Description
CATALYSEUR MEMBRANAIRE POUR LA SYNTHESE D1ACIDE ACRYLIQUE A PARTIR DE GLYCEROL
Domaine technique La présente invention a pour objet un catalyseur membranaire pour la synthèse d'acide acrylique à partir de glycérol, la préparation du catalyseur membranaire et son utilisation pour la préparation d'acide acrylique à partir de glycérol. Art antérieur et problème technique II existe de nombreuses références dans la littérature sur les réacteurs membranaires, mais paradoxalement peu de références décrivent des catalyseurs membranaires.
Dans un réacteur membranaire, le catalyseur est déposé sur une membrane poreuse. L'un des réactifs ou des produits diffuse à travers la membrane pour venir réagir sur le catalyseur, ou pour être éliminé du milieu réactionnel.
Par catalyseur membranaire, on entend un catalyseur constitué d'au moins deux couches de matière active, obtenu par exemple en déposant une couche de matière active B sur un grain de matière active A. Le brevet US 6,177,381 décrit un catalyseur composé d'un cœur interne et d'une couche extérieure liée au cœur. Le cœur est constitué d'un oxyde réfractaire inorganique tel que l'alumine alpha, l'alumine téta, la cordiérite, la zircone, l'oxyde de titane ou leurs mélanges, ou de carbure de silicium ou d'un métal. La couche extérieure est constituée d'un oxyde réfractaire inorganique, qui est différent de celui utilisé pour le cœur, choisi parmi les alumines gamma, delta ou éta, les mélanges silice/alumine, les zéolithes ou les tamis moléculaires non zéolithes, les oxydes de titane, les zircones ou des mélanges de ces composés. L'oxyde réfractaire inorganique de la couche extérieure est déposé sous la forme d'une pâte sur l'oxyde réfractaire inorganique du cœur, la pâte contenant en plus un agent de liaison organique ou inorganique pour faciliter l'adhésion des deux couches. Sur la couche extérieure, un métal du groupe du platine est dispersé avec, d'une part, un promoteur choisi parmi les
métaux étain, germanium, rhénium, gallium, bismuth, plomb, indium, cérium, zinc ou leurs mélanges, et d'autre part, un modifiant choisi parmi les métaux alcalins ou alcalino-terreux ou leurs mélanges. Le catalyseur ainsi obtenu est utilisé pour des réactions d'alkylation, craquage, hydrocraquage, isomérisation, hydrogénation, déshydrogénation ou oxydation. Il montre notamment une durabilité et une sélectivité améliorées pour la déshydrogénation d'hydrocarbures.
La demande de brevet EP 1 008 378 décrit un catalyseur pour le traitement des gaz d'échappement. Le catalyseur comporte une première couche catalytique, formée sur un substrat, comprenant un composant d'absorption de NOx à base d'au moins un élément choisi parmi les métaux alcalins, les métaux alcalino-terreux et les éléments de terre rare. Les gaz d'échappement sont préalablement mis en contact avec un composant, autre que celui absorbant les NOx, choisi parmi le sodium ou le potassium, et un métal de transition, constituant une seconde couche catalytique déposée sur la première. Cette seconde couche a pour rôle d'absorber le soufre et d'oxyder l'oxyde d'azote en NOx et les hydrocarbures insaturés, avant que le gaz d'échappement soit en contact avec le composant d'absorption des NOx. Il en résulte une amélioration de l'efficacité du catalyseur en terme de résistance au soufre et de conversion des NOx.
La demande internationale WO 03/033625 décrit des catalyseurs pour l'oxydation sélective d'un ou plusieurs composés dans un courant de fluides gazeux ou liquides. Plus particulièrement, il est décrit un catalyseur d'oxydation sélective du CO dans un flux d'hydrocarbures. Le catalyseur d'oxydation, comprenant au moins un élément du groupe du platine supporté sur un matériau, est recouvert d'une couche de tamis moléculaire jouant le rôle de membrane semi-perméable. Le monoxyde de carbone, qui est une petite molécule, diffuse plus facilement à travers la couche de tamis moléculaire que les hydrocarbures et s'oxyde ainsi préférentiellement au contact du catalyseur d'oxydation interne.
Dans le document EP 1 710 227, une variante du procédé pour produire de l'acide acrylique à partir de glycérol utilise un catalyseur constitué d'un cœur
en alumine imprégné avec une solution de silice et d'acide phosphorique, ce catalyseur étant séché puis enrobé d'une couche mixte d'oxyde Mo-V-W-Cu.
Il a maintenant été trouvé un catalyseur membranaire comprenant deux couches superposées A et B de matière active différente, la couche B en surface externe ayant pour rôle de catalyser une première réaction au contact d'un ou plusieurs réactifs, le (ou les) produit(s) formé(s) à l'issue de cette première réaction diffusant ensuite vers la couche A interne ayant pour rôle de catalyser une seconde réaction pour donner le produit final attendu.
