본원발명은 수지 함침된(resin-impreganted), 박리된 그래파이트의 압축된 입자(통상적으로 가요성 그래파이트라고 언급됨)에 관한 것으로서, 이와 같은 가요성 그래파이트는 열 및 압력 하에서 경화되며 전자부품 열 관리장치(ETM)에 사용되는 열 운반기(heat transporter)나 슈퍼커패시터 및 2차 전지에 사용되는 전류 수집기(current collector) 등과 같은 장치에 유용하다.
압축된 박리 그래파이트 제품은 수지 함침된 그래파이트 시트를 포함하는 복합재료와 마찬가지로 당업계에 알려져 있다. 이러한 구조는 예를 들어 가스킷(gasket) 제조에 있어 유용하다.
가스킷 재료로서의 유용성 이외에도, 그래파이트 복합재료는 열전달이나 냉각장치에 유용하다. 열 운반체로서 단단한 구조체를 사용하는 것이 공지되어 있다. 예를 들어 Banks의 미국 특허 5,316,080 및 5,224,030 호에는 다이아몬드 및 가스-유도된 그래파이트 섬유가 적절한 접합재와 결합되어 열전달 장치로 사용되는 것이 개시되어 있다. 이러한 장치들은 반도체와 같은 열원으로부터 히트 싱크(heat sink)로 수동적으로 열을 전달하는데 사용된다.

본원발명에서 사용하기 위한 그래파이트 재료는 박리된 그래파이트의 압축된 입자로부터 형성된 그래파이트 재료이다.
이하에서는 그래파이트 및 가요성 물질을 형성하기 위한 통상적인 프로세스에 대해 간략하게 설명한다. 그래파이트는, 미세한 크기로 볼 때, 탄소 원자의 망상 구조 또는 육방 배열의 층 평면들로 구성되어 있다. 육방으로 배열된 탄소 원자의 이들 층 평면들은 실질적으로 편평하고 서로 실질적으로 평행하고 동일 거리에 있도록 배향(orient) 또는 정렬(order)된다. 일반적으로 그래팬(graphene)층 또는 바탕면(basal planes)으로 지칭되는, 실질적으로 편평하고 평행한 동일 거리의 탄소 원자의 시트 또는 층은 서로 링크되거나 결합되며 이들 그룹은 결정 상태 로 배열된다. 잘 정렬된 그래파이트는 상당한 크기의 결정으로 구성되며, 이러한 결정은 서로 잘 정렬되거나 배향되며 잘 정렬된 탄소층을 갖는다. 즉, 잘 정렬된 그래파이트는 매우 바람직한 결정 방향을 갖는다. 그래파이트가, 자명하게, 이방성(anisotropic) 구조를 가져 높은 방향성을 갖는 열전도도 및 전기 전도도 그리고 유체 확산(fluid diffusion)과 같은 많은 특성을 나타내거나 가짐을 주목해야 한다.
요컨대, 천연 그래파이트는 탄소의 라미네이트된 구조(laminated structure)를 특징으로 하며, 즉 상기 구조는 약한 반데르바알스 힘에 의해 서로 결합된 탄소 원자의 중첩된 층 또는 라미내(laminae)로 구성된다. 그래파이트 구조를 고려할 때, 두 개의 축 또는 방향, 즉 "c" 축 또는 방향과 "a" 축 또는 방향이 일반적으로 언급된다. 단순히, "c" 축 또는 방향은 탄소층에 수직한 방향으로 간주될 수도 있다. "a" 축 또는 방향은 탄소층에 평행한 방향 또는 "c" 방향에 수직한 방향으로 간주될 수도 있다. 가요성 그래파이트 시트를 제조하는데 적절한 그래파이트는 매우 높은 방향성(orientation)을 갖는다.
전술한 것처럼, 탄소 원자의 평행한 층을 서로 유지시키는 결합력은 단지 약한 반데르바알스 힘이다. 천연 그래파이트는 중첩된 탄소층 또는 라미내 사이의 공간이 다소 개방되어 층에 수직한 방향, 즉 "c" 방향으로 현저한 팽창을 제공하여, 탄소층의 층 특성이 실질적으로 유지되는 팽창된 또는 부푼 그래파이트 구조를 형성하도록 화학적으로 처리될 수 있다.
화학적 또는 열적으로 팽창된, 보다 구체적으로 초기 "c" 방향 치수보다 약 80배 이상 큰 "c" 방향 치수 또는 최종 두께를 갖도록 팽창된 천연 그래파이트 플레이크는 바인더의 사용 없이 예를 들어 웨브, 종이, 스트립, 테이프 등과 같은 팽창된 그래파이트의 접착성 시트 또는 일체식(integrated) 시트로 형성될 수 있다(일반적으로 "가요성 그래파이트"로 지칭됨). 초기 "c" 방향 치수보다 약 80배 이상 큰 "c" 방향 치수 또는 최종 두께를 갖도록 팽창된 그래파이트 입자를, 소정의 바인딩 재료를 사용하지 않고, 압축에 의해 일체식 가요성 시트로 형성하는 것은 큰 부피로 팽창된 그래파이트 입자 사이에서 달성되는 기계적 인터로킹(interlocking), 또는 접착으로 인해 가능하다고 믿어진다.
