Abstract
互いに接する異種の第1の物質と第2の物質とを含む複合体をある特定の周波数の電磁波の照射により加熱する工程を有し、用いるある特定の周波数の電磁波を吸収しづらい材料であっても効率よく加熱することができ、複合体の当接界面から加熱を進めることが可能な複合体の加熱方法を提供する。互いに接する異種の第1の物質と第2の物質とを含む複合体をある特定の周波数の電磁波の照射により加熱する。第1の物質および第2の物質は互いの当接界面に静的分極を有する材料の組合せからなる。電磁波の電場の振動方向と当接界面とのなす角度が0~45°であり、電磁波の電場の振動方向と静的分極の方向とが互いに交差方向であるという関係を充足しつつ、電磁波の振動電場の強度が最も高くなる位置を含む領域に複合体を設置または搬送して、複合体に電磁波を照射する。
Description
本発明は、複合体の加熱方法と加熱装置に関するものである。
本発明はまた、上記複合体の加熱方法を適用した触媒反応装置、および、これに用いて好適な触媒ユニットとその製造方法に関するものである。

薄膜形成方法は大きく分けて、スパッタ法、CVD(ケミカルベーパーデポジション)法、および蒸着法に代表される気相法と、電解めっき法、無電解めっき法、および塗布法に代表される液相法とがある。また、気相中で液相を噴霧する噴霧法(スプレー法)がある。これらいずれの方法においても、基材と薄膜との密着性向上、薄膜物性の制御または向上、溶媒等の不要成分の除去、あるいは薄膜形成のための反応促進などを目的として、薄膜の成膜中または成膜後に加熱焼成を行う場合がある。
加熱法としては、オーブンあるいはホットプレートなどを用いた一般的な伝熱加熱法の他、加熱時間の短縮化と効率向上が可能な電磁波照射加熱法がある。
電磁波照射加熱法としては、ハロゲンランプ等のランプを光源とし、ナノメートルからマイクロメートルの波長の光、好ましくは赤外線等を用いた放射加熱法と、ミリメートルからメートルレベルの波長のマイクロ波を用いたマイクロ波加熱法とがある。また、用いる電磁波の周波数に因らず交流磁場を印加して導体の電磁誘導により生成するジュール損失によって加熱を行う誘導加熱法がある。
電磁波照射加熱法としては、ハロゲンランプ等のランプを光源とし、ナノメートルからマイクロメートルの波長の光、好ましくは赤外線等を用いた放射加熱法と、ミリメートルからメートルレベルの波長のマイクロ波を用いたマイクロ波加熱法とがある。また、用いる電磁波の周波数に因らず交流磁場を印加して導体の電磁誘導により生成するジュール損失によって加熱を行う誘導加熱法がある。
誘導加熱法では、材料の適用範囲が狭く、材料プロセッシング工程としては制約が大きい。
ハロゲンランプ等のランプを用いた放射加熱法は、均一かつ大面積に加熱対象を高温まで加熱することができる。ハロゲンランプ等のランプの場合、出射される電磁波の波長は数百ナノメートルから数十マイクロメートルまでの幅広い領域に分布しており、おおよそあらゆる物質を均一に加熱する。したがって、あらゆる材料の加熱が可能な反面、材料の選択的加熱ができない。そのため、加熱対象の薄膜に合わせて、薄膜の基材、炉の内壁、基材搬送手段、あるいは炉内ガスなど、電磁波が照射されるすべての物質がほぼ均等に加熱され、そのエネルギーロスが避けられない。また、装置構成部材の耐熱性、廃熱低減のための断熱構造、装置立上げ時の予熱、および装置立下げ時のクールダウン等を考慮する必要がある。
ハロゲンランプ等のランプを用いた放射加熱法では、物質がエネルギーを吸収し熱に変わる過程で加熱対象の薄膜が加熱される。たとえば、薄膜に対向してランプを設置した場合、薄膜の表面から深さ方向に加熱焼成が進む。この場合、薄膜の割れが発生しやすく、急速加熱にて均質な薄膜を得ることは容易ではない。
マイクロ波加熱法では、最も汎用の2.45GHzのマイクロ波に加え、430MHz、915MHz、5.8GHz、および24.1GHz等のマイクロ波が、ISMバンドとして産業上利用可能である。
これらマイクロ波は単一の周波数/波長の電磁波であるため、その周波数/波長のマイクロ波を吸収する材料を選択的に加熱することができ、エネルギー利用効率を高くできる。その反面、加熱対象がその周波数/波長のマイクロ波を吸収できない場合は加熱プロセスに適用できない。
これらマイクロ波は単一の周波数/波長の電磁波であるため、その周波数/波長のマイクロ波を吸収する材料を選択的に加熱することができ、エネルギー利用効率を高くできる。その反面、加熱対象がその周波数/波長のマイクロ波を吸収できない場合は加熱プロセスに適用できない。
一般に、色素増感型光電変換素子の負極基板は、ガラス基板等からなる透光性基板上に、負極として、FTO(フッ素ドープ酸化錫)あるいはITO(インジウム錫酸化物)等からなる透光性導電体膜と、色素増感剤を坦持した酸化チタンからなる半導体膜とが順次形成された構造を有している。
酸化チタン膜はたとえば、ガラス基板上にFTO膜が形成されたFTO基板等の成膜基材上に酸化チタン前駆体を含むゾル若しくは酸化チタン微粒子を含むペーストまたは分散液を塗布し、乾燥し、加熱焼成することで、製造できる。酸化チタン膜の成膜法としては、かかる塗布法の他、気相法もある。従来より、マイクロ波を用いた酸化チタン膜の加熱焼成が検討されている。
特許文献1には、基材上に乾式成膜法により成膜した薄膜にマイクロ波を照射して加熱する薄膜の処理方法であって、薄膜と基材との間に、薄膜よりもマイクロ波の吸収効率の高い材料よりなる下地層が形成されていることを特徴とする薄膜の処理方法が開示されている(請求項1)。薄膜としては、酸化チタン薄膜が挙げられている(請求項5)。下地層としては、ITO(インジウム錫酸化物)、AZO(アルミニウムドープ酸化亜鉛)、InTiO、FTO(フッ素ドープ酸化錫)、ATO(アンチモンドープ酸化錫)、IZO(インジウム亜鉛酸化物)、およびGZO(ガリウムドープ酸化亜鉛)よりなる群から選ばれる1種又は2種以上よりなる導電性薄膜又はSiC薄膜が挙げられている(請求項6)。
特許文献1において、マイクロ波としては300MHz~300GHzのマイクロ波が挙げられ(請求項7)、好ましくは2.45GHz又は28GHzのマイクロ波である(請求項8)。
しかしながら、FTO等の酸化物導電体と酸化チタン膜はいずれも、それぞれ単独では最も汎用の2.45GHzのマイクロ波を吸収しづらい材料である。実際、特許文献1の[実施例]の項では、ITO膜上にマグネトロンDCスパッタ法により酸化チタン膜を成膜し、28GHzのマイクロ波照射を用いて加熱焼成した例しかない(実施例1)。
特許文献1において、マイクロ波としては300MHz~300GHzのマイクロ波が挙げられ(請求項7)、好ましくは2.45GHz又は28GHzのマイクロ波である(請求項8)。
しかしながら、FTO等の酸化物導電体と酸化チタン膜はいずれも、それぞれ単独では最も汎用の2.45GHzのマイクロ波を吸収しづらい材料である。実際、特許文献1の[実施例]の項では、ITO膜上にマグネトロンDCスパッタ法により酸化チタン膜を成膜し、28GHzのマイクロ波照射を用いて加熱焼成した例しかない(実施例1)。
特許文献2には、PETフィルム上に酸化チタン微粒子分散液を塗布し、マイクロ波照射により加熱焼成した例が報告されているが、ここでも用いられているのは28GHzのマイクロ波のみである(請求項1、2、実施例1、2)。
非特許文献1にも、FTO基板上に酸化チタン微粒子ペーストを塗布し、マイクロ波照射により加熱焼成した例が報告されているが、ここでも用いられているのは28GHzのマイクロ波のみである。

特許文献3には、2.45GHzのマイクロ波を吸収させるために、基材である樹脂フィルムとステージとの間に液膜、好ましくは水膜を設け、マイクロ波加熱を行う色素増感型太陽電池の負極の製造法が開示されている(請求項1~3)。
特許文献4には、透明導電性膜上に半導体微粒子の薄膜を形成させ、該薄膜の反透明導電性膜側表面の全体に亘り導電体の表面を接触させ、しかる後、マイクロ波を照射して上記薄膜を加熱することを特徴とする薄膜のマイクロ波加熱方法が開示されている(請求項1)。

FTO等の酸化物導電体と酸化チタンはいずれも、それぞれ単独では最も汎用の2.45GHzのマイクロ波を吸収しづらい材料である。そのため、特許文献1、2および非特許文献1では材料が吸収しやすい28GHzのマイクロ波に限定し、誘電損失加熱により加熱焼成を行っている。また、特許文献3、4では、マイクロ波による加熱をしやすくするために、液膜あるいは導電体を用いている。
上記したように、ハロゲンランプ等のランプを用いた放射加熱法のように、膜の表面から深さ方向に焼成が進む場合、膜の割れが発生しやすく、急速加熱にて均質な膜を得ることは容易でない。特に厚さ1mm以下の薄膜では、加熱焼成の工程において割れも起こりやすい。
FTO等の酸化物導電体膜と酸化チタン膜との積層膜等の積層体においては、積層界面から加熱焼成が進むことが好ましい。積層界面から加熱焼成が進むことで、膜の割れを防止できると共に、周囲温度を上げることなく、より低温での加熱焼成が可能となる。
より低温での加熱焼成は、低エネルギーかつ低コストであり、基板の選択自由度も高く、好ましい。
FTO等の酸化物導電体膜と酸化チタン膜との積層膜等の積層体においては、積層界面から加熱焼成が進むことが好ましい。積層界面から加熱焼成が進むことで、膜の割れを防止できると共に、周囲温度を上げることなく、より低温での加熱焼成が可能となる。
より低温での加熱焼成は、低エネルギーかつ低コストであり、基板の選択自由度も高く、好ましい。
マイクロ波を用いた加熱は、FTO等の酸化物導電体膜と酸化チタン膜との積層膜等の積層体に限らず、触媒担体とそれに担持された触媒粒子等、互いに接する異種の第1の物質と第2の物質とを含む任意の複合体の加熱に適用可能である。マイクロ波を用いた加熱では、任意の複合体について、上記と同様の課題を有する。
本発明は上記事情に鑑みてなされたものであり、互いに接する異種の第1の物質と第2の物質とを含む複合体をある特定の周波数の電磁波の照射により加熱する工程を有し、用いるある特定の周波数の電磁波を吸収しづらい材料であっても効率よく加熱することができ、複合体の当接界面から加熱を進めることが可能な複合体の加熱方法、およびこの加熱方法に用いて好適な加熱装置を提供することを目的とするものである。

