断するために、外部からの信号によって電流経路を遮断する機能を有するヒューズからなる保護素子が用いられている。
 図19(A)及び図19(B)に示すように、このようなリチウムイオン二次電池等向けの保護回路の保護素子100としては、絶縁基板101上に形成され、電流経路上に接続された第1及び第2の電極102,103と、第1及び第2の電極102,103間に亘ってヒューズエレメント104を接続して電流経路の一部をなし、この電流経路上のヒューズエレメント104を、過電流による自己発熱、あるいは保護素子100内部に設けた発熱体105によって溶断するものがある。このような保護素子100では、溶融した液体状のヒューズエレメント104を第1及び第2の電極102,103上、及び第1及び第2の電極102,103の間に設けられ発熱体105と接続された発熱体引出電極107上に集めることにより電流経路を遮断する。
 また、図19に記載されているような保護素子100においては、リフローはんだ付け等により実装される際の加熱により溶融しないように、一般的に、ヒューズエレメント104として融点が300℃以上のPb入り高融点半田が用いられている。また、ヒューズエレメント104を加熱すると酸化が進み溶断を阻害するため、ヒューズエレメント104に生成された酸化膜を除去するとともに、ヒューズエレメント104の濡れ性を向上させるためにフラックス106を積層することも行われている。

 近年のリチウムイオン二次電池の高容量化、高出力化に伴い、リチウムイオン二次電池向けの保護回路の保護素子100についても、定格の向上が求められている。定格を向上させ、より多くの電流を流すためには、ヒューズエレメント104の導体抵抗を下げることが求められ、ヒューズエレメント104の大型化が必須となる。
 ここで、ヒューズエレメント104はPbやSn等の金属を主成分とする為、一般的に線膨張係数が大きい。このため、ヒューズエレメント104は、保護素子100が実装された電子機器の使用環境における周囲温度によって膨張と収縮を繰り返す。しかし、ヒューズエレメント104は、接続用ハンダ等によって第1、第2の電極102,103及び発熱体引出電極107と固定されているため、膨張、収縮に伴う応力が、接続用ハンダや各電極102,103,107、あるいはヒューズエレメント104に加わる。この応力は、ヒューズエレメント104の体積の大型化に伴って増大する。
 また、絶縁基板101は主としてセラミックが用いられる為、線膨張係数は金属であるヒューズエレメント104に比べて非常に小さい。このため、周囲温度の変動によって、ヒューズエレメント104と絶縁基板101間にも応力が掛かり、ヒューズエレメント104そのものや、第1、第2の電極102,103、発熱体引出電極107との接合箇所や、ヒューズエレメント104の各電極102,103,107と接合されていない溶断部位に応力歪みが集中し、破壊してしまうおそれがあった。
 このように、ヒューズエレメント104や、ヒューズエレメント104との接合部位に破断が生じると、溶断特性が変動し、所定の温度や過電流によっては溶断しない、あるいは溶断時間が延びる等、所定の溶断特性を維持することが出来なくなるおそれがある。
 そこで、本発明は、ヒューズエレメントの大型化に伴って増大する応力を緩和し、周囲温度の変化によっても安定した溶断特性を維持することができる保護素子及びヒューズ素子を提供することを目的とする。
 上述した課題を解決するために、本発明に係る保護素子は、第1の電極及び第2の電極と、上記第1、第2の電極間にわたって接続されたヒューズエレメントと、上記ヒューズエレメントを支持する筐体とを備え、上記ヒューズエレメントは、上記筐体側の構成部材との間に弾性部材を介在して固定されているものである。
 また、本発明に係るヒューズ素子は、第1の電極及び第2の電極と、上記第1、第2の電極間にわたって接続されたヒューズエレメントと、上記ヒューズエレメントを支持する筐体とを備え、上記ヒューズエレメントは、上記筐体側の構成部材との間に弾性部材を介在して固定されているものである。
 本発明によれば、弾性部材は、素子筐体側の構成部材とヒューズエレメントとの間に介在することで、温度環境の変化に伴って発生する応力を吸収、緩和することができ、ヒューズエレメントや素子筐体側の構成部材に破断が生じることを防止することができる。

 以下、本発明が適用された保護素子及びヒューズ素子について、図面を参照しながら詳細に説明する。なお、本発明は、以下の実施形態のみに限定されるものではなく、本発明の要旨を逸脱しない範囲内において種々の変更が可能であることは勿論である。また、図面は模式的なものであり、各寸法の比率等は現実のものとは異なることがある。具体的な寸法等は以下の説明を参酌して判断すべきものである。また、図面相互間においても互いの寸法の関係や比率が異なる部分が含まれていることは勿論である。
 [保護素子の構成]
