Abstract
A building material made from waste materials comprises: a) between 30% to 90% solid waste materials, b) between 10% to 60% filling agent, c) up to 30% adhesive agent, d) up to about 30% coupling agent, e) a catalyst. The solid waste include domestic waste, industrial waste, construction industry waste and mining industry wastes including ash, slag, scoria, cinder and tailings powder, or mixtures thereof. Fillers include river and sea sand, sawdust, sugarcane waste, non-toxic mine tailings, and mixtures thereof. The coupling agent may be an acrylic acid or ester with an inorganic salt such as sodium silicate, sodium polyphosphate, magnesium chloride and/or sodium chloride. Its coupling reaction is enhanced by a catalyst such as styrene, benzoperoxide, benyl monomer or ketone peroxide. The adhesive agent, which holds the mixture together while coupling takes place, may be at least one of polyvinyl alcohol, bone glue, albumin, colophony or methyl cellulose.
Claims
1. A building material made from waste materials comprising: a) between about 30% to 90% solid waste material, b) between about 10% to 60% filling agent, c) up to about 30% adhesive agent, d) up to about 30% coupling agent, and e) a catalyst.
2. A building material as claimed in claim 1, wherein the solid waste material is selected from dorpestic waste, industry waste, construction waste, waste discharged by the mining industry including ash, slag, scoria, cinder and tailing powder, or mixtures thereof.
3. A building material as claimed in claim 1, wherein the filling agent is selected from sand including river sand and sea sand, sawdust, sugarcane waste, non-toxic mine tailings or mixtures thereof.
4. A building material as claimed in claim 1 , wherein the coupling agent is a mixture of a member of the acrylic acid series and one or more other inorganic salts.
5. A building material as claimed in claim 5 wherein the member of the acrylic acid series is acrylic acid or acrylic ester.
6. A building material as claimed in claim 4 wherein the one or more inorganic salts are selected from the group comprising sodium silicate, sodium polyphosphate, magnesium chloride, sodium chloride, or mixtures thereof.
7. A building material as claimed in claim 1, wherein the adhesive agent is selected from polyvinyl alcohol, bone glue, albumin, colophony or methyl cellulose, or mixtures thereof.
8. A building material as claimed in claim 1 wherein between about 1% to 10% of catalyst is used.
9. A building material as claimed in claim 1 wherein the catalyst is selected from styrene, a member of the peroxide series including benzoperoxide, benzyl monomer and ketone peroxide, or mixtures thereof.
10. A building material according to claim 1, further comprising between about 0% to 20% of a strengthening agent.
11. A building material as claimed in claim 10, wherein the strengthening agent is selected from carbon sand, quartz sand, calcium carbonate or French chalk.
12. A building material as claimed in claim 1 , further comprising between about 0% to 20% of an elasticiser.
13. A building material as claimed in claim 12, wherein the elasticiser is polypropylene fibre or fibreglass fibre or fibreglass mesh or other natural fibres such as hemp and jute.
14. A building material as claimed in claim 1, optionally comprising a deodorising agent, a pigment and/or a UV absorption agent.
15. A building material as claimed in claim 1 , wherein the building material is a brick, tile or wall material.
16. A building material as claimed in claim 1 , comprising between about 5% to 30% adhesive agent.
17. A building material as claimed in claim 1 , comprising between about 5% to 30% coupling agent.
18. A method for manufacturing building materials made from waste materials comprising the steps of: combining about 30% to 90% solid waste material, about 0% to 60% filling agent, about 5% to 30% adhesive agent, about 5% to 30% coupling agent, catalyst and water, and mixing to form a composition, shaping the composition, and allowing the composition to set to form the final product.
19. A method as claimed in claim 18, wherein the waste materials are less than about 1.5 mm in size.
20. A method as claimed in claim 18, wherein the waste materials have been sorted on a vibrating sieve and particles of greater than 1.5 mm are reduced to ≤ about 1.5 mm by crushing or grinding.
21. A method as claimed in claim 18, wherein a deodorising agent is applied to the waste materials prior to adding any further components.
22. A method as claimed in claim 18, wherein the composition is shaped by extrusion and/or pressing into a mould.
23. A method as claimed in claim 18, wherein the composition is shaped by vibration in a mould.
24. A method as claimed in claim 22 or 23 wherein a demoulding agent is applied to the mould to facilitate removal.
25. A method according to claim 24 wherein the demoulding agent is selected from paraffin wax, white oil and glycerol.
26. A method for manufacturing building materials, including the steps of: i) providing waste materials,
ii) mixing together about 0% to 60% of a filling agent, about 0% to 20% of a strengthening agent, about 0% to 20% of an elasticiser and a catalyst, and adding to said waste materials in a grinding mixer,
HI) mixing about 5% to 30% of coupling agent, about 5% to 30% of an adhesive agent and optionally a catalyst with water to form a slurry and adding to said grinding mixer, iv) adding pigment to said grinding mixer, v) mixing to form a composition, vi) shaping the composition, vii) allowing the composition to set to form the final product.
27. A method as claimed in claim 26, wherein the waste materials are less than about 1.5 mm in size.
28. A method as claimed in claim 26, wherein the waste materials have been sorted on a vibrating sieve and particles of greater than 1.5 mm are reduced to ≤ about 1.5 mm by crushing or grinding.
29. A method as claimed in claim 26, wherein a deodorising agent is applied to the waste materials prior to adding any further components.
30. A method as claimed in claim 26, wherein the composition is shaped by extrusion and/or pressing into a mould.
31. A method as claimed in claim 26, wherein the composition is shaped by vibration in a mould.
32. A method as claimed in claim 30 or 31 wherein a demoulding agent is applied to the mould to facilitate removal.
33. A method according to claim 32 wherein the demoulding agent is selected from paraffin wax, white oil and glycerol.