「物質の誘電損失係数」は、測定物質の均一膜(ベタ膜)を得、実際に用いる周波数の電磁波を実際に照射し、誘電特性を測定することにより求められる。膜の誘電損失係数の測定方法は、たとえば「背景技術」の項に挙げた非特許文献2、3に記載されている。
たとえば、第1の物質は、フッ素ドープ酸化錫(FTO)、アンチモンドープ酸化錫(ATO)、またはインジウム錫酸化物(ITO)等の透光性酸化物導電体であり、第2の物質は、Ta2O5、TiO2、Bi2O3、MnO2、およびNb2O5等の酸化物半導体である。
たとえば、第1の物質は、ホウケイ酸ガラス、石英ガラス、または酸化チタン等の絶縁体であり、第2の物質は白金(Pt)等の金属導体である。
用いる電磁波の周波数は特に制限なく、たとえば0.1GHz~100GHzが好ましい。
用いる電磁波の周波数としては、915MHz、2.45GHz、5.8GHz、または24.1GHzが好ましい。

図1に示すように、本実施形態の複合体1は、第1の膜(第1の物質)11上に第1の膜11とは異種の材料からなる第2の膜(第2の物質)12が積層された積層膜である。
本実施形態において、
第1の膜11は、半導体膜、絶縁体膜、または導体膜であり、
第2の膜12は、第1の膜11とは異種の材料からなる、半導体膜、絶縁体膜、または導体膜である。
第1の膜11と第2の膜12のうち少なくとも一方は、酸化物膜、窒化物膜、炭化物膜または硫化物膜等であることが好ましく、酸化物膜であることがより好ましい。すなわち、第1の膜11と第2の膜12のうち少なくとも一方は、酸化物半導体膜、酸化物絶縁体膜、または酸化物導体膜であることが好ましい。

本発明は、第1の膜11と第2の膜12とが、それぞれ単独の膜では上記特定の周波数の電磁波の吸収特性が低い材料からなる場合に好ましく適用できる。
具体的には、本発明は、第1の膜11と第2の膜12とが、それぞれ単独の膜では上記特定の周波数の電磁波における誘電損失係数が5以下である場合に好ましく適用できる。
本発明は、第1の膜11と第2の膜12とが、それぞれ単独の膜では上記特定の周波数の電磁波の吸収特性が低い材料からなる場合に好ましく適用できる。
具体的には、本発明は、第1の膜11と第2の膜12とが、それぞれ単独の膜では上記特定の周波数の電磁波における誘電損失係数が5以下である場合に好ましく適用できる。
本実施形態の複合体(積層膜)1はたとえば、色素増感型光電変換素子の負極に用いられる。
この場合、第1の膜11はたとえば、フッ素ドープ酸化錫(FTO)膜、アンチモンドープ酸化錫(ATO)膜、あるいはインジウム錫酸化物(ITO)膜等からなる透光性酸化物導電体膜であり、第2の膜12はたとえば、色素増感剤を担持する酸化チタン膜等の酸化物半導体膜である。これらの膜はいずれもマイクロ波として最も汎用の2.45MHzの電磁波に対して吸収特性が小さく、それぞれ単独の膜では2.45MHzの電磁波における誘電損失係数が5以下である。
この場合、第1の膜11はたとえば、フッ素ドープ酸化錫(FTO)膜、アンチモンドープ酸化錫(ATO)膜、あるいはインジウム錫酸化物(ITO)膜等からなる透光性酸化物導電体膜であり、第2の膜12はたとえば、色素増感剤を担持する酸化チタン膜等の酸化物半導体膜である。これらの膜はいずれもマイクロ波として最も汎用の2.45MHzの電磁波に対して吸収特性が小さく、それぞれ単独の膜では2.45MHzの電磁波における誘電損失係数が5以下である。
色素増感型光電変換素子の負極用途の場合、複合体1の基板(図示せず)としては特に制限なく、ガラスあるいはポリイミド等の透光性基板が挙げられる。
第2の膜12を構成する微粒子12aの粒子径は特に制限されず、色素増感型光電変換素子の用途では、たとえば5~20nm程度が好ましい。
第2の膜12が酸化チタン微粒子膜である場合、その結晶型は特に制限されず、色素増感型光電変換素子の用途ではアナターゼ型が好ましい。
酸化チタン微粒子膜の成膜方法は特に制限されず、酸化チタン前駆体を含むゾルを塗布し焼成するゾルゲル法、および酸化チタン微粒子の分散ペーストまたは分散液を塗布し焼成する塗布法等が挙げられる。
第2の膜12を構成する微粒子12aの粒子径は特に制限されず、色素増感型光電変換素子の用途では、たとえば5~20nm程度が好ましい。
第2の膜12が酸化チタン微粒子膜である場合、その結晶型は特に制限されず、色素増感型光電変換素子の用途ではアナターゼ型が好ましい。
酸化チタン微粒子膜の成膜方法は特に制限されず、酸化チタン前駆体を含むゾルを塗布し焼成するゾルゲル法、および酸化チタン微粒子の分散ペーストまたは分散液を塗布し焼成する塗布法等が挙げられる。
本実施形態において、第2の膜12は複数の微粒子12aからなる微粒子膜であるが、平坦膜(ベタ膜)でもよいし、他の形態の膜でもよい。
第2の膜12は、スパッタ法、CVD(ケミカルベーパーデポジション)法、および蒸着法等の気相法によって成膜してもよい。

第1の膜11が、FTO膜、ATO膜、あるいはITO膜等の透光性酸化物導電体膜であり、第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、図2に示すように、第1の膜11と第2の膜12との当接界面S1に静的分極が生じる。図中、符号Dは静的分極方向、符号Eとその下の矢印は電場とその振動方向を示している。上記材料の組合せでは、複合体1の当接界面S1において、第1の膜11側がプラスに分極し、第2の膜12側がマイナスに分極する。
材料の組合わせによっては、当接界面S1において、第1の膜11側がマイナスに分極し、第2の膜12側がプラスに分極する場合もある。
第1の膜11が、FTO膜、ATO膜、あるいはITO膜等の透光性酸化物導電体膜であり、第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、図2に示すように、第1の膜11と第2の膜12との当接界面S1に静的分極が生じる。図中、符号Dは静的分極方向、符号Eとその下の矢印は電場とその振動方向を示している。上記材料の組合せでは、複合体1の当接界面S1において、第1の膜11側がプラスに分極し、第2の膜12側がマイナスに分極する。
材料の組合わせによっては、当接界面S1において、第1の膜11側がマイナスに分極し、第2の膜12側がプラスに分極する場合もある。
複合体1の製造においては、第1の膜11上に第2の膜12を成膜した後、電磁波照射により第2の膜12を加熱焼成する。この際、電磁波の電場Eの振動方向と当接界面S1とのなす角度が0~45°であり、電磁波の電場Eの振動方向と静的分極の方向Dとが互いに交差方向であるという関係を充足しつつ、電磁波の振動電場の強度が最も高くなる位置を含む領域に複合体1を設置または搬送して、複合体1に電磁波を照射する。
複合体1の加熱焼成は、図3Aに示す加熱装置100を用いて行うことができる。
加熱装置100は、ある特定の周波数の電磁波を発振する電磁波アンテナ(電磁波発振部)121とこの電磁波アンテナ121から発振された電磁波が内空間に広がるキャビティ(導波管)122とを備えている。
図示例において、キャビティ122の内底面は加熱対象である複合体1が設置される複合体設置面122aとなっている。
図示例では、複合体設置面122aにおいて、一方向をx方向、これに直交する方向をy方向とし、複合体設置面122aに対して垂直方向をz方向としてある。
キャビティ122は、x方向に延びた直方体状である。
キャビティ122内において、x方向奥の上部に、電磁波アンテナ121が設置されている。
複合体1は、ベルトコンベア等の搬送手段によって、キャビティ122の内底面に沿ってx方向またはy方向に搬送されてもよい。
加熱装置100は、ある特定の周波数の電磁波を発振する電磁波アンテナ(電磁波発振部)121とこの電磁波アンテナ121から発振された電磁波が内空間に広がるキャビティ(導波管)122とを備えている。
図示例において、キャビティ122の内底面は加熱対象である複合体1が設置される複合体設置面122aとなっている。
図示例では、複合体設置面122aにおいて、一方向をx方向、これに直交する方向をy方向とし、複合体設置面122aに対して垂直方向をz方向としてある。
キャビティ122は、x方向に延びた直方体状である。
キャビティ122内において、x方向奥の上部に、電磁波アンテナ121が設置されている。
複合体1は、ベルトコンベア等の搬送手段によって、キャビティ122の内底面に沿ってx方向またはy方向に搬送されてもよい。
図示する例では、電磁波アンテナ121の位置とキャビティ122の内空間サイズにより、シングルモード(TE103モード)の電磁波が生成されるように調整されている。
電磁波アンテナ121の位置、電磁波アンテナ121から発振される電磁波の周波数と発振強度、およびキャビティ122の内空間サイズによって、キャビティ122内を伝搬する電場Eの振動方向と振動強度が決まる。したがって、キャビティ122内を伝搬する電場Eの振動方向と振動強度は、シミュレーションによって求められる(たとえば非特許文献4を参照)。
図示例では、電場Eの振動方向はy方向であり、電場Eはy方向の振動強度が連続的に変化する定在電磁場が、x方向に伝搬する電磁波の重ね合わせにより形成されている(たとえば非特許文献5を参照)。
電磁波アンテナ121の位置、電磁波アンテナ121から発振される電磁波の周波数と発振強度、およびキャビティ122の内空間サイズによって、キャビティ122内を伝搬する電場Eの振動方向と振動強度が決まる。したがって、キャビティ122内を伝搬する電場Eの振動方向と振動強度は、シミュレーションによって求められる(たとえば非特許文献4を参照)。
図示例では、電場Eの振動方向はy方向であり、電場Eはy方向の振動強度が連続的に変化する定在電磁場が、x方向に伝搬する電磁波の重ね合わせにより形成されている(たとえば非特許文献5を参照)。
本実施形態では、電場Eの振動方向(y方向)と複合体1の当接界面S1(xy面方向)とが互いに平行方向であり、電場Eの振動方向(y方向)と複合体1の当接界面S1における静的分極の方向Dとが互いに交差方向であるという関係を充足しつつ、振動電場の強度が最も高くなる位置を含む領域に複合体1を設置または搬送して、加熱焼成を実施する。
加熱装置100は、電場Eの振動方向と複合体1の当接界面S1とが互いに平行方向であり、電場Eの振動方向と複合体1の当接界面S1における静的分極の方向Dとが互いに交差方向であるという関係を充足しつつ、振動電場の強度が最も高くなる位置を含む領域に複合体1を設置または搬送する手段を有する。
図3Aには、電場Eの振動方向(y方向)と複合体1の当接界面S1(xy面方向)とが互いに平行であり、振動電場の強度(y方向の振動強度)が最も高くなる位置を含む領域に複合体1が設置されている様子が示されている。
図2には、電場Eの振動方向(y方向)と複合体1の当接界面S1における静的分極の方向Dとが互いに垂直方向またはそれに近い方向である様子が示されている。
加熱装置100は、電場Eの振動方向と複合体1の当接界面S1とが互いに平行方向であり、電場Eの振動方向と複合体1の当接界面S1における静的分極の方向Dとが互いに交差方向であるという関係を充足しつつ、振動電場の強度が最も高くなる位置を含む領域に複合体1を設置または搬送する手段を有する。
図3Aには、電場Eの振動方向(y方向)と複合体1の当接界面S1(xy面方向)とが互いに平行であり、振動電場の強度(y方向の振動強度)が最も高くなる位置を含む領域に複合体1が設置されている様子が示されている。
図2には、電場Eの振動方向(y方向)と複合体1の当接界面S1における静的分極の方向Dとが互いに垂直方向またはそれに近い方向である様子が示されている。
電場Eの振動方向(y方向)と複合体1の当接界面S1における静的分極の方向Dとが互いに交差方向である場合、複合体1の当接界面S1において、第1の膜11側の静的分極同士(たとえばプラス極同士)、および第2の膜12側の静的分極同士(たとえばマイナス極同士)が電場Eにより揺らされると考えられる。その結果、第1の膜11と第2の膜12が吸収しづらい周波数の電磁波を用いた場合にも、振動電場によって界面分極およびその周りの誘電緩和過程が効率的に誘起されると考えられる。
本実施形態の方法では、上記作用効果により、第1の膜11と第2の膜12が吸収しづらい周波数の電磁波を用いた場合にも、複合体1を短時間で所望温度に昇温し、加熱することが可能であると考えられる。

より低温での加熱焼成は、低エネルギーかつ低コストであり、基板の選択自由度も高く、好ましい。

2.45GHzの周波数では、石英およびテフロン(登録商標)等の材料は電磁波のエネルギーをほとんど吸収せず加熱されない。また、金属は電磁波を極めて高い効率で反射するため、加熱されない。したがって、キャビティ122の内面(複合体設置面122aおよびその他の内面)、および複合体1の搬送手段等をこのような材料で構成することにより、断熱構造をほとんど要することなく、加熱対象である複合体1を選択的に加熱することができる。そのため、簡便な装置構成でエネルギーロスの少ない加熱装置100を構築することができる。
電磁波照射による加熱温度(膜表面の最高到達温度)は特に制限されない。
第1の膜11がFTO膜、ATO膜、あるいはITO膜等の透光性酸化物導電体膜であり、第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、電磁波照射により未焼結の第2の膜12を焼結することができる。
第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、従来の加熱法による焼結温度は通常400~500℃であるが、本実施形態の方法では、200℃程度の低温でも焼結が可能となる。
第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、第2の膜12の焼結温度は、200~500℃が好ましい。
第1の膜11がFTO膜、ATO膜、あるいはITO膜等の透光性酸化物導電体膜であり、第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、電磁波照射により未焼結の第2の膜12を焼結することができる。
第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、従来の加熱法による焼結温度は通常400~500℃であるが、本実施形態の方法では、200℃程度の低温でも焼結が可能となる。
第2の膜12が酸化チタン膜等の酸化物半導体膜である場合、第2の膜12の焼結温度は、200~500℃が好ましい。
複合体1に照射する電磁波の出力および照射時間は、複合体1の材料、用いる電磁波の周波数、および所望の膜表面の最高到達温度に応じて適宜選択される。
第1の膜11がFTO膜、ATO膜、あるいはITO膜等からなる透光性酸化物導電体膜であり、第2の膜12が酸化チタン膜等の酸化物半導体膜であり、最も汎用の2.45GHzの電磁波を用いる場合、たとえば出力5~29W程度、照射時間1~5分間程度で、200℃以上、300℃以上、または400℃以上の温度が達成される(後記[実施例]の項を参照)。
第1の膜11がFTO膜、ATO膜、あるいはITO膜等からなる透光性酸化物導電体膜であり、第2の膜12が酸化チタン膜等の酸化物半導体膜であり、最も汎用の2.45GHzの電磁波を用いる場合、たとえば出力5~29W程度、照射時間1~5分間程度で、200℃以上、300℃以上、または400℃以上の温度が達成される(後記[実施例]の項を参照)。
上記のように、電場Eの振動方向と複合体1の当接界面S1とは互いに平行方向であることが最も好ましい。この場合、電場Eの振動方向と複合体1の当接界面S1とのなす角度θは0°である。
電場Eの振動方向と複合体1の当接界面S1とのなす角度θは0°から多少ずれても、同様の作用効果が得られる。角度θ>0の場合の電場Eの振動方向と複合体1の当接界面S1との位置関係の例を図3Bに示しておく。
角度θが0~45°、好ましくは0~40°、より好ましくは0~30°、特に好ましくは0~20°の範囲内において、用いる電磁波を吸収しづらい材料であっても効率よく加熱焼成することができ、複合体1の当接界面S1から加熱焼成を進めることができ、加熱焼成の工程で膜の割れ発生を抑制することができる。
電場Eの振動方向と複合体1の当接界面S1とのなす角度θは0°から多少ずれても、同様の作用効果が得られる。角度θ>0の場合の電場Eの振動方向と複合体1の当接界面S1との位置関係の例を図3Bに示しておく。
角度θが0~45°、好ましくは0~40°、より好ましくは0~30°、特に好ましくは0~20°の範囲内において、用いる電磁波を吸収しづらい材料であっても効率よく加熱焼成することができ、複合体1の当接界面S1から加熱焼成を進めることができ、加熱焼成の工程で膜の割れ発生を抑制することができる。
本実施形態では、電場Eの振動方向と複合体1の当接界面S1とのなす角度が0~45°、好ましくは0~40°、より好ましくは0~30°、特に好ましくは0~20°であり、電場Eの振動方向と当接界面S1における静的分極の方向Dとが互いに交差方向であるという関係を充足しつつ、振動電場の強度が最も高くなる位置を含む領域に複合体1を設置または搬送して、加熱焼成を実施するので、電磁波を最も効率よく利用できる。したがって、電磁波の照射時間は短時間でよく、たとえば10分間以下でよく、5分間以下でもよく、2分間以下も可能である。電磁波を用いずに、電気オーブン等を用いた通常の焼成であれば、所望の温度に昇温するのに30分間程度の時間がかかり、さらに所望の温度で30分間以上保持する必要がある。これに比較して、本実施形態の方法では、加熱焼成時間の大幅な短縮が可能である。
複合体1の基板として可撓性樹脂フィルムを用いる場合、ロールトゥロール(Roll to Roll)連続プロセスによる複合体1の製造が可能である。この場合も、電磁波の照射時間は短時間でよいので、大きな加熱装置は必要ない。
以上説明したように、本実施形態によれば、互いに接する異種の第1の物質と第2の物質とを含む複合体1をある特定の周波数の電磁波の照射により加熱する工程を有し、用いるある特定の周波数の電磁波を吸収しづらい材料であっても効率よく加熱することができ、複合体1の当接界面S1から加熱を進めることが可能な複合体1の加熱方法、およびこの加熱方法に用いて好適な加熱装置100を提供することができる。

触媒担体21の表面に触媒粒子22を形成する方法は特に制限なく、触媒粒子22の前駆体を含むゾルを塗布し焼成するゾルゲル法、および触媒粒子22の分散ペーストまたは分散液を塗布し焼成する塗布法等が挙げられる。
化学反応触媒等の用途において、複合体2は、図6Aおよび図6Bに示す触媒ユニット340の形態で用いることができる。

図6Cに示す設計変更例の触媒ユニット350のように、基材としては、円柱状の基材341の代わりに、基板351を用いることができる。この態様では、基板351の一方の面が、複数の複合体2を保持する触媒保持部351Sである。
この図には、板状またはロッド状等の異方性粒子からなる触媒担体21の一軸方向(板状粒子の場合は板面の一軸方向、ロッド状粒子の場合は長軸方向)が触媒保持部351Sの面に対して平行またはそれに近い方向となるように配列している様子が模式的に示されている。
この態様では、図6Cに示すように、電磁波の電場Eの振動方向を触媒保持部351Sの面に平行な方向またはそれに近い方向とすればよい。この場合、電磁波の電場Eの振動方向と触媒粒子22/触媒担体21の当接界面S2とのなす角度θが0~45°であり、電磁波の電場Eの振動方向と触媒粒子22/触媒担体21の当接界面S2における静的分極の方向とが互いに交差方向であるという条件を充足することができ、触媒粒子22/触媒担体21を当接界面S2から効率良く加熱することができる。

板状またはロッド状等の異方性粒子からなる複数の触媒担体21は特段の処理を行わなくても、板状またはロッド状等の異方性粒子からなる触媒担体21の一軸方向(板状粒子の場合は板面の一軸方向、ロッド状粒子の場合は長軸方向)が触媒保持部342、351Sの面に対して平行またはそれに近い方向となるように自然に配列することができる。
必要に応じて、有機表面修飾材料等で表面コーティングされた複数の触媒担体21を用意し(工程(A))、これら複数の触媒担体21を触媒保持部342、351Sに塗布する(工程(B))ことができる。この方法では、複数の触媒担体21が高い親水性を有することから触媒担体粒子21同士および触媒担体粒子21と触媒保持部342の間の大きな親水性相互作用により、より容易に、触媒保持部342、351Sに上記のように複数の複合体2を配列して充填することができる。
有機表面修飾材料としては、親水性ポリマー等が挙げられる。

図示例では、電場Eの振動方向はz方向であり、電場Eはz方向の振動強度が連続的に変化する定在電磁場が、x方向に伝搬する電磁波の重ね合わせにより形成されている(たとえば非特許文献5を参照)。

以上説明したように、本実施形態によれば、触媒担体21と触媒粒子22とが用いるある特定の周波数の電磁波を吸収しづらい材料であっても複合体2を効率よく加熱することができ、複合体2の当接界面S2から加熱を進めることが可能な複合体2の加熱方法を提供することができる。
本実施形態によれば、上記の複合体2の加熱方法を適用した触媒反応装置300およびこれに用いて好適な触媒ユニット340を提供することができる。

本発明はたとえば、固体酸化物燃料電池等における、イオン導電性セラミック薄膜および/または薄膜電極の積層構造の焼結に適用することができる。本発明はたとえば、セラミックコンデンサにおける、セラミック誘電体と内部電極との交互多層積層構造の焼結に適用することができる。
上記積層構造では、従来法では加熱炉を用いた高温焼結が必要であるが、本発明を適用することで、加熱炉を用いずに、低エネルギーで焼結ができる。