 図1(A)(B)に示すように、本発明が適用された保護素子10は、絶縁基板11と、絶縁基板11に積層され、絶縁層15に覆われた発熱体14と、絶縁基板11の両端に形成された第1の電極12及び第2の電極13と、絶縁層15上に発熱体14と重畳するように積層された発熱体引出電極16と、両端が第1、第2の電極12,13にそれぞれ接続され、中央部が発熱体引出電極16に接続されたヒューズエレメント17とを備え、絶縁基板11上に内部を保護するカバー部材18が取り付けられている。
 そして、保護素子10は、絶縁基板11に形成された第1、第2の電極12,13、発熱体14、絶縁層15、発熱体引出電極16、及びカバー部材18によって素子筐体を構成し、ヒューズエレメント17が、これら素子筐体側の構成部材との間に弾性部材20を介在して固定されている。
 絶縁基板11は、例えば、アルミナ、ガラスセラミックス、ムライト、ジルコニアなどの絶縁性を有する部材を用いて、例えば略方形状に形成されている。絶縁基板11は、その他にも、ガラスエポキシ基板、フェノール基板等のプリント配線基板に用いられる材料を用いてもよい。
 絶縁基板11の相対向する両端部には、第1、第2の電極12,13が形成されている。第1、第2の電極12,13は、それぞれ、AgやCu等の導電パターンによって形成されている。また、第1、第2の電極12,13は、絶縁基板11の表面11aより、キャスタレーションを介して裏面11bに形成された第1、第2の外部接続電極12a,13aと連続されている。保護素子10は、裏面11bに形成された第1、第2の外部接続電極12a,13aが、保護素子10が実装されるバッテリ回路等の回路基板に設けられた接続電極に接続されることにより、回路基板上に形成された電流経路の一部に組み込まれる。
 発熱体14は、比較的抵抗値が高く通電すると発熱する導電性を有する部材であって、例えばニクロム、W、Mo、Ru等又はこれらを含む材料からなる。発熱体14は、これらの合金あるいは組成物、化合物の粉状体を樹脂バインダ等と混合して、ペースト状にしたものを絶縁基板11上にスクリーン印刷技術を用いてパターン形成して、焼成する等によって形成することができる。
 また、保護素子10は、発熱体14を覆うように絶縁層15が設けられ、この絶縁層15を介して発熱体14に対向するように発熱体引出電極16が形成される。発熱体引出電極16はヒューズエレメント17が接続され、これにより発熱体14は、絶縁層15及び発熱体引出電極16を介してヒューズエレメント17と重畳される。絶縁層15は、発熱体14の保護及び絶縁を図るとともに、発熱体14の熱を効率よくヒューズエレメント17へ伝えるために設けられ、例えばガラス層からなる。なお、保護素子10は、発熱体14の熱を効率良くヒューズエレメント17に伝えるために、発熱体14と絶縁基板11の間にも絶縁層15を積層しても良い。
 なお、保護素子10は、発熱体14を、第1、第2の電極12,13が形成された絶縁基板11の表面11aと反対側の裏面11bに形成してもよく、あるいは、絶縁基板11の表面11aに第1、第2の電極12,13と隣接して形成してもよい。また、保護素子10は、発熱体14を、絶縁基板11の内部に形成してもよい。
 また、発熱体14は、一端が発熱体引出電極16と接続され、他端が発熱体電極19と接続されている。発熱体引出電極16は、絶縁基板11の表面11a上に形成されるとともに発熱体14と接続された下層部16aと、発熱体14と対向して絶縁層15上に積層されるとともにヒューズエレメント17と接続される上層部16bとを有する。これにより、発熱体14は、発熱体引出電極16を介してヒューズエレメント17と電気的に接続されている。なお、発熱体引出電極16は、絶縁層15を介して発熱体14に対向配置されることにより、ヒューズエレメント17を溶融させるとともに、溶融導体を凝集しやすくすることができる。
 また、発熱体電極19は、絶縁基板11の表面11a上に形成され、キャスタレーションを介して絶縁基板11の裏面11bに形成された発熱体給電電極19a(図13(A)参照)と連続されている。
 保護素子10は、第1の電極12から発熱体引出電極16を介して第2の電極13に跨ってヒューズエレメント17が接続されている。ヒューズエレメント17は、保護素子10の可溶導体として用いられ、通常使用時には第1、第2の電極12,13間を導通させ、保護素子10が組み込まれた外部回路の電流経路の一部を構成する。そして、ヒューズエレメント17は、定格を超える電流が通電することによって自己発熱(ジュール熱)により溶断し、あるいは発熱体14の発熱により溶断し、第1、第2の電極12,13間を遮断する。
 ヒューズエレメント17は、発熱体14の発熱や自己発熱により速やかに溶断される材料からなり、例えばSnを主成分とするPbフリーハンダ等の低融点金属を好適に用いることができる。また、ヒューズエレメント17は、In、Pb、Ag、Cu等の合金を用いてもよく、あるいはSnを主成分とするPbフリーハンダ等の低融点金属と、Ag、Cu又はこれらを主成分とする合金等の高融点金属との積層体であってもよい。
 ヒューズエレメント17は、第1、第2の電極12,13に設けられた接続用ハンダ21を介して、リフローはんだ付けによって容易に接続することができる。
