Definitions
- the invention is in the field of additive manufacturing processes and prototype production or rapid prototyping.
- Methods for additive manufacturing differ from subtractive methods such as milling, drilling and erosion in that material is combined to form a component.
- the material must be in a state in which it itself defines no shape, but can be brought into a shape.
- Starting materials such as kneadable compounds, pastes, powders, liquids, etc. fulfill this purpose. While it is intuitively understandable that malleable masses and pastes are malleable into a structure, this is the case with powders and powders
- Liquids are not directly the case. Usually, in powders, the particles are joined by means of an adjuvant, e.g. reached a binder. Liquids, e.g.
- flowable particle suspensions can be used by drying or a phase transition from liquid to solid fixed to build a structure.
- One class of early additive manufacturing techniques is the powder-based process in which
- Powder particles in layers typically 50 to 200 ⁇ thick, stacked and in each of these layers by means of local application of a binder or by means of local
- a major problem of the powder-based method is as hitherto in the fact that the powder bed, so all the powder material which is stacked by the layer structure but not a component in the building process, the enclosed structure (the component) is insufficiently supported.
- the already solidified structure in the powder bed can be displaced, which leads to defects in the structure up to the complete loss of the structure.
- support structures are also being built up in powder-based additive manufacturing technologies.
- Support structures anchor the component to be assembled with the work platform and thus fix it in the coordinate system of the installation space of the system.
- support structures are necessary when particularly complex geometries are to be realized.
- the removal of the support structures requires after the actual additive manufacturing process an additional process step, which is time consuming and difficult to automate and therefore an autonomous production, as can be realized by the additive manufacturing, contrary.
- the task is to stabilize the powder bed so far that support structures can be completely dispensed with, but the production process itself is not affected and what else
- a powder bed with particles adhered to each other would e.g. preclude a simple removal of the component from the powder bed.
- the removal of the powder not belonging to the component would be problematic in hard-to-reach areas of the component.
- the last point is also very problematic when removing support structures and leads to clear limitations in the design of components for powder-based additive manufacturing.
- Process gases are sucked through the basically porous powder bed.
- the resulting gas stream can be an additional force acting on each powder particle, which acts in the direction of the gas flow, ie in the direction of the construction platform. This will be the fixed individual particles and the powder bed is stabilized. Since the system comprising the build platform and the powder bed is porous, the pressure gradient quickly degrades as soon as the vacuum is no longer maintained, eg, the vacuum pump is stopped. As a result, the gas flow can be switched and an influencing of the printing process during the application of the binder or the heating process in the selective sintering process is avoided. The gas flow is then turned on the moment in which a
- Stabilization of the powder bed is most necessary, namely when applying a further powder layer.
- the forces occurring here represent the greatest risk that the component can be moved in the build-up process in the powder bed and thus distorted in its contour.
- a device for stabilizing a powder bed according to the present claim 1 a method for the layered formation of a component from a material comprising a powder according to claim 16, a method for additive manufacturing of a component by layered solidification of a powder Materials in a powder bed according to claim 23 and a use of a device according to claim 24 proposed.
- a device for stabilizing a powder bed by negative pressure for an additive manufacturing method comprising: - a container open at least on one side, comprising a bottom, at least one side wall and a container opening; a filter in or above the bottom and / or in the at least one sidewall, wherein a surface occupied by the filter corresponds to the area of the bottom or the surface of the sidewall and wherein the filter is substantially impermeable to a powder comprising the powder bed; and - a connection on the ground and / or on the side wall of the container or on a side facing away from an opening of the container side of the filter, wherein the terminal is adapted to be connected to a suction pump, so that a powder bed arranged in the container by a vacuum generated by the suction against the filter is pressed and stabilized.
- Powder bed to a new layer of fresh, unprocessed powder is filled.
- a powder bed already present in a container for example with a doctor blade, both pressure and shearing loads can occur.
