Abstract
Description
電気脱塩(EDI)は、イオン輸送を達成するためにイオン交換膜と電位を使用して、水性液体からイオンが取り除かれる水処理プロセスである。従来のイオン交換のような他の浄水技術と異なり、酸又は苛性ソーダのような化学薬品の使用を要求せず、超純水を生産するために使用することができる。電気透析(ED)及び逆電気透析(EDR)は、水及び他の流体からイオン等を取り除く電気化学の分離プロセスである。
従来のイオン交換膜としては、例えば、特許文献1~2に記載されたものが知られている。
<1> 成分Aとして、波長365nmの光に対する吸光係数が3×102mL・g-1・cm-1以上である重合開始剤、成分Bとして、25℃で液体の重合開始剤、及び、成分Cとして、式CLで表される重合性化合物を含有し、成分Aと成分Bの質量比が15:85~85:15である高分子膜形成用組成物、

本明細書における基(原子団)の表記において、置換及び無置換を記していない表記は、置換基を有さないものと共に置換基を有するものをも包含するものである。例えば、「アルキル基」とは、置換基を有さないアルキル基(無置換アルキル基)のみならず、置換基を有するアルキル基(置換アルキル基)をも包含するものである。
また、本明細書における化学構造式は、水素原子を省略した簡略構造式で記載する場合もある。
なお、本明細書中において、“(メタ)アクリレート”はアクリレート及びメタクリレートを表し、“(メタ)アクリル”はアクリル及びメタクリルを表し、“(メタ)アクリロイル”はアクリロイル及びメタクリロイルを表す。
また、本発明において、「質量%」と「重量%」とは同義であり、「質量部」と「重量部」とは同義である。
また、本発明において、好ましい態様の組み合わせは、より好ましい態様である。
本発明に高分子膜形成用組成物(以下、「組成物」ともいう。)は、成分Aとして、波長365nmの光に対する吸光係数が3×102mL・g-1・cm-1以上である重合開始剤、成分Bとして、25℃で液体の重合開始剤、及び、成分Cとして、式CLで表される重合性化合物を含有する。
式CL中、L1はアルキレン基又はアルケニレン基を表す。Ra、Rb、Rc及びRdはそれぞれ独立に、アルキル基又はアリール基を表し、RaとRbと、及び/又は、RcとRdとは互いに結合して環を形成してもよく、n1及びn2はそれぞれ独立に、1~10の整数を表し、X1 -とX2 -はそれぞれ独立に、有機又は無機のアニオンを表す。
特許文献1~2に記載のイオン交換膜は、透水率及び電気抵抗が大きく、電気透析に必要なエネルギーが大きいという問題があった。また、製膜に熱硬化を使用すると、少なくとも数時間の製膜時間が必要であった。本発明者等が鋭意検討した結果、成分Bのような室温で液体の重合開始剤と、非水溶性だが高感度の重合開始剤である成分Aとを同時に用いることにより、水溶性のモノマーである成分Cを光重合して製膜することができた。上記の態様によれば、製膜に要する時間を大幅に低減した上で、上述のような各種特性の顕著な向上が認められた。その作用機構は明確ではないが、以下のように推定している。
硬化に要する時間が長い熱硬化では、共重合成分同士が相分離し、均一な膜の形成が困難であるが、高感度の重合開始剤を用いた光硬化や短時間の熱硬化では、硬化時間が短いために、成分が相分離する前に硬化が完了し、均一な膜が形成され、電気抵抗や透水率が低減されていると推定される。
また、上記の熱水耐性が良化した要因は定かではないが、硬化時間が長い例では、高強度のUVが長時間照射されたことにより、膜構造の一部が破壊されてしまい、熱水が膜中に含まれやすくなり、より膜構造変化が促進されたのに対し、本発明の高分子膜形成用組成物によるイオン硬化性膜ではUV照射時間が低減されたために均一な膜が得られ、熱水による膜構造変化が抑制されたと推定している。
以下、本発明の高分子膜を構成する、各成分について説明する。
本発明の高分子膜形成用組成物は、成分Aとして、波長365nmの光に対する吸光係数(以下、単に「吸光係数」ともいう。)が3×102mL・g-1・cm-1以上である重合開始剤を含む。
波長365nmの光に対する吸光係数は、重合開始剤1mgをアセトニトリル100mLに混合した資料の吸光度を測定し、測定値を下記式Iにより補正することにより算出することができる。

式I中、Aは吸光度の測定値を、Lは測定試料中の光路長(cm)を表す。
また、成分Aとしては、光重合開始剤が好ましく、光ラジカル重合開始剤がより好ましい。
オキシムエステル化合物としては、特開2000-80068号公報、特開2001-233842号公報、特表2004-534797号公報、特開2007-231000号公報、特開2009-134289号公報に記載の化合物を使用できる。
オキシムエステル化合物は、下記式O-1又は式O-2で表される化合物であることが好ましい。
RO1は、アルキル基、芳香族基又はアルキルオキシ基を表し、メチル基、エチル基、ベンジル基、フェニル基、ナフチル基、メトキシ基又はエトキシ基が好ましく、メチル基、エチル基、フェニル基又はメトキシ基がより好ましい。
RO2は、水素原子又はアルキル基を表し、水素原子又は置換アルキル基が好ましく、水素原子、Arと共に環を形成する置換アルキル基又はトルエンチオアルキル基がより好ましい。
また、Arは、炭素数4~20の基であることが好ましく、RO1は、炭素数1~30の基であることが好ましく、また、RO2は、炭素数1~50の基であることが好ましい。
Xは硫黄原子が好ましい。
