Description
〔産業上の利用分野〕
本発明はポリカーボネート樹脂組成物に関し、
詳しくは耐溶剤性に非常に優れ、かつ剛性、耐衝
撃性にも優れると共に成形性、外観等の諸特性に
も優れたポリカーボネート樹脂組成物に関する。
このものは特に自動車用バンパー等の工業材料、
家電用素材として有用である。
〔従来技術及び発明が解決しようとする問題点〕
従来、ポリカーボネート樹脂は剛性等の物理的
性質および熱的性質が優れている成形用樹脂とし
て知られている。しかるに、ポリカーボネート樹
脂成形品はある種の溶剤存在下に集中応力を受け
るとクラツクを生じ易いという欠点を有する。ま
た、該ポリカーボネート樹脂は溶融粘度が度く、
そのため成形温度および成形圧力が他の樹脂に比
較して高いことが成形上の難点とされていた。
ポリカーボネート樹脂が本来有する優れた物理
的特性を大きく損うことなく、ポリカーボネート
樹脂の欠点である耐溶剤性や低い成形性を改良す
るために、ポリカーボネート樹脂に種々のポリエ
ステルを配合することが提案されている。
たとえば、二官能性カルボン酸成分と多量の芳
香族環を有するジオール成分を共重合したポリア
ルキレンテレフタレートをポリカーボネート樹脂
に配合した組成物(特公昭57−16137号、特公昭
54−37633号、特開昭50−102648号)が提案され
ている。しかし、この組成物はジオール成分中の
芳香族含量を高めているため、成形時のヤケ発生
などの欠点があると共に、ジオール成分が高価で
あり経済的にも不利である。また、シクロヘキサ
ンジメタノールをジオール成分とするポリアルキ
レンテレフタレートをポリカーボネート樹脂に配
合した組成物(特開昭53−94536号)も知られて
いるが、このポリアルキレンテレフタレートでは
剛性の低下が大きく、耐溶剤性の改良が不十分で
あり、また組成物が着色するため用途が限定され
るという不利がある。
本出願人は既にポリアルキレングリコールとア
ルキレングリコールからなるジオール成分を用い
た新規ポリエステル樹脂を、ポリカーボネート樹
脂に配合することによりポリカーボネート樹脂の
耐溶剤性を向上させた組成物を提案している(特
願昭60−9252号)。
〔問題点を解決するための手段〕
本発明者らは上記組成物に更にポリエステル樹
脂とゴム状弾性体を配合することにより耐溶剤性
を飛躍的に向上させ、機械的特性も改良しうるこ
とを見出し、本発明を完成した。
すなわち本発明は、(A)ポリカーボネート樹脂40
〜90重量%、(B)二官能性カルボン酸成分40〜76重
量%、アルキレングリコール成分10〜24重量%お
よびポリアルキレングリコール成分45〜5重量%
からなるポリエステルエーテルエラストマー5〜
30重量%、(C)ポリエステル樹脂2〜40重量%およ
び(D)アルキルアクリレートおよび/またはアルキ
ルメタアクリレートからなるゴム状重合体の存在
下に、ビニル系単量体の1種もしくは2種以上を
重合させて得られるゴム状弾性体、又はアルキル
アクリレートおよび/またはアルキルメタアクリ
レートと、共役ジエン型二重結合を持つ多官能性
重合性単量体とを共重合させて得られる共重合体
に、ビニル系単量体の1種もしくは2種以上を重
合させて得られるゴム状弾性体2〜25重量%から
なることを特徴とするポリカーボネート樹脂組成
物を提供するものである。
本発明において(A)成分として用いるポリカーボ
ネート樹脂は下記一般式
(ここで、Zは結合または炭素数1〜8のアルキ
レン、炭素数2〜8のアルキリデン、炭素数5〜
15のシクロアルキレン、炭素数5〜15のシクロア
ルキリデン、SO2、SO、O、COまたは
