Abstract

 本発明は化学強化、コーティングなどのガラスの歪点以下の温度での熱処理工程において、荷重を受けるガラス製品の変形を抑制することができるガラス板を提供することを目的とする。本発明は下記式で求められる無次元指標が1.6×10-4以下、平均粘性ηがlogη≦15.1logPa・s以下、及び仮想温度Tと徐冷点Tとの関係がT≧(T+5)であり、さらにガラスの板厚hが7×10-4m以上である場合の荷重をかけている時間の荷重点の変位が78μm以下である熱処理用ガラス板に関する。

Description

熱処理用ガラス板
 本発明は、熱処理用ガラス板に関し、特に、ディスプレイ・開口部材用途に、化学強化、コーティングなどの歪点以下の温度で熱処理されることにより、機能付与や品質向上されるガラス板に関する。
 近年、ガラス板に、機能付与や品質向上を目的とした化学強化、コーティングなどが施されることが増えている。工業的には、ガラスの歪点以下の温度でガラスに荷重をかけても変形が残留しないと言われているが、ガラスの歪点より十分に低い温度でも長時間の熱処理により、製品の品質上は無視できない残留変形が生じてしまう。また、加熱後の冷却中に生じた温度分布に起因する反りなどの変形の一部が最終的な残留変形として残る事もある。この残留変形の要因の一つは、ガラス製品製造時の冷却条件により、ガラス製品が高温のガラス構造を持っている事である。ガラスを化学強化する前に徐冷点以下の温度で熱処理して化学強化特性を向上させる方法(特許文献1~3)が提案されている。

 しかしながら、特許文献1~3のいずれも高温のガラス構造を低温のガラス構造に変化させる熱処理中におけるガラスの変形防止には言及していない。
 本発明は、化学強化、コーティングなどのガラスの歪点以下の温度での熱処理工程において、荷重を受けるガラス製品の変形を抑制することができるガラス板を提供することを目的とする。
 本発明者らは、熱処理用ガラス板であって、その無次元指標、平均粘性等を制御することにより、ガラスの歪点以下の温度での熱処理工程において、荷重を受けるガラス製品の変形を抑制することができる熱処理用ガラス板が得られることを見出し、本発明を完成させた。すなわち、本発明は以下のとおりである。
<1> 下記式で求められる無次元指標が1.6×10-4以下、平均粘性ηがlogη≦15.1logPa・s以下、及び仮想温度Tと徐冷点Tとの関係がT≧(T+5)であり、さらにガラスの板厚hが7×10-4m以上である場合の荷重をかけている時間の荷重点の変位量が78μm以下である熱処理用ガラス板。
 無次元指標=荷重F×荷重をかける時間time/(平均粘性η×板厚h
 ただし、前記平均粘性ηの算出方法は以下のとおりである。
 幅5mm、長さ35mmのガラス板を、30mm間隔で支持し、歪点から50を引いた温度(歪点-50)(単位:℃)以下の熱処理温度でBeam Bending法に従い3点曲げした際の、荷重F(単位:N)(≧0.98N)、荷重をかける時間time(単位:秒)、および、荷重をかけている時間の荷重点の変位量から下記式で求められる。

 ただし、前記平均粘性ηの算出方法は以下のとおりである。
 幅5mm、長さ35mmのガラス板を、30mm間隔で支持し、410℃の熱処理温度でBeam Bending法に従い、荷重F(単位:N)を板厚h(単位:m)の二乗で除した値が4.0×10(単位:N/m)となるような荷重Fを10800秒かけることにより3点曲げした際の、荷重をかけている時間の荷重点の変位量から下記式で求められる。

