Description
〔産業上の利用分野〕
本発明はポリカーボネート樹脂組成物に関し、
詳しくは耐溶剤性に非常に優れ、かつ剛性,耐衝
撃性にも優れると共に成形性,外観等の諸特性に
も優れたポリカーボネート樹脂組成物に関する。
このものは特に自動車用バンパー等の工業材料、
家電用素材として有用である。
〔従来技術及び発明が解決しようとする問題点〕
従来、ポリカーボネート樹脂は剛性等の物理的
性質および熱的性質が優れている成形用樹脂とし
て知られている。しかるに、ポリカーボネート樹
脂成形品はある種の溶剤存在下に集中応力を受け
るクラツクを生じ易いという点を有する。また、
該ポリカーボネート樹脂は溶融粘度が高く、その
ため成形温度および成形圧力が他の樹脂に比較し
て高いことが成形上の難点とされていた。
ポリカーボネート樹脂が本来有する優れた物理
的特性を大きく損うことなく、ポリカーボネート
樹脂の点である耐溶剤性や低い成形性を改良する
ために、ポリカーボネート樹脂に種々のポリエス
テルを配合することが提案されている。
たとえば、二官能カルボン酸成分と多量の芳香
族環を有するジオール成分を共重合したポリアル
キレンテレフタレートをポリカーボネート樹脂に
配合した組成物(特公昭57−16137号、特公昭54
−37633号,特開昭50−102648)が提案されてい
る。しかし、この組成物はジオール成分中の芳香
族含量を高めているため、成形時のヤケ発生など
の欠点があると共に、ジオール成分が高価であり
経済的にも不利である。また、シクロヘキサンジ
メタノールをジオール成分とするポリアルキレン
テレフタレートをポリカーボネート樹脂に配合し
た組成物(特開昭53−94536号)も知られている
が、このポリアルキレンテレフタレートでは剛性
の低下が大きく、耐溶剤性の改良が不十分であ
り、また組成物が着色するため用途が限定される
という不利がある。
本出願人は既にポリアルキレングリコールとア
ルキレングリコールからなるジオール成分を用い
た新規ポリエステル樹脂を、ポリカーボネート樹
脂に配合することにより、ポリカーボネート樹脂
の耐溶剤性を向上させた組成物を提案している
(特願昭60−9252号)。
〔問題点を解決するための手段〕
本発明者らは上記組成物に更に特定のゴムを配
合することにより耐溶剤性を飛躍的に向上させ、
機械的特性も改良しうることを見出し、本発明を
完成した。
すなわち本発明は、(A)ポリカーボネート樹脂30
〜89重量%,(B)二官能性カルボン酸成分40〜76重
量%,エチレングリコール成分10〜24重量%およ
びポリエチレングリコール成分45〜5重量%から
なるポリエステルエーテルエラストマー15〜45重
量%及び(C)アルキルアクリレートおよび/または
アルキルメタアクリレートからなるゴム状重合体
の存在下に、ビニル系単量体の1種もしくは2種
以上を重合させて得られるゴム状弾性体、又はア
ルキルアクリレートおよび/またはアルキルメタ
アクリレートと、共役ジエン型二重結合を持つ多
官能性重合性単量体とを共重合させて得られる共
重合体に、ビニル系単量体の1種もしくは2種以
上を重合させて得られるゴム状弾性体1〜25重量
%からなることを特徴とするポリカーボネート樹
脂組成物を提供するものである。
本発明において(A)成分として用いるポリカーボ
ネート樹脂は下記一般式
(ここで、Zは結合または炭素数1〜8のアル
キレン、炭素数2〜8のアルキリデン,炭素数5
〜15のシクロアルキレン,炭素数5〜15のシクロ
アルキリデン,SO2,SO,O,COまたは
基を意味し、Rは水素、塩素もしくは臭素原子ま
たは1〜8個の炭素原子を有する飽和アルキル基
を意味し、mは0〜4の数を示す。)
で表わされる構造単位を有する重合体である。
このポリカーボネート樹脂は溶剤法、すなわち
塩化メチレン等の溶剤中で公知の酸受容体,分子
量調整剤の存在下、二価フエノールとホスゲンの
ようなカーボネート前駆体との反応または二価フ
エノールとジフエニルカーボネートのようなカー
ボネート前駆体とのエステル交換反応によつて製
造することができる。
ここで、好適に使用し得る二価フエノールとし
てはビスフエノール類があり、特に2,2−ビス
(4−ヒドロキシフエニル)プロパン(ビスフエ
