Description

The present invention relates to a decorative sheet for a floor material, which is bonded onto a wooden base material to form a floor material. In particular, the present invention relates to a decorative sheet suitable for a floor material which forms a floor surface in a building such as a detached house, an apartment house, a rental house, or a house for the elderly and has excellent impact resistance and caster resistance.

Sheet flooring materials in which a decorative sheet is attached to the surface side of a wood base material such as plywood, MDF, or particle board are becoming widespread. Behind this is the problem that the color of the surface layer does not match at the construction site where the floor surface is the veneer, and if you want a veneer with a higher design, you will have to use high-grade materials, which is a very expensive flooring. It is caused by becoming a material.
With the widespread use of sheet flooring materials, the problem of unstable quality due to variations in impact resistance and caster resistance of wood base materials has been emphasized. Furthermore, as the wood base material, hardwoods such as Lauan, which has relatively high surface strength and less unevenness, have been used until now, but softwood-based plywood, which is cheaper but has a large surface unevenness, is used. As a result, stabilization of quality has become an issue.

In view of this situation, a specification in which a backer layer such as a polyethylene terephthalate film having a size of 0.1 mm or more and 0.6 mm or less is attached to the back surface side of the decorative sheet has been put on the market (see Patent Document 1). The backer layer is a synthetic resin layer having a relatively large thickness, which is effective in alleviating the influence of surface irregularities of the wood base material and exhibiting characteristics such as impact resistance and caster resistance. As described above, in the field of flooring materials, impact resistance and caster resistance are required. Among them, specifications using a resin sheet containing powder such as wood powder as a backer material are widely used.

Japanese Patent No. 5045180

The resin-based base material sheet has thermal expansion, and when it is laid on the floor surface, it may thermally expand and cause a push-up or an excessive step. On the other hand, although thermal expansion can be suppressed with a conventional base sheet containing powder or an inorganic filler, there remains concern about the stability of in-line production such as the stability of sheet molding and the occurrence of surface cracks during winding. Was there.
The present invention has been made by paying attention to the above points, and is a decorative sheet which is excellent in in-line molding and can be thermally expanded when laid on a floor surface to suppress push-up and excessive step generation. For the purpose of provision.

In order to solve the problem, the flooring decorative sheet according to one aspect of the present invention is a flooring decorative sheet in which a decorative sheet layer is laminated on one surface side of a resin base material sheet, and is a base material. The sheet contains 30% by mass or more and 45% by mass or less of the thermoplastic resin, 10% by mass or more and 30% by mass or less of the powder, 25% by mass or more and 60% by mass or less of the inorganic filler, and has a thickness of 200 μm or more and 400 μm or less. In this configuration, the linear expansion coefficient of the base sheet is 6 × 10 -5 or less, the content of the inorganic filler is larger than the content of the powder, and the base sheet is: It is characterized by containing calcium stearate .
The decorative sheet layer has, for example, a pattern.

The decorative sheet for flooring of the present invention is excellent in in-line molding by defining the compounding ratio and thickness of the material contained in the resin-based base sheet, and has the above-mentioned structure to linearly expand the base sheet. Since the coefficient is 6 × 10-5 or less, it is possible to reduce the occurrence of push-up and excessive steps due to thermal expansion when laid on the floor surface.
Further, when the base sheet is colored, it is not necessary to separately color the powder-containing resin-based base material even if the cross section of the powder-containing resin-based base material is exposed during cutting of the end C surface or V-groove cutting, so that the process is omitted and the cost is low. Can be produced in.

An embodiment of the present invention will be described with reference to the drawings.
Here, the drawings are schematic, and the relationship between the thickness and the plane dimension, the ratio of the thickness of each layer, and the like are different from the actual ones. Further, the embodiments shown below exemplify a configuration for embodying the technical idea of the present invention, and the technical idea of the present invention describes the materials, shapes, structures, etc. of the constituent parts as follows. It is not something that is specific to something. The technical idea of the present invention may be modified in various ways within the technical scope specified by the claims stated in the claims.

