Abstract

 本発明のコーティング付きガラス板は、ガラス板とその主表面の少なくとも片方に施されたコーティングとを有する。該コーティングは、50~200nmの物理的厚さと25~75%の空孔率とを有する多孔質層と、その上に形成された10~50nmの厚さの緻密層とを含む。該多孔質層は、平均細孔径2~20nmのメソ孔を有するバインダと、平均粒径が30~100nmの中実微粒子とを含む。これにより、本発明のコーティング付きガラス板は、2.7%以上の透過率ゲインを有する。該緻密層は緻密で平滑な表面を有する。これにより、本発明のコーティング付きガラス板は、合せガラス中間膜など付着物の除去特性に優れる。

Description

低反射コーティング付きガラス板
 本発明は、低反射コーティングを備えたガラス板に関する。
 ガラス、セラミックなどの基材の表面には、その基材の用途における機能改善を目的として、光をより多く透過させるため、または反射による眩惑を防止するために、低反射コーティングが形成される。
 低反射コーティングを備えたガラス板は、車両用ガラス、ショーウィンドウまたは光電変換装置などに利用される。光電変換装置の一種である薄膜型太陽電池では、下地膜、透明導電膜、アモルファスシリコンなどからなる光電変換層および裏面薄膜電極を順次積層したガラス板の一主表面と対向する主表面に、低反射コーティングが形成される。また、他の種類の光電変換装置であるいわゆる結晶系太陽電池では、太陽光の入射側にカバーガラスが設置され、このカバーガラス表面に低反射コーティングが形成される。太陽電池では、このように太陽光の入射側に低反射コーティングが形成されることから、より多くの太陽光が光電変換層または太陽電池素子に導かれ、その発電量が向上することになる。
 最もよく用いられる低反射コーティングは、真空蒸着法、スパッタリング法、化学蒸着法(CVD法)などによる誘電体膜であるが、シリカ微粒子などの微粒子を含む微粒子含有膜が低反射コーティングとして用いられることもある。微粒子含有膜は、微粒子を含むコーティング液を、ディッピング法、フローコート法、スプレー法などによって透明基体上に塗布することにより成膜される。
 例えば、特開2014-032248号公報(特許文献1)には、表面凹凸を有するガラス板に微粒子とバインダを含む反射抑制膜が形成され、表面凹凸の凸部でのシリカ微粒子が1層で充填率が調整された、光電変換装置用カバーガラスが開示されている。このカバーガラスに施された反射抑制膜によって、波長380~1100nmの光の平均透過率を少なくとも2.37%向上させることができる。

 ところで、低反射コーティングが形成されたコーティング付きガラス板において、該コーティングを施したガラス板の平均透過率の、該コーティングを施す前のガラス板の平均透過率に対する増分として定義される透過率ゲインは、そのガラス板が光電変換装置に用いられる際に重要な性能である。この透過率ゲインが高いほど、ガラス板を透過する光線量が増加し、光電変換装置の効率が向上する。しかしながら、特許文献1に記載のカバーガラスは、透過率ゲインをさらに向上させる余地があった。
 また、低反射コーティング付きガラス板を光電変換装置に用いる際、該低反射コーティング付きガラス板と他の板状体との間に光電変換素子を挟み込み、熱可塑性樹脂製の中間膜を用いて封止し、合せガラス構造を形成することがある。この合せガラス構造によって、該光電変換素子は外部環境から効果的に保護され、光電変換素子としての耐久性・耐候性が向上する。
 この合せガラスにおいては、低反射コーティングが外側、つまり中間膜と接しない側にされるが、合せガラスの製造工程において、中間膜の熱可塑性樹脂が、意図せず低反射コーティングに付着することがある。例えば特許文献1に記載のカバーガラスでは、意図せず付着した中間膜が付着した部分と、付着していない部分とで外観に差があるので、そのままでは外観不良であると見做されてしまう。一方その付着を除去しようとしても、付着した中間膜は微粒子層の奥まで浸透してしまい、除去することがとても困難なので、結果的に外観不良により製造工程での歩留まりを低下させてしまうという課題があった。
 本発明は、かかる事情に鑑み、ガラス板の主表面に微粒子を含む低反射コーティングが形成されたコーティング付きガラス板において、意図せず付着した中間膜など付着物を容易に除去することができ、さらに高い透過率ゲインを有する低反射コーティング付きガラス板を得ることを目的とする。
 本発明は、

コーティング付きガラス板を提供する。
 本発明のコーティング付きガラス板は、多孔質層と緻密層とを含むコーティングを有しており、多孔質層はメソ孔を有する多孔質バインダと中実微粒子とを含み、コーティングの最も外側に存在する緻密層は緻密で平滑な表面を有する。これにより、本発明のコーティング付きガラス板は、透過率ゲインが2.7%以上であり、付着物の除去特性に優れる。

 本発明のコーティング付きガラス板は、ガラス板とその主表面の少なくとも片方に施されたコーティングとを有している。ガラス板は、その主表面の算術平均粗さRaが例えば1nm以下、好ましくは0.5nm以下の平滑性を有するフロート板ガラスであってもよく、さらにフロート板ガラスの本発明のコーティングが施されるのとは反対側の主平面に透明導電膜を含む別のコーティングが施されているガラス板であってもよい。ここで算術平均粗さRaは、JIS B0601-1994に規定された値である。
 一方で、ガラス板は、その表面に凹凸を有する型板ガラスであってもよく、その凹凸の平均間隔Smは、0.3mm以上、さらに0.4mm以上、特に0.45mm以上であることが好ましく、2.5mm以下、さらに2.1mm以下、特に2.0mm以下、とりわけ1.5mm以下であることが好ましい。ここで、平均間隔Smは、粗さ曲線が平均線と交差する点から求めた山谷一周期の間隔の平均値を意味する。さらには型板ガラス板の表面凹凸は、上記範囲の平均間隔Smとともに、0.5μm~10μm、特に1μm~8μmの最大高さRyを有することが好ましい。ここで、平均間隔Smおよび最大高さRyは、JIS(日本工業規格) B0601-1994に規定された値である。
