【発明の属する技術分野】
本発明は、建築物の内装材、特に壁装材として好適に用いられる発泡層を備えた化粧シートに関するものである。

【従来の技術】
従来、斯かる用途に用いられる化粧シートとしては、次の2つの壁紙が知られている。その一つは、紙基材の上に塩化ビニル系樹脂からなる発泡層を備えた、いわゆる塩化ビニル壁紙である。しかしながら、塩化ビニル系樹脂は燃焼時に塩化水素ガスを発生するために焼却処分時等に塩化水素ガスの処理に費用がかかるといった問題、あるいは、焼却炉を損傷する虞があるといった問題や焼却炉の損傷を防止するために特別な炉材を使用しなくてはならないといった問題等から塩化ビニル系樹脂に代わる樹脂からなる壁紙が要望されるようになっている。この要望に応えるものとして、オレフィン系樹脂からなる発泡壁紙が提案されている。

しかしながら、オレフィン系樹脂からなる発泡壁紙は、結晶性高分子からなるオレフィン系樹脂を用いるために発泡適性粘度の温度範囲が狭く、生産が安定しないといった問題や、発泡層表面が傷付き易い(耐スクラッチ性に劣る)といった問題があり、本出願人は先に、これらの問題を解決する発泡壁紙を提案した(たとえば、特許文献1参照)。

特許文献1記載の発泡壁紙は、発泡層を電離放射線を照射して架橋させた層とすることにより、発泡適性粘度の温度範囲を広くして生産を安定にすると共に耐スクラッチ性を向上させた発泡壁紙とすることができたが、近年、耐スクラッチ性のさらなる向上が要望されるようになり、この要望に応えるべく、耐スクラッチ性において一層優れた性能を備えた発泡壁紙を開発することとした。

【発明が解決しようとする課題】
そこで本発明は、上記問題に鑑みてなされたものであって、その目的とするところは、耐汚染性に優れることは元より、特に耐スクラッチ性に優れた化粧シートを提供することである。

【課題を解決するための手段】
本発明者は、上記目的を達成するために、請求項1記載の本発明は、繊維質基材シート上に、エチレン−酢酸ビニル共重合体のみを樹脂成分とする発泡層と、エチレン−酢酸ビニル共重合体のみを樹脂成分とする第1被覆樹脂層とが順に積層された化粧シートにおいて、前記発泡層と前記第1被覆樹脂層とが電離放射線により架橋された層であると共に前記第1被覆樹脂層が前記発泡層より高い架橋度であり、少なくとも前記第1被覆樹脂層に架橋剤が添加されていることを特徴とするものである。

また、請求項2記載の本発明は、請求項1記載の化粧シートにおいて、前記第1被覆樹脂層および前記発泡層に架橋剤が添加されており、前記樹脂成分に対する割合としての添加する架橋剤量が前記発泡層より前記第1被覆樹脂層の方が多く添加されていることを特徴とするものである。

【発明の実施の形態】
上記の本発明について、図面等を用いて以下に説明する。
図1は本発明にかかる化粧シートの一実施例の層構成を図解的に示す図であって、化粧シート1は繊維質基材シート2上に、発泡層3、第1被覆樹脂層4、絵柄層5、表面層6を順に形成したものであって、前記発泡層3と前記第1被覆樹脂層4とが電離放射線で架橋された層である。

前記繊維質基材シート2としては、紙、不織布、織布が用いられ、前記紙としては、壁紙用の難燃紙(パルプ主体のシートをスルファミン酸グアニジン、リン酸グアニジンなどの難燃剤で処理したシート)、水酸化アルミニウムや水酸化マグネシウムなどの無機質剤を混抄した無機質紙、上質紙,薄用紙,和紙等の一般紙など、通常壁紙用裏打紙といわれているものなどを用いることができ、抄紙方法としては水中伸度が1.5%前後の長網多筒式が一般的であるが、本発明においては水中伸度が1.0%以下である長網ヤンキー式で抄紙された紙がより好ましい。また、不織布としては、湿式不織布、乾式不織布のいずれでも用いることができる。

