Abstract
【解決手段】実施形態によれば、積層造形物の製造装置は、ステージと、ヘッドと、移動機構部と、を含む。前記ヘッドは、液状原料を前記ステージ上に供給しつつ供給された前記液状原料にエネルギー線を照射して積層造形物の一部を形成する。前記移動機構部は、前記ヘッドと前記ステージとの相対的な位置を移動させる。
Description
本発明の実施形態は、積層造形物の製造装置、製造方法及び液状原料に関する。
例えば、原料を供給しつつレーザなどでその原料を加熱して、その原料を溶融させて、所望の形状の造形物を形成する積層造形物の製造装置がある。このような製造装置において原料利用効率の向上が望まれる。
本発明の実施形態は、原料利用効率の高い積層造形物の製造装置、製造方法及び液状原料を提供する。
本発明の実施形態によれば、積層造形物の製造装置は、ステージと、ヘッドと、移動機構部と、を含む。前記ヘッドは、液状原料を前記ステージ上に供給しつつ供給された前記液状原料にエネルギー線を照射して積層造形物の一部を形成する。前記移動機構部は、前記ヘッドと前記ステージとの相対的な位置を移動させる。
以下に、本発明の各実施の形態について図面を参照しつつ説明する。
なお、図面は模式的または概念的なものであり、各部分の厚みと幅との関係、部分間の大きさの比率などは、必ずしも現実のものと同一とは限らない。また、同じ部分を表す場合であっても、図面により互いの寸法や比率が異なって表される場合もある。
なお、本願明細書と各図において、既出の図に関して前述したものと同様の要素には同一の符号を付して詳細な説明は適宜省略する。

(第1の実施形態)
図1は、第1の実施形態に係る積層造形物の製造装置を例示する模式的断面図である。
本実施形態に係る製造装置110には、ヘッド10と、ステージ40と、移動機構部60と、が設けられる。ヘッド10は、原料供給部11と、エネルギー線照射部12と、を含む。原料供給部11は、液状原料20をステージ40上に供給する。エネルギー線照射部12は、液状原料20にエネルギー線30を照射して、液状原料20から積層造形物の一部を形成する。移動機構部60は、ヘッド10とステージ40の相対的な位置を移動させる。移動機構部60は、例えば、アクチュエータ、モーターなどを駆動源として、ヘッド10またはステージ40を移動させる。ヘッド10が移動しても良く、ステージ40が移動しても良く、両方が相対的に移動しても良い。すなわち、ヘッド10とステージ40との相対的な配置を変更可能としている。
図1は、第1の実施形態に係る積層造形物の製造装置を例示する模式的断面図である。
本実施形態に係る製造装置110には、ヘッド10と、ステージ40と、移動機構部60と、が設けられる。ヘッド10は、原料供給部11と、エネルギー線照射部12と、を含む。原料供給部11は、液状原料20をステージ40上に供給する。エネルギー線照射部12は、液状原料20にエネルギー線30を照射して、液状原料20から積層造形物の一部を形成する。移動機構部60は、ヘッド10とステージ40の相対的な位置を移動させる。移動機構部60は、例えば、アクチュエータ、モーターなどを駆動源として、ヘッド10またはステージ40を移動させる。ヘッド10が移動しても良く、ステージ40が移動しても良く、両方が相対的に移動しても良い。すなわち、ヘッド10とステージ40との相対的な配置を変更可能としている。
例えば、ヘッド10は、矢印50の方向に移動する。ヘッド10は、原料供給部11から液状原料20をステージ40上に供給しつつ、エネルギー線照射部12が、供給された液状原料20にエネルギー線を照射する。積層造形物となる複数の層のそれぞれが、順次形成される。
