Abstract
복합 코팅을 형성하는 방법 및 이에 의해 형성된 복합 코팅. 기판의 표면 상에 금속-매트릭스 복합 코팅을 형성하는 방법이 제공된다. 기판은 알루미늄 합금이다. 금속-매트릭스 복합 코팅은 알루미늄, 실리콘 및 흑연을 포함하는 충전재를 사용하여 레이저 증착을 통해 기판 상에 형성된다. 금속-매트릭스 복합 코팅을 형성하는 입자는 충전재로부터 현장에서 형성된다. 입자의 현장 형성과 함께 레이저 증착 공정에 의해 얻어진 금속-매트릭스 복합 코팅이 또한 제공된다.
Description
본 발명은 금속-매트릭스 복합 코팅 알루미늄 기판(metal-matrix composites coating aluminum substrate)의 형성을 위한 방법에 관한 것이다. 보다 구체적으로, 본 발명은 레이저 증착을 사용하여 복합 코팅의 현장(in-situ) 형성에 의해 알루미늄 합금 기판 상에 금속-매트릭스 복합재를 형성하는 방법에 관한 것이다.
알루미늄 합금은 높은 강도 대 중량비, 우수한 가소성 및 연성뿐만 아니라 우수한 내식성과 같은 탁월한 특성을 가지고 있다. 이러한 합금은 광범위한 응용분야, 예를 들어 자동차, 항공우주 및 고속 전철 분야에서 찾을 수 있다.
그러나, 내구성이 강한 환경(heavy-duty environment)에서 알루미늄 합금의 사용은 그것의 낮은 경도 및 불량한 내마모성으로 인해 제한적이다. 예를 들어, 엔진 부품과 같은 마모 및/또는 열 효과로 인해 스트레스를 받는 시스템에 알루미늄 합금을 적용하는 것은 기능성 표면의 추가적인 개질을 필요로 한다. 따라서, 다른 이유들 중에서도 내-마모성의 향상을 위한 첨단 소재 및 처리 기술의 개발이 요구되고 있다.
내마모성을 향상시키기 위해 알루미늄 합금에 다양한 표면 공학 기술이 적용되었다. 예를 들어, 열 스프레이 코팅은 실린더 보어의 표면의 내마모성을 향상시키기 위해 엔진 실린더 보어를 코팅하는데 광범위하게 사용되었다. 그러나, 열 스프레이 코팅은 기판과의 불량한 기계적 접착력과 광범위한 다공성으로 인해 쉽게 벗겨진다.
반면에, 레이저 표면 증착(합금 또는 클래딩)(이하 증착이라고 함)은 열 스프레이 공정에 비해 많은 장점을 가진다. 실제로, 레이저 증착은 기판에 금속적으로 결합하고, 스트레스가 적고 변형(distortion)이 적으며, 정제된(refined) 미세구조를 갖는 두껍고 조밀한 코팅을 제공한다.
더욱이, 미립자 강화 알루미늄 금속 매트릭스 복합재(particulate reinforced aluminum metal matrix composites: Al-MMC)는 알루미늄 합금의 강도 및 경도를 상당히 향상시켜 내마모성을 높일 수 있음이 입증되었다. 전형적인 예는 미립자 실리콘 카바이드(SiC)로 강화된 알루미늄 매트릭스 복합재이며, 이는 지난 20년 동안 광범위하게 연구되어 현재 항공우주, 자동차 및 전자 산업에 널리 적용되고 있다. Al-MMC는 경량, 고비례 계수(high specific modulus) 및 탁월한 내마모성과 같은 탁월한 특성을 나타내었다.
또한, 알루미늄 합금이 오일과 그리스가 사용될 수 없는 고온 환경에서 사용되는 경우, 윤활 문제가 발생하였다. 이러한 문제를 해결하기 위해, 고체 윤활제로서 흑연을 Al 합금 또는 Al/SiC 벌크 MMC에 첨가하여 넓은 온도 범위 내에서 탁월한 자기-윤활(self-lubrication) 특성을 갖는 고급 하이브리드 Al-MMC를 형성하였다. 자기-윤활성 MMC-재료는 주기적으로 윤활제를 도포해야 할 필요가 있는 기존의 재료에 비해 많은 개선사항을 제공한다.
위의 재료의 주요 단점 중 일부는 기존의 단일 합금과 비교할 때 높은 비용과 복잡한 생산 방법이다.
