 コールドスプレー法による成膜装置において、ノズルから噴射される粉末を簡素な構成で高速化することができるノズル等を提供する。ノズルは、材料の粉末をガスと共に噴射し、該粉末を基材の表面に固相状態のままで吹き付けて堆積させることにより皮膜を形成する成膜装置において用いられるノズルであって、粉末をガスと共に通過させる通路51aが内部に形成されたノズル管51と、ノズル管51の先端部に設けられ、該先端部から出射した粉末及びガスを通過させる筒状をなす拡大管52であって、基端側の端面における内壁側面間の幅Wがノズル管51の先端部における通路51aの幅D1よりも広い拡大管52とを備える。

Description

ノズル、成膜装置及び皮膜の形成方法
 本発明は、コールドスプレー法による成膜装置用のノズル、成膜装置及び皮膜の形成方法に関する。
 近年、金属皮膜の形成方法として、コールドスプレー法が知られている(例えば特許文献1~4参照)。コールドスプレー法とは、材料の粉末を、融点又は軟化点以下の温度の高圧ガスと共にノズルから噴射し、固相状態のまま基材に衝突させることにより、基材の表面に皮膜を形成する方法である。コールドスプレー法においては、溶射法と比較して低い温度で加工が行われるので、相変態がなく酸化も抑制された金属皮膜を得ることができる。また、熱応力の影響を緩和することもできる。さらに、基材及び皮膜となる材料がともに金属である場合、金属材料の粉末が基材(又は先に形成された皮膜)に衝突した際に粉末と基材との間で塑性変形が生じてアンカー効果が得られると共に、互いの酸化皮膜が破壊されて新生面同士による金属結合が生じるので、密着強度の高い積層体を得ることができる。
 ノズルとしては通常、基端側から先端側に向けて幅が徐々に狭くなった後、再び先端に向けて幅が広がる先細末広形状のノズル(所謂ラバルノズル)が用いられる。高圧ガス及び材料の粉末は、このラバルノズルを通過する際に加速されて噴射される。
 このようなコールドスプレー法においては、ノズルから噴射される粉末を高速にするほど緻密な皮膜を形成することができ、膜質の向上を図ることが可能になると共に、適用可能な皮膜材料の種類を増やすことができる。

 ノズルから噴射される粉末を高速にする方法として、高圧ガスとして一般的に使用される窒素や空気の代わりに、より高速化が可能なヘリウムガスを用いることが考えられる。しかしながら、ヘリウムガスは非常に高価であるので、皮膜の製造コストが上昇してしまう。また、成膜装置に対して高耐圧の設備を設ける必要が生じるので、現実的ではない。
 上記特許文献3の図21には、コールドスプレー用の噴射ノズル装置として、本体部の先端に接続される加速ノズルの構造が開示されている。しかしながら、この加速ノズルは構造が複雑であると共に、粉体の流路の内壁にもガスを供給する必要があるため、装置全体の構成が複雑かつ大がかりとなり、実用化が困難である。
 本発明は、上記に鑑みてなされたものであって、コールドスプレー法において使用される粉末の噴射速度を簡素な構成で高速化することができるノズル、及びこのようなノズルを備えた成膜装置及び皮膜の形成方法を提供することを目的とする。
 上述した課題を解決し、目的を達成するために、本発明に係るノズルは、材料の粉末をガスと共に噴射し、前記粉末を基材の表面に固相状態のままで吹き付けて堆積させることにより皮膜を形成する成膜装置において用いられるノズルであって、前記粉末を前記ガスと共に通過させる通路が内部に形成されたノズル管と、前記ノズル管の先端部に設けられ、該先端部から出射した前記粉末及び前記ガスを通過させる筒状部材であって、前記基端側の端面における内壁側面間の幅が前記ノズル管の先端部における前記通路の幅よりも広い筒状部材と、を備えることを特徴とする。
 上記ノズルにおいて、前記筒状部材の前記基端側の端面は、前記ノズル管の先端部との接続部を除いて閉じていることを特徴とする。
 上記ノズルは、当該ノズルの中心軸を含む断面において、前記ノズル管の先端部における前記通路の内壁面と前記筒状部材の前記基端側の端面とのなす角度が270°以下であることを特徴とする。