RO3及びRO4は、芳香環上の任意の位置で結合することができる。
RO4はアルキル基、フェニル基、アルキル置換アミノ基、アリールチオ基、アルキルチオ基、アルコキシ基、アリールオキシ基又はハロゲン原子を表し、アルキル基、フェニル基、アリールチオ基又はハロゲン原子が好ましく、アルキル基、アリールチオ基又はハロゲン原子がより好ましく、アルキル基又はハロゲン原子が更に好ましい。アルキル基としては、炭素数1~5のアルキル基が好ましく、メチル基又はエチル基がより好ましい。ハロゲン原子としては、塩素原子、臭素原子又はフッ素原子が好ましい。
また、RO4の炭素数は、0~50であることが好ましく、0~20であることがより好ましい。
RO5は水素原子、アルキル基又はアリール基を表し、アルキル基が好ましい。アルキル基としては、炭素数1~5のアルキル基が好ましく、メチル基又はエチル基がより好ましい。アリール基としては、炭素数6~10のアリール基が好ましい。
RO6はアルキル基を表し、炭素数1~5のアルキル基が好ましく、メチル基又はエチル基がより好ましい。
RO7はアルキル基、フェニル基、アルキル置換アミノ基、アリールチオ基、アルキルチオ基、アルコキシ基、アリールオキシ基又はハロゲン原子を表し、アルキル基、フェニル基、アリールチオ基又はハロゲン原子が好ましく、アルキル基、アリールチオ基又はハロゲン原子がより好ましく、アリールチオ基が更に好ましい。アルキル基としては、炭素数1~5のアルキル基が好ましく、メチル基又はエチル基がより好ましい。アリールチオ基としては、炭素数6~12のアリールチオ基が好ましく、フェニルチオ基がより好ましい。
RO8はアルキル基を表し、炭素数1~10のアルキル基が好ましく、炭素数3~7nアルキル基がより好ましい。
Lo1は二価の連結基を表しており、カルボニル基又は単結合が好ましく、単結合がより好ましい。
no1及びno2はそれぞれ、式3又は式4における芳香環上のRO3の置換数を表し、no3は式5における芳香環上のRO4の置換数を表す。no4は式6における芳香環上のRO7の置換数を表す。
no1~no4はそれぞれ独立に、0~2の整数であることが好ましく、0又は1であることがより好ましい。
アシルホスフィンオキサイド化合物としては、化合物の構造中に式7又は式8で表される構造を有する化合物が例示できる。
具体例としては、イソブチリルメチルホスフィン酸メチルエステル、イソブチリルフェニルホスフィン酸メチルエステル、ピバロイルフェニルホスフィン酸メチルエステル、2-エチルヘキサノイルフェニルホスフィン酸メチルエステル、ピバロイルフェニルホスフィン酸イソプロピルエステル、p-トルイルフェニルホスフィン酸メチルエステル、o-トルイルフェニルホスフィン酸メチルエステル、2,4-ジメチルベンゾイルフェニルホスフィン酸メチルエステル、p-t-ブチルベンゾイルフェニルホスフィン酸イソプロピルエステル、アクリロイルフェニルホスフィン酸メチルエステル、イソブチリルジフェニルホスフィンオキサイド、2-エチルヘキサノイルジフェニルホスフィンオキサイド、o-トルイルジフェニルホスフィンオキサイド、p-t-ブチルベンゾイルジフェニルホスフィンオキサイド、3-ピリジルカルボニルジフェニルホスフィンオキサイド、アクリロイルジフェニルホスフィンオキサイド、ベンゾイルジフェニルホスフィンオキサイド、ピバロイルフェニルホスフィン酸ビニルエステル、アジポイルビスジフェニルホスフィンオキサイド、ピバロイルジフェニルホスフィンオキサイド、p-トルイルジフェニルホスフィンオキサイド、4-(t-ブチル)ベンゾイルジフェニルホスフィンオキサイド、テレフタロイルビスジフェニルホスフィンオキサイド、2-メチルベンゾイルジフェニルホスフィンオキサイド、2-メチル-2-エチルヘキサノイルジフェニルホスフィンオキサイド、1-メチル-シクロヘキサノイルジフェニルホスフィンオキサイド、2,4,6-トリメチルベンゾイルジフェニルホスフィンオキサイド等が挙げられる。
具体例としては、ビス(2,6-ジクロロベンゾイル)フェニルホスフィンオキサイド(MW:472.1)、ビス(2,6-ジクロロベンゾイル)-2,5-ジメチルフェニルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-4-エトキシフェニルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-4-プロピルフェニルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-2-ナフチルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-1-ナフチルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-4-クロロフェニルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-2,4-ジメトキシフェニルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)デシルホスフィンオキサイド、ビス(2,6-ジクロロベンゾイル)-4-オクチルフェニルホスフィンオキサイド、ビス(2,4,6-トリメチルベンゾイル)フェニルホスフィンオキサイド、ビス(2,4,6-トリメチルベンゾイル)-2,5-ジメチルフェニルホスフィンオキサイド、ビス(2,6-ジクロロ3,4,5-トリメトキシベンゾイル)-2,5-ジメチルフェニルホスフィンオキサイド(MW:632.3)、ビス(2,6-ジクロロ-3,4,5-トリメトキシベンゾイル)-4-エトキシフェニルホスフィンオキサイド、ビス(2-メチル-1-ナフトイル)-2,5-ジメチルフェニルホスフィンオキサイド、ビス(2-メチル-1-ナフトイル)-4-エトキシフェニルホスフィンオキサイド、ビス(2-メチル-1-ナフトイル)-2-ナフチルホスフィンオキサイド、ビス(2-メチル-1-ナフトイル)-4-プロピルフェニルホスフィンオキサイド、ビス(2-メチル-1-ナフトイル)-2,5-ジメチルフェニルホスフィンオキサイド、ビス(2-メトキシ-1-ナフトイル)-4-工トキシフェニルホスフィンオキサイド、ビス(2-クロロ-1-ナフトイル)-2,5-ジメチルフェニルホスフィンオキサイド、ビス(2,6-ジメトキシベンゾイル)-2,4,4-トリメチルペンチルホスフィンオキサイド等が挙げられる。
α-アミノアルキルケトン化合物としては、式AK-1で表されるα-アミノアルキルフェノン化合物であることが好ましい。
RA1、RA2は、式AK-1におけるRA1、RA2と同義であり、RA4及びRA5は、式AK-2におけるRA4及びRA5と同義である。
RA4及びRA5が互いに結合して複素環基を形成する場合、RA4及びRA5は、特に制限はなく適宜選択することができるが、RA4及びRA5が互いに結合して形成する複素環基は、例えば、モルホリノ基が好ましい。
成分Aの含有量は、組成物の全質量に対し、0.2~3質量%であることが好ましく、0.2~2.5質量%であることがより好ましく、0.3~2質量%であることが更に好ましく、0.3~1質量%であることが特に好ましい。
本発明の高分子膜形成用組成物は、成分Bとして、25℃で液体の重合開始剤を含む。
25℃で液体であるとは、融点が25℃以下であるものをいう。
なお、成分Bに該当する重合開始剤であっても、成分Aにも該当する重合開始剤は、成分Aであるとする。
成分Bは、成分Aに該当しない複数の重合開始剤を混合した混合物であってもよい。上記混合物の場合、混合物としての融点が25℃以下であれば、成分Bに該当するものとする。
また、成分Bとしては、光重合開始剤が好ましく、光ラジカル重合開始剤がより好ましい。
成分Bの含有量は、組成物の全質量に対し、0.4~2.5質量%であることが好ましく、0.4~2質量%であることがより好ましく、0.5~1質量%であることが更に好ましい。
また、成分Aの含有量と成分Bの含有量との質量比は、成分A:成分B=15:85~85:15であることが好ましく、25:75~60:40であることがより好ましく、40:60~55:45であることが更に好ましい。
本発明の高分子膜形成用組成物は、式CLで表される重合性化合物を有する。
式CL中、L1はアルキレン基又はアルケニレン基を表し、アルキレン基であることが好ましく、1,2-エチレン基又は2,2-ジメチル-1,3-プロピレン基であることがより好ましい。
上記アルキレン基及びアルケニレン基は、分岐を有していてもよいし、環構造を有していてもよい。
L1の炭素数は、2~10であることが好ましく、2~4であることがより好ましく、2であることが更に好ましい。
Ra、Rb、Rc及びRdはそれぞれ独立に、アルキル基又はアリール基を表し、アルキル基であることが好ましく、RaとRbと、及び/又は、RcとRdとが互いに結合して環を形成してもよい。中でも、RaとRbとが互いに結合して環を形成していることがより好ましく、また、RcとRdとが互いに結合して環を形成していることがより好ましく、RaとRbと、及び、RcとRdとが互いに結合して環を形成していることが特に好ましい。
RaとRbと、及び/又は、RcとRdとが互いに結合して環を形成する場合、RaとRbと、及び/又は、RcとRdとが互いに結合した基は、アルキレン基であることが好ましく、炭素数2~4のアルキレン基であることがより好ましく、1,2-エチレン基であることが更に好ましい。
Ra、Rb、Rc及びRdの炭素数はそれぞれ独立に、1~20であることが好ましく、1~10であることが好ましく、1~4であることがより好ましい。
Ra、Rb、Rc及びRdが互いに結合して環を形成しない場合、アルキル基としては、炭素数1~4のアルキル基が好ましく、メチル基がより好ましく、また、アリール基としては、炭素数6~10のアリール基が好ましく、フェニル基がより好ましい。
上記アルキル基は、分岐を有していても、環構造を有していてもよい。
また、合成上の観点から、n1とn2とは同じであることが好ましい。
X1 -及びX2 -はそれぞれ独立に、有機又は無機のアニオンを表し、無機アニオンが好ましい。上記有機又は無機のアニオンは、一価のアニオンであっても、二価以上のアニオンであってもよい。二価以上のアニオンの場合、式CLにおけるアンモニウム基等のカチオンと電気的に等量となる量存在する。例えば、式CLにおけるX1 -及びX2 -が1つの二価アニオンであってもよいし、二価以上のアニオンが2以上の式CLで表される化合物のX1 -及び/又はX2 -として存在してもよい。
有機アニオンとしては、アルカン又はアレーンスルホン酸イオン、アルキル又はアリールカルボン酸イオンが挙げられ、具体的には例えば、メタンスルホン酸イオン、ベンゼンスルホン酸イオン、トルエンスルホン酸イオン、酢酸イオンが挙げられる。
無機アニオンとしては、ハロゲン化物イオン、硫酸イオン、リン酸イオンが挙げられ、ハロゲン化物イオンが好ましい。ハロゲン化物イオンとしては、塩化物イオン、臭化物イオンが好ましく、塩化物イオンが特に好ましい。
