【発明の属する技術分野】
本願発明は、中心孔を有する円盤状基板の外周又は内周に超砥粒層を固着した超砥粒カッタ用の基板及びその製造方法に関し、さらに詳細に言えば、ガラス、セラミックス、サーメット等の硬脆材料、磁性材料、金属材料等の工業用材料の切断や溝入れに用いて好適な、超砥粒カッタ用の基板及びその製造方法に関する。さらに本願発明は、その方法により製造された基板を用いた超砥粒カッタに関する。

【従来の技術】
中心孔を有する円盤状基板の外周部又は内周部に超砥粒層を固着してなる外周刃又は内周刃の超砥粒カッタは公知である。従来の円盤状基板にはスチール系素材や超硬合金等が用いられている。

炭素工具鋼、合金工具鋼、高速度工具鋼等のスチール系素材を用いた基板は、材料の入手が容易なこと、加工も比較的容易なことから広く用いられている。しかし、剛性が低いので切断時に基板が撓み、これにより切断精度が低下したり、被切断材料に基板が触れるいわゆる胴当たり現象を起こして切断抵抗が増したり、切断時の切粉で基板の表面が傷つけられ寿命が低下するという問題があった。

一方、超硬合金を用いた基板は、スチール系素材を用いた基板より剛性が高いため切断精度が優れていて、胴当たりの問題も少ない。また、表面の硬度が高いため耐摩耗性が高く寿命も長い。しかし、薄い基板を製造するのが困難であり、刃厚の薄いカッタ用基板とするためには取り代が多く、研削加工に時間がかかる。また、その靭性の低さから、衝撃等に弱く割れ易い。さらに、密度が高いため重量が重く、複数枚のカッタを同軸上に並置してマルチ化した状態で使用する場合等取り扱いが困難である。

【発明が解決しようとする課題】
本願発明は上記従来技術における問題点に鑑みてなされたものであり、スチール系素材が持つような高い靭性・軽量性と、超硬合金が持つような高い剛性・耐摩耗性を併せ持つ、超砥粒カッタ用基板とその製造方法を提供することをその目的とする。さらに、その超砥粒カッタ用基板を用いた超砥粒カッタを提供することをその目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明は、相対的に剛性の高い高剛性基板材と、相対的に靱性の高い高靱性基板材とを交互に積層して構成され、高剛性基板材と高靱性基板材とは略同一寸法の外径及び内径を有する円環板状に形成され、互いに隣合う高剛性基板材と高靱性基板材とは焼結法により全面に亘って結合され、積層された全ての基板材が一体化されている、超砥粒カッタ用基板を提供する。ある実施の形態では積層の数は3以上の奇数である。またある実施の形態では、その積層の仕方は、中央の層に関して対称となっている。

また本発明は、相対的に高い靭性を有する基板材を形成する素材からなる円環板状の高靱性層と、相対的に高い剛性を有する基板材を形成する素材からなり、高靱性層と略同じ寸法の内径及び外径を有する高剛性層を交互に積層し、互いに隣合う高靱性層と高剛性層とを焼結法により全面に亘って結合し、積層された全ての層を一体化する、超砥粒カッタ用基板の製造方法を提供する。ある実施の形態では、各層の素材は、板材又は粉体の状態として供給される。そして素材が粉体として供給された層の焼結が行われると同時に、層全体の結合が行われる。

【発明の実施の形態】
以下、本願発明の実施の形態を説明するが、本願発明の範囲は、以下に説明される実施の形態に限定されるものではない。

本願発明に係る基板を製造するのには2種類以上の素材を使用するが、以下に説明する第一の実施の形態では、2種類の素材を用いる。図1に、第一の実施の形態における基板1の側面断面図を示す。基板1は円盤の形状をしていて、外周部2又は円孔3の内周に、レジンボンド、メタルボンド、電着等の適宜な方法により超砥粒層(図示せず)を固着して、超砥粒カッタとする。外周刃の場合、基板1と同軸芯に形成された円孔3は、基板1をフランジに取り付けるために利用される。