この例では、原料供給部11は、液状原料20をステージ40上に供給する(吐出する)。供給方法としては、種々の方法が適用可能である。例えば、ディスペンサ法、インクジェット法、スリットコート法及びスピンコート法などから選択することができる。すなわち、原料供給部11には、例えば、インクジェット法、またはスリットコート法のヘッドなどが用いられる。または、スピンコート法のスピンナを用いてもよい。実施形態において、供給方法には任意の方法を用いることができる。
実施形態において、液状原料20は、積層造形物の材料となる粉体を含む。粉体としては、例えば、鉄やステンレスなどの金属が用いられる。粉体として、セラミックスを用いても良い。粉体として、金属及びセラミックを混合したものを用いても良い。粉体として、樹脂の粉体(粒子)を用いても良い。粉体の平均粒径は、例えば、1μm以上100μm以下、より好ましくは、10μm以上50μm以下である。
液状原料20として、スラリーを用いることができる。スラリーは、粉体が液体の中に懸濁した泥状の流動体である。スラリーの粘度は、例えば、インクジェットの場合、1以上200cp以下が好適である。スリットコートの場合、粘度は、1以上50000cp以下が好適である。スピンコートの場合、粘度は、1以上300cp以下が好適である。
液状原料20は、上記粉体に加え、さらに溶剤を含んでもよい。溶剤としては、例えば、エタノール、メタノール、等のアルコール類、各種エーテル類またはケトン類などが用いられる。
液状原料20は、液体状の樹脂を含んでもよい。液状原料20は、溶剤と樹脂とを含んでいてもよい。樹脂としては、例えば、光硬化性樹脂(例えば、紫外線硬化樹脂)が用いられる。樹脂として、熱硬化樹脂などを用いても良い。すなわち、液状原料20は、積層造形物の材料となる粉体と、光硬化性樹脂及び熱硬化性樹脂よりなる群から選択された少なくともいずれかを含む樹脂と、アルコール類、エーテル類及びケトン類よりなる群から選択された少なくともいずれかを含む溶剤と、を含んでいても良い。
エネルギー線照射部12は、積層造形物の形状に応じて、液状原料20にエネルギー線30を照射する。エネルギー線照射部12は、エネルギー線30が照射された液状原料20から積層造形物の一部を形成する。エネルギー線30としては、例えば、UV(紫外線)光を用いることができる。エネルギー線30として、レーザ光(例えば、炭酸ガスレーザや、YAGレーザなど)などを用いることができる。積層造形物に含まれる複数の層のそれぞれは、液状原料20を供給しつつ液状原料20をエネルギー線30で加熱して形成される。そして、これらの処理を複数回繰り返すことで、所望の積層造形物が形成される。
本実施の形態においては、エネルギー線としてレーザ光を利用している。エネルギー線は、レーザ光のように材料を溶融できるものであればよい。エネルギー線としては、電子ビームや、マイクロ波、紫外線領域の電磁波などであってもよい。
図1において、ステージ40に対して、ヘッド10を矢印50の向きに移動させ、原料供給部11からステージ40上に液状原料20を供給しつつ、エネルギー線照射部12が、供給された液状原料20にエネルギー線30を照射して積層造形物の一部20aを形成する(ステップS1:第1工程に相当)。
原料供給部11から積層造形物の一部20aの上に液状原料20を供給しつつ、エネルギー線照射部12が、供給された液状原料20にエネルギー線30を照射して積層造形物の別の一部20bを形成する(ステップS2:第2工程に相当)。このステップS2を複数回繰り返すことで、所望の積層造形物を得ることができる。
上記において、液体原料20が、粉体及び溶剤を含む場合、エネルギー線30で加熱することで、液体原料20に含まれる溶剤を除去しつつ、粉体を焼結させる。または、粉体を溶融して固化する。これにより、積層造形物の一部が形成される。
