Abstract
外周に凹凸パターン(14)を有するロールの製造方法であって、前記ロールよりも外周長の短いロール状の原盤(20)と、前記ロールのロール本体(12)との間に成形材料(4)を挟み、前記ロール状の原盤(20)の凹凸パターンを前記ロール本体(12)上の成形材料に転写する、ロールの製造方法。
Description
本発明は、ロールの製造方法、およびパターン形成方法に関する。
凹凸パターンを外周に有するロールの製造方法として、(1)凹凸パターンを表面に有するシートを作製し、作製したシートをロール本体に巻き付ける方法、(2)板状の原盤と、ロール本体との間に成形材料を挟み、原盤の凹凸パターンをロール本体上の成形材料に転写する方法がある(例えば、特許文献1参照)。
上記(1)の方法では、ロール本体に巻き付けた、円状に曲げた凹凸パターンを表面に有するシートの端部同士の間に線状の継ぎ目が生じ、ロールの凹凸パターンが乱れていた。
また、上記(2)の方法では、凹凸パターンがロールの外周全周に形成されるためには、板状の原盤の長さがロール本体の外周の長さと同程度以上となり、原盤が大型化し、原盤の作製が困難であり、ひいては、ロールの製造が困難であった。
本発明は、上記課題に鑑みてなされたものであって、整った凹凸パターンを外周に有するロールを容易に製造する方法の提供を目的とする。
上記課題を解決するため、本発明の一態様によれば、

前記ロールよりも外周長の短いロール状の原盤と、前記ロールのロール本体との間に成形材料を挟み、前記ロール状の原盤の凹凸パターンを前記ロール本体上の成形材料に転写する、ロールの製造方法が提供される。
外周に凹凸パターンを有するロールの製造方法であって、
前記ロールよりも外周長の短いロール状の原盤と、前記ロールのロール本体との間に成形材料を挟み、前記ロール状の原盤の凹凸パターンを前記ロール本体上の成形材料に転写する、ロールの製造方法が提供される。
前記ロールの製造方法において、前記ロール状の原盤の中心線を中心に回転する前記原盤と、前記ロール本体の中心線を中心に回転する前記ロール本体との間に成形材料を挟んでよい。
前記ロールの製造方法によりロールを得て、該ロールを用いてパターンを形成する、パターン形成方法が提供されてよい。
前記ロールを位相シフトマスクとして用いてよい。
前記ロールをインプリント用モールドとして用いてもよい。
前記ロールをインプリント用モールドとして用いて、外周に凹凸パターンを有する別のロールを製造してもよい。別のロールを得て、該別のロールを用いてパターンをさらに形成してもよい。
本発明の一態様によれば、整った凹凸パターンを外周に有するロールを容易に製造する方法が提供される。
以下、本発明を実施するための形態について図面を参照して説明する。各図面において、同一の又は対応する構成には、同一の又は対応する符号を付して、説明を省略する。また、各図面において、図面を見やすくするため、凹凸パターンを実際よりも拡大して示す。
図1は、本発明の一実施形態によるロールの製造方法を示す断面図である。図2は、本発明の一実施形態によるロールの断面図である。
ロール10は、凹凸パターンを外周に有し、例えば図2に示すように、ロール本体12と、ロール本体12の外周に形成される凹凸層14とを有する。凹凸層14は、ロール本体12の外周全周にわたって形成される。
ロール10の製造方法は、図1に示すように、ロール10よりも外周長の短いロール状の原盤20と、ロール本体12との間に成形材料4を挟み、原盤20の凹凸パターンをロール本体12上の成形材料4に転写する工程を有する。成形材料4は、原盤20とロール本体12との間に挟まれた後、ロール本体12に密着したまま、原盤20から剥離される。成形材料4は、原盤20の凹凸パターンが転写した状態で固化して凹凸層14になる。凹凸層14の凸部は原盤20の凹部に対応した形状となり、凹凸層14の凹部は原盤20の凸部に対応した形状となる。