本発明は、たとえば、複合体の界面近傍を優先的に加熱変性させて、界面付近の物性とその外側の物性の違いにより機能を持つデバイスの製造に適用することができる。
たとえば、屈折率の違う材料を積層させることにより形成される光閉じ込め効果または光変調を用いた各種光学デバイス(電気光学デバイスおよび磁気光学デバイス等)における、半導体基板上の酸化膜とその上の誘電体膜との積層構造、絶縁基板上の電気光学材料の積層構造、あるいは電気光学材料と誘電体膜との積層構造等の焼結に適用することができる。
たとえば、音響インピーダンスの違う材料を積層させることによる弾性波の閉じ込めとその変調を用いた表面弾性波素子、バルク弾性波素子、あるいは音響光学デバイスにおける、酸化物強誘電体あるいは圧電体の積層構造等の焼結に適用することができる。
たとえば、半導体の不純物濃度の傾斜による不純物準位のプロファイルの制御が必要な半導体デバイスに適用することができる。より具体的には、たとえば、上記実施形態で挙げた色素増感型光電変換素子、およびその他の各種光電変換素子(非晶質薄膜光電変換素子、多結晶・微結晶光電変換素子、および結晶系光電変換素子等)におけるp-i―nプロファイル、あるいは半導体層の界面物性を利用した電気特性の制御等に適用することができる。
たとえば、屈折率の違う材料を積層させることにより形成される光閉じ込め効果または光変調を用いた各種光学デバイス(電気光学デバイスおよび磁気光学デバイス等)における、半導体基板上の酸化膜とその上の誘電体膜との積層構造、絶縁基板上の電気光学材料の積層構造、あるいは電気光学材料と誘電体膜との積層構造等の焼結に適用することができる。
たとえば、音響インピーダンスの違う材料を積層させることによる弾性波の閉じ込めとその変調を用いた表面弾性波素子、バルク弾性波素子、あるいは音響光学デバイスにおける、酸化物強誘電体あるいは圧電体の積層構造等の焼結に適用することができる。
たとえば、半導体の不純物濃度の傾斜による不純物準位のプロファイルの制御が必要な半導体デバイスに適用することができる。より具体的には、たとえば、上記実施形態で挙げた色素増感型光電変換素子、およびその他の各種光電変換素子(非晶質薄膜光電変換素子、多結晶・微結晶光電変換素子、および結晶系光電変換素子等)におけるp-i―nプロファイル、あるいは半導体層の界面物性を利用した電気特性の制御等に適用することができる。
本発明は、界面分極を有する任意の複合体の加熱に適用できるため、本発明の適用範囲は広い。
本発明は、複合体をなす第1の物質と第2の物質のうち、少なくとも一方が2.45GHzのマイクロ波における誘電損失係数が比較的低い材料からなる場合に好ましく適用できる。

2.45GHzのマイクロ波における誘電損失係数が比較的低い材料としては、酸化物、硫化物、および窒化物等の半導体または絶縁体等が挙げられる。
これらの材料はたとえば、C、Al、Si、Ga、Ge、In、Sn、Sb、Te、Tl、Pb、およびBiからなる群より選ばれた少なくとも1種を含む。
これらの材料はたとえば、C、Al、Si、Ga、Ge、In、Sn、Sb、Te、Tl、Pb、およびBiからなる群より選ばれた少なくとも1種を含む。
本発明は特に、複合体をなす第1の物質と第2の物質のうち、少なくとも一方が2.45GHzのマイクロ波における誘電損失係数が比較的低い、金属酸化物、金属硫化物、および金属窒化物等からなる場合に好ましく適用できる。
中でも、Sc、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、およびZnからなる群より選ばれた少なくとも1種の第一周期遷移金属;
Y、Zr、Nb、Mo、Tc、Ru、Rh、Pb、Ag、およびCdからなる群より選ばれた少なくとも1種の第二周期遷移金属;
あるいは、
La、Hf、Ta、W、Re、Os、Ir、Pt、Au、およびHgからなる群より選ばれた少なくとも1種の第三周期遷移金属を含む材料に好ましく適用できる。
上記材料は誘電特性が良好な半導体または絶縁体であるため、光学特性、半導体または絶縁特性等に優れており、広く光学デバイスおよび電子デバイスに利用されている。かかる用途においては、真空プロセスを要しない低コストな成膜方法であることから、上記材料を含むペースト等の塗布と300℃以上の高温焼結を含む塗布法が用いられる場合がある。誘電損失特性は材料独自の周波数特性を示すため、多くの場合は特定のマイクロ波周波数に対して必ずしも高い誘電損失特性を有するものではない。そのため、上記材料を用いた異種材料の複合体において、界面分極を利用した、本発明のマイクロ波照射下における自己発熱は迅速焼結方法として有用である。
中でも、Sc、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、およびZnからなる群より選ばれた少なくとも1種の第一周期遷移金属;
Y、Zr、Nb、Mo、Tc、Ru、Rh、Pb、Ag、およびCdからなる群より選ばれた少なくとも1種の第二周期遷移金属;
あるいは、
La、Hf、Ta、W、Re、Os、Ir、Pt、Au、およびHgからなる群より選ばれた少なくとも1種の第三周期遷移金属を含む材料に好ましく適用できる。
上記材料は誘電特性が良好な半導体または絶縁体であるため、光学特性、半導体または絶縁特性等に優れており、広く光学デバイスおよび電子デバイスに利用されている。かかる用途においては、真空プロセスを要しない低コストな成膜方法であることから、上記材料を含むペースト等の塗布と300℃以上の高温焼結を含む塗布法が用いられる場合がある。誘電損失特性は材料独自の周波数特性を示すため、多くの場合は特定のマイクロ波周波数に対して必ずしも高い誘電損失特性を有するものではない。そのため、上記材料を用いた異種材料の複合体において、界面分極を利用した、本発明のマイクロ波照射下における自己発熱は迅速焼結方法として有用である。
本発明に係る実施例および比較例について説明する。
[実施例1-1]
(FTO基板)
ホウケイ酸ガラス基板(Soda Glass)上に、CVD法により、膜厚1μm、シート抵抗10Ω/cm□のFTO(フッ素ドープ酸化錫)膜が形成されたFTO基板を用意した。このFTO基板を、水、アセトン、およびエタノールで洗浄し、乾燥した後、紫外オゾンランプ照射により有機物除去して、成膜基材として使用した。
(酸化チタン微粒子膜の成膜と焼成)
上記成膜基材(FTO基板)上に、酸化チタン前駆体を含むゾル(Solaronix社製Tiゾル)を塗布し、ホットプレートを用い、130℃で6分間加熱乾燥して、4μ厚、1cm幅の酸化チタン微粒子膜(平均粒子径:20nm程度)を成膜した。
図8に示すように、成膜基材上に、成膜基材よりも小さい面積で酸化チタン微粒子膜を成膜した。図8は酸化チタン微粒子膜/成膜基材の上面図である。図中、符号Subは成膜基材(この例ではFTO基板)、符号Membは加熱対象膜(ここでは酸化チタン微粒子膜)を示す。
以上のようにして、酸化チタン微粒子膜/FTO基板を得た。
得られた酸化チタン微粒子膜/FTO基板の走査型電子顕微鏡(SEM)による表面写真を図9に示す。FTO膜上に多数のランダム形状の微粒子からなる酸化チタン微粒子膜が形成されている様子が観察された。
(FTO基板)

図8に示すように、成膜基材上に、成膜基材よりも小さい面積で酸化チタン微粒子膜を成膜した。図8は酸化チタン微粒子膜/成膜基材の上面図である。図中、符号Subは成膜基材(この例ではFTO基板)、符号Membは加熱対象膜(ここでは酸化チタン微粒子膜)を示す。
以上のようにして、酸化チタン微粒子膜/FTO基板を得た。
得られた酸化チタン微粒子膜/FTO基板の走査型電子顕微鏡(SEM)による表面写真を図9に示す。FTO膜上に多数のランダム形状の微粒子からなる酸化チタン微粒子膜が形成されている様子が観察された。
図3Aに示したような加熱装置を用意した。電磁波アンテナの位置とキャビティの内空間サイズにより、シングルモード(TE103モード)の電磁波が生成されるように調整した。
キャビティ内のxy座標位置と電場の振動方向および振動強度との関係は、シミュレーションにより求めた。
図3Aに示したように、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とが互いに平行方向(電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化チタン微粒子膜/FTO基板を設置した。
得られた酸化チタン微粒子膜/FTO基板に対して、2.45GHzの電磁波(マイクロ波)を照射して、加熱焼成を実施した。電磁波の出力は、5.3Wと29Wの2条件とした。電場の振動強度の最大値は、5.3Wで80V/m、29Wで190V/mであった。
キャビティ内のxy座標位置と電場の振動方向および振動強度との関係は、シミュレーションにより求めた。
図3Aに示したように、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とが互いに平行方向(電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化チタン微粒子膜/FTO基板を設置した。
得られた酸化チタン微粒子膜/FTO基板に対して、2.45GHzの電磁波(マイクロ波)を照射して、加熱焼成を実施した。電磁波の出力は、5.3Wと29Wの2条件とした。電場の振動強度の最大値は、5.3Wで80V/m、29Wで190V/mであった。
[比較例1-1]
(成膜基材)
ホウケイ酸ガラス基板上に真空蒸着法により膜厚0.5μmの金属チタン膜が形成されたTi基板を用意した。このTi基板を、水、アセトン、およびエタノールで洗浄し、乾燥した後、紫外オゾンランプ照射により有機物除去して、成膜基材として使用した。
(酸化チタン微粒子膜の成膜)
上記成膜基材(Ti基板)上に、酸化チタン前駆体を含むゾル(Solaronix社製Tiゾル)を塗布し、実施例1-1と同様にして、酸化チタン微粒子膜の成膜および焼成を実施した。
(成膜基材)
ホウケイ酸ガラス基板上に真空蒸着法により膜厚0.5μmの金属チタン膜が形成されたTi基板を用意した。このTi基板を、水、アセトン、およびエタノールで洗浄し、乾燥した後、紫外オゾンランプ照射により有機物除去して、成膜基材として使用した。
(酸化チタン微粒子膜の成膜)
上記成膜基材(Ti基板)上に、酸化チタン前駆体を含むゾル(Solaronix社製Tiゾル)を塗布し、実施例1-1と同様にして、酸化チタン微粒子膜の成膜および焼成を実施した。
[比較例1-2] TiO2/石英ガラス基板の製造
成膜基材として石英ガラス基板(SiO2)を用いた以外は実施例1-1と同様にして、酸化チタン微粒子膜の成膜および焼成を実施した。
成膜基材として石英ガラス基板(SiO2)を用いた以外は実施例1-1と同様にして、酸化チタン微粒子膜の成膜および焼成を実施した。
[実施例1-1、比較例1-1、および比較例1-2の評価]
(誘電損失係数)
実施例1-1、比較例1-1、および比較例1-2の各例で得た膜について、2.45GHzの電磁波の誘電損失係数を測定した。結果は以下の通りであった。
酸化チタン膜の誘電損失係数:1.0×10-2~1.0×10-4、
FTO膜の誘電損失係数:0.5~3、
金属チタン膜の誘電損失係数:表面は酸化チタン層であるため、1.0×10-3~1.0×10-4。
いずれも2.45GHzの電磁波の誘電損失係数は5以下であった。
(誘電損失係数)
実施例1-1、比較例1-1、および比較例1-2の各例で得た膜について、2.45GHzの電磁波の誘電損失係数を測定した。結果は以下の通りであった。
酸化チタン膜の誘電損失係数:1.0×10-2~1.0×10-4、
FTO膜の誘電損失係数:0.5~3、
金属チタン膜の誘電損失係数:表面は酸化チタン層であるため、1.0×10-3~1.0×10-4。
いずれも2.45GHzの電磁波の誘電損失係数は5以下であった。
(温度測定)
実施例1-1、比較例1-1、および比較例1-2の各例においては、放射温度計を用い、電磁波を用いた加熱焼成工程における成膜基材単体と酸化チタン微粒子膜/成膜基材の表面温度の変化を測定した。
図8に温度の測定箇所を示す。
酸化チタン微粒子膜の表面において四隅に近い箇所A~D、および上に酸化チタン微粒子膜が成膜されず成膜基材の表面が露出した箇所E、Fについて、表面温度測定を実施した。測定箇所E、Fの平均データを成膜基材単体の表面温度とし、測定箇所A~Dの平均データを酸化チタン微粒子膜/成膜基材の表面温度とした。
実施例1-1、比較例1-1、および比較例1-2の各例においては、放射温度計を用い、電磁波を用いた加熱焼成工程における成膜基材単体と酸化チタン微粒子膜/成膜基材の表面温度の変化を測定した。
図8に温度の測定箇所を示す。
酸化チタン微粒子膜の表面において四隅に近い箇所A~D、および上に酸化チタン微粒子膜が成膜されず成膜基材の表面が露出した箇所E、Fについて、表面温度測定を実施した。測定箇所E、Fの平均データを成膜基材単体の表面温度とし、測定箇所A~Dの平均データを酸化チタン微粒子膜/成膜基材の表面温度とした。
図10Aに、電磁波の出力を5.3Wとしたときの成膜基材単体の表面温度の測定結果を示す。