また、前記発泡層3は、発泡層形成組成物を前記繊維質基材シート2上に積層して後に前記発泡層形成組成物を発泡させて発泡層を形成するものであり、前記繊維質基材シート2上に積層された際、あるいは、化粧シート1とした際等にカールの発生がなくて印刷皺や施工不良(施工後の端部の浮き)を防止することができること、あるいは、加工適性や発泡適性等を考慮すると、エチレン系樹脂が適当であり、例示するならば、エチレン単独重合体、主成分のエチレンとエチレン以外のαオレフィンとの共重合体であり、より好ましくは、主成分のエチレンとビニルエステルとの共重合体(たとえば、エチレン−酢酸ビニル共重合体など)、あるいは、主成分のエチレンと不飽和カルボン酸エステルとの共重合体(たとえば、エチレン−メチルアクリレート、エチレン−エチルアクリレートなど)である。なお、これらは必要に応じて2種以上を混ぜて用いてもよいものである。

また、前記発泡層3を形成するための発泡剤としては、オレフィン系樹脂の発泡剤として通常使用されている各種の発泡剤を用いることができ、たとえば、アゾジカルボンアミド(ADCA)、アゾビスホルムアミド等のアゾ系化合物、4,4’−オキシビスベンゼンスルホニルヒドラジド等のヒドラジット系化合物等の1種ないしそれ以上を用いることができ、添加量としては意匠等を考慮して適宜決めればよいが、概ね樹脂100重量部に対して2〜15重量部である。また、前記発泡層3には、必要に応じて顔料等を添加して着色することができるし、また、必要に応じて発泡セル調整剤、熱安定剤、難燃剤、無機充填剤等の周知の助剤を添加することができる。

また、前記発泡層3の形成方法としては、Tダイ式押出法、カレンダー法により発泡層形成組成物をシート・フィルム化すると同時に前記紙基材2上に積層することもできるし、発泡層形成組成物が加工温度において高い流動性を示すものである場合には、ロールコート法、グラビアコート法、コンマコート法等の周知の塗布技術を採用することもできるが、後述する第1被覆樹脂層4や第2被覆樹脂層7を前記発泡層3を形成するための発泡層形成組成物と同時に押出加工(共押出)して前記繊維質基材シート2上に積層することができることからTダイ式押出法で形成するのが好適である。

また、前記第1被覆樹脂層4は耐スクラッチ性の向上や加熱炉で発泡させて発泡層3を形成する際に発生する発泡ガスのガス抜けを防止して均一な発泡セルおよび滑らかな表面を有する発泡層3を得るために設けられるものであり、この層を形成する樹脂としては、前記発泡層3との接着性等を考慮すると、前記発泡層3の項で説明した樹脂と相溶性のある樹脂で形成するのが適当であり、前記発泡層3と同じ樹脂ないし相溶性のあるオレフィン系樹脂である。相溶性のあるオレフィン系樹脂としては、特に限定するものではないが、たとえば、ポリプロピレンやエチレン−プロピレン共重合体等が好ましい。この第1被覆樹脂層4の膜厚としては2〜15μmが適当である。

ところで、前記発泡層3と前記第1被覆樹脂層4とを上記したような同じ樹脂ないし相溶性のある樹脂で形成すると、加熱炉で発泡させる際に、前記発泡層3と前記第1被覆樹脂層4とが相溶状態となり、発生した発泡ガスが前記第1被覆樹脂層4をも通過(発泡ガスのガス抜け)して、均一な発泡セルからなる発泡層を得ることができず、また、滑らかな表面を有する前記第1被覆樹脂層4を得ることができすに、表面がポーラスになるために耐スクラッチ性、耐汚染性等に劣るという問題が発生する虞が生じるが、これを防止するために、本発明においては前記発泡層3とする前の発泡層形成組成物層と前記第1被覆樹脂層4に電離放射線を照射して架橋させてから発泡層形成組成物を加熱発泡させるものである。