 また、ガラス板の表面凹凸は、上記範囲の平均間隔Sm、最大高さRyとともに、0.3μm~5.0μm、特に0.4μm~2.0μm、さらに0.5μm~1.2μmの算術平均粗さRaを有することが好ましい。上述の型板ガラスであれば、表面凹凸により防眩効果が充分に得られるが、他方、これら粗度が大きすぎると、面内で反射色調に色ムラが現れやすい。
 なお、ガラス板は、通常の型板ガラスや建築用板ガラスと同様の組成であってよいが、着色成分を極力含まないことが好ましい。ガラス板において、代表的な着色成分である酸化鉄の含有率は、Fe23に換算して、0.06質量%以下、特に0.02質量%以下が好適である。
 本発明におけるコーティングは、基板とは反対側の最表面に緻密層を有し、この緻密層とガラス板との間に多孔質層を有する。ガラス板と多孔質層との間には下地層など他の層を有してもよいが、多孔質層は緻密層と直接接していることが好ましい。
 多孔質層は、物理的厚さが50~200nmであり、好ましくは75~150nmであり、より好ましくは100~130nmである。多孔質層は、25~75%の空孔率を有する。多孔質層は、中実な微粒子(中実微粒子)と多孔質なバインダ(多孔質バインダ)とからなる。なお、多孔質層の空孔率は、後述の実施例で説明する方法によって求められる。
 多孔質バインダは、メソ孔を有する。メソ孔とは、平均細孔径が2~20nmのものをいう。多孔質バインダがメソ孔を有することが、多孔質層の見かけの屈折率を低減し、本発明のコーティング付きガラス板の反射率の低減に寄与する。なお、多孔質バインダのメソ孔の平均細孔径は、後述の実施例で説明する方法によって求められる。
 多孔質バインダにおける空孔率が高いほど、多孔質層の見かけの屈折率を低減することができるが、空孔率が限度を超えて高くなると、本発明のコーティングの耐久性が劣化する。多孔質バインダにおける空孔率は、50~80%であり、60~70%であることが好ましい。なお、多孔質バインダの空孔率は、後述の実施例で説明する方法によって求められる。
 中実微粒子は、平均粒径が30~100nmであり、左記の範囲の粒径をもつ略球状の一次粒子であっても、より小さな一次粒子が凝集することで左記の範囲の粒径をもった二次粒子であってもよい。ここで、中実微粒子の「平均粒径」とは、レーザー回折式粒度分布測定法により測定した粒度分布において、体積累積が50%に相当する粒径(D50)を意味する。
 多孔質層に中実微粒子が含まれることにより、本発明のコーティングの耐久性が向上する。多孔質層に印加された応力は、専らこの微粒子を介してガラス板に伝えられるからである。微粒子が中空状や多孔質状であると、この効果を効果的に得ることができない。
 中実微粒子については、平均粒径が大きいほど、本発明のコーティングの耐久性を向上させる観点からは好ましいが、平均粒径が大きすぎると、本発明のコーティングに付着した中間膜など付着物を除去することが困難になる。大きすぎる平均粒径は、多孔質層の表面粗さを過大にし、その上に施された緻密層の表面粗さをも過大にするからである。
 多孔質層における中実微粒子と多孔質バインダの含有比(中実微粒子:多孔質バインダ)は、質量比で表わして、70:30~15:85の範囲であり、好ましくは60:40~25:75、より好ましくは45:55~25:75、さらに好ましくは50:50~30:70の範囲である。多孔質バインダの含有比が大きくなるほど本発明のコーティングの低反射特性を向上させることができるが、多孔質バインダの含有比が限度を超えて大きい場合、本発明のコーティングの耐久性が劣化する。一方、多孔質バインダの含有比が限度を超えて小さくなると、多孔質層における見かけの屈折率が高くなり、本発明のコーティングの低反射特性が得られなくなる。
 緻密層は、実質的に空隙を有しない層であり、その下にある多孔質層を覆い、また緻密層のガラス板とは反対側の表面に滑らかな表面を提供する。具体的には、膜の断面をSEM(走査型電子顕微鏡)で観察した際に、視野内に直径20nm以上の空孔を有さないことが好ましく、その滑らかな表面は、算術平均粗さRaが7nm以下であることが好ましい。
 緻密層の物理的厚さは10~50nmであり、緻密層の有無でコーティングの光学特性に大きな影響を与えない。好ましい物理的厚さは10~30nmである。緻密層の屈折率は1.4~2.0の範囲であることが好ましく、1.55以下がより好ましく、1.50以下がさらに好ましい。
 多孔質バインダとしては、シリコン、チタン、アルミニウム、ジルコニウム、タンタルの酸化物などの金属酸化物を用いることができるが、シリコンの酸化物(例えばシリカ)を主成分とすることが最適である。なお、多孔質バインダがシリコンの酸化物を主成分とするとは、多孔質バインダにおけるシリコンの酸化物の含有率が50質量%以上であることをいう。
 シリコンの酸化物は、酸化ケイ素を主成分として含有するガラス板や、中実微粒子として例えばシリカからなる微粒子を用いる場合には、それらとの親和性が優れているため、本発明のコーティングの耐久性を高めることができる。また、シリコンの酸化物は屈折率が低いため、さらにメソ孔を有することで、多孔質層の見かけの屈折率をさらに低減する。後述するが、多孔質バインダにさらなる耐久性の向上などの効果を発揮させるために、多孔質バインダがシリコンの酸化物以外の金属化合物を含むことが好ましい。
 多孔質バインダの供給源としては、シリコンアルコキシドに代表される加水分解性金属化合物を用いることができる。シリコンアルコキシドとしては、テトラメトキシシラン、テトラエトキシシラン、テトライソプロポキシシランを例示できる。加水分解性金属化合物は、いわゆるゾルゲル法により加水分解及び縮重合してバインダとすればよい。
 加水分解性金属化合物の加水分解は、適宜実施することができるが、中実微粒子が存在する溶液中で実施することが好ましい。特に中実微粒子が後述のシリカ微粒子である場合、その微粒子の表面に存在するシラノール基と、シリコンアルコキシドなど加水分解性金属化合物が加水分解して生成したシラノール基との縮重合反応が促進され、シリカ微粒子の結合力向上に寄与するバインダの割合が高まるためである。具体的には、シリカ微粒子を含む溶液を撹拌しながら、加水分解触媒及びシリコンアルコキシドを順次添加することにより、コーティング液を調製することが好ましい。