図10A~図10Cに示すように、石英ガラス基板単体およびこの上に成膜された酸化チタン微粒子膜には全く温度上昇が見られなかった。つまり、石英ガラス基板および酸化チタン微粒子膜はそれぞれ単体では、2.45GHzの電磁波を照射しても全く加熱されないことが分かった。これらの材料の組合せでは、当接界面において、静的分極が生じていないと考えられる。
図10Aに示すように、Ti基板およびFTO基板は、それぞれ単体では2.45GHzの電磁波の照射によりある程度は加熱されるが、顕著ではなかった。
図10Aおよび図10Bに示すように、Ti基板上に成膜された酸化チタン微粒子膜の温度上昇は、Ti基板単体と類似したものであった。これらの材料の組合せでは、当接界面において、静的分極が生じていないと考えられる。
図10A~図10Cに示すように、FTO基板上に成膜された酸化チタン微粒子膜の温度上昇は、FTO基板単体よりも顕著に大きく、5.3W照射条件では約2分後に200℃以上に達し、29W照射条件では約1分後に400℃以上に達した。
FTO基板上に成膜された酸化チタン微粒子膜の温度上昇は、誘導加熱あるいは電極上のスパーク等による、単に成膜基材からの伝導によるものではないと言える。これらの材料の組合せでは、当接界面において静的分極が生じており、同じ極の静的分極同士が電場により誘電緩和が生じ加熱されたと考えられる。
FTO基板上に成膜された酸化チタン微粒子膜の温度上昇は、誘導加熱あるいは電極上のスパーク等による、単に成膜基材からの伝導によるものではないと言える。これらの材料の組合せでは、当接界面において静的分極が生じており、同じ極の静的分極同士が電場により誘電緩和が生じ加熱されたと考えられる。
[実施例2、比較例2]
(酸化物微粒子膜の成膜)
成膜基材として、実施例2では実施例1-1と同じFTO基板を用意し、比較例2では石英ガラス基板(SiO2)を用意した。
各例において、以下の6種の酸化物微粒子を用意した。
SnO2微粒子(Tin(IV) Oxide(純度99.9%) 、Aldrich社製「549657-5G」)、
Ta2O5微粒子(Tantalum(V) Oxide(99.9%)、和光純薬工業社製「200-09342」)、
TiO2微粒子(純度99.9%、Degussa社製「P25」)、
Bi2O3微粒子(Bismuth(III) Oxide(99.9%)、和光純薬工業社製「028-08842」)、
MnO2微粒子(Manganese(IV) Oxide、Aldrich社製「217646-100G」)、
Nb2O5(Niobium(V) Oxide(99.9%)、和光純薬工業社製「144-05332」)。
各酸化物微粒子について、
5質量部の酸化物微粒子と、
75質量部の無水エタノール(和光純薬工業社製「321-00025」)と、
10質量部のエチルセルロース(東京化成工業社製「E0072」)と、
10質量部のテルピネオール(異方性混合物、和光純薬工業社製「203-07992」)とを混合して(計100質量部)、
酸化物微粒子分散ペーストを得た。
各例において、上記基板上に各酸化物微粒子分散ペーストを塗布し、120℃で5分間焼成して、各種酸化物微粒子膜を成膜した。
酸化物微粒子膜の膜厚と幅は実施例1-1と同様、4μ厚、1cm幅とした。
いずれも酸化物微粒子膜の平均粒子径は実施例1-1と同様、20nm程度であった。
(酸化物微粒子膜の成膜)
成膜基材として、実施例2では実施例1-1と同じFTO基板を用意し、比較例2では石英ガラス基板(SiO2)を用意した。
各例において、以下の6種の酸化物微粒子を用意した。
SnO2微粒子(Tin(IV) Oxide(純度99.9%) 、Aldrich社製「549657-5G」)、
Ta2O5微粒子(Tantalum(V) Oxide(99.9%)、和光純薬工業社製「200-09342」)、
TiO2微粒子(純度99.9%、Degussa社製「P25」)、
Bi2O3微粒子(Bismuth(III) Oxide(99.9%)、和光純薬工業社製「028-08842」)、
MnO2微粒子(Manganese(IV) Oxide、Aldrich社製「217646-100G」)、
Nb2O5(Niobium(V) Oxide(99.9%)、和光純薬工業社製「144-05332」)。
各酸化物微粒子について、
5質量部の酸化物微粒子と、
75質量部の無水エタノール(和光純薬工業社製「321-00025」)と、
10質量部のエチルセルロース(東京化成工業社製「E0072」)と、
10質量部のテルピネオール(異方性混合物、和光純薬工業社製「203-07992」)とを混合して(計100質量部)、
酸化物微粒子分散ペーストを得た。
各例において、上記基板上に各酸化物微粒子分散ペーストを塗布し、120℃で5分間焼成して、各種酸化物微粒子膜を成膜した。

(酸化物微粒子膜の焼成)
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は5.0Wとした。
この例においては、実施例1-1と同様、電場の振動方向と酸化物微粒子膜/成膜基材の当接界面とが互いに平行方向(電場の振動方向と酸化物微粒子膜/成膜基材の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化物微粒子膜/成膜基材を設置した。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は5.0Wとした。
この例においては、実施例1-1と同様、電場の振動方向と酸化物微粒子膜/成膜基材の当接界面とが互いに平行方向(電場の振動方向と酸化物微粒子膜/成膜基材の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化物微粒子膜/成膜基材を設置した。
(温度測定)
実施例1-1と同様の方法にて、電磁波を用いた加熱焼成工程における成膜基材単体および酸化物微粒子膜/成膜基材の表面温度の変化を測定した。
実施例2の評価結果を図11Aに示し、比較例2の評価結果を図11Bに示す。
実施例1-1と同様の方法にて、電磁波を用いた加熱焼成工程における成膜基材単体および酸化物微粒子膜/成膜基材の表面温度の変化を測定した。
実施例2の評価結果を図11Aに示し、比較例2の評価結果を図11Bに示す。
図11Bに示すように、石英ガラス基板上に成膜された各種酸化物微粒子膜(SnO2微粒子膜、Ta2O5微粒子膜、TiO2微粒子膜、Bi2O3微粒子膜、MnO2微粒子膜、およびNb2O5微粒子膜)にはいずれも、全く温度上昇が見られなかった。つまり、石英ガラス基板および酸化物微粒子膜はそれぞれ単体では、2.45GHzの電磁波を照射しても全く加熱されないことが分かった。これらの材料の組合せでは、当接界面において、静的分極が生じていないと考えられる。
図11Aに示すように、FTO基板上に成膜された各種酸化物微粒子膜(Ta2O5微粒子膜、TiO2微粒子膜、Bi2O3微粒子膜、MnO2微粒子膜、およびNb2O5微粒子膜)では、FTO基板単体に対して、顕著な温度上昇が見られた。電磁波照射開始後300秒後の到達温度はいずれも125℃以上であり、150℃以上あるいは200℃以上に到達したサンプルもあった。
SnO2はFTOの主成分であり、FTO基板上に成膜されたSnO2微粒子膜の温度上昇は、FTO基板単体と同等レベルであった。
SnO2はFTOの主成分であり、FTO基板上に成膜されたSnO2微粒子膜の温度上昇は、FTO基板単体と同等レベルであった。
実施例2において、FTOとその上に形成した酸化物との仕事関数差と、電磁波照射開始後300秒後の酸化物微粒子膜の表面温度との関係を、図11Cに示す。
図中、縦軸の薄膜温度は、電磁波照射開始後300秒後の酸化物微粒子膜の表面温度である。
FTOの主成分はSnO2であるので、FTOとその上に形成した酸化物との仕事関数差はSnO2とFTO上に形成した酸化物との仕事関数差でもって求めた。
FTOとその上に形成した酸化物との仕事関数差が大きくなる程、電磁波照射開始後300秒後に到達する温度が高くなる傾向があった。
FTOとその上に形成した酸化物との仕事関数差は、0.5eV以上が好ましく、1.0eV以上が好ましい。
図中、縦軸の薄膜温度は、電磁波照射開始後300秒後の酸化物微粒子膜の表面温度である。
FTOの主成分はSnO2であるので、FTOとその上に形成した酸化物との仕事関数差はSnO2とFTO上に形成した酸化物との仕事関数差でもって求めた。
FTOとその上に形成した酸化物との仕事関数差が大きくなる程、電磁波照射開始後300秒後に到達する温度が高くなる傾向があった。
FTOとその上に形成した酸化物との仕事関数差は、0.5eV以上が好ましく、1.0eV以上が好ましい。
[実施例3-1]
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は5.3Wとした。
この実施例では、角度θを変化させ、各条件についてFTO基板単体と酸化チタン微粒子膜/FTO基板の表面温度の測定を実施した。温度測定は実施例1-1と同様の方法にて実施した。
なお、角度θは、酸化チタン微粒子膜/FTO基板においては、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度であり、FTO基板単体については電場の振動方向とFTO基板の基板面とのなす角度である。
図12AにFTO基板単体の表面温度の測定結果(細線)と酸化チタン微粒子膜/FTO基板の表面温度の測定結果(太線)を示す。
FTO基板単体の表面温度と比較した場合、θ=0~40°、好ましくはθ=0~30°、より好ましくは0~20°の範囲内において、酸化チタン微粒子膜/FTO基板の表面に顕著な温度上昇が見られた。
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は5.3Wとした。

FTO基板単体の表面温度と比較した場合、θ=0~40°、好ましくはθ=0~30°、より好ましくは0~20°の範囲内において、酸化チタン微粒子膜/FTO基板の表面に顕著な温度上昇が見られた。
[実施例3-2]
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。

振動電場のパワーは、電場強度のcos成分の二乗に比例する。電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θが0°と90°のときの電磁波照射開始後300秒後の酸化チタン微粒子膜/FTO基板の表面温度のデータを測定データに一致させて、振動電場のパワーが電場強度のcos成分の二乗に比例するとして計算を実施したときの計算データを細線で示す。
測定データと計算データは概ね一致しており、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θと酸化チタン微粒子膜/FTO基板の加熱温度との間には相関があることが示された。