일반적으로, SiC 미립자 강화 알루미늄 매트릭스 복합재는 용융 교반, 침투 및 유변학적 주조 기법과 같은 여러 현장외(ex-situ) 방법을 사용하여 제조될 수 있다. 미립자 금속 매트릭스 복합재의 제조 공정 중, 용융 교반 방법은 저비용, 단순성 및 높은 생산 속도로 인해 가장 빈번하게 사용된다. 이 방법에서, 예열된 SiC 입자는 용융된 알루미늄에 주입되며, 임펠러의 고속 회전은 용융 혼합을 위한 원동력이다. 그러나, 용융물에 대한 낮은 습윤성으로 인해 금속 용융물에 보강 입자를 균일하게 분산시키는 것은 극히 어렵다. 더욱이, 매트릭스와 보강재 사이의 계면에서의 다공성 및 편석(segregation)으로 인해, 계면 결합이 저하될 수 있다.
현재, SiC/Al 복합 코팅을 제조하기 위한 공지된 공정은 레이저 증착을 포함한다. 벌크 SiC/Al MMC 복합재를 생산하기 위한 공지된 공정은 분말 금속 야금(lurgy) 또는 액체 주조 또는 가스 압력 침투 방법을 포함한다. 불행하게도, 생성된 물질에는 몇 가지 단점이 있다. SiC 입자와 알루미늄 매트릭스 간의 계면 반응은 피할 수 없으므로, 레이저 증착 동안 부드럽고 부서지기 쉬운 Al4C3 상이 형성된다. 이는 복합재의 기계적 특성에 해롭다. 또한, Al4C3은 습한 환경에서 빠른 에칭을 거쳐 비정질 Al-O 화합물을 생성하며, 수화 중 부피 증가로 인해 알루미늄 매트릭스에 상당한 변형을 수반한다. 균열은 일반적으로 Al4C3과 매트릭스 사이뿐만 아니라 Al4C3 내부에서도 이의 취성(brittleness)과 높은 응력으로 인해 형성된다. 보강재와 매트릭스 사이의 불량한 습윤성은 공지된 현장외 처리 방법의 또 다른 주요 문제로, 코팅에 다공성이 형성된다.
위의 관점에서, 보강재가 더 안정적인 MMC의 합성을 위한 개선된 처리 기법이 필요하다. 바람직하게는, 이러한 처리 기법은 또한 강한 계면 결합 및 보다 균일한 매트릭스를 제공하면서 열화를 감소시킨다.
본 발명은 기판 상에 금속-매트릭스 복합 코팅을 형성하는 방법을 제공한다.
첫 번째 양태에서, 본 발명은 기판의 표면 상에 금속-매트릭스 복합 코팅을 형성하기 위한 방법을 제공하며, 해당 방법은 다음을 포함한다:
고-에너지 전력원으로 상기 기판의 상기 표면의 제1 부분을 용융시켜 용융 구역에 용융 풀(melt pool)을 형성하는 단계;
용융 구역에 충전재를 공급하는 단계로서, 상기 충전재는 알루미늄 분말, 실리콘 분말 및 흑연 분말을 포함하는, 충전재를 공급하는 단계;
용융 구역 및 충전재를 고-에너지 전력원에 적용하여 현장 반응을 가능하게 하고, 상기 기판의 상기 표면의 상기 제1 부분 상에 고체 증착물을 형성하는 단계; 및
상기 기판의 상기 표면의 다수의 인접한 부분 상에서 a) 내지 c) 단계를 반복하여 고체 증착물의 연속 층을 제공함으로써 금속-매트릭스 복합 코팅을 형성하는 단계.
두 번째 양태에서, 본 발명은 표면 상에 금속-매트릭스 복합 코팅을 제공하되, 금속-매트릭스 복합 코팅은 다음에 의해 형성된다:
고-에너지 전력원으로 상기 기판의 상기 표면의 제1 부분을 용융시켜 용융 구역에 용융 풀을 형성하는 단계;
용융 구역에 충전재를 공급하는 단계로서, 상기 충전재는 알루미늄 분말, 실리콘 분말 및 흑연 분말을 포함하는, 충전재를 공급하는 단계;

기존의 현장외 공정의 문제를 극복하기 위하여, MMC를 합성하기 위한 다수의 현장 처리 기법이 개발되었다. 이러한 기법에서, 보강재는 재료 시스템에 포함된 요소 간의 화학 반응에 의해 매트릭스에서 합성된다. 현장외 방법에 의해 생산된 알루미늄 매트릭스 복합재와 비교하여, 현장 기법에 의해 생산된 복합재는 다음의 장점을 나타낸다: (a) 현장에서 형성된 보강재는 매트릭스에서 열역학적으로 안정적이므로 상승된 온도 조건하에 열화가 적고; (b) 보강-매트릭스 계면이 깨끗하여 계면 굽힘이 강하며; 그리고 (c) 현장에서 형성된 보강 입자의 크기가 더 미세하고 매트릭스에서의 분포가 더 균일하다.
