本発明はポストフオーム化粧板の曲面加工方法
に関する。詳しくは化粧板と被着体に当る基材と
を接着加工するに際して、曲面加工された化粧板
と基材との間に生ずる空隙部分を低粘度で高固形
分のエポキシ樹脂、ウレタン樹脂、ビニルエステ
ル樹脂などを流し込み充填接着する方法で信頼性
の高い化粧板の曲面加工製品を提供することにあ
る。 高圧メラミン化粧板、ジアリルフタレート化粧
板、不飽和ポリエステル化粧板など熱硬化性樹脂
を紙類、繊維類等に含浸し、プレス加工したる化
粧板の高度な利用方法として曲面加工品があり、
カウンター、手摺、流し台、洗面化粧台、扉、マ
ントルピースなどの表面化粧材として使用されて
いる。この表面化粧材を曲面加工して基材に接着
加工するには精度の高い曲面加工した基材(R
材)を作成する必要があり、基材加工に高度の技
術と加工費用を要した。また化粧板と該基材を接
着加工しても完全に適合せず空隙が生じ、該空隙
部表面に物が当たつたりすると化粧板にひび割れ
が生じ商品価値を無くした。 本発明の目的は高度の技術と精度を要する曲面
加工部基材(R材)の作成を省略することであ
り、他の目的は化粧板と基材とが完全に充填接着
加工された信頼性の高い化粧板曲面加工製品を得
ることにある。 本発明の特徴は、化粧板内曲げ加工部裏面と基
材角部との間に生じる直線状の基材と曲線状の化
粧板とが接して生じる狭小部分の有る空隙角部
8、又は図面に示した化粧洗面流し台甲板の如
く、1枚の化粧板を縦方向、横方向及び上下方向
へと三次元に深絞り曲げ接着加工した後に生じる
開口部を有しない空隙角部9、などの空隙角部
8,9に通じる基材に樹脂注入孔2,3を設けた
ことであり、該樹脂注入孔から空隙部充填接着用
樹脂を注入したり排気することにより、化粧板の
曲面加工部裏面と基材角部との間に生じる狭小部
分のある空隙角部8の注入樹脂による充填接着作
業を容易にしたこと及び開口部を有しない空隙角
部9への注入樹脂による充填接着を可能にしたこ
とである。 また、空隙部に注入された樹脂の基材への浸
透、揮発減量及び液状から固体への変化などによ
り生じる体積収縮分が基材に設けられた該樹脂注
入孔内に集中し、充填接着すべき化粧板曲面加工
部裏面と基材角部との間には生じないことであ
る。その理由は樹脂注入時、樹脂が上から下へ流
れるように樹脂注入孔を充填接着すべき空隙部よ
り上方に位置させ、かつ樹脂液面が空気と接して
いるためで、注入樹脂の体積収縮は該樹脂注入孔
内でのみ生じる。従つて、化粧板曲面加工部裏面
と基材とは注入された樹脂で完全に充填接着され
たポストフオーム化粧板加工製品が得られる。 なお、空隙角部に通じる基材に設ける樹脂注入
孔の大きさや個数は空隙角部の大きさ、形状及び
注入装置、方法などにより決定されるが、開口部
の無い空隙部を有する基材には2個以上設けて、
一方を樹脂注入孔として他方を排気孔として利用
するのが適している。また注入孔を設ける時期と
しては、化粧板接着前の組付基材或いは部材の状
態で又は接着後でも良いが、前者の方が作業性の
点で適している。 次に本発明を一実施例である洗面化粧台甲板の
図により説明する。第1図は組付け基材完成斜視
図を示す。第2図は組付け基材のみのA−A′断
面図を示す。第3図は化粧板貼り合わせ完成後の
A−A′断面図を示す。木材などよりなる部材を
組付けて洗面化粧台甲板基材(芯材)1を作成
し、化粧板5の曲面加工部6,7,7′が貼り付
けられる部分に樹脂注入孔2,3をそれぞれ設け
ておく。 次に予め曲面加工された化粧板5或いは基材に
貼り付けると同時に曲面加工する化粧板5を基材
1に接着剤で貼り付ける。次に注入孔2,3より
樹脂を自然滴下又はエアレスガンなどの圧力を利
用して注入して化粧板5と基材1との空隙部6,
77′を充填接着して目的とする信頼性の高い化
粧板曲面加工製品を得る。 ここで基材とは木材、合成木材(合成樹脂発泡
体)、窯業製品、金属製品など化粧板の被着体で
芯材と称するものを云う。化粧板とは前述の如
く、熱硬化性樹脂を印刷紙類、繊維類、突板等に
含浸してプレス成型した表面化粧材で、基材に接
着する前に予め曲面加工(ポストフオーム加工)
されたもの或いは基材に接着すると同時に曲面加
工するものを云う。注入用樹脂としてはエポキシ
樹脂、ウレタン樹脂、ビニルエステル樹脂など低
粘度で高固形分の常温硬化型の樹脂を云うが、こ
れらのうちでも硬化時の体積収縮が少なく硬化物
の接着性、物性値が優れているエポキシ樹脂が最
適で、無機質フイラー、可塑剤等を添加したる変
性物をも含むが、配合物の粘度が注入時の温度で
100ポイズ以下にして流れを良くしたものが良
い。注入方法としては、注入口を樹脂が上から下
へ流れるように充填接着すべき空隙部より上方に
位置させ、基材に設けた注入孔より自然滴下又は
加圧して、あるいは他方の孔より減圧しながら注
入する。この時樹脂液面は注入口において空気と
接した状態で行う。注入後は樹脂が硬化するまで
放置して硬化後に切削など次の作業に入る。 従つて本発明により、従来品の如く高度の技術
と精度を要した曲面加工部基材の作成を省略する
ことができるのでコストダウンにつながり、かつ
得られたポストフオーム化粧板の曲面加工部は基
材と化粧板とが完全に充填接着されているので、
物が当たつてもひび割れが生ぜず信頼性の高い化
粧板曲面加工製品が得られる。 次に本発明を実施例により説明する。 実施例 1 ラワン製の部材を接着加工して化粧洗面洗し台
の甲板基材(芯材)を第1図の如く作成し、従来
法では曲面加工部材(R材)を使用していた曲面
加工部に充填接着剤を注入する目的で、直径15
m/mの注入孔2及び3をドリルを用いて設け
た。次に化粧材として予じめ曲面加工されたポス
トフオームメラミン化粧板を基材表面にゴム系接
着剤で貼り合わせた。次に化粧材を貼り合わせた