 保護素子10は、ヒューズエレメント17が、絶縁層15及び発熱体引出電極16を介して、発熱体14と重畳した位置に設けられることにより、発熱体14が発した熱を効率よくヒューズエレメント17に伝え、速やかに溶断させることができる。
 なお、保護素子10は、定格を向上させ、より多くの電流を流すために、ヒューズエレメント17の導体抵抗を下げることが求められる。そのため、保護素子10は、ヒューズエレメント17の体積が増加し、大型化されている。
 図1に示すヒューズエレメント17は、第1、第2の電極12,13へ接続用ハンダ21等の接続材料により接続されるとともに、保護素子10の素子筐体側に設けられた発熱体引出電極16との間に介在されている弾性部材20が接続されている。
 [弾性部材20]
 弾性部材20は、保護素子10が実装された電子機器の使用環境の温度変化に伴い、ヒューズエレメント17と発熱体引出電極16、第1、第2の電極12,13等の素子筐体側の構成部材との線膨張係数の差に起因して生じる応力を緩和させるものである。すなわち、ヒューズエレメント17はSn等の金属材料によって形成することができ、線膨張係数がセラミック等により形成されている絶縁基板11よりも大きい。そのため、周囲の温度が上昇すると、第1、第2の電極12,13上に接続用ハンダ21によって固定されているヒューズエレメント17は、絶縁基板11上に形成された第1、第2の電極12,13や発熱体引出電極16との間に応力が発生する。
 例えば、保護素子10を電気自動車用のリチウムイオンバッテリーに用いた場合、使用環境によっては温度変化も広範囲になることが想定される。このため、保護素子10は、かかる温度サイクルによってヒューズエレメント17や絶縁基板11等の素子筐体側の構成部品が膨張と収縮を繰り返し、ヒューズエレメント17と素子筐体側との間に、線膨張係数の差に応じた応力歪みが発生する。
 弾性部材20は、素子筐体側の発熱体引出電極16とヒューズエレメント17との間に介在することで、当該応力を吸収、緩和することができ、発熱体引出電極16やヒューズエレメント17に破断が生じることを防止することができる。
 例えば、図2に示すように、保護素子10は、温度変化によってヒューズエレメント17が、第1の電極12と発熱体引出電極16との間、及び第2の電極13と発熱体引出電極16との間において膨張(図2(A))あるいは収縮(図2(B))し、発熱体引出電極16上に応力が集中する一方、ヒューズエレメント17の変化量に対して、絶縁基板11等の素子筐体側の変化量が小さく応力歪みが大きくなる場合にも、発熱体引出電極16上に設けられた弾性部材20がヒューズエレメント17の膨張変化に追従して変形し、ヒューズエレメント17や発熱体引出電極16等の素子筐体側に係る応力を緩和することができる。
 これにより、保護素子10は、ヒューズエレメント17や、素子筐体側の第1、第2の電極12,13や発熱体引出電極16等のヒューズエレメント17との接合部位に破断が生じることがない。したがって、保護素子10は、ヒューズエレメント17が発熱体14の発熱により所定の時間で溶断し、あるいは過電流の際に所定の時間で溶断し、溶断特性を維持することができる。
 なお、弾性部材20は、ヒューズエレメント17と素子筐体側との間に生じる応力を緩和できるものであればよく、弾性、粘弾性のいずれの性質を持つものでもよい。
 弾性部材20は、発熱体引出電極16とヒューズエレメント17との間に介在する場合、導電性を有する。これにより、弾性部材20を介してヒューズエレメント17と発熱体引出電極16とが電気的にも接続される。弾性部材20は、弾性を有する芯材20aに、ハンダコートやAgメッキ等により導電被覆し導電層20bを形成することにより、弾性及び導電性を備えることができる。なお、弾性部材20は、導電層20bを形成することなく、弾性及び導電性を有する部材のみで形成してもよい。
 また、弾性部材20は、表面をハンダ等の導電性を有する接合材料によって導電層20bを形成することにより、当該導電層20bによってヒューズエレメント17を発熱体引出電極16上に接合することができる。
 弾性部材20は、弾性を有する芯材として、弾性を有する導電材料を用いることが好ましい。例えば弾性部材20は、導電性繊維等の線状の導電材料を用いたシート状の織布又は不織布を用い、適宜ハンダコートやAgメッキ等の導電被覆を行うことにより形成することができる。
 また、弾性部材20は、多孔質性の材料を用いてもよく、例えば、PTFE(ポリテトラフルオロエチレン)等の多孔質性の樹脂シートを芯材20aとして用い、ハンダコートやAgメッキ等の導電被覆を行い導電層20bを設けることにより形成することができる。
 なお、保護素子10は、発熱体引出電極16及び弾性部材20を介して発熱体14の熱をヒューズエレメント17へ伝え、加熱するため、弾性部材20として、熱伝導性に優れる材料を用いることが好ましい。