[実施例4-1]
実施例1-1で用いたのと同じFTO基板を用意した。
41.4mgのチタンフロライド(TiF4)と20mLの0.01M HCl水溶液とを混合した後、pHが2であることを確認し、さらに10mLの2-プロパノールと10mLの脱イオン水とを添加し、混合した。これにさらに、0.5mLの10質量%HF水溶液を添加し、混合した。得られた混合溶液をテフロン(登録商標)製オートクレーブに封入し、180℃で24時間加熱して、水熱合成を実施した。
得られた白色粉末をデキャンテーションによりエタノールおよび脱イオン水で5回ずつ洗浄して、アナターゼ型の板状酸化チタン微粒子を得た。
得られた酸化チタン微粒子をエタノール中に分散させた。微粒子分散液の濃度は20質量%とした。得られた微粒子分散液を上記FTO基板上に塗布し、溶媒を乾燥除去した。
このサンプルのSEM表面写真を図13A(d)に示す。この写真には、FTO基板上に1個の板状の酸化チタン微粒子が載っている様子が見られた。
実施例1-1で用いたのと同じFTO基板を用意した。
41.4mgのチタンフロライド(TiF4)と20mLの0.01M HCl水溶液とを混合した後、pHが2であることを確認し、さらに10mLの2-プロパノールと10mLの脱イオン水とを添加し、混合した。これにさらに、0.5mLの10質量%HF水溶液を添加し、混合した。得られた混合溶液をテフロン(登録商標)製オートクレーブに封入し、180℃で24時間加熱して、水熱合成を実施した。
得られた白色粉末をデキャンテーションによりエタノールおよび脱イオン水で5回ずつ洗浄して、アナターゼ型の板状酸化チタン微粒子を得た。
得られた酸化チタン微粒子をエタノール中に分散させた。微粒子分散液の濃度は20質量%とした。得られた微粒子分散液を上記FTO基板上に塗布し、溶媒を乾燥除去した。
このサンプルのSEM表面写真を図13A(d)に示す。この写真には、FTO基板上に1個の板状の酸化チタン微粒子が載っている様子が見られた。
得られた酸化チタン微粒子/FTO基板上に、熱硬化性ポリマー液(旭有機材工業株式会社製フェノール樹脂液「ES01)を、スピンコート法により塗布した。塗布条件は、滴下量5μL、回転数500rpm、液膜厚約0.1mmとした。
実施例1-1と同様の条件で電磁波照射を行った。電磁波照射条件は、2.45GHz、10.0W、25秒間とした。
電磁波照射により加熱された部分の熱硬化性ポリマーが硬化し、その他の部分の熱硬化性ポリマーは未硬化のままであった。
電磁波照射後に、エタノール中でサンプルを超音波洗浄したところ、未硬化のポリマーは洗い流された。
電磁波照射および洗浄後のサンプルのSEM表面写真を図13A(a)~(c)に示す。いずれも、FTO基板と酸化チタン微粒子との間からポリマーが盛り上がって硬化している様子が見られた。酸化チタン微粒子/FTO基板では、界面加熱が起こることが示された。
実施例1-1と同様の条件で電磁波照射を行った。電磁波照射条件は、2.45GHz、10.0W、25秒間とした。
電磁波照射により加熱された部分の熱硬化性ポリマーが硬化し、その他の部分の熱硬化性ポリマーは未硬化のままであった。
電磁波照射後に、エタノール中でサンプルを超音波洗浄したところ、未硬化のポリマーは洗い流された。
電磁波照射および洗浄後のサンプルのSEM表面写真を図13A(a)~(c)に示す。いずれも、FTO基板と酸化チタン微粒子との間からポリマーが盛り上がって硬化している様子が見られた。酸化チタン微粒子/FTO基板では、界面加熱が起こることが示された。
[実施例4-2]
成膜基材をドープなしのSnO2基板とした以外は実施例4-1と同様にして、酸化チタン微粒子/SnO2基板を得た。このサンプルのSEM表面写真を図13B(a)に示す。
得られた酸化チタン微粒子/SnO2基板上に、実施例4-1と同様にして、熱硬化型ポリマー溶液の塗布と乾燥、電磁波照射、および洗浄を実施した。電磁波照射および洗浄後のサンプルのSEM表面写真を図13B(b)に示す。
実施例4-1と異なり、この例では、界面加熱によるポリマーの硬化は見られなかった。酸化チタン微粒子/SnO2基板では、界面加熱は起こらないことが示された。
成膜基材をドープなしのSnO2基板とした以外は実施例4-1と同様にして、酸化チタン微粒子/SnO2基板を得た。このサンプルのSEM表面写真を図13B(a)に示す。
得られた酸化チタン微粒子/SnO2基板上に、実施例4-1と同様にして、熱硬化型ポリマー溶液の塗布と乾燥、電磁波照射、および洗浄を実施した。電磁波照射および洗浄後のサンプルのSEM表面写真を図13B(b)に示す。
実施例4-1と異なり、この例では、界面加熱によるポリマーの硬化は見られなかった。酸化チタン微粒子/SnO2基板では、界面加熱は起こらないことが示された。
[実施例4-3]
実施例2と同様にして、SnO2微粒子/FTO基板を得た。このサンプルのSEM表面写真を図13C(a)に示す。
得られたSnO2微粒子/FTO基板上に、実施例4-1と同様にして、熱硬化型ポリマー液の塗布、電磁波照射、および洗浄を実施した。電磁波照射および洗浄後のサンプルのSEM表面写真を図13C(b)に示す。
実施例4-1と異なり、この例においても、界面加熱によるポリマーの硬化は見られなかった。SnO2微粒子/FTO基板では、界面加熱は起こらないことが示された。
実施例2と同様にして、SnO2微粒子/FTO基板を得た。このサンプルのSEM表面写真を図13C(a)に示す。
得られたSnO2微粒子/FTO基板上に、実施例4-1と同様にして、熱硬化型ポリマー液の塗布、電磁波照射、および洗浄を実施した。電磁波照射および洗浄後のサンプルのSEM表面写真を図13C(b)に示す。
実施例4-1と異なり、この例においても、界面加熱によるポリマーの硬化は見られなかった。SnO2微粒子/FTO基板では、界面加熱は起こらないことが示された。
[実施例5-1~5-2]
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は29Wとした。
この例においては、実施例1-1と同様、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とが互いに平行方向(電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化物微粒子膜/成膜基材を設置した。
電磁波を照射した後、100℃まで自然放冷した。
電磁波照射による温度上昇プロファイルは、図10Cに示したのと同様である。酸化チタン微粒子膜の最高到達温度は約450℃であった。
電磁波照射時間は、5.0分間(実施例5-1)と2.5分間(実施例5-2)の2条件とした。なお、電磁波照射時間には、常温から約450℃までの昇温時間(約2分間)が含まれる。
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は29Wとした。
この例においては、実施例1-1と同様、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とが互いに平行方向(電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化物微粒子膜/成膜基材を設置した。
電磁波を照射した後、100℃まで自然放冷した。
電磁波照射による温度上昇プロファイルは、図10Cに示したのと同様である。酸化チタン微粒子膜の最高到達温度は約450℃であった。
電磁波照射時間は、5.0分間(実施例5-1)と2.5分間(実施例5-2)の2条件とした。なお、電磁波照射時間には、常温から約450℃までの昇温時間(約2分間)が含まれる。
上記焼成後の酸化チタン微粒子膜/FTO基板をSolaronix社製Ruthenizer 535-bisTBA(N719)のエタノール溶液に12時間浸漬して、負極基板を得た。用いた色素増感剤の化学式を[化1]に示す。この色素増感剤は、300~750nmの可視域に吸収を持つ。
酸化チタン微粒子膜の成膜基材として用いたのと同じFTO基板上に、Pt前駆体を含むゾル(Solaronix社製プラティゾル)を塗布し、酸素雰囲気下400℃で焼成することにより、触媒として粒子径1~5nmの白金ナノ粒子を基板表面に析出して、正極基板を得た。
色素担持酸化チタン微粒子膜とPt触媒層とが互いに対向するように、上記の負極基板と正極基板とを対向配置し、これら基板の周縁部間をシール材として熱可塑性樹脂(Solaronix社製Surlyn)を用いて熱圧着した。
次いで、両電極間にヨウ素系電解質溶液(電解質:0.1M LiI、0.6M ブチルメチルイミダゾリウムヨーダイド(BMImI)、および0.5M t-ブチルピリジン(tBP)、溶媒:アセトニトリル(AN)/バレルニトリル(VN)(質量比85/15)混合溶媒 )を注入して、色素増感型光電変換素子を得た。
色素担持酸化チタン微粒子膜とPt触媒層とが互いに対向するように、上記の負極基板と正極基板とを対向配置し、これら基板の周縁部間をシール材として熱可塑性樹脂(Solaronix社製Surlyn)を用いて熱圧着した。
次いで、両電極間にヨウ素系電解質溶液(電解質:0.1M LiI、0.6M ブチルメチルイミダゾリウムヨーダイド(BMImI)、および0.5M t-ブチルピリジン(tBP)、溶媒:アセトニトリル(AN)/バレルニトリル(VN)(質量比85/15)混合溶媒 )を注入して、色素増感型光電変換素子を得た。
[比較例5]
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。得られた酸化チタン微粒子膜/FTO基板を、電気オーブンを用い、常温から450℃まで30分間かけて昇温し、450℃で30分間保持した後、100℃まで自然放冷した。
実施例5-1、5-2と同様の方法で、上記焼成後の酸化チタン微粒子膜/FTO基板を色素増感剤の溶液に12時間浸漬して、負極基板を得た。この負極基板を用いた以外は実施例5-1、5-2と同様の方法で、色素増感型光電変換素子を得た。
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。得られた酸化チタン微粒子膜/FTO基板を、電気オーブンを用い、常温から450℃まで30分間かけて昇温し、450℃で30分間保持した後、100℃まで自然放冷した。
実施例5-1、5-2と同様の方法で、上記焼成後の酸化チタン微粒子膜/FTO基板を色素増感剤の溶液に12時間浸漬して、負極基板を得た。この負極基板を用いた以外は実施例5-1、5-2と同様の方法で、色素増感型光電変換素子を得た。
[実施例5-1~5-2および比較例5の評価]
(光電変換特性の評価)
実施例5-1~5-2および比較例5の光電変換素子について、擬似太陽光(AM1.5、結晶系シリコン規格、山下電装社製)を用い、室温下での光電流-電圧特性の測定を実施した。結果を図14および表1に示す。
図中、実施例5-1のデータはMW(5min)で示し、実施例5-2のデータはMW(2.5min)で示し、比較例5のデータは、Heater(30min)で示してある。
(光電変換特性の評価)
実施例5-1~5-2および比較例5の光電変換素子について、擬似太陽光(AM1.5、結晶系シリコン規格、山下電装社製)を用い、室温下での光電流-電圧特性の測定を実施した。結果を図14および表1に示す。
図中、実施例5-1のデータはMW(5min)で示し、実施例5-2のデータはMW(2.5min)で示し、比較例5のデータは、Heater(30min)で示してある。
比較例5では、従来一般的な方法により色素増感型光電変換素子を製造した。この例では、電磁波照射を行わずに酸化チタン微粒子膜を加熱焼成した。加熱焼成時間は、30分間の昇温と30分間の温度保持で合計60分間であった。得られた素子は、光電流Jscが9.22mA/cm2であり、開放電圧Vocが0.697Vであった。
実施例5-1、5-2では、電磁波照射により酸化チタン微粒子膜を加熱焼成した。電磁波照射時間はわずか5分間または2.5分間であった。
得られた素子は、光電流Jscが9.64~11.6mA/cm2であり、開放電圧Vocが0.701~0.737Vであり、比較例5と同等以上の光電変換応答が確認された。
実施例5-1、5-2では、電磁波照射により酸化チタン微粒子膜を加熱焼成した。電磁波照射時間はわずか5分間または2.5分間であった。
得られた素子は、光電流Jscが9.64~11.6mA/cm2であり、開放電圧Vocが0.701~0.737Vであり、比較例5と同等以上の光電変換応答が確認された。
[実施例6]
実施例1-1で用いたのと同じFTO基板を用意した。
上記成膜基材上に、酸化チタン微粒子分散ペースト(Peccell社製「PECC-01-06」)を塗布し、120℃で6分間加熱焼成して、酸化チタン微粒子膜(平均粒子径:20nm程度)を成膜した。膜厚は3.8±0.2μmであった。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を10分間照射して、加熱焼成を実施した。
電磁波の出力は、照射開始から1分後までは10.0Wとし、1分後から照射終了までは5.0Wとした。
この例においては、実施例1-1と同様、電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とが互いに平行方向(電場の振動方向と酸化チタン微粒子膜/FTO基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に酸化チタン微粒子膜/FTO基板を設置した。
電磁波を照射した後、100℃まで自然放冷した。
電磁波照射による温度上昇プロファイルは図10Bに示したのに類似し、酸化チタン微粒子膜の最高到達温度は約200℃であった。