가요성 외에, 그래파이트 재료는, 상기한 바와 같이, 롤러 프레싱과 같은 매우 큰 압축으로 인해 시트의 대향면에 실질적으로 평행한 팽창된 그래파이트 입자의 방향성으로 인해서, 열 및 전기 전도도와 유체 확산에 있어 천연 그래파이트 기초 물질보다는 다소 적지만 비교할 수 있을 정도의 큰 이방성을 갖는다는 것이 알려져 있다. 이렇게 제조된 재료는 우수한 가요성, 양호한 강도 및 매우 높은 방향성을 갖는다. 이러한 특성의 이점을 더욱 완전하게 취할 수 있는 공정이 필요하다.
요컨대, 예를 들어 웨브, 종이, 스트립, 테이프, 호일, 매트 등과 같은 가요성이 있고 바인더가 없는 이방성 그래파이트 시트 재료를 제조하는 방법은 실질적으로 편평하고, 가요성이 있는 일체식 그래파이트 시트를 형성하기 위해 소정의 하중 하에서 바인더 없이 초기 입자의 "c" 방향 치수보다 약 80배 이상 큰 "c" 방향 치수를 갖는 팽창된 그래파이트 입자를 압축하는 단계를 포함한다. 일반적으로, 형성된 제품은, 비록 이러한 방식에 의해 더 두꺼운 제품도 제조될 수 있기는 하 나, 유연하며 비교적 얇은(즉, 5mm 이하) 시트이다. 외형이 벌레 모양인 팽창된 그래파이트 입자는 일단 압축되면, 압축 상태와 시트의 대향 주요면과의 정렬 상태를 유지한다. 제품의 특성은 압축 단계 이전에, 코팅 및/또는 접합제의 첨가나 첨가제에 의하여 변경될 수 있다. 이와 관련하여서는 Shane 등에게 허여된 미국 특허 US 3,404,061 호를 참조하라, 시트 재료의 밀도와 두께는 압축 정도를 조절함으로써 변할 수 있다.
더 낮은 밀도는 엠보싱(embossing) 이나 몰딩(molding)을 필요로 하는 세부 표면에 유리하며, 또한 더 낮은 밀도는 세부(detail)를 양호하게 하는데 도움을 준다. 그러나, 보다 밀도가 높은 시트에는 대체로 더 높은 수평 강도 및 열 전도도가 유리하다. 통상적으로 시트 재료의 밀도는 약 0.04g/cm3 내지 약 1.4g/cm3 범위 내에 있을 수 있다.
상술한 바와 같이 제조되는 그래파이트 시트 재료는, 통상적으로, 시트의 대향하고 평행한 주요면에 평행한 그래파이트 입자의 정렬로 인해 상당한 정도의 이방성을 나타내며, 이방성의 정도는 높은 밀도로 시트 재료를 롤러 프레싱할 때 증가한다. 롤러 프레스된 이방성 시트 재료에서, 두께, 즉 대향하고 평행한 시트 표면에 수직한 방향은 "c" 방향을 포함하고 길이 및 폭을 따른, 즉 대향된 주표면을 따른 또는 대향된 주표면에 평행한 방향은 "a" 방향을 포함하며 시트의 열적 특성은 "c" 및 "a" 방향에 대하여 통상적으로 그 크기가 매우 상이하게 된다.
본원발명의 목적은 전자부품 열 관리장치(ETM), 슈퍼커패시터, 또는 2차 전지에 사용하기에 적합한 수지 함침형 그래파이트 제품을 제공하는 것이다.
본원발명의 다른 목적은 수평방향(in-plane) 특성이 강화된 그래파이트 구조를 제공하는 것이다.
본원발명의 또 다른 목적은 "a" 방향에서는 비교적 높은 열 전도성을 가지며 "c" 방향에서는 비교적 낮은 열 전도성을 갖는, 기계가공가능한 그래파이트 구조를 제공하는 것이다.
본원발명의 이러한 목적 및 다른 목적들은 박리된 그래파이트의 압축된 입자로부터 형성된 수지함침형 그래파이트 제품을 포함하는 구조를 제공하는 본원발명에 의해 달성된다.
본원발명은 에폭시가 함침된 그래파이트 제품이 (캘린더링(calendering) 등에 의하여) 압축되고 이후 높은 온도와 압력에서 경화되면 이로 인한 재료가 매우 뛰어난 기계적 열적 특성을 나타내며 또한 좋은 기계가공성(machinablility)를 갖는다는 것을 발견한 것에 기초한다.
본원발명이 종래의 재료를 향상시키는 방법을 설명하기에 앞서, 본원발명의 제품의 주 기판이 될, 그래파이트 및 그래파이트를 복합된 제품으로 형성하는 것에 대한 간단한 설명이 먼저 이루어진다.