 また、弾性部材20は、図3に示すように、導電性繊維や多孔質材料を用いて形成するとともに、ヒューズエレメント17の酸化を防止し、溶融を促進するフラックス22等の溶融促進剤を含浸させてもよい。これにより、弾性部材20は、発熱体14によって加熱されると含浸されていたフラックス22が滲み出し、ヒューズエレメント17の酸化を防止することができる。これにより、保護素子10は、ヒューズエレメント17の溶融を促進させ、第1、第2の電極12,13間を速やかに遮断することができる。
 なお、弾性部材20は、芯材20aとして線状の絶縁材料からなる織布又は不織布を用いるとともに、ヒューズエレメント17の溶融を促進するフラックス22等の溶融促進剤を含浸させてもよい。この場合、弾性部材20は、適宜ハンダコートやAgメッキ等により導電被覆し導電層20bを形成することにより導電性を備えることができる。
 [フラックス]
 また、保護素子10は、ヒューズエレメント17の酸化防止と、溶断時の酸化物除去及びハンダの流動性向上のために、ヒューズエレメント17の表面や裏面にフラックス22をコーティングしてもよい。フラックス22をコーティングすることにより、保護素子10の実使用時において、ヒューズエレメント17(例えばハンダ)の濡れ性を高めるとともに、ヒューズエレメント17が溶解している間の酸化物を除去し、速溶断性を向上させることができる。
 また、フラックス22をコーティングすることにより、ヒューズエレメント17の表面に、Snを主成分とするPbフリーハンダ等の酸化防止膜を形成した場合にも、当該酸化防止膜の酸化物を除去することができ、ヒューズエレメント17の酸化を効果的に防止し、速溶断性を維持、向上することができる。
 なお、第1、第2の電極12,13、発熱体引出電極16及び発熱体電極19は、例えばAgやCu等の導電パターンによって形成され、適宜、表面にSnメッキ、Ni/Auメッキ、Ni/Pdメッキ、Ni/Pd/Auメッキ等の保護層が形成されていることが好ましい。これにより、表面の酸化を防止するとともに、ヒューズエレメント17の接続用ハンダ21等の接続材料による第1、第2の電極12,13及び発熱体引出電極16の浸食を抑制することができる。
 [カバー部材]
 また、保護素子10は、ヒューズエレメント1が設けられた絶縁基板11の表面11a上に、内部を保護するとともに溶融したヒューズエレメント17の飛散を防止するカバー部材18が取り付けられている。カバー部材18は、各種エンジニアリングプラスチック、セラミックス等の絶縁性を有する部材により形成することができる。カバー部材18は、絶縁基板11の表面11a上に絶縁性接着剤によって接続され、これにより、ヒューズエレメント17を覆う。
 このような保護素子10は、発熱体給電電極19a、発熱体電極19、発熱体14、発熱体引出電極16、弾性部材20及びヒューズエレメント17に至る発熱体14への通電経路が形成される。また、保護素子10は、発熱体電極19が発熱体給電電極19aを介して発熱体14に通電させる外部回路と接続され、当該外部回路によって発熱体電極19とヒューズエレメント17にわたる通電が制御される。
 また、保護素子10は、ヒューズエレメント17が発熱体引出電極16と接続されることにより、発熱体14への通電経路の一部を構成する。したがって、保護素子10は、ヒューズエレメント17が溶融し、外部回路との接続が遮断されると、発熱体14への通電経路も遮断されるため、発熱を停止させることができる。
 [変形例1]
 なお、図1に示す保護素子10では、発熱体引出電極16上のみに弾性部材20を設け、ヒューズエレメント17を支持したが、図4に示すように、第1、第2の電極12,13上に弾性部材20を設け、発熱体引出電極16上に接続用ハンダ21を設けてもよい。図4に示す保護素子30では、第1の電極12上に設けられた弾性部材20によって、第1の電極12と発熱体引出電極16との間の応力が吸収、緩和され、第2の電極13上に設けられた弾性部材20によって、第2の電極13と発熱体引出電極16との間の応力が吸収、緩和される。
 なお、保護素子30は、上述したように、発熱体14を絶縁基板11の裏面11bに形成してもよい。このとき、保護素子30は、図5に示すように、発熱体引出電極16を絶縁基板11を挟んで発熱体14と重畳するとともに、発熱体引出電極16上に接続用ハンダ21を介してヒューズエレメント17を接続することが好ましい。これにより、発熱体引出電極16及び接続用ハンダ21を介して発熱体14の熱を効率よくヒューズエレメント17に伝えることができ、発熱体14の発熱後、速やかにヒューズエレメント17を溶断させることができる。
 [変形例2]
 また、図6に示すように、保護素子は、第1、第2の電極12,13上及び発熱体引出電極16上に、ハンダ等の接合材料によって導電層20bが形成された弾性部材20を設けてもよい。図6に示す保護素子40は、ヒューズエレメント17が、弾性部材20の導電層20bによって第1、第2の電極12,13上及び発熱体引出電極16上に接合されるとともに電気的導通が図られる。また、図6に示す保護素子40は、第1、第2の電極12,13上及び発熱体引出電極16上に設けられた各弾性部材20によってヒューズエレメント17と素子筐体側との間の応力が吸収、緩和される。
 [変形例3]
