【技術分野】
本発明は、空調機器や冷凍機器等に好適に用いられる内面溝付伝熱管とその製造方法に係り、特に、管内凝縮熱伝達率の向上がより効果的に図られてなる内面溝付伝熱管と、それを有利に製造し得る方法に関するものである。

【背景技術】
従来から、エアコン等に代表される空調機器や冷凍機器等における蒸発器や凝縮器等の熱交換器に組み込まれる伝熱管の一種として、管内面に、多数の溝が、管軸方向に向かって螺旋状に連続して延びるように形成されてなる、所謂、内面溝付伝熱管が、知られている。そして、近年では、かかる内面溝付伝熱管において、螺旋溝の深さや幅、条数、リード角、或いは螺旋溝間に形成されるフィンの高さや厚さ、頂角等の最適化による熱伝達率の向上、ひいてはそれが組み込まれる熱交換器の熱交換効率の向上が図られており、特開平7−12483号公報等を始めとした各種の公報等において、それら螺旋溝やフィンの最適設計に関する様々な提案が、為されている。しかしながら、単に、螺旋溝やフィンを設計変更するだけで、内面溝付伝熱管の伝熱性能を高めるには限度があり、内面溝付伝熱管の更なる高性能化を図ることが困難であったのである。

かかる状況下、特開平3−234302号公報や特開平8−303905号公報には、管内面に、管軸方向に螺旋状に延びる多数の主溝と、該多数の主溝に対して交差して延びる多数の副溝が形成されてなる内面溝付伝熱管が、それぞれ開示されている。

すなわち、前者の公報には、主溝の開口幅が断続的に狭められてなる管状部が、主溝の長手方向に、所定の間隔をおいて多数形成されるように、副溝を主溝に交差して設けた内面溝付伝熱管が明らかにされており、そして、そこには、このような内面溝付伝熱管を蒸発器における蒸発管として使用した場合に、管状部内で、沸騰核となる気泡が容易に発生せしめられて、蒸発が促進され、それによって、伝熱媒体の気化効率が高められ得ることが記載されている。また、後者の公報には、主溝が、副溝との交差部分を間に挟んで管軸方向にずらされて(オフセットされて)形成された内面溝付伝熱管が開示されており、このような内面溝付伝熱管を凝縮器における凝縮管として用いた場合に、凝縮して液体となった伝熱媒体と、未だ凝縮せずに気体の状態で残存する伝熱媒体とにて形成される濃度境界層が、主溝と副溝との交差部分で確実に更新せしめられて、濃度の拡散抵抗が低減され、以て高い凝縮性能が発揮され得ることが記載されているのである。

ところが、本発明者等の研究によれば、上記二つの公報に開示された2種類の内面溝付伝熱管のうち、特開平3−234302号公報に開示された内面溝付伝熱管においては、螺旋溝のみが管内面に多数形成されてなる従来の内面溝付伝熱管よりも優れた凝縮性能を得ることが困難であり、また、特開平8−303905号公報に開示の内面溝付伝熱管にあっては、主溝と副溝との交差部分における乱流促進効果をより一層高めるようにしたものであるため、管内での伝熱媒体の流動抵抗が著しく増大せしめられ、それによって、多数の螺旋溝のみを有する従来の内面溝付伝熱管に比べて、圧力損失が不可避的に大きくなってしまうことが、判明したのである。

【解決課題】
ここにおいて、本発明は、上述せる如き事情を背景にして為されたものであって、その解決課題とするところは、管内面に、管軸方向に螺旋状に延びる螺旋溝のみが多数形成されてなる従来の内面溝付伝熱管に比して、圧力損失が有利に低減され得ると共に、凝縮性能が効果的に高められ得る内面溝付伝熱管を提供することにある。また、本発明にあっては、そのような内面溝付伝熱管を有利に製造する方法を提供することをも、解決課題とするものである。

【解決手段】
そして、本発明にあっては、かかる課題の解決のために、管内面に、管軸方向に向かって螺旋状に連続して延びる第一の溝が多数形成されると共に、該第一の溝の管軸に対する傾斜方向と同じ方向に傾斜しつつ、該管軸方向に連続して延び、該第一の溝に対して交差する第二の溝が形成されてなる、転造加工法によって製造された内面溝付伝熱管において、前記第一の溝が、前記管軸に対して10〜30°の捩じれ角を有して形成されている一方、前記第二の溝が、該管軸に対して2〜10°の、該第一の溝の捩じれ角よりも小さな捩じれ角と、該第一の溝の管周方向におけるピッチに対して1.3〜8倍の溝幅とをもって、1周当たり1〜6条形成され、更に該第一の溝に交差する第二の溝によって、隣接する該第一の溝間に形成されるフィンが屈曲乃至は潰し変形せしめられて、それら隣接する第一の溝同士が該第二の溝にて連通されていることを特徴とする内面溝付伝熱管を、その要旨とするものである。