Plus particulièrement, il a été trouvé un catalyseur membranaire pour la synthèse d'acide acrylique à partir de glycérol. Ce catalyseur membranaire comprend deux couches de solides superposées, une couche B en surface ayant pour rôle de catalyser sélectivement la réaction de déshydratation du glycérol en acroléine, une autre couche A interne ayant pour rôle de catalyser sélectivement la réaction d'oxydation de l'acroléine en acide acrylique. L'avantage principal est de disposer d'un catalyseur unique et de pouvoir garantir un remplissage homogène du réacteur, tout en combinant efficacement l'énergie des deux réactions consécutives mises en œuvre. Un autre avantage réside dans la possibilité de disposer de catalyseurs présentant des couches A et B avec des épaisseurs et/ou des granulométries modulables conduisant ainsi à des gradients d'activité dans le réacteur. Exposé de l'invention
La présente invention a donc pour objet un catalyseur membranaire pour la synthèse d'acide acrylique à partir de glycérol, caractérisé en ce qu'il est constitué d'une première couche A constituée d'une phase capable de convertir sélectivement l'acroléine en acide acrylique comprenant au moins un élément choisi dans la liste molybdène, vanadium, tungstène, rhénium, chrome, manganèse, fer, cobalt, nickel, cuivre, zinc, étain, tellure, antimoine, bismuth, platine, palladium, ruthénium, rhodium, présent sous la forme métallique ou sous forme d'oxyde, de sulfate ou de phosphate, et d'une seconde couche B formée sur ladite première couche A, constituée d'une phase acide ayant une acidité de Hammett Ho inférieure à +2, capable d'effectuer sélectivement la
réaction de déshydratation du glycérol en acroléine, les couches A et B étant constituées de phases différentes.
L'invention a aussi pour objet un procédé de préparation d'un catalyseur membranaire pour la synthèse d'acide acrylique à partir de glycérol, caractérisé en ce qu'il comprend les étapes suivantes :
(a) former une première couche A sur un substrat inerte à partir d'une phase capable de convertir sélectivement l'acroléine en acide acrylique, comprenant au moins un élément choisi dans la liste molybdène, vanadium, tungstène, rhénium, chrome, manganèse, fer, cobalt, nickel, cuivre, zinc, étain, tellure, antimoine, bismuth, platine, palladium, ruthénium, rhodium, présent sous la forme métallique ou sous forme d'oxyde, de sulfate ou de phosphate, ladite première couche étant formée par enrobage en suspension ou en poudre, ou par imprégnation du substrat,
(b) former une seconde couche B sur ladite première couche à partir d'une phase acide ayant une acidité de Hammett Ho inférieure à +2, capable d'effectuer la réaction de déshydratation du glycérol en acroléine. L'invention a aussi pour objet un procédé de fabrication d'acide acrylique à partir de glycérol, en phase gaz et en présence d'oxygène moléculaire, caractérisé en ce que l'on utilise un catalyseur membranaire tel que défini précédemment ou obtenu selon le procédé de préparation décrit précédemment. La synthèse d'acide acrylique à partir de glycérol est basée sur 2 réactions consécutives, une réaction de déshydratation du glycérol en acroléine et une réaction d'oxydation d'acroléine en acide acrylique, selon le schéma réactionnel suivant, appelé oxydéshydratation du glycérol en acide acrylique : CH2OH-CHOH-CH2OH <→ CH2=CH-CHO + 2H2O
CH2=CH-CHO + 1/2 O2 → CH2=CH-COOH
Le catalyseur membranaire selon l'invention est adapté pour la réaction d'oxydéshydratation du glycérol en acide acrylique. Le catalyseur selon l'invention comprend deux couches A et B constituées de phases différentes, chacune étant adaptée pour l'une des deux réactions du schéma réactionnel d'oxydéshydratation du glycérol.
L'avantage principal est de combiner l'exothermicité de la réaction d'oxydation avec l'endothermicité de la réaction de déshydratation. Cette combinaison permet de mieux gérer la température du catalyseur, ce qui contribue à un meilleur équilibre thermique de la synthèse d'acide acrylique à partir de glycérol.
La première couche A constitue une couche catalytique au cœur du catalyseur et la seconde couche B constitue une couche catalytique à la périphérie, formée sur la première couche A. Au contact du catalyseur selon l'invention, le glycérol traverse la couche de solide B sur laquelle il se transforme en acroléine. L'acroléine diffuse vers le cœur du catalyseur pour réagir au contact de la couche de solide A et produire de l'acide acrylique.
La couche B est constituée d'une phase acide ayant une acidité de Hammett H0 inférieure à +2, de préférence inférieure à -3.
L'acidité de Hammett pour un solide est définie dans le brevet US 5,387,720 qui fait référence à l'article de K. Tanabe et al dans "Studies in
Surface Science and Catalysis", Vol 51 , 1989, chap 1 et 2. L'acidité de
Hammett est déterminée par titration aminé à l'aide d'indicateurs ou par adsorption d'une base en phase gazeuse.
Avantageusement, la couche B est constituée d'une phase acide ayant une acidité de Hammett Ho comprise entre -9 et -18, plus particulièrement entre -10 et -16.