 また、図7に示すように、保護素子は、絶縁層15上に弾性部材20を設けてもよい。図7に示す保護素子50は、ヒューズエレメント17が、接続用ハンダ21によって第1、第2の電極12,13上及び発熱体引出電極16上に接合されるとともに電気的導通が図られている。また、保護素子50は、第1の電極12と発熱体引出電極16との間、及び第2の電極13と発熱体引出電極16との間の溶断部17aに、絶縁層15上に設けられた弾性部材20が接続されている。ヒューズエレメント17の溶断部17aとは、発熱体引出電極16及び第1、第2の電極12,13間に亘って接続されたヒューズエレメント17における溶断箇所をいい、具体的には、発熱体引出電極16と第1の電極12との間、及び発熱体引出電極16と第2の電極13との間をいう。
 この保護素子50では、ヒューズエレメント17が接続用ハンダ21によって第1、第2の電極12,13上及び発熱体引出電極16上に接合されることにより、膨張及び伸縮する箇所がこれら各電極12,13,16に固定されていない溶断部17aとなることから、当該溶断部17aに弾性部材20を設けることにより、効果的にヒューズエレメント17と素子筐体側との間の応力を吸収、緩和することができる。
 なお、図7に示す保護素子50においても、第1、第2の電極12,13及び発熱体引出電極16の1か所以上に弾性部材20を設けてヒューズエレメント17を接合させてもよい。
 [変形例4]
 また、図8に示すように、保護素子は、ヒューズエレメント17を覆うカバー部材18に弾性部材20を設けてもよい。図8に示す保護素子60は、ヒューズエレメント17が、接続用ハンダ21によって第1、第2の電極12,13上及び発熱体引出電極16上に接合されるとともに電気的導通が図られる。また、保護素子60は、ヒューズエレメント17とカバー部材18とに弾性部材20が接合されている。カバー部材18に設けられた弾性部材20は必ずしも導電性を備えている必要はない。
 この保護素子60は、ヒューズエレメント17と素子筐体側の構成部材であるカバー部材18との間に弾性部材20を介在させることにより、ヒューズエレメント17と素子筐体側との間の応力がカバー部材18側に寄せられ、カバー部材18に接続された弾性部材20によって吸収、緩和される。
 また、保護素子60において、発熱体引出電極16上にも弾性部材20を設けてヒューズエレメント17に接続することにより、ヒューズエレメント17の両面を弾性部材20で挟持してもよい。これにより、保護素子60は、絶縁基板11側及びカバー部材18側の両側において、効果的にヒューズエレメント17と素子筐体側との間の応力を吸収、緩和することができる。
 なお、保護素子60は、カバー部材18の他に、第1、第2の電極12,13、発熱体引出電極16、及び絶縁基板11と溶断部17aとの間の1か所以上に弾性部材20を設けてヒューズエレメント17に接続することにより、ヒューズエレメント17の両面を弾性部材20で挟持してもよい。
 [変形例5]
 また、図9に示すように、保護素子は、第1、第2の電極12,13を、素子筐体から独立して支持された金属板により構成してもよい。図9に示す保護素子70では、第1、第2の電極12,13は、大電流用途に対応可能な金属板により構成され、図示しない外部回路基板等の支持部材にねじ止めされることにより支持されている。絶縁基板11上には、発熱体14、絶縁層15、発熱体引出電極16、及び弾性部材20が設けられている。そして、保護素子70は、ヒューズエレメント17が第1、第2の電極12,13上に接続用ハンダ21を介して接続されるとともに、発熱体引出電極16との間に介在されている弾性部材20と接続されている。図9に示す保護素子70は、発熱体引出電極16上に設けられた弾性部材20によってヒューズエレメント17と図示しない支持機構に支持された第1、第2の電極12,13及び素子筐体側との間の応力が吸収、緩和される。
 また、保護素子70は、第1、第2の電極12、13上にも弾性部材20を設け、発熱体引出電極16上に設けられた弾性部材20とともに応力を吸収させてもよい。また、保護素子70は、第1、第2の電極12、13及び発熱体引出電極16の1か所以上に弾性部材20を設けるようにしてもよい。
 さらに、図10に示すように、保護素子70は、発熱体引出電極16上に弾性部材20を設けるとともに、絶縁層15上にも弾性部材20を設け、ヒューズエレメント17の溶断部17aにおける応力を吸収、緩和させてもよい。また、保護素子70は、絶縁層15上にのみ弾性部材20を設け、第1、第2の電極12,13及び発熱体引出電極16上には接続用ハンダ21を設けるようにしてもよい。あるいは、保護素子70は、絶縁層15上に弾性部材20を設けるとともに、第1、第2の電極12,13及び発熱体引出電極16の1か所以上に弾性部材20を設けるようにしてもよい。
 また、図11に示すように、保護素子70は、カバー部材18に弾性部材20を設けてもよい。カバー部材18に設けられた弾性部材20は必ずしも導電性を備えている必要はない。また、保護素子70は、カバー部材18に弾性部材20を設けるとともに、第1、第2の電極12,13、発熱体引出電極16及び絶縁層15の1か所以上に弾性部材20を設けるようにしてもよい。