ノールA)が好ましい。また、ビスフエノールA
の一部または全部を他の二価フエノールで置換し
たものであつてもよい。ビスフエノールA以外の
二価フエノールとしては、例えばハイドロキノ
ン、4,4′−ジヒドロキシジフエニル、ビス(4
−ヒドロキシフエニル)アルカン、ビス(4−ヒ
ドロキシフエニル)シクロアルカン、ビス(4−
ヒドロキシフエニル)スルフイド、ビス(4−ヒ
ドロキシフエニル)スルホン、ビス(4−ヒドロ
キシフエニル)スルホキシド、ビス(4−ヒドロ
キシフエニル)エーテルのような化合物またはビ
ス(3,5−ジブロモ−4−ヒドロキシフエニ
ル)プロパン、ビス(3,5−ジクロロ−4−ヒ
ドロキシフエニル)プロパンのようなハロゲン化
ビスフエノール類をあげることができる。これら
二価フエノールは二価フエノールのホモポリマー
または2種以上のコポリマー若しくはブレンド物
であつてもよい。更に、本発明で用いるポリカー
ボネート樹脂は多官能性芳香族化合物を二価フエ
ノールおよび/またはカーボネート前駆体と反応
させた熱可塑性ランダム分岐ポリカーボネートで
あつてもよい。
本発明に用いるポリカーボネート樹脂は、機械
的強度および成形性の点からして、その粘度平均
分子量は10000〜100000のものが好ましく、特に
20000〜40000のものは好適である。
上記(A)成分であるポリカーボネート樹脂の配合
割合は組成物全量の30〜89重量%、好ましくは40
〜75重量%である。
次に本発明においては(B)成分として、二官能性
カルボン酸成分、エチレングリコール成分および
ポリエチレングリコール成分からなるポリエステ
ルエーテルエラストマーを用いる。
ここで用いるポリエステルエーテルエラストマ
ーは下記一般式
(式中、Arは芳香族炭化水素基、Zは二価の
基であり、nは1〜30の数を示す。)で表わされ
る芳香族ジカルボキシレート単位を主体とするポ
リエステルエーテルエラストマーである。このポ
リエステルエーテルエラストマーの固有粘度は通
常0.4〜1.5dl/g、好ましくは0.5〜1.22dl/gで
ある。
ここで二官能性カルボン酸成分としてはテレフ
タル酸,イソフタル酸,ナフタレンジカルボン酸
等の芳香族ジカルボン酸が挙げられる。これらの
中ではテレフタル酸が好ましく、本発明の効果を
損わない範囲内で他の二官能性カルボン酸成分を
併用することができる。それらは、例えばシユウ
酸,マロン酸,アジピン酸,スベリン酸,アゼラ
イン酸,セバシン酸またはデカンジカルボン酸等
の脂肪族ジカルボン酸およびそれらのエステル形
成性誘導体である。これらの他のジカルボン酸成
分の配合割合は全ジカルボン酸に対し一般に20モ
ル%以内とすべきである。
本発明の(B)成分であるポリエステルエーテルエ
ラストマーは上記の二官能性カルボン酸成分40〜
76重量%,エチレングリコール成分10〜24重量%
およびポリエチレングリコール成分45〜5重量
%、特に42〜8重量%をからなるものである。
ここでポリエチレングリコール成分の配合割合
が45重量%を超えると樹脂組成物の剛性が低下
し、また5重量%未満であると耐溶剤性が不十分
なものとなるため適当でない。
この(B)成分であるポリエステルエーテルエラス
トマーの製造は常法に従いチタン,ゲルマニウ
ム,アンチモン等を含有する重縮合触媒の存在下
または不存在下で、二官能性カルボン酸成分,エ
チレングリコール成分およびポリエチレングリコ
ール成分を加熱重合させ、副生する水または低級
アルコール等を系外に排出することにより行なう
ことができる。
叙上の如き(B)成分の配合割合は組成物全量の15
〜45重量%、好ましくは20〜40重量%である。こ
こで(B)成分の配合割合が15重量%未満であると樹
脂組成物の耐溶剤性の改良が不十分であり、また
45重量%を超えると樹脂組成物の耐衝撃性の低下
が大きいため適当でない。
さらに、本発明において(C)成分としてゴム状弾
性体を用いる。
ここでゴム状弾性体としては、以下の,に
示すものが用いられる。
すなわち、アルキルアクリレートおよび/ま
たはアルキルメタクリレートからなるゴム状重合
体の存在下にビニル系単量体の1種もしくは2種
以上を重合させて得られる樹脂重合体がある。こ
こでアルキルアクリレートがアルキルメタクリレ