一方、液体原料20が、粉体及び樹脂を含む場合、エネルギー線30で加熱することで、液体原料20に含まれる樹脂を硬化させつつ、粉体を焼結または溶融して固化させる。これにより、積層造形物の一部が形成される。この場合、樹脂の比率を高めることで、ポーラス構造体(多孔質構造体)を造形することができる。ポーラス化には種々の方法がある。例えば、予め樹脂に発泡剤(炭酸水素ナトリウムなど)を混ぜておく。この発泡剤を加熱することで、二酸化炭素(炭酸ガス)等のガスを発生させ、樹脂内に気泡を形成させる。これにより、積層造形物をポーラス構造にできる。積層造形物がポーラスであることにより、軽量化が実現される。ポーラスであることによって、アンカー効果により、構造造形物の表面に設けられる処理層(例えば着色層)が剥がれにくくなる。
液体原料20が金属の粉体及び樹脂を含む場合、例えば、インクジェットにより液体原料20を供給する際に、複数の材料(金属と樹脂など)を含む層を形成することができる。
液状原料を用いない参考例がある。この参考例においては、金属やセラミックスなどの粉体をステージ上に直接供給する。粉体をステージの所定位置に精度良く供給することは困難である。そのため、粉体は、エネルギー線が照射されない位置にも供給される。このため、原料である粉体の利用効率が低い。
これに対して、本実施形態によれば、例えば、積層造形物の材料となる粉体を含む液状原料を用いる。これにより、粉体原料と比べて、原料が供給される方向や速度などを制御し易い。所望の位置(エネルギー線が照射される位置)に原料を効率良く供給できる。これにより、原料利用効率を高めることができる。
これに対して、本実施形態によれば、例えば、積層造形物の材料となる粉体を含む液状原料を用いる。これにより、粉体原料と比べて、原料が供給される方向や速度などを制御し易い。所望の位置(エネルギー線が照射される位置)に原料を効率良く供給できる。これにより、原料利用効率を高めることができる。
さらに、粉体原料を用いる参考例において、スキージと呼ばれる治具を用いた平坦化処理が実施される場合があり、造形処理に要する時間が長くなる。
これに対して、本実施形態によれば、液状原料を用いることにより、平坦化処理を省略可能になる。液状原料を供給しつつエネルギー線を照射するため、造形動作が高速化できる。

本実施形態によれば、粉体を含む液状原料を供給しつつエネルギー線を照射するため、平坦化処理等で原料が除去されてしまうことがない。このため、粉体原料を用いる場合と比べて、原料を無駄にすることがなく、原料利用効率を高めることができる。
(第2の実施形態)
図2は、第2の実施形態に係る積層造形物の製造方法を示すフローチャート図である。
製造装置110においては、ステージ40に対して、ヘッド10を矢印50の向きに移動させる(ステップS11)。液状原料20をステージ40上に供給しつつ、エネルギー線照射部12が、供給された液状原料20にエネルギー線30を照射し、積層造形物の一部を形成する(ステップS12:第1工程に相当)。液状原料20の供給は、原料供給部11により実施される。例えば、ディスペンサ法、インクジェット法、スリットコート法及びスピンコート法の中から選択される。エネルギー線30の照射は、エネルギー線照射部12により実施される。
図2は、第2の実施形態に係る積層造形物の製造方法を示すフローチャート図である。
製造装置110においては、ステージ40に対して、ヘッド10を矢印50の向きに移動させる(ステップS11)。液状原料20をステージ40上に供給しつつ、エネルギー線照射部12が、供給された液状原料20にエネルギー線30を照射し、積層造形物の一部を形成する(ステップS12:第1工程に相当)。液状原料20の供給は、原料供給部11により実施される。例えば、ディスペンサ法、インクジェット法、スリットコート法及びスピンコート法の中から選択される。エネルギー線30の照射は、エネルギー線照射部12により実施される。