 多孔質バインダにおけるメソ孔は、任意の方法で形成することができるが、例えば熱分解可能な有機化合物に由来するものとしてよい。例えば、多孔質バインダにおけるメソ孔は、液相法においてミセルをいわゆる鋳型として用いる方法によって形成されることが好ましい。この方法においては、コーティング液中でミセルを形成させておき、そのコーティング液を塗布した後、乾燥および/または固化させる際の加熱により該ミセルを消失させることで、ミセルが占めていた体積を孔として多孔質層に残留させることができる。この方法は、コーティング液中に形成されるミセルの数、サイズ、およびサイズの分布を制御することにより、多孔質バインダにおけるメソ孔のサイズ、数密度や空孔率を広範囲に制御することができる。
 本発明のコーティングに用いるコーティング液においては、ミセルとして任意のものを用いることができるが、界面活性剤が極性溶媒中で形成するミセルを用いることが好ましく、特にノニオン系界面活性剤を用いることが好ましい。
 本発明のコーティング液においては、多孔質バインダの固形分と中実微粒子の固形分との総和を100質量部として、それに対し界面活性剤の固形分を60質量部以上とすることが好ましく、65質量部以上とすることがより好ましい。該界面活性剤の固形分が60質量部未満であると、コーティング液中に形成されるミセルの量が不足し、多孔質バインダの空孔率が不足するため、透過率ゲインが低いものしか得られない。
 前述のノニオン系界面活性剤としては、分子中に有する分岐が少ないものが好ましく、その一例として、ポリオキシエチレン-ポリオキシプロピレンのブロック共重合体を挙げることができる。
 なお、イオン性の界面活性剤が好ましくないのは、その界面活性剤の対イオンが加水分解性金属化合物の加水分解に影響を与えたり、作製される多孔質層にその対イオンが残留することで、本発明のコーティングの耐久性が劣化したりすることがあるからである。
 本発明に用いる中実微粒子は、ある程度の硬度を有し、乾燥・固化工程など熱処理に耐えるものであれば任意のもの、例えばシリカ微粒子、ジルコニア微粒子、チタニア微粒子などを用いることができる。中実微粒子は実質的にシリカからなるものであってもよく、中実微粒子として中実なシリカ微粒子を用いることが好ましい。シリカは有機ポリマ材料よりも硬度が高く、耐熱性も高い。しかも前述の通りシリカは屈折率が比較的低いため、多孔質バインダとシリカ微粒子とからなる多孔質層の見かけの屈折率をさらに低減することができる。さらに、シリカからなる略球形で粒径がよく揃った一次粒子は、商業的スケールで低コストで生産されており、量・質・コスト的な入手性に優れるからである。なお、中実微粒子が実質的にシリカからなるとは、中実微粒子におけるシリカの含有率が90質量%以上であることをいう。
 本発明の緻密層は、前述のとおり空隙を有さず表面が滑らかであれば任意のものを用いることができるが、透明な無機アモルファス材料が好ましく、シリコンの酸化物(例えばシリカ)を主成分とする連続層であることがより好ましい。なお、緻密層がシリコンの酸化物を主成分とするとは、緻密層におけるシリコンの酸化物の含有率が50質量%以上であることをいう。緻密層は、アルミニウム、ジルコニウムおよびチタンの酸化物からなる群から選ばれた1以上の金属酸化物をさらに含んでいてもよい。
 シリコンの酸化物は屈折率が低いアモルファス材料であり、多孔質層をなす多孔質バインダ及び中実微粒子として酸化ケイ素系材料を用いる場合には、それらとの親和性が高いため、光学特性に影響を与えない程度の薄い膜厚であっても、低反射コーティングとしての耐久性に悪影響を与えない。後述するが、緻密層にさらなる耐久性の向上などの効果を発揮させるために、緻密層がシリコンの酸化物以外の金属化合物を含むことが好ましい。
 シリコンの酸化物を主成分とする緻密層の供給源としては、シリコンアルコキシドに代表される加水分解性金属化合物を用いることができる。シリコンアルコキシドとしては、テトラメトキシシラン、テトラエトキシシラン、テトライソプロポキシシランを例示できる。加水分解性金属化合物は、いわゆるゾルゲル法により加水分解及び縮重合して緻密膜とすればよい。
 前述の多孔質バインダには、金属酸化物である酸化ジルコニウム(ZrO2)および/または酸化アルミニウム(Al23)が添加されていることが好ましく、これら金属酸化物は、多孔質膜を形成するための塗工液に添加された、金属塩化物・オキシ塩化物など塩素イオンを含む無機化合物に由来することが好ましい。酸化アルミニウムは、例えば、多孔質膜を形成するための塗工液に添加されたハロゲン化アルミニウムに由来してもよい。
 多孔質バインダにおける酸化ジルコニウムおよび酸化アルミニウムの含有量は、多孔質層に含まれる酸化ケイ素の和100質量部に対して、各々、
  酸化ジルコニウムが0~6質量部、
  酸化アルミニウムが0~6質量部、
  酸化ジルコニウムと酸化アルミニウムの和が12質量部以下、
であることが好ましい。
 上記の範囲の酸化ジルコニウムおよび/または酸化アルミニウムが添加されることによって、コーティングの耐久性が向上する。一方、酸化ジルコニウムが6質量部を超える、酸化アルミニウムが6質量部を超える、あるいは酸化ジルコニウムと酸化アルミニウムの和が12質量部を超えると、コーティング平均透過率が低下する。
 上記含有量は、
  酸化ジルコニウムが3~5質量部、
  酸化アルミニウムが2~5質量部、
  酸化ジルコニウムと酸化アルミニウムの和が5~10質量部、
であることがより好ましく、この範囲で酸化ジルコニウムと酸化アルミニウムが共存すると上記の好ましい効果がより顕著に現れる。
