Description

Relatório Descritivo da Patente de Invenção para "PISTÃO DE MOTOR E PROCESSO DE FABRICAÇÃO DE UM PISTÃO DE MOTOR".
A presente invenção refere-se a um pistão de motor de alumínio, particularmente, mas não obrigatoriamente um pistão para uso em motores que operam segundo os ciclos Otto e Diesel, no qual ocorre a formação de um material compósito metálico em pelo menos parte da região da cabeça ou topo, obtido a partir da fricção de uma ferramenta não consumívei por sobre um revestimento especialmente aplicado.
A presente invenção refere-se ainda ao processo de fabricação desse pistão de motor.
Descrição do Estado da Técnica
Os motores de combustão interna a pistão possuem um ou mais cilindros no interior dos quais um pistão realiza movimento alternado. O pistão comprime ar ou a mistura ar-combustível (dependendo do motor em questão) e a cabeça ou topo do pistão (sua superfície superior) é quem recebe o impacto direto da explosão da mistura ar combustível. Nos motores que operam segundo o ciclo Diesel, o esforço a que é submetido o topo do pistão é ainda maior, dada as elevadas razões de compressão necessárias para a ignição da mistura ar-combustível.
Atualmente, os cada vez mais restritivos limites de consumo, emissão de poluentes e ruídos a que estão sendo submetidos os fabricantes de veículos como automóveis, utilitários e veículos comerciais pesados estão levando à necessidade de se projetar motores cada vez menores e económicos, porém capazes de gerar elevados valores de torque e potência.
Isso é conseguido por meio da redução na capacidade cúbica
(cilindrada) do motor (um conceito denominado downsizing), aliado ao uso de valores cada vez maiores de pressão de sobrealimentação (aumento na pressão de turbo) e do redesenho dos componentes internos do motor. Essas novas premissas de projeto e funcionamento geram um aumento consi- derável de carga térmica na cabeça dos pistões, exigindo o desenvolvimento de soluções que garantam alta durabilidade ao motor durante sua operação normal. Ao lado do grande esforço a que o pistão é submetido devido às elevadas razões de compressão, uma característica intrínseca dos motores diesel é a existência de um rebaixo especialmente desenhado no topo do pistão, e que define grande parte do volume da câmara de combustão.
Estes elevados carregamentos térmicos são especialmente críticos nas regiões de borda e fundo de câmara, rebaixo desenhado para permitir maior volume de combustão. E, quando construídos em ligas leves, como as de alumínio, a operação do componente pode fraturar por fadiga térmica a estas regiões críticas, podendo alterar os parâmetros da explosão e até, em casos mais extremos, interferir no funcionamento do motor.
Existem diversas formas de se sanar esse inconveniente, reforçando a resistência da cabeça do pistão na região da câmara de combustão, porém nenhuma delas tão efetiva quanto a solução que foi criada pelo depositante após longos testes e estudos.
Algumas soluções atualmente conhecidas e que podem ser utilizadas para aumentar a resistência da superfície do rebaixo correspondente à câmara de combustão na cabeça do pistão.
O documento de patente japonês JP2007064129 refere-se a um processo para tornar o canalete de um pistão mais resistente por meio da fricção de uma ferramenta pela movimentação rotacional relativa entre pistão e ferramenta ao mesmo tempo em que a ferramenta rotaciona em relação ao seu próprio eixo. O canalete é formado na área de fricção.
Este documento refere-se, principalmente, ao aumento da resistência ao desgaste provocado pelos anéis no canelete do pistão. Esta me- lhora é obtida pelo atrito de pino não consumível devido ao refinamento provocado pelos intensos, atrito, calor e deformação plástica do material.
Esta técnica anterior é importante por revelar que tal processamento já é possível para ligas de alumínio de pistões, mas ainda não há adição de nenhum elemento de reforço mecânico, como exigido na cabeça do pistão.
