Abstract
炭素繊維強化プラスチック成形体(CFRP成形体)1は、炭素繊維からなる複数層の炭素繊維層2と、炭素繊維層2が埋設された樹脂体3と、炭素繊維層2間に掛け渡されるように樹脂体3に形成された複数の孔4に挿入されて固定されたピン5と、を備えている。CFRP成形体1においては、炭素繊維層2間に掛け渡されるように樹脂体3に形成された複数の孔4にピン5が挿入されて固定されることになるので、CFRP成形体1の層間靭性を向上させることができる。
Description
本発明は、炭素繊維強化プラスチック成形体及びその製造方法に関する。
炭素繊維強化プラスチック成形体として、複数層の炭素繊維層が積層されて樹脂体に埋設されたものが知られている(例えば、特許文献1参照)。このような炭素繊維強化プラスチック成形体は、アルミニウムや鉄と比べて軽量且つ高強度であるため、最近では航空機の機体に用いられるなど、新素材として注目を集めている。
ところで、上述したような炭素繊維強化プラスチック成形体にあっては、例えば衝撃が加わったり積層方向に垂直にせん断力が作用したりすると、いわゆる層間剥離現象を生じるなど、層間靭性が比較的低いという問題が指摘されている。
そこで、本発明は、層間靭性の向上を図ることができる炭素繊維強化プラスチック成形体及びその製造方法を提供することを課題とする。
上記課題を解決するため、本発明に係る炭素繊維強化プラスチック成形体は、炭素繊維からなる複数層の炭素繊維層と、炭素繊維層が埋設された樹脂体と、炭素繊維層間に掛け渡されるように樹脂体に形成された複数の孔に挿入されて固定されたピンと、を備えることを特徴とする。
この炭素繊維強化プラスチック成形体では、炭素繊維層間に掛け渡されるように樹脂体に形成された複数の孔にピンが挿入されて固定されているので、層間靭性を向上させることができる。
本発明に係る炭素繊維強化プラスチック成形体においては、ピンは導電性を有することが好ましい。この構成によれば、炭素繊維層間の導電性及び熱伝導率を向上させることができる。
このとき、ピンは、軸方向に炭素繊維が配向された炭素繊維強化プラスチックによって形成されていることが好ましい。この構成によれば、ピンの軽量化及び高強度化を図りつつ、炭素繊維層間の導電性を向上させることができる。
また、本発明に係る炭素繊維強化プラスチック成形体の製造方法は、炭素繊維を含む複数枚のプリプレグを積層し、プリプレグ積層体を得る工程と、プリプレグ間に掛け渡されるようにプリプレグ積層体に複数の孔を形成する工程と、孔にピンを挿入する工程と、孔にピンが挿入された状態でプリプレグ積層体を熱硬化させ、炭素繊維強化プラスチック成形体を得る工程と、を備えることを特徴とする。
この炭素繊維強化プラスチック成形体の製造方法によれば、炭素繊維層間に掛け渡されるように樹脂体に形成された複数の孔にピンが挿入されて固定されることになるので、製造された炭素繊維強化プラスチック成形体の層間靭性を向上させることができる。
本発明に係る炭素繊維強化プラスチック成形体の製造方法においては、ピンは、孔に挿入される場合に、少なくとも一端部が先細りとなっていることが好ましい。この場合、プリプレグ積層体に形成された孔にピンを確実且つ容易に挿入することができる。
本発明に係る炭素繊維強化プラスチック成形体の製造方法においては、ピンは、軸方向に炭素繊維が配向された炭素繊維強化プラスチックによって、孔に挿入された場合に孔から突出する長さに形成され、炭素繊維強化プラスチックの樹脂の軟化温度又は溶融温度は、プリプレグの樹脂の軟化温度又は溶融温度以下の温度であることが好ましい。そして、炭素繊維強化プラスチックの樹脂のガラス転移温度は、プリプレグの樹脂のガラス転移温度以下の温度であることが好ましい。この場合、プリプレグ積層体を熱硬化させると、軟化したピンが孔との隙間を埋めるので、ピンを孔に確実に固定することができると共に、ピンの突出部分を平坦化することができる。このとき、樹脂としては、熱硬化性樹脂、熱可塑性樹脂、エポキシ、ビニルエステル、不飽和ポリエステル、フェノール樹脂、PEEK等が例示される。
本発明によれば、層間靭性の向上を図ることができる炭素繊維強化プラスチック成形体及びその製造方法を提供することが可能となる。
