米国特許第8,142,531号(Adefrisら)の開示に従って成形研磨粒子を調製した。成形研磨粒子は、0.028インチ(0.71mm)の深さ、及び各辺において0.11インチ(0.28mm)の正三角形状のポリプロピレン金型キャビティ内でアルミナゾルゲルを成型することによって調製した。金型の側壁と底部との間の抜き勾配αは98度であった。乾燥及び焼成後に、成形粒子を約650℃でか焼し、硝酸マグネシウム溶液で飽和させた(酸化マグネシウムとして10.5重量%、及び0.02重量%のHC5をその中に分散した状態で有する)。過剰な硝酸塩溶液を除去し、飽和した成形粒子を乾燥させて、その後、この粒子を再び650℃でか焼し、約1400℃で焼結して、成形セラミック研磨粒子を得た。か焼及び焼結はどちらも回転管状窯を用いて達成した。
研磨ホイールを、前後に往復する(1サイクル=片道18インチ(45.7cm)で合計36インチ(91cm))12000rpm空気駆動式グラインダー上に装着されている間に、長方形軟鋼棒(0.25インチ(0.6cm)x18インチ(45.7cm)x3インチ(7.6cm))を表面の0.25インチ(0.6cm)x18インチ(45.7cm)の区域上で、1分サイクル10回にわたって研削することによって、試験した。印加荷重は9ポンド(4.1kg)のグラインダー重量であり、研磨ホイールを表面(即ち、0度)に対して15度の角度で保持した。各サイクルの前及び後に棒鋼の重量を計り、重量喪失(即ち、切削)を記録した。棒鋼を1サイクルごとに端から端まで16回横断した。研削ディスクからの重量喪失(即ち、ディスクの摩耗)を各10サイクル試験後に記録した。
表1に列挙する量及び成分に従って混合物を調製した。パドルミキサー(「CUISINART SM-70」としてConair Corporation,East Windsor,New Jerseyから入手したもの、速度1で動作させた)を用いて、指示された成分を10分間混ぜ合わせることによって、混合物1、混合物2及び混合物4を調製した。パドルミキサーを用いて混合物1及び混合物2を10分間混ぜ合わせることによって、混合物3を調製した。パドルミキサーを用いて混合物4及び混合物2を10分間混ぜ合わせることによって、混合物5を調製した。パドルミキサーを用いて50%の混合物1及び50%の混合物4を10分間混ぜ合わせることによって、混合物6を調製した。
タイプ27の凹状中央複合研削ホイールを以下のように調製した。直径4.5インチ(11.4cm)のSCRIM1のディスクを直径4.5インチ(11.4cm)のキャビティダイ内に配置した。混合物3(50グラム)を均一に広げた。第2の直径4インチ(10.2cm)のスクリム2を混合物3の上に配置した。混合物6(50グラム)を均一に広げ、第3の直径4インチ(10.2cm)のスクリム2を混合物6の上に配置した。次に、混合物5(50グラム)を均一に広げた。次に、充填されたキャビティ金型を40トン/38平方インチ(14.5メガパスカル)の圧力でプレスした。
比較例Aは、中層において混合物6の代わりに混合物5を用いたこと(そのため、中層及び上層の両方において混合物5を用いたこと)を除いて、実施例1の手順に従って調製したタイプ27の凹状中央研削ホイールであった。得られた凹状中央複合研削ホイールは、混合物5の層が作業層になるように構成した。
比較例Bは、上層において混合物5の代わりに混合物6を用いたこと(そのため、中層及び上層の両方において混合物6を用いたこと)を除いて、実施例1の手順に従って調製したタイプ27の凹状中央研削ホイールであった。得られた凹状中央複合研削ホイールは、混合物6の層が作業層になるように構成した。
表3に列挙する量及び成分に従って混合物を調製した。パドルミキサー(Conair Corporation,East Windsor,New JerseyからのCUISINART SM-70、速度1で動作させた)を用いて、指示された成分を10分間混ぜ合わせることによって、混合物7、混合物8及び混合物10を調製した。パドルミキサーを用いて混合物7及び混合物8を10分間混ぜ合わせることによって、混合物9を調製した。パドルミキサーを用いて混合物10及び混合物8を10分間混ぜ合わせることによって、混合物11を調製した。パドルミキサーを用いて25%の混合物9及び75%の混合物11を10分間混ぜ合わせることによって、混合物12を調製した。パドルミキサーを用いて50%の混合物9及び50%の混合物11を10分間混ぜ合わせることによって、混合物13を調製した。パドルミキサーを用いて75%の混合物9及び25%の混合物11を10分間混ぜ合わせることによって、混合物14を調製した。

- 作業面と前記作業面と反対側の後面とを有する研磨ディスクを備える凹状中央研削ホイールであって、前記作業面は凹状中央部分を有し、前記研磨ディスクは、
第1のバインダー材料中に保持された第1の研磨粒子を含む作業層であって、前記第1の研磨粒子は第1の成形研磨粒子を含み、前記第1の研磨粒子は、前記第1の研磨粒子の総重量に基づいて40~100重量%の量の前記第1の成形研磨粒子を含む、作業層と、
第1の破砕研磨粒子を含むが、1重量%未満の成形研磨粒子を含む又は成形研磨粒子を含まない第2のバインダー材料中に保持された第2の研磨粒子を含む後部層と、
前記作業層と前記後部層との間に配置された中間層であって、前記中間層は、第3のバインダー材料中に保持された第3の研磨粒子を含み、前記中間層は第2の成形研磨粒子及び第2の破砕研磨粒子を含み、前記第3の研磨粒子は、前記第3の研磨粒子の総重量に基づいて25~75重量%の量の前記第2の成形研磨粒子を含む、中間層と、