Des solides acides pouvant convenir pour la couche B sont des matériaux siliceux naturels ou de synthèse ou les zéolithes acides ; des supports minéraux, tels que des oxydes, recouverts par des acides inorganiques, mono, di, tri ou polyacides ; des oxydes ou oxydes mixtes ou encore des hétéropolyacides.
Avantageusement, la couche B est constituée d'une phase acide choisie parmi les zéolithes, les composites Nafion® (à base d'acide sulfonique de polymères fluorés), les alumines chlorées, les acides et sels d'acides phosphotungstiques et/ou silicotungstiques, et différents solides de type oxydes métalliques tels que oxyde de tantale Ta2Os, oxyde de niobium Nb2Os, alumine AI2O3, oxyde de titane TÏO2, zircone Zrθ2, oxyde d'étain Snθ2, silice Siθ2 ou silico-aluminate Siθ2-Al2θ3, imprégnés de fonctions acides telles que borate BO3, sulfate SO4, tungstate WO3, phosphate PO4, silicate SiO2, ou molybdate MoO3. De préférence, la couche B est constituée d'une zircone sulfatée, une zircone phosphatée, une zircone tungstée, une zircone silicée, un oxyde de titane ou d'étain sulfaté ou tungsté.
La couche A est constituée d'une phase solide comprenant au moins un élément choisi dans la liste molybdène, vanadium, tungstène, rhénium, chrome, manganèse, fer, cobalt, nickel, cuivre, zinc, étain, tellure, antimoine, bismuth, platine, palladium, ruthénium, rhodium, présent sous la forme métallique ou sous forme d'oxyde, de sulfate ou de phosphate.
Avantageusement, la couche A est constituée d'une phase solide de type oxyde mixte de métaux pouvant répondre à la composition (I) suivante : Mθi2 Va X1b X2c X3d X4e Ox (I) dans laquelle :
Mo est le molybdène ;
- V est le vanadium ;
- O est l'oxygène ; - X1 est au moins un élément choisi parmi le tungstène, le titane, le tantale et le niobium ;
- X2 est au moins un élément choisi parmi le cuivre, l'antimoine, le tellure et le bismuth ;
- X3 est au moins un élément choisi parmi les métaux alcalino-terreux ; - X4 est au moins un élément choisi parmi les métaux alcalins ; et
- 0<a<10, de préférence 3<a<6 ;
- 0<b<4, de préférence 0,5<b<3 ;
- 0<c<5, de préférence 0<c<4 ;
- 0<d<2 ;
- 0<e<2 ; et x est la quantité d'oxygène lié aux autres éléments et dépend de leurs états d'oxydation.
Le cuivre et l'antimoine sont préférés comme X2. Le métal alcalino-terreux X3 est choisi de préférence parmi le magnésium, le calcium, le strontium et le baryum.
Le métal alcalin X4 est choisi de préférence parmi le potassium, le rubidium et le césium.
La couche A peut avoir une structure mono-composant. Elle peut avoir aussi une structure multi-composant, en particulier, une structure bi- composant ou tri-composant. De telles structures sont décrites par exemple dans les documents US 6,737,545, US 2004/0249183, DE 10360058 ou US 6,921 ,836.
La couche A peut être obtenue selon les méthodes bien connues de l'homme de l'art pour la préparation de catalyseurs en général, et pouvant présenter les étapes suivantes : préparation d'un slurry d'oxydes ou de composés susceptibles de former des oxydes, séchage, pré calcination, calcination, broyage, mise en forme...
Différents oxydes métalliques entrant dans la composition de la couche A peuvent être utilisés pour la préparation de cette composition, mais les matières premières ne sont pas limitées aux oxydes, d'autres matières premières peuvent être utilisées, telles que des solutions de sels métalliques sous forme de sulfates, phosphates, nitrates par exemple.
Avantageusement, la couche A est formée sur un substrat inerte tel que alumine, silice, silico-alumine, carbure de silicium, oxyde de titane, stéatite, sans que cette liste puisse être considérée comme exhaustive.
Des solides pouvant convenir pour la couche A sont par exemple les solides commercialisés par les sociétés telles que Nippon Shokubai, Nippon Kayaku, Mitsubishi Chemical ou BASF.
La couche A selon l'invention peut être sous forme de billes, ou sous forme de cylindres, multilobes, anneaux, demi-anneaux ou selles de cheval.
Un procédé pour préparer un catalyseur membranaire convenant pour la synthèse d'acide acrylique à partir de glycérol, autre objet de l'invention, comprend les deux étapes (a) et (b) suivantes :
L'étape (a) consiste à former une première couche A, telle que définie précédemment, sur un substrat inerte pouvant être constitué par exemple d'alumine, silice, silico-alumine, carbure de silicium, oxyde de titane, stéatite.
L'étape (a) peut être réalisée selon différentes manières bien connues de l'homme du métier, qui aboutissent à un dépôt homogène et contrôlé de matière active sur un support.
