複数の前記セルのうちの所定のセルの前記流入端面側の開口部に配設された流入側目封止部と、
複数の前記セルのうちの前記所定のセル以外の残余のセルの前記流出端面側の開口部に配設された流出側目封止部と、を備え、
前記流出側目封止部は、第一流出側目封止部及び第二流出側目封止部から構成され、
前記ハニカム構造体の前記流入端面から前記流出端面までの長さを全長L0とし、
前記第一流出側目封止部の前記流出端面からの長さを目封止長さL1とし、
前記第二流出側目封止部の前記流出端面からの長さを目封止長さL2とし、
前記第一流出側目封止部の目封止長さL1が、前記ハニカム構造体の全長L0に対して25~50%であり、
前記第二流出側目封止部の目封止長さL2が、前記ハニカム構造体の全長L0に対して10%未満である、ハニカムフィルタであって、
前記第一流出側目封止部の個数が、前記流出側目封止部の総個数のうちの25~35%であり、

前記第一方向又は前記第二方向に沿って配置された前記流出側目封止部において、前記第一流出側目封止部が連続して配置される個数が4個以下である、前記[1]又は[2]に記載のハニカムフィルタ。
前記流入側目封止部の目封止長さL3が、前記ハニカム構造体の全長L0に対して10%未満である、前記[1]~[4]のいずれかに記載のハニカムフィルタ。
図1~図4に示すように、本発明のハニカムフィルタの第一実施形態は、ハニカム構造体4と、目封止部5と、を備えた、ハニカムフィルタ100である。図1は、本発明のハニカムフィルタの第一実施形態を模式的に示す、流入端面側からみた斜視図である。図2は、図1に示すハニカムフィルタの流入端面側からみた平面図である。図3は、図1に示すハニカムフィルタの流出端面側からみた平面図である。図4は、図3のA-A’断面を模式的に示す断面図である。
次に、本発明のハニカムフィルタのその他の実施形態について説明する。図5~図6に示すように、本発明のハニカムフィルタの第二実施形態は、ハニカム構造体4と、目封止部5と、を備えた、ハニカムフィルタ200である。ここで、図5は、本発明のハニカムフィルタの第二実施形態を模式的に示す、流出端面側からみた平面図である。図6は、図5のB-B’断面を模式的に示す断面図である。
図1~図4に示す本実施形態のハニカムフィルタの製造方法については、特に制限はなく、例えば、以下のような方法により製造することができる。
ハニカムセグメントは、従来公知の方法を用いて作製することができる。より具体的には、炭化珪素と接合材とを含むハニカムセグメントの材質に、メチルセルロース、ヒドロキシプロポキシルセルロース、ヒドロキシエチルセルロース、カルボキシメチルセルロース、ポリビニルアルコール等のバインダ、造孔材、界面活性剤、溶媒としての水等を添加して、混練することで可塑性の坏土を調製し、調製した坏土を柱状体に成形し、乾燥する。その後、焼成し、酸化処理を行う方法で作製することができる。
本工程は、ハニカムセグメント作製工程で作製したハニカムセグメントの所定のセルに目封止用スラリーを充填して、目封止部を備えるハニカムセグメント(目封止付きハニカムセグメント)を作製する。
本工程は、目封止付きハニカムセグメントを、接合用スラリーを用いて互いに接合させて接合体を作製する。接合用スラリーとしては、従来公知のものを適宜採用することができる。
接合体については、外周部を切削加工して、所望の外周形状とすることができる。切削加工する方法は、特に限定されるものではなく従来公知の方法を用いることができる。
ハニカムセグメントの材質として、SiC粉末と金属Si粉末を80:20の質量の割合で混合したものを用い、造孔材として澱粉、発泡樹脂を加え、更に、メチルセルロース、ヒドロキシプロポキシルメチルセルロース、界面活性剤、及び水を添加して、混練することで可塑性の坏土を調製した。
各実施例及び比較例のハニカムフィルタに対して、エンジン試験及びシミュレーションに基づく、粒子状物質燃焼時推定最高温度(℃)の算出を行った。具体的には、まず、後述する比較例1のハニカムフィルタ(ハニカム構造体の容量3.4L)に7g/Lとなるように粒子状物質を堆積させた。そして、エンジン試験にて、比較例1のハニカムフィルタ内に堆積させた粒子状物質を燃焼させ、粒子状物質の燃焼時の比較例1のハニカムフィルタ内の温度分布及び最高温度(℃)を測定した。なお、粒子状物質の燃焼時の温度分布及び最高温度(℃)の測定は、フィルタ内の粒子状物質の燃焼温度が最も高くなる最悪条件でのものとした。上記測定時の温度データ、ハニカムフィルタの特性情報、エンジン運転条件を元に燃焼シミュレーション条件を設定し、比較例1のハニカムフィルタの情報を元に、その他の実施例及び比較例のハニカムフィルタについて、燃焼シミュレーションを行った。得られた各シミュレーション結果から、各実施例及び比較例のハニカムフィルタの推定温度データ及び推定最高温度(℃)を求めた。