 上記ノズルにおいて、前記筒状部材の前記基端側の端面における内壁側面間の幅は、前記ノズル管の先端部における前記通路の幅の1.1倍以上1.4倍以下であることを特徴とする。
 上記ノズルにおいて、前記筒状部材の長さは、前記ノズル管の先端部における前記通路の幅の3倍以上5倍以下であることを特徴とする。
 上記ノズルは、当該ノズルの中心軸と直交する断面において、前記ノズル管及び前記筒状部材が円形状、楕円形状、矩形状、又は多角形状をなすことを特徴とする。
 本発明に係る成膜装置は、前記ノズルと、前記粉末を圧縮されたガスと混合して前記ノズルに供給するガス粉末混合部と、前記ガス粉末混合部に前記圧縮されたガスを導入するガス室と、前記ガス粉末混合部に前記粉末を供給する粉末供給部と、を備えることを特徴とする。
 本発明に係る皮膜の形成方法は、基材表面に、皮膜材料の粉体を、前記成膜装置により、ガスと共に加速し、固相状態のままで吹き付けて堆積させることにより、前記基材に皮膜を形成する工程を含むことを特徴とする。
 本発明によれば、基端側の内壁側面間の幅がノズル管の先端部における通路の幅よりも広い筒状部材をノズル管の先端部に設けるので、ノズル管から出射したガスを急激に膨張させて加速することができる。従って、ノズルからガスと共に噴射される粉末の噴射速度を簡素な装置で高速化することが可能となる。

 以下、本発明を実施するための形態を、図面を参照しながら詳細に説明する。なお、以下の実施の形態により本発明が限定されるものではない。また、以下の説明において参照する各図は、本発明の内容を理解し得る程度に形状、大きさ、及び位置関係を概略的に示してあるに過ぎない。即ち、本発明は各図で例示された形状、大きさ、及び位置関係のみに限定されるものではない。
(実施の形態)
 図1は、本発明の実施の形態に係る成膜装置の構成を示す模式図である。図1に示すように、本実施の形態に係る成膜装置1は、コールドスプレー法による成膜装置であり、高圧ガス(圧縮ガス)を加熱するガス加熱器2と、成膜材料の粉末を収容してスプレーガン4に供給する粉末供給装置3と、加熱された高圧ガスを粉末と混合してノズル5に導入するスプレーガン4と、ガス加熱器2及び粉末供給装置3に対する高圧ガスの供給量をそれぞれ調節するバルブ6及び7とを備える。スプレーガン4は、高圧ガスと共に粉末を噴射するノズル5を含んでいる。
 高圧ガスとしては、安価な空気や、ヘリウム、窒素等の不活性ガスが使用される。ガス加熱器2に供給された高圧ガスは、材料の粉末の融点よりも低い範囲の温度に加熱された後、スプレーガン4に導入される。高圧ガスの加熱温度は、好ましくは150~900℃である。
 一方、粉末供給装置3に供給された高圧ガスは、粉末供給装置3内の粉末をスプレーガン4に所定の吐出量となるように供給する。
 加熱された高圧ガスは、ノズル5を通過することにより超音速流(空気及び窒素の場合、約340m/s以上、ヘリウムの場合、約1000m/s以上)となって噴射される。この際の高圧ガスのガス圧力は、0.3~5MPa程度とすることが好ましい。高圧ガスの圧力をこの程度に調整することにより、基材100に対する皮膜101の密着強度の向上を図ることができるからである。より好ましくは、3~5MPa程度の圧力で処理すると良い。
 このような成膜装置1において、基材100をスプレーガン4に向けて配置すると共に、成膜材料の粉末を粉末供給装置3に投入し、ガス加熱器2及び粉末供給装置3への高圧ガスの供給を開始する。それにより、スプレーガン4に供給された粉末が、この高圧ガスの超音速流の中に投入されて加速され、ノズル5から噴射される。この粉末が、固相状態のまま基材100に高速で衝突して堆積することにより、皮膜101が形成される。