As shown in FIG. 1, the decorative sheet for flooring of the present embodiment is configured by forming a decorative sheet layer 1 having a pattern on one surface side of a base sheet 2 made of resin. The base sheet 2 contains a thermoplastic resin of 30% by mass or more and 45% by mass or less, a powder of 10% by mass or more and 30% by mass or less, and an inorganic filler in a proportion of 25% by mass or more and 60% by mass or less, and has a thickness of 200 μm. It is 400 μm or more and the linear expansion coefficient is 6 × 10 -5 or less.

(Cosmetic sheet layer)
The decorative sheet layer 1 of the present embodiment is a sheet-like member having a pattern.
In the decorative sheet layer 1 of the present embodiment, a pattern layer is printed on the surface side of the polyolefin resin sheet, and then a transparent resin layer and a surface protection layer are laminated in this order on the surface side of the pattern layer. It is configured.
The polyolefin-based resin sheet is a sheet of polyolefin-based resin obtained by a calendar method, an inflation method, a T-die extrusion method, or the like. Examples of the polyolefin resin include polypropylene (PP), polyethylene terephthalate (PET), polytrimethylene terephthalate (PTT), polybutylene terephthalate (PBT), polyethylene naphthalate (PEN), polybutylene naphthalate (PBN) and the like. Can be mentioned.

The pattern pattern layer imparts a design property with a desired pattern to the decorative sheet, and the type of pattern and the like are not particularly limited. Examples thereof include wood grain patterns, stone grain patterns, sand grain patterns, tiled patterns, brickwork patterns, cloth grain patterns, leather squeezing patterns, geometric figures, characters, symbols, and abstract patterns.
However, a single-color decorative sheet layer without a pattern layer, a decorative sheet layer without a transparent resin layer, and the like are also included in the decorative sheet layer 1 of the present invention. Further, a known decorative sheet may be used as the decorative sheet layer 1.
The printing ink is not particularly limited, but an ink compatible with the printing method can be appropriately selected. In particular, it is preferable to select it in consideration of adhesion to the resin base sheet 2, printability, and weather resistance as a floor material.

As the transparent resin layer, for example, vinyl chloride resin, acrylic resin, polyolefin-based polypropylene resin, polyethylene resin, or the like can be used. Among them, polyolefin resins can be preferably used in terms of environmental compatibility, processability, and price.
The grade and composition of the resin can also be selected in consideration of ease of seating, printability, and suitability for bending. The transparent resin layer has the effect of increasing the thickness and depth of the decorative sheet in terms of design, and can also improve the weather resistance and wear resistance of the decorative sheet.

The transparent resin layer is bonded with a transparent adhesive layer.
The transparent adhesive layer is provided for the purpose of strengthening the adhesion between the base sheet 2 and the pattern layer and the transparent resin layer. When this adhesion is strong, it is possible to impart bendability to the decorative sheet so as to follow a curved surface or a right-angled surface.
The transparent adhesive layer and the transparent resin layer can be formed by, for example, co-extrusion, and both are simultaneously extruded.

A surface protective layer is provided on the transparent resin layer. The surface protective layer may be a single layer, or a plurality of layers may be stacked to form a surface protective layer.
The surface protective layer is made of, for example, a mixture of an ultraviolet curable resin and a thermosetting resin. Other additives may be added to the mixture as appropriate. The mixing ratio of the ultraviolet curable resin and the thermosetting resin is set to be in the range of 7: 3 to 9: 1, for example, in terms of mass ratio.
It is not necessary to laminate the decorative sheet layer 1 on the base sheet 2 after forming the decorative sheet layer 1. Each layer constituting the decorative sheet layer 1 may be sequentially formed on the base sheet 2.

(Base sheet)
The base sheet 2 is made of a powder-containing resin-based base material layer.
The powder-containing resin-based base material layer consists of a resin containing powdered cellulose (powder) such as wood powder and paper powder, and an inorganic filler composed of inorganic substances such as calcium carbonate, talc (talc) and mica (mica). Is added. As a result, it is possible to suppress the linear expansion of the powder-containing resin-based base material layer, that is, to regulate the linear expansion coefficient, and to suppress the occurrence of push-up and excessive steps when laid on the floor surface.