Selon un mode de réalisation de l'invention, la couche A est obtenue par enrobage en suspension du substrat. Dans ce cas, la matière active constituant la couche A est préparée par coprécipitation de différents sels métalliques en solution, en présence ou non du substrat. Lorsque la coprécipitation des sels métalliques est réalisée en l'absence du substrat, la phase finale d'évaporation du solvant, est alors effectuée en présence du substrat. Le solide final est obtenu après séchage et calcination. La matière active constituant la couche A est alors fixée en périphérie du substrat. Selon un mode de réalisation de l'invention, la couche A est obtenue par enrobage en poudre du substrat. Dans ce cas, le substrat, par exemple sous forme de billes, est mis en présence de la poudre de matière active. Un liant est ensuite ajouté progressivement, par exemple goutte à goutte, ou par spray. Le liant peut être de l'eau, mais aussi des solutions aqueuses de glycérol, de polyvinylalcool, carboxymethylcellulose ou de methylcellulose par exemple. De préférence, l'ensemble est mis en rotation de façon que les billes se recouvrent progressivement de la matière active de façon homogène. Le solide final est obtenu après une étape de séchage. Une étape de calcination peut être réalisée pour améliorer la fixation de la matière active sur la bille. Selon un mode de réalisation de l'invention, la couche A est obtenue par imprégnation du substrat à l'aide d'une solution ou d'une suspension contenant la matière active. Par exemple, le substrat est placé dans une
capacité mise en rotation et une solution ou une suspension contenant la matière active est atomisée sur le substrat. Cette opération peut s'effectuer en présence d'un courant gazeux chaud ou en chauffant le substrat de façon à évaporer progressivement le solvant. La matière active se dépose au fur et à mesure de façon homogène sur un solide qui reste sec.
L'étape (b) consiste à former sur le solide issu de l'étape (a) une seconde couche B à partir d'une matière active acide telle que définie précédemment. La matière active acide est généralement sous forme de poudre qui est utilisée dans l'étape (b) pour enrober le solide issu de l'étape (a). Avantageusement, un traitement thermique préalable de la matière active acide permet d'obtenir un compromis de force et de densité des sites acides. En effet, pour que la sélectivité de la réaction de déshydratation soit optimale, il est nécessaire que la force des sites acides soit ajustée à la réaction. La force des sites acides peut être caractérisée par la température à laquelle une molécule sonde telle que l'ammoniac, désorbe du catalyseur. Plus cette température est élevée, plus le site acide est fort. La force moyenne des sites acides peut être contrôlée de différentes manières, par exemple par un traitement thermique à une température suffisamment élevée, ou par un empoisonnement sélectif, par exemple par une base (tel qu'un alcalin, alcalino terreux...) ayant pour effet de neutraliser préférentiellement les sites acides les plus forts.
La couche B peut être obtenue aussi en préparant un slurry avec la matière active acide dans un solvant, puis en déposant ce slurry sur le solide issu de l'étape (a) selon les techniques bien connues de l'homme du métier.
Il peut être avantageux de contrôler la distribution granulométrique des particules de solide acide, et ainsi de contrôler la porosité de la couche B. La porosité de la couche B peut être ajustée selon plusieurs méthodes bien connues de l'homme de l'art : par exemple l'ajout d'agents porogènes (tels que la cellulose, l'amidon, des tensio-actifs, du nitrate d'ammonium...) permet de générer une porosité contrôlée dans la couche B. Une autre méthode qui peut être utilisée en combinaison avec la précédente est de contrôler la distribution granulométrique des particules. En effet, si les particules ont une taille moyenne élevée, les vides créés entre ces particules ont eux aussi une taille moyenne
élevée. Il est ainsi possible de contrôler la porosité de la couche B. En effet, il est essentiel que la couche B, ayant pour rôle d'effectuer la réaction de déshydratation du glycérol en acroléine, ne laisse pas diffuser de glycérol jusque la couche A. Ceci est possible notamment en diminuant la taille et la distribution des particules constituant la phase acide, selon les techniques de l'art.
Le catalyseur membranaire selon l'invention ou obtenu selon le procédé de l'invention est avantageusement utilisé dans un procédé de fabrication d'acide acrylique à partir de glycérol, en phase gaz, et en présence d'oxygène moléculaire.
