Description

열 융착 전사를 이용한 유연 매립형 전극 필름의 제조 방법
본 발명은 열 융착 전사를 이용한 유연 매립형 전극 필름의 제조 방법에 관한 것이다.
최근 들어, 전기 산업 및 전자 산업의 기술 개발에 따라서 다양한 가전 제품 및 전자 제품이 개발되고 있으며 기술의 발전 추이에 따라 전자 제품의 소형화 및 박형화에 대한 기술적 수요에 대응하여 다양한 연구개발이 활발하게 진행되고 있다.
회로 기판들은 전기 소자, 전자 소자 및 반도체 패키지들을 전기적으로 연결하는 회로 배선들을 포함한다. 종래 기술에 의한 회로 배선들은 절연 기판상에 형성된 금속 배선의 패턴으로 구성되나 절연 기판상에 형성된 회로 배선들이 동일 평면상에서 교차될 경우 회로 배선들 사이에 단락(short)이 발생되기 때문에 일반적으로 회로기판은 전기적으로 절연된 복층 회로 패턴들을 포함한다.
그러나, 회로 기판에 복층 회로 패턴들을 형성하기 위해서는 부가적인 일련의 복잡한 공정이 추가되어야 하고 이로 인해 제조 공정 중 배선 불량이 발생한다. 또한 기판 상에 더욱 복잡하고 많은 배선을 형성하기 위해 보다 작은 선폭의 배선이 불가피하게 요구되는데 배선의 폭이 좁아질수록 단면적은 감소하게 되며 이에 따라 저항이 커지고 전력 효율이 감소하고 발열의 문제가 발생한다. 이를 해결하기 위해 비저항 값을 낮추거나 배선 길이를 짧게 하거나 배선 높이(두께)를 두껍게 하는 방안들이 제안되고 있다.
그러나 기존에 사용하는 구리나 알루미늄 또는 은 이상으로 비저항 값이 낮은 물질을 개발하는 것은 물질 개발에 따른 상당한 노력과 시간이 요구된다.
기존의 전극 제조기술에서는 가장 널리 사용되고 있는 물질은 산화인듐주석(Indium Tin Oxide)이다. 그러나, ITO의 주원료인 인듐은 전도성 금속 산화물로 높은 취성으로 인해 유연성이 필요한 플라스틱 기판 상에 도입된 유연 전극의 응용에는 부적합하다. 따라서 산화인듐주석을 이용한 전극 제조의 문제점 해결을 위해 탄소나노튜브나 전도성 고분자 물질을 이용한 제조기술이 연구되고 있지만 현재까지는 연구 단계에 머물러 있어 실제 제품 개발에 따른 제조 공정 개발에는 시간이 더 필요한 실정이다.
그리고 짧은 배선 길이를 통한 저항값의 회로설계는 다양한 전자 소자의 구현에 있어 현실적으로 적용하기 어렵다. 마지막으로 배선의 높이를 키우는 방법은 공정 상의 어려움뿐만 아니라 배선의 무너짐 및 배선간 단락의 문제를 수반한다.
따라서 위의 여러 문제들에 대한 대안으로 금속 패턴을 이용한 배선을 매립 방식으로 형성하는 기술이 제안되어 왔다. 예를 들어 대한민국 등록 특허 10-0957487호는 미세 패턴이 형성된 금형을 이용한 임프린트(imprint) 공정을 통해 음각의 패턴을 형성한 후 음각 패턴된 홈에 전도성 물질을 충진하고 각인부 외 부분의 도전성 물질을 제거한 후 전기 저항을 부여하기 위해 선택적 습식 도금 및 투명전도성 물질을 코팅하여 전극회로가 필름에 매립된 형태의 플라스틱 전극을 제조하는 방법을 제안한다. 그러나 상기 기술은 패턴 각인, 전도성 물질의 각인부(홈부) 선택적 충진, 전도성막 형성 등의 여러 공정이 요구되므로 공정이 복잡하고 각인부 외 부분의 도전성 물질의 완벽한 제거가 어려울 뿐 아니라 각 공정에서 초래되는 오염을 피하기 어렵다는 단점이 있다.
또한, 대한민국 등록 특허 10-1191865호는 기판 상부에 희생층을 형성하고 금속 전극 배선의 패턴을 형성한 후 경화성 고분자를 코팅한 다음, 희생층의 선택적 제거를 통해 기판에서 전극 배선이 포함된 경화성 고분자 층을 박리하여 유연 전도성 필름을 제조하는 방법을 제안한다. 그러나 상기 기술은 경화성 고분자 층의 코팅 및 경화, 습식 박리 공정 등이 추가되어 공정이 복잡한 단점이 있다. 또한 희생층의 습식 박리 공정에서 필름의 측면 방향으로 희생층의 노출 면적이 작아 습식 용해 속도가 낮을 수 밖에 없어 대면적의 전도성 필름의 제작이 어렵다는 단점이 있다.
이에 본 발명자는 보다 단순한 공정을 통한 전도성 패턴이 매립된 유연 필름의 제조방법을 제안하게 되었다.
상기 종래 기술의 문제점을 해결하기 위해, 본 발명은 보다 단순한 공정을 통한 전도성 패턴이 매립된 유연 전극 필름의 제조방법 및 이에 따라 제조되는 유연 매립형 전극 필름을 제공하는데 목적이 있다.
상기 목적을 달성하기 위해, 본 발명은 1) 이형 기재를 준비하는 단계; 2) 상기 이형 기재 상에 전도성 패턴층을 형성하는 단계; 3) 상기 전도성 패턴층 위로 전사 기재를 위치시킨 후 열 및 압력 융착에 의해 이형 기재 상에 형성된 전도성 패턴층을 전사 기재의 표면에 삽입 또는 매립시키는 단계; 및 4) 상기 이형 기재와 전도성 패턴층을 분리시키는 단계를 포함하는 유연 매립형 전극 필름의 제조 방법을 제공한다.