 一方、緻密層には、金属酸化物である酸化アルミニウム(Al23)が添加されていることが好ましく、この酸化アルミニウムは、緻密層を形成するための塗工液に添加されたハロゲン化アルミニウム(例えば塩化アルミニウム)に由来することが好ましい。この含有量は、緻密層に含まれる酸化ケイ素の和100質量部に対して、酸化アルミニウムが3~12質量部であることが好ましく、4~8質量部であることがより好ましい。また、緻密層は、有機化合物を実質的に含んでいないことが好ましい。なお、緻密層が有機化合物を実質的に含んでいないとは、緻密層における有機化合物の含有率が5質量%未満であることをいう。
 上記の範囲の酸化アルミニウムが添加されることによって、コーティングの耐久性が顕著に向上する。一方、酸化アルミニウムが12質量部を超えると、コーティング平均透過率が低下する。
 酸化ジルコニウムや酸化アルミニウムは酸化ケイ素より屈折率が高いので、過剰の添加はコーティング全体の屈折率を適切な範囲を超えて高くし、結果としてコーティングの透過率ゲインを下げると考えられる。
 これにより、透過率ゲインを、2.7%以上、あるいは2.75%以上、さらには2.8%以上、場合によっては2.9%以上まで高めることができる。
 本発明の多孔質層および緻密層は、多孔質層形成用コーティング液および緻密層形成用コーティング液から形成することができる。
 これら2種のコーティング液を順にガラス板表面に供給する場合、供給した多孔質層形成用コーティング液が少なくとも乾燥し流動性を失った状態、つまり乾燥膜、にした後、緻密層形成用コーティング液を供給し、供給した緻密層形成用コーティング液の乾燥、および固化と同時に多孔質層を形成することが好ましい。この場合、緻密層形成用コーティング液を乾燥膜に塗布したときには、乾燥膜はまだ多孔質ではないので、緻密層形成用コーティング液が多孔質層のメソ孔に染み込むことはなく、よって低反射特性に悪影響を与えることがない。
 一方、供給した多孔質層形成用コーティング液が固化し多孔質層を形成した後に、その上に緻密層形成用コーティング液を供給してもよい。この場合、多孔質層のメソ孔に染み込み難い緻密層形成用コーティング液を用いる必要があるが、多孔質を形成するために乾燥膜から除去される物質が多孔質層や緻密層に残留することが少なく、コーティングの光学的特性や耐久性に悪影響を与えることが少ない。
 これらコーティング液を供給する方法には、公知の任意の方法、例えばスピンコーティング、ロールコーティング、バーコーティング、ディップコーティング、スプレーコーティングなど、を用いることができるが、スピンコーティングが膜厚の均一性の点で、またロールコーティングやバーコーティングが大きなサイズのガラス板に容易に適用でき、生産性に優れる点でより適している。
 以下、実施例により、本発明をさらに詳細に説明する。まず、各実施例、各比較例で作製したコーティング付きガラス板の各特性の評価方法を説明する。
(反射特性)
 分光光度計(UV-3100、株式会社島津製作所製)を用い、コーティングを形成した面の反射率曲線(反射スペクトル)を測定した。測定は、JIS K5602に準拠し、法線方向から光を入射させ、反射角8°の直接反射光を積分球に導入して行った。平均反射率は、波長380nm~1100nmにおける反射率を平均化して算出した。なお、測定に際しては、ガラス板裏面(非測定面)に黒色塗料を塗布して裏面からの反射光を除き、基準鏡面反射体に基づく補正を行った。
(透過特性)
 上記分光光度計を用い、コーティングの形成前後におけるガラス板の透過率曲線(透過スペクトル)をそれぞれ測定した。平均透過率は、波長380~1100nmにおける透過率を平均化して算出した。コーティングを施したガラス板の平均透過率の、該コーティングを施す前のガラス板の平均透過率に対する増分を透過率ゲインとした。
(SEM観察)
 コーティングを電界放射型走査型電子顕微鏡(S-4500、株式会社日立製作所製)によって観察した。また、コーティングの30°斜め上方からの断面におけるFE-SEM写真から、測定点5点でのコーティングの厚みの平均値を、コーティングの厚みとした。
(耐塩水性評価)
 得られた反射抑制膜の耐塩水性を評価するため、塩水噴霧試験(ソルトスプレイテスト)を実施した。得られたコーティング付きガラス基板について前述の平均透過率を測定し、その後JIS C8917:2005付属書4に準拠する条件で塩水噴霧を行なった後に平均透過率を測定し、塩水噴霧後の平均透過率と塩水噴霧前の平均透過率との差の絶対値を耐塩水性とした。具体的には、塩水噴霧は、温度35℃、濃度5質量%のNaCl水溶液をミスト状にして96時間噴霧した。
(合せガラス中間膜付着汚れ性評価)
 市販の太陽電池用合せガラス中間膜(エチレン・ビニルアルコール共重合体、EVA SKY、株式会社ブリヂストン製)を20×30mmに切断し、コーティング付きガラス基板のコーティング上に置き、150℃に設定したオーブン中へ投入し10分間保持した。その後、基板をオーブンから取り出して室温まで放冷し、中間膜を剥ぎ取った。
 中間膜を載せていた箇所を、エタノールを染み込ませたセルロース系不織布(ベンコット(R)、旭化成せんい株式会社製)で10回前後に擦り、剥ぎ取った際にコーティング上に付着して残っていた中間膜材料を拭き取った。この拭き取りでは、コーティングの表面に残留する中間膜材料を除去することができるが、コーティング中に染み込んだ中間膜材料を除去することができない。
 コーティングにおいて、拭き取った後の中間膜材料が付着していた箇所(付着部)と、中間膜を置かなかった箇所(未付着部)との反射色調の違いを目視で確認し、下記の判断基準で付着汚れ性を評価した。

(多孔質バインダの平均細孔径)
 多孔質体について、nm~μmオーダの平均細孔径を測定する方法として、窒素ガス吸着法により得られた吸着等温線にBJH法を適用して得られる細孔径分布曲線から求める方法が知られている。しかし、本発明のコーティング付きガラス板においては、測定装置のサンプルセルの容積に対する多孔質バインダの体積の割合が極めて低いため、吸着等温線を適切に得ることが困難であると予想された。そこで、コーティング液中に形成されるミセルのサイズが多孔質バインダで保たれると仮定して、多孔質バインダにおける平均細孔径を求めた。
(多孔質バインダの空孔率)