基を意味し、Rは水素、塩素もしくは臭素原子ま
たは1〜8個の炭素原子を有する飽和アルキル基
を意味し、mは0〜4の数を示す。)
で表わされる構造単位を有する重合体である。
このポリカーボネート樹脂は溶剤法、すなわち
塩化メチレン等の溶剤中で公知の酸受容体、分子
量調整剤の存在下、二価フエノールとホスゲンの
ようなカーボネート前駆体との反応または二価フ
エノールとジフエニルカーボネートのようなカー
ボネート前駆体とのエステル交換反応によつて製
造することができる。
ここで、好適に使用し得る二価フエノールとし
てはビスフエノール類があり、特に2,2−ビス
(4−ヒドロキシフエニル)プロパン(ビスフエ
ノールA)が好ましい。また、ビスフエノールA
の一部または全部を他の二価フエノールで置換し
たものであつてもよい。ビスフエノールA以外の
二価フエノールとしては、例えばハイドロキノ
ン、4,4′−ジヒドロキシジフエニル、ビス(4
−ヒドロキシフエニル)アルカン、ビス(4−ヒ
ドロキシフエニル)シクロアルカン、ビス(4−
ヒドロキシフエニル)スルフイド、ビス(4−ヒ
ドロキシフエニル)スルホン、ビス(4−ヒドロ
キシフエニル)スルホキシド、ビス(4−ヒドロ
キシフエニル)エーテルのような化合物またはビ
ス(3,5−ジブロモ−4−ヒドロキシフエニ
ル)プロパン、ビス(3,5−ジクロロ−4−ヒ
ドロキシフエニル)プロパンのようなハロゲン化
ビスフエノール類をあげることができる。これら
二価フエノールは二価フエノールのホモポリマー
または2種以上のコポリマー若しくはブレンド物
であつてもよい。更に、本発明で用いるポリカー
ボネート樹脂は多官能性芳香族化合物を二価フエ
ノールおよび/またはカーボネート前駆体と反応
させた熱可塑性ランダム分岐ポリカーボネートで
あつてもよい。
本発明に用いるポリカーボネート樹脂は、機械
的強度および成形性の点からして、その粘度平均
分子量は10000〜100000のものが好ましく、特に
20000〜40000のものは好適である。
上記(A)成分であるポリカーボネート樹脂の配合
割合は組成物全量の40〜90重量%、好ましくは40
〜75重量%である。
次に本発明においては(B)成分として、二官能性
カルボン酸成分、アルキレングリコール成分およ
びポリアルキレングリコール成分からなるポリエ
ステルエーテルエラストマーを用いる。
ここで用いるポリエステルエーテルエラストマ
ーは下記一般式
(式中、Arは芳香族炭化水素基、Zは二価の基
であり、nは1〜30の数を示す。)で表わされる
芳香族ジカルボキシレート単体を主体とするポリ
エステルエーテルエラストマーである。このポリ
エステルエーテルエラストマーの固有粘度は通常
0.4〜1.5d/g、好ましくは0.5〜1.2d/gで
ある。
ここで二官能性カルボン酸成分としてはテレフ
タル酸、イソフタル酸、ナフタレンジカルボン酸
等の芳香族ジカルボン酸が挙げられる。これらの
中ではテレフタル酸が好ましく、本発明の効果を
損わない範囲内で他の二官能性カルボン酸成分を
併用することができる。それらは、例えばシユウ
酸、マロン酸、アジピン酸、スベリン酸、アゼラ
イン酸、セバシン酸またはデカンジカルボン酸等
の脂肪族ジカルボン酸およびそれらのエステル形
成性誘導体である。これらの他のジカルボン酸成
分の配合割合は全ジカルボン酸に対し一般に20モ
ル%以内とすべきである。
次にアルキレングリコール成分としては特に制
限はないが、具体的にはエチレングリコール、プ
ロピレン−1,2−グリコール、プロピレン1,
3−グリコール、ブチレン−1,4−グリコー
ル,ブチレン−2,3−グリコール、ヘキサン−
1,6−ジオール、オクタン−1,8−ジオー