 [保護素子の使用方法]
 次いで、これら保護素子10,30,40,50,60,70の使用形態について説明する。なお、以下では保護素子10について説明するが、保護素子30,40,50,60,70についても同様である。保護素子10は、図12に示すように、例えばリチウムイオン二次電池のバッテリパック80内の回路に組み込まれて用いられる。バッテリパック80は、例えば、合計4個のリチウムイオン二次電池のバッテリセル81a~81dからなるバッテリスタック82を有する。
 バッテリパック80は、バッテリスタック82と、バッテリスタック82の充放電を制御する充放電制御回路83と、バッテリスタック82の異常時に充電を遮断する本発明が適用された保護素子10と、各バッテリセル81a~81dの電圧を検出する検出回路84と、検出回路84の検出結果に応じて保護素子10の動作を制御する電流制御素子85とを備える。
 バッテリスタック82は、過充電及び過放電状態から保護するための制御を要するバッテリセル81a~81dが直列接続されたものであり、バッテリパック80の正極端子80a、負極端子80bを介して、着脱可能に充電装置86に接続され、充電装置86からの充電電圧が印加される。充電装置86により充電されたバッテリパック80は、正極端子80a、負極端子80bをバッテリで動作する電子機器に接続することによって、この電子機器を動作させることができる。
 充放電制御回路83は、バッテリスタック82から充電装置86に流れる電流経路に直列接続された2つの電流制御素子87,88と、これらの電流制御素子87,88の動作を制御する制御部89とを備える。電流制御素子87,88は、たとえば電界効果トランジスタ(以下、FETと呼ぶ。)により構成され、制御部89によりゲート電圧を制御することによって、バッテリスタック82の電流経路の導通と遮断とを制御する。制御部89は、充電装置86から電力供給を受けて動作し、検出回路84による検出結果に応じて、バッテリスタック82が過放電又は過充電であるとき、電流経路を遮断するように、電流制御素子87,88の動作を制御する。
 保護素子10は、たとえば、バッテリスタック82と充放電制御回路83との間の充放電電流経路上に接続され、その動作が電流制御素子85によって制御される。
 検出回路84は、各バッテリセル81a~81dと接続され、各バッテリセル81a~81dの電圧値を検出して、各電圧値を充放電制御回路83の制御部89に供給する。また、検出回路84は、いずれか1つのバッテリセル81a~81dが過充電電圧又は過放電電圧になったときに電流制御素子85を制御する制御信号を出力する。
 電流制御素子85は、たとえばFETにより構成され、検出回路84から出力される検出信号によって、バッテリセル81a~81dの電圧値が所定の過放電又は過充電状態を超える電圧になったとき、保護素子10を動作させて、バッテリスタック82の充放電電流経路を電流制御素子87,88のスイッチ動作によらず遮断するように制御する。
 以上のような構成からなるバッテリパック80において、本発明が適用された保護素子10は、図13に示すような回路構成を有する。すなわち、保護素子10は、発熱体引出電極16を介して第1、第2の外部接続電極12a,13a間にわたって直列接続されたヒューズエレメント17と、ヒューズエレメント17の接続点を介して通電して発熱させることによってヒューズエレメント17を溶融する発熱体14とからなる回路構成である。また、保護素子10では、たとえば、ヒューズエレメント17が第1、第2の外部接続電極12a,13aを介してバッテリパック80の充放電電流経路上に直列接続され、発熱体14が発熱体電極19の発熱体給電電極19aを介して電流制御素子85と接続される。保護素子10の第1の外部接続電極12aはバッテリスタック82の一方の開放端側に接続され、第2の外部接続電極13aはバッテリパック80の正極端子80a側に接続される。
 [溶断工程]
 このような回路構成からなる保護素子10は、バッテリパック80の電流経路を遮断する必要が生じた場合に、図14(A)に示すように、バッテリパック80に設けられた電流制御素子85によって発熱体14が通電、発熱される。これにより、図14(B)に示すように、保護素子10は、発熱体14の発熱により、バッテリパック80の電流経路上に組み込まれたヒューズエレメント17が溶融され、ヒューズエレメント17の溶融導体が、濡れ性の高い発熱体引出電極16及び第1、第2の電極12,13に引き寄せられることによりヒューズエレメント17が溶断される。これにより、図14(C)に示すように、保護素子10は、確実に第1の電極12~発熱体引出電極16~第2の電極13の間を溶断させ(図13(B))、バッテリパック80の電流経路を遮断することができる。また、ヒューズエレメント17が溶断することにより、発熱体14への給電も停止される。
 なお、本発明の保護素子10は、リチウムイオン二次電池のバッテリパックに用いる場合に限らず、電気信号による電流経路の遮断を必要とする様々な用途にももちろん応用可能である。
 [ヒューズ素子]
