以下、本実施形態の効果を調べるために、以下に示す濾材を用いたフィルタユニットを作製した(サンプル1〜9)。

平均分子量650万のPTFEファインパウダー(ダイキン工業株式会社製「ポリフロンファインパウダーF106」)1kg当たり押出液状潤滑剤として炭化水素油(出光興産株式会社製「IPソルベント2028」)を20℃において33.5質量%加えて混合した。次に、得られた混合物をペースト押出装置を用いて押し出して丸棒形状の成形体を得た。この丸棒形状の成型体を70℃に加熱したカレンダーロールによりフィルム状に成形しPTFEフィルムを得た。このフィルムを250℃の熱風乾燥炉に通して炭化水素油を蒸発除去し、平均厚さ200μm、平均幅150mmの帯状の未焼成PTFEフィルムを得た。次に、未焼成PTFEフィルムを長手方向に延伸倍率5倍で延伸した。延伸温度は250℃であった。次に、延伸した未焼成フィルムを連続クリップできるテンターを用いて幅方向に延伸倍率32倍で延伸し、熱固定を行った。このときの延伸温度は290℃、熱固定温度は390℃であった。これにより、PTFE多孔膜(充填率が4.0%、平均繊維径が0.053μm、厚さ10μm)である主捕集層22を得た。

最後に、PTFE積層体とPP積層体とを、EVAホットメルト接着剤を2g/m2使用して、110℃で熱ラミネートを行い、図4に示す層構成を有する濾材10を得た。濾材10の厚さは0.64mmであった。
濾材10の圧力損失と塵の捕集効率は、上述した測定方法によれば、170Paと99.995%であった。熱ラミネートによる圧力損失の上昇はなかった。この圧力損失及び捕集効率は、略プレ捕集層20と主捕集層22による特性である。

プレ捕集層20における捕集効率を50%以上にすれば、上記表1によると、濾材10の寿命を、ガラス繊維濾材の寿命並みに延ばすことができる。
サンプル1〜5のフィルタユニットにおける圧力損失及び構造抵抗(「構造分抵抗」)を比較すると、プレ捕集層の不織布の平均繊維径は0.8μm以上2.0μm未満、好ましくは、0.8μm以上1.9μm以下であることが、エアフィルタユニット15における構造抵抗を抑制し、かつフィルタユニット15における圧力損失を抑制することができることがわかる。
サンプル4の構造抵抗はサンプル1と同様に低いが、エアフィルタユニットにおける圧力損失はサンプル1に比べて大きい。これは、プレ捕集層の平均繊維径が細くなったため、濾材における圧力損失が増大(表2参照)したことに起因する。
サンプル5では、エアフィルタユニットにおける圧力損失がサンプル1対比高い。これは、サンプル5の構造分抵抗に起因する。サンプル5の濾材における捕集効率をサンプル1と略同様の値に維持するためにプレ捕集層における目付けを大きくし濾材の厚さが厚くなっている。このため、サンプル1対比サンプル5の構造分抵抗は高くなっている。
また、サンプル6〜9のように、不織布にエレクトロスピニング不織布を用いても、メルトブローン不織布を用いた場合と同様の結果を有する。
