Abstract

A process is disclosed of placing a thin walled inserts in or around a core, casting a part about the core, and removing the core from the cast part while leaving the insert in the part to form one or more surface features of the cast part. In the case of melt away cores used in metal melt-away semi-solid forming processes, metal inserts are placed within a die during the formation of the core. The core with inserts is then placed into a second die. Shot is added to the die and, after the shot cools and solidifies to form a casting, the core is removed from the casting mechanically or otherwise while the inserts remain bonded to the casting. The process increases the precision and durability of appendages and intricate internal features of the casting as compared to previous melt-away processes.