<4> 前記平均粘性ηが、logη≦15.1logPa・sであることを特徴とする前記<2>または<3>に記載の熱処理用ガラス板。
<5> 前記ガラス板が、1000mm×1000mm以上であることを特徴とする前記<1>~<4>のいずれか一に記載の熱処理用ガラス板。
<6> 前記ガラス板が、フロート法により成形されたことを特徴とする前記<1>~<5>のいずれか一に記載の熱処理用ガラス板。
 本発明によれば、化学強化、コーティングなどのガラスの歪点以下の温度での熱処理工程において、荷重を受けるガラス製品の変形を抑制することができる熱処理用ガラス板を提供することができる。
図1は、平均粘性ηを求めるための、Beam Bending法を用いたBB変位量を測定する方法の説明図である。
 以下、本発明を実施するための形態について説明するが、本発明は、下記の実施形態に制限されることはなく、本発明の範囲を逸脱することなく、下記の実施形態に種々の変形および置換を加えることができる。
 本発明の熱処理用ガラス板(以下、単に「ガラス板」と称することがある。)の種類は、ソーダライムガラス、アルミノシリケートガラスなど、本発明のガラス板の種類に制限はない。
 ここで、本発明におけるガラス板が、化学強化ガラスとして用いられる場合の組成としては、酸化物基準のモル百分率表示でSiOを56~75%、Alを1~20%、NaOを8~22%、KOを0~10%、MgOを0~14%、ZrOを0~5%、及びCaOを0~12%含有することを特徴とする。以降、百分率表示は、特に断らない限り、モル百分率表示含有量を示す。また、上記以外にも、SrO、BaO、TiO、硫酸塩、塩化物、フッ化物やその他成分を含んでいてもよい。
 ガラス組成を前記範囲に限定した理由を以下に説明する。
 SiOは、ガラス微細構造の中で網目構造を形成する成分として知られており、ガラスを構成する主要成分である。SiOの含有量は、56%以上であり、好ましくは60%以上、より好ましくは63%以上、さらに好ましくは65%以上である。また、SiOの含有量は、75%以下であり、好ましくは73%以下、より好ましくは71%以下である。
 SiOの含有量が56%以上であると、ガラスとしての安定性や耐候性の点で優位である。一方、SiOの含有量が75%以下であると、熔解性および成形性の点で優位である。
 Alは、化学強化におけるイオン交換性能を向上させる作用があり、特に表面圧縮応力(CS)を向上する作用が大きい。ガラスの耐候性を向上する成分としても知られている。また、フロート成形時にボトム面からの錫の浸入を抑制する作用がある。Alの含有量は、1%以上であり、好ましくは2%以上、より好ましくは2.7%以上、さらに好ましくは3.2%以上である。また、Alの含有量は、20%以下であり、好ましくは17%以下、より好ましくは12%以下、さらに好ましくは10%以下、特に好ましくは7%以下である。
 Alの含有量が1%以上であると、イオン交換により、所望のCSが得られ、また、錫の浸入を抑制する効果が得られる。一方、Alの含有量が20%以下であると、ガラスの粘性が高い場合でも失透温度が大きくは上昇しないため、ソーダライムガラス生産ラインでの熔解、成形の点で優位である。
 SiOおよびAlの含有量の合計(SiO+Al)は、80%以下であることが好ましい。80%超では高温でのガラスの粘性が増大し、溶融が困難となるおそれがあり、より好ましくは79%以下、さらに好ましくは78%以下である。また、(SiO+Al)は、69%以上であることが好ましい。69%以上では圧痕がついた時のクラック耐性が優位であり、好ましくは70%以上、より好ましくは72%以上である。
 NaOは、イオン交換により表面圧縮応力層を形成させる必須成分であり、圧縮応力深さ(DOL)を深くする作用がある。またガラスの高温粘性と失透温度を下げ、ガラスの熔解性、成形性を向上させる成分である。NaOの含有量は、8%以上であり、好ましくは12%以上、より好ましくは13%以上である。また、NaOの含有量は、22%以下であり、好ましくは17%以下、より好ましくは15%以下である。NaOの含有量が8%以上であると、イオン交換により所望の表面圧縮応力層を形成することができる。一方、NaOの含有量が22%以下であると、充分な耐候性が得られる。
 KOは、必須ではないが、イオン交換速度を増大しDOLを深くする効果があるため含有してもよい。一方、KOが多くなりすぎると熱膨張係数が大きくなり、温度分布が不均一となったときに発生する応力が大きくなる。KOを含有する場合は、10%以下が好ましく、より好ましくは8%以下、さらに好ましくは6%以下である。KOの含有量が10%以下であると、熱膨張により発生する応力が極端に大きくなることを防止できる。
 MgOは、必須ではないが、ガラスを安定化させる成分である。MgOの含有量は、2%以上が好ましく、より好ましくは6%以上、さらに好ましくは8%以上である。また、MgOの含有量は、14%以下であり、好ましくは12%以下、より好ましくは11%以下である。MgOの含有量が2%以上であると、ガラスの耐薬品性が良好になり、また、高温での熔解性が良好になり、失透が起こり難くなる。一方、MgOの含有量が14%以下であると、失透の起こりにくさが維持され、充分なイオン交換速度が得られる。
 ZrOは、必須ではないが、一般に、化学強化での表面圧縮応力を大きくする作用があることが知られている。しかし、少量のZrOを含有してもコスト増加の割には、その効果は大きくない。したがって、コストが許す範囲で任意の割合のZrOを含有することが出来る。含有する場合は、5%以下であることが好ましい。
 CaOは、必須ではないが、ガラスを安定化させる成分である。CaOは、アルカリイオンの交換を阻害する傾向があるため、特にDOLを大きくしたい場合は含有量を減らす、もしくは含まないことが好ましい。一方、耐薬品性を向上させるためには、1%以上が好ましく、より好ましくは3%以上、さらに好ましくは4%以上である。CaOを含有する場合の含有量は、12%以下であり、好ましくは10%以下、より好ましくは8%以下、さらに好ましくは6%以下である。CaOの含有量が12%以下であると、充分なイオン交換速度が保たれ、所望のDOLが得られる。