以下、本発明の好適な実施形態について、図面を参照して詳細に説明する。なお、各図において同一又は相当部分には同一符号を付し、重複する説明を省略する。
図1に示されるように、炭素繊維強化プラスチック成形体(以下、「CFRP成形体」という)1は、炭素繊維からなる複数層(例えば32層)の炭素繊維層2と、炭素繊維に含浸させたマトリックス樹脂からなる長方形板状の樹脂体3と、を備えている。ここで、炭素繊維層2は、樹脂体3に埋設されている。このCFRP成形体1は、アルミニウムや鉄と比べて軽量且つ高強度であるため、例えば航空機の機体に用いられる。
樹脂体3には、その厚さ方向(すなわち、炭素繊維層2の積層方向)に沿って貫通するように複数の孔4が形成されており、各孔4には、軸方向に炭素繊維が配向された炭素繊維強化プラスチック(CFRP:carbon fiber reinforced plastics)によって円柱状に形成されたピン5が挿入されて固定されている。複数の孔4は、格子状に配列されており、全ての炭素繊維層2間に掛け渡されるように樹脂体3に形成されている。
次に、上述したCFRP成形体1の製造方法について説明する。まず、図2に示されるように、所定の方向に配向された炭素繊維を含むプリプレグ12を加熱して貼り合わせながら所定の順序で複数枚(例えば32枚)積層し、長方形板状のプリプレグ積層体13を得る。続いて、図3に示されるように、プリプレグ積層体13の厚さ方向(すなわち、プリプレグ12の積層方向)に沿って貫通するようにプリプレグ積層体13に複数の孔4を形成する。複数の孔4は、格子状に配列され、全てのプリプレグ12間に掛け渡されるようにプリプレグ積層体13に形成される。
続いて、図4及び5に示されるように、プリプレグ積層体13に形成された各孔4にピン5を挿入する。ピン5は、軸方向に炭素繊維が配向されたCFRPからなる円柱状の部材であり、孔4に挿入される場合に、一端部5aが先細りとなっている。これにより、孔4にピン5を確実且つ容易に挿入することができる。
なお、ピン5は、孔4に挿入された場合に孔4から突出する長さに形成されている。換言すれば、ピン5の長さは、プリプレグ積層体13の厚さよりも長くなっている。また、ピン5を構成するCFRPのマトリックス樹脂のガラス転移温度は、プリプレグ12のマトリックス樹脂のガラス転移温度以下の温度となっている。一例として、ピン5を構成するCFRPのマトリックス樹脂として、ガラス転移温度110℃の120℃硬化エポキシ樹脂を用い、プリプレグ12のマトリックス樹脂として、ガラス転移温度が200℃の180℃硬化エポキシ樹脂を用いる。
続いて、各孔4にピン5が挿入された状態でプリプレグ積層体13をオートクレーブ法等によって熱硬化させ、CFRP成形体1を得る。このとき、ピン5を構成するCFRPのマトリックス樹脂が熱硬化中に軟化し、図6に示されるように、軟化したピン5が孔4との隙間を埋めるので、ピン5を孔4に確実に固定することができると共に、ピン5の突出部分を平坦化して平滑な表面を得ることができる。
以上説明したように、CFRP成形体1においては、炭素繊維層2間に掛け渡されるように樹脂体3に形成された複数の孔4にピン5が挿入されて固定されることになるので、CFRP成形体1の層間靭性を向上させることができる。
また、軸方向に炭素繊維が配向されたCFRPによってピン5が形成されているので、ピン5の軽量化及び高強度化を図ることができる。しかも、炭素繊維によってピン5が軸方向に高い導電性を有しているので、炭素繊維層2間の導電性及び熱伝導率を向上させることができる。これにより、CFRP成形体1の厚さ方向における電気伝導率が向上することとなり、例えば、CFRP成形体1が航空機の機体に用いられた場合に、落雷対策等に有効となる。
本発明は、上述した実施形態に限定されるものではない。例えば、CFRP成形体における複数の孔の配列は、格子状に限定されず、図7に示されるように、千鳥状であってもよい。また、ピンの材料は、CFRPに限定されず、GFRP(glass fiber reinforced plastics)やAFRP(aramid fiber reinforced plastics)等のその他の強化繊維プラスチック、アルミニウム等の金属等であってもよい。