本実施形態の製造方法によれば、成形材料4が成形時に流動性を有するので、凹凸層14の始端と終端との間に継ぎ目がほとんどなく、整った凹凸パターンを表面に有するロール10が得られる。また、原盤20の外周長はロール10の外周長よりも短く、原盤20の凹凸パターンの作製が容易であるので、ロール10の作製が容易である。
原盤20の凹凸パターンは、例えば凸部または凹部の平均ピッチが1mm未満のマイクロパターンであり、好ましくは凸部または凹部の平均ピッチが1μm未満のナノパターンである。パターン寸法は、原子間力顕微鏡(AFM:Atomic Force Microscope)により撮影したAFM画像、及びその断面プロファイルから求められる。
原盤20の凹凸パターンは、陽極酸化法、EB描画法、レーザ描画法、フォトリソグラフィ法、機械加工などで形成される。これらの形成方法の中から、凹凸パターンの形状や寸法などに適した形成方法が選択される。例えば、ロール状の原盤20の外周に深さの均一な複数の凹部を形成する場合、陽極酸化法が好ましい。陽極酸化法は、下記の(1)~(3)の工程を有してよい。(1)アルミニウム基材の表面を陽極酸化して第1の酸化被膜を形成する。(2)形成した第1の酸化被膜を除去する。(3)第1の酸化被膜を除去した面を陽極酸化して、複数の細孔を有する第2の酸化被膜を形成する。第1の酸化被膜を除去した面には複数の窪みが均一に存在するので、再度、酸化被膜を形成するとき、各窪みが細孔の発生起点となり、細孔の規則性が向上する。細孔は、円柱状に形成されてよい。また、陽極酸化法は、(3)の工程後に、下記の(4)の工程を有してよい。(4)細孔の孔径を拡大する。(3)の工程と、(4)の工程とを繰り返すことで、テーパ状の細孔の形成も可能である。
原盤20は、原盤20と成形材料4との離型性を高めるため、外周に離型処理が施されたものであってよい。離型処理としては、例えばフッ素コート処理、シリコーンコート処理などが挙げられる。
成形材料4は、光硬化性樹脂、熱可塑性樹脂、熱硬化性樹脂のいずれでもよい。
光硬化性樹脂としては、光インプリント法に用いられる一般的なものが使用できる。光硬化性樹脂は、モノマー、光重合開始剤などで構成される。モノマーとしては、ラジカル重合タイプの場合、アクリルモノマー、ビニルモノマーなどがあり、イオン重合タイプの場合、エポキシモノマー、ビニルエーテルモノマーなどがある。光硬化性樹脂の一例として、シロキサンを主鎖としアクリロイル基またはメタクリロイル基を末端に有するオリゴマーと、光開始剤と含む光硬化性シリコーン組成物が挙げられる。光硬化性樹脂に光を照射すると、光硬化性樹脂が固化し、凹凸層14が形成される。
光硬化性樹脂に照射する光としては、例えば紫外光、可視光、赤外光などが挙げられる。紫外光の光源としては、紫外線蛍光灯、紫外線LED、低圧水銀灯、高圧水銀灯、超高圧水銀灯、キセノン灯、炭素アーク灯などが挙げられる。可視光の光源としては、可視光蛍光灯、可視光白熱灯、可視光LEDなどが用いられる。光源から出射した光は、ロール本体12または原盤20のいずれかを透過して、ロール本体12と原盤20との間に挟まれた光硬化性樹脂に照射される。原盤20が不透明な場合、図1に示すように、光源30は円筒状のロール本体12の内部に設置され、光源30から出射した光は、石英やガラスなどの透光性材料で形成されるロール本体12を透過して、ロール本体12と原盤20との間に挟まれた光硬化性樹脂に照射される。
光インプリント法では、室温での成型が可能であり、転写精度が高い。なお、硬化反応の促進のため、光硬化性樹脂は加熱されてもよい。
熱可塑性樹脂としては、熱インプリント法に用いられる一般的なものが使用でき、例えばアクリル樹脂、ポリカーボネート系樹脂、オレフィン系樹脂などが用いられる。熱インプリント法では、加熱した熱可塑性樹脂をロール本体12と原盤20との間に挟み、原盤20の凹凸パターンを熱可塑性樹脂に転写した後、熱可塑性樹脂を冷却して、固化させる。加熱温度は、熱可塑性樹脂のガラス転移温度以上である。