実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。得られた酸化チタン微粒子膜/FTO基板を、電気オーブンを用い、常温から200℃まで30分間かけて昇温し、200℃で10分間保持した後、100℃まで自然放冷した。
上記焼成後の酸化チタン微粒子膜/FTO基板を用いた以外は比較例5と同様にして、負極基板を得た。この負極基板を用いた以外は比較例5と同様にして、色素増感型光電変換素子を得た。
実施例1-1と同様にして、酸化チタン微粒子膜/FTO基板を得た。得られた酸化チタン微粒子膜/FTO基板を、電気オーブンを用い、常温から200℃まで30分間かけて昇温し、200℃で10分間保持した後、100℃まで自然放冷した。
上記焼成後の酸化チタン微粒子膜/FTO基板を用いた以外は比較例5と同様にして、負極基板を得た。この負極基板を用いた以外は比較例5と同様にして、色素増感型光電変換素子を得た。
[実施例6および比較例6の評価]
(光電変換特性の評価)
実施例6および比較例6の光電変換素子について、実施例5-1、5-2および比較例5と同様に、光電変換性能を評価した。結果を図15および表2に示す。図中、実施例6のデータはMWで示し、比較例6のデータは、Heaterで示してある。

電磁波照射により酸化チタン微粒子膜/FTO基板を約200℃で低温焼結した実施例6では、電磁波照射により酸化チタン微粒子膜/FTO基板を約450℃で高温焼結した実施例5-1、5-2、および通常のオーブン加熱により酸化チタン微粒子膜/FTO基板を450℃で高温焼結した比較例5と同等性能の光電変換素子が得られた。
電磁波照射により酸化チタン微粒子膜/FTO基板を約200℃で低温焼結した実施例6では、通常のオーブン加熱により酸化チタン微粒子膜/FTO基板を200℃で低温焼結した比較例6よりも高性能な光電変換素子が得られた。
電磁波照射により酸化チタン微粒子膜/FTO基板を約200℃で低温焼結した実施例6では、通常のオーブン加熱により酸化チタン微粒子膜/FTO基板を200℃で低温焼結した比較例6よりも高性能な光電変換素子が得られた。
[実施例7]
(基板)
以下の5種の基板を用意した。
ホウケイ酸ガラス基板(Soda Glass)、
(001)ルチル型TiO2基板、
(100)ルチル型TiO2基板、
(110)ルチル型TiO2基板、

(白金ナノ粒子の形成)
上記の各基板の上に、白金前駆体溶液として0.01M H2PtCl6水溶液を0.16ml/cm2の塗布量で塗布した。これを酸素雰囲気下400℃30分間焼成して、触媒粒子である白金ナノ粒子を基板表面に析出した。
白金ナノ粒子の粒子径は1~50nm程度であった。
例として、白金ナノ粒子/ホウケイ酸ガラス基板のSEM表面写真を図16に示す。
上記の各基板の上に、白金前駆体溶液として0.01M H2PtCl6水溶液を0.16ml/cm2の塗布量で塗布した。これを酸素雰囲気下400℃30分間焼成して、触媒粒子である白金ナノ粒子を基板表面に析出した。
白金ナノ粒子の粒子径は1~50nm程度であった。

(加熱焼成)
白金ナノ粒子/各種基板に対して、実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。
電磁波の出力は、白金ナノ粒子/ルチル型TiO2基板については15.0Wとし、その他の白金ナノ粒子/基板については5.0Wとした。
この例においては、実施例1-1と同様、電場の振動方向と白金ナノ粒子/各種基板の当接界面とが互いに平行方向(電場の振動方向と白金ナノ粒子/各種基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に白金ナノ粒子/各種基板を設置した。
白金ナノ粒子/各種基板に対して、実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。
電磁波の出力は、白金ナノ粒子/ルチル型TiO2基板については15.0Wとし、その他の白金ナノ粒子/基板については5.0Wとした。
この例においては、実施例1-1と同様、電場の振動方向と白金ナノ粒子/各種基板の当接界面とが互いに平行方向(電場の振動方向と白金ナノ粒子/各種基板の当接界面とのなす角度θ=0°)で、電磁波の振動電場の強度が最も高くなる位置を含む領域に白金ナノ粒子/各種基板を設置した。
(温度測定)
実施例1-1と同様にして、電磁波を用いた加熱工程における基板単体および白金ナノ粒子/各種基板の表面温度の変化を測定した。
評価結果を図17A、図17Bに示す。
図17Bは、図17Aにおいて最高到達温度が60℃に満たなかったサンプルについて、縦軸スケールを拡大して図示したものである。
実施例1-1と同様にして、電磁波を用いた加熱工程における基板単体および白金ナノ粒子/各種基板の表面温度の変化を測定した。
評価結果を図17A、図17Bに示す。
図17Bは、図17Aにおいて最高到達温度が60℃に満たなかったサンプルについて、縦軸スケールを拡大して図示したものである。
図17Aおよび図17Bに示すように、(001)ルチル型TiO2基板、(100)ルチル型TiO2基板、(110)ルチル型TiO2基板、およびシリコン基板の5種類の基板はいずれも、基板単体では全く温度上昇が見られなかった。
ホウケイ酸ガラス基板は、基板単体でも多少加熱されたが、最高到達温度は40℃以下であった。
白金ナノ粒子/(100)ルチル型TiO2基板、および白金ナノ粒子/(110)ルチル型TiO2基板においても、全く温度上昇が見られなかった。これらの材料の組合せでは、当接界面において、静的分極が生じていないと考えられる。
白金ナノ粒子/シリコン基板および白金ナノ粒子/(001)ルチル型TiO2基板では、基板単体よりも大きな温度上昇が見られた。これらサンプルにおける電磁波照射開始後300秒後の到達温度は、50~60℃程度であった。これらの材料の組合せでは、当接界面において、静的分極が生じていると考えられる。
白金ナノ粒子/ホウケイ酸ガラス基板では、基板単体に比して顕著な温度上昇が見られた。これらサンプルにおける電磁波照射開始後300秒後の到達温度は、130℃以上であった。これらの材料の組合せでは、当接界面において、静的分極が生じていると考えられる。
ホウケイ酸ガラス基板の代わりに石英ガラス基板を用いて同様の実験を行ったところ、白金ナノ粒子/石英ガラス基板においても、白金ナノ粒子/ホウケイ酸ガラス基板と同様、顕著な温度上昇が見られた。
ホウケイ酸ガラス基板は、基板単体でも多少加熱されたが、最高到達温度は40℃以下であった。
白金ナノ粒子/(100)ルチル型TiO2基板、および白金ナノ粒子/(110)ルチル型TiO2基板においても、全く温度上昇が見られなかった。これらの材料の組合せでは、当接界面において、静的分極が生じていないと考えられる。
白金ナノ粒子/シリコン基板および白金ナノ粒子/(001)ルチル型TiO2基板では、基板単体よりも大きな温度上昇が見られた。これらサンプルにおける電磁波照射開始後300秒後の到達温度は、50~60℃程度であった。これらの材料の組合せでは、当接界面において、静的分極が生じていると考えられる。
白金ナノ粒子/ホウケイ酸ガラス基板では、基板単体に比して顕著な温度上昇が見られた。これらサンプルにおける電磁波照射開始後300秒後の到達温度は、130℃以上であった。これらの材料の組合せでは、当接界面において、静的分極が生じていると考えられる。
ホウケイ酸ガラス基板の代わりに石英ガラス基板を用いて同様の実験を行ったところ、白金ナノ粒子/石英ガラス基板においても、白金ナノ粒子/ホウケイ酸ガラス基板と同様、顕著な温度上昇が見られた。
[実施例8]
実施例7と同様にして、白金ナノ粒子/ホウケイ酸ガラス基板を得た。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は5.0Wとした。
この実施例では、電場の振動方向と白金ナノ粒子/ホウケイ酸ガラス基板の当接界面とのなす角度θを変化させ、各条件について白金ナノ粒子/ホウケイ酸ガラス基板の表面温度の測定を実施した。温度測定は実施例1-1と同様の方法にて実施した。
図18Aに評価結果を示す。
θ=0~45°、好ましくは0~20°において、白金ナノ粒子/ホウケイ酸ガラス基板の表面に顕著な温度上昇が見られた。
ホウケイ酸ガラス基板の代わりに石英ガラス基板を用いて同様の実験を行ったところ、白金ナノ粒子/石英ガラス基板においても、白金ナノ粒子/ホウケイ酸ガラス基板と同様、加熱温度のθ依存性が見られた。
実施例7と同様にして、白金ナノ粒子/ホウケイ酸ガラス基板を得た。
実施例1-1と同様の装置を用い、2.45GHzの電磁波を照射して、加熱焼成を実施した。電磁波の出力は5.0Wとした。
この実施例では、電場の振動方向と白金ナノ粒子/ホウケイ酸ガラス基板の当接界面とのなす角度θを変化させ、各条件について白金ナノ粒子/ホウケイ酸ガラス基板の表面温度の測定を実施した。温度測定は実施例1-1と同様の方法にて実施した。
図18Aに評価結果を示す。
θ=0~45°、好ましくは0~20°において、白金ナノ粒子/ホウケイ酸ガラス基板の表面に顕著な温度上昇が見られた。
ホウケイ酸ガラス基板の代わりに石英ガラス基板を用いて同様の実験を行ったところ、白金ナノ粒子/石英ガラス基板においても、白金ナノ粒子/ホウケイ酸ガラス基板と同様、加熱温度のθ依存性が見られた。
実施例8において、電場の振動方向と当接界面とのなす角度θと、電磁波照射開始後300秒後の白金ナノ粒子/ホウケイ酸ガラス基板の表面温度との関係を図18Bに示す(黒四角のプロットとこれを繋ぐ太線データ)。
振動電場のパワーは、電場強度のcos成分の二乗に比例する。電場の振動方向と当接界面とのなす角度θが0°と90°のときの電磁波照射開始後300秒後の白金ナノ粒子/ホウケイ酸ガラス基板の表面温度のデータを測定データに一致させて、振動電場のパワーが電場強度のcos成分の二乗に比例するとして計算を実施したときの計算データを別の太線(プロットなし)で示す。
測定データと計算データは概ね一致しており、電場の振動方向と当接界面とのなす角度θと積層体の加熱温度との間には相関があることが示された。
測定データおよび計算データから、θ=0~45°、好ましくはθ=0~40°、より好ましくはθ=0~30°、特に好ましくは0~20°において、白金ナノ粒子/ホウケイ酸ガラス基板の表面に顕著な温度上昇が見られることが示された。