 SrOは、必須ではないが、ガラスの高温粘性を下げ、失透温度を下げる目的で含有してもよい。SrOは、イオン交換効率を低下させる作用があるため、特にDOLを大きくしたい場合は含有しないことが好ましい。含有する場合のSrO量は3%以下が好ましく、より好ましくは2%以下、さらに好ましくは1%以下である。
 BaOは、必須ではないが、ガラスの高温粘性を下げ、失透温度を下げる目的で含有してもよい。BaOはガラスの比重を重くする作用があるため、軽量化を意図する場合には含有しないことが好ましい。含有する場合のBaO量は3%以下が好ましく、より好ましくは2%以下、さらに好ましくは1%以下である。
 TiOは、天然原料中に多く存在し、黄色の着色源となることが知られている。TiOの含有量は、0.3%以下が好ましく、より好ましくは0.2%以下、さらに好ましくは0.1%以下である。TiOの含有量が0.3%を超えるとガラスが黄色味を帯びる。
 この他、ガラスの熔融の清澄剤として、硫酸塩、塩化物、フッ化物などを適宜含有してもよい。本発明のガラスは、本質的に以上で説明した成分からなるが、本発明の目的を損なわない範囲でその他の成分を含有してもよい。そのような成分を含有する場合、それら成分の含有量の合計は5%以下であることが好ましく、より好ましくは3%以下、典型的には1%以下である。以下、上記その他成分について例示的に説明する。
 ZnOは、ガラスの高温での熔融性を向上するために、たとえば2%まで含有してもよい。しかし、フロート法で製造する場合には、フロートバスで還元され製品欠点となるので含有しないことが好ましい。
 Bは、高温での熔融性またはガラス強度の向上のために、1%未満の範囲で含有してもよい。一般的には、NaOまたはKOのアルカリ成分とBを同時に含有すると揮散が激しくなり、煉瓦を著しく浸食するので、Bは実質的に含有しないことが好ましい。
 LiOは、歪点を低くして応力緩和を起こりやすくし、その結果安定した表面圧縮応力層を得られなくする成分であるので含有しないことが好ましく、含有する場合であってもその含有量は1%未満であることが好ましく、より好ましくは0.3%以下、特に好ましくは0.1%未満である。
 ガラスの板厚hは、1.1mm以下であることが好ましく、より好ましくは0.8mm以下、さらに好ましくは0.6mm以下である。一方、ガラスの板厚は、0.3mm以上であることが好ましく、より好ましくは0.4mm以上であり、さらに好ましくは0.5mm以上である。
 「仮想温度T」とは、ガラスの熱履歴を反映するパラメータで、ガラスを加熱したときの平衡構造となる温度として定義される指標である。具体的には、任意の温度でガラスが熱力学的に平衡状態になるまで熱処理を行い、10000℃/分以上の冷却速度でガラスを室温まで急冷すると、その熱処理温度での構造で凍結させたガラスが得られる。この時の熱処理温度が、そのガラスの仮想温度Tとして定義される。仮想温度Tの測定方法は以下の通りである。
 まず複数の熱処理温度について、急冷して得られたガラスの屈折率を測定し、仮想温度と屈折率の検量線を作成する。続いて、仮想温度Tを測定するガラスサンプルの屈折率を測定する。あらかじめ作成した検量線を用いて、測定した屈折率からガラスサンプルの仮想温度Tを定義する。
 仮想温度Tが後述する徐冷点Tに5を足した温度(徐冷点T+5℃)以上高い(仮想温度T≧(徐冷点T+5))場合は、フロート成形での製造に優位である。より好ましくは、仮想温度が徐冷点+10℃以上(仮想温度T≧(徐冷点T+10))である。また、仮想温度Tは徐冷点Tに20を足した温度以下の温度であること(仮想温度T≦(徐冷点T+20))が好ましい。仮想温度Tが徐冷点Tに20を足した温度以下の温度(仮想温度T≦(徐冷点T+20))である場合は、徐冷不足で低温粘性が小さく変形が大きくなることを抑制できることから好ましい。
 「徐冷点T」とは、ASTM C336の方法に基づいて測定される温度であり、ガラスの組成などで定まる。ソーダライムガラスの徐冷点Tは、代表的には、550℃程度である。
 「歪点」とは、ASTM C336の方法に基づいて測定される温度である。歪点は、ソーダライムガラスでは490~520℃であり、化学強化処理に適したアルミノシリケートガラスでは520~620℃である。歪点が低くなりすぎると同一温度で熱処理したときのガラスの変形や熱収縮量が大きくなり、化学強化や成膜といった熱処理には適さない。
 本実施形態のガラス板の歪点は、490℃以上が好ましく、505℃以上がより好ましい。歪点が490℃以上であると、熱処理時の形状安定性が良好になる。本実施形態のガラス板の歪点は、620℃以下が好ましく、600℃以下がより好ましい。歪点が620℃以下であると、特にフロート法において良好な成形性が保たれる。
 ガラスの粘度は、ガラスの温度が同じ場合、ガラスの組成に依存する。ソーダライムガラスの場合、例えば、ガラス中のアルカリ金属酸化物(NaOやKOなど)の含有量が少なくなるほど、ガラスの粘度が高くなる。ガラスの粘度は、ガラスの組成が同じ場合、ガラスの温度が上昇するほど、低下する。
 「無次元指標」とは、下記式に示すように、荷重F(単位:N)と荷重をかける時間time(単位:秒)との積を、後述の平均粘性η(単位:Pa・s)と板厚h(単位:m)の二乗との積で除した値である。
 無次元指標=F×time/(η×h
 無次元指標が1.6×10-4以下の場合は、熱処理中のガラス変形が実用上問題にならないレベルまで小さくなる。熱処理中のガラス変形防止の観点から、無次元指標は好ましくは1.4×10-4以下、より好ましくは1.3×10-4以下である。
 平均粘性η(単位:Pa・s)は、図1に示したように、幅5mm、長さ35mmのガラス板を試験片110として30mm間隔で支持し、試験機100を用いて歪点から50を引いた温度(歪点-50)(単位:℃)以下の熱処理温度でBeam Bending法(BB法)に従い3点曲げした際の、荷重F(単位:N)(≧0.98N)、荷重をかける時間time(単位:秒)、および、荷重をかけている時間の荷重点の変位量(BB変位量)から下記式で求められる。