- the filter described may consist of a suitably dimensioned felt layer or a suitably dimensioned frit. Another advantage of the solidification achieved as described
- Powder beds results from the possible omission of a parallel to the target structure (utility) to be generated support structure.
- target structure utility
- a device wherein the bottom or the filter disposed above the bottom (3) is arranged flush and at right angles to the side wall or the filter in the side wall.
- a powder bed disposed above the floor is bounded along one side by the side surface of the sidewall facing the powder bed.
- the lateral surface of the side wall - depending on the design - be formed directly by the side wall itself or by an integrated filter in the side wall.
- This embodiment has the advantage that a constructed at an angle between the bottom and side wall powder bed is freely accessible from four sides. This allows, for example, the combination of different technologies of powder compaction with each other.
- a device wherein the container has two mutually parallel side walls and a filter which is aligned in each case flush with the side walls and substantially at right angles to opposite surfaces of the side walls and under
- a powder bed in a recess open on both sides between two opposite walls of the same height can be created by the space between these walls is filled in each case to the upper edge of the two opposing walls with powder.
- the powder bed is topped up by a layer by the bottom plate located between the two opposing walls is lowered by one step. Due to the construction, which is open on both sides on both sides, excess powder can escape on both sides or flow off to form a repulsive angle that is typical for material and consistency.
- either the bottom plate or at least one side wall is designed as a filter.
- the powder bed can thus at least during the lowering of the bottom plate and during the application of the new layer are stabilized by a during these steps or by a permanently applied negative pressure of the suction pump.
- a device wherein the filter is designed as a conveyor belt, which are transverse to each other
- Beam source, printhead in relation to the position of the two walls facing each other. This can be done simply by advancing the bottom plate in the direction of one of the two open sides by the bottom plate like a
- Advances conveyor belt The advancing can be done while maintaining a negative pressure applied to the filter when the filter is arranged on the bottom side.
- the powder bed with the structure contained therein is thus also supported during the feed step. If at least one of the two side walls arranged at right angles to the bottom is equipped with a filter, the connection of the lateral filter to the suction pump is interrupted before the bottom plate advances.
- a device wherein the filter designed as a conveyor belt is adjustable at right angles to a transport direction.
- the filter is height adjustable, wherein a height corresponds to a distance of the filter designed as a conveyor belt to an upper edge of at least one of the two side walls.
- this offers the advantage of adapting the layer height in each case so that optimum conditions for the desired solidification of the powder of the relevant layer are present by setting the respective desired layer thickness by lowering the bottom plate becomes.
- the layer thickness of the powder bed applied in each case can be varied depending on the complexity of structural elements to be worked out.
- the combination of the features of the above-mentioned embodiments offers the advantage of a continuous production: If a first structure is produced, the powder bed containing it is led out of the processing area, then the bottom plate is prepared for the structuring of the first layer of the new powder bed.
- the filter plate serving as the lower boundary of the container can be lifted and the powder thereon can be smoothed with a doctor blade, the negative pressure being or being built up via the suction pump. This is followed by the next cycle of the additive process.
- a device wherein the filter designed as a conveyor belt is gradually movable along a transport direction.
- a device wherein the filter in the container relative to a container opening, in particular from the container opening away or to the container opening, can be moved.
- Advantages of this embodiment are the possibility of a precise start-up of the desired position of the bottom plate to achieve a respective desired layer thickness of the powder bed.
- a device wherein the container opening is an upper opening of the container and the filter can be gradually lowered in steps of defined size.
- a device wherein the filter can be lowered so that a distance of the filter to a plane which is defined essentially by an opening cross section of the container opening, over the entire area occupied by the filter uniformly changes ,
- Advantages of this embodiment consist in a high reproducibility of the layer structures obtained and the direct correspondence or transferability of the designed in the CAD model and achieved with the real object (prototypes) layer structure.
- a device further comprising a suction pump for evacuating the powder bed.
- This can advantageously be achieved while maintaining a pressure gradient which decreases in the powder bed.
- the device described is supplemented by an adapted suction pump.