そして、前記発泡層形成組成物層と前記第1被膜樹脂層4と架橋度は前記第1被覆樹脂層4の方が前記発泡層形成組成物層より高くなるように差を付けるのが望ましく、この差の付け方としては、たとえば、
(1)前記発泡層形成組成物層にエチレン単独重合体、あるいは、主成分のエチレンとエチレン以外のαオレフィンとの共重合体を用い、前記第1被覆樹脂層4に主成分のエチレンとビニルエステルとの共重合体(たとえば、エチレン−酢酸ビニル共重合体など)、あるいは、主成分のエチレンと不飽和カルボン酸エステルとの共重合体(たとえば、エチレン−メチルアクリレート、エチレン−エチルアクリレートなど)を用い、電離放射線を照射して架橋させることにより架橋度の差を付ける方法。
(2)前記発泡層形成組成物層と前記第1被覆樹脂層4とに同一樹脂を用い、前記第1被覆樹脂層4に架橋剤を添加する、あるいは、前記第1被覆樹脂層4に添加する架橋剤量を前記発泡層形成組成物層より多く添加し、電離放射線を照射して架橋させることにより架橋度の差を付ける方法。
等があり、前記発泡層形成組成物層と前記第1被覆樹脂層4とに用いる樹脂種により適当な方法を選択して用いればよいものである。

ところで、電離放射線とは、電磁波ないし荷電粒子線のうち分子を重合、架橋し得るエネルギー量子を有するものを意味し、通常紫外線、電子線が用いられる。紫外線源としては、超高圧水銀燈、高圧水銀燈、低圧水銀燈、カーボンアーク、ブラックライトランプ、メタルハライドランプ等の光源を用いる、電子線としては、コックロフトワルトン型、バンデグラフ型、共振変圧器型、絶縁コア変圧器型、あるいは、直線型、ダイナミトロン型、高周波型等の各種電子線加速器を用いる。ちなみに、電子線としては、一般的に150〜200keVのものが使用され、照射量としては2〜15Mradが適当である。

また、前記発泡層形成組成物層、あるいは、前記第1被覆樹脂層4に添加する架橋剤としては、ジペンタエリスリトールヘキサアクリレート(DPHA)、トリメチロールプロパントリアクリレート(TMPTA)、ペンタエリスリトールトリアクリレート等のアクリル化合物、トリメチロールプロパントリメタクリレート(TMPTMA)、ポリエチレンジメタクリレート、ジエチレングリコールジメタクリレート、1,9−ノナンジオールジメタクリレート(NOD)等のメタクリル化合物、ジビニルベンゼン、エチルビニルベンゼン等のビニルモノマー、液状トリブタジエン、1,4−ポリブタジエン等の不飽和ポリマー、トリアリルトリメリテート(トリメリット酸トリアリルエステル)、1,2,4−ベンゼントリカルボン酸トリアリルエステル等の芳香族カルボン酸多価アリルエステル、ビニルトリメトキシシラン、ビニルトリエトキシシラン等のビニルアルコキシシラン、あるいは、脂肪族カルボン酸アリルエステル、あるいは、トリアリルシアヌレート、ジアリルフタレート等々を用いることができ、その添加量としては、樹脂100質量部に対して0.01〜5.0質量部、好ましくは0.5〜2.0質量部である。