 図2は、ノズル5の外観を概略的に示す斜視図である。また、図3は、ノズル5の先端部を拡大して示す縦断面図(ノズル5の中心軸を含む断面図)である。図4は、ノズル5を噴射口の正面から見た平面図である。図2~図4に示すように、ノズル5は、粉末を通過させる通路51aが内部に形成されたノズル管51と、該ノズル管51の先端部に設けられた筒状部材である拡大管52とを備える。本実施の形態において、ノズル管51及び拡大管52の噴射口は矩形状をなしている。なお、図3に示す白抜き矢印の長さは、ノズル5に導入された粉末の速度を模式的に表す。また、図3に示す一点鎖線の矢印は、ノズル管51から拡大管52に出射した高圧ガスの流れを模式的に表す。
 ノズル管51の通路51aは、基端側(図1に示すスプレーガン4側)から先端側(拡大管52側)に向けて幅Dが一旦狭くなった後、再び先端に向けて幅Dが広がる末広形状をなしている。なお、このような形状の通路が設けられたノズルはラバルノズルと呼ばれ、通路51aの幅Dが最も狭い部分はスロートと呼ばれる。スプレーガン4からガスと共に導入された粉末は、スロート51bを通過する際に加速され、ノズル管51の先端から拡大管52内に噴射される。
 拡大管52は、基端側の内壁側面間の幅Wがノズル管51の出射端面51cにおける通路51aの幅D1よりも広い筒状部材である。拡大管52の基端側の端面52aはノズル管51との接続部を除いて閉じており、拡大管52の先端側の端面52bは開放されている。ノズル管51から噴射されたガスは、拡大管52において急激に膨張して加速される。この膨張したガスと共に粉末も加速され、拡大管52の先端から外部に向けて噴射される。
 次に、拡大管52の寸法について説明する。拡大管52は、ノズル管51から出射した高圧ガスを急激に膨張させ、さらに、内壁側面に沿って進行させる。そのため、拡大管52の基端側の内壁側面間の幅Wは、出射端面51cにおける通路51aの幅D1よりも広くなっている。好ましくは、拡大管52の幅Wを、通路51aの幅D1の約1.1倍以上1.4倍以下、より好ましくは1.2倍程度にすると良い。また、拡大管52の長さLについては、膨張した高圧ガス及び粉末を整流しつつ充分に加速させるため、幅D1の約3倍以上5倍以下、より好ましくは4倍程度にすると良い。
 次に、拡大管52の基端側の端面52aの形状について説明する。図3においては、ノズル管51の先端部(出射端面51c近傍)における通路51aの内壁面51dと拡大管52の端面52aとのなす角度θを270°としているが、両者のなす角度θはこれに限定されない。好ましくは、角度θを270°以下にすると良い。図5は、拡大管の基端側の形状の参考例を示す縦断面図である。また、図6は、拡大管の基端側の形状の変形例を示す縦断面図である。
 図5に示すように、ノズル管51の先端部における通路51aの内壁面51dと拡大管53の端面53aとのなす角度θを270°より大きくする場合、即ち、通路51aの出射端面51cに対して拡大管53の端面53aを後退させる場合、拡大管53内に、高圧ガスの膨張及び加速に寄与しない領域53bが生じてしまう。そのため、高圧ガス及び粉末の加速は可能であるものの、ロスも生じてしまう。
 これに対し、図6に示すように、ノズル管51の先端部における通路51aの内壁面51dと拡大管54の端面54aとのなす角度θを270°以下とする場合、即ち、通路51aの出射端面51cに対して拡大管54の端面54aを前進させる場合、高圧ガスの膨張及び加速に寄与しない領域を低減させることができる。そのため、高圧ガス及び粉末を効率良く加速させることが可能となる。
 以上説明したように、本実施の形態によれば、ノズル管51の先端部に拡大管52を設けるので、ノズル管51から噴射される粉末を簡素な構成で高速化することが可能となる。従って、緻密な皮膜を形成することができ、膜質の向上を図ることが可能となる。また、本実施の形態によれば、拡大管52を設けない従来の構成と同程度のガス消費量で、粉末を従来よりも高速化することができるので、製造コストの増加を招くことなく、高品質な皮膜を形成する、或いは、多様な種類の皮膜を形成することが可能となる。さらに、本実施の形態によれば、従来よりも少ないガスの供給量で、従来と同程度の粉末の速度を維持することができるので、皮膜の製造コストを低減することが可能となる。