 次いで、本発明が適用されたヒューズ素子について説明する。なお、上述した保護素子10と同様の部材については同一の符号を付してその詳細を省略する。図15に示すように、本発明が適用されたヒューズ素子90は、絶縁基板11と、絶縁基板11の両端に形成された第1の電極12及び第2の電極13と、両端が第1、第2の電極12,13にそれぞれ接続され、第1、第2の電極12,13間を導通させるヒューズエレメント17とを備え、絶縁基板11上に内部を保護するカバー部材18が取り付けられている。
 そして、ヒューズ素子90は、絶縁基板11に形成された第1、第2の電極12,13及びカバー部材18によって素子筐体を構成し、ヒューズエレメント17が、これら素子筐体側の構成部材との間に弾性部材20を介在して固定されている。
 例えば、ヒューズ素子90は、第1及び第2の電極12,13上に、弾性部材20を介してヒューズエレメント17が接続されている。弾性部材20は、ハンダ等の接合材料によって導電層20aを構成することにより、第1、第2の電極12,13上にヒューズエレメント17を導通可能に接続することができる。
 そして、ヒューズ素子90は、素子筐体側の第1、第2の電極12,13とヒューズエレメント17との間に弾性部材20を介在させることで、周囲の温度が変化しヒューズエレメント17が膨張あるいは収縮した場合にも、第1、第2の電極12,13とヒューズエレメント17との間の応力を吸収、緩和することができ、第1、第2の電極12,13やヒューズエレメント17に破断が生じることを防止することができる。
 [回路構成]
 このようなヒューズ素子90は、図16(A)に示す回路構成を有する。ヒューズ素子90は、第1、第2の外部接続電極12a,13aを介して外部回路に実装されることにより、当該外部回路の電流経路上に組み込まれる。ヒューズ素子90は、ヒューズエレメント17に所定の定格電流が流れている間は、自己発熱によっても溶断することがない。そして、ヒューズ素子90は、定格を超える過電流が通電するとヒューズエレメント17が自己発熱によって溶断し、第1、第2の電極12,13間を遮断することにより、当該外部回路の電流経路を遮断する(図16(B))。
 [変形例6]
 また、ヒューズ素子は、図17に示すように、絶縁基板11上に弾性部材20を設けてもよい。図17に示すヒューズ素子91は、第1、第2の電極12,13上に替えて、絶縁基板11上に弾性部材20を設けることにより、ヒューズエレメント17の第1の電極12と第2の電極13との間の溶断部17aに、弾性部材20が接続される。ヒューズ素子91において、ヒューズエレメント17の溶断部17aとは、第1、第2の電極12,13間に亘って接続されたヒューズエレメント17における溶断箇所をいい、具体的には、第1の電極12と第2の電極13との間をいう。
 このヒューズ素子91では、ヒューズエレメント17が接続用ハンダ21によって第1、第2の電極12,13上に接合されることにより、膨張及び伸縮する箇所がこれら各電極12,13に固定されていない溶断部17aとなることから、当該溶断部17aに弾性部材20を設けることにより、効果的にヒューズエレメント17と素子筐体側との間の応力を吸収、緩和することができる。
 なお、ヒューズ素子91においても、第1、第2の電極12,13の1か所以上に弾性部材20を設けてヒューズエレメント17を接合させてもよい。
 [変形例7]
 また、図18に示すように、ヒューズ素子は、カバー部材18に弾性部材20を設けてもよい。図18に示すヒューズ素子92は、ヒューズエレメント17が、接続用ハンダ21によって第1、第2の電極12,13上に接合されるとともに電気的導通が図られる。また、ヒューズ素子92は、ヒューズエレメント17とカバー部材18とに弾性部材20が接合されている。カバー部材18に設けられた弾性部材20は必ずしも導電性を備えている必要はない。
 このヒューズ素子92は、ヒューズエレメント17と素子筐体側の構成部材であるカバー部材18との間に弾性部材20を介在させることにより、ヒューズエレメント17と素子筐体側との間の応力がカバー部材18側に寄せられ、カバー部材18に接続された弾性部材20によって吸収、緩和される。
 また、ヒューズ素子92において、絶縁基板11上にも弾性部材20を設け、ヒューズエレメント17の両面を弾性部材20で挟持してもよい。これにより、ヒューズ素子92は、絶縁基板11側及びカバー部材18側の両面において、効果的にヒューズエレメント17と素子筐体側との間の応力を吸収、緩和することができる。
 なお、ヒューズ素子92は、カバー部材18の他に、第1、第2の電極12,13及び絶縁基板11と溶断部17aとの間の1か所以上に弾性部材20を設けることにより、ヒューズエレメント17の両面を弾性部材20で挟持してもよい。

Claims (23)

  1.  第1の電極及び第2の電極と、
     上記第1、第2の電極間にわたって接続されたヒューズエレメントと、
     上記ヒューズエレメントを支持する筐体とを備え、
     上記ヒューズエレメントは、上記筐体側の構成部材との間に弾性部材を介在して固定されている保護素子。