L'oxygène moléculaire peut être présent sous forme d'air ou sous forme d'un mélange de gaz contenant de l'oxygène moléculaire. La quantité d'oxygène est choisie de façon à être en dehors du domaine d'inflammabilité en tout point de l'installation. La teneur en oxygène dans le procédé selon l'invention sera en général choisie de façon à ne pas dépasser 20% par rapport au mélange de gaz en entrée de réaction (mélange glycérol/hhO/oxygène/gaz inertes) et sera au minimum de 1 %. On entend par gaz inerte un gaz qui ne participe pas aux réactions, l'eau sous forme de vapeur ayant un rôle à part, notamment en tant que produit des réactions d'oxydation. Le glycérol est disponible sous forme concentrée, mais aussi sous forme de solutions aqueuses plus économiques. Avantageusement, on utilise une solution aqueuse de glycérol de concentration comprise entre 10% et 100%, de préférence entre 10% et 70% en poids dans le réacteur, plus particulièrement entre 20% et 50%. La concentration ne doit pas être trop élevée afin d'éviter des réactions parasites comme la formation d'éthers de glycérol ou des réactions entre l'acroléine ou l'acide acrylique produits et le glycérol. Par ailleurs, la solution de glycérol ne doit pas être trop diluée en raison du coût énergétique induit par l'évaporation de la solution aqueuse de glycérol. Dans tous les cas, la concentration de la solution de glycérol peut être ajustée en recyclant l'eau produite par la réaction. Afin de réduire les frais de transport et de stockage du glycérol, le réacteur peut être alimenté avec une solution concentrée de 40 à 100% en poids de glycérol, une dilution pouvant être
effectuée dans le réacteur par un recyclage d'une partie de la vapeur d'eau produite par la réaction et de l'eau de dilution. De même, la récupération de la chaleur en sortie de réacteur peut aussi permettre de vaporiser la solution de glycérol alimentant le réacteur. Le glycérol issu de la méthanolyse d'huiles végétales en milieu basique peut contenir certaines impuretés telles que chlorure ou sulfate de sodium, matières organiques non glycérineuses, et du méthanol. La présence de sels de sodium est en particulier préjudiciable pour la réaction catalytique de déshydratation car ces sels sont capables d'empoisonner les sites acides du catalyseur. Un traitement préalable du glycérol par échange ionique par exemple peut être envisagé.
On utilise de préférence une température comprise entre 2500C et 3500C et une pression comprise entre 1 et 5 bars.
On peut mettre en œuvre le procédé selon l'invention selon différentes technologies, telles que lit fixe, lit fluidisé ou lit fluidisé circulant, ou dans un réacteur de type échangeur à plaques.
Comparativement au procédé conventionnel de préparation d'acide acrylique par oxydation sélective de propylène, l'acide acrylique produit selon le procédé de l'invention peut contenir des impuretés de nature différente ou en quantité différente. Selon l'utilisation envisagée, il pourra être envisagé de purifier l'acide acrylique selon les techniques connues de l'homme du métier.
L'acide acrylique est notamment utilisé pour produire divers dérivés acryliques, en particulier des acides polyacryliques (ou sous forme de sels) comme polymères hydrosolubles ou superabsorbants.
EXEMPLES
Les exemples suivants illustrent la présente invention sans toutefois en limiter la portée.
PREPARATION DES CATALYSEURS
Exemple 1 : Catalyseur A - Préparation par enrobage d'une bille de solide inerte.
L'enrobeur est mis en rotation grâce à un moteur électrique et est chauffé par une flamme de propane.
On prépare les matières premières suivantes :
- Support NORTON SA5218 en billes de 5 mm (36 kg) - Solution A : eau déminéralisée froide (70 litres) ; paratungstate d'ammonium (1 ,7 kg) ; métavanadate d'ammonium (2,81 kg) ; heptamolybdate d'ammonium (11 ,59 kg).
- Solution B : eau déminéralisée froide (15 litres) ; nitrate de strontium (0,59 kg) ; nitrate de cuivre (2,81 kg). La solution A est préparée dans l'enrobeur en introduisant d'abord l'eau froide puis en mettant en rotation celui-ci. La vitesse de l'enrobeur est contrôlée pour éviter tout débordement. On introduit ensuite successivement les sels de tungstène, vanadium et molybdène. On règle alors le débit de propane à 2500 l/h et on met l'enrobeur en chauffe. Pendant ce temps, on prépare la solution B, en introduisant les sels dans la cuve prévue, puis en ajoutant l'eau. On chauffe la cuve sous agitation pour faciliter la dissolution des sels. Le débit de la solution de la cuve doit être régulier et de 30 l/h (la cuve doit se vider en 30 minutes). Une pompe doseuse est utilisée pour s'assurer d'avoir un débit constant pendant la phase de précipitation. Lorsque la solution A arrive à ébullition (température stable au voisinage de 100 0C), on diminue le débit de propane à 2000 l/h. On ajoute 10 litres d'eau déminéralisée froide dès que la solution est à 100 0C en évitant un débordement de l'enrobeur. Il faut environ 1 heure pour obtenir une solution limpide de couleur orangée. Quand on a obtenu une solution A limpide, on commence la précipitation en versant la solution B dans la solution A à l'aide d'une canne, à un débit de 30 l/h (en 30 minutes). La solution B est ajoutée à l'aide d'une pompe doseuse. On règle alors le débit de propane à 1500 l/h. Le précipité se forme immédiatement et la solution change de couleur. A la fin de la précipitation (soit 2 heures après le début de la préparation), on s'assure qu'il y a assez de place dans l'enrobeur et on ajoute rapidement tout le support. On diminue ensuite le débit de propane à 1000 l/h. L'ajoute de support
provoque un léger refroidissement de la solution. Quelques minutes plus tard la solution est à nouveau à ébullition. On maintient la solution à ébullition et on laisse l'eau s'évaporer. Cette étape prend environ 1 h30. A la fin de l'enrobage, on remonte progressivement la température de l'enrobeur, jusqu'à obtenir des billes bien sèches. On ne dépasse pas 108 0C de température des billes. On coupe alors la chauffe de l'enrobeur avant que cette température ne soit atteinte.