加熱源としては、加熱光を照射する光源(例えばハロゲンランプ、レーザ)、ヒータなどが用いられる。ロール本体12と原盤20との間に熱可塑性樹脂を挟む工程と、熱可塑性樹脂を加熱する工程との順序は、特に限定されず、同時でもよい。原盤20またはロール本体12を加熱することで、熱可塑性樹脂を加熱してもよい。熱可塑性樹脂を加熱した上で、熱可塑性樹脂を原盤20またはロール本体12に塗布してもよい。
熱硬化性樹脂のモノマーとしては、アクリルモノマー、ビニルモノマー、エポキシモノマー、ビニルエーテルモノマー等の不飽和炭化水素基含有化合物類などを用いることができる。この場合、熱硬化性を向上させるために熱反応性の開始剤を添加して使用することも可能である。熱反応性のラジカル開始剤としては有機過酸化物、アゾ化合物などが好適に使用できる。またこの他に、シラノール縮合反応やヒドロシリル化反応を利用した熱硬化性シリコーン樹脂前駆体も用いることができる。
成形材料4は、原盤20、ロール本体12のいずれに塗布されてもよく、原盤20と、ロール本体12との間に挟まれた後、ロール本体12に密着したまま、原盤20から剥離される。ロール本体12は、成形材料4との密着性を高めるため、外周に表面処理が施されたものであってよい。表面処理としては、プライマー処理、オゾン処理、プラズマエッチング処理などが挙げられる。プライマーとしては、アクリル系のシランカップリング剤などが用いられる。
成形材料4の塗布器40としては、例えばダイコータが用いられる。なお、本実施形態の塗布器40は、ダイコータであるが、ロールコータ、ディップコータなども使用可能であり、塗布器の種類は特に限定されない。
ロール10の製造方法は、ロール状の原盤20の中心線を中心に回転する原盤20と、ロール本体12の中心線を中心に回転するロール本体12との間に成形材料4を挟んでよい。原盤20の中心線と、ロール本体12の中心線との位置関係が変わらないので、塗布器40の移動が不要である。また、光インプリントの場合、光源30の移動が不要であり、熱インプリントの場合、加熱源の移動が不要である。
図3は、第1変形例によるロールの製造方法を示す断面図である。原盤20およびロール本体12のいずれか一方は回転せず、他方が転動してもよい。例えば図3では、ロール本体12は回転せず、原盤20が原盤20の中心線を中心に自転しながら、ロール本体12の中心線を中心に公転する。図1に示す製造方法と同様に、凹凸層14の始端と終端との間に継ぎ目がほとんどなくなる。
図4は、第2変形例によるロールの製造方法を示す断面図である。図4では、ロール本体12の外周全周にわたって成形材料4を塗布した後、成形材料4に原盤20を押し付ける。成形材料4の固化前に、ロール本体12の外周全周にわたって成形材料4が塗布されるので、凹凸層14の継ぎ目がさらに目立たなくなる。
図5は、本発明の一実施形態によるロールを位相シフトマスクとして用いるパターン形成方法を示す断面図である。図5のパターン形成方法は、ロール110をハーフトーン型の位相シフトマスクとして用いて、電子デバイスを製造する。電子デバイスとしては、例えば半導体、太陽電池などが挙げられる。
ロール110は、図2に示すロール10と同様に製造され、ロール本体112と、ロール本体112上に形成される位相シフト層114とを有する。位相シフト層114の始端と終端との間に継ぎ目がほとんどないので、継ぎ目のほとんどないパターンが基板150上に形成される。
ロール本体112は、石英やガラスなどの透光性材料で円筒状に形成され、感光性のレジスト膜152に露光光を照射する光源160の設置スペースを内部に有する。
なお、本実施形態の光源160は、円筒状のロール本体112の内部に設置されるが、ロール本体112の外部に設置されてもよい。光源160からの露光光は、円筒状のロール本体112の内部に設置される光反射板でレジスト膜152に向けて反射されてよい。
露光光の波長は、特に限定されないが、例えば435nm(高圧水銀ランプのg線)、365nm(高圧水銀ランプのi線)、248nm(KrFエキシマレーザ)、193nm(ArFエキシマレーザ)などが挙げられる。
