【従来の技術】 絵付け成形品を製造する技術として、基材フィルム、剥
離層、絵柄の印刷層および接着剤層からなる転写シート
を射出成形金型内に配置して、合成樹脂の射出成形を行
なうことにより一体化した成形品を得る方法が広く行な
われている。この技術において、成形品の形状が複雑で
あったり、深い絞りをもっているような場合、転写シー
トを予備成形しておく必要がある。予備成形は別に用意
した真空成形装置を使用して行なうのがふつうである
が、射出成形金型の雌型を真空成形金型として利用し予
備成形した後、雄型と雌型の型締めをして予備成形体に
対して合成樹脂の射出成形を行なう方法が試みられてい
る。この方法によれば、真空成形金型が不要であるし、
予備成形に続いて直ちに射出成形を行なえて能率がよ
い。 しかし、いずれの方法によるにしても、雌型には真空吸
引のための空気孔を1個ないし(通常は)数個設けなけ
ればならず、絵付け成形品の表面に空気孔の跡が残るこ
とが避けられない。この空気孔の跡がみえることは好ま
しくなく、絵柄のデザインによってはうまく処理できる
こともあるが、逆に目立って商品の外観を損ない、商品
価値を低くすることが多い。

本発明の絵付け成形品の製造方法は、第1図に示すよう
に、雄型2Aと雌型2Bからなる射出成形金型2の雌型2Bの
キャビティ壁の少なくとも一部を多孔質の材料22で構成
するとともに、この多孔質材料からなるキャビティ壁の
背後を、排気孔21を通して真空源(図示してない)に接
続した成形装置を使用し、基材フィルム、剥離層、絵柄
の印刷層および接着剤層からなる転写シート1Aを、上記
の雌型2Bを利用して真空成形することにより予備成形し
て、第2図に示すような転写シートの予備成形体1Bを得
た後、雄型2Aと雌型2Bの型締めをして上記の予備成形体
1Bに対し合成樹脂の射出成形を行なって、必要により基
材フィルムを剥離し第3図に示すような成形品3を得る
ことからなる。 ここで、「真空成形」の語は、単なる真空吸引による成
形のほか、圧空を併用する真空圧空成形をも包含する意
味をもつ。 雌型に用いる多孔質の材料としては、なるべく繊細な、
たとえばミクロン単位の孔が多数であり、真空成形に妨
げにならない十分な通気性を有するとともに、表面が必
要な平滑度と強度を有するものを使用すべきである。そ
のような材料は、多孔質セラミックス、焼結金属などの
中から適切なものを見出せるであろう。その中でも、セ
ラミックスの粉末に金属の粉末および繊維の一方または
両方を混合して焼結したもの、たとえば市販されている
「ポーセラミックス」(新東工業(株))のような材料
が好適である。通気度についてみれば、3〜25m3/cm2
secの範囲にある多孔質材料が、上記の観点から適切で
ある。転写シートを予備成形する真空成形に当って、真
空ポンプの負荷が重過ぎないためには、少なくともm3/c
m2・secの通気度を必要とする。一方、通気度の大きい
材料は強度が低くなりがちであるし、表面の平滑さが低
くなるし孔も大きくなり、成形一体化された化粧シート
表面の孔の痕跡も目立ってくるから、自ら限界がある。
25m3/cm2・sec以下のものであれば、材質にかかわらず
問題なく使用できる。 雌型全体を多孔質の材料で製作してもよいが、真空成形
に伴う空気の流通に関与しない部分は多孔質である意味
がないから、排気孔のある部分だけ多孔質にすればよ