ートとしては炭素数2〜10個のアルキル基のもの
が好適であり、具体的にはエチルアクリレート,
ブチルアクリレート,2−エチルヘキシルアクリ
レート,n−オクチルメタクリレートながあげら
れる。このゴム状重合体の存在下に反応させるビ
ニル系単量体とはスチレン,α−メチルスチレン
などの芳香族ビニル化合物;アクリル酸メチル,
アクリル酸エチルなどのアクリル酸エステル;メ
タクリル酸メチル,メタクリル酸エチルなどのメ
タクリル酸エステルなの単量体を意味し、これら
単量体の1種もしくは2種以上を重合せしめる。
さらに、これら単量体と他のビニル系単量体、た
とえばアクリロニトリル,メタクリロニトリル等
のシアン化ビニル化合物;酢酸ビニル,プロピオ
ン酸ビニルなどのビニルエステル等とを重合せし
める。ここで重合反応は塊状重合,懸濁重合,乳
化重合などの各種方法によつて行なうことがで
き、とりわけ乳化重合により製造したものが好ま
しい。このようにして得られる樹脂重合体は前記
ゴム成分を20重量%以上含有していることが必要
である。このような樹脂重合体として具体的には
60〜80重量%のn−ブチルアクリレートと、スチ
レン,メタクリル酸メチルとのグラフト共重合体
などのMAS樹脂弾性体等が挙げられる。上記の
MAS樹脂弾性体としてはローム&ハース社製の
商品名「KM−330」,三菱レーヨン(株)製の商品名
「メタブレン W529」などが挙げられる。これら
を本発明の(C)成分として用いることができる。
また、アルキルアクリレートおよび/または
アルキルメタアクリレートと、共役ジエン型二重
結合を持つ多官能性重合性単量体とを共重合させ
て得られる共重合体に、ビニル系単量体の1種も
しくは2種以上を重合させて得られる樹脂重合体
がある。ここでアルキルアクリレートやアルキル
メタクリレートとしては上記したものが用いられ
る。また、共役ジエン型二重結合を持つ多官能性
重合性単量体としては、ブタジエンの如き共役ジ
エン化合物や、1分子中に共役ジエン型二重結合
の他に非共役二重結合を持つ化合物が挙げられ
る。このような化合物として具体的には例えば、
1−メチル−2−ビニル−4,6−ヘプタジエン
−1−オール;7−メチル−3−メチレン−1,
6−オクタジエン;1,3,7−オクタトリエン
等がある。
上記のアルキルアクリレートおよび/またはア
ルキルメタアクリレートと、共役ジエン型二重結
合を持つ多官能性重合性単量体とを共重合させる
に際し、必要に応じスチレン,α−メチルスチレ
ンなどの芳香族ビニル化合物;アクリロニトリ
ル,メタクリロニトリルなどのシアン化ビニル化
合物;酢酸ビニル,プロピオン酸ビニルなどのビ
ニルエステル化合物;メチルビニルエーテルなど
のビニルエーテル化合物;塩化ビニルなどのハロ
ゲン化ビニル化合物等のビニル系単量体を添加す
ることもできる。さらに、エチレンジメタクリレ
ートやジビニルベンゼンなどの架橋剤を添加して
もよい。
なお、上記のアルキルアクリレートおよび/ま
たはアルキルメタアクリレートと、共役ジエン型
二重結合を持つ多官能性重合性単量体とを共重合
させて共重合体を製造するに際し、共役ジエン型
二重結合を持つ多官能性重合性単量体は共重合体
中0.1〜20重量%、好ましくは1〜10重量%の割
合となるように用いるべきである。
このようにして得られる共重合体と重合させる
ビニル系単量体としては、上記したものが挙げら
れ、これらの1種もしくは2種以上を用いる。こ
こで重合反応は塊状重合,懸濁重合,乳化重合な
どの各種方法によつて行なうことができ、とりわ
け乳化重合により製造したものが好ましい。
叙上の如くして得られる樹脂重合体を本発明の
(C)成分として用いることができる。
このような樹脂重合体の好適例を以下に示す。
その第1は、n−ブチルアクリレート,2−エ
チルヘキシルアクリレート,メチルメタクリレー
トなどのアルキル(メタ)アクリレートとブタジ
エン、さらにエチレンジメタクリレート,ジビニ
ルベンゼン等の架橋剤の少量とを常法により共重
合させ、得られたラテツクスにグラフト成分単量
体としてスチレン,アクリロニトリル,塩化ビニ
ル等のビニル系単量体を添加し、常法によりグラ
フト重合させて得られるグラフト共重合体であ
る。