基板1は、2種類の素材を用い、一方の素材の層の両側に他方の素材の層が配置された、3層構造の合板として構成されている。2種類の素材は、一方の素材は他方に比して高い靭性を有する素材であり、他方の素材は一方に対して高い剛性を有する素材である。そしてこの実施の形態では、靭性の高い素材の層の両側に剛性の高い素材の層を配置してある。靭性の高い素材としてスチール系の板材、剛性の高い素材として超硬合金の板材を用いている。具体的には、スチール系の板材として所定の寸法の炭素工具鋼(SK−5)を用いている。超硬合金の板材は、コバルト含有率12%のタングステンカーバイト−コバルト合金を用いている。これらの素材を、図1に示すように、中央に配置された層4を炭素工具鋼とし、その上下に配置された層5を超硬合金の板材とし、加圧・通電加熱焼結法により焼結し、これらの板材を結合して基板1を製造する。

ここで、結合の方法として焼結法を用いるが、本実施の形態においては、加圧・通電加熱焼結法の一種である放電プラズマ焼結法を用いている。焼結条件としては、例えば、真空中の雰囲気で、上下方向から15MPaの圧力をかけ、900℃とし5分間保持とする。

放電プラズマ焼結法は、圧縮された被焼結体の粒子間の間隙に直接パルス状の電気エネルギーを投入し、火花放電現象により瞬時に発生する放電プラズマの高エネルギーを熱拡散、電界拡散などへ利用した焼結法である。放電プラズマ焼結法を用いた場合、材料の接合面において組成の傾斜化が得られ、界面の強度が高い。さらに、処理速度が速い、組み合わせ可能な異種材料の幅が広い等の利点も得られる。

図2に放電プラズマ焼結装置6の基本構成図を示し、以下にこの装置6を用いて粉体焼結を行う場合について説明する。符号9は、水冷真空チャンバーである。水冷真空チャンバー9は、内部を真空に保つことができる。粉体7の焼結は、水冷真空チャンバー9の内部で真空の雰囲気の下で行われる。符号11、13はそれぞれ上部パンチ電極及び下部パンチ電極である。上部パンチ電極11、及び下部パンチ電極13は、水冷真空チャンバー9の外部から貫通して配置されている。上部パンチ電極11、及び下部パンチ電極13には粉体7にプラズマを発生させるための電圧が、電源装置19によりかけられ、後述する上部パンチ15及び下部パンチ17を介して粉体7に電圧がかけられる。又、上部パンチ電極11及び下部パンチ電極13には、加圧機構21から設定された圧力が加えられるようになっている。符号22は、制御装置であり、電源装置19及び加圧機構21を制御する。

符号15及び17はそれぞれ上部パンチ及び下部パンチである。上部パンチ15及び下部パンチ17は、黒鉛で製造されていて、同一の外径を有する円柱状に形成されている。符号20は、焼結ダイである。焼結ダイ20も黒鉛で製造されていて、内部に軸方向に貫通孔を有する円筒状に形成されている。貫通孔の内径は、上部パンチ15及び下部パンチ17の外径と同一である。

焼結時、焼結ダイ20の貫通孔に、所定量の粉体7が配置される。そして、上部から上部パンチ15が、下部から下部パンチ17が、焼結ダイ20の貫通孔に嵌められる。以上のように配置された粉体7、上部パンチ15、下部パンチ17、焼結ダイ20を、図2に示すように、上部パンチ電極11と下部パンチ電極13の間に配置する。前述の通り、上部パンチ電極11及び下部パンチ電極13には、加圧機構21から圧力が加えられていて、その圧力が上部パンチ15及び下部パンチ17を介して粉体7に上下方向より加えられる。また、上部パンチ15及び下部パンチ17は、それぞれ上部パンチ電極11及び下部パンチ電極13と導通しており、上部パンチ電極11及び下部パンチ電極13にかけられた所定の電圧が粉体7に加えられる。

以上、放電プラズマ焼結法について、粉体焼結を行う場合について簡単に説明したが、この放電プラズマ焼結法は、板材同士の場合、あるいは、板材に粉体を積層し、粉体の焼結を行うと同時に板材との結合を行うのにも使用可能であり、本実施の形態では前述の通り3枚の板材をこの放電プラズマ焼結法で結合している。この場合においても、各板材間の接合部をミクロ的に見ると、各板材の組成成分中の拡散しやすい成分が高濃度側から低濃度側へ拡散し、組成傾斜する。

以下に、本実施の形態での具体的な実施例を挙げる。また、超硬合金のみで基板を製造した比較例1、及び高速度工具鋼のみで基板を製造した比較例2とを挙げ、それらの剛性を比較する。