 ここで、ηは平均粘性(単位:Pa・s)、Lは支持点距離(単位:m)、Fは荷重(単位:N)、Vは荷重点の平均たわみ速度(単位:m/s)(=BB変位量÷荷重時間)、bはガラス幅(単位:m)、hは板厚(単位:m)である。
 平均粘性ηの対数logηがlogη≦15.1(単位:logPa・s)の場合は、フロート法による製造が容易である。より好ましくは、logη≦15.0(単位:logPa・s)以下である。
 ガラスの板厚が0.65mm以上の場合、特に0.7mm以上の場合、BB変位量が78μm以下であれば、ガラスが軟らかすぎず、熱処理中に変形しにくい。
 なお、BB変位量は後述する試験例に記載の方法により測定することができる。
 以下に、実施例などにより本発明を具体的に説明するが、本発明はこれらの例によって限定されるものではない。
 試験例では、フロート法により製造された、複数の平板状のソーダライムガラス板を用意した。測定のため、フロート法により製造されたガラス板を個片化した。ガラス板の幅は5mm、長さは35mmであり、板厚は0.55mm若しくは0.7mmである。ここで、試験例において使用したガラス板は、その組成が酸化物基準のモル百分率表示で、SiOを56~75%、Alを1~20%、NaOを8~22%、KOを0~10%、MgOを0~14%、ZrOを0~5%、及びCaOを0~12%含有するものを用いた。
 試験例のうち、例3~5、7~9、11~15における、BB法の条件(BB条件)は以下の通りである。ガラスを長さ35mm、幅5mm、板厚0.55mmまたは0.7mmの大きさの板状ガラスに加工する。加工は、切断、研磨などの機械加工で行う。加工中にガラスに熱が加わるとガラスの構造温度が変化してしまうため、温度が200℃以下となるように維持する。測定形状に加工した板ガラスをスパン30mm幅の受けエッジの上部に、試料中央と受けエッジスパンの中央を合わせて設置し、試料中央部に押しエッジが当たるように調整する。ガラスを410℃の熱処理温度で加熱し、荷重Fを板厚hの二乗で除した値が4.0×10~6.5×10(単位:N/m)となるような荷重Fを10800秒間加えた。
 BB法は以下の要領で実施した。各例のガラスを10℃/minで410℃まで加熱した。200℃を超えた時点で荷重を印加し、410℃に達してから10800秒間荷重を掛けたまま保持した。その後、200℃まで降温した後に荷重を除去し、室温まで冷却した。
 BB変位量は、BB法の実施前後のガラスの反り形状を測定した。より詳細には、ガラスの中央が凸になるように水平面に設置し、中央部分と両端部分で高さの最大と最小を測定し、その差をガラスの反り量とした。当該反り量は三鷹光器社製の非接触三次元測定装置NH-3MASにより測定した。BB法の実施前後の反り量の差をBB変位量とした。なお、測定方法の制約により、反り量の実測長さは、ガラス板の長さ35mmに対して両端0.5mmを除いた34mmの長さの反り量となる。
 例1は、荷重Fを板厚hの二乗で除した値を3.2×10N/mと上記の範囲外に設定した以外は、例3と同様のBB条件とした。例2は、熱処理温度が350℃である点を除いて、例3と同様のBB条件とした。例6および10は、熱処理温度が450℃である点を除いて、例3と同様のBB条件とした。
 徐冷点、歪点、仮想温度、BB条件、平均粘性η、BB変位、フロート成形性、大板熱処理変形性、(無次元)指標の結果を表1に示す。ここで、フロート成形性とは、フロート法によりガラスを製造するのに適しているか否かを上述した仮想温度と徐冷点との関係により判断した。大板熱処理変形性とは、大きなガラス板(1300mm×1100mm)を製造し、そのガラス板を熱処理したときに変形をするか否かを判断したものであり、上述した無次元指標により判断した。なお、例1~例9は実施例であり、例10~例15は比較例である。なお、例1~6、10、12~14は、フロート法で製造する際に平均粘性を制御したガラス板であり、例15は、フロート法で製造する際に平均粘性の制御を意識しない、一般的な徐冷条件で作製したガラス板である。また、例7~例9は、フロート法により製造したガラス板ではなく、るつぼにより製造したガラス板である。