第一流出側目封止部及び第二流出側目封止部の構成を、表1又は表2に示すように変更したこと以外は、実施例1と同様の方法でハニカムフィルタを作製した。以下、実施例1,4,7~11を、参考例1,4,7~11と読み替える。
比較例1~4においては、流出側目封止部の構成を、表1又は表2に示すように変更したこと以外は、実施例1と同様の方法でハニカムフィルタを作製した。具体的には、比較例1では、流出側目封止部の形成において、目封止長さL2がハニカム成形体の全長L0’に対して3.7%となる流出側目封止部のみを形成した。比較例1における流出側目封止部の構成については、表1における「第二流出側目封止部」に関する欄に記載している。また、比較例3では、流出側目封止部の形成において、目封止長さL1がハニカム成形体の全長L0’に対して27.3%となる流出側目封止部のみを形成した。比較例3における流出側目封止部の構成については、表2における「第一流出側目封止部」に関する欄に記載している。比較例2,4の流出側目封止部の構成については、表2に示す通りである。
実施例1~11のハニカムフィルタは、比較例1のハニカムフィルタに対して粒子状物質燃焼時推定最高温度が低いものとなることが分かった。特に、実施例8が最も温度が低くなった。
Claims (5)
- 流入端面から流出端面まで延びる流体の流路となる複数のセルを取り囲むように配置された多孔質の隔壁を有する柱状のハニカム構造体と、
複数の前記セルのうちの所定のセルの前記流入端面側の開口部に配設された流入側目封止部と、
複数の前記セルのうちの前記所定のセル以外の残余のセルの前記流出端面側の開口部に配設された流出側目封止部と、を備え、
前記流出側目封止部は、第一流出側目封止部及び第二流出側目封止部から構成され、
前記ハニカム構造体の前記流入端面から前記流出端面までの長さを全長L0とし、
前記第一流出側目封止部の前記流出端面からの長さを目封止長さL1とし、
前記第二流出側目封止部の前記流出端面からの長さを目封止長さL2とし、
前記第一流出側目封止部の目封止長さL1が、前記ハニカム構造体の全長L0に対して25~50%であり、
前記第二流出側目封止部の目封止長さL2が、前記ハニカム構造体の全長L0に対して10%未満である、ハニカムフィルタであって、
前記第一流出側目封止部の個数が、前記流出側目封止部の総個数のうちの25~35%であり、
前記ハニカム構造体の前記流出端面側において、複数の前記セルが一の方向に配列した方向を第一方向とし、当該第一方向に直交する方向を第二方向とし、前記第一方向に沿って隣接する前記セル及び前記第二方向に沿って隣接する前記セルのそれぞれは、前記流入側目封止部と前記流出側目封止部とによって交互に目封止され、
前記第一方向又は前記第二方向に沿って配置された前記流出側目封止部において、前記第一流出側目封止部と前記第二流出側目封止部とは、前記第一方向又は前記第二方向のいずれかで隣り合うように配置されているか、又は、
前記ハニカム構造体の前記流出端面側において、前記第一流出側目封止部と前記第二流出側目封止部が所定の繰り返し配列を有するように配置された配列パターンを有する、ハニカムフィルタ。 - 前記ハニカム構造体の長さL0が、100~350mmである、請求項1に記載のハニカムフィルタ。
- 前記ハニカム構造体の前記流出端面側において、複数の前記セルが一の方向に配列した方向を第一方向とし、当該第一方向に直交する方向を第二方向とし、前記第一方向に沿って隣接する前記セル及び前記第二方向に沿って隣接する前記セルのそれぞれは、前記流入側目封止部と前記流出側目封止部とによって交互に目封止され、
前記第一方向又は前記第二方向に沿って配置された前記流出側目封止部において、前記第一流出側目封止部が連続して配置される個数が4個以下である、請求項1又は2に記載のハニカムフィルタ。 - 前記隔壁の気孔率が、30~70%である、請求項1~3のいずれか一項に記載のハニカムフィルタ。
- 前記流入側目封止部の前記流入端面からの長さを目封止長さL3とし、
前記流入側目封止部の目封止長さL3が、前記ハニカム構造体の全長L0に対して10%未満である、請求項1~4のいずれか一項に記載のハニカムフィルタ。