上記有機又は無機のアニオンとしては、アルカン若しくはアレーンスルホン酸イオン、アルキル若しくはアリールカルボン酸イオン、ハロゲン化物イオン、又は、硫酸イオンであることが好ましく、アルカン若しくはアレーンスルホン酸イオン、ハロゲン化物イオン、又は、硫酸イオンであることがより好ましく、ハロゲン化物イオンであることが更に好ましい。
置換基としては、アルキル基、アリール基、アルケニル基、アルキニル基、ヒドロキシ基、アルコキシ基、アリーロキシ基、アミノ基、ハロゲン原子、アシル基、アシルオキシ基、シアノ基、ニトロ基が挙げられる。
本発明の高分子膜形成用組成物は、式CLで表される重合性化合物を、1種単独で含有しても、2種以上を含有してもよい。
上記組成物の全固形分質量に対し、式CLで表される重合性化合物の含有量は、10~98質量%であることが好ましく、30~95質量%であることがより好ましく、40~85質量%であることが更に好ましい。上記範囲であると、形成される膜の物理強度により優れ、また、膜性能により優れる。
成分Aの含有量と成分Cの含有量との質量比は、成分A:成分C=1:99~7:93であることが好ましく。1:99~5:95であることがより好ましく、1:99~3:97であることが更に好ましい。
本発明の高分子膜形成用組成物は、式SMで表される重合性化合物を含むことが好ましい。
式SM中、R1、R2、及び、R3はそれぞれ独立に、直鎖若しくは分岐のアルキル基又はアリール基を表し、R1とR2、又は、R1、R2及びR3が互いに結合して脂肪族ヘテロ環を形成してもよく、n3は1~10の整数を表し、X3 -は有機又は無機のアニオンを表す。
式SMにおける、R1、R2、R3、n3、及び、X3 -は、式CLにおける、Ra、Rb、Rc、Rd、n1、及び、X1 -とそれぞれ同義であり、好ましい態様も同様である。
式sm-1~式sm-7におけるn3及びX3 -は、式SMにおけるn3及びX3 -と同義であり、好ましい態様も同様である。
上記組成物の全固形分質量に対し、式SMで表される重合性化合物の含有量は、1~80質量%であることが好ましく、5~70質量%であることがより好ましく、10~40質量%であることが更に好ましい。上記範囲であると、形成される膜の物理強度により優れ、また、膜性能により優れる。
本発明の高分子膜形成用組成物は、式CL、又は式SMで表される重合性化合物とは異なる他の重合性化合物を含有してもよいが、上記他の重合性化合物は、本発明の高分子膜形成用組成物の全質量に対し、50質量%未満であることが好ましく、20質量%未満であることがより好ましく、10質量%未満であることが更に好ましく、5質量%未満であることが特に好ましい。
上記高分子膜形成用組成物が有していてもよい他の重合性化合物としては、上述した以外のスチレン化合物、(メタ)アクリレート化合物、ビニルエーテル化合物が挙げられる。
本発明の高分子膜形成用組成物は、成分Dとして、溶媒を更に含有することが好ましい。
上記溶媒は、少なくとも水を含むことが好ましく、水と水溶性有機溶媒を含むことがより好ましい。
水溶性有機溶媒としては、水に対する溶解度が5質量%以上であるものが好ましく用いられ、水に対して自由に混合するものが好ましい。
水溶性有機溶媒としては、特に、水溶性アルコール、非プロトン性極性溶媒であるエーテル系溶媒、アミド系溶媒、ケトン系溶媒、スルホキシド系溶媒、スルホン系溶媒、ニトリル系溶媒、有機リン系溶媒が好ましい。
水溶性アルコールとしては、例えばメタノール、エタノール、イソプロパノール、n-ブタノール、エチレングリコール、プロピレングリコール、ジエチレングリコール、ジプロピレングリコールなどが挙げられる。水溶性アルコールの中では、エタノール、イソプロパノール、n-ブタノール、エチレングリコールがより好ましく、イソプロパノールが特に好ましい。これらは1種類単独又は2種類以上を併用して用いることができる。
本発明に用いられる溶媒としては、水単独又は水と水溶性有機溶媒の併用が好ましく、水単独又は水と少なくとも1つの水溶性アルコールの併用がより好ましく、水とイソプロパノールの併用が更に好ましい。水と水溶性有機溶媒の併用においては、水100質量%に対し、水溶性有機溶媒1~80%が好ましく、5~70%がより好ましく、20~60%が更に好ましい。
また、非プロトン性極性溶媒としては、ジメチルスルホキシド、ジメチルイミダゾリジノン、スルホラン、N-メチルピロリドン、ジメチルホルムアミド、アセトニトリル、アセトン、ジオキサン、テトラメチル尿素、ヘキサメチルホスホロトリアミド、ピリジン、プロピオニトリル、ブタノン、シクロヘキサノン、テトラヒドロフラン、テトラヒドロピラン、エチレングリコールジアセテート、γ-ブチロラクトン等が好ましい溶媒として挙げられ、中でもジメチルスルホキシド、N-メチルピロリドン、ジメチルホルムアミド、ジメチルイミダゾリジノン、スルホラン、アセトン又はアセトニトリル、テトラヒドロフランが好ましい。これらは1種類単独又は2種類以上を併用して用いることができる。
すなわち、本発明の組成物は溶液であることが好ましい。
溶媒を含むことで、重合硬化反応が、均一にしかもスムーズに進行する。また、後述の多孔質支持体へ組成物を含浸させる場合に含浸がスムーズに進行する。
水の含有量が上記範囲であると、組成物中の各成分が十分に溶解し、また塗布性に優れた組成物が得られるため好ましい。
本発明の高分子膜形成用組成物は、膜を形成する際の塗布液に安定性を付与するために、重合禁止剤を含むことが好ましい。