 多孔質体について、nm~μmオーダの細孔による空孔率を測定する方法として、水銀圧入法による細孔径分布測定が知られている。しかし、本発明のコーティング付きガラス板においては、前述のとおり多孔質バインダの体積の割合が極めて低いため、細孔径分布を適切に得ることが困難であると予想された。そこで、コーティング液中に形成されるミセルのサイズが多孔質場バインダで保たれると仮定して、多孔質バインダにおける空孔率を測定した。
(多孔質層の空孔率)
 前述のとおり、本発明のコーティング付きガラス板における多孔質層は、中実微粒子と多孔質バインダとからなる。中実微粒子はメソ孔を有さない。したがって、中実微粒子の体積分率(空孔率は0%)と、多孔質バインダの見かけの体積分率および空孔率とから、多孔質層の空孔率を算出した。
(実施例1)
<多孔質層形成用コーティング液の調製>    
 シリカ微粒子分散液(クォートロンPL-3H、平均一次粒径35nm、平均2個弱の一次粒子が会合し会合二次粒子を形成、会合二次粒子の短軸の長さ35nm、長軸の長さ100nm、固形分濃度19.5質量%、扶桑化学工業株式会社製)15.4質量部、エチルセロソルブ42.8質量部、1N硝酸(加水分解触媒)1質量部、精製水16.5質量部を撹拌混合し、さらに撹拌しながらテトラエトキシシラン(正珪酸エチル、多摩化学工業株式会社製)24.3質量部を添加し、引き続き40℃に保温しながら8時間撹拌して加水分解液を得た。なお、シリカ微粒子分散液における平均一次粒子径は、レーザー回折式粒度分布測定法により測定した粒度分布において、体積累積が50%に相当する粒径(D50)である。また、シリカ微粒子分散液における会合二次粒子の短軸の長さおよび長軸の長さはSEM観察によるものである。
 この加水分解液において、シリカ微粒子をSiO2に換算した質量と、バインダに含まれる酸化ケイ素成分をSiO2に換算した質量の比は、30:70であった。この加水分解液をイソプロピルアルコールで希釈してSiO2に換算した固形分濃度を7wt%とし、原液Aを得た。
 前述の原液A24.3g、イソプロピルアルコール61.7g、3-メトキシ-1-ブタノール3.0g、界面活性剤(ポリオキシエチレン・ポリオキシプロピレンブロック共重合体、製品名Pluronic L-101、株式会社ADEKA製、のイソプロピルアルコールでの10%wt%希釈液)11.0gを撹拌混合し、多孔質層形成用コーティング液A1を得た。コーティング液A1におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.7wt%、界面活性剤の固形分濃度は、SiO2に換算したケイ素化合物100質量部に対し64.7質量部であった。なお、本実施例で用いた界面活性剤(Pluronic L-101)が形成するミセルのサイズは、11nmであることが報告されている(Pius Kipkemboi, et al., “Triblock Copolymers as Templates in Mesoporous Silica Formation: Structural Dependence on Polymer Chain Length and Synthesis Temperature”, Langmuir 2001, 17巻,17号,2001年,p 5389-5402 )。したがって、この界面活性剤が形成するミセルのサイズを、実施例1の多孔質バインダの平均細孔径とした。
 なお、実施例1においては、多孔質バインダは後述する添加剤を含まないので、ケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対する界面活性剤の固形分濃度も64.7質量部であった。
<緻密層形成用コーティング液の調製>
 テトラエトキシシラン(原液Aで用いたものと同じ)34.7質量部、イソプロピルアルコール40.3質量部、1N硝酸1質量部、精製水24質量部を撹拌混合し、40℃に保温しながら8時間撹拌して加水分解液を得た。この加水分解液をイソプロピルアルコールで希釈してSiO2に換算した固形分濃度を3wt%とし、原液Eを得た。
 前述の原液E12.7g、イソプロピルアルコール86.8g、塩化アルミニウム6水和物の10wt%水溶液0.5gを撹拌混合し、緻密層形成用コーティング液E1を得た。コーティング液E1におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は0.38wt%、SiO2に換算したケイ素酸化物100質量部に対する、Al23に換算したアルミニウム化合物の質量部は5質量部であった。
<多孔質層、緻密層の形成>
 実施例1では、型板ガラスを基板とした。この型板ガラスは、通常のソーダライムシリケート組成からなり、表面凹凸の算術平均粗さRa0.76μm、平均間隔Sm1120μm(JIS B0601-1994の規定に基づく)、厚み3.2mmの日本板硝子株式会社製であった。この型板ガラスを100×300mmに切断し、アルカリ溶液(アルカリ性洗浄液 LBC-1、レイボルド株式会社製)に浸漬して超音波洗浄機を用いて洗浄し、脱イオン水で水洗したのち常温で乾燥させてコーティングを形成するための基板とした。
 コーティングを形成する前のこの基板の反射特性・透過特性を前述のとおり評価したところ、平均反射率4.5%、平均透過率91.7%であった。
 実施例1において、多孔質層形成用コーティング液A1の塗布は、スピンコート法で行なった。上記型板ガラスからなる基板をスピンコート装置上で水平に保持し、基板の中央部に前述の多孔質層形成用コーティング液A1を1.3g滴下し、基板回転数を1000rpmで回転させ、15秒間その回転数を保持した後、基板回転を停止させた。
 次いで、上記で塗布したコーティング液A1から溶媒を除去して乾燥させ、多孔質層前駆体乾燥膜つき基板を得た。乾燥は、コーティング液を塗布した基板を、350℃に設定した電気炉内で60秒間保持した後電気炉から取り出し、室温まで放冷することで行なった。
 その後、緻密層形成用コーティング液を塗布し、多孔質層前駆体乾燥膜の上に緻密層前駆体乾燥膜を有する基板を得た。その手順は、コーティング液の滴下量も含め、多孔質層形成用コーティング液の塗布及び乾燥と同じである。