(変形例1)
 次に、本発明の実施の形態の変形例1について説明する。図7は、本実施の形態に係るノズルの形状の変形例を示す斜視図である。また、図8~図10は、本実施の形態に係るノズルの形状の変形例を示す平面図である。
 ノズル管51及び拡大管52を噴射口の正面からみた形状(言い換えると、ノズル5の中心軸と直交する断面における形状)は矩形状に限定されない。例えば図7及び図8に示すノズル管51A及び拡大管52Aのように、円形状としても良い。また、図9に示すノズル管51B及び拡大管52Bのように、楕円形状としても良い。或いは、図10に示すノズル管51C及び拡大管52Cのように、六角形等の多角形状としても良い。好ましくは、ノズル管51A~51C及び拡大管52A~52Cの断面形状を互いに相似にすると良いが、これに限定されるものではない。いずれにしても、ノズル管51A~51Cの出射端面における通路の幅D1に対して、拡大管52A~52Cの内壁側面間の幅Wを大きくすることにより、ノズル管51から出射する高圧ガスを急激に膨張させることができれば良い。
(変形例2)
 次に、本発明の実施の形態の変形例2について説明する。図11は、本実施の形態に係るノズルが有するノズル管の形状の変形例を示す縦断面図である。上記実施の形態においては、ノズル管51としてラバルノズルを適用したが、ノズルの形状はこれに限定されない。例えば図11に示すように、先端部55aが狭くなった先細ノズル55の先端に拡大管52を取り付けても良い。この場合も、先細ノズル55から出射した高圧ガスを拡大管52において急激に膨張させて加速することができる。

Claims (8)

  1.  材料の粉末をガスと共に噴射し、前記粉末を基材の表面に固相状態のままで吹き付けて堆積させることにより皮膜を形成する成膜装置において用いられるノズルであって、
     前記粉末を前記ガスと共に通過させる通路が内部に形成されたノズル管と、
     前記ノズル管の先端部に設けられ、該先端部から出射した前記粉末及び前記ガスを通過させる筒状部材であって、前記基端側の端面における内壁側面間の幅が前記ノズル管の先端部における前記通路の幅よりも広い筒状部材と、
    を備えることを特徴とするノズル。
  2.  前記筒状部材の前記基端側の端面は、前記ノズル管の先端部との接続部を除いて閉じていることを特徴とする請求項1に記載のノズル。
  3.  当該ノズルの中心軸を含む断面において、前記ノズル管の先端部における前記通路の内壁面と前記筒状部材の前記基端側の端面とのなす角度は270°以下であることを特徴とする請求項1又は2に記載のノズル。
  4.  前記筒状部材の前記基端側の端面における内壁側面間の幅は、前記ノズル管の先端部における前記通路の幅の1.1倍以上1.4倍以下であることを特徴とする請求項1~3のいずれか1項に記載のノズル。
  5.  前記筒状部材の長さは、前記ノズル管の先端部における前記通路の幅の3倍以上5倍以下であることを特徴とする請求項1~4のいずれか1項に記載のノズル。
  6.  当該ノズルの中心軸と直交する断面において、前記ノズル管及び前記筒状部材は、円形状、楕円形状、矩形状、又は多角形状をなすことを特徴とする請求項1~5のいずれか1項に記載のノズル。
  7.  請求項1~6のいずれか1項に記載のノズルと、
     前記粉末を圧縮されたガスと混合して前記ノズルに供給するガス粉末混合部と、
     前記ガス粉末混合部に前記圧縮されたガスを導入するガス室と、
     前記ガス粉末混合部に前記粉末を供給する粉末供給部と、
    を備えることを特徴とする成膜装置。
  8.  基材表面に、皮膜材料の粉体を、請求項7に記載の成膜装置により、ガスと共に加速し、固相状態のままで吹き付けて堆積させることにより、前記基材に皮膜を形成する工程を含むことを特徴とする皮膜の形成方法。