또한, 본 발명은 기재 필름; 상기 기재 필름의 일면에 형성된 각인부 또는 홈부; 및 상기 각인부 또는 홈부를 매립하는 전도성 패턴을 포함하는 전극 필름으로서, 상기 전도성 패턴은 상호 연결된 그물망의 형상을 가지며, 본 발명의 제조 방법에 따라 제조되는 것을 특징으로 하는 유연 매립형 전극 필름을 제공한다.
본 발명의 유연 매립형 전극 필름의 제조 방법은 플라스틱 필름에 전도성 미세패턴을 삽입 또는 매립함으로써 금속 배선의 높이의 제한을 받지 않고 낮은 저항의 배선을 용이하게 형성할 수 있다.
본 발명의 유연 매립형 전극 필름의 제조 방법은 열 및 압력에 의한 융착에 의한 전사 공정을 이용하므로 공정이 단순하여 대면적의 플라스틱 전극필름을 매우 효과적으로 제조할 수 있다.
본 발명에 따라 제조한 유연 매립형 전극 필름은 플라스틱 필름에 전도성 미세패턴이 함몰 또는 매립되는 구조이므로 미세 패턴의 종횡비를 증가시킴에 따라 패턴이 무너지거나 단락되는 문제를 발생시키지 않으므로 내구성이 매우 우수하며, 밀착력이 우수할 뿐만 아니라 필름 표면의 오염을 최소화함으로써 투과율이 높고 우수한 저항값을 가질 수 있을 뿐 아니라 전도층과 기재 간 단차의 발생을 완벽하게 제거할 수 있어 터치패널 및 플렉시블 디스플레이 전극기판, 디스플레이 투명기판의 보조전극, 태양전지용 음극판, FPCB 등으로 유리하게 사용할 수 있다.

이하, 본 발명을 상세하게 설명한다.
본 발명은 1) 이형 기재를 준비하는 단계; 2) 상기 이형 기재 상에 전도성 패턴층을 형성하는 단계; 3) 상기 전도성 패턴층 위로 전사 기재를 위치시킨 후 열 및 압력 융착에 의해 이형 기재 상에 형성된 전도성 패턴층을 전사 기재의 표면에 삽입 또는 매립시키는 단계; 및 4) 상기 이형 기재와 전도성 패턴층을 분리시키는 단계를 포함하는 유연 매립형 전극 필름의 제조 방법에 관한 것이다.
상기 본 발명의 유연 매립형 전극 필름의 제조 방법을 개략적으로 나타낸 그림을 도 1에 도시하였다.
상기 이형 기재는 이형성이 확보된 기재이거나, 이형제를 코팅한 베이스 기재일 수 있다.
상기 베이스 기재는 특별히 제한되는 것은 아니나 유리 기재, 폴리에틸렌 테레프탈레이트(polyethylene terephthalate, PET), 폴리설폰(polysulfone, PSF), 폴리에테르설폰(polyethersulfone, PES), 폴리카보네이트(polycarbonate, PC), 폴리이미드(polyimide, PI), 사이클로 올레핀 고분자(cyclo olefin polymers, COP) 등의 플라스틱 기재, STS 기판, 알루미늄 기판, 구리 기판 등의 금속 기재를 사용할 수 있다.
상기 베이스 기재의 두께는 특별한 제한은 없으나 롤투롤(roll to roll) 기반의 연속 공정의 제조 특성을 고려할 때 40~400㎛ 인 것이 바람직하다.
상기 이형제는 후속 제4 단계에서 이형 기재 상에 형성된 전도성 패턴과 이형 기재의 분리가 가능하도록 이형 기재에 이형성, 즉 낮은 표면에너지를 갖는 계면을 부여한다. 이형제로 고분자 물질 및 단분자 물질 모두 사용가능하며, 바람직하게는 고분자 물질인 폴리디메틸실록산 유도체(Polydimethylsiloxane, PDMS) 등과 같은 실리콘계 화합물, 노말-알킬계(n-alkyl group(saturated alkyl group)), 불소치환에테르고분자(Perfluoropolyether, PFPE), 테프론(Polytetrafluoroethylene, PTFE) 등의 불소계 화합물 등을 사용할 수 있다. 이러한 고분자 물질의 이형제를 사용할 경우, 이형제 자체가 베이스 기재의 역할을 동시에 할 수 있다. 이때 베이스 기재 역할을 동시에 하기 위한 이형제의 두께는 상기 베이스 기재의 두께와는 무관하다.
고분자 물질의 이형제 이외에도 단분자 구조의 표면 처리용 실란계 불소 화합물, 예를 들어 퍼플루오로알킬 실란(perfluoroalkyl silane). 부분플루오로알킬 실란(partiallyfluoroalkyl silane), 실란계 탄화수소 화합물(alkyl 또는 alkoxy silane) 등을 이용해 기판 표면의 표면 에너지를 낮추어 이형성을 부여할 수 있다. 이는 기재 표면상에 자연적으로 존재하거나 인위적으로 도입된 수산화기(-OH, hydroxyl group)와 실란기(R-Si-X3,R=불소 화합물, 알킬기, X= 하나 이상의 알킬기, 알콕시기 및 할로겐화물 중 하나로 치환된 화합물)가 반응하여 기재 표면을 불소화 및 탄화수소화하여 기판 표면의 표면 에너지를 낮추어 이형성을 부여하기 때문이다.
