多層金属溶接装置の溶接方法は以下のステップを含む。
A、準備ステップ:ワーク62の技術要求に基づいて、正電極57及び負電極63の電極形状を選択するとともに、ワーク62の材質抵抗値、溶接すべき層数及び抵抗値、異なる層の酸化膜抵抗値を計算して、中心点溶接とするか、それとも貫通溶接とするかを確定する。その後、技術要求の溶接面積に基づいて、正電極57及び負電極63のΦDサイズを選択し、同時に球面SR及び輪郭線ΦR数量及び配置数量、溶接ナゲットが形成するナゲット数量を計算する。最後に、材質の相違及び有色金属の冷間加工硬化特性に基づいて、電動シリンダセットのトルク及びワーク62が高熱を受けて生じた降伏点及び硬度低下数値を計算して、圧力従動機構のスプリング51の圧力を調整した後、溶接で使用する正電極57及び負電極63を取付けて、その後、負電極63の軸線断面座標を調整して、正電極57と負電極63とを同軸とした後、負電極63を固定して、続いて負電極63の回転角度で回転させて、負電極63のN軸線と正電極57のN軸線とを同軸とするとともに、負電極63の回転ボルトを緊締することで、負電極63が上、下、左、右、前、後でがたつかないようにする。このとき、準備ステップAが完了して、次のステップ、セルフチェックステップBに移行する。
B、セルフチェックステップB:ステップAにより、準備ステップが完了した後、多層金属溶接装置はセルフチェックステップBに移行する。まず、緊急停止及び警告が有効であるか否かを検査して、もし有効であれば、コントローラ128はアクチュエータ組立体125に音声・光警告信号を送出し、同時に伝送線129を通じてタッチスクリーン130に故障位置及び故障処理方法を送出する。次に各軸のモーションペアが原点位置にあるか否かを検査し、もし原点位置にないのであれば、タッチスクリーン130にどの軸が原点位置にないのかを表示するとともに、「規定経路及び軸運動順序に基づいて原点位置にまで戻すか否か」を表示する。最後に、コントローラ128の初期化が完了し、セルフチェックをパスした後、タッチスクリーン130上に「溶接ワークのシリアル番号を選択してください」と表示して、もしすでに溶接されたワークを選択した場合には、コントローラ128は自動ステップEに自動的にジャンプして自動循環溶接作業を開始する。もし選択したものが新しいワークであった場合には、コントローラ128は、寸動制御/パラメータ設定メニュー画面に自動的にジャンプする。このとき、セルフチェックステップBが完了して、設定ステップC又は自動ステップEに移行する。
C、設定ステップ:ステップBでのセルフチェックステップ処理の後、コントローラ128は設定ステップCに自動的にジャンプするとともに、タッチスクリーン130の画面を寸動制御/パラメータ設定メニューに切り換える。その後、準備ステップAで計算したデータに基づいて、パラメータをそれぞれマシンアーム部、予圧部、事前引張部、放電部、充電部、荷卸部に書き込む。
このうち、マシンアーム部は送給ラックからワーク62を取り出した後に正電極57と負電極63との中間の溶接座標に置いて溶接準備し、溶接が完了した後、更にワーク62を排出ラックに移送する。この間、マシンアームX軸、Y軸、Z軸、回転軸7、上部電動シリンダ4、下部電動シリンダ5の運転速度はオンラインにてパラメータを調整、設定できるが、調整及び設定済みのパラメータは、プロセス要求に達するまで、マニュアルでX軸、Y軸、Z軸、回転軸7、上部電動シリンダ、下部電動シリンダの運転速度、連動補間、ソフトウェア割り込みの寸動試験を繰り返して行うと同時に、マシンアームは更に送給ラック及び排出ラックでのワークの有無及び取り上げ及び放置順序を自動的に判断することができる。予圧部は上部電動シリンダ4を動力源として、上部電動シリンダ、圧力従動機構、溶接組立体の上部絶縁板53、電源正極55、延長バー56、正電極57をワーク62の方向に向けて移動するように駆動するとともに、負電極63を固定した参考基準として、ワーク62に圧力を付与するが、圧力の大きさはタッチスクリーン130上でオンラインにて修正することができる上、圧力値の大きさは自動的にリアルタイムにトリガ及び調整すると同時に、フィードバック信号をトランジスタコントローラ131中にフィードバックした後、トランジスタコントローラ131は更にタッチスクリーン130で書き込んだ圧力値と比較し、もしフィードバック値及び書込み圧力値とが等しいのであれば、上部電動シリンダ4のブレーキをオフして、上部電動シリンダ4は運転を停止する。フィードバック数値が書込み圧力値よりも大きいのであれば、フィードバック数値が書込み圧力値に等しくなるまで上部電動シリンダ4はワーク62とは反対の方向に移動し、上部電動シリンダ4のブレーキをオフして、上部電動シリンダ4は運転を停止する。そうでなければ、反対となる。事前引張部は、下部電動シリンダ5が引張機構をワーク62の方向に向けて移動するように駆動するとともに、ワーク62を固定した参考基準として、ワーク62に圧力を付与するが、圧力の大きさはタッチスクリーン130上でオンラインにて修正することができる上、圧力値の大きさは自動的にリアルタイムにトリガ及び調整する。このとき、モーションペアの各軸のパラメータ設定、調整が完了して、充電及び放電パラメータ設定に移行する。