ル、ネオペンチルグリコールまたはデカン−1,
10−ジオールの如き2〜15の炭素原子を有する脂
肪族ジオール等を用いることができる。なかでも
エチレングリコール、ブチレングリコールが好適
である。
また、ポリアルキレングリコール成分として
は、ジエチレングリコール、トリエチレングリコ
ール、ポリエチレングリコール、ポリプロピレン
グリコール、ポリテトラメチレングリコール、ポ
リ(テトラメチレンオキシド)−α,ω−ジオー
ルの如きポリ(アルキレンオキシド)−α,ω−
ジオール並びにエチレンオキシドおよび1,2−
プロピレンオキシドのランダムまたはブロツク共
重合体など種々のものを用いることができる。な
かでも平均分子量300〜8000、好ましくは400〜
3000のポリエチレングリコール、ポリテトラメチ
レングリコールが好適である。
本発明の(B)成分であるポリエステルエーテルエ
ラストマーは上記の二官能性カルボン酸成分40〜
76重量%、アルキレングリコール成分10〜24重量
%およびポリアルキレングリコール成分45〜5重
量%、特に42〜8重量%からなるものである。
ここでポリアルキレングリコール成分の配合割
合が45重量%を超えると樹脂組成物の剛性が低下
し、また5重量%未満であると耐溶剤性が不十分
なものとなるため適当でない。
この(B)成分であるポリエステルエーテルエラス
トマーの製造は常法に従いチタン、ゲルマニウ
ム、アンチモン等を含有する重縮合触媒の存在下
または不存在下で、二官能性カルボン酸成分、ア
ルキレングリコール成分およびポリアルキレング
リコール成分を加熱重合させ、副生する水または
低級アルコール等を系外に排出することにより行
なうことができる。
叙上の如き(B)成分の配合割合は組成物全量の5
〜30重量%である。ここで(B)成分の配合割合が5
重量%未満であると樹脂組成物の耐溶剤性の改良
が不十分であり、また30重量%を超えると樹脂組
成物の耐衝撃性の低下が大きいため適当でない。
次に本発明においては(C)成分として、ポリエス
テル樹脂を用いる。
ここで用いるポリエステル樹脂としては種々の
ものを使用することができるが、特に二官能性カ
ルボン酸成分とアルキレングリコール成分を重縮
合して得られるポリエステル樹脂が好適である。
ここで二官能性カルボン酸成分およびアルキレ
ングリコール成分としては前記(B)成分で説明した
ものを挙げることができる。このようなポリエス
テル樹脂として特にポリエチレンテレフタレー
ト、ポリブチレンテレフタレートが好適である。
この(C)成分であるポリエステル樹脂の製造は常
法に従いチタン、ゲルマニウム、アンチモン等を
含有する重縮合触媒の存在下または不存在下で、
二官能性カルボン酸成分およびアルキレングリコ
ール成分を加熱重合させ、副生する水または低級
アルコール等を系外に排出することにより行なう
ことができる。
叙上の如き(C)成分の配合割合は組成物全量の2
〜40重量%、好ましくは3〜30重量%である。こ
こで(C)成分の配合割合が2重量%未満であると樹
脂組成物の剛性、耐溶剤性が不十分なものとな
り、また40重量%を超えると樹脂組成物の耐溶剤
性、耐衝撃性が低下するため適当でない。
さらに本発明において、(D)成分であるゴム状弾
性体を用いる。
ここでゴム状弾性体としては、以下の、に
示すものが用いられる。
すなわち、アルキルアクリレートおよび/ま
たはアルキルメタクリレートからなるゴム状重合
体の存在下にビニル系単量体の1種もしくは2種
以上を重合させて得られる樹脂重合体がある。こ
こでアルキルアクリレートやアルキルメタクリレ
ートとしては炭素数2〜10個のアルキル基のもの