重合禁止剤としては、公知の重合禁剤が使用でき、フェノール化合物、ハイドロキノン化合物、アミン化合物、メルカプト化合物、フリーラジカル誘導体などが挙げられる。
フェノール化合物としては、ヒンダードフェノール(オルト位にt-ブチル基を有するフェノールで、代表的には、2,6-ジ-t-ブチル-4-メチルフェノールが挙げられる)、ビスフェノールが挙げられる。ハイドロキノン化合物の具体例としては、モノメチルエーテルハイドロキノンが挙げられる。また、アミン化合物の具体例としては、N-ニトロソ―N-フェニルヒドロキシルアミン、N,N-ジエチルヒドロキシルアミン等が挙げられる。フリーラジカル誘導体の具体例としては、4-ヒドロキシ-2,2,6,6,-テトラメチルピペリジニルオキシル、2,2,6,6-テトラメチルピペリジン1-1-オキシルが挙げられる。なお、これらの重合禁止剤は、1種単独又は2種以上を組み合わせて使用してもよい。
重合禁止剤の含有量は、組成物中の全質量100質量部に対し、0.0001~5質量部が好ましく、0.001~1質量部がより好ましく、0.01~0.5質量部が更に好ましい。
本発明における高分子膜形成用組成物は、他に、界面活性剤、高分子分散剤及びクレーター防止剤等を含んでいてもよい。
本発明における高分子膜形成用組成物には、膜物性を調整するため、各種高分子化合物を添加することもできる。高分子化合物としては、アクリル系重合体、ポリウレタン樹脂、ポリアミド樹脂、ポリエステル樹脂、エポキシ樹脂、フェノール樹脂、ポリカーボネート樹脂、ポリビニルブチラール樹脂、ポリビニルホルマール樹脂、シェラック、ビニル系樹脂、アクリル系樹脂、ゴム系樹脂、ワックス類、その他の天然樹脂等が使用できる。また、これらは2種以上併用してもかまわない。
また、高分子膜形成用組成物である塗布液の液物性調整のためにノニオン性界面活性剤、カチオン性界面活性剤や、有機フルオロ化合物などを添加することもできる。
本発明における高分子膜形成用組成物は高分子分散剤を含んでいてもよい。
高分子分散剤として、具体的にはポリビニルピロリドン、ポリビニルアルコール、ポリビニルメチルエーテル、ポリエチレンオキシド、ポリエチレングリコール、ポリプロピレングリコール、ポリアクリルアミド等が挙げられ、中でもポリビニルピロリドンを用いることも好ましい。
クレーター防止剤とは、表面調整剤、レベリング剤又はスリップ剤とも称し、膜表面の凹凸を防止するものであり、例えば、有機変性ポリシロキサン(ポリエーテルシロキサンとポリエーテルの混合物)、ポリエーテル変性ポリシロキサンコポリマー、シリコン変性コポリマーの構造の化合物が挙げられる。
市販品としては、例えば、Evonik industries社製のTego Glide 432、同110、同130、同406、同410、同411、同415、同420、同435、同440、同450、同482、同A115、同B1484、同ZG400(いずれも商品名)が挙げられる。
クレーター防止剤は、高分子膜形成用組成物中の全固形分質量100質量部に対し、0~10質量部が好ましく、0~5質量部がより好ましく、1~2質量部が更に好ましい。
本発明の高分子膜形成用組成物の製造方法は、成分Bとしての25℃で液体の重合開始剤に、成分Aとしての波長365nmの光に対する吸光係数が3×102mL・g-1・cm-1以上である重合開始剤を溶解し、開始剤混合溶液を調製する第一の溶解工程と、成分Cとしての、式CLで表される重合性化合物を2種以上の溶媒を混合した混合溶媒に溶解し、モノマー溶液を調製する第二の溶解工程と、開始剤混合溶液とモノマー溶液を混合溶解する第三の溶解工程とを含む。
本発明の高分子膜形成用組成物の製造方法は、成分Bとしての25℃で液体の重合開始剤に、成分Aとしての波長365nmの光に対する吸光係数が3×102mL・g-1・cm-1以上である重合開始剤を溶解し、開始剤混合溶液を調製する第一の溶解工程を含む。
第一の溶解工程に用いられる成分A及び成分Bは、本発明の高分子膜形成用組成物に用いられる成分A及びBと同義であり、好ましい範囲も同様である。
混合時の温度は、成分Bの融点以上であれば特に限定されないが、20℃~100℃が好ましい。
その他、混合方法等は特に限定されず、公知の方法を用いることができる。
本発明の高分子膜形成用組成物の製造方法は、成分Cとしての式CLで表される重合性化合物を2種以上の溶媒を混合した混合溶媒に溶解し、モノマー溶液を調製する第二の溶解工程を含む。
第二の溶解工程に用いられる、2種以上の溶媒を混合した液とは、本発明の高分子膜形成用組成物に用いられる溶媒を2種以上混合した液をいう。
また、上記混合溶媒は、少なくとも水を含むことが好ましく、水と水溶性有機溶媒とを混合した溶媒であることが好ましく、水溶性アルコールと水とを混合した溶媒であることがより好ましく、炭素数1~3の水溶性アルコールと水とを混合した溶媒であることが更に好ましい。
また、上記混合溶媒の全質量に対する、水溶性有機溶媒の含有量は、20~40質量%であることが好ましい。すなわち、水溶性有機溶媒として水溶性アルコールを用いる場合、水溶性アルコールの含有量は、上記混合溶媒の全質量に対して、20~40質量%であることが好ましい。
第二の溶解工程に用いられる成分Cは、本発明の高分子膜形成用組成物に用いられる成分Cと同義であり、好ましい範囲も同様である。
また、モノマー溶液の全固形分質量に対する、成分Cの含有量は10~98質量%であることが好ましく、20~85質量%であることがより好ましく、30~70質量%であることが更に好ましい。