O documento de patente britânico GB2367027 refere-se a um pistão de motor ao qual é aplicado um segundo material por sobre o material base do pistão. Pelo menos parte de um recesso presente na cabeça do pistão é formado, em parte do qual há a presença do segundo material. A região do segundo material é formada na base do pistão a partir da fricção de uma ferramenta no topo do pistão, onde o calor de atrito gerado entre am- bos, plastificando o material adjacente à ferramenta. A movimentação contínua da ferramenta forma o segundo material e o mistura com o primeiro material nas extremidades da reunião mantendo-os unidos. Em essência, este documento refere-se simplesmente à solda de dois materiais diferentes, ainda que de composições similares, para formar uma cabeça com maior resis- tência mecânica. Ainda que o conceito de compósito seja uma alternativa, a diferença reside na existência uma junta soldada entre diferentes materiais e não a uma modificação do substrato, como proposto pela depositante.
O documento de patente WO2008/131273 revela um método criogênico para aumentar a interface entre partículas de metal e óxido de metal que pode aumentar a eficiência da reação exotérmica entre esses materiais. Uma das reações exotérmicas descritas é 2AI(S) + 3CuO(S) - AI2O3(S) + 3Cu(S), a outra sendo 2AI(S) + 3Cu20(S) -> AI203(S) + 6Cu(s). Qualquer que seja a reação ocorrida, ela é seguida da reação complementar 2AI(S) + CU(S) -> AI2Cu(s).
O documento de patente europeu EP 0460901 refere-se a um método para obtenção de uma superfície de material compósito metálico em uma superfície convexa como um pistão de motor. O método compreende rotacionar uma ferramenta não consumível sobre um substrato que contém uma camada de partículas cerâmicas duras, sendo que o atrito e calor fazem com que estas partículas sejam incorporadas à superfície do substrato. Este documento, entretanto, refere-se somente à incorporação de partículas ex situ (sintetizadas previamente e depositadas sobre a superfície) e não faz nenhuma menção à presença de AI2Cu como elemento de reforço.
Como se vê, nenhum dos documentos de técnica anterior acima revela a solução desenvolvida pela depositante, que é um pistão de motor de alumínio aperfeiçoado pelo fato de que em pelo menos parte de sua cabeça ou topo é aplicado um revestimento de cobre puro ou oxidado, após o qual um pino não consumível é rotacionado e concomitantemente arrastado por sobre o revestimento de óxido de cobre, provocando uma reação exo- térmica com o substrato do pistão (à base de alumínio), ocasionando uma dispersão homogénea de partículas finas e duras de AI2Cu (fase theta) e Al203. Além da deposição, ocorre um grande refinamento de grão, devido à taxa de deformação e temperatura decorrentes.
Opcionalmente, o substrato processado pode ser submetido ao resfriamento forçado com nitrogénio líquido, ou mistura de nitrogénio líquido e metanol, ou ainda outras soluções similares, a fim de obter-se maior refi- namento localizado dos grãos do substrato. Ainda, tratamentos posteriores de solubilização e precipitação são possíveis.
Em relação à técnica anterior EP 0460901 , a presente invenção apresenta diferenças consideráveis, sobretudo ao fato de que partículas in situ nela existentes possuem maior compatibilidade química com o substra- to, são naturalmente menores, sem necessidade de trabalhos intensos de cominuição ("fragmentação"). Como a síntese ocorre durante o processamento, inexiste gradiente de dilatação térmica entre partícula e matriz e, portanto, proporciona maior carregamento das partículas e, consequente, melhor desempenho da resistência mecânica.
Obietivos da Invenção
A presente invenção tem por objetivo um pistão de motor, particularmente mas não obrigatoriamente um pistão para uso em motores que operam segundo os ciclos Otto e Diesel, no qual ocorre a formação de um material compósito metálico em pelo menos parte da região da cabeça ou topo, obtido a partir da fricção de uma ferramenta não consumível por sobre um revestimento especialmente aplicado.
A presente invenção refere-se ainda ao processo de fabricação do pistão de motor ora objetivado, aplicado antes da usinagem final do componente e que possui a vantagem de não ocasionar distorções térmicas. Breve descrição da invenção
Os objetivos da presente invenção são alcançados por um pistão de motor, para uso em motores de combustão interna, dotado de um corpo à base de alumínio substancialmente circular definindo uma porção de topo que contém pelo menos uma cavidade, onde pelo menos uma camada de revestimento é aplicada a pelo menos parte da área definida pela porção de topo ou cavidade, e, pelo menos um composto químico é formado a partir da reação química ocorrida entre o material base e a camada de revestimento a partir do atrito gerado pela movimentação de arraste um pino rotacional não consumível em relação à camada de revestimento.
