[과제] 소형의 면실장 인덕터의 제조 방법을 제공하는 것을 목적으로 한다.

선재를 권회한 코일을 코어 내에 내포하는 면실장 인덕터가 널리 이용되고 있다. 최근에 휴대 전화 등의 전자 기기의 소형화나 박형화에 따라 면실장 인덕터와 같은 전자 부품도 소형화나 저배화(低背化)가 요구되고 있다. 그래서 출원인은 평각도선을 그 단부의 양방이 외주로 인출되도록 소용돌이 형상으로 권회한 코일과 예비 성형된 태블릿을 이용한 소형의 면실장 인덕터와 그 제조 방법을 제안했다.Surface-mounted inductors in which a coil wound with a wire is enclosed in a core are widely used. 2. 종래의 면실장 인덕터의 제조 방법에 있어서는 수지와 충전재를 포함하는 밀봉재를 미리 평면 형상의 둘레 가장자리부에 기둥 형상 볼록부를 갖는 형상의 태블릿으로 예비 성형한다. 특히, 코일의 위치를 고려하면 도 17에 나타낸 바와 같이 코일(101)을 둘러싸는 기둥 형상 볼록부(102a)를 갖는 형상으로 태블릿(102)을 형성하는 것이 바람직하다. 그러나, 2mm 각 이하의 사이즈의 면실장 인덕터를 얻으려고 하면 태블릿의 사이즈도 작아져 기둥 형상 볼록부도 얇게 해야만 한다. 이와 같이 태블릿의 사이즈를 작게 했을 경우 수지와 충전재를 포함함으로써 밀봉재(특히 충전재의 함유량이 60 Vol% 이상인 것)로 이루어지는 태블릿에서는 기둥 형상 볼록부를 갖는 복잡한 형상으로 예비 성형하면 충분한 기계적 강도를 확보하는 것이 곤란하게 된다. 태블릿의 기계적 강도가 저하하면 반송이나 성형 금형으로 장전할 때에 태블릿의 일부의 결손 또는 파손이 생기기 쉬워진다. 태블릿의 일부가 결손 또는 파손해버리면 내부의 코일의 위치 엇갈림이나 성형 불량이 발생하고 인덕터의 특성 불량이나 불균형을 발생할 가능성이 있다. 그 때문에, 태블릿의 기둥 형상 볼록부는 어느 정도의 두께를 확보하지 않으면 안되고 종래의 면실장 인덕터의 제조 방법에서의 소형화나 저배화에는 한계가 있었다.In a conventional method of manufacturing a surface-mounted inductor, a sealing material containing a resin and a filler is preliminarily molded in advance into a tablet having a columnar convex portion in the periphery of a planar shape. 상기 밀봉재를 평판 형상의 둘레 가장자리부에 상기 코일을 둘러싸도록 형성된 기둥 형상 볼록부를 갖는 형상으로 예비 성형해서 태블릿을 성형하는 공정과,
단면이 평각 형상인 도선을 인출 단부가 최외주에 위치하도록 권회하여 상기 코일을 성형하는 공정과,
상기 태블릿에 상기 코일을 탑재하고 상기 코일의 인출 단부를 상기 태블릿의 기둥 형상 볼록부의 외측 측면을 따르게 해서 상기 성형 금형에 배치하는 공정과,
상기 코일의 인출 단부가 상기 태블릿의 기둥 형상 볼록부의 외측 측면과 상기 성형 금형의 내벽면 사이에 끼워진 상태에서 상기 코일과 상기 밀봉재를 수지 성형법 또는 압분 성형법을 이용해서 일체화시켜, 대향하는 측면에 상기 코일의 인출 단부의 표면을 각각 노출시킨 코어부를 형성하는 공정과,
상기 코어부의 상기 코일의 인출 단부가 노출되는 측면과 직교하는 2개의 측면을 연마 또는 절단해서 상기 코어부를 리사이징하는 공정과,
상기 코어부의 표면에 상기 코일의 인출 단부의 적어도 일부가 노출되는 부분과 접속하는 외부 전극을 상기 코어부의 표면 또는 외주에 설치하는 공정을 가지고,

상기 코어부의 표면에 상기 코일의 인출 단부의 적어도 일부가 노출되는 부분과 접속하는 외부 전극을 상기 코어부의 표면 또는 외주에 설치하는 공정을 가지고,