그래파이트 제품의 준비
그래파이트는 평면 사이에 약한 결합을 갖는 편평한 층 평면 내에 공유 결합 된 원자를 포함하는 탄소의 결정 구조이다. 천연 그래파이트 플레이크(flake)와 같은 그래파이트 입자를, 예를 들어 황산과 질산의 용액의 인터카랜트(intercalant)로 처리함으로써, 그래파이트의 결정 구조가 그래파이트와 인터카랜트의 화합물을 형성하도록 반응한다. 처리된 그래파이트의 입자는 그 후 "인터카레이트된 그래파이트 입자(particles of intercalated graphite)"로 지칭된다. 고온에 노출되면, 그래파이트 내의 인터카랜트는 분해되고 기화되어, 인터카레이트된 그래파이트 입자가 "c" 방향, 즉 그래파이트의 결정면에 수직한 방향으로 아코디언 형태로 초기 치수 보다 약 80배 이상 큰 치수로 팽창한다. 팽창된 그래파이트 입자는 외형이 벌레 모양이어서, 통상 벌레(worms)로 지칭되며, 본 명세서에서는 때때로 "팽창된 그래파이트의 입자" 로 지칭된다. 벌레는 초기의 그래파이트 플레이크와 달리 다양한 형태로 형성 및 절단될 수 있으며 기계적 충격을 변형시킴으로써 작은 횡단 개구부가 제공될 수 있는 가요성 시트 내에 함께 압축될 수도 있다.
본 발명에 사용되기에 적절한 가요성 시트용 그래파이트 출발 물질은 할로겐화물 뿐만 아니라 유기산 및 무기산을 인터카레이트시킬 수 있고 이후 열에 노출될 때 팽창할 수 있는 고도의 그래파이트 탄소질 재료(highly graphitic carbonaceous material)를 포함한다. 이들 고도의 그래파이트 탄소질 재료는 가장 바람직하게 약 1.0의 흑연화도(a degree of graphitization)를 갖는다. 본원에서 사용되는 것처럼, "흑연화도"란 용어는 g = [3.45-d(002)]/0.095에 따른 값 g를 지칭하며, 여기서 d(002)는 옹스트롱 단위로 측정된 결정 구조 내의 탄소의 그래파이트 층 사이 의 거리이다. 그래파이트 층 사이의 거리는 표준 X-선 회절 기술에 의해 측정된다. (002), (004) 및 (006) 밀러 지수에 대응하는 회절 피크의 위치가 측정되고, 이들 모든 피크에 대한 전체 에러를 최소화시키는 거리를 유도하기 위해 표준 최소 자승법 기술이 이용된다. 고도의 그래파이트 탄소질 재료의 예로는 다양한 소스로부터의 천연 그래파이트 뿐만 아니라 화학 기상 증착 등에 의해 준비된 탄소와 같은 다른 탄소질 재료를 포함한다. 천연 그래파이트가 가장 바람직하다.
본 발명에 사용되는 그래파이트 출발 물질은 출발 물질의 결정 구조가 요구된 흑연화도를 유지하고 출발 물질이 박리될 수 있는 한 비-그래파이트 성분을 함유할 수도 있다. 일반적으로, 결정 구조가 요구된 흑연화도를 소유하고 박리될 수 있는 탄소 함유 재료는 본 발명에 사용되기에 적절하다. 이러한 그래파이트는 바람직하게 20 중량% 이하의 애쉬(ash) 함유량을 갖는다. 보다 바람직하게, 본 발명에 사용된 그래파이트는 약 94% 이상의 순도를 가질 것이다. 가장 바람직한 실시예에서, 사용된 그래파이트는 약 98% 이상의 순도를 가질 것이다.
그래파이트 시트를 제조하는 통상적인 방법은 쉐인(Shane) 등에게 허여된 미국 특허 제 3,404, 061호에 개시되어 있고, 그 개시는 본원에 참고로 병합된다. 쉐인 등에게 허여된 특허의 방법의 실행에서, 천연 그래파이트 플레이크는 예를 들어 질산과 황산의 혼합물을 함유하는 용액 내에 유리하게 100 중량부의 그래파이트 플레이크(pph) 당 약 20 내지 약 300 중량부의 인터카랜트 용액 레벨로 플레이크를 분산킴으로써 인터카레이트된다. 인터카레이션 용액은 본 발명이 속하는 기술분야에서 공지된 산화제와 다른 인터카레이팅제를 함유한다. 그 예로는 예를 들어 농 축된 질산 및 클로레이트, 크롬산 및 인산, 황산 및 질산과 같은 혼합물, 또는 강 유기산 예를 들어 트리플루오로아세트산의 혼합물 또는 질산, 칼륨 클로레이트, 크롬산, 과망간산 칼륨, 칼륨 크로메이트, 칼륨 디크로메이트, 과염소산 등을 함유하는 용액 및 유기산에 용해가능한 강 산화제와 같은 산화제 및 산화 혼합물을 함유하는 것을 포함한다. 대안적으로, 전기 포텐셜이 그래파이트의 산화를 발생시키기 위해 사용될 수 있다. 전해질 산화를 이용하여 그래파이트 결정에 유입될 수 있는 화학종은 황산 뿐만 아니라 다른 산을 포함한다.