その第2は、上記のアルキル(メタ)アクリレ
ートと、1分子中に共役ジエン型二重結合の他に
非共役型二重結合を持つ化合物とを常法により共
重合させ、得られたラテツクスにグラフト成分単
量体として上記した如きビニル系単量体を添加
し、常法によりグラフト重合させて得られるグラ
フト共重合体である。なお、ここでグラフト重合
は1段で行なつてもよいし、或いはグラフト成分
単量体を多段に構成成分を変えてて多段で行なつ
てもよい。
このような樹脂重合体としてより具体的には、
オクチルアクリレートとブタジエンとを前者:後
者=7:3の割合で用い、共重合させて得られる
ゴムラテツクスに、スチレン,メタクリル酸メチ
ルを添加しグラフト重合させて得られるグラフト
共重合体などの、MABS樹脂弾性体がある。
上記のMABS樹脂弾性体としては、呉羽化学
工業(株)製の「HIA 15」,「HIA 28」,「HIA 30」
(いずれも商品名を示す。)などが好ましく用いら
れる。
叙上の如き本発明の(C)成分の配合割合は、組成
物全量の1〜25重量%、好ましくは5〜20重量%
である。ここで(C)成分の配合割合が1重量%未満
であると樹脂組成物の耐衝撃性、耐溶剤性が低下
し、また25重量%を超えると樹脂組成物の剛性が
低下し、外観が不良となるため適当でない。
本発明のポリカーボネート樹脂組成物には本発
明の目的を阻害しない限り、各種の無機質充填
剤,添加剤またはその他の合成樹脂,エラストマ
ー等を必要に応じて配合することができる。
まず、ポリカーボネート樹脂組成物の機械的強
度,耐久性または増量を目的として配合される前
記無機質充填剤としては、たとえばガラス繊維,
ガラスビーズ,ガラスフレーク,カーボンブラツ
ク,硫酸カルシウム,炭酸カルシウム,ケイ酸カ
ルシウム,酸化チタン,アルミナ,シリカ,アス
ベスト,タルク,クレー,マイカ,石英粉等が挙
げられる。また、前記添加剤としては、たとえば
亜リン酸エステル系,リン酸エステル系の酸化防
止剤、たとえばベンゾトリアゾール系,ベンゾフ
エノン系の紫外線吸収剤、たとえば脂肪族カルボ
ン酸エステル系,パラフイン系の外部滑剤、常用
の難燃化剤,離型剤,帯電防止剤,着色剤等が挙
げられる。その他の合成樹脂としては、ポリエチ
レン,ポリプロピレン,ポリスチレン,AS樹脂,
ABS樹脂,ポリエステル,ポリメチルメタクリ
レート等の各樹脂を挙げることができる。また、
エラストマーとしては、イソブチレン−イソプレ
ンゴム,スチレン−ブタジエンゴム,エチレン−
プロピレンゴム,アクリル系エラストマー等が挙
げられる。
本発明のポリカーボネート樹脂組成物は上記の
各成分を配合し、混練することにより得ることが
できる。配合、混練は通常の方法を採用すること
ができ、たとえばリボンブレンダ,ヘンシエルミ
キサー,バンバリーミキサー,ドラムタンブラ
ー,単軸スクリユー押出機,2軸スクリユー押出
機,コニーダ,多軸スクリユー押出機等により行
なうことができる。混練に際しての加熱温度は通
常250〜300℃が適当である。
かくして得られたポリカーボネート樹脂組成物
は既知の種々の成形方法、たとえば射出成形,押
出成形,圧縮成形,カレンダー成形,回転成形等
を適用して自動車用バンパーなど自動車分野の成
形品や家電分野等の成形品を製造することができ
る。
次に、本発明を実施例により詳しく説明する。
実施例1〜14および比較例1〜7
第1表に示すポリカーボネート樹脂(PC樹
脂),ポリエステルエーテルエラストマーおよび
ゴム状弾性体の所定量を各々乾燥した後、チツプ
ブレンドして押出機に供給し、温度270〜280℃の
条件で混練し、ペレツト化した。
得られたペレツトを乾燥した後、射出成形(金
型温度80〜90℃)して試験片を得た。得られた試
験片についての試験結果を第1表に示す。なお、
試験方法とその評価は下記の方法により行なつ
た。
(1) 耐溶剤性
JIS1号ダンベルを用いて0.7%の表面歪下で、
トルエン/イソオクタン/メタノール=42.5/
42.5/15(容量%)の混合溶剤に5分間浸漬後、
50mm/分で引張試験を実施したときの元の試験片
に対する伸び(%)で表示した。
(2) アイゾツト衝撃強さ
ASTM D256に準拠
(3) 曲げ弾性率
JIS K6719に準拠