일 양태에서, 본 발명은 기판의 표면 상에 금속-매트릭스 복합 코팅을 형성하는 방법을 제공한다. 특히, 본 발명은 현장에서 형성된 SiC 및 Al4SiC4 입자에 의해 강화된 자기-윤활성 Al-MMC 코팅을 형성하는 공정 및 이에 의해 생성된 복합 코팅을 제공한다.
본 발명에 사용될 수 있는 기판은 알루미늄 합금, 예를 들어 주조 A356 합금일 수 있음이 분명해야 한다. 기판은 본 발명의 코팅 공정을 거치기 전 준비 단계를 거칠 수 있다. 예를 들어, 기판의 표면은 세정, 솔질, 샌딩되거나, 초음파 처리 또는 임의의 공지된 준비 기법을 받을 수 있다.
충전재는 입자 및 금속-매트릭스의 형태로 현장에서 보강재를 형성하는데 사용된다. 충전재는 분말의 형태일 수 있다. 충전재는 알루미늄(Al) 분말, 실리콘(Si) 분말 및 흑연 분말의 혼합물일 수 있다. 분말 크기는 20㎛ 내지 200㎛, 바람직하게는 30㎛ 내지 50㎛일 수 있다. 혼합된 분말의 조성은 본질적으로 알루미늄(30% 내지 약 65% 몰분율), 실리콘(약 20% 내지 약 50%) 및 흑연(10% 내지 약 30%)으로 구성될 수 있다.
일 실시형태에서, 충전재 분말의 혼합은 믹서를 사용하여 달성된다. 그러나, 혼합을 위한 임의의 공지된 기법 또는 장치가 사용될 수 있다. 일 실시예에서, 분말은 증착 공정 전에 1시간 이상 혼합된다. 일 구현에서, 3시간 이상 동안 분말을 혼합하고 분쇄하는데 볼 밀링 머신이 사용된다. 그런 다음, 혼합된 분말 형태의 충전재는 코팅이 기판에 증착될 때 동축 노즐(co-axial nozzle) 또는 다중 측면 노즐(multi-lateral nozzle)로 공급기에 의해 공급될 수 있다.
다른 실시형태에서, 충전재를 위한 분말의 혼합은 기판 상의 코팅의 증착과 동시에 수행될 수 있다. 분말을 현장에서 혼합하기 위해, 3개의 분말 공급 머신이 사용될 수 있으며, 동축 노즐 또는 다중 측면 노즐은 다중 주입구를 가질 수 있다. 3-주입구 노즐을 사용하는 경우, 주입구 중 적어도 하나는 알루미늄 분말을 공급하는데 사용될 수 있다. 다른 2개의 주입구는 각각 실리콘 분말 및 흑연 분말을 공급하는데 사용될 수 있다. 조성물에서 다양한 충전재 사이의 비는 개별 분말 공급 속도를 조정함으로써 조정될 수 있다.
본 발명의 방법은 기판의 표면의 일부를 고-에너지 전력원에 적용하여 표면의 일부를 얕게 용융시킴으로써 용융 구역을 정의하는 용융 풀을 형성하는 단계를 더 포함한다. 이어서, 충전재는 미리 혼합된 분말로서 또는 위에 언급한 바와 같이 별도의 주입구를 통해 용융 구역으로 공급될 수 있다.
충전재가 용융 구역에 첨가된 후, 충전재가 첨가된 용융 풀은 고-에너지 공급원에 추가로 노출되어 현장 반응을 가능하게 하고 기판의 표면의 일부 상에 고체 증착물을 형성한다. 반응은 SiC 입자 및 Al4SiC4 판 또는 판형의 현장 형성을 수반하며, 이는 표면 상에 고체 증착물을 형성하기 위해 매트릭스에 보강재를 제공한다. 고체 증착물은 복합재의 비드의 형태일 수 있다. 이어서, 공정은 기판 상에 금속-매트릭스 복합 코팅의 연속 층을 형성하는 다수의 인접한 비드를 생성하기 위해 반복될 수 있다. 연속 층을 생성하는 이러한 공정은 금속-매트릭스 복합 코팅의 소정의 두께에 도달하기 위해 여러 층이 적용될 수 있도록 여러 번 반복될 수 있다.