 こうして得た多孔質層前駆体乾燥膜の上に緻密層前駆体乾燥膜を有する基板から、多孔質層前駆体乾燥膜から多孔質層を形成させ、同時に緻密層前駆体乾燥膜から緻密層を形成させ、コーティング付き基板を得た。これは、該乾燥膜を有する基板を760℃に設定した電気炉内で4分間保持した後電気炉から取り出し、室温まで放冷することで行なった。
 こうして得たコーティング付き基板について、前述の各特性を評価した。その結果を表1に示す。また、コーティング付き基板の断面をFE-SEMを用いて観察した結果を図1に示す。
(実施例2)
<多孔質層形成用コーティング液の調製>
 実施例2においては、実施例1と同じ多孔質層形成用コーティング液A1を用いた。
<緻密層形成用コーティング液の調製>
 前述の緻密層形成用コーティング液E1を得る工程において、塩化アルミニウム6水和物の10wt%水溶液の量を0.9gとした以外は同一として、緻密層形成用コーティング液E2を得た。コーティング液E2におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は0.38wt%、SiO2に換算したケイ素酸化物100質量部に対する、Al23に換算したアルミニウム化合物の質量部は10質量部であった。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(実施例3)
<多孔質層形成用コーティング液の調製>
 実施例3においては、実施例1と同じ多孔質層形成用コーティング液A1を用いた。
<緻密層形成用コーティング液の調製>
 前述の緻密層形成用コーティング液E1を得る工程において、塩化アルミニウム6水和物の10wt%水溶液の量を0.7gとした以外は同一として、緻密層形成用コーティング液E3を得た。コーティング液E3におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は0.38wt%、SiO2に換算したケイ素酸化物100質量部に対する、Al23に換算したアルミニウム化合物の質量部は8質量部であった。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(実施例4)
<多孔質層形成用コーティング液の調製>
 シリカ微粒子分散液(クォートロンPL-3H、平均一次粒径35nm、平均2個弱の一次粒子が会合し会合二次粒子を形成、会合二次粒子の短軸の長さ35nm、長軸の長さ100nm、固形分濃度19.5質量%、扶桑化学工業株式会社製)25.6質量部、エチルセロソルブ47.8質量部、1N硝酸(加水分解触媒)1質量部、精製水8.3質量部を撹拌混合し、さらに撹拌しながらテトラエトキシシラン(正珪酸エチル、多摩化学工業株式会社製)17.3質量部を添加し、引き続き40℃に保温しながら8時間撹拌して加水分解液を得た。
 この加水分解液において、シリカ微粒子をSiO2に換算した質量と、バインダに含まれる酸化ケイ素成分をSiO2に換算した質量の比は、50:50であった。この加水分解液をイソプロピルアルコールで希釈してSiO2に換算した固形分濃度を7wt%とし、原液Bを得た。
 前述の原液B22.8g、イソプロピルアルコール58.0g、3-メトキシ-1-ブタノール3.0g、界面活性剤(ポリオキシエチレン・ポリオキシプロピレンブロック共重合体、製品名Pluronic L-101、株式会社ADEKA製、のイソプロピルアルコールでの10wt%希釈液)12.2g、酸化塩化ジルコニウム8水和物の10wt%水溶液2.1g、塩化アルミニウム6水和物の10wt%水溶液1.1gを撹拌混合し、多孔質層形成用コーティング液B1を得た。コーティング液B1におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.6wt%、界面活性剤の固形分濃度はケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対し69.3質量部であった。
<緻密層形成用コーティング液の調製>
 実施例1と同じ緻密層形成用コーティング液E1を用いた。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(実施例5)
<多孔質層形成用コーティング液の調製>
 前述の多孔質層形成用コーティング液B1を得る工程において、塩化アルミニウム6水和物の10wt%水溶液の量を1.1gとした以外は同一として、多孔質層形成用コーティング液B2を得た。コーティング液B2におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.6wt%、界面活性剤の固形分濃度はケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対し69.4質量部であった。
<緻密層形成用コーティング液の調製>
 実施例1と同じ緻密層形成用コーティング液E1を用いた。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。

<多孔質層形成用コーティング液の調製>
 実施例6においては、前述の多孔質層形成用コーティング液A1を得る工程において、界面活性剤の10wt%イソプロピルアルコール希釈液の量を10.7gとした以外は同一として、多孔質層形成用コーティング液A2を得た。コーティング液A2におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.7wt%であり、界面活性剤の固形分濃度は界面活性剤の固形分濃度はケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対し63.0質量部であった。
<緻密層形成用コーティング液の調製>
 実施例1と同じ緻密層形成用コーティング液E1を用いた。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(実施例7)
<多孔質層形成用コーティング液の調製>