바람직한 실시예에서, 인터카레이팅제는 황산, 또는 황산과 인산, 및 산화제, 즉 질산, 과염소산, 크롬산, 과망간산 칼륨, 과산화수소, 요오드산 또는 과옥소산 등의 혼합 용액이다. 덜 바람직할 수도 있지만, 인터카레이션 용액은 염화제1철(ferric chloride), 및 황산과 혼합된 염화제1철과 같은 금속 할로겐화물, 또는 브롬 용액으로서의 브롬 및 유기 용매 내의 황산 또는 브롬과 같은 할라이드를 함유할 수도 있다.
인터카레이션 용액의 양은 약 20 내지 약 150pph 그리고 보다 일반적으로 약 50 내지 약 120pph 범위일 수도 있다. 플레이크가 인터카레이트된 후에, 임의의 과잉 용액은 플레이크로부터 유출되고 플레이크는 수세척된다. 대안적으로, 인터카레이션 용액의 양은 약 10 내지 약 50pph 범위로 제한될 수도 있는데, 이로 인해 참고로 본원에 병합된 미국 특허 제 4,895,713호에 개시되고 설명된 것처럼 세척 단계가 제거될 수 있다.
인터카레이션 용액으로 처리된 그래파이트 플레이크 입자는 예를 들어 25℃ 내지 125℃ 범위의 온도에서 산화 인터카레이팅 용액의 표면 필름과 반응하는 알코올, 설탕, 알데히드 및 에스테르로부터 선택되는 유기 환원제와 혼합됨으로써 선택적으로 접촉될 수 있다. 적절한 특정 유기제로는 헥사데카놀, 옥타데카놀, 1-옥탄올, 2-옥탄올, 데실알코올, 1,10 데칸디올, 데실알데히드, 1-프로판올, 1,3프로판디올, 에틸렌글리콜, 폴리프로필렌 글리콜, 덱스트로스, 프럭토스, 락토스, 수크로스, 포테이토 스타치, 에틸렌 글리콜 모노스테아레이트, 디에틸렌 글리콜 디벤조에이트, 프로필렌 글리콜 모노스테아레이트, 글리세롤 모노스테아레이트, 디메틸 옥실레이트, 디에틸 옥실레이트, 메틸 포르메이트, 에틸 포르메이트, 아스코르빈산 및 소듐 리그노술페이트와 같은 리그린 유도 화합물을 포함한다. 유기 환원제의 양은 적절하게 그래파이트 플레이크 입자의 약 0.5 내지 4 중량%이다.
인터카레이션 전에, 중에 또는 직후에 적용된 팽창 보조제의 이용이 또한 개선점을 제공할 수 있다. 이들 개선점 중 박리 온도는 감소될 수 있고 팽창된 부피(또한 "벌레 부피"로 지칭됨)는 증가될 수 있다. 본원에서 팽창 보조제는 유리하게 팽창 개선을 달성하기 위해 인터카레이션 용액 내에 충분히 용해 가능한 유기 재료일 것이다. 보다 좁게, 탄소, 수소 및 산소를 함유하는 이러한 형태의 유기 재료가, 바람직하게는 배타적으로, 이용될 수도 있다. 카르복실산이 특히 효과적이라고 알려져 있다. 팽창 보조제로서 유용한 카르복실산은 1 개 이상의 탄소 원자, 바람직하게 약 15 개 이하의 탄소 원자를 갖는 방향족, 지방족 또는 지환족, 직쇄 또는 분지쇄의, 포화 및 불포화 모노카르복실산, 디카르복실산 및 폴리카르복실산으로부터 선택될 수 있고, 박리의 하나 이상의 측면의 개선을 제공하기에 효과 적인 양으로 인터카레이션 용액에 용해 가능하다. 적절한 유기 용매는 인터카레이션 내의 유기 팽창 보조제의 용해성을 개선시키기 위해 사용될 수 있다.