また、前記絵柄層5としては、グラビア印刷、オフセット印刷、シルクスクリーン印刷、インキジェット印刷、転写シートからの転写印刷等周知の印刷法によりインキにて形成することができる。絵柄層の絵柄としては、木目模様柄、石目模様柄、布目模様柄、皮紋模様柄、幾何学図形模様柄、文字、記号、あるいは、全面ベタ模様柄等がある。インキとしては、ビヒクルとして、塩素化ポリエチレン、塩素化ポリプロピレン等の塩素化ポリオレフィン、ポリエステル、イソシアネートとポリオールからなるポリウレタン、ポリアクリル、ポリ酢酸ビニル、ポリ塩化ビニル、塩化ビニル−酢酸ビニル共重合体、セルロース系樹脂、ポリアミド系樹脂等を1種ないし2種以上混合して用い、これに顔料、溶剤、各種補助剤等を加えてインキ化したものを用いることができるが、燃焼時の問題を考慮すると、ポリエステル、イソシアネートとポリオールからなるポリウレタン、ポリアクリル、ポリ酢酸ビニル、セルロース系樹脂、ポリアミド系樹脂等の1種ないし2種以上混合した非塩素系のビヒクルが好適であり、前記第1被覆樹脂層4との接着性を考慮して適宜選択して用いることができる。

また、前記表面層6は艶調整や表面物性を向上させるために設ける層であり、前記絵柄層と同様なビヒクルを用いて同様な方法で形成することができ、求められる表面物性により適宜なビヒクルを選択して形成すればよいものであり、また、艶調整の方法としては、シリカ等のマット剤を混練りしたインキにて形成すればよいものである。また、前記表面層6を電離放射線硬化型樹脂で形成することにより、耐摩性や耐汚染性を一層向上させることができる。

また、前記化粧シート1は必要に応じて凹凸模様を形成することができる。前記凹凸模様の形成方法としては、周知の枚葉、あるいは、輪転式のエンボス機を用いて前記発泡層や前記第1被覆樹脂層4が軟化した状態にあるときに、表面層側からエンボス版で凹凸を施して後に冷却することにより、形成することができる。前記凹凸模様としては木目板導管溝、石板表面凹凸、布表面テクスチュア、梨地、砂目、ヘアライン、万線状溝等がある。

また、前記発泡層3、前記第1被覆樹脂層4、前記絵柄層5、前記表面層6には、紫外線による劣化を防止し、耐候性を向上させる目的で、必要に応じてヒンダードアミン系光安定剤や、ベンゾトリアゾール系、ベンゾフェノン系、サリチル酸エステル系、シアノアクリレート系等の周知の紫外線吸収剤や、フェノール系酸化防止剤等の周知の酸化防止剤を添加しても構わない。

また、図2は本発明にかかる化粧シートの他の実施例の層構成を図解的に示す図であって、化粧シート1’は図1に示した化粧シート1の前記繊維質基材シート2と前記発泡層3との間に第2被覆樹脂層7を形成すると共に該第2被覆樹脂層7を電離放射線で架橋された層としたものであって、これ以外は図1に示した化粧シート1と同じである。この第2被覆樹脂層7を形成する樹脂としては、前記発泡層3および前記繊維質基材シート2との接着性等を考慮すると、発泡層3の項で説明した樹脂と同じ樹脂で形成するのが適当である。この第2被覆樹脂層7は、たとえば、Tダイ式押出法で前記発泡層3を形成する発泡層形成組成物を押し出す場合、顔料あるいは必要に応じて無機充填剤が添加された前記発泡層形成組成物は添加剤がTダイ押出機のリップに付着してリップに傷を付けたり、あるいは、製膜時に膜にスジを混入させる虞があり、これを防止するために前記発泡層形成組成物を前記第1被覆樹脂層4と前記第2被覆樹脂層7とでサンドイッチした状態で共押出することにより上記問題を解決するものである。この第2被覆樹脂層7の膜厚としては2〜15μmが適当である。なお、この第2被覆樹脂層7についても必要に応じて上記で説明した架橋剤を添加することができる。なお、今までの説明においては、絵柄層5を設けた構成で説明したが、前記絵柄層5については設けなくてもよいものである。