位相シフト層114は、図2の凹凸層14と同様にインプリント法で形成され、凹凸パターンを有する。この凹凸パターンは、陽極酸化法で形成した凹凸パターンを有する原盤によって形成されることが好ましい。なお、本実施形態の位相シフト層114は、単層であるが、複数層でもよい。
位相シフト層114は、露光光に対して所定の光透過率を有する。位相シフト層114の凸部115を透過した露光光と、位相シフト層114の凹部116を透過した露光光とでは、位相が180°反転する。凸部115を透過する露光光と、凹部116を透過する露光光との干渉効果によって、高いパターン解像度が得られる。凸部115または凹部116の平均ピッチは、露光光の波長よりも短くてよい。
位相シフト層114の凹部116は、例えば開口部であってよく、その場合、インプリントの残膜を除去して形成される。残膜の除去方法としては、エッチング法、レーザアブレーション法などがある。
位相シフトマスクは、特表2011-526069号公報(国際公開第2009/094009号)の内容を援用してよい。
ロール110を位相シフトマスクとして用いるパターン形成方法は、ロール110の外周をレジスト膜152と接触させ、レジスト膜152におけるロール110との接触部分にロール110の内部から露光光を照射する工程を有してよい。該工程では、レジスト膜152におけるロール110との接触位置を変えながら、ロール110の中心線を中心にロール110を回転させてよく、例えば図5に示すように、ロール110をレジスト膜152上で転動させてよい。ロール110がレジスト膜152に対して滑らないように、ロール110の周速度と、上記接触位置の移動速度とは、同一に設定される。
なお、本実施形態では、ロール110をレジスト膜152上で転動させるが、ロール110の中心線を中心にロール110を回転させると共に、ロール110に対してレジスト膜152を移動させてもよい。
基板150は、例えばシリコンなどの半導体、ガラス、又は樹脂などで形成される。基板150を形成するガラスとしては、例えばソーダライムガラス、無アルカリガラス、石英ガラスなどが用いられる。ガラスの成形方法としては、例えばフロート法、フュージョン法などが用いられる。また、基板150を形成する樹脂としては、例えばポリメチルメタアクリレート、メチルメタクリレートと他のアルキル(メタ)アクリレート、スチレンなどといったビニルモノマーとの共重合体などの(メタ)アクリル系樹脂;ポリカーボネート、ジエチレングリコールビスアリルカーボネート(CR-39)などのポリカーボネート系樹脂;(臭素化)ビスフェノールA型のジ(メタ)アクリレートの単独重合体ないし共重合体、(臭素化)ビスフェノールAモノ(メタ)アクリレートのウレタン変性モノマーの重合体及び共重合体などといった熱硬化性(メタ)アクリル系樹脂;ポリエステル特にポリエチレンテレフタレート、ポリエチレンナフタレートおよび不飽和ポリエステル、アクリロニトリル-スチレン共重合体、ポリ塩化ビニル、ポリウレタン、エポキシ樹脂、ポリアリレート、ポリエーテルスルホン、ポリエーテルケトン、シクロオレフィンポリマー(商品名:アートン、ゼオノア)などが好ましい。また、耐熱性を考慮したアラミド系樹脂の使用も可能である。
レジスト膜152は、基板150上に形成され、レジスト膜152と基板150との間には、導電層などのエッチング層151が形成されている。レジスト膜152は、露光部分以外の部分が現像で除去されるネガ型、露光部分が現像で除去されるポジ型のいずれでもよい。現像されたレジスト膜152をマスクにしてエッチング層151をエッチングすることにより、エッチング層151がパターン加工される。その後、レジスト膜152は除去される。
なお、本実施形態では、ロール110をレジスト膜152と接触させるが、ロール110とレジスト膜152との間に、水などの液体膜が形成されてもよい。さらに高いパターン解像度が得られる。