포화 지방족 카르복실산의 대표적인 예는 화학식 H(CH2)nCOOH와 같은 산이고, 포름산, 아세트산, 프로피온산, 낙산, 펜탄산, 헥산산 등을 포함하며, 여기서 n은 0에서 약 5까지의 수이다. 카르복실산을 대신하여, 무수물 또는 알킬 에스테르와 같은 반응성 카르복실산이 또한 사용될 수 있다. 알킬 에스테르의 대표적인 예는 메틸 포르메이트 및 에틸 포르메이트이다. 황산, 질산 및 다른 공지된 수용성 인터카랜트는 포름산을 궁극적으로 물과 이산화탄소로 분해시킬 수 있다. 이 때문에, 포름산과 다른 민감한 팽창 보조제는 유리하게 수용성 인터카랜트 내에 플레이크를 주입시키기 전에 그래파이트 플레이크와 접촉된다. 대표적인 디카르복실산은 2-12 개의 탄소 원자를 갖는 지방족 디카르복실산, 특히 옥살산, 푸마르산, 말론산, 말레산, 숙신산, 글루타르산, 아디프산, 1,5-펜탄디카르복실산, 1,6-헥산디카르복실산, 1,10-데칸디카르복실산, 시클로헥산-1,4-디카르복실산 및 프탈산 또는 테레프탈산과 같은 방향족 디카르복실산이다. 대표적인 알킬 에스테르는 디메틸 옥실레이트 및 디에틸 옥실레이트이다. 대표적인 지환족 산은 시클로헥산 카르복실산이고 대표적인 방향족 카르복실산은 벤조산, 나프토산(naphthoic acid), 안트라닐산, p-아미노벤조산, 살리실산, o-, m-, 및 p-토릴산, 메톡시 및 오톡시 벤조산, 아세토아세트아미도벤조산 및, 아세트아미도벤조산, 페닐아세트산 및 나프토산이다. 대표적인 하이드록시 방향족 산은 하이드록시 벤조산, 3-하이드록시-1-나 프토산, 3-하이드록시-2-나프토산, 4-하이드록시-2-나프토산, 5-하이드록시-1-나프토산, 5-하이드록시-2-나프토산, 6-하이드록시-2-나프토산 및 7-하이드록시-2-나프토산이다. 폴리카르복실산 중에는 구연산이 대표적이다.
인터카레이션 용액은 수용성일 것이고 바람직하게 약 1 내지 10%의 팽창 보조제를 함유하며, 이 양은 박리를 향상시키는데 효과적이다. 팽창 보조제가 수용성 인터카레이션 용액 내에 주입되기 전 또는 주입된 후에 그래파이트 플레이크와 접촉되는 실시예에서, 팽창 보조제는 그래파이트와 일반적으로 약 0.2중량% 내지 약 10중량% 범위의 양으로 V-블렌더와 같은 적절한 수단에 의해 혼합될 수 있다.
그래파이트 플레이크를 인터카레이트하고, 그 후 인터카레이트된 그래파이트 플레이크와 유기 환원제를 혼합한 후에, 상기 혼합물은 25℃ 내지 125℃ 범위의 온도에 노출되어 환원제와 인터카렌트 코팅의 반응을 촉진시킬 수 있다. 가열 기간은 약 2시간 이하이며, 전술한 범위보다 높은 온도에 대해서는 보다 짧은 가열 기간, 예를 들어 적어도 약 10분이다. 30분 이하의 시간, 예를 들어 10 내지 25분 정도가 보다 높은 온도에서 사용될 수 있다.
그래파이트 플레이크를 인터카레이트시키고 박리시키는 전술한 방법은 흑연화 온도, 즉 약 3000℃ 범위의 온도에서 그래파이트 플레이크의 예비 처리 및 인터카랜트에 유연성 첨가제의 함유에 의해 유리하게 향상될 수도 있다.
그래파이트 플레이크의 예비처리, 또는 어닐링은 플레이크가 후속적으로 인터카레이션 및 박리될 때 상당히 증가된 팽창(즉, 300% 이상의 팽창 부피 증가)을 야기한다. 사실, 바람직하게, 팽창의 증가는 어닐링 단계 없는 유사한 프로세싱과 비교할 때 적어도 약 50%이다. 어닐링 단계에 사용되는 온도는 3000℃ 보다 상당히 낮아서는 안되며, 이는 100℃ 보다 낮은 온도가 실질적으로 감소된 팽창을 야기하기 때문이다.
본 발명의 어닐링은 인터카레이션 및 후속적인 박리 시에 향상된 정도의 팽창을 갖는 플레이크를 야기하기에 충분한 시간 동안 수행된다. 일반적으로 요구된 시간은 1 시간 이상, 바람직하게 1 내지 3시간이고 가장 유리하게 불활성 분위기에서 진행한다. 최대의 유익한 결과를 위해, 어닐링된 그래파이트 플레이크는 팽창 정도를 향상시키기 위해 본 발명이 속하는 기술분야에서 공지된 다른 프로세스, 즉 유기 환원제, 유기 산과 같은 인터카레이션 보조제, 및 인터카레이션 후 계면활성제 세척제의 존재 하에서의 인터카레이션을 거칠 것이다. 더욱이, 최대의 유익한 결과를 위해, 인터카레이션 단계는 반복될 수도 있다.
본 발명의 어닐링 단계는 흑연화 분야에서 공지되고 인식된 유도로 또는 다른 유사한 장치에서 수행되고, 여기서 사용되는 온도는 3000℃ 범위이고, 흑연화 프로세스에서 일어날 수 있는 높은 범위의 온도이다.
예비 인터카레이션 어닐링을 거친 그래파이트를 이용하여 생성된 벌레는 종종 "응집(clump)"되어, 충격 면적 중량 균일성에 악영향을 줄 수 있다고 관찰되었기 때문에, "자유 유동" 벌레의 형성을 보조하는 첨가제가 매우 바람직하다. 인터카레이션 용액에 유연성 첨가제를 첨가하면 압축 장치(그래파이트 벌레를 가요성 그래파이트 시트로 압축 또는 "칼랜더링" 하는데 통상적으로 사용되는 칼랜더 스테이션의 베드와 같은)의 베드를 가로질러 벌레의 보다 균일한 분포가 용이하게 된 다. 그러므로 결과적인 시트는 보다 큰 면적 중량 균일성과 인장 강도를 갖는다. 유연성 첨가제는 장쇄(long chain) 탄화수소인 것이 바람직하며, 보다 바람직하게는 약 10개 이상의 탄소를 갖는 탄화수소인 것이 좋다. 다른 작용기가 존재하지만, 장쇄 탄화수소기를 갖는 다른 유기 화합물이 또한 사용될 수 있다.