 表1から、以下のことが得られた。
 例1~9は、無次元指標が1.6×10-4以下であり、平均粘性ηがlogη≦15.1(単位:logPa・s)であり、仮想温度が(徐冷点T+5)≦仮想温度T≦(徐冷点T+20)の関係を満たし、板厚hが0.65mm以上の場合はBB変位が78μm以下であり、フロート成形性及び大板熱処理変形性に優れていることが分かった。
 一方、例10および15は、フロート成形性は優れていたが、無次元指標が高く、大板熱処理変形性が優れなかった。例11は、大板熱処理変形性は優れていたが、平均粘性ηが高く、フロート成形性が優れなかった。また、例12~14は、フロート成形性は優れていたが、BB変位が高く、大板熱処理変形性が優れなかった。
 本発明を詳細に、また特定の実施態様を参照して説明したが、本発明の精神と範囲を逸脱することなく様々な変更や修正を加えることができることは当業者にとって明らかである。本出願は2014年4月14日出願の日本特許出願(特願2014-082876)に基づくものであり、その内容はここに参照として取り込まれる。

  2.  下記式で求められる無次元指標が1.6×10-4以下、歪点が490~620℃、及び仮想温度Tと徐冷点Tとの関係が(T+5)≦T≦(T+20)であり、さらにガラスの板厚hが6.5×10-4m以上である場合の荷重をかけている時間の荷重点の変位量が78μm以下である熱処理用ガラス板。
     無次元指標=荷重F×10800秒/(平均粘性η×板厚h
     ただし、前記平均粘性ηの算出方法は以下のとおりである。
     幅5mm、長さ35mmのガラス板を、30mm間隔で支持し、410℃の熱処理温度でBeam Bending法に従い、荷重F(単位:N)を板厚h(単位:m)の二乗で除した値が4.0×10(単位:N/m)となるような荷重Fを10800秒かけることにより3点曲げした際の、荷重をかけている時間の荷重点の変位量から下記式で求められる。