 実施例7においては、前述の多孔質層形成用コーティング液A1を得る工程において、界面活性剤の10wt%イソプロピルアルコール希釈液の量を11.9gとした以外は同一として、多孔質層形成用コーティング液A3を得た。コーティング液A3におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.7wt%、界面活性剤の固形分濃度は界面活性剤の固形分濃度はケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対し70.0質量部であった。
<緻密層形成用コーティング液の調製>
 実施例1と同じ緻密層形成用コーティング液E1を用いた。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(比較例1)
<多孔質層形成用コーティング液の調製>
 前述の原液A24.3g、イソプロピルアルコール72.7g、3-メトキシ-1-ブタノール3.0gを撹拌混合し、多孔質層形成用コーティング液A11を得た。コーティング液A11におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は2.8wt%であった。
<緻密層形成用コーティング液の調製>
 前述の原液E13.3g、イソプロピルアルコール86.7gを撹拌混合し、緻密層形成用コーティング液E11を得た。コーティング液E11におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は0.4wt%であった。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(比較例2)
<多孔質層形成用コーティング液の調製>
 シリカ微粒子分散液(クォートロンPL-3H、原液Aで用いたものと同じ)47.7質量部、エチルセロソルブ47.8質量部、1N硝酸(加水分解触媒)1質量部を撹拌混合し、さらに撹拌しながらテトラエトキシシラン2.4質量部を添加し、引き続き40℃に保温しながら8時間撹拌して加水分解液を得た。
 この加水分解液において、シリカ微粒子をSiO2に換算した質量と、バインダに含まれる酸化ケイ素成分をSiO2に換算した質量の比は、93:7であった。この加水分解液をイソプロピルアルコールで希釈してSiO2に換算した固形分濃度を7wt%とし、原液Dを得た。
 前述の原液D24.3g、イソプロピルアルコール72.7g、3-メトキシ-1-ブタノール2.0gを撹拌混合し、多孔質層形成用コーティング液D12を得た。コーティング液D12におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.7wt%であった。
<緻密層形成用コーティング液の調製>
 比較例2においては、比較例1と同じ緻密層形成用コーティング液E11を用いた。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。コーティング付き基板の断面をFE-SEMを用いて観察した結果を図2に示す。
(比較例3)
<多孔質層形成用コーティング液の調製>
 シリカ微粒子分散液(スノーテックスOUP、平均一次粒径10nm、一次粒子が鎖状に縮合した鎖状二次粒子の平均粒子径40~100nm、固形分濃度15.0質量%、日産化学化学工業株式会社製)19.6質量部、エチルセロソルブ38.5質量部、1N硝酸(加水分解触媒)1質量部、精製水16.6質量部を撹拌混合し、さらに撹拌しながらテトラエトキシシラン(原液Aで用いたものと同じ)24.3質量部を添加し、引き続き40℃に保温しながら8時間撹拌して加水分解液を得た。
 この加水分解液において、シリカ微粒子をSiO2に換算した質量と、バインダに含まれる酸化ケイ素成分をSiO2に換算した質量の比は、30:70であった。この加水分解液をイソプロピルアルコールで希釈してSiO2に換算した固形分濃度を7wt%とし、原液Cを得た。
 前述の原液C24.3g、イソプロピルアルコール61.7g、3-メトキシ-1-ブタノール3.0g、界面活性剤(コーティング液A1に用いたものと同じ)11.0gを撹拌混合し、多孔質層形成用コーティング液C13を得た。コーティング液C13におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.7wt%であり、界面活性剤の固形分濃度はケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対し64.7質量部であった。
<緻密層形成用コーティング液の調製>
 前述の原液E8.3g、イソプロピルアルコール91.7gを撹拌混合し、緻密層形成用コーティング液E13を得た。コーティング液E13におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は0.38wt%であった。
<多孔質層、緻密層の形成>
 実施例1と同じ方法により、コーティング付き基板を得、前述の各特性を評価した。その結果を表1に示す。
(比較例4)
<多孔質層形成用コーティング液の調製>    
 比較例4においては、比較例3と同じ多孔質層形成用コーティング液C13を用いた。
<緻密層形成用コーティング液の調製>
 比較例4では、緻密層を形成しなかったので、緻密層形成用コーティング液は調製しなかった。
<多孔質層、緻密層の形成>
 実施例1と同様の方法により多孔質層前駆体乾燥膜つき基板を得、多孔質層前駆体乾燥膜つき基板を760℃に設定した電気炉内で4分間保持した後電気炉から取り出し、室温まで放冷することでコーティング付き基板を得た。こうして得たコーティング付き基板について、前述の各特性を評価した。その結果を表1に示す。
(比較例5)
<多孔質層形成用コーティング液の調製>
 比較例5においては、前述の多孔質層形成用コーティング液A1を得る工程において、塩化アルミニウム6水和物の10wt%水溶液の量を5.7gとした以外は同一として、多孔質層形成用コーティング液A14を得た。コーティング液A14におけるSiO2に換算したケイ素の酸化物に係る固形分濃度は1.6wt%、界面活性剤の固形分濃度はケイ素酸化物をSiO2に換算した質量と添加剤を金属酸酸化物に換算した質量の和を100質量部として、それに対し64.1質量部であった。