つまり、まずスクリーングリッド回路154を設定する、すなわち、被溶接ワーク62の酸化膜厚み及び層数の相違に基づいて、酸化膜の降伏電圧を計算するが、降伏電圧はつまり高電圧蓄電器98の充電電圧であって、充電電圧の選択範囲は500ないし5000Vであり、その後、蓄電組立体138におけるCN1の充電電圧を更に設定するが、充電電圧の選択範囲は20ないし100Vであり、計算方法はワーク62の予熱時間及び予熱温度であり、電圧が高いほど、予熱時間は長くなる。次に、溶接回路組155を設定する、つまり、ワーク62の溶接電力を選択する、すなわち、ワーク62の各層の厚み、層数、溶接面積に基づいて、溶接電力及び溶接電流を計算した後、更に溶接電力及び溶接電流に基づいて溶接ブランチの数量を選択するとともに、蓄電組立体138におけるCN2組の充電電圧を確定して、そして溶接ブランチが同時に放電するか、それとも間欠放電又はタイミングで放電するかを確定する。その後、タッチスクリーン130を通じてコントローラ128中に書き込むが、書き込んだ充電電圧の範囲は0ないし50Vである。最後に、補正回路組156を設定するが、補正ブランチ充電電圧は電圧値から補正ブランチ数を除算して各々の補正ブランチを充電するとともに、タッチスクリーン130にてコントローラ128中に書き込むが、書き込んだ充電電圧の範囲は0ないし50Vである。このとき、設定ステップCの処理が完了した、自動ステップDに移行する。
D、自動ステップ:ステップCの設定ステップで処理が完了した後、コントローラ128は自動ステップDに自動的にジャンプして、オペレータからの自動運転命令を待ち、オペレータがタッチスクリーン130上で自動運転ボタンを押下すると、装置は自動運転する。まず、コントローラ128がタッチスクリーン130からの自動運転命令を受信したとき、コントローラ128はマシンアーム部のX軸、Y軸、Z軸、回転軸7、上部電動シリンダ、下部電動シリンダ5が自動リセット動作を送出し、各軸のリセットが完了した後、挟持組立体のクランプが開き、L上部板59が開き、荷卸リレー135が吸着するとともに、送給ラックにワークがあるか否か、どのラックにワークがあるかを判断して、もしワークがないのであれば、マシンアームは待機ルーチンに自動的に移行し、もし送給ラック上にワークがあるのであれば、コントローラ128はどの取り上げラックで取り上げるか、及び動作順序の命令を送出するが、このとき、X軸、Y軸、Z軸、回転軸7は位置データ制御テーブルの運転距離、運転速度に基づいて、指定の座標までワーク62をピックアップして、その後、ワーク62を溶接位置の負電極63の位置決めクランプ中にまで送って、ワーク62を位置決めクランプに置いた後、位置決めクランプはコントローラ128にワーク62到着命令を送出するが、このとき、コントローラ128は挟持組立体に解除命令を送出するとともに、アームZ軸を原点位置にまで縮退させて待機する。コントローラ128はZ軸が原点に到着した命令を受信した後、下部電動シリンダ5の圧縮命令を送出するとともに、下部電動シリンダ5はL上部板59がワーク62を圧着するように駆動する。
このうち、L上部板59の圧力はタッチスクリーン130上で設定が完了したトルク信号である。コントローラ128は同時に、スクリーングリッド回路154、溶接回路組155、補正回路組156にも充電命令を送出するとともに、キャパシタ149の充電電圧がタッチスクリーン130で書き込んだ充電データと一致するか否かを比較して、もし一致しているのであれば、コントローラ128には充電完了命令を送出し、同時にL上部板59及び上部電動シリンダ4の圧力値がすでに設定圧力値に達していることを検出したとき、コントローラ128は溶接命令を送出する。その後、タッチスクリーン130で設定した放電タイミングに基づいて、順次放電する。つまり、スクリーングリッド回路154の高電圧蓄電器98はまず放電して、高電圧蓄電器98の蓄電電圧が蓄電組立体138におけるCN1の蓄電電圧を下回ったとき、ダイオード151が導通するが、このとき、高電圧蓄電器98及び蓄電組立体138におけるCN1が同時に放電する。このうち補正回路組156の放電タイミングは以下の通りである。コントローラ128が溶接回路組155の放電完了信号を検出したとき、直ちに溶接回路組155に対して電力、抵抗値、電圧、電流が設定要求を満たしているか否かを平均化に分析する。もし満たしていなければ、コントローラ128は溶接回路組155で生じた誤差値の程度、そして補正回路組156におけるどの補正ブランチ又はどの補正ブランチの並列接続値と誤差値とが近いか、又は同一であるかを計算した後、溶接電力の不足を補うために二次放電を行う。コントローラ128が二次放電完了信号を検出したとき、コントローラ128はまずリレー135に放電命令を送出して、続いて上部電動シリンダ4、下部電動シリンダ5の起動命令を送出し、コントローラ128が下部電動シリンダ5及び上部電動シリンダ4の到達信号を検出した後、更にZ軸のアームを伸ばして、ワーク62の座標に達した後、挟持組立体はワーク62を挟持して排出口の空き位置に送る。その後、マシンアームが初期位置にまで戻るが、このとき、第1の作業サイクルが完了するが、もし作業を継続するのであれば、装置は繰り返し作業を行う。もし人為的関与で終了命令を送出したときには、自動ステップDが完了して、放電ステップEに移行する。
E、荷卸ステップ:ステップDで自動ステップ処理が完了した後、コントローラ128はサーボにオフ命令を送出して、リレー135がオープンになっているか否か、キャパシタ149が放電を完了したかを検出した後、電源を自動的にオフにする。コントローラ128が電源を自動的にオフにすると同時に、コントローラ128自身の給電電源も切断する。