공정 측면에서 고분자 이형제는 코팅, 경화 또는 건조 공정이 요구되며 단분자 이형제는 우수한 이형성을 부여하기 위해 기재에 수산화기가 없을 경우에는 인위적으로 기재 표면에 산화물 막의 코팅 또는 자외선 오존, 산소 플라즈마 공정을 통한 수산화기의 도입이 요구되며 코팅 및 건조 공정이 필요하다.
이형제는 상기 기재된 물질의 종류에 한정되지 않고, 공정의 성격 및 이형 성격(혹은 박리 강도)에 따라 적절한 재료의 사용이 결정될 수 있다.
상기 베이스 기재에 이형제를 코팅하는 방법으로 고분자 이형제나 표면처리용 실란계 화합물의 종류에 관계없이 스핀코팅, 바코팅, 롤코팅, 그라비어 코팅 등의 코팅법을 이용할 수 있으며, 이형제의 건조 및 경화를 위해서는 50~150℃ 온도로 열풍건조하는 것이 바람직하고 풍량에 따라 다르지만 건조 시간은 1 분 내지 8시간인 것이 바람직하다.
상기 이형제를 상기 베이스 기재에 코팅할 때 전도성 패턴층과의 박리강도를 감안하여 코팅 두께를 조절한다.
이형층의 두께가 너무 얇을 경우 이형 기재와 타겟 플라스틱 기판 사이의 균일한 접촉이 어려워 전 영역에서의 완벽한 패턴 전사가 일어나지 않고 국소 영역에서 패턴의 전사가 일어나지 않는 부분이 형성될 수 있다. 반대로 이형 기재의 이형층의 두께가 너무 두꺼울 경우, 인가되는 압력과 온도 조건에 따라 다르지만 전사 후 전도층 패턴이 매립된 플라스틱 필름의 두께 편차가 발생하거나 전도성 패턴이 플라스틱 기재 상부 내로 균일하게 매립되지 않고 전사되는 패턴이 필름 전체의 일부 영역에서 부분적으로 매립되거나 완전 삽입되는 등 패턴의 매립 정도가 영역에 따라 달라지는 불균일한 평활도를 나타낼 수 있다.
고분자 이형제를 사용하는 경우, 바람직하게는 0.01~10㎜ 두께의 필름을 형성하도록 코팅되는 것이 바람직하다. 두께가 상기 범위를 벗어날 경우는 전사된 패턴의 균일도의 저하가 발생될 수 있다.
타겟 기판의 용융 전사 공정에서 일정 두께의 이형층은 전도성 패턴층을 포함한 이형 기재와 타겟 플라스틱 기판 사이의 균일한 접촉을 도와주는 역할을 하는데, 이에 이형층으로서 탄성 계수(Young’s modulus)가 낮은 폴리디메틸실록산이나 불소치환폴리에테르 고분자 층의 사용이 유리할 수 있다.
본 발명의 바람직한 구체예에서는 폴리디메틸실록산(polydimethylsiloxane)을 스핀 코팅을 이용하여 PET 기판 위에 코팅하였다.
상기 단계 2)에서는 상기와 같이 이형성이 확보된 이형 기재 상에 전도성 패턴층을 형성한다.
상기 전도성 패턴층은 은(Ag), 구리(Cu), 알루미늄(Al), 금(Au), 니켈(Ni), 티타늄(Ti), 몰리브덴(Mo), 텅스텐(W), 크롬(Cr), 백금(Pt) 등의 금속 또는 이들의 합금을 포함할 수 있으며, 인듐틴옥사이드(ITO), 인듐징크옥사이드(IZO), 알루미늄징크옥사이드(AZO), 인듐징크틴옥사이드(IZTO), 알루미늄징크옥사이드-은-알루미늄징크옥사이드(AZO-Ag-AZO), 인듐징크옥사이드-은-인듐징크옥사이드(IZO-Ag-IZO), 인듐틴옥사이드-은-인듐틴옥사이드(ITO-Ag-ITO), 인듐징크틴옥사이드-은-인듐징크틴옥사이드(IZTO-Ag-IZTO) 등의 산화물 및 금속을 포함한 혼합 전극 물질을 포함할 수 있다.
상기 전도성 패턴층의 형성 방법으로는 포토리소그래피, 잉크젯, 그라비아, 임프린팅, 오프셋 등과 같은 인쇄방식의 프린팅, 전기도금, 진공증착, 열증착, 스퍼터링, 전자빔 증착 등의 방법을 사용할 수 있으나, 반드시 이에 제한되지 않는다.
상기 전도성 패턴층의 선폭은 특별한 제한은 없으나, 50㎚~20㎛ 일 수 있다.또한, 상기 전도성 패턴층의 두께(높이)에 대한 특별한 제한은 없으나, 5㎚~5㎛일 수 있다.
상기 전도층 패턴층의 두께(높이)는 패턴의 선폭 및 응용 소자의 전기적 특성(전도도 및 비저항) 요구치에 따라 달라질 수 있다.
본 발명의 유연 매립형 전극 필름 구조는 선폭이 미세화됨에 따라 그 효용성이 높은 전극 구조이므로 패턴의 종횡비(aspect ratio), 즉 패턴의 선폭 대비 높이의 비율에 따라 제조 공정에 대한 난이도가 결정된다. 그러나, 패턴의 종횡비가 제조 공정의 난이도에 미치는 영향은 패턴의 구조에 따라 완화될 수 있다.
패턴의 구조는 상호 연결된 그물망의 형상이나 혹은 서로 분리 및 독립된 단일 선 또는 이러한 선으로 이루어진 배선으로 크게 구분할 수 있다. 본 발명에서는 패턴의 구조가 상호 연결된 그물망의 형상인 것이 바람직하다.