보다 바람직하게, 유연성 첨가제는 오일이며, 광유가 특히 장기간 저장에 있어 중요한 고려사항인 악취 및 냄새가 덜 하다는 사실을 고려할 때 가장 바람직하다. 전술한 소정의 팽창 보조제가 유연성 첨가제의 정의를 충족시킴을 주목한다. 이들 재료가 팽창 보조제로 사용될 때, 인터카랜트 내에 별도의 유연성 첨가제를 포함할 필요가 없다.
유연성 첨가제는 약 1.4pph 이상, 보다 바람직하게 약 1.8pph 이상의 양으로 인터카랜트 내에 존재한다. 유연성 첨가제 함유의 상한이 하한 보다 중요하진 않지만, 약 4pph 정도 이상 유연성 첨가제를 함유한다고 하여 상당한 추가적인 장점이 있는 것은 아니다.
이렇게 처리된 그래파이트 입자는 종종 "인터카레이트된 그래파이트"로 지칭된다. 고온, 예를 들어 약 160℃ 이상의 온도 및 특히 약 700℃ 내지 1200℃ 이상의 온도에 노출될 때, 인터카레이트된 그래파이트의 입자는 "c" 방향, 즉 구성성분인 그래파이트 입자의 결정면에 수직한 방향으로 아코디언 형태로 초기 부피 보다 약 80배 내지 1000배 이상 팽창한다. 팽창된, 즉 박리된 그래파이트 입자는 외형이 벌레 모양이어서, 통상 벌레로 지칭된다. 벌레는, 초기 그래파이트 플레이크와 달리, 상기한 바와 같이 기계적 충격을 변형시킴으로써 작은 횡방향 개구부가 제공 될 수 있으며 다양한 형태로 형성 및 절단될 수 있는 가요성 시트로 압축 성형될 수도 있다.
가요성 그래파이트 시트 및 호일은 양호한 처리 강도를 가지면서 응집성이 있으며, 예를 들어 성형이나 롤러 압착에 의해 약 0.075mm 내지 3.75mm의 두께 및 약 0.1 내지 1.5g/cm3의 전형적인 밀도로 적절히 압축된다. 약 1.5 내지 30 중량%의 세라믹 첨가제가 최종 가요성 그래파이트 생성물에 향상된 수지 주입을 제공하기 위해 미국 특허 제 5,902,762호(본원에 병합됨)에 개시된 것처럼 인터카레이트된 입자 플레이크와 혼합될 수 있다. 첨가제는 약 0.15 내지 1.5mm의 길이를 갖는 세라믹 섬유 입자를 포함한다. 입자의 폭은 적절하게 약 0.04 내지 0.004mm 범위이다. 세라믹 섬유 입자는 그래파이트에 비반응성 및 비접착성이며 약 1100℃, 바람직하게 약 1400℃ 이상까지의 온도에서 안정하다. 적절한 세라믹 섬유 입자는 매서레이티드(macerated) 석영 유리 섬유, 탄소 및 그래파이트 섬유, 지르코니아, 보론 나이트라이드, 실리콘 카바이드 및 마그네시아 섬유, 칼슘 메타실리케이트 섬유, 칼슘 알루미늄 실리케이트 섬유, 알루미늄 옥사이드 섬유 등과 같은 자연 발생 광 섬유로부터 형성된다.
전술한 바와 같이, 가요성 그래파이트 시트는 수지로 처리될 수 있고 흡수된 수지는 경화 후에 내습성 및 처리 강도, 즉 가요성 그래파이트 시트의 강성도를 향상시킬 뿐만 아니라 시트의 형상을 고정시킨다. 에폭시가 함침된 그래파이트 제품 내의 수지의 양은 최종 경화된 구조가 밀도가 높고 점착력이 있도록 하기에 충분한 양이면서도 밀집화된 그래파이트 구조와 관련된 이방성 열 전도성이 유지되거나 향상되기에 충분한 양이어야 한다. 적절한 수지 함량은 바람직하게 약 3 중량% 이상, 보다 바람직하게 약 5 내지 35 중량%, 그리고 적절하게 약 60 중량% 이하이다. 본 발명의 실시에서 특히 유용하다고 알려진 수지는 아크릴-, 에폭시- 및 페놀-계 수지 시스템, 플루오르-계 폴리머 또는 이들의 혼합물을 포함한다. 적절한 에폭시 수지 시스템은 디글리시딜 에테르 또는 비스페놀 A(DGEBA) 및 다른 다기능성 수지 시스템에 기초한 것을 포함하며; 사용될 수 있는 페놀 수지는 레졸(resole) 및 노볼락(novolak) 페놀을 포함한다. 선택적으로, 가요성 그래파이트에는 수지에 추가하여 또는 수지를 대신하여 섬유 및/또는 염이 주입될 수 있다. 추가적으로, (접착성, 물질 유동(material flow), 친수성 등과 같은) 특성을 변경시키기 위하여 반응성 또는 비반응성 첨가제가 수지 시스템에 사용될 수 있다.