Le taux d'humidité des billes est alors suivi avec l'aide d'un dessiccateur à infrarouges LJ16 de Mettler. On prélève un échantillon d'environ 10 g de billes et on le place dans le dessiccateur. Celui-ci est programmé à 160 0C, réglage de la durée sur 5 minutes, affichage en mode perte de masse (% Poids). On arrête l'enrobage lorsque la perte de masse s'établit entre 2,0 et 2,5 % poids, (soit Vz heure après l'arrêt du chauffage environ). On récupère alors 54 kg de précurseur sec. Des fines sont parfois obtenues au déchargement de l'enrobeur, et dans le cas présent 0,734 kg.
La calcination s'effectue en four briqueté dans des barquettes en aluminium munies d'un couvercle. On prépare 6 plateaux de 6 barquettes et on verse 6 fois environ 2 kg de précurseur sec dans chaque plateau, et on égalise la hauteur. Le précurseur hormis 1 ,5 kg prélevés pour échantillonnage est ainsi calciné. On place les couvercles sur chaque barquette.
On introduit les plateaux dans le four (qui est déjà à 400 0C), la température maximale atteinte pendant la calcination est de 401 0C, la durée de séjour dans le four est de 4 heures. Au bout de 4 heures, on retire les plateaux du four et on les laisse alors refroidir. On a ainsi obtenu 48,52 kg après criblage de catalyseur A de couleur gris-noir.
Le taux de matière active fixée sur le support, déterminé par décapage chimique est de 27,9 % poids. La densité de remplissage tassée est mesurée sur 500 ml de catalyseur et la valeur obtenue est de 1 ,37 kg/litre. Le diamètre moyen des grains est de 5,07 mm (moyenne sur 100 grains). Le volume poreux mesuré par porosimétrie au mercure est de 0,168 ml/g.
Exemple 2 : Catalyseur B - préparation par enrobage d'une poudre calcinée.
La préparation de la poudre calcinée pour solide analogue est décrite dans le brevet US 6,310,240.
Le précurseur est préparé à partir des solutions A et B suivantes :
- Solution A : eau déminéralisée froide (70 litres) ; paratungstate d'ammonium (3,4 kg) ; métavanadate d'ammonium (2,81 kg) ; heptamolybdate d'ammonium (11 ,59 kg).
- Solution B : eau déminéralisée froide (15 litres) ; nitrate de strontium (0,59 kg) ; nitrate de cuivre (2,81 kg).
Quand on a obtenu une solution A limpide, on commence la précipitation en versant la solution B dans la solution A à l'aide d'une canne, à un débit de 30 l/h. A la fin de la précipitation (soit 2 heures après le début de la préparation), on évapore l'eau et on obtient un précurseur sec qui est alors précalciné sous air à une température de 225 0C. On prépare ensuite une solution d'acide polysilicique : 615 g de silicate de sodium à 28,48 % pds de Na2SiO3 sont ajoutés à 2885 g d'eau désionisée pour atteindre une solution à 5 % de Si. Cette solution est agitée pendant 10 minutes environ à 1200 tr/min. De la résine échangeuse d'ions HCR-W2H Dowex est ajoutée jusqu'à ce que le pH de la solution soit compris entre 2,5 et 3. La suspension est filtrée sur Bϋchner muni de papier filtre pendant 10 minutes. Le filtrat (3328 g) récupéré est de couleur brun orangé. 1302 g d'eau désionisée sont rajoutés au filtrat de manière à obtenir une solution contenant 3,6 % d'acide polysilicique. Environ 40 ml d'une solution d'acide sulfurique à 6,9 % sont ajoutés à la solution précédente de manière à descendre le pH en dessous de 2,5. La solution ainsi préparée est conservée à froid. Le solide précalciné ci-dessus est micronisé de manière à obtenir une poudre de moins de 10 microns et dont le diamètre moyen des particules est de 1 à 1 ,8 microns. Une suspension à 34,5 % pds de solide est préparée. Le solide contient 60 % de catalyseur, 30 % de silice colloïdale et 10 % de silice ex-acide polysilicique. On ajoute à la solution de silice colloïdale de Nalco (50 % Nalco 1060), dont le pH initial est de 8,25, de la résine jusqu'à ce que le pH de la solution soit inférieur à 3. On maintient une agitation de 400 tr/min, le pH final est de 2,0. La
suspension est filtrée sur Bϋchner muni de papier filtre. Dans un flacon maintenu dans la glace, on ajoute 200 g de la solution ainsi filtrée, 200 g de solide précalciné et 557 g de la solution d'acide polysilicique à 5 % et on mélange la suspension à 800 tr/min pendant 15 minutes. L'opération de séchage de cette suspension est effectuée dans un atomiseur Bowen en mode fontaine avec les paramètres suivants : Température de l'air entrant : 370 0C ; Pression de service de l'air dans la buse : environ 0,5 bars ; Débit d'alimentation de la suspension (maintenue à 5-10 0C et à un pH inférieur à 4,0) : compris entre 200 et 250 g/min ; Pression d'entrée de l'air : 102 mm d'eau.