例えば、ステップS2で積層造形物の1つの層に対応する部分が形成された後に、ヘッド10をステージ40上の基準位置(すなわち、造形動作開始位置)にセットする(ステップS13)。積層造形物の全ての層について形成できたか否かを判定する(ステップS14)。ステップS14において、全ての層について形成されていないと判定した場合(NOの場合)、ステップS11に戻り、処理を繰り返す。つまり、積層造形物の一部(層)の上に、原料供給部11から液状原料20を供給しつつ、エネルギー線照射部12が、供給された液状原料20にエネルギー線30を照射し、積層造形物の別の一部(別の層)を形成する(ステップS12:第2工程に相当)。以後、積層造形物の形状に応じて、この処理を繰り返す。
ステップS14において、全ての層について形成されたと判定した場合(YESの場合)、終了する。このようにして、所望の積層造形物を得ることができる。
実施形態によれば、原料利用効率の高い積層造形物の製造装置、製造方法及び液状原料が提供できる。
以上、具体例を参照しつつ、本発明の実施の形態について説明した。しかし、本発明は、これらの具体例に限定されるものではない。例えば、製造方法において用いられる粉体及び液状原料、並びに、製造装置に含まれるステージ及びヘッドなどの各要素の具体的な構成に関しては、当業者が公知の範囲から適宜選択することにより本発明を同様に実施し、同様の効果を得ることができる限り、本発明の範囲に包含される。
また、各具体例のいずれか2つ以上の要素を技術的に可能な範囲で組み合わせたものも、本発明の要旨を包含する限り本発明の範囲に含まれる。
その他、本発明の実施の形態として上述した積層造形物の製造装置、その製造方法及び液状原料を基にして、当業者が適宜設計変更して実施し得る全ての積層造形物の製造装置、その製造方法及び液状原料も、本発明の要旨を包含する限り、本発明の範囲に属する。
その他、本発明の思想の範疇において、当業者であれば、各種の変更例及び修正例に想到し得るものであり、それら変更例及び修正例についても本発明の範囲に属するものと了解される。
本発明のいくつかの実施形態を説明したが、これらの実施形態は、例として提示したものであり、発明の範囲を限定することは意図していない。これら新規な実施形態は、その他の様々な形態で実施されることが可能であり、発明の要旨を逸脱しない範囲で、種々の省略、置き換え、変更を行うことができる。これら実施形態やその変形は、発明の範囲や要旨に含まれるとともに、特許請求の範囲に記載された発明とその均等の範囲に含まれる。
Claims (7)
- ステージと、
液状原料を前記ステージ上に供給しつつ供給された前記液状原料にエネルギー線を照射して積層造形物の一部を形成するヘッドと、
前記ヘッドと前記ステージとの相対的な位置を移動させる移動機構部と、
を備えた積層造形物の製造装置。 - 前記液状原料は、粉体を含む請求項1記載の積層造形物の製造装置。
- 前記液状原料は、溶剤及び樹脂の少なくともいずれかをさらに含む請求項2記載の積層造形物の製造装置。
- 前記ヘッドは、ディスペンサ法、インクジェット法、スリットコート法及びスピンコート法のいずれかの方法により、前記液状原料を供給する請求項1記載の積層造形物の製造装置。
- 積層造形物の製造方法であって、
粉体を含む液状原料をステージ上に供給しつつ供給された前記液状原料にエネルギー線を照射して前記積層造形物の一部を形成する第1工程と、
前記積層造形物の一部の上に前記液状原料を供給しつつ供給された前記液状原料にエネルギー線を照射して前記積層造形物の別の一部を形成する第2工程と、
を含み、
前記第2工程を複数回繰り返す積層造形物の製造方法。 - 前記液状原料は、溶剤及び樹脂の少なくともいずれかをさらに含む請求項5記載の積層造形物の製造方法。
- 積層造形物の材料となる粉体と、
光硬化性樹脂及び熱硬化性樹脂よりなる群から選択された少なくともいずれかを含む樹脂と、
アルコール類、エーテル類及びケトン類よりなる群から選択された少なくともいずれかを含む溶剤と、
を含む液状原料。