- the adapted suction pump realizes a sufficiently high volume flow per unit time and is advantageously adapted to maintain a consistently high pressure gradient, depending on the achieved layer thickness or height and expansion of the powder bed. As a result, a subsequent sagging of already solidified areas of the powder bed and thus the possible risk of damage to the embedded structures can be prevented.
- a device wherein an array of channels or recesses in the bottom of the container with completely lowered to the bottom of the container filter over the entire area occupied by the filter uniform evacuation of the powder bed through the filter
- the designated channels and / or recesses may be star-shaped, reticulated or otherwise regular be arranged. They allow a uniform discharge of the funded with the suction pump fluid and thus prevent subsequent jerky shrinkage of the already solidified powder bed.
- a device wherein a funnel shape of the filter and / or the bottom ensures a uniform evacuation of the powder bed through the filter.
- Advantages of this embodiment are an additional homogenization of the pressure gradient built up in the powder bed.
- a device wherein the powder bed at least partially encloses an at least partially layered component or part of such a component and / or stabilized and supported during operation of the suction pump connected to the terminal.
- a method for the layered formation of a component from a material comprising a powder provided as a powder bed comprising: applying at least one layer of the material to a filter; - Forming a layer of a layered component in the at least one layer of the material; Establishing a pressure gradient between the at least one layer of the material and the side of the filter facing away from the material by generating a negative pressure, wherein the at least one layer compressed under the action of the pressure gradient stabilizes and supports the shaped layer of the layered component; - optional repetition of the steps of applying, shaping and constructing the
- the proposed method further comprises amplifying the built-up pressure gradient by supplying a gas with the help of an overpressure generated thereon on that side of the filter
- Advantages of this embodiment result from the possibility of being able to regulate a force that is already exerted on the powder particles by the gas flowing through the particle packing in any other area.
- this force can be increased because the filter (working platform), although gas permeable, but the powder can not penetrate into the filter or can pass through the filter.
- the supplied gas is selected from an inert gas and / or a reactive gas. This selection depends on the type of powder used and / or the selected binder.
- the presence of an inert gas can help to prevent inadvertent clumping of the particles only under the pack pressure.
- the presence of a reactive gas in the pore space in the example of laser-induced heating cause a facilitated spatially resolved connection of the laser-exposed particles of a layer. This allows either an improved selectivity and thus greater structural fineness or easier removal of the finished molded article from the powder bed.
- Advantages result from the saving of the gas quantity required for a complete production cycle concluding with the removal of the manufactured component.
- a plant constantly requires continuous gas supply but for a certain number of manufacturing cycles, for example, with a liquid gas balloon comprising the process gas provided for supply.
- Atmosphere on the material-facing side has a pressure greater than 0 Pa.
- a method is proposed, wherein the construction of the pressure gradient takes place alternately with the application of the material.
- a thus discontinuously constructed pressure gradient arise from the possibility of a largely unaffected by fluid flow solidification.
- a local temperature increase used for solidification can be maintained longer with the same power and residence time of the respective tool, since no premature cooling of the solidified structure under the influence
- a method is proposed wherein the pressure gradient is maintained continuously during the application, molding and optional repeating steps.
- Advantages of this embodiment may result for the use of dry powder compositions, since the dry powder mass are held and supported during all steps associated with possible damage and the layered structures are protected.
- Producing a component proposed by layered solidification of a powdery material in a powder bed comprising at least a temporary build up of a pressure gradient in the powder bed and thus achieved compression of the powder bed and
- the powder bed is stabilized by the application of vacuum on the side of the container quasi-divided by the filter, which faces away from the powder bed and / or an overpressure in the container on the side of the filter, which faces the powder bed so stabilized Structure of support structures can be omitted.
- the shaping is done not by material removal, but by adding material, or by the phase transition of a material from liquid to solid or there is a compaction of a powdery starting material instead.
- SLS Selective laser sintering
- Sintering temperature is achieved by use of lasers.