통상적인 수지 함침 단계에서, 가요성 그래파이트 물질이 용기를 통과하여 예를 들어 분사 노즐로부터의 수지 시스템으로 함침되며, 이러한 수지 시스템은 진공 챔버에 의해 바람직하게 "매트를 통해 잡아 당겨진다". 반드시는 아니지만 통상적으로, 수지 시스템은 가요성 그래파이트로의 도포를 용이하게 하기 위해 용매화된다. 이후 수지는 바람직하게 건조되어 수지 및 수지 함침된 제품의 점착성을 감소시킨다.
대안적으로, 본원발명의 가요성 그래파이트 시트는 새로이 팽창된 벌레보다는 재가공된(reground) 가요성 그래파이트 입자를 사용할 수 있다. 이러한 재가공된 재료는 새롭게 형성된 시트 재료, 재생된 시트 재료, 작은 조각(scrap)의 시트 재료, 또는 기타 적절한 소스(source)가 될 수 있다.
또한 본원발명의 처리 과정은 순수 재료(virgin material)와 재생된 재료의 혼합물을 사용할 수도 있다.
재생된 재료의 소오스 재료는 전술한 것처럼 압축 성형된 시트 또는 시트의 마무리부분, 또는 예를 들어 예비 칼랜더링 롤로 압축되지만 수지가 주입되지 않은 시트일 수도 있다. 더욱이, 소오스 재료는 수지가 주입되었지만 아직 경화되지 않은 시트 또는 시트의 마무리부분, 또는 수지가 주입되고 경화된 시트 또는 시트의 마무리부분일 수도 있다. 소오스 재료는 플로우 필드 플레이트(flow field plate) 또는 전극과 같은 재생된 가요성 그래파이트 연료 전지 성분일 수도 있다. 다양한 그래파이트 소오스 각각은 그대로 또는 천연 그래파이트 플레이크와 혼합된 채로 사용될 수도 있다.
가요성 그래파이트 시트의 소오스 재료가 이용가능하면, 입자를 생성하기 위해 제트 밀, 에어 밀, 블렌더 등과 같은 공지된 프로세스 또는 장치와 연결될 수 있다. 바람직하게, 대부분의 입자는 20 U.S. 메쉬를 통과하고 보다 바람직하게 대부분(약 20% 초과, 보다 바람직하게 약 50% 초과)이 80 U.S. 메쉬를 통과하지 않는 지름을 갖는다. 가장 바람직하게 입자는 약 20 메쉬 이하의 입자 크기를 갖는다. 가요성 그래파이트 시트는 분쇄 프로세스 중에 수지 시스템에 열 손상을 방지하기 위해 분쇄되기 때문에 수지 주입될 때 가요성 그래파이트 시트를 냉각시키는 것이 바람직할 수도 있다.
분쇄된 입자의 크기는 요구된 열적 특성과 그래파이트 입자의 기계가공성 및 성형성을 균형맞추도록 선택될 수도 있다. 그러므로, 보다 작은 입자는 기계가공 및/또는 성형을 용이하게 하는 그래파이트 입자를 야기하는 반면, 보다 큰 입자는 보다 큰 이방성, 및 보다 큰 수평(in-plane) 전기전도도 및 열전도도를 야기할 것이다.
소오스 재료가 분쇄되면(소오스 재료가 수지 함침되었다면, 수지가 입자로부터 바람직하게 제거되고), 이는 재팽창된다. 재팽창은 그레인크(Greinke) 등에게 허여된 미국 특허 제 4,895,713호 및 쉐인(Shane)에게 허여된 미국 특허 제 3,404,061호에 개시된 인터카레이션 및 박리 프로세스을 이용함으로써 이루어질 수 있다.
일반적으로, 인터카레이션 후에 입자는 노 내에서 인터카레이트된 입자를 가열함으로써 박리된다. 이러한 박리 단계 중에, 인터카레이트된 천연 그래파이트 플레이크는 재생되고 인터카레이트된 입자에 추가될 수도 있다. 바람직하게, 재팽창 단계 중에 입자는 약 100cc/g 이상 그리고 약 350cc/g 또는 그 이상까지의 범위의 비부피를 갖도록 팽창된다. 마지막으로, 재팽창 단계 후에, 재팽창된 입자는 전술한 것처럼 접착성(coherent) 물질로 압축되어 수지가 함침될 수 있다.
전술한 설명에 따라 준비된 그래파이트 재료는 일반적으로 박리된 그래파이트의 압축된 입자로도 불리운다. 재료에 수지가 함침되었으므로, 시트 내의 수지는 시트를 전자부품 열 관리장치 등과 같은 원하는 용도에 사용하기 전에 경화되어야 한다.