このような本発明に従う内面溝付伝熱管にあっては、管軸方向に螺旋状に延びる第一の溝に対して、第二の溝が交差して延びるように形成されているところから、第一の溝に沿って流動せしめられる伝熱媒体の凝縮液と、第二の溝に沿って流れる伝熱媒体の凝縮液とが、それら第一の溝と第二の溝との交差部分において衝突せしめられて、該第一の溝に沿った伝熱媒体の凝縮液のスムーズな流れが攪乱せしめられ、それによって、該第一の溝と第二の溝の交差部分での乱流促進が適度に図られ得るのである。

また、かかる内面溝付伝熱管においては、第二の溝が、管軸に対して平行か、若しくはそれに近い小さな捩じれ角を有していると共に、該第一の溝の周方向におけるピッチ、更に言えば、該ピッチにて規定される第一の溝の幅に比して、十分に大きな溝幅を有して構成されているところから、かかる第二の溝が、伝熱媒体の凝縮液の排液溝としての役割を十分に果たし、それによって、該凝縮液が、該第二の溝に沿って効率的に排除され得ることとなり、以て、第一の溝間に形成されるフィンにおける、凝縮熱伝達に有効に作用するフィン先端の該凝縮液内への液没が有利に解消乃至は抑制され得るのであり、しかも、そのような第二の溝が、大きな溝幅を有するものの、極めて少ない数で形成されているため、かかる第二の溝の形成によって、管内の有効伝熱面積が低下するようなことが、可及的に防止され得るのである。

さらに、本発明に従う内面溝付伝熱管にあっては、上述の如く、十分に大きな溝幅を有する第二の溝に沿って、伝熱媒体が効率的に排除され得るようになっているところから、かかる伝熱媒体が、管内を、よりスムーズに流動せしめられ得、それによって、管内での伝熱媒体の流動抵抗が有利に低減せしめられ得るのである。

従って、このような本発明に従う内面溝付伝熱管にあっては、管内面に、管軸方向に螺旋状に延びる螺旋溝のみが多数形成されてなる従来の内面溝付伝熱管に比して、圧力損失が有利に低減され得ると共に、凝縮性能が効果的に高められ得ることとなるのである。

なお、このような本発明に従う内面溝付伝熱管にあっては、好ましくは、前記第二の溝が、前記第一の溝の深さの0.5〜1.2倍の深さを有して形成されることとなる。このような構成によれば、より多くの伝熱媒体の凝縮液が、第二の溝に沿って流動せしめられることとなり、それによって、第二の溝が、伝熱媒体の凝縮液の排液溝としての役割をより一層十分に果たすばかりでなく、第一の溝に沿って流動せしめられる伝熱媒体の凝縮液の、第二の溝に沿って流れる伝熱媒体の凝縮液との衝突による攪乱効果がより有利に高められ得、以て、凝縮性能の向上が、更に一層効果的に高められ得ることとなるのである。

そして、本発明にあっては、前述の如き構造とされた内面溝付伝熱管を製造する方法であって、前記内面溝付伝熱管を与える素管を準備する一方、外周面に、前記第一の溝に対応した形状をもって軸心方向に延びる第一の凸条が多数設けられてなる第一のプラグと、外周面に、前記第二の溝に対応した形状をもって軸心方向に延びる第二の凸条が形成されてなる第二のプラグとを、該素管の内孔内において、その長さ方向に沿って直列的に且つ該素管の中心軸回りに回転可能な状態で同軸的に配置し、更に、該素管の周囲において、それら第一及び第二のプラグの配置位置に対応する位置に、第一の転圧部材と第二の転圧部材とを配置して、該素管を該第一のプラグ側から該第二のプラグ側に向かって連続的に移動せしめつつ、該第一のプラグを該素管の中心軸回りに回転させた状態で、該第一のプラグに対して管外面より該第一の転圧部材にて押圧せしめることにより、該素管の内面に、該第一のプラグの前記第一の凸条にて前記第一の溝を多数形成せしめると共に、それら多数の第一の溝のうち、該素管の周方向に互いに隣り合うものの間に、該第一の溝に沿って、該素管の管軸方向に延びる山部をそれぞれ形成せしめた後、該第二のプラグを該素管の中心軸回りに回転させた状態で、該素管を該第二のプラグに対して管外面より該第二の転圧部材にて押圧せしめることにより、該素管の内面における該多数の第一の溝の間に形成された該山部のうち、該素管の移動に伴って該第二のプラグの前記第二の凸条の先端面に接触するものを、順次、屈曲乃至は潰し変形せしめて、前記第二の溝を形成せしめるようにしたことを特徴とする内面溝付伝熱管の製造方法をも、要旨とするものである。