  2.  上記筐体を構成し、上記第1、第2の電極が設けられた絶縁基板と、
     上記絶縁基板に設けられた発熱体と、
     上記発熱体を被覆する絶縁層と、
     上記絶縁層上に設けられ、上記発熱体と接続されるとともに上記ヒューズエレメントと接続された発熱体引出電極とを備え、
     上記ヒューズエレメントは、上記第1の電極、上記第2の電極、又は上記発熱体引出電極の1か所以上との間に、導電性を有する上記弾性部材が介在されている請求項1記載の保護素子。
  3.  上記ヒューズエレメントは、上記弾性部材によって上記第1の電極、上記第2の電極、又は上記発熱体引出電極の1か所以上と接合されている請求項2記載の保護素子。
  4.  上記筐体を構成し、上記第1、第2の電極が設けられた絶縁基板と、
     上記絶縁基板に設けられた発熱体と、
     上記発熱体を被覆する絶縁層と、
     上記絶縁層上に設けられ、上記発熱体と接続されるとともに上記ヒューズエレメントと接続された発熱体引出電極とを備え、
     上記ヒューズエレメントは、上記絶縁層との間に上記弾性部材を介在して固定されている請求項1記載の保護素子。
  5.  上記筐体を構成し、上記ヒューズエレメントを覆うカバー部材を備え、
     上記ヒューズエレメントは、上記カバー部材との間に上記弾性部材を介在して固定されている請求項1~4のいずれか1項に記載の保護素子。
  6.  上記第1、第2の電極は、上記筐体から独立して支持された金属板である請求項1~4のいずれか1項に記載の保護素子。
  7.  上記弾性部材は、多孔質材料が用いられている請求項1~4のいずれか1項に記載の保護素子。
  8.  上記弾性部材は、線状の導電材料からなる織布又は不織布が用いられている請求項1~4のいずれか1項に記載の保護素子。
  9.  上記弾性部材は、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項7に記載の保護素子。
  10.  上記弾性部材は、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項8に記載の保護素子。
  11.  上記弾性部材は、線状の絶縁材料からなる織布又は不織布が用いられ、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項1~4のいずれか1項に記載の保護素子。
  12.  上記弾性部材は、線状の絶縁材料からなる織布又は不織布が用いられ、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項5に記載の保護素子。
  13.  第1の電極及び第2の電極と、
     上記第1、第2の電極間にわたって接続されたヒューズエレメントと、
     上記ヒューズエレメントを支持する筐体とを備え、
     上記ヒューズエレメントは、上記筐体側の構成部材との間に弾性部材を介在して固定されているヒューズ素子。
  14.  上記筐体を構成し、上記第1、第2の電極が設けられた絶縁基板を有し、
     上記弾性部材は導電性を有し、上記ヒューズエレメントと上記第1の電極及び/又は上記第2の電極との間に介在されている請求項13記載のヒューズ素子。
  15.  上記ヒューズエレメントは、上記弾性部材によって上記第1の電極及び/又は上記第2の電極に接合されている請求項14記載のヒューズ素子。
  16.  上記筐体を構成し、上記第1、第2の電極が設けられた絶縁基板を有し、
     上記ヒューズエレメントは、上記絶縁基板との間に上記弾性部材を介在して固定されている請求項13記載のヒューズ素子。
  17.  上記筐体を構成し、上記ヒューズエレメントを覆うカバー部材を備え、
     上記ヒューズエレメントは、上記カバー部材との間に上記弾性部材を介在して固定されている請求項13~16のいずれか1項に記載のヒューズ素子。
  18.  上記弾性部材は、多孔質材料が用いられている請求項13~16のいずれか1項に記載のヒューズ素子。
  19.  上記弾性部材は、線状の導電材料からなる織布又は不織布が用いられている請求項13~16のいずれか1項に記載のヒューズ素子。
  20.  上記弾性部材は、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項18に記載のヒューズ素子。
  21.  上記弾性部材は、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項19に記載のヒューズ素子。
  22.  上記弾性部材は、線状の絶縁材料からなる織布又は不織布が用いられ、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項13~16のいずれか1項に記載のヒューズ素子。
  23.  上記弾性部材は、線状の絶縁材料からなる織布又は不織布が用いられ、上記ヒューズエレメントの溶融を促進する材料が含浸されている請求項17に記載のヒューズ素子。