However, simply increasing the amount of wood powder, paper powder, and inorganic substances in the dark clouds in order to suppress thermal expansion realizes the improvement of impact resistance and caster resistance, which is the object of the present invention, and the molding stability in manufacturing. It will be difficult to do. On the other hand, in the present embodiment, the impact resistance and caster resistance are improved and manufactured by optimizing the blending of wood powder, paper powder, and inorganic substances to be added and suppressing the coefficient of linear expansion to a predetermined value or less. Achieves molding stability above.
That is, the powder-containing resin-based base material layer of the present embodiment contains a thermoplastic resin, powder, and an inorganic filler.

The thermoplastic resin is set to 30% by mass or more and 45% by mass or less. If the amount of the thermoplastic resin is less than 30% by mass, the binder effect is weakened, the resin becomes brittle during molding, and may be torn when pulled after extrusion molding. Further, when the amount of the thermoplastic resin is more than 45% by mass, the coefficient of linear expansion of the powder-containing resin layer becomes 6 × 10-5 or more, and problems such as pushing up and excessive steps when laid on the floor surface occur.
Examples of the thermoplastic resin include polypropylene, ethylene-vinyl alcohol copolymer, polymethylene, polymethylpentene, polyethylene terephthalate, polybutylene terephthalate, polycarbonate, polyarylate, polyethylene naphthalate-isophthalate copolymer, polyimide, polystyrene, and the like. Examples thereof include polyamide and ABS.

The powder is set to 10% by mass or more and 30% by mass or less. If the amount of the powder is less than 10% by mass, the coefficient of linear expansion in the flow direction becomes 6 × 10-5 or more, and problems such as push-up and excessive step when laid on the floor surface occur. If the amount of powder is more than 30% by mass, it becomes brittle during molding and may be torn when pulled after extrusion molding.
The powder is preferably a fine powder having a particle size of about 10 μm or more and 100 μm or less. If the powder particle size exceeds 100 μm, the thermoplastic resin is used as the sea in the cross section of the powder-containing resin-based base material layer, and the sea island pattern (sea island structure) due to the powder is visually recognized, which is not preferable in terms of design. ..

The powder is preferably particles of a wood-based material such as wood powder or paper powder. As the wood powder, cutting chips such as cedar and hemlock generated in sawmills and the like can be used. As the paper dust, virgin pulp, cutting pieces at the papermaking stage, processing loss at the processing stage, bleeding at the printing stage, waste paper such as used paper, and the like can be used. However, in reality, the present invention is not limited to these examples. For example, woody biomass and the like can also be used. Considering the molding stability, it is preferable to use only a certain variety.

The inorganic filler is set to 25% by mass or more and 60% by mass or less. If the amount of the inorganic filler is less than 25% by mass, the coefficient of linear expansion of the powder-containing resin layer becomes 6 × 10-5 or more, which may cause problems such as pushing up and excessive steps when laid on the floor surface. .. Further, if the amount of the inorganic filler is more than 60% by mass, it becomes brittle during molding and may be torn when pulled after extrusion molding.
As the inorganic filler, a scaly inorganic material such as talc or mica is preferable to a spherical one such as calcium carbonate.
With the above configuration, the decorative sheet of the present embodiment is excellent in in-line molding, and can be thermally expanded when laid on the floor surface to reduce the occurrence of pushing up and excessive steps.

Further, when the base sheet 2 is colored, it is not necessary to separately color the powder-containing resin-based base material even if the cross section of the powder-containing resin-based base material is exposed during cutting the end C surface or V-groove cutting. It can be omitted and manufactured at low cost. Further, when the base material sheet 2 is colored, the base material to which the decorative sheet is attached can be concealed, and the hue can be appropriately selected as the base color of the pattern pattern layer.
For example, coloring can be achieved by mixing and kneading a colorant such as a pigment. Alternatively, a colored layer may be provided under the pattern layer as a solid ink layer by using a coating or printing method before the pattern layer is provided.