상호 연결된 그물상 형상의 전도성 배선의 경우, 전사되는 패턴의 종횡비가 2 이상으로 다소 높더라도 전도성 패턴층이 서로 연결되어 있어 용융 전사 공정시 타겟 기재와 금속 및 금속 산화물 및 이형제를 포함한 기재 사이의 균일한 접촉과 타겟 기재의 표면 용융 및 각 층간 열팽창 계수의 차이에 따른 열적 스트레스를 고려한 공정의 최적화 과정을 통해 최종적으로 전사 및 매립된 패턴의 왜곡 현상을 최소화할 수 있다.
하지만 패턴의 구조가 서로 분리 및 독립된 단일 선 또는 이러한 선으로 이루어진 배선은 종횡비가 2이상이면 용융 전사 공정시 이형층 상부의 전도성 패턴이 타겟 기재에 기울어진 각도로 매립이 이루어질 수 있다.
특히 기존 나노 임프린트 공정과 같은 평판형의 기재 간의 평행 접촉 및 가압, 가열 공정과 달리, 본 발명과 같이 롤 임프린트 기반의 연속공정을 이용한 열 융착 전사 공정에서는 패턴 종횡비에 따라 전도성 배선의 패턴 매립시 패턴이 일정한 기울기를 가지고 비스듬히 매립될 수 있는데, 본 발명은 상기 상호 연결된 그물망의 형상의 전도성 패턴을 형성함으로써 이러한 현상을 최소화할 수 있다.
이형 기재 상에 전도성 패턴층을 형성함에 있어 후속 제3 단계의 이형 기재와 전사 기재의 박리 내지 제거를 위해 이형 기재와 전도성 패턴층 간의 박리강도는 전도층 패턴의 구조 및 두께, 전사 공정의 온도 및 압력, 타겟 기재의 물성 등 다양한 변수에 좌우될 수 있다.
이를 설명하면, 먼저 이형 기재와 전도성 패턴층 간의 박리 강도는 제조 공정 상에서 매우 중요한 변수이나, 이형 기재 상부에 전도성 패턴을 형성하는 방법에 따라 중요도가 달라질 수 있다.
본 발명에서는 전도성 패턴의 방법에 제한을 두지 않지만, 이형 기재 상부에 전도성 페이스트나 유기금속 유도체 및 나노 입자 분산 잉크 등을 이용하는 전도성 패턴의 직접 인쇄 공정을 적용하는 경우에는 박리 강도가 제조 공정에 미치는 영향은 그리 크지 않다.
하지만 이형 기재 상부에 증착을 통해 금속 박막에 레지스트 패턴을 형성시키고 식각 공정을 통해 전도성 패턴을 제작하는 경우, 건식 식각 공정을 통한 방법은 박리 강도가 낮아도 공정상에 큰 영향이 없으나 습식 식각은 식각 공정 중 패턴의 박리를 초래할 수 있으므로 일정 강도 이상의 박리 강도가 요구된다. 실제로 건식 식각은 진공 장비 등의 고가의 장비를 필요로 하므로 제조 공정의 경제성을 고려할 때 습식 식각의 효용성이 더 높다. 따라서, 습식 식각 공정에서는 패턴의 박리가 일어나지 않는 정도의 이형층과 전도성 패턴 간의 최소한의 접착 강도가 요구된다.
한편, 이형제로 PDMS를 사용하는 경우 아무 처리도 안 했을 때 약 320N/m의 박리 강도를 나타내는데, 추가적으로 스테아르산(steric acid)과 같은 PDMS 경화 반응에 참가하지 않는 물질을 1중량% 이내로 첨가하면 약 60%(200N/m) 가량 낮은 박리 강도를 얻을 수 있다. 이는 스테아르산의 존재로 인해 PDMS 필름 표면의 미반응 PDMS 잔여물 농도가 높아지기 때문인 것으로 해석되고 있다.
이 밖에도 PDMS 이형층의 경화 시간을 조절하여 PDMS 이형층 계면의 표면 특성을 변화시켜 박리 강도를 조절할 수 있다.
한편, PDMS 이형층의 박리 강도의 증대를 위해 PDMS 표면에 자외선 오존 처리나 상압 산소 플라즈마의 처리를 통해 최대 200% 이상의 박리 강도를 증가시킬 수 있다.
본 발명의 바람직한 구체예에서는, 300~500N/m의 박리 강도를 가질 때 바람직한 전사 공정이 형성되는 것을 관찰하였으며 300N/m미만에서는 습식 식각 공정시 패턴의 박리가 일부 발생되었으며, 500N/m 초과시에는 전사 공정 후 패턴의 일부가 전사되지 않은 문제점이 있었다.
본 발명의 일실시예는, 롤투롤(roll to roll) 공정을 이용한 전도성 패턴의 전사에서 전도성 패턴이 포함된 이형층 상부에 패턴의 오염 및 보호를 위해 보호 필름을 추가로 합지시킬 수 있는데 이때 보호 필름의 박리 강도는 전도성 패턴과 이형기재 사이의 박리 강도보다 낮을수록 유리할 수 있다.
본 발명에서, 박리 강도 테스트는 PDMS 이형필름(60㎛)과 Al 호일(40㎛)을 합지 및 경화한 시편의 적층 필름을 180°로 박리하여 필름의 단위 폭당 힘을 측정함으로써 수행하였다. 이 때 Lloyd instrument 1000 tensormeter를 측정 장비로 사용하였으며, 500N의 로드셀을 이용하여 50㎜/min의 속도로 이형시키면서 측정하였다. 실제 사용되는 PDMS 이형필름 및 Al 박막의 두께와 측정되는 시편의 두께는 다소 차이가 있을 수 있으나 PDMS와 Al 물질 사이의 계면에서 박리 강도의 정량화를 위해 실험 편의상 상기와 같은 규격으로 박리 강도를 측정하였다. 보다 구체적으로, 시편은 폭 30 ㎜, 최소 100 ㎜ 길이로 제작하여 테스트를 진행하였으며, 초기 25㎜의 박리는 제외하고 75㎜ 박리 시험에서 측정된 박리 강도를 측정하였다.