本発明の高分子膜形成用組成物の製造方法は、開始剤混合溶液とモノマー溶液を混合溶解する第三の溶解工程を含む。
本発明の高分子膜は、本発明の高分子膜形成用組成物、又は、本発明の高分子膜形成用組成物の製造方法により製造された高分子膜形成用組成物を重合させて得られる。
なお、上記重合は加熱及び/又はエネルギー線(「活性放射線」ともいう。)照射により行われることが好ましく、エネルギー線照射により行われることがより好ましい。
好ましい活性放射線の照射方法及び加熱方法については後述する。
本発明の高分子膜は、イオン交換、燃料電池、イオンの選択的透過、プロトン伝導及びタンパク質凝集物若しくはウイルス除去等を行うために用いることができる。以下、本発明の好ましい実施形態について、上記高分子膜がイオン交換膜としての機能を有する場合を例に挙げて説明する。
本発明の高分子膜は、アニオン性官能基を有し、電解質膜(イオン交換膜)としても用いることができ、NaClのような塩を含む水におけるカチオンNa+を交換することができる。
本発明において、特に、成分A~成分Cを含有することでUV硬化性が付与されるため短時間で高分子膜が得られ、生産性に優れ低コストで電解質膜を作製することできる。
理想的なイオン交換膜は、低膜抵抗、低透水率、高選択透過性(カチオン/アニオン交換分離選択性)である。単位構造分子量あたりの電荷密度が高いほど一般的には膜の抵抗は低下し、選択透過性が高くなり、架橋密度が大きいほど透水率を低下させることができる。
本発明の高分子膜は、支持体を含むことが好ましく、多孔質支持体を含むことがより好ましい。
膜の機械的強度を高めるために、多くの技術を用いることができる。例えば、膜の補強材料として支持体を用いることができ、好ましくは多孔質支持体を使用することができる。この多孔質支持体は、上記高分子膜形成用組成物を塗布及び又は含浸させた後、重合硬化反応させることにより膜の一部を構成することができる。
多孔質支持体としては、例えば、織布又は不織布、スポンジ状フィルム、微細な貫通孔を有するフィルム等が挙げられる。支持体を形成する素材は、例えば、ポリオレフィン(ポリエチレン、ポリプロピレンなど)、ポリアクリロニトリル、ポリ塩化ビニル、ポリエステル、ポリアミド及びそれらのコポリマーであるか、あるいは、例えばポリスルホン、ポリエーテルスルホン、ポリフェニレンスルホン、ポリフェニレンスルフィド、ポリイミド、ポリエーテルミド(polyethermide)、ポリアミド、ポリアミドイミド、ポリアクリロニトリル、ポリカーボネート、ポリアクリレート、酢酸セルロース、ポリプロピレン、ポリ(4-メチル-1-ペンテン)、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、ポリヘキサフルオロプロピレン、ポリクロロトリフルオロエチレン及びそれらのコポリマーに基づく多孔質膜であることができる。これらのうち、本発明では、ポリオレフィンが好ましい。
市販の多孔質支持体及び補強材料は、例えば、日本バイリーン(株)やFreudenbergFiltration Technologies社(Novatexx材料)
及びSefar AG社から市販されているものが挙げられる。
なお、多孔質支持体及び補強材料は光重合硬化反応を行う場合は、照射光の波長領域を遮らない、すなわち、光重合硬化に用いられる波長の照射を通過させることが要求されるが、支持体の表面及び裏面の両面から光を照射することにより、十分に光を通過させることができないような支持体であっても、本発明の高分子膜に用いることが可能である。
支持体の厚さとしては、10~500μmであることが好ましく、20~400μmであることがより好ましく、50~300μmであることが更に好ましく、80~300μmであることが特に好ましい。
本発明の高分子膜は、少なくとも成分A~成分Cを含有する高分子膜形成用組成物を上記支持体に塗布し、塗布後の支持体に活性放射線を照射することにより架橋反応させ、形成されることが好ましい。
本発明の高分子膜を形成する条件に特に制限はないが、温度は-30~100℃が好ましく、-10~80℃がより好ましく、5~60℃が特に好ましい。
本発明においては、膜を形成時に空気や酸素などの気体を共存させてもよいが、不活性ガス雰囲気下であることが好ましい。
なお、支持体と別に、高分子膜形成用組成物を支持体に浸漬させ重合硬化反応が終わるまでの間、仮支持体(重合硬化反応終了後、仮支持体から膜を剥がす)を用いてもよい。
このような仮支持体は、物質透過を考慮する必要がなく、例えば、アルミ板等の金属板を含め、膜形成のために固定できるものであれば、どのようなものでも構わない。
上記製造ユニットでは、高分子膜形成用組成物塗布部は活性放射線の照射源に対し上流の位置に置くことができ、照射源は複合膜巻取り部に対し上流の位置に置かれる。高速塗布機で塗布するのに十分な流動性を有するために、高分子膜形成用組成物の35℃での粘度は、4,000mPa.s未満が好ましく、1~1,000mPa.sがより好ましく、1~500mPa.sが最も好ましい。スライドビードコーティングのようなコーティング法の場合の35℃での粘度は1~100mPa.sが好ましい。
上記高分子膜形成用組成物の重合硬化反応は、上記高分子膜形成用組成物を支持体に塗布して好ましくは60秒以内、より好ましくは15秒以内、特に好ましくは5秒以内、最も好ましくは3秒以内に開始する。