また、CFRP成形体は、プリプレグを用いた製造方法に限定されず、プリフォームを用いた製造方法によって次のように製造することもできる。すなわち、プリフォームを裁断及び積層して形状を付与する賦形の段階で、プリフォームの積層方向にピンを挿入し、その後、樹脂を注入してRTM(Resin Transfer Molding)法によって熱硬化させ、CFRP成形体を得る。

炭素繊維が東レ製トレカT800S(引張強度5880MPa、引張弾性率294GPa、東レ技術資料値)であり、マトリックス樹脂がエポキシ樹脂である一方向プリプレグ(AFW151g/m2、RC29.2mass%)を用意し、図8に示されるように、[45°/0°/-45°/90°]4Sの擬似等方積層構成で32枚のプリプレグを加熱して貼り合わせながら積層し、プリプレグ積層体を得た。なお、図8に示される角度は、長方形状のプリプレグの長手方向に対する角度である。
その一方で、炭素繊維が東レ製トレカT700Sであり、マトリックス樹脂がエポキシ樹脂であるトウプリプレグを用意し、テンションを掛けながら熱硬化させることにより直径1mmの棒状部材を得た。そして、その棒状部材を長さ4.5mmに切断し、ピンを得た。
続いて、プリプレグ積層体に対し、厚さ方向に沿って貫通するように20mmピッチで複数の孔を形成し、その孔にピンを挿入した。その後、180℃で2時間、オートクレーブ法によって熱硬化させることにより、厚さ4.5mmのCFRP成形体を得た。そのCFRP成形体から、幅101.6mm、長さ152.4mmの衝撃後圧縮(compression after impact)試験片を切り出し、実施例とした。なお、孔を形成しピンを挿入しなかった点を除いては同様の条件で作成した衝撃後圧縮試験片を比較例とした。

落錘φ16、質量5.5kgの重錘を落下させることにより、試験片に対し、6.7J/mmの衝撃エネルギーを与えて内部損傷を発生させた後、1.0mm/minの速度で圧縮試験を行い、衝撃後の圧縮強度(CAI強度)を測定した。

比較例のCAI強度が165MPaであったのに対し、実施例のCAI強度は180MPaであった。この結果によって、実施例のCFRP成形体の層間靭性を向上させ得ることが分かった。

Claims (7)
- 炭素繊維からなる複数層の炭素繊維層と、
前記炭素繊維層が埋設された樹脂体と、
前記炭素繊維層間に掛け渡されるように前記樹脂体に形成された複数の孔に挿入されて固定されたピンと、を備えることを特徴とする炭素繊維強化プラスチック成形体。 - 前記ピンは導電性を有することを特徴とする請求項1記載の炭素繊維強化プラスチック成形体。
- 前記ピンは、軸方向に炭素繊維が配向された炭素繊維強化プラスチックによって形成されていることを特徴とする請求項2記載の炭素繊維強化プラスチック成形体。
- 炭素繊維を含む複数枚のプリプレグを積層し、プリプレグ積層体を得る工程と、
前記プリプレグ間に掛け渡されるように前記プリプレグ積層体に複数の孔を形成する工程と、
前記孔にピンを挿入する工程と、
前記孔に前記ピンが挿入された状態で前記プリプレグ積層体を熱硬化させ、炭素繊維強化プラスチック成形体を得る工程と、を備えることを特徴とする炭素繊維強化プラスチック成形体の製造方法。 - 前記ピンは、前記孔に挿入される場合に、少なくとも一端部が先細りとなっていることを特徴とする請求項4記載の炭素繊維強化プラスチック成形体の製造方法。
- 前記ピンは、軸方向に炭素繊維が配向された炭素繊維強化プラスチックによって、前記孔に挿入された場合に前記孔から突出する長さに形成され、
前記炭素繊維強化プラスチックの樹脂の軟化温度又は溶融温度は、前記プリプレグの樹脂の軟化温度又は溶融温度以下の温度であることを特徴とする請求項4又は5記載の炭素繊維強化プラスチック成形体の製造方法。 - 前記炭素繊維強化プラスチックの樹脂のガラス転移温度は、前記プリプレグの樹脂のガラス転移温度以下の温度であることを特徴とする請求項6記載の炭素繊維強化プラスチック成形体の製造方法。