また、本実施形態では、レジスト膜152と基板150との間にエッチング層151が形成されているが、エッチング層151はなくてもよい。現像されたレジスト膜152をマスクにして基板150をエッチングすることにより、基板150がパターン加工されてもよい。
図6は、本発明の一実施形態によるロールをインプリント用モールドとして用いるパターン形成方法を示す断面図である。図6のパターン形成方法では、ロール210をインプリント用モールドとして用いて、反射防止シートを製造する。
ロール210は、図2に示すロール10と同様に製造され、ロール本体212と、ロール本体212上に形成される凹凸層214とを有する。凹凸層214の始端と終端との間に継ぎ目がほとんどないので、継ぎ目のほとんどないパターンが形成できる。
ロール210をインプリント用モールドとして用いるパターン形成方法は、ロール210と、シート基材250との間に成形材料204を挟み、ロール210の凹凸パターンをシート基材250上の成形材料204に転写する工程を有してよい。
成形材料204は、図1の成形材料4と同様のものが使用でき、光硬化性樹脂、熱可塑性樹脂、熱硬化性樹脂のいずれでもよい。成形材料204が光硬化性樹脂の場合、光硬化性樹脂を固化させる光の光源230は、例えば図6に示すように円筒状のロール210の内部に設置される。光源230からの光は、ロール210を透過して、成形材料204に照射され、成形材料204を固化させる。なお、光源230は、シート基材250を挟んでロール210側とは反対側に設置されてもよく、光源230からの光はシート基材250を透過して、成形材料204に照射されてもよい。
成形材料204は、ロール210およびシート基材250のいずれに塗布されてもよく、ロール210とシート基材250との間に挟まれた後、シート基材250に密着したまま、ロール210から剥離される。成形材料204は、ロール210の凹凸パターンが転写された状態で固化し、シート基材250上に凹凸パターンを形成する。
シート基材250は、例えばガラス又は樹脂で形成され、シート基材250の材料は、例えば基板150の材料と同様の材料であってよい。
シート基材250上に形成される凹凸パターンは、例えば平坦な所定面から突き出る複数の凸部215で構成され、各凸部215は先細り状に形成される。凸部215は、例えば六方格子状、準六方格子状、四方格子状、又は準四方格子状に周期的に配列される。隣り合う凸部215は、接していても離れていてもよく、凸部215の裾部が重なるように配置されてもよい。凸部215の平均ピッチは可視光の波長以下(例えば400nm以下)に設定される。広い波長範囲で光反射率が低減できる。
なお、図6ではロール210をインプリント用モールドとして用いて、反射防止シートを製造するが、ワイヤグリッド型の偏光シート、レンチキュラーレンズシートなどを製造してもよく、製品の種類は多種多様であってよい。凸部215の形状、凸部215(または凹部)の平均ピッチなどは製品の種類に応じて適宜設計される。
図7は、変形例による、外周に凹凸パターンを有するロールをインプリント用モールドとして用いるパターン形成方法を示す断面図である。図7のパターン形成方法では、第1ロール310をインプリント用モールドとして用いて、凹凸パターンを外周に有する第2ロールを製造する。第2ロールの外周長は原盤の外周長よりも長ければよく、第1ロール310の外周長よりも短くても長くてもよく、同一でもよい。
第1ロール310は、図2に示すロール10と同様に製造され、第1ロール本体312と、第1ロール本体312上に形成される第1凹凸層314とを有する。第1凹凸層314の始端と終端との間に継ぎ目がほとんどないので、継ぎ目のほとんどないパターンが形成できる。
第1ロール310をインプリント用モールドとして用いるパターン形成方法は、第1ロール310と、第2ロール本体412との間に成形材料404を挟み、第1ロール310の凹凸パターンを第2ロール本体412上の成形材料404に転写する工程を有する。第1ロール310の中心線を中心に回転する第1ロール310と、第2ロール本体412の中心線を中心に回転する第2ロール本体412との間に成形材料404を挟んでよい。