が好適であり、具体的にはエチルアクリレート、
ブチルアクリレート、2−エチルヘキシルアクリ
レート、n−オクチルメタクリレートなどがあげ
られる。このゴム状重合体の存在下に反応させる
ビニル系単量体とはスチレン、α−メチルスチレ
ンなどの芳香族ビニル化合物;アクリル酸メチ
ル、アクリル酸エチルなどのアクリル酸エステ
ル;メタクリル酸メチル、メタクリル酸エチルな
どのメタクリル酸エステルなどの単量体を意味
し、これら単量体の1種もしくは2種以上を重合
せしめる。さらに、これら単量体と他のビニル系
単量体、たとえばアクリロニトリル、メタクリロ
ニトリル等のシアン化ビニル化合物;酢酸ビニ
ル、プロピオン酸ビニルなどのビニルエステル等
とを重合せしめる。ここで重合反応は塊状重合、
懸濁重合、乳化重合などの各種方法によつて行な
うことができ、とりわけ乳化重合により製造した
ものが好ましい。このようにして得られる樹脂重
合体は前記ゴム成分を20重量%以上含有している
ことが必要である。このような樹脂重合体として
具体的には60〜80重量%のn−ブチルアクリレー
トと、スチレン、メタクリル酸メチルとのグラフ
ト共重合体などのMAS樹脂弾性体、スチレンと
メタクリル酸メチルとの共重合体であるMS樹脂
弾性体等が挙げられる。上記のMAS樹脂弾性体
としてはローム&ハース社製の商品名「KM−
330」、三菱レーヨン(株)製の商品名「メタブレン
W529」などが挙げられる。これらを本発明の(D)
成分として用いることができる。
また、アルキルアクリレートおよび/または
アルキルメタアクリレートと、共役ジエン型二重
結合を持つ多官能性重合性単量体とを共重合させ
て得られる共重合体に、ビニル系単量体の1種も
しくは2種以上を重合させて得られる樹脂重合体
がある。ここでアルキルアクリレートやアルキル
メタクリレートとしては上記したものが用いられ
る。また、共役ジエン型二重結合を持つ多官能性
重合性単量体としては、ブタジエンの如き共役ジ
エン化合物や、1分子中に共役ジエン型二重結合
の他に非共役二重結合を持つ化合物が挙げられ
る。このような化合物として具体的には例えば、
1−メチル−2−ビニル−4,6−ヘプタジエン
−1−オール;7−メチル−3−メチレン−1,
6−オクタジエン;1,3,7−オクタトリエン
等がある。
上記のアルキルアクリレートおよび/またはア
ルキルメタアクリレートと、共役ジエン型二重結
合を持つ多官能性重合性単量体とを共重合させる
に際し、必要に応じスチレン、α−メチルスチレ
ンなどの芳香族ビニル化合物;アクリロニトリ
ル、メタクリロニトリルなどのシアン化ビニル化
合物;酢酸ビニル、プロピオン酸ビニルなどのビ
ニルエステル化合物;メチルビニルエーテルなど
のビニルエーテル化合物;塩化ビニルなどのハロ
ゲン化ビニル化合物等のビニル系単量体を添加す
ることもできる。さらに、エチレンジメタクリレ
ートやジビニルベンゼンなどの架橋剤を添加して
もよい。
なお、上記のアルキルアクリレートおよび/ま
たはアルキルメタクリレートと、共役ジエン型二
重結合を持つ多官能性重合性単量体とを共重合さ
せて共重合体を製造するに際し、共役ジエン型二
重結合を持つ多官能性重合性単量体は共重合体中
0.1〜20重量%、好ましくは1〜10重量%の割合
となるように用いるべきである。
このようにして得られる共重合体と重合させる
ビニル系単量体としては、上記したものが挙げら
れ、これらの1種もしくは2種以上を用いる。こ
こで重合反応は塊状重合、懸濁重合、乳化重合な
どの各種方法によつて行なうことができ、とりわ
け乳化重合により製造したものが好ましい。
叙上の如くして得られる樹脂重合体を本発明の