Pendant l'opération d'atomisation la température de l'air à la sortie descend à 170 0C. Le solide obtenu se présente sous la forme de particules sphériques, de densité comprise entre 1 ,0 et 1 ,1 g/ml, de diamètre moyen de 70 microns. On collecte par tamisage la fraction de granulométrie comprise entre 45 et 150 microns.
La calcination est effectuée à 400 0C pendant 4 heures, en four briqueté et la poudre obtenue est saupoudrée sur un lit de billes de support inerte NORTON pour obtenir un rapport de 500 g de poudre pour 2kg de support NORTON. A l'issue de la calcination, on récupère la poudre par tamisage. Le catalyseur B est mis en forme par enrobage de la poudre calcinée ci-dessus sur des billes de support NORTON SA5218, en utilisant le glycérol comme liant, de manière à obtenir un dépôt de 25 % pds. 250 g de poudre calcinée sont mélangés avec 750 g de support de 5 mm de diamètre, dans un enrobeur. On ajoute à l'aide d'un vaporisateur une solution de glycérol à 80 % pds, jusqu'à ce que la poudre adhère bien aux billes de support. Les billes sont alors traitées thermiquement à 170 0C afin de conférer une tenue mécanique aux billes de catalyseur.
Exemple 3 : Catalyseur C selon l'invention Sur le catalyseur A obtenu dans l'exemple 1 , on enrobe une couche de zircone tungstée de Daiichi Z1044 lot B18046, contenant 8,89 % pds de WO3, et de granulométrie moyenne de 16,7 microns.
Sur 100 g de catalyseur A (contenant 27,9 g de matière active), on dépose ainsi 12,35 g de zircone tungstée en utilisant une solution de glycérol à 80 % pds comme liant. Les billes sont ensuite traitées thermiquement pour assurer une bonne tenue mécanique.
Exemple 4 : Catalyseur D selon l'invention
Dans cet exemple on utilise une zircone tungstée de Daiichi, sous forme de pastilles lot G18020, contenant 10,18 % pds de WO3. Ce solide est tout d'abord broyé de manière à obtenir une poudre de granulométrie contrôlée. Par tamisage on sélectionne la fraction allant jusque 250 microns. Elle est enrobée sur le catalyseur A dans les mêmes rapports massiques que dans l'exemple 3.
Exemple 5 : Catalyseur E - comparatif
Sur des billes de support Norton SA5218, la zircone tungstée de Daiichi Z1044 lot B18046, contenant 8,89 % pds de WO3, et de granulométrie moyenne de 16,7 microns est tout d'abord enrobée. Sur 73 g de support, on dépose ainsi 12,35 g de zircone tungstée en utilisant une solution de glycérol à 80 % pds comme liant. Les billes sont ensuite traitées thermiquement pour assurer une bonne tenue mécanique. Ensuite le catalyseur B (27 g) obtenu dans l'exemple 2 est enrobé sur ces billes en utilisant 80 g de poudre de catalyseur B.
Exemple 6 : Catalyseur F selon l'invention
On reproduit l'exemple 3 mais avec 20,1 g de zircone tungstée enrobés sur le catalyseur A.
Exemple 7 : Catalyseur G selon l'invention
On reproduit l'exemple 4 mais avec 35 g de zircone tungstée enrobés sur le catalyseur A.
TESTS CATALYTIQUES
Exemples 8 à 15 : Synthèse d'acide acrylique à partir de glycérol.
On utilise un réacteur tubulaire de 25 mm de diamètre. Ce réacteur tubulaire est placé dans un bain de sels fondus à une température de 280 0C.
Dans le réacteur, on introduit 75 ml de catalyseur à tester.
Une solution aqueuse de glycérol contenant 26 % pds de glycérol est alors vaporisée, en présence d'un gaz contenant de l'oxygène de façon à obtenir la composition gazeuse molaire suivante : glycérol 4,5%, vapeur d'eau 65 %, O2
6,5 %, N2 24 %. Ce mélange gazeux est envoyé dans le réacteur tubulaire de façon à obtenir un temps de contact de 2,9 s. Les effluents sont alors collectés en sortie de réacteur, et condensés dans l'eau pour doser l'acide acrylique produit.
Les résultats obtenus figurent dans le tableau ci-après, l'exemple 8 a été réalisé avec le catalyseur commercial ACS4S produit par la société Nippon Shokubai.
Ces exemples illustrent l'importance de l'ordre de dépôt des couches acide (zircone tungstée) et oxydante (oxyde mixte) et l'effet bénéfique de la superposition des 2 couches qui permet d'obtenir de bons rendements avec un catalyseur unique.
Claims
1. Catalyseur membranaire pour la synthèse d'acide acrylique à partir de glycérol, caractérisé en ce qu'il est constitué d'une première couche A constituée d'une phase capable de convertir sélectivement l'acroléine en acide acrylique comprenant au moins un élément choisi dans la liste molybdène, vanadium, tungstène, rhénium, chrome, manganèse, fer, cobalt, nickel, cuivre, zinc, étain, tellure, antimoine, bismuth, platine, palladium, ruthénium, rhodium, présent sous la forme métallique ou sous forme d'oxyde, de sulfate ou de phosphate, et d'une seconde couche B formée sur ladite première couche A, constituée d'une phase acide ayant une acidité de Hammett H0 inférieure à +2, capable d'effectuer sélectivement la réaction de déshydratation du glycérol en acroléine, les couches A et B étant constituées de phases différentes.