본원발명에 따르면, 상술한 바와 같이 마련된 수지 함침형 그래파이트 재료 는 원하는 두께와 모양으로 압축되는데, 통상적으로 약0.35mm 내지 0.5mm 의 두께로 압축되며, 이때 함침된 매트는 약 1.4g/cm3 내지 약 1.9g/cm3 의 밀도를 갖는다.
수지 함침형 및 압축된 가요성 그래파이트 재료를 연속적으로 형성하기 위한 장치 중 하나의 형태가 국제 공개 공보 WO 00/64808 호에 개시되어 있으며, 상기 공보의 내용은 본원발명에 참조된다.
(캘린더링과 같은) 압축단계 이후에, 함침된 재료는 적당한 크기의 조각으로 잘려져서 프레스 내에 배치되며, 여기서 수지가 높은 온도에서 경화된다. 프레스에서 사용되는 온도는 구조체의 열적 특성에 불리한 영향을 끼치지 않으면서도, 경화 압력에서 라멜라(lamellar) 구조체가 고밀도화되기에 충분한 온도이어야 한다. 대체로, 이를 위해서는 적어도 약 90℃ 이상, 그리고 일반적으로는 약 200℃ 까지의 온도가 요구된다. 가장 바람직하게는, 약 150℃ 내지 200℃ 사이의 온도에서 경화가 이루어지는 것이 좋다. 경화에 사용되는 압력은 어느 정도는 사용된 온도의 함수가 될 것이나, 구조체의 열적 특성에 불리한 영향을 미치지 않으면서 라멜라 구조체가 고밀도화되는 것을 보장하기에 충분해야 할 것이다. 일반적으로, 제조의 편리를 위해, 요구되는 정도까지 구조체를 고밀도화시키기 위해 필요한 최소 압력이 사용될 것이다. 이러한 압력은 약 7 Mpa (1Mpa는 약 1000 psi 에 해당한다) 이상 약 35Mpa (5000 psi 에 해당한다) 이하가 일반적이며, 더욱 널리 사용되는 값은 약 7 내지 21Mpa (1000 내지 3000psi) 이다. 경화 시간은 사용된 압력, 온도 및 수지 시스템에 따라 다르게 되나, 대체로 약 0.5 내지 2 시간 사이이다. 경화가 완료된 이후에, 상기 재료는 약 1.8g/cm3 이상, 일반적으로는 약 1.8 내지 2.0g/cm3 의 밀도를 갖는다.
비록 캘린더링이나 몰딩을 통한 시트의 형성이 본원발명의 실시에 유용한 그래파이트 재료의 형성방법으로서 가장 일반적이기는 하나, 다른 형성방법이 사용될 수도 있다. 예를 들어, 박리된 그래파이트 입자가 네트(net) 형태나 이에 거의 유사한 형태로 압축 성형될 수 있다. 따라서, 원하는 장치가 히트 싱크나 열 확산기와 같이 일정한 형태나 프로파일을 갖는 제품을 필요로 한다면, 수지 함침 전이나 후에 그래파이트 제품이 이러한 형태나 프로파일이 성형될 수 있다. 이후 동일한 형태를 취하면서 주형 내에서 경화가 이루어지며; 더구나 바람직한 실시예에서는, 압축과 경화가 동일한 주형에서 이루어진다. 최종 형태로의 기계가공은 이후에 이루어진다.
본원발명의 온도- 및 압력-경화된 그래파이트/수지 혼합재료는, 구리 무게의 일부로서, 수평방향 열전도도가 구리의 열전도도와 맞먹거나 그 이상인 그래파이트-계 혼합재료를 제공한다. 보다 구체적으로는, 상기 혼합재료는 약 300 W/mK 이상의 수평 열 전도도와 약 15 W/mK 이하, 더욱 바람직하게는 약 10 W/mK 이하의 수직 열 전도도를 나타낸다. 이러한 재료는 히트 싱크, 열 확산기, 열 파이프 등과 같은 열 발산 장치에 매우 유용하며, 특히 구리의 무게가 부적당한 경우에 더욱 유용하다.
전술한 상세한 설명은 당업자가 본 발명을 실시할 수 있도록 하기 위한 것이 다. 이는 상세한 설명을 읽음으로써 당업자에게 자명해질 수 있는 모든 가능한 변경 및 수정을 열거하고자 함이 아니다. 그러나 이러한 모든 수정 및 변경은 하기의 특허청구범위에 의해 한정되는 본 발명의 범주내에 포함될 것이다. 특허청구범위는 문맥이 특별히 반대 내용을 지시하지 않는 한, 지시된 구성요소 및 본 발명을 위한 목적들을 충족시키는데 효과적인 임의의 장치 또는 순서에 대한 단계들을 포함할 것이다.
본원발명에 따른 수지/그래파이트 복합재료는 전자부품 열 관리장치(ETM)에 사용되는 열 운반기(heat transporter)나 슈퍼커패시터 및 2차 전지에 사용되는 전류 수집기(current collector) 등과 같은 장치에 유용하다.