Também, os objetivos da presente invenção são alcançados por um processo de fabricação de um pistão de motor, para uso em motores de combustão interna, dotado de um corpo à base de alumínio substancialmente circular definindo uma porção de topo, que compreende as seguintes etapas:
Etapa i) aplicação de uma camada de revestimento a pelo menos parte da área definida pela porção de topo, e
Etapa ii) formação de pelo menos um composto químico a partir da reação química ocorrida entre o material base e a camada de revestimento a partir do atrito gerado pela movimentação de arraste um pino rotacional não consumível em relação à camada de revestimento.
Opcionalmente, o processo inclui as seguintes etapas: Etapa iii) resfriamento forçado por nitrogénio líquido, e
Etapa iv) tratamento térmico de solubilização e/ou precipitação. Descrição resumida dos desenhos
A presente invenção será, a seguir, mais detalhadamente descrita com base em um exemplo de execução representado nos desenhos. As figuras mostram:

Descrição Detalhada das Figuras
A presente invenção refere-se a um pistão de motor 1 à base de alumínio, no qual ocorre a formação de um material compósito metálico em pelo menos parte da região da cabeça ou topo, obtido a partir da fricção de uma ferramenta não consumível por sobre um revestimento especialmente aplicado.
Conforme mencionado anteriormente, atualmente, os limites de consumo, emissão de poluentes e ruídos a que estão sendo submetidos os fabricantes de veículos como automóveis, utilitários e veículos comerciais pesados são cada vez mais restritivos e estão levando à necessidade de se projetar motores cada vez menores e económicos, porém capazes de gerar elevados valores de torque e potência {downsizing).
A presente invenção confere ao pistão, em especial à superfície do rebaixo existente em seu topo e ao fundo da cavidade que representa a câmara de combustão, uma maior resistência mecânica, advinda do aumento de partículas resistentes à fadiga e ao refinamento de grãos da liga de alumínio de que é constituído.
Em primeiro lugar, cumpre notar que o presente pistão pode assumir qualquer configuração necessária ou desejável, em função do motor que equipará. Assim, ainda que preferivelmente o aumento de resistência seja necessário em pistões de motor a Diesel que apresentam rebaixo na cabeça para a definição da câmara de combustão, é evidente que a presen- te solução pode ser utilizada independentemente da forma específica do topo do pistão, que pode ser côncavo, convexo, com recesso para abertura das válvulas ou ainda com qualquer outro desenho.
Da mesma forma, o pistão pode ser configurado de tal forma que o aumento de resistência seja necessário não em porções específicas de sua região de topo, mas na saia, em um ou mais canaletes, no orifício para posicionamento do pino ou ainda quem qualquer outro local necessário ou desejável. Qualquer que seja a configuração do pistão 1 , entretanto, ele deve imperiosamente ser formado por uma liga de alumínio, a fim de que ocorram as reações que serão descritas mais adiante.
Uma concretização preferível não limitante do pistão de motor 1 objeto da presente invenção está revelada nas figuras 1 a 3 e refere-se a um pistão de motor Diesel. O pistão é dotado de um corpo 10 à base de alumínio substancialmente circular definindo uma porção de topo 11 , que apresenta uma cavidade 110 que define a câmara de combustão.
Estudos efetuados pela depositante detectaram que, como au- mento da potência e torque gerados por motores cada vez menores, há uma sobrecarga cada vez maior em certas áreas da região que define a câmara de combustão, em especial na porção anelar mais inferior da cavidade e em sua aresta superior externa. Com o uso do motor, tendem a ocorrer trincas nessas regiões, as quais diminuem a vida útil do pistão e, em alguns casos, obrigar à substituição do pistão e outros componentes do motor.
Por conta disso, ao pistão 1 objeto da presente invenção recebe a aplicação de pelo menos uma camada de revestimento 12 em pelo menos parte da área definida pela porção de topo 11.
Na concretização preferível ilustrada nas figuras, é aplicada uma camada de revestimento 12 de cobre puro ou oxidado pelo menos na porção anelar mais inferior da cavidade provida no topo do pistão e em sua aresta superior externa, por serem as regiões mais suscetíveis ao desgaste, mas é evidente que uma ou mais camadas podem ser aplicadas em outras partes do pistão se necessário ou desejável.