2. Catalyseur selon la revendication 1 , caractérisé en ce que la première couche A est formée sur un substrat inerte tel que alumine, silice, silico- alumine, carbure de silicium, oxyde de titane, stéatite.
3. Catalyseur selon la revendication 1 ou 2, caractérisé en ce que la première couche A est constituée d'une phase solide de type oxyde mixte de métaux répondant à la composition (I) :
Mθi2 Va X1b X2c X3d X4e Ox (I) dans laquelle : Mo est le molybdène ; V est le vanadium ; O est l'oxygène ;
X1 est au moins un élément choisi parmi le tungstène, le titane, le tantale et le niobium ;
X2 est au moins un élément choisi parmi le cuivre, l'antimoine, le tellure et le bismuth ; X3 est au moins un élément choisi parmi les métaux alcalino-terreux ;
X4 est au moins un élément choisi parmi les métaux alcalins ; et 0<a<10, de préférence 3<a<6 ; 0<b<4, de préférence 0,5<b<3 ; 0<c<5, de préférence 0<c<4 ; 0<d<2 ; 0<e<2 ; et x est la quantité d'oxygène lié aux autres éléments et dépend de leurs états d'oxydation.
4. Catalyseur selon l'une des revendications 1 à 3, caractérisé en ce que ladite seconde couche est constituée d'une phase acide ayant une acidité de Hammett H0 comprise entre -9 et -18, de préférence entre -10 et -16.

Catalyseur selon l'une des revendications 1 à 4, caractérisé en ce que ladite seconde couche est constituée d'une phase acide choisie parmi des matériaux siliceux naturels ou de synthèse ou les zéolithes acides ; des supports minéraux, tels que des oxydes, recouverts par des acides inorganiques, mono, di, tri ou polyacides ; des oxydes ou oxydes mixtes ou encore des hétéropolyacides.

Catalyseur selon l'une des revendications 1 à 5, caractérisé en ce que ladite seconde couche est constituée d'une phase acide choisie parmi les zéolithes, les composites à base d'acide sulfonique de polymères fluorés, les alumines chlorées, les acides et sels d'acides phosphotungstiques et/ou silicotungstiques, et différents solides de type oxydes métalliques tels que oxyde de tantale Ta2θs, oxyde de niobium Nb2θô, alumine AI2O3, oxyde de titane Tiθ2, zircone Zrθ2, oxyde d'étain Snθ2, silice Siθ2 ou silico-aluminate Siθ2-Al2θ3, imprégnés de fonctions acides telles que borate BO3, sulfate SO4, tungstate WO3, phosphate
PO4, silicate Siθ2, ou molybdate MOO3.
7. Catalyseur selon l'une des revendications 1 à 6, caractérisé en ce que ladite seconde couche est une zircone sulfatée, une zircone phosphatée, une zircone tungstée, une zircone silicée, un oxyde de titane ou d'étain sulfaté ou tungsté.
8. Procédé de préparation d'un catalyseur membranaire pour la synthèse d'acide acrylique à partir de glycérol, caractérisé en ce qu'il comprend les étapes suivantes : a. former une première couche A sur un substrat inerte à partir d'une phase capable de convertir sélectivement l'acroléine en acide acrylique, comprenant au moins un élément choisi dans la liste molybdène, vanadium, tungstène, rhénium, chrome, manganèse, fer, cobalt, nickel, cuivre, zinc, étain, tellure, antimoine, bismuth, platine, palladium, ruthénium, rhodium, présent sous la forme métallique ou sous forme d'oxyde, de sulfate ou de phosphate, ladite première couche étant formée par enrobage en suspension ou en poudre, ou par imprégnation du substrat, b. former une seconde couche B sur ladite première couche à partir d'une phase acide ayant une acidité de Hammett Ho inférieure à +2, capable d'effectuer la réaction de déshydratation du glycérol en acroléine.
9. Procédé selon la revendication 8, caractérisé en ce que l'étape (b) est réalisée par enrobage en poudre à partir d'une phase acide solide traitée préalablement par voie thermique.
10. Procédé de fabrication d'acide acrylique à partir de glycérol, en phase gaz et en présence d'oxygène moléculaire, caractérisé en ce que l'on utilise un catalyseur membranaire défini selon l'une des revendications 1 à 7.
11. Procédé selon la revendication 10, caractérisé en ce que l'on utilise une solution aqueuse de glycérol de concentration comprise entre 10% et
100% en poids dans le réacteur.
12. Procédé selon la revendication 10 ou 11 , caractérisé en ce que le réacteur est alimenté avec des solutions concentrées de 40 à 100% en poids de glycérol, une dilution de la solution de glycérol pouvant être effectuée dans le réacteur par un recyclage d'une partie de la vapeur d'eau produite par la réaction et de l'eau de dilution.