다른 실시형태에서, 기판 상에 코팅을 생성하는 대신, 층별 증착을 통해 처음부터 현장 SiC 및 Al4SiC4 보강재로 구성된 알루미늄 매트릭스 복합재 부품 또는 프로토타입을 생성하기 위해 공정 및 조성물이 이용될 수 있다. 따라서, 다양한 공학 분야에 이용될 수 있는 복합형(complex-shaped), 기능 경사(functionally graded) 또는 특별 주문된(custom-tailored) 부품을 생성하기 위한 기회가 제공될 수 있다.
본 발명의 방법에서 고에너지 전력원은 레이저일 수 있다. 일부 실시형태에서, 레이저 출력은 100W 내지 5000W, 바람직하게는 500W 내지 3000W일 수 있다. 레이저 스폿 크기는 1㎜ 내지 5㎜일 수 있지만, 바람직하게는 2㎜ 내지 3㎜이다. 증착 속도는 2 ㎜/s 내지 15 ㎜/s, 바람직하게는 5 ㎜/s 내지 10 ㎜/s일 수 있다.
다른 실시형태에서, 알루미늄-실리콘-흑연 분말을 이용한 레이저 분말 증착 공정 대신, 현장 SiC 및 Al4SiC4 보강재로 구성된 구성성분 또는 프로토타입은 미리 혼합된 알루미늄-실리콘-흑연 분말을 이용한 분말 베드 융합 3D 프린팅 기술에 의해 생산될 수 있다. 따라서, 분말 크기는 분말 베드 융합 3D 프린팅 공정의 전형적인 범위로 축소될 수 있다.
다른 실시형태에서, 흑연 분말의 일부는 그래핀 또는 탄소 나노튜브로 대체될 수 있다.
다른 실시형태에서, 알루미늄, 실리콘 및 흑연에 더하여, Cu, Mg, Mn, Ni, Ti, Cr, Fe 및 B와 같은 소량의 합금 원소가 더 강한 알루미늄 합금 매트릭스를 형성하기 위해 분말에 첨가될 수 있다.
또 다른 실시형태에서, 알루미늄과 반응하는 열 영향 구역으로의 탄소의 확산으로 인한 Al4C3의 형성을 방지하기 위해, 20 중량%의 최소 실리콘 함량을 갖는 알루미늄-실리콘 혼합 분말(흑연 없이)이 레이저 증착 동안 제1 층에 사용될 수 있다.
본 발명의 방법에 의해 형성된 금속-매트릭스 복합 코팅은 더욱 안정한 보강재 입자를 제공하여, 열화가 적다. 또한, 현장에서 형성된 보강재는 크기가 더 미세하며, 매트릭스 내에서 더욱 균일하게 분포된다. 본 발명의 방법에 의해 형성된 보강재-매트릭스 계면은 강한 계면 결합을 제공한다. 마지막으로, 금속-매트릭스 복합 코팅에 존재하는 흑연은 기판에 자기 윤활 특성을 부여한다.
[실시예]
Al(7%)Si-Mg-Fe의 공칭 조성을 갖는 상용의 A356 주조 합금 판(50㎜×100㎜×4㎜)을 기판으로 사용하였다. 레이저 증착 전에, 기판의 표면을 스테인리스 강모로 솔질하고, 초음파 수조에서 아세톤으로 20분 동안 세정하였다.
혼합 머신을 사용하여 Al-12Si 분말(44㎛ 내지 105㎛, METCO™ 52C-NS), Si 분말(44㎛ 내지 200㎛) 및 흑연 분말(78㎛ 내지 150㎛)의 혼합된 분말을 생성하여 Al(32 중량%)Si(11 중량%)C 조성(AlSi28C21 몰비)의 조성물을 생산하였다. 습기로부터 분말을 보호하기 위해, 혼합된 분말을 60℃에서 오븐에 보관하였다. 3㎾의 연속파 파이버 레이저(IPG YLS-3000)를 사용하여 8 ㎜/s의 속도에서 3㎾의 레이저 출력으로 레이저 증착을 수행하였다. 200㎜ 초점 렌즈로 초점에서 증착하는 동안, 분말을 15㎜의 이격 거리(stand-off distance)를 갖는 동축 노즐(Fraunhofer COAX™ 8)을 통해 용융 풀에 공급하였다. 빔 스팟 크기는 초점에서 3㎜였다. 용융 풀의 산화를 방지하기 위해, 아르곤을 각각 20 ℓ/분 및 2 ℓ/분의 유속으로 차폐 가스와 운반 가스로 사용하였다.