重合硬化反応は、高分子膜形成用組成物に好ましくは2分未満、より好ましくは1分未満、特に好ましくは30秒未満にわたり光を照射する。連続法では照射を連続的に行い、高分子膜形成用組成物が照射ビームを通過して移動する速度によって、重合硬化反応時間を決める。
紫外線源は、水銀アーク灯、炭素アーク灯、低圧水銀灯、中圧水銀灯、高圧水銀灯、旋回流プラズマアーク灯、金属ハロゲン化物灯、キセノン灯、タングステン灯、ハロゲン灯、レーザー及び紫外線発光ダイオードである。中圧又は高圧水銀蒸気タイプの紫外線発光ランプがとりわけ好ましい。これに加えて、ランプの発光スペクトルを改変するために、金属ハロゲン化物などの添加剤が存在していてもよい。大抵の場合、200~450nmに発光極大を有するランプがとりわけ適している。
なお、塗布速度が速い場合、必要な暴露線量を得るために、複数の光源を使用しても構わない。この場合、複数の光源は暴露強度が同じでも異なってもよい。
本発明の高分子膜は、高分子膜形成用組成物を加熱して製造することも可能であり、上記活性放射線照射の他に組成物を加熱する工程を加えることも可能である。
加熱の方法は特に限定されず、公知の方法を用いることができる。例えば、ホットプレート、オーブン、赤外線ヒーターなどが挙げられる。
活性放射線照射と加熱の両方を行う場合、加熱は活性放射線の照射前に行っても(プリベーク)、照射後に行っても(ポストベーク)、いずれでもよいが、ポストベークを行うことが好ましい。
プリベークの温度としては、70~130℃が好ましく、80~120℃がより好ましい。
プリベークの加熱時間としては、10~300秒間程度が好ましく、30~200秒間程度がより好ましい。
ポストベークの温度としては、50℃~200℃であることが好ましく、50℃~150℃であることがより好ましく、50℃~100℃であることが特に好ましい。
ポストベークの加熱時間としては、ホットプレートの場合は1分~30分程度が好ましく、それ以外の場合は20分~120分程度が好ましい。上記温度範囲であれば、基板、装置へのダメージを抑えて加熱することができる。
本発明の高分子膜は多孔質支持体と組み合わせた複合膜とすることが好ましく、更にはこれを用いた分離膜モジュールとすることが好ましい。また、本発明の高分子膜、複合膜又は高分子膜モジュールを用いて、イオン交換又は脱塩、精製させるための手段を有するイオン交換装置とすることができる。燃料電池としても好適に用いることが可能である。
本発明の高分子膜はモジュール化して好適に用いることができる。モジュールの例としては、スパイラル型、中空糸型、プリーツ型、管状型、プレート&フレーム型、スタック型などが挙げられる。
下記表1~表4に示す組成の組成物(高分子膜形成用組成物)を、ワイヤ巻き棒を用いて、手動で約5m/minの速さで、アルミ板に塗布し、続いて、不織布をアルミ板上に載置して高分子膜形成用組成物(塗布液)を含浸させた。ワイヤを巻いていないロッドを用いて、アルミ板上および不織布上の余分な塗布液を除去した。塗布時の塗布液の温度は約25℃(室温)であった。UV露光機(Fusion UV Systems社製、型式Light Hammer 10、D-バルブ、コンベア速度1.0~9.5m/min、100%強度)を用いて、上記組成物含浸不織布(支持体)を露光し、硬化反応により組成物を硬化させて、アニオン交換膜(以下、単に「膜」ともいう。)を調製した。露光量は、UV-A領域にて1,000~5,000mJ/cm2であった。また、所望の露光量・露光時間を得るために、適宜露光を繰り返した。表1~表4中の硬化に必要な時間は露光時間の積算値である。得られた膜をアルミ板から取り外し、0.1M NaCl溶液中で少なくとも12時間保存した。
実施例24においては、塗布液の塗布後、UV露光前にホットプレート(アズワン社製、デジタルホットプレート NDー1)上で80℃、30秒のプリベークを行った。
実施例25においては、UV露光後にホットプレート(アズワン社製、デジタルホットプレート NDー1)上で80℃、10分のポストベークを行った。
<硬化に必要な時間(露光時間)>
硬化に必要な時間は、製膜後の膜を水に浸漬したときに溶出する成分が液体クロマトグラフィーで検出限界以下となるまでに必要な硬化時間として設定した。
約2時間、0.5M NaCl水溶液中に浸漬した膜の両面を乾燥ろ紙で拭い、2室型セル(有効膜面積1cm2、電極にはAg/AgCl参照電極(Metrohm社製を使用)に挟んだ。2室型セルの両室に同一濃度のNaClを100mL満たし、2室型セルを25℃の恒温水槽中に置いて平衡に達するまで放置した。セル中の液温が正しく25℃になってから、交流ブリッジ(周波数1,000Hz)により電気抵抗r1を測定した。測定NaCl濃度は0.5Mとした。次に膜を取り除き、0.5M NaCl水溶液のみとなるようにして、両極間の電気抵抗r2を測り、膜の電気抵抗rをr1-r2として求めた。電気抵抗の値が小さいほどイオン交換膜として好ましい。
膜の透水率を図1に示す流路10を有する装置により測定した。図1において、符号1は膜を表し、符号3及び4は、それぞれ、フィード溶液(純水)及びドロー溶液(4M NaCl)の流路を表す。また、符号2の矢印はフィード溶液から分離された水の流れを表す。
フィード溶液400mLとドロー溶液400mLとを、膜を介して接触させ(膜接触面積18cm2)、各液はペリスタポンプを用いて符号5の矢印の向きに流速0.11cm/秒で流した。フィード溶液中の水が膜を介してドロー溶液に浸透する速度を、フィード液とドロー液の質量をリアルタイムで測定することによって解析し、透水率を求めた。透水率の値が小さいほど、アニオン交換膜として好ましい。なお、表に示した値は、105倍した値であり、例えば、実施例1の測定値は、3.5×10-5(mL/(m2・Pa・h))である。