상기 단계 3)은 상기 이형 기재와 전사 기재를 열 및 압력 융착하여 합지시킴으로써 이형 기재 상에 형성된 전도성 패턴층을 전사 기재의 표면에 전사시키는 단계이다.
상기 단계 3)에서 사용하는 전사 기재는 플라스틱 기재인 것이 바람직하다.상기 플라스틱 기재는 폴리에틸렌 테레프탈레이트(PET), 폴리에틸렌 설폰(PES), 폴리에틸렌 나프탈레이트(PEN), 폴리카보네이트(PC), 폴리메틸메타크릴레이트(PMMA), 폴리이미드(PI), 에틸렌비닐아세테이트(EVA), 아몰포스폴리에틸렌테레프탈레이트(APET), 폴리프로필렌테레프탈레이트(PPT), 폴리에틸렌테레프탈레이트글리세롤(PETG), 폴리사이클로헥실렌디메틸렌테레프탈레이트(PCTG), 변성트리아세틸셀룰로스(TAC), 사이클로올레핀폴리머(COP), 사이클로올레핀코폴리머(COC), 디시클로펜타디엔폴리머(DCPD), 시클로펜타디엔폴리머(CPD), 폴리아릴레이트(PAR), 폴리에테르이미드(PEI), 폴리디메틸실록산(PDMS), 실리콘수지, 불소수지, 변성에폭시수지 등의 1종 이상을 포함할 수 있다.
상기 전사 기재는 전사 후 이형 기재로부터 분리된 후 열 경화, 자외선 경화, 마이크로웨이브(microwave) 경화, 적외선(IR) 경화 등 사용되는 고분자의 특성에 맞는 경화방법으로 경화된다.
본 발명의 일 구체예에서, 전사 기재가 열가소성 수지를 포함하는 경우 UV를 조사하여 전사 기재의 경화도를 높이도록 하였다.
상기 단계 3)에서는 전도성 패턴층이 형성된 이형 기재와 전사 기재의 합지를 위해 열 및 압력 융착을 진행한다.
보다 상세하게, 단계 3)에서는 열 및 압력 융착에 의해 이형 기재와 전사 기재는 합지되고 전사 기재 표면의 수 마이크로 두께의 전사 기재가 용융되어 이형 기재 상부의 전도성 패턴 내 빈 공간을 전사 기재의 용융물이 채움으로써 전도성 패턴층을 전사 기재의 표면에 삽입 또는 매립시키게 된다.
상기 열 및 압력 융착의 조건은 플라스틱 기재의 종류에 따라 다르나, 80~300℃, 1~100㎜/s 인 것이 바람직하다.
상기 조건은 바람직한 구체예에 한정하여 명시된 조건이지만 플라스틱 기재의 열적 특성 및 열전달 특성을 근거로 다음과 같이 설명될 수 있다. 즉 일반적으로 열가소성 고분자의 경우 고분자의 Tg(유리 전이 온도)보다 약 100℃~200℃ 정도 높은 온도에서 고분자의 가공이 이루어지는데, 고분자 필름의 종류와 두께, 계면 에너지에 따라 다르나 고분자 표면의 용융 온도는 고분자 벌크의 용융 특성에 비해 다소 낮아 일반적인 고분자 가공 온도보다 낮은 온도에서 표면의 용융 전사가 가능할 수 있다. 그리고 고분자 투명 기재의 경우 200℃ 이상에서는 제조 공정 등에서 수반되는 연신 공정이나 가소제의 첨가로 인해 고분자 필름의 물성 저하를 초래할 수 있기 때문에 용융전사 시 상기 조건이 바람직하다.
본 발명의 다른 구체예에서는, 다소 낮은 온도로 타겟 기재를 예열하는 공정을 추가하여 전사 속도를 증가시켜 공정의 효율성을 높이고 전사 온도를 낮추어 필름 물성 변화를 최소화시킬 수도 있다.
상기 열 및 압력 융착 방법에는 특별한 제한은 없으나, 본 발명의 바람직한 구체예에서는 원통형 ROLL에 의한 열 융착을 진행하였다. 그 결과, 상기 이형 기재 상에 형성된 전도성 패턴은 전사 기재와의 열 및 압력 융착에 의해 전사 기재의 표면에 삽입 또는 매립되는 형태로 전사된다.
상기 단계 4)는 상기 전도성 패턴층이 삽입 또는 매립된 전사 기재로부터 이형 기재를 박리 또는 제거하여 분리시키는 단계이다.
이를 위해 이형 기재와 전도성 패턴 간의 박리강도는 이형제의 성분 및 함량, 전도성 패턴의 성분 및 함량을 조절함에 따라 적절하게 제어된다.
따라서, 이형 기재의 분리 방법에는 특별한 제한이 없이 모든 물리적 방법을 이용할 수 있다.
본 발명의 일 구체예에서는, 평판형 구조의 열 융착(thermal lamination) 후 박리의 경우 이음새 부분에 질소건(nitrogen gun)을 이용해 바람을 살짝 불어 넣으면 이형재와 타겟 기판 사이의 낮은 표면에너지에 의해 손쉽게 박리가 일어나며, 일반적인 롤투롤 공정을 통한 연속공정에서는 이형 기재와 전도성 패턴이 매립된 기재 롤 패스를 각각 분리시켜 이형을 물리적으로 진행할 수 있다.