また、前記第1被覆樹脂層4は、前記絵柄層5、あるいは、前記表面層6を形成する印刷インキとの接着性を向上させる目的でポリエーテルポリオールを含有させることができる。前記第1被覆樹脂層4にポリエーテルポリオールを含有させることにより、前記第1被覆樹脂層4の前記絵柄層5、あるいは、前記表面層6を形成する面の濡れ指数(JISK6768)を向上させることができ、通常前記第1被覆樹脂層4面に行なうコロナ放電処理等の易接着手段、さらには、コロナ放電処理面に行なう印刷インキ用プライマー層を設けなくともよいものとすることができる。前記第1被覆樹脂層4に含有されるポリエーテルポリオールは、前記第1被覆樹脂層4を形成するエチレン系樹脂の20質量%以上50質量%未満が適当である。ポリエーテルポリオールの含有量が20質量%より少ないと前記第1被覆樹脂層4の絵柄層5、あるいは、表面層6を形成する面の濡れ指数が40dyn/cm(JISK6768)未満となり、絵柄層5、あるいは、表面層6の前記第1被覆樹脂層4に対する接着強度の向上が図り難くなり、また、ポリエーテルポリオールの含有量が50質量%以上では、発泡時に前記発泡層3と相溶状態となり、発泡ガスのガス抜けが発生する虞があり、耐スクラッチ性も低下する虞が生じる。

また、前記第1被覆樹脂層4、単層に限ることはなく、複層であってもよいものであり、たとえば、2層構成とし、表面層6側にポリエーテルポリオール含有層を配置させ、表面層6側を5μm程度、前記発泡層3側を10μm程度に形成することにより、ポリエーテルポリオール含有量を少なくすることができるので、単層で形成する場合に比べて安価なものとすることができる。なお、前記第1被覆樹脂層4は透明であってもよいし、不透明であってもよいし、また、顔料等で透明ないし不透明に着色したものであってもよいものである。また、前記第1被覆樹脂層4は、必要に応じて熱安定剤、難燃剤等の周知の助剤を添加することができる。

また、前記ポリエーテルポリオールとしては、化合物の1分子中に水酸基を2個以上含み、かつ、エーテル結合を分子中に有する化合物であり、このような化合物としては、たとえば、エチレンオキサイド、プロピレンオキサイドの単独重合物ないし共重合物、および、エチレングリコール、グリセリン、トリメチロールプロパン、トリメチロールエタン、ペンタエリスリトール、ソルビトール、シュークローズ、メチルグルコシド等のポリオール類、トール油、ロジン酸、ヒマシ油等のカルボン酸およびアルデヒドと、オレフィン類、芳香族炭化水素類等の他の化合物との反応によって得られる2個以上の水酸基を有する化合物に、必要に応じてエチレンオキサイドないしプロピレンオキサイドを付加した付加化合物、および、これら化合物の誘導体等を挙げることができ、これら化合物は1ないし2以上を適宜選択して用いることができる。

【実施例】
上記の本発明について、以下に実施例を挙げて、さらに詳しく説明する。
実施例1
65g/m2の壁紙用裏打紙〔名古屋パルプ(株)製:NPW−65SE(商品名)−長網ヤンキー式で抄紙〕に表1のAに示す配合の第1被覆樹脂層形成用組成物および発泡層形成用組成物および第2被覆樹脂層形成用組成物をTダイ押出機から86μm厚さに3層共押出し、壁紙用裏打紙/第2被覆樹脂層8μm/発泡層形成用組成物層70μm/第1被覆樹脂層8μmの積層体を作製し、該積層体の前記第1被覆樹脂層面にコロナ放電処理を施した後にエチレン−酢酸ビニル共重合体系プライマー、アクリル系インキ〔大日精化工業(株)製:ハイドリック(商品名)〕の順でグラビア印刷して抽象模様柄の絵柄層と表面層とを形成した。次いで、前記表面層側から電子線照射(175keV、5Mrad)を行なった後に、このものを炉内温度230℃の発泡炉で30秒間加熱して前記発泡層形成用組成物層を500μm厚さまで発泡させて、本発明の化粧シートを得た。