【実施例1】
高い靭性を有する素材の板材として、炭素工具鋼(SK5)を用いる。板厚は0.3mmとし、内径40mm、外径120mmの円環状に製作してある。高い剛性を有する素材として、焼結して形成した超硬合金の板材を用い、その超硬合金はコバルト含有率12%のタングステンカーバイト−コバルト合金である。板厚は0.4mmとし、内径40mm、外径120mmの円環状に製作してある。そして、炭素工具鋼を中央にして、その両面に超硬合金を積層配置したものを被焼結体とする。

以上の被焼結体を、加圧・通電加熱焼結法の一種である放電プラズマ焼結法により焼結を行った。本実施の形態における放電プラズマ焼結装置には、住友石炭鉱業株式会社製の放電プラズマ焼結装置(SPS−7.40)を用いた。素材の配置の仕方を図3に示す。尚、図3は、基板を2枚同時に製造する2段取りの状態を示してある。符号29は、焼結ダイであり、その貫通孔30は、前述の如く三層構造とされた被焼結体25、25の外径に対応した径を有する。貫通孔30内には、2セットの焼結体が、図3に示されるように、スペーサー27a、27b、27cを介在させて配置される。被焼結体25、25及びスペーサー27a、27b、27cは中心に同一の径を持つ貫通孔を有していて、その貫通孔内にそれと同一の外径を有する円柱状のコア23が配置される。以上のように配置したコア23、スペーサー27a、27b、27c、被焼結体25、25、ダイ29を、図2に示される上部パンチ15の下面16と下部パンチ17の上面18の間に配置する。焼結条件として、装置の出力を最高電圧4V、最高電流9800Aとし、真空の雰囲気において材料の上下方向から圧力15MPaをかけながら、900℃とし5分間保持とした。

上記の条件で焼結して結合し、外径120mm、内径40mm、厚さ1.1mmの円環状の合板を製造した。さらに、上下面を均等に0.3mmづつ研削して、厚さを0.5mmとした。つまり、外径120mm、内径40mm、厚さ0.5mmの円環状の合板を得た。

超硬合金(コバルト含有率12%のタングステンカーバイト−コバルト合金)の板材とする。形状及び寸法は、実施例1で製造した合板と同じとする。

図4に、基板の剛性測定の様子を示す。実施例1、比較例1及び比較例2の被測定基板31を図4に示すように、外径70mmのフランジ33を用いて切断機の軸34に固定し、外周から5mmの位置35に50μmの変位を与え、そのときの荷重を測定した。測定は、変位を電気マイクロメーター、荷重をキスラー動力計を用いて行った。値は、円周上の任意の4箇所を測定したときの平均値である。

結果は、表1に示してあるように、実施例1で製造された基板は比較例2の高速度工具鋼のみの基板の2倍以上の剛性を有し、比較例1の超鋼合金のみの基板と遜色の無い剛性を有している。

実施例1で製造された基板は、外側に配置された超硬合金が、耐摩耗性も有していることから、切削時の切粉により基板の表面が傷つけられ寿命が低下するという、スチール系基板の短所も改善している。さらに、高速度工具鋼の密度が、超硬合金の密度より低いから、超硬合金のみで製造した基板より軽量であることは、明らかである。また、焼結方法に、加圧・通電加熱焼結法を用いることで、接合状態のよい基板が、短時間で製造できる。

他の実施の形態においては、上記に述べた、相対的に靭性の高い素材の両側に相対的に剛性の高い素材を配置した実施の形態とは異なり、相対的に剛性の高い素材を中央にして、その両側に相対的に靭性の高い素材を配置することが可能である。つまり第二の実施の形態として、図1に示される、中央に配置された層4を相対的に剛性の高い素材、上下に配置された層5を相対的に靭性の高い素材にした実施の形態である。第二の実施の形態での具体的実施例としては、実施例1と同様に、相対的に剛性の高い素材をコバルト含有率12%のタングステンカーバイト−コバルト合金とする超硬合金、相対的に靭性の高い素材を炭素工具鋼(SK−5)とするスチール系素材とすることにより、同じ焼結装置を用いて、適宜な焼結条件を設定して基板を製造することができる。第二の実施の形態において、中央に配置する超硬合金の厚みを適宜なものとすることにより、製造された基板は、実施例1と同様に、比較例1に匹敵する高い剛性を有し靭性にも優れたものとなる。

上記の実施の形態においては、素材の組み合わせの例として、相対的に高い靭性を有する素材として炭素工具鋼、合金工具鋼、高速度工具鋼等のスチール系素材を、相対的に高い剛性を有する素材として超硬合金を採用したが、さらに他の実施の形態では、相対的に高い靭性を有する素材として超硬合金、相対的に高い剛性を有する素材としてセラミックスとした組み合わせ等も採用可能である。