본 발명의 다른 구체예에서는, 이형 기재와 전도성 패턴층이 완전히 분리되도록 제2 단계 전에 이형 기재 상에 추가적으로 희생층을 형성할 수도 있다. 상기 희생층으로는 폴리비닐알코올, 폴리비닐피롤리돈, 폴리에틸렌 글라이콜, 카르복시메틸셀룰로오스 등의 물 또는 수용성 알코올 용매에 가용성인 고분자, 폴리메틸메타크릴레이트(PMMA) 또는 감광성 고분자(포토레지스트, PR)와 같이 아세톤, 에틸아세테이트, 메탄올, 에탄올, 클로로포름, 디클로로메탄, 헥산, 벤젠, 디에틸에테르 등의 유기용매에 가용성을 나타내어 유기용매를 이용하여 쉽게 제거 가능한 고분자를 이용할 수 있다. 나아가, 상기 희생층으로는 폴리카프로락톤, 폴리락틱산과 같은 광분해성 고분자를 이용할 수 있다.
이형 기재 상에 희생층을 형성하는 경우 상기 제4 단계는 희생층만을 물 또는 유기 용매에 용해시키거나, 광분해시켜 제거하는 단계를 포함할 수 있다.
희생층을 제거하는 중 유연기판이 손상될 수 있는 가능성을 최소화하기 위하여, 상기 유기용매로는 메탄올 또는 에탄올과 같은 저급알코올을 사용하는 것이 바람직하나, 이에 제한되는 것은 아니다.
본 발명의 유연 매립형 전극 필름의 제조 방법은 전사 기재가 열가소성 수지를 포함하는 경우, 상기 단계 4)의 이형 기재의 분리 후에 전사 기재의 경화도를 높이기 위해 경화 유도제를 기재 내에 포함시킨 경우, 자외선을 조사하거나 추가적으로 열처리하여 매립된 전도성 필름을 경화하는 공정 단계를 추가할 수 있다.
본 발명의 유연 매립형 전극 필름의 제조 방법은 상기와 같이 열 및 압력에 의한 융착에 의한 전사 공정을 이용하므로 패턴 각인, 전도성 물질의 각인부(홈부) 선택적 충진, 전도성막 형성 등의 여러 공정을 요구하는 종래 기술에 비해 이형성이 조절 및 확보된 기재에 전도성 패턴을 제작하고 타겟 기재에 물리적 열융착을 통해 패턴의 삽입 및 매립을 유도하는 형태로 공정이 단순하여 대면적의 플라스틱 전극필름을 매우 효과적으로 제조할 수 있다.
기존 공정의 경우, 패턴의 각인부에 전도성 물질의 선택적인 충진을 통한 매립형 전극 필름의 제조에서 패턴의 홈부에만 완벽히 선택적으로 충진하는 것은 공정 상으로 상당히 어렵다. 또한 패턴의 홈부에 전도성 물질의 선택적 충진으로 패턴의 돌출부 단차를 동일하게 맞추는 것은 전도성 막을 형성 시키는데 있어 금속막의 진공 증착, 전도성 입자를 이용한 용액 공정을 통해서도 구현하기가 매우 어렵다.
비교예 1에 따라 은(Ag) 나노입자의 용액(평균입경 ~ 50 nm 이하, (주) ANP) 공정을 이용해 패턴의 홈부에 선택적인 충진을 통해 제작한 매립전극의 경우, 패턴의 낮은 종횡비 0.1 에도 전도성 용액의 균일한 충진이 어려울 뿐만 아니라(도 6 참조), 건조 후에 용매의 휘발에 따른 부피 수축으로 돌출부와 충진된 전도성 막의 단차의 발생이 불가피하였다(도 7 참조). 이러한 단차는 전도도 증대를 위해 소결과정을 거칠 경우, 더욱 크게 발생할 수 있다. 또한 도 8에서 보는 바와 같이, 원하지 않는 영역 즉 패턴의 돌출부에 일정 부분의 전도성 물질 또는 필름의 잔사물이 남아 있을 경우, 디스플레이의 투명 전극 또는 터치 센서의 적용에 있어서 시감을 떨어뜨리거나 투과도의 손실을 발생시키는 등 제품의 특성을 저하하는 불량의 원인이 될 수 있다(도 8 참조). 또한 진공 증착을 통한 방법에서도 증착 시, 선택적 충진은 기술적으로 어려우며 전체적으로 증착된 필름을 연마 공정을 통해 돌출부의 전도층을 갈아내는 형태로 진행할 수 있으나 이 방법 또한 잔사물 잔류 등으로 인한 제품 불량 및 돌출부와 전도층 영역의 단차를 동일하게 맞추는 데는 기술적 어려움이 크다.
패턴의 돌출부와 전도층이 형성된 홈부의 단차는 전도성 패턴 기반의 보조전극 및 투명전극을 상부, 하부 전극으로 사용하는 대부분의 소자(device)에 여러 가지 문제점을 유발할 수 있다. 이러한 문제점은 제품의 제조 공정 및 구조와 작동 원리 등에 따라 다양하게 발생될 수 있으나 간략하게 예를 들어 설명하면, 전류 구동 소자에서는 소자의 수직 방향으로의 단락(electrical short)에 의한 구동 불량을 들 수 있으며 전압 구동 및 커패시턴스(capacitance)의 변화를 통한 센서 제품의 경우, 상하부 전극 사이에 유전체를 삽입하는 과정에서 단차에 의한 공기층의 형성으로 전도층의 홈부에 에어 버블(air bubble)이 발생할 수 있다. 이는 전도성 필름의 위치에 따른 커패시턴스 값의 보정이 불가하며 디스플레이의 응용에 시인성을 떨어뜨리는 불량의 주된 원인이 될 수 있다.