É importante ainda notar que a camada de revestimento 2 pode ser formada não somente por cobre puro ou oxidado, mas também por uma camada composta de alumínio e alumina, ou alumínio e carbonitreto de boro, ou ainda alumínio e nanotubos de carbono e podem ser aplicadas/depositadas por qualquer processo conhecido pelos técnicos no assun- to, como por exemplo eletrodeposição, aspersão de pós, fios, ou soluções, a quente ou a frio ou ainda qualquer outro.
Voltando à descrição do pistão 1 , um pino rotacional de arraste 14, não consumível, é atritado contra o pistão em pelo menos parte da região na qual foi aplicada a camada de revestimento 12. O pino de arraste 14 rotaciona em torno de seu próprio eixo e se movimenta arrasando-se em relação ao pistão, em uma situação de atrito que gera calor (vide simulação esquemática na figura 2). Assim, pelo menos um composto químico 13 é formado a partir da reação química ocorrida entre o material base e a camada de revestimento 12 a partir do atrito gerado pela movimentação de arraste um pino rotacional 14 não consumível em relação à camada de revestimento 12.
Descrevendo mais pormenorizadamente, o calor liberado faz com que ocorra uma reação química entre os elementos da camada de revestimento 12 e o metal base (alumínio) do pistão, criando uma nova substância que apresenta maior resistência mecânica. Adicionalmente, o calor e a deformação oriundos do atrito entre pino 14 e revestimento 12 ocasiona o refinamento dos grãos de alumínio e silício presentes na liga base do pistão.
Cumpre notar que o pino 14 é do tipo não consumível porque ele não altera sua estrutura com a temperatura e nem troca material com o pistão por conta do calor. Não há deposição de material externo (ex situ) ao revestimento e base do pistão devido ao atrito gerado pelo pino 14. As rea- ções químicas ocorrem somente entre os elementos do pistão e revestimento (in situ), e em decorrência do aquecimento. E as partículas in situ existentes no pistão têm potencial de serem menores e mais compatíveis com o material, significando melhor coesão e não degradação, dentre outros.
Nessa concretização preferível do pistão 1 ilustrado nas figuras, o calor oriundo do atrito do pino 14 em relação ao revestimento 12 ocasiona as reações químicas abaixo, mas é evidente que elas podem variar em função do revestimento 12 utilizado:

Duas reações são possíveis nesta primeira etapa, a depender da oxidação da camada depositada e a energia térmica que se deseja liberar.
A seguir, qualquer que seja a reação ocorrida, ela é seguida da reação complementar abaixo:

A formação de AI2O3(S) e A Cu^) (fase teta) confere às regiões onde eles estão presentes uma maior resistência mecânica que, aliada ao refinamento dos grãos de alumínio e silício presentes na liga base do pistão, tornam a peça bastante mais resistente ao desgaste.
Alternativamente, se necessário ou desejável, os a camada de revestimento 12 e o pino de arraste 14 são tais que o calor oriundo do atrito do pino 14 em relação ao revestimento 12 ocasiona a formação de óxido de cromo trivalente (Cr203).
Após a aplicação do pino rotativo, o pistão pode ou não sofrer algum outro tipo de operação, como resfriamento forçado e tratamentos térmicos de solubilização e/ou precipitação. Na concretização preferível ilustrada nas figuras, a geração dos novos materiais ocorre antes de uma última operação de usinagem da cavidade referente à câmara de combustão. Essa usinagem remove restos da camada de revestimento 12 que não foram afe- tados pelo calor oriundo do atrito do pino 14.
O controle da força de compressão do pino, sua rotação e a velocidade de seu arraste em relação à camada de revestimento determinam a espessura ou profundidade da camada de novo composto 13 nas as regiões onde foi criado. No pistão ora ilustrado, a espessura da camada 13 é de cerca de 6 milímetros, mas é evidente que ela pode variar sem que o pistão resultante deixe de estar incluído no escopo de proteção das reivindicações apensas.
O pistão 1 objeto da presente invenção apresenta uma técnica inovadora para a criação de compostos mais resistentes à fadiga térmica em um pistão à base de alumínio, sendo por isso novo e dotado de atividade inventiva frente ás técnicas anteriores.