上記の実施の形態においては、相対的に高い靭性を有する素材及び相対的に高い剛性を有する素材が、共に既に板材として形成されて提供される場合を述べたが、さらに他の実施の形態においては、どちらか一方又は両方の素材が、粉体として提供され、それらの粉体として供給された素材を焼結すると同時に、それぞれにより形成される層を結合して、基板を製造することができる。

まず、相対的に高い靭性を有する層を形成する素材として板材、相対的に高い剛性を有する層を形成する素材として粉体を用いる実施の形態について述べる。一つの組み合わせ例として、相対的に高い靭性を有する層を形成する素材の板材として炭素工具鋼(SK−5)を用い、相対的に高い剛性を有する層を形成する素材の粉体として、コバルト含有率8%のタングステンカーバイト−コバルト合金の粉末に、流動性を制動するためにワックスを重量比で2%加えた、粒子径45〜106μmの混合物からなる超硬合金の粉体を用いる。そして、炭素工具鋼を中央に配置し、その上下に超硬合金の粉体を配置し焼結する。焼結条件としては、例えば前述の放電プラズマ焼結装置を用い、真空中の雰囲気で、上下方向から50MPaの圧力をかけ、1140℃とし5分間保持として、基板を形成することができた。

次に、相対的に高い靭性を有する層を形成する素材の粉体、相対的に高い剛性を有する層を形成する素材も粉体を用いる実施の形態について述べる。例として、相対的に高い靭性を有する層を形成する素材の粉体として、クロム4%、モリブデン3%、コバルト9.5%、タングステン9.5%、バナジウム9.5%を含有し、流動性を制動するためにワックスを重量比で2%加えた、粒度−70〜250Meshの混合物のスチール系の粉体を用い、相対的に高い剛性を有する層を形成する素材の粉体として、コバルト含有率8%のタングステンカーバイト−コバルト合金の粉体に、流動性を制動するためにワックスを重量比で2%加えた、粒子径45〜106μmの混合物からなる超硬合金の粉体を用いる。そして、スチール系の粉体を中央に配置し、その上下に超硬合金の粉体を配置し焼結して基板を製造する。焼結条件としては、例えば前述の放電プラズマ焼結装置を用いると、真空中の雰囲気で、上下方向から50MPaの圧力をかけ、1140℃とし5分間保持として、基板を形成することができた。

以上、本願発明の実施の形態として、用いる素材が2種類で3層に積層した場合の形態を述べてきたが、さらに多くの層を積層した場合や、さらに多くの素材を用いた実施の形態も可能である。

2種類の素材をさらに多く積層させた実施の形態の例として、図5には、2種類の素材を5層に積層させたものが示されている。ここで、素材A及び素材Bは、どちらか一方が他方に対して高い靭性を有していて、他方は一方に対して高い剛性を有している素材である。素材Aと素材Bの積層の順序、又は素材Aと素材Bが板材として供給されるかあるいは粉体として供給されるかについては、前述の実施の態様で説明したように各種の態様が可能である。さらに必要に応じて、7層、9層、・・・の層からなる基板を製造することができる。

さらに、3種類以上の素材を用いた実施の形態の例として、図6には、5種類の素材を7層に積層させた形態が示されている。C群の素材及びD群の素材は、どちらか一方が他方に対して高い靭性を有していて、他方は一方に対して高い剛性を有している素材である。さらに必要に応じて、図6に示される積層体のさらに上下にC群、D群の素材を順次積層させて焼結することにより、素材の種類及び積層の数を増やしていくことができる。ここで、C群の素材又はD群の素材は、すべてが違う素材である必要はない。

尚積層の仕方としては、3層以上の奇数層とするのが望ましい。その際に、中央の層に関して、対称に積層するのが望ましい。すなわち、中央層の上下に重ねられる第一層目は、上下同材質で同寸法、第二層目は、第一層目と材質、寸法は異なったとしても、上下同材質、同寸法とするが如くである。

【発明の効果】
上記説明から分かるように、本願発明により、適度に高い靭性と高い剛性を併せ持つ、超砥粒カッタ用の基板が得られ、さらにこの基板は同寸法の超硬合金製基板に比して軽量であり、スチール系基板に比して耐摩耗性に優れる。この基板を用いることにより、切断精度に優れ、切断時における基板の胴当たりを防止でき、長寿命の超砥粒カッタを得ることができる。