본 발명은 상기 제조 방법에 따라 제조 방법에 따라 제조되어 전도성 패턴이 유연 플라스틱 기재 내부에 매립된 것을 특징으로 하는 유연 매립형 전극 필름을 제공한다.
보다 구체적으로, 본 발명은 기재 필름; 상기 기재 필름의 일면에 형성된 각인부 또는 홈부; 및 상기 각인부 또는 홈부를 매립하는 전도성 패턴을 포함하는 전극 필름으로서, 상기 전도성 패턴은 상호 연결된 그물망의 형상을 가지며, 본 발명의 제조 방법에 따라 제조되는 것을 특징으로 하는 유연 매립형 전극 필름을 제공한다.
본 발명에서 “매립형”전극 필름은 기재 필름의 일면에 형성된 각인부 또는 음각 패턴된 홈부를 전도성 패턴 물질이 채운 구조를 갖는 전극 필름을 의미한다. 상기 기재 필름은 플라스틱 기재인 것이 바람직하며, 폴리에틸렌 테레프탈레이트 (PET), 폴리에틸렌 설폰(PES), 폴리에틸렌 나프탈레이트(PEN), 폴리카보네이트(PC), 폴리메틸메타크릴레이트(PMMA), 폴리이미드(PI), 에틸렌비닐아세테이트(EVA), 아몰포스폴리에틸렌테레프탈레이트(APET), 폴리프로필렌테레프탈레이트(PPT), 폴리에틸렌테레프탈레이트글리세롤(PETG), 폴리사이클로헥실렌디메틸렌테레프탈레이트(PCTG), 변성트리아세틸셀룰로스(TAC), 사이클로올레핀폴리머(COP), 사이클로올레핀코폴리머(COC), 디시클로펜타디엔폴리머(DCPD), 시클로펜타디엔폴리머(CPD), 폴리아릴레이트(PAR), 폴리에테르이미드(PEI), 폴리디메틸실록산(PDMS), 실리콘수지, 불소수지, 변성에폭시수지 등의 1종 이상을 포함할 수 있다.
상기 전도성 패턴은 은(Ag), 구리(Cu), 알루미늄(Al), 금(Au), 니켈(Ni), 티타늄(Ti), 몰리브덴(Mo), 텅스텐(W), 크롬(Cr), 백금(Pt) 등의 금속 또는 이들의 합금을 포함할 수 있으며, 인듐틴옥사이드(ITO), 인듐징크옥사이드(IZO), 알루미늄징크옥사이드(AZO), 인듐징크틴옥사이드(IZTO), 알루미늄징크옥사이드-은-알루미늄징크옥사이드(AZO-Ag-AZO), 인듐징크옥사이드-은-인듐징크옥사이드(IZO-Ag-IZO), 인듐틴옥사이드-은-인듐틴옥사이드(ITO-Ag-ITO), 인듐징크틴옥사이드-은-인듐징크틴옥사이드(IZTO-Ag-IZTO) 등의 산화물 및 금속을 포함한 혼합 전극 물질을 포함할 수 있다.
상기 전도성 패턴의 선폭은 특별한 제안은 없으나, 50㎚~20㎛ 일 수 있다. 또한, 상기 전도성 패턴의 두께(높이)에 대한 특별한 제한은 없으나, 5㎚~5㎛일 수 있다.
상기와 같이 선폭이 좁은 전도성 패턴의 경우 저항값의 상승, 전력 효율의 감소, 발열 등의 문제가 발생하는데, 종래에 이를 해결하기 위해 전도성 패턴의 두께를 높일 경우 패턴이 무너지는 문제점이 발생하였다.
본 발명의 유연 매립형 전극 필름은 플라스틱 기재 필름의 일면에 형성된 홈부에 전도성 미세 패턴이 매립되는 구조를 가짐으로써 미세 패턴의 종횡비를 증가시킴에 따라 패턴이 무너지거나 단락되는 문제를 발생시키지 않으므로 내구성이 매우 우수하다.
따라서, 본 발명의 유연 매립형 전극 필름은 종횡비가 높은 미세 패턴을 형성할 경우에 매우 유리한 구조이다.
또한, 본 발명에 따라 제조한 유연 매립형 전극 필름은 플라스틱 필름에 전도성 미세패턴이 함몰 또는 매립되는 구조이므로 밀착력이 우수하고 전극회로의 단락이 없을 뿐만 아니라 필름 표면의 오염을 최소화함으로써 투과율이 높고 우수한 저항값을 가질 수 있어 터치패널 및 플렉시블 디스플레이 전극기판, 디스플레이 투명기판의 보조전극, 태양전지용 음극판, FPCB 등의 용도로 유리하게 사용할 수 있다.
이하 하기 실시예에 의거하여 본 발명을 보다 구체적으로 설명한다. 단, 이들 실시예는 본 발명을 예시하기 위한 것일 뿐, 이에 의해 본 발명의 범위가 한정되는 것은 아니다.
<실시예 1>
180 ㎛ 두께의 PET 기재에 5㎜ 두께의 폴리디메틸실록산(Polydimethylsiloxane, PDMS)(SYLGARD 184, 다우코팅사) 용액(혼합비 1:9)을 코팅하고 70℃에서 6시간 경화시켜 이형 기재를 준비하였다.
상기 이형 기재의 이형면 상부에 전자빔 증착기를 이용하여 150 ㎚ 두께의 Al 박막을 증착하였다. (Base pressure: 8 × 10-7torr,workingpressure:5 × 10-5torr,0.1/s)
AZ 1518 감광재를 이용하여 코팅, 건조, 마스크 노광 및 현상 공정하여 Al 증착 박막 상부에 패턴을 형성하였다.