[実施例9]
ガラス基板上にITO(インジウム錫酸化物)膜が形成されたITO基板を用意した。
25mLのチタンブトキシドと3mLの43質量%HF水溶液とを混合した後、これをテフロン(登録商標)製オートクレーブに封入し、180℃24時間加熱して、水熱合成を実施した。得られた白色粉末をデキャンテーションによりエタノールで5回洗浄し、0.1Mの水酸化ナトリウム水溶液中に再分散させた。これを7日間攪拌した後、デキャンテーションにより純水で5回洗浄し、表面のフッ化物が除去された均質なアナターゼ型の板状酸化チタン微粒子を得た。
得られたアナターゼ型の板状酸化チタン微粒子をエタノール中に再分散させた。微粒子分散液の濃度は20質量%とした。この微粒子分散液中に、バインダーとしてアルファテルピネオールおよびエチルセルロースを加え、混練して、酸化チタン微粒子ペーストを得た。
得られた酸化チタン微粒子ペーストをITO基板上にスキージ法により塗布し、450℃で焼成して、酸化チタン微粒子膜を形成した。
ガラス基板上にITO(インジウム錫酸化物)膜が形成されたITO基板を用意した。
25mLのチタンブトキシドと3mLの43質量%HF水溶液とを混合した後、これをテフロン(登録商標)製オートクレーブに封入し、180℃24時間加熱して、水熱合成を実施した。得られた白色粉末をデキャンテーションによりエタノールで5回洗浄し、0.1Mの水酸化ナトリウム水溶液中に再分散させた。これを7日間攪拌した後、デキャンテーションにより純水で5回洗浄し、表面のフッ化物が除去された均質なアナターゼ型の板状酸化チタン微粒子を得た。
得られたアナターゼ型の板状酸化チタン微粒子をエタノール中に再分散させた。微粒子分散液の濃度は20質量%とした。この微粒子分散液中に、バインダーとしてアルファテルピネオールおよびエチルセルロースを加え、混練して、酸化チタン微粒子ペーストを得た。
得られた酸化チタン微粒子ペーストをITO基板上にスキージ法により塗布し、450℃で焼成して、酸化チタン微粒子膜を形成した。
得られた酸化チタン微粒子膜/ITO基板のSEM観察を実施した。表面SEM像を図19Aに示し、断面SEM像を図19Bに示す。
基板面に沿って、板状微粒子である酸化チタン微粒子が、板状微粒子の板面が基板面に対して平行またはそれに近い方向となるように配列している様子が見られた。
板状微粒子の径は0.05μm程度であった。

板状微粒子である酸化チタン微粒子を触媒担体とし、これに白金ナノ粒子等の触媒粒子を担持させることで、図6Cに示したような触媒ユニットが得られる。
電磁波照射によりこの触媒ユニットを加熱することができる。この際、図6Cに示したように、電磁波の電場Eの振動方向を基板面に平行な方向またはそれに近い方向とすればよい。この場合、電磁波の電場Eの振動方向と触媒粒子/触媒担体の当接界面とのなす角度が0~45°、好ましくは0~40°、より好ましくは0~30°、特に好ましくは0~20°の範囲内であり、電磁波の電場の振動方向と触媒粒子/触媒担体の当接界面における静的分極の方向とが互いに交差方向であるという条件を充足することができ、触媒ユニットを当接界面から効率良く加熱することができる。
電磁波照射によりこの触媒ユニットを加熱することができる。この際、図6Cに示したように、電磁波の電場Eの振動方向を基板面に平行な方向またはそれに近い方向とすればよい。この場合、電磁波の電場Eの振動方向と触媒粒子/触媒担体の当接界面とのなす角度が0~45°、好ましくは0~40°、より好ましくは0~30°、特に好ましくは0~20°の範囲内であり、電磁波の電場の振動方向と触媒粒子/触媒担体の当接界面における静的分極の方向とが互いに交差方向であるという条件を充足することができ、触媒ユニットを当接界面から効率良く加熱することができる。
本発明の複合体の加熱方法と加熱装置は、互いに接する異種の第1の物質と第2の物質とを含む任意の複合体の加熱に適用することができる。
この出願は、2013年3月7日に出願された日本出願特願2013-45675号を基礎とする優先権を主張し、その開示の全てをここに取り込む。

Claims (16)
- 互いに接する異種の第1の物質と第2の物質とを含む複合体をある特定の周波数の電磁波の照射により加熱する複合体の加熱方法であって、
前記第1の物質および前記第2の物質は互いの当接界面に静的分極を有する材料の組合せからなり、
前記電磁波の電場の振動方向と前記当接界面とのなす角度が0~45°であり、前記電磁波の電場の振動方向と前記静的分極の方向とが互いに交差方向であるという関係を充足しつつ、前記電磁波の振動電場の強度が最も高くなる位置を含む領域に前記複合体を設置または搬送して、前記複合体に前記電磁波を照射する、複合体の加熱方法。 - 前記第1の物質が、半導体、絶縁体、または導体であり、
前記第2の物質が、前記第1の物質とは異種の材料からなる、半導体、絶縁体、または導体である、
請求項1に記載の複合体の加熱方法。 - 前記第1の物質と前記第2の物質のうち少なくとも一方が、酸化物半導体、酸化物絶縁体、酸化物導体、または金属導体である、請求項2に記載の複合体の加熱方法。
- 前記第1の物質および前記第2の物質は、それぞれ単独物質では前記特定の周波数の電磁波における誘電損失係数が5以下である、請求項1~3のいずれかに記載の複合体の加熱方法。
- 前記第1の物質は、フッ素ドープ酸化錫、アンチモンドープ酸化錫、またはインジウム錫酸化物であり、前記第2の物質は酸化物半導体である、請求項1~4のいずれかに記載の複合体の加熱方法。
- 前記第1の物質は、ホウケイ酸ガラス、石英ガラス、または酸化チタンであり、前記第2の物質は金属導体である、請求項1~5のいずれかに記載の複合体の加熱方法。
- 前記電磁波の前記周波数は0.1GHz~100GHzの範囲内である、請求項1~6のいずれかに記載の複合体の加熱方法。
- 前記電磁波の前記周波数は、915MHz、2.45GHz、5.8GHz、または24.1GHzである、請求項7に記載の複合体の加熱方法。
- 前記第1の物質および前記第2の物質のうち少なくとも一方が未焼結物であり、
前記電磁波の照射により前記未焼結物を焼結する、
請求項1~5のいずれかに記載の複合体の加熱方法。 - 前記第1の物質が触媒担体であり、前記第2の物質が触媒であり、
前記電磁波の照射により前記触媒を加熱する、
請求項1~4、6のいずれかに記載の複合体の加熱方法。 - 互いに接する異種の第1の物質と第2の物質とを含む複合体をある特定の周波数の電磁波の照射により加熱する複合体の加熱装置であって、
前記第1の物質および前記第2の物質は互いの当接界面に静的分極を有する材料の組合せからなり、
ある特定の周波数の電磁波を発振する電磁波発振部と、
前記電磁波の電場の振動方向と前記当接界面とのなす角度が0~45°であり、前記電磁波の電場の振動方向と前記静的分極の方向とが互いに交差方向であるという関係を充足しつつ、前記電磁波の振動電場の強度が最も高くなる位置を含む領域に前記複合体を設置または搬送する手段とを有する、
複合体の加熱装置。 - ある特定の周波数の電磁波を発振する電磁波発振部と、
基材の触媒保持部に第1の物質からなる触媒担体が保持され、当該複数の触媒担体の表面に前記第1の物質とは異種の第2の物質からなる触媒が担持された触媒ユニットとを備えた触媒反応装置であって、
前記第1の物質および前記第2の物質は互いの当接界面に静的分極を有する材料の組合せからなり、
前記電磁波の電場の振動方向と前記当接界面とのなす角度が0~45°であり、前記電磁波の電場の振動方向と前記静的分極の方向とが互いに交差方向であるという関係を充足しつつ、前記電磁波の振動電場の強度が最も高くなる位置を含む領域に前記触媒ユニットが配置された、触媒反応装置。 - 前記触媒ユニットは、前記触媒保持部に前記第1の物質からなる板状またはロッド状の異方性を有する複数の前記触媒担体が配列保持され、当該複数の触媒担体の表面に前記第2の物質からなる前記触媒が担持されたものである、請求項12に記載の触媒反応装置。
- 基材の触媒保持部に第1の物質からなる板状またはロッド状の異方性を有する複数の触媒担体が配列保持され、当該複数の触媒担体の表面に前記第2の物質からなる前記触媒が担持され、
前記第1の物質および前記第2の物質は互いの当接界面に静的分極を有する材料の組合せからなる、
触媒ユニット。 - 前記第1の物質は、カリウム、カルシウム、スカンジウム、チタン、バナジウム、クロム、マンガン、鉄、コバルト、ニッケル、銅、亜鉛、ルビジウム、ストロンチウム、イットリウム、ジルコニウム、ニオブ、モリブデン、セシウム、バリウム、ランタン、セリウム、ハフニウム、タンタル、タングステン、ホウ素、アルミニウム、ケイ素、ゲルマニウム、ガリウム、インジウム、スズ、鉛、ビスマス、およびアンチモンからなる群より選ばれた少なくとも1種の元素を含む酸化物、硫化物、炭化物、水酸化物、リン酸化物、または窒化物を含み、
前記第2の物質は、ホウ素、炭素、アルミ、ケイ素、スカンジウム、チタン、バナジウム、クロム、マンガン、鉄、コバルト、ニッケル、銅、亜鉛、イットリウム、ジルコニウム、ニオブ、モリブデン、ハフニウム、タンタル、タングステン、ルテニウム、ロジウム、パラジウム、銀、カドミウム、レニウム、オスミウム、イリジウム、白金、金、および水銀からなる群より選ばれた少なくとも1種の元素を含む単体、合金、酸化物、窒化物、水酸化物、リン酸化物、または硫化物を含む、
請求項14に記載の触媒ユニット。 - 請求項14または15に記載の触媒ユニットの製造方法であって、
有機表面修飾材料で表面コーティングされた前記複数の触媒担体を用意する工程(A)と、
前記複数の触媒担体を前記触媒保持部に塗布する工程(B)とを有する、
