図3(a)は、積層体20の表面を形成する革10の素材30aを示す模式的断面図であり、素材30aは銀面層33及び毛羽立ち状網様体31を有する網様層32により構成されている。なお、同図における毛羽立ち状網様体31は誇張して大きく描かれている。その素材30aを、図示しないスカイビング装置により毛羽立ち状網様体31の先端側の一部を除去して、切り揃えたものが、図3(b)に示す中間材30bである。中間材30bは、毛羽立ち状網様体31の高さが揃えられ、中間材30bの厚さが一様に整えられている。次に、その中間材30bの毛羽立ち状網様体31が存在する側に接着剤をコーティングする工程を図3(c)に示す。中間材30bは、一対の圧縮ロール34間に挿通され、小ロール35と圧縮ロール34の間に供給される接着剤36により、圧縮状態下の毛羽立ち状網様体31の表面が覆われると共に、毛羽立ち状網様体31間の隙間が充填されてコーティング層38を形成される。接着剤36は公知のアクリル系又はポリアミド系接着剤が用いられ、その接着剤36で形成されたコーティング層38の表面は滑らかな平面となっている。図中37は中間材30bへの接着剤の供給量を調節する調節部材である。そして、以上のようにして、図3(d)に示す革10が製造された。

なお、革は牛皮をなめしたものを用いることが多いが、本実施形態においては、牛皮に限定されるものではない。また、発泡ウレタンシート13をラミネートする材料としてポリウレタン製等のプラスチックフィルム12、14を用いることが多いが、プラスチックフィルムの代わりにポリプロピレン等の各種材料の不織布であってもよい。発泡ウレタンシート13にラミネート可能で、ウレタン原料の接着力が作用しうるもので、かつウレタン原料を容易には通さないものであれば、いかなる素材及び状態のものであってもラミネート材料として採用しうる。

図3(a)で示した素材30aと同様の毛羽立ち状網様体31に対する何らの処理もしない牛革を用意し、上記実施例の革10の替わりに用いたこと以外は同じ材料・製造方法によってヘッドレスト1を成形し、同じく表面のあばた状凹部の有無を目視でチェックした。その結果、ヘッドレスト1の18個中の11個にあばた状凹部の発現が確認されたので比較実験を中止した。

実施例は、230個のヘッドレストの成形品について、1個の不良品(あばた状凹部)も現れなかったことに比べ、比較例においては、18個中11個が不良品となったことから、本発明による積層体20に効果は明確に実証された。