É ainda uma invenção nova e dotada de atividade inventiva um processo de fabricação do pistão objeto da presente invenção.
Em essência, trata-se de um pistão de motor, para uso em motores de combustão interna, dotado de um corpo à base de alumínio substan- cialmente circular definindo uma porção de topo, caracterizado pelo fato de que compreende as seguintes etapas:
Etapa i) aplicação de uma camada de revestimento 12 a pelo menos parte da área definida pela porção de topo 1 1 , e
Etapa ii) formação de pelo menos um composto químico 13 a partir da reação química ocorrida entre o material base e a camada de revestimento 12 a partir do atrito gerado pela movimentação de arraste um pino rotacional 14 não consumível em relação à camada de revestimento 2.
A etapa (i) compreende a aplicação da camada de revestimento 12 pelo processo de eletrodeposição, aspersão de pós, fios, ou soluções, a quente ou a frio (electroplating, thermal spray ou cold spray).
Tendo sido descrito um exemplo de concretização preferido, deve ser entendido que o escopo da presente invenção abrange outras possíveis variações, sendo limitado tão somente pelo teor das reivindicações a- pensas, aí incluídos os possíveis equivalentes.

Claims

REIVINDICAÇÕES
1. Pistão de motor, para uso em motores de combustão interna, dotado de um corpo (10) à base de alumínio substancialmente circular definindo uma porção de topo (11 ) que contém pelo menos uma cavidade ( 0), o pistão sendo caracterizado pelo fato de que pelo menos uma camada de revestimento (12) é aplicada a pelo menos parte da área definida pela porção de topo ou cavidade (11 ,1 10), e, pelo menos um composto químico (13) é formado a partir da reação química ocorrida entre o material base e a camada de revestimento (12) a partir do atrito gerado pela movimentação de arraste um pino rotacional (14) não consumível em relação à camada de revestimento (12).
2. Pistão de acordo com a reivindicação 1 , caracterizado pelo fato de que a camada de revestimento é formada por Cobre puro ou oxidado, Al+SiC, Al+Al203, AI+BCN ou AI+CNT, dentre outros.
3. Pistão de acordo com a reivindicação 1 , caracterizado pelo fato de que a camada de revestimento é formada por óxido de cromo trivalente (Cr203).
4. Pistão de acordo com a reivindicação 2, caracterizado pelo fato de que o composto químico obtido a formado a partir da reação química ocorrida entre o material base e a camada de revestimento (12) a partir do atrito gerado pela movimentação de arraste um pino rotacional (14) não consumível em relação à camada de revestimento (12) é AI2Cu(S).
5. Pistão de acordo com a reivindicação 2, caracterizado pelo fato de que há dois compostos químicos obtido e formado a partir da reação química ocorrida entre o material base e a camada de revestimento (12) a partir do atrito gerado pela movimentação de arraste um pino rotacional (14) não consumível em relação à camada de revestimento (12), quais sejam,

6. Pistão de acordo com a reivindicação 2, caracterizado pelo fa- to de que a camada de material de revestimento (12) é aplicada pelo processo de eletrodeposição, aspersão de pós, fios, ou soluções, a quente ou a frio.
7. Processo de fabricação de um pistão de motor, para uso em motores de combustão interna, dotado de um corpo (10) à base de alumínio substancialmente circular definindo uma porção de topo (11), caracterizado pelo fato de que compreende as seguintes etapas:
Etapa i) aplicação de uma camada de revestimento (12) a pelo menos parte da área definida pela porção de topo (11), e
Etapa ii) formação de pelo menos um composto químico (13) a partir da reação química ocorrida entre o material base e a camada de revestimento (12) a partir do atrito gerado pela movimentação de arraste um pino rotacional (14) não consumível em relação à camada de revestimento (12).
8. Processo de acordo com a reivindicação 7, caracterizado pelo fato de que a etapa (i) compreende a aplicação da camada de revestimento (12) pelo processo de eletrodeposição, aspersão de pós, fios, ou soluções, a quente ou a frio.
9. Processo de acordo com a reivindicação 7, caracterizado pelo fato de que o processo inclui as seguintes etapas opcionais:
Etapa iii) resfriamento forçado por nitrogénio líquido, e
Etapa iv) tratamento térmico de solubilização e/ou precipitação.