尚、本実施形態では、第1ロール310および第2ロール本体412の両方が回転するが、いずれか一方が回転せずに、他方が転動してもよい。例えば、第2ロール本体412は回転せずに、第1ロール310が第1ロール310の中心線を中心に自転しながら、第2ロール本体412の中心線を中心に公転してもよい。
成形材料404は、図1の成形材料4と同様のものが使用でき、光硬化性樹脂、熱可塑性樹脂、熱硬化性樹脂のいずれでもよい。成形材料404が光硬化性樹脂の場合、光硬化性樹脂を固化させる光の光源430は、例えば図7に示すように円筒状の第2ロール本体412の内部に設置される。光源430からの光は、第2ロール本体412を透過して、成形材料404に照射され、成形材料404を固化させる。なお、光源430は、円筒状の第1ロール310の内部に設置されてもよく、光源430からの光は第1ロール310を透過して、成形材料404に照射されてもよい。
成形材料404は、塗布器440によって第1ロール310および第2ロール本体412のいずれに塗布されてもよく、第1ロール310と第2ロール本体412との間に挟まれた後、第2ロール本体412に密着したまま、第1ロール310から剥離される。成形材料404は、第1ロール310の凹凸パターンが転写した状態で固化して、第2凹凸層414になる。
第2凹凸層414の凸部は、第1凹凸層314の凹部に対応した形状となり、原盤の凸部と同じ形状になる。また、第2凹凸層414の凹部は、第1凹凸層314の凸部に対応した形状となり、原盤の凹部と同じ形状になる。従って、第2ロールの外周に形成される凹凸パターンは、原盤と同じパターンを延長したものとなり、原盤の設計通りの凹凸パターンが得られる。
パターン形成方法は、第2ロールを、位相シフトマスクやインプリント用モールドとして用いて、パターンを形成する工程をさらに有してよい。
以上、ロールの製造方法および該製造方法により得られるロールを用いたパターン形成方法の実施形態などを説明したが、本発明は上記実施形態などに制限されず、特許請求の範囲に記載された要旨の範囲内において、種々の変形、変更が可能である。
例えば、図1に示すロール本体12は、光源30の設置スペースを確保するため、円筒状に形成されるが、光源30の設置スペースが不要な場合、円筒状、円柱状のいずれの形状に形成されてもよい。また、光源の代わりに、光源からの光を所定方向に反射する反射板が円筒状のロール本体12の内部に設置されてもよく、光源はロール本体12の外部に設置されてもよい。
本出願は、2012年10月11日に日本国特許庁に出願された特願2012-226335号に基づく優先権を主張するものであり、特願2012-226335号の全内容を本出願に援用する。

Claims (7)
- 外周に凹凸パターンを有するロールの製造方法であって、
前記ロールよりも外周長の短いロール状の原盤と、前記ロールのロール本体との間に成形材料を挟み、前記ロール状の原盤の凹凸パターンを前記ロール本体上の成形材料に転写する、ロールの製造方法。 - 前記ロール状の原盤の中心線を中心に回転する前記原盤と、前記ロール本体の中心線を中心に回転する前記ロール本体との間に成形材料を挟む、請求項1に記載のロールの製造方法。
- 請求項1または2に記載のロールの製造方法によりロールを得て、該ロールを用いてパターンを形成する、パターン形成方法。
- 前記ロールを位相シフトマスクとして用いる、請求項3に記載のパターン形成方法。
- 前記ロールをインプリント用モールドとして用いる、請求項3に記載のパターン形成方法。
- 前記ロールをインプリント用モールドとして用いて、外周に凹凸パターンを有する別のロールを製造する、請求項5に記載のパターン形成方法。
- 請求項6に記載のパターン形成方法により別のロールを得て、該別のロールを用いてパターンをさらに形成する、パターン形成方法。