증착 후, 금속 평가 및 특성화를 위해 샘플을 절단하고 연마하였다. 현장에서 형성된 SiC의 부피 백분율은 도 1(a)에서 볼 수 있는 바와 같이 약 25% 내지 35%로 추정되었다. 현장에서 형성된 SiC는 뭉툭하고 길쭉한 SiC의 형태를 보여주었다. 대부분의 현장에서 형성된 SiC 입자의 크기는 1㎛ 내지 6㎛의 범위였고, 일부는 나노미터 범위에 있는 반면 길쭉한 SiC는 길이 10㎛ 내지 45㎛, 폭 2㎛ 내지 5㎛였다. 부분적으로 용해된 흑연 분말 및 재침전된 깃털 모양의 흑연이 도 1(b)에 나타낸 바와 같이 관찰되었다. 또한, 현장에서 형성된 SiC에 더하여, Al4SiC4 상이 또한 현장에서 형성되었다. 가장 중요하게는, 공지된 현장외 Al-MMC 코팅과는 반대로, 본 방법은 도 2(a) 내지 도 2(f)에 나타낸 바와 같이, Al(Si) 매트릭스 및 현장에서 형성된 SiC 입자 사이에 유해한 반응 생성물을 보이지 않는다. 도 2(a) 내지 도 2(f)는 생성된 코팅의 미세구조 이미지이다.
경도 테스트는 코팅의 평균 경도가 비처리 기판인 A 356 T6 기판(HV 99)의 경도의 거의 두배인 HV 180임을 보여주었다. ASTM G99에 따른 핀-온-디스크(Pin-on-disc) 마모 테스트는 코팅이 비처리 기판인 A356 T6보다 약 3.5배 더 나은 것으로 나타났다. 또한, 본 발명의 코팅된 기판의 마찰 계수는 비처리 A356 T6 기판의 경우 0.6과 비교하여 0.5 미만으로 감소되었다.
본 발명을 이해하는 사람은 이제 다음의 청구범위에 정의된 바와 같이 본 발명의 범위 내에 포함되는 것으로 의도된 위의 모든 것의 대안적인 구조 및 실시형태 또는 변형을 구상할 수 있다.
Claims (12)
- 기판의 표면 상에 금속-매트릭스 복합 코팅(metal-matrix composite coating)을 형성하는 방법으로서,
a) 고-에너지 전력원으로 상기 기판의 상기 표면의 제1 부분을 용융시켜 용융 구역에 용융 풀(melt pool)을 형성하는 단계;
b) 용융 구역에 충전재를 공급하는 단계로서, 상기 충전재는 알루미늄 분말, 실리콘 분말 및 흑연 분말을 포함하는, 상기 충전재를 공급하는 단계;
c) 용융 구역 및 충전재를 고-에너지 전력원에 적용하여 현장 반응을 가능하게 하고, 상기 기판의 상기 표면의 상기 제1 부분 상에 고체 증착물을 형성하는 단계; 및
d) 상기 기판의 상기 표면의 다수의 인접한 부분에서 a) 내지 c) 단계를 반복하여 고체 증착물의 연속 층을 제공함으로써 금속-매트릭스 복합 코팅을 제공하는 단계를 포함하는, 금속-매트릭스 복합 코팅을 형성하는 방법. - 제1항에 있어서, 상기 기판은 알루미늄 합금인, 금속-매트릭스 복합 코팅을 형성하는 방법.
- 제1항에 있어서, 상기 고-에너지 공급원은 레이저인, 금속-매트릭스 복합 코팅을 형성하는 방법.

a) 고-에너지 전력원으로 상기 기판의 상기 표면의 제1 부분을 용융시켜 용융 구역에 용융 풀을 형성하는 단계;
b) 용융 구역에 충전재를 공급하는 단계로서, 상기 충전재는 알루미늄 분말, 실리콘 분말 및 흑연 분말을 포함하는, 충전재를 공급하는 단계;
c) 용융 구역 및 충전재를 고-에너지 공급원에 적용하여 현장 반응을 가능하게 하고, 상기 기판의 상기 표면의 상기 제1 부분 상에 고체 증착물을 형성하는 단계; 및
d) 상기 기판의 상기 표면의 다수의 인접한 부분 상에서 a) 내지 c) 단계를 반복하여 고체 증착물의 연속 층을 제공함으로써 금속-매트릭스 복합 코팅을 형성하는 단계에 의해 형성되는, 금속-매트릭스 복합 코팅.