電気抵抗と透水率との積の値が小さいほど、アニオン交換膜として高性能であることを示す。上記電気抵抗の値と透水率(105倍)の値との積を算出した。
50℃の湯浴に膜を24時間浸漬し、上記と同様に透水率及び電気抵抗の値を測定した。1-(浸漬後の透水率×電気抵抗の値)/(浸漬前の透水率×電気抵抗の値)×100(%)を浸漬後の性能悪化率とし、浸漬後の性能悪化率が10%未満を良、それ以上を不良とした。表中、「-」の記載は測定不能を意味する。
また、実施例及び比較例で使用した化合物の詳細を以下に示す。
VBTMAC:ビニルベンジルトリメチルアンモニウムクロリド(AGCセイミケミカル社製)

クロロメチルスチレン321g(2.10mol、セイミケミカル製CMS-P)、2,6-ジ-t-ブチル-4-メチルフェノール1.30g(和光純薬工業(株)製)、アセトニトリル433gの混合溶液に対し、1,4-ジアザビシクロ[2.2.2]オクタン(1.00mol、和光純薬工業(株)製)を加え、混合溶液を80℃にて15時間加熱撹拌した。
生じた結晶を濾過し下記化合物CL-1の白色結晶405g(収率97%)を得た。
クロロメチルスチレン458g(3.00mol、セイミケミカル製CMS-P)、2,6-ジ-t-ブチル-4-メチルフェノール1.85g(和光純薬工業(株)製)、ニトロベンゼン1232gの混合溶液に対し、N,N,N’,N’-テトラメチル-1,3-ジアミノプロパン130g(1.00mol、東京化成工業(株)製)を加え、混合溶液を80℃にて20時間加熱撹拌した。生じた結晶を濾過し下記化合物CL-2の白色結晶218g(収率50%)を得た。

Claims (20)
- 成分Aとして、波長365nmの光に対する吸光係数が3×102mL・g-1・cm-1以上である重合開始剤、
成分Bとして、25℃で液体の重合開始剤、及び、
成分Cとして、式CLで表される重合性化合物を含有し、成分Aと成分Bの質量比が15:85~85:15である、
高分子膜形成用組成物。
式CL中、L1はアルキレン基又はアルケニレン基を表す。Ra、Rb、Rc及びRdはそれぞれ独立に、アルキル基又はアリール基を表し、RaとRbと、及び/又は、RcとRdとは互いに結合して環を形成してもよく、n1及びn2はそれぞれ独立に、1~10の整数を表し、X1 -とX2 -はそれぞれ独立に、有機又は無機のアニオンを表す。 - 組成物の全質量に対し、水の含有量が10~40質量%である、請求項1に記載の高分子膜形成用組成物。
- 組成物の全固形分質量に対し、式SMで表される重合性化合物の含有量が、1~80質量%である、請求項4に記載の高分子膜形成用組成物。
- 組成物の全固形分質量に対し、式CLで表される重合性化合物の含有量が、10~98質量%である、請求項1~5のいずれか1項に記載の高分子膜形成用組成物。
- 組成物の全質量に対し、成分Aの含有量が0.2~2.5質量%である、請求項1~6のいずれか1項に記載の高分子膜形成用組成物。
- 成分Aの含有量と成分Cの含有量との質量比が、成分A:成分C=1:99~7:93である、請求項1~7のいずれか1項に記載の高分子膜形成用組成物。
- 成分Aの含有量と成分Bの含有量との質量比が、成分A:成分B=25:75~60:40である、請求項1~8のいずれか1項に記載の高分子膜形成用組成物。
- 成分Dとして、溶媒を更に含有する、請求項1~9のいずれか1項に記載の高分子膜形成用組成物。
- 成分Dが、水と水溶性有機溶媒を含む、請求項10に記載の高分子膜形成用組成物。
- 成分Bとしての25℃で液体の重合開始剤に、成分Aとしての波長365nmの光に対する吸光係数が3×102mL・g-1・cm-1以上である重合開始剤を溶解し、開始剤混合溶液を調製する第一の溶解工程と、
成分Cとしての式CLで表される重合性化合物を2種以上の溶媒を混合した混合溶媒に溶解し、モノマー溶液を調製する第二の溶解工程と、
開始剤混合溶液とモノマー溶液を混合溶解する第三の溶解工程とを含む、
高分子膜形成用組成物の製造方法。
式CL中、L1はアルキレン基又はアルケニレン基を表す。Ra、Rb、Rc及びRdはそれぞれ独立に、アルキル基又はアリール基を表し、RaとRbと、及び/又は、RcとRdとは互いに結合して環を形成してもよく、n1及びn2はそれぞれ独立に、1~10の整数を表し、X1 -とX2 -はそれぞれ独立に、有機又は無機のアニオンを表す。 - 前記混合溶媒が、水と水溶性有機溶媒とを混合した溶媒である、請求項12に記載の高分子膜形成用組成物の製造方法。
- 前記混合溶媒の全質量に対する、水溶性有機溶媒の含有量が20~40質量%である、請求項12又は13に記載の高分子膜形成用組成物の製造方法。
- 前記モノマー溶液の全固形分質量に対する、成分Cの含有量が30~70質量%である、請求項12~14のいずれか1項に記載の高分子膜形成用組成物の製造方法。
- 請求項1~11のいずれか1項に記載の高分子膜形成用組成物、又は、
請求項12~15のいずれか1項に記載の製造方法により製造された高分子膜形成用組成物を重合させて得られる、
高分子膜。 - 多孔質支持体を有する、請求項16に記載の高分子膜。
- 前記重合が加熱及び/又はエネルギー線照射によって行われる請求項16又は17に記載の高分子膜。
- 請求項17に記載の高分子膜を備えた分離膜モジュール。
- 請求項17に記載の高分子膜を備えたイオン交換装置。