(D)成分として用いることができる。
このような樹脂重合体の好適例を以下に示す。
その第1は、n−ブチルアクリレート、2−エ
チルヘキシルアクリレート、メチルメタクリレー
トなどのアルキル(メタ)アクリレートたブタジ
エン、さらにエチレンジメタクリレート、ジビニ
ルベンゼン等の架橋剤の少量とを常法により共重
合させ、得られたラテツクスにグラフト成分単量
体としてスチレン、アクリロニトリル、塩化ビニ
ル等のビニル系単量体を添加し、常法によりグラ
フト重合させて得られるグラフト共重合体であ
る。
その第2は、上記のアルキル(メタ)アクリレ
ートと、1分子中に共役ジエン型二重結合の他に
非共役型二重結合を持つ化合物とを常法により共
重合させ、得られたラテツクスにグラフト成分単
量体として上記した如きビニル系単量体を添加
し、常法によりグラフト重合させて得られるグラ
フト共重合体である。なお、ここでグラフト重合
は1段で行なつてもよいし、或いはグラフト成分
単量体を多段に構成成分を変えて多段で行なつて
もよい。
このような樹脂重合体としてより具体的には、
オクチルアクリレートとブタジエンとを前者:後
者=7:3の割合で用い、共重合させて得られる
ゴムラテツクスに、スチレン、メタクリル酸メチ
ルを添加しグラフト重合させて得られるグラフト
共重合体などの、MABS樹脂弾性体がある。ま
た、メタクリル酸メチルとブタジエンとを共重合
させて得られるゴムラテツクスに、スチレンを添
加しグラフト重合させて得られるグラフト共重合
体などのMBS樹脂弾性体がある。
上記のMABS樹脂弾性体としては、呉羽化学
工業(株)製「HIA 15」、「HIA 28」、「HIA 30」
(いずれも商品名を示す。)などが好ましく用いら
れる。
さらに本発明の(D)成分としてその他のゴム状弾
性体、例えばABS樹脂弾性体を用いることもで
きる。
叙上の如き本発明の(D)成分の配合割合は、組成
物全量の2〜25重量%、好ましくは2〜20重量%
である。ここで(D)成分の配合割合が2重量%未満
であると、耐溶剤性が不充分なものとなるため、
好ましくない。また、(D)成分の配合割合が25重量
%を超えると樹脂組成物の剛性が低下し、外観が
不良となるため適当でない。
本発明のポリカーボネート樹脂組成物には本発
明の目的を阻害しない限り、各種の無機質充填
剤、添加剤またはその他の剛性樹脂、エラストマ
ー等を必要に応じて配合することができる。
まず、ポリカーボネート樹脂組成物の機械的強
度、耐久性または増量を目的として配合される前
記無機質充填剤としては、たとえばガラス繊維、
ガラスビーズ、ガラスフレーク、ガーボンブラツ
ク、硫酸カルシウム、炭酸カルシウム、ケイ酸カ
ルシウム、酸化チタン、アルミナ、シリカ、アス
ベスト、タルク、クレー、マイカ、石英粉等が挙
げられる。また、前記添加剤としては、たとえば
亜リン酸エステル系、リン酸エステル系の酸化防
止剤、たとえばベンゾトリアゾール系、ベンゾフ
エノン系の紫外線吸収剤、たとえば脂肪族カルボ
ン酸エステル系、パラフイン系の外部滑剤、常用
の難燃化剤、離型剤、帯電防止剤、着色剤等が挙
げられる。その他の合成樹脂としては、ポリエチ
レン、ポリプロピレン、ポリスチレン、AS樹脂、
ABS樹脂、ポリメチルメタクリレート等の各樹
脂を挙げることができる。また、エラストマーと
しては、イソブチレン−イソプレンゴム、スチレ
ン−ブタジエンゴム、エチレン−プロピレンゴ
ム、アクリル系エラストマー等が挙げられる。
本発明のポリカーボネート樹脂組成物は上記の
各成分を配合し、混練することにより得ることが
できる。配合、混練は通常の方法を採用すること