상기 형성된 레지스트 패턴을 기반으로 습식 식각(인산계 알루미늄 에칭용액) 또는 건식 식각(ICP-RIE)을 통해서 Al 전극의 패턴을 형성하였다. 광학 현미경으로 관찰한 결과 도 2와 같이 Al 전극 패턴이 형성되었음을 확인하였다.
상기 Al 전극 패턴 위로 250 ㎛ EVA(Ethylene Vinyl Acetate) 필름(Pouch laminating film, GMP Ltd.)을 위치시킨 후 합지온도 130℃, 합지속도 2㎜/s의 조건으로 열 융착(thermal lamination)하였다.
이어서 이형 기재를 박리 또는 제거하여 전도성 패턴이 삽입 또는 매립된 유연 전도성 매립형 전극 필름을 제작하였다. 상기 전극 필름을 광학 현미경 및 전자 현미경으로 관찰한 후 그 결과를 도 3 및 도 4에 나타냈다.
<실시예 2>
180 ㎛ 두께의 PET 기재에 1~5중량%로 희석된 불소화 실란(Fluorinated silane)(OPTOOL™, Daikin Industries, LTD.) 용액을 스핀코팅을 통해 도포하고 120℃에서 30분간 건조시켜 이형 기재를 준비한 것을 제외하고는 실시예 1과 동일하게 유연 전도성 매립형 전극 필름을 제작하였다.

포토 리소그래피 공정과 건식 식각 공정을 이용하여 각각 선폭 1.5 ㎛, 높이 1 ㎛, 그리드 간격 40 ㎛ 메쉬 패턴(도 6)과 선폭 5 ㎛, 높이 0.5 ㎛, 그리드 간격 300 ㎛를 갖는 메쉬 패턴(도 7)을 가지는 석영 기재의 패턴 마스터 몰드를 각각 제작하였다. 석영패턴 기재에 1~5중량%로 희석된 불소화 실란(Fluorinated silane)(OPTOOL™, Daikin Industries, LTD.) 용액을 스핀코팅을 통해 도포하고 120℃에서 30분간 건조시켜 이형 처리를 진행하고 자외선 경화용 PUA(poly urethane acrylate) (SRM04, (주) 미뉴타텍)를 패턴면에 스핀 코팅방법으로 (500rpm, 30초) 도포한 후 180 ㎛ 두께의 PET 기재를 합지하여 자외선 조사(100 W cm-2,120초)를 통해 경화 및 이형을 통해 패턴을 복제하였다. 패턴 면에 은(Ag) 나노 입자 용액(평균입경 ~ 50 nm 이하, (주)ANP)을 디스펜싱하고 테프론 바를 이용해 나노입자 용액을 스퀴징하는 형태로 패턴의 돌출부 영역에 은 나노 입자의 잔사를 최소화하고 패턴의 홈부에 선택적인 충진을 유도하고 120℃에서 10분간 건조하여 매립전극을 제작하였다.

Claims (15)

1) 이형 기재를 준비하는 단계;
2) 상기 이형 기재 상에 전도성 패턴층을 형성하는 단계;
3) 상기 전도성 패턴층 위로 전사 기재를 위치시킨 후 열 및 압력 융착에 의해 이형 기재 상에 형성된 전도성 패턴층을 전사 기재의 표면에 삽입 또는 매립시키는 단계; 및
4) 상기 이형 기재와 전도성 패턴층을 분리시키는 단계를 포함하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 이형 기재는 이형제를 코팅한 베이스 기재인 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 2에 있어서, 상기 베이스 기재의 두께는 40~400㎛ 인 것을 특징으로 하는 유연 매립형 전극 필름의 제조방법.
청구항 2에 있어서, 상기 이형제는 폴리디메틸실록산 유도체, 노말-알킬계 또는 불소계 화합물인 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 2에 있어서, 상기 이형제는 고분자 이형제의 경우 0.1~10㎜ 두께의 필름을 형성하도록 코팅되는 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 단계 2)에서 전도성 패턴층의 선폭은 50㎚~20㎛인 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 단계 2)에서 전도성 패턴층의 두께는 5㎚~5㎛인 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 단계 2)에서 전도성 패턴층은 상호 연결된 그물망의 형상을 갖는 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 단계 3)의 전사 기재는 플라스틱 기재인 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 단계 3)에서 열 및 압력 융착의 조건은 80~300 ℃, 1~100㎜/s 인 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 단계 2)전에 이형 기재 상에 희생층을 형성하는 단계를 추가로 포함하는 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
청구항 1에 있어서, 상기 전사 기재가 열가소성 수지인 경우 상기 단계 4)의 이형 기재의 분리 후에 자외선을 조사하는 단계를 추가로 포함하는 것을 특징으로 하는 유연 매립형 전극 필름의 제조 방법.
기재 필름;
상기 기재 필름의 일면에 형성된 각인부 또는 홈부; 및
상기 각인부 또는 홈부를 매립하는 전도성 패턴을 포함하는 전극 필름으로서,
상기 전도성 패턴은 상호 연결된 그물망의 형상을 가지며, 청구항 1의 제조 방법에 따라 제조되는 것을 특징으로 하는 유연 매립형 전극 필름.
청구항 13에 있어서, 상기 전도성 패턴의 선폭은 50㎚~20㎛인 것을 특징으로 하는 유연 매립형 전극 필름.
청구항 13에 있어서, 상기 전도성 패턴의 두께는 5㎚~5㎛인 것을 특징으로 하는 유연 매립형 전극 필름.