このような本発明に従う内面溝付伝熱管の製造方法によれば、連続した1本の素管の内面に、第一の溝と第二の溝とが一挙に形成され得るところから、目的とする内面溝付伝熱管が、より速やかに、且つより低いコストで、極めて有利に製造され得るのである。

【発明の実施の形態】
以下、本発明を更に具体的に明らかにするために、本発明に係る内面溝付伝熱管とその製造方法の具体的な構成について、図面を参照しつつ、詳細に説明することとする。

先ず、図1には、本発明に従う構造を有する内面溝付伝熱管の一例が、管軸方向に垂直な方向で切断した横断面形態における端面図において示されており、また、図2には、図1の要部を拡大した図が示され、更に、図3には、そのような内面溝付伝熱管を管軸方向に平行に切断して展開した状態が図示されている。なお、図3は、第一及び第二の溝の管軸に対する傾斜形態の理解を容易と為す上で、それら2種類の溝のうち、特に第一の溝が誇張されて示されており、そのために、図3の展開図においては、かかる第一の溝が、図1に比して、少ない配設条数で示されていることが、理解されるべきである。

そして、それら図1乃至図3からも明らかなように、内面溝付伝熱管10は、全体として、円形横断面を有する中空の直管形状を呈しているのである。なお、この内面溝付伝熱管10は、蒸発管や凝縮管、或いはヒートパイプ本体等として採用されるものであって、冷媒等の伝熱媒体の流通路を管内部に形成し得るように、円形の他、楕円形や偏平な長円形等の適当な断面形状を呈する中空管体構造において、構成されるものである。そして、かかる内面溝付伝熱管10においては、その構成材料として、要求される伝熱性能や採用される伝熱媒体の種類等に応じて、例えば、銅や銅合金、アルミニウム合金等の適当な金属材が、適宜に用いられることとなる。

また、かかる内面溝付伝熱管10にあっては、その外周面が平滑面とされている一方、内周面に、多数の第一の溝12と複数の第二の溝14とが形成されている。

より具体的には、多数の第一の溝12は、管軸に対して直角な断面において、何れも、底部に向かうに従って次第に狭幅となる略台形形状とされていると共に、管軸に対して傾斜して、該管軸方向に向かって螺旋状に連続して延びる形態をもって、設けられている。また、それら第一の溝12は、該管軸に対して直角な断面の端面において、32条設けられている。つまり、内面溝付伝熱管10の内面に、第一の溝12が、1周当たり32条形成されているのである。そして、そのような多数の第一の溝12が設けられていることによって、管内面における管周方向に互いに隣り合う第一の溝12同士の間に、突条形態を有するフィン16が、それぞれ一つずつ形成されている。また、それらのフィン16は、それぞれ、各第一の溝12の形状に対応した、先端に向かうに従って次第に狭幅となると共に、その先端面が平坦面とされた略台形形状を呈する管軸直角断面形状を有しており、各第一の溝12に沿って、管軸に対して傾斜して、該管軸方向に向かって螺旋状に連続して延びる形態をもって、形成されている。

一方、複数の第二の溝14も、管軸に対して直角な断面において、それぞれ、底部に向かうに従って次第に狭幅となる略台形形状とされていると共に、管軸に対して傾斜して、該管軸方向に向かって螺旋状に連続して延びるように形成されているものの、その底部の幅が、第一の溝12のそれぞれのものにおける底部の幅に比して十分に大きくされており、また、管軸に対する傾斜角(管軸に対する捩じれ角=リード角)の大きさが、第一の溝12のそれよりも十分に小さくされている。更に、それら第二の溝14は、該管軸に対して直角な断面の端面において、4条、つまり、1周当たり4条設けられている。

すなわち、本実施形態の内面溝付伝熱管10においては、管内面に、狭い溝幅を有する多数の第一の溝12と多数のフィン16とが、管周方向に交互に位置し、且つ螺旋状形態をもって管軸方向に連続して延びるように形成されていると共に、広い溝幅を有する複数の第二の溝14が、該第一の溝12に対して交差しつつ、管軸方向に向かって螺旋状に連続して延びるように形成されており、それによって、管内面の限られたスペース内で、伝熱面積が効率的に増大せしめられた内面螺旋溝付伝熱管として、構成されているのである。

なお、このような内面溝付伝熱管10においては、第一の溝12と第二の溝14のそれぞれの断面形状が、特に限定されるものではなく、伝熱管10の用途や採用される伝熱媒体の種類、管内を流通せしめられる伝熱媒体の質量速度等に応じて適宜に決定されることとなり、例えば、それらの断面形状としては、上述の如き台形形状の他、V字形状やU字形状、或いは真円や楕円、長円等の円形の一部を為す円弧形状等の形状が採用され得るものである。また、フィン