<緻密層形成用コーティング液の調製>
 実施例1と同じ緻密層形成用コーティング液E1を用いた。
<多孔質層、緻密層の形成>
 実施例1と同様の方法により多孔質層前駆体乾燥膜つき基板を得、多孔質層前駆体乾燥膜つき基板を760℃に設定した電気炉内で4分間保持した後電気炉から取り出し、室温まで放冷することでコーティング付き基板を得た。こうして得たコーティング付き基板について、前述の各特性を評価した。その結果を表1に示す。
 表1に示すとおり、実施例1の透過率ゲインが2.91であったのに対し、比較例1の透過率ゲインが2.55でしかない。これは、実施例1のコーティングの多孔質バインダにはメソ孔が形成しているのに対し、比較例1のコーティングのバインダにはメソ孔が形成しないためであると考えられる。
 また、図1と図2を比較すると、実施例1のコーティングの緻密層はその表面が滑らかであるのに対し、比較例2のコーティングの緻密層の表面は、その下の層の微粒子に基づいて生じる凹凸に沿う凹凸を有している。表1に示すとおり、実施例1の透過率ゲインが2.91であったのに対し、比較例2の透過率ゲインが2.10でしかない。
 比較例3は、実施例1~7と比較し厚い緻密層を有するため、透過率ゲインが1.87%と、2.7%に満たない。さらに、比較例3は緻密層に添加剤としてアルミニウム化合物を含有しないため、塩水噴霧試験前後の平均透過率の差の絶対値が1.86%も変化し、塩水噴霧耐久性に劣る。
 比較例4は多孔質層の上に緻密層を有さないので、中間膜付着汚れ性に劣る。
 比較例5は多孔質層に含まれる酸化アルミニウムの含有量が多すぎるため、透過率ゲインは2.62%と、2.7%に満たない。
 表1に示す通り、塩水噴霧試験評価の結果、実施例1~7のコーティング付きガラス板の平均透過率の差の絶対値は0.7%以下であり、実施例1~7のコーティング付きガラス板が実用的な塩水噴霧耐久性を示した。
 表1に示す通り、実施例1~7に係るコーティング付きガラス板の平均反射率は1.8%よりも小さかった。また、実施例1~7に係るコーティング付きガラス板の透過率ゲインは2.7%以上を示した。
 表1に示す通り、中間膜付着汚れ性評価の結果、実施例1~7において、中間膜付着汚れは容易に除去できた。

 本発明によれば、付着物の除去性が高く、高い透過率ゲインを示す光電変換装置用ガラス板を提供できる。

Claims (13)

  1.  ガラス板とその主表面の少なくとも片方に施されたコーティングとを有するコーティング付きガラス板において、
    該コーティングは、多孔質層と緻密層とを含み、
    該緻密層は、
     該コーティングにおいて最も外側に存在し、
     10~50nmの物理的厚さを有し、
    該多孔質層は、
     該緻密層と該ガラス板との間に存在し、
     50~200nmの物理的厚さと、25~75%の空孔率とを有し、
     中実微粒子と多孔質バインダとからなり、
     該中実微粒子と該多孔質バインダの質量比が70:30~15:85の範囲にあり、
    該中実微粒子は、
     平均粒径が30~100nmであり、
    該多孔質バインダは、
     メソポーラスであって、
     平均細孔径2~20nmのメソ孔を有する、
    コーティング付きガラス板。
  2. 前記緻密層は、
     シリカを主成分とする連続層であって、
     アルミニウム、ジルコニウムおよびチタンの酸化物からなる群から選ばれた1以上の金属酸化物をさらに含み、
    前記中実微粒子は実質的にシリカからなり、
    前記多孔質バインダはシリカを主成分とする、
    請求項1に記載のコーティング付きガラス板。
  3. 前記緻密層は、
     有機化合物を実質的に含まず、
     アルミニウムの酸化物をさらに含む、
    請求項1に記載のコーティング付きガラス板。
  4. 前記多孔質バインダは、
     有機化合物を実質的に含まず、
     アルミニウムの酸化物またはジルコニウムの酸化物の少なくとも片方をさらに含む、
    請求項1に記載のコーティング付きガラス板。
  5. 前記多孔質バインダは、
     アルミニウムの酸化物およびジルコニウムの酸化物の双方をさらに含む、
    請求項4に記載のコーティング付きガラス板。
  6. 前記メソ孔が、
     前記多孔質層を形成するための塗工液に添加された、熱分解可能な有機化合物に由来する、
    請求項1に記載のコーティング付きガラス板。
  7. 前記熱分解可能な有機化合物が、
     溶液中でミセルを形成することができる界面活性剤である、
    請求項6に記載のコーティング付きガラス板。
  8. 前記界面活性剤が、
     ノニオン系界面活性剤である、
    請求項7に記載のコーティング付きガラス板。
  9. 前記ノニオン系界面活性剤が、
     ポリオキシエチレン-ポリオキシプロピレン共重合体である、
    請求項8に記載のコーティング付きガラス板。
  10. 前記緻密層に含まれるアルミニウムの酸化物が、
     前記緻密層を形成するための塗工液に添加されたハロゲン化アルミニウムに由来する、
    請求項3に記載のコーティング付きガラス板。
  11. 前記多孔質バインダに含まれるアルミニウムの酸化物が、
     前記多孔質層を形成するための塗工液に添加されたハロゲン化アルミニウムに由来する、
    請求項4に記載のコーティング付きガラス板。
  12. 前記多孔質バインダに含まれるジルコニウムの酸化物が、
     前記多孔質層を形成するための塗工液に添加された、塩素を含むジルコニウム化合物に由来する、
    請求項4に記載のコーティング付きガラス板。
  13. 前記緻密層の、前記ガラス板とは反対側の表面の表面粗さが、
     算術平均粗さで表示して、7nm以下である、
    請求項1に記載のコーティング付きガラス板。