      V:荷重点の平均たわみ速度(単位:m/s)(=荷重点の変位量/10800秒)
      b:ガラス幅(単位:m)

  3.  下記式で求められる無次元指標が1.6×10-4以下、歪点が490~620℃、及び仮想温度Tと徐冷点Tとの関係が(T+5)≦T≦(T+20)であり、さらにガラスの板厚hが6.5×10-4m未満である熱処理用ガラス。
     無次元指標=荷重F×10800秒/(平均粘性η×板厚h
     ただし、前記平均粘性ηの算出方法は以下のとおりである。
     幅5mm、長さ35mmのガラス板を、30mm間隔で支持し、410℃の熱処理温度でBeam Bending法に従い、荷重F(単位:N)を板厚h(単位:m)の二乗で除した値が6.5×10(単位:N/m)となるような荷重Fを10800秒かけることにより3点曲げした際の、荷重をかけている時間の荷重点の変位量から下記式で求められる。

  4.  前記平均粘性ηが、logη≦15.1logPa・sであることを特徴とする請求項2または3に記載の熱処理用ガラス板。
  5.  前記ガラス板が、1000mm×1000mm以上であることを特徴とする請求項1~4のいずれか一項に記載の熱処理用ガラス板。
  6.  前記ガラス板が、フロート法により成形されたことを特徴とする請求項1から5のいずれか一項に記載の熱処理用ガラス板。