- SLM Selective Laser Melting
- SLS Selective Laser Sintering
- Melting phase can be almost completely compressed, the melting temperature is achieved by the use of lasers.
- the 3D printing uses polymer, metallic or ceramic powders for applying layers, which are then solidified by local injection of a binder.
- To inject the binder come technologies comparable to one
- Powder bed of a powder-based process for additive manufacturing usually a support structure must be built next to the actual component.
- Support structure is the fixation of the component in relation to the construction platform and thus in the coordinate system of the plant. Building this support structure is time consuming.
- the later removal of the support structure from the actual component after completion of the build process can not be automated.
- the individual particles By exerting a pressure on the powder bed as uniformly as possible, the individual particles can be fixed in the powder bed and thus the entire structure of the powder bed can be consolidated.
- the pressure built up for stabilization is generated according to the proposed method by the outer atmosphere surrounding the powder bed by creating a negative pressure at the foot of the powder bed.
- the powder bed of a plant for additive manufacturing is usually held together by an open-topped container.
- the bottom of these containers is adjustable in height and, in particular before the generation of a new powder layer lowered by the layer thickness, so that the necessary for the addition of a new layer volume is available in the container.
- the bottom is designed as a filter so that it is permeable to air, but the powder can not penetrate into the filter or can pass through the filter.
- Vacuum are generated by, for example, a suction pump or a vacuum pump is connected to the container so that the negative pressure generated transmits through the filter on the porous powder bed.
- the generated pressure difference is 1 atmosphere.
- the negative pressure (vacuum) applied on one side on the side of the porous platform remote from the powder bed, on the side facing the powder bed, ie on the side of the free surface of the powder bed generates an overpressure and used for training, in particular to increase the pressure gradient in the powder bed.
- Powder bed can be built.
- the respective forces acting on the particles are correspondingly greater and the support effect is also sufficient for layers of smaller particles which allow the formation of substantially finer structures, but which cause a reduced porosity of the powder bed.
- a significant advantage of the proposed method or proposed for its implementation device is the ability to completely dispense with the time-consuming and costly use of support structures. Both the construction and the removal of support structures in powder-based additive manufacturing processes are time-consuming and expensive because they are not components of the actual component. Especially the removal of the support structure from the actual component is hardly automatable. The elimination of the structure of support structures is therefore of high economic interest.
- FIG. 1 shows a powder bed (2) which in the illustrated
- Embodiment of four sides by closed walls (1) is limited.
- a movable filter to the walls (3) closes the powder bed down and allows the application of a vacuum via a suction of the atmosphere at a corresponding port (4) and a suction nozzle (4).
- the powder bed is accessible for the application of further powder layers of defined thickness and for local solidification by application of a binder, laser sintering and further powder-based additives
- Support structures fix the component on the build platform at every stage of its construction.
- stresses in the component caused by the application and drying of binders in the 3D printing process or by thermal gradients in local laser sintering in each layer can not be compensated for by a small relaxation movement of the corresponding solidified layer region tolerable within the layer structure.
- Such tensions are thus at least partially fixed with the support structure and, after removal of the support structure u.U. to an irreversible and hardly predictable deformation and damage of the component.
- model bodies were produced from a ceramic bone substitute material by means of 3D printing using the device described here or the method based thereon.
- Such components which until now could only be obtained by means of support by a support structure, have now been generated free of powder bed support structure.
- the method described is suitable for all three classes of materials, for polymeric, ceramic and metallic materials.
- Particle size of the powder may not be fallen below.
- the adhesive forces between the particles are comparable to the forces which act on the particles by gravity, which counteracts even trickling and thus a uniform layer structure.
- the use of finer powders has many advantages, e.g. the possibility to build thinner layers, which means a higher construction accuracy, or a better subsequent compaction of components by sintering, since smaller particles are sinterable.
- the built-up by means of negative pressure (pressure difference) in the porous powder bed gas flow (possibly air flow) now allows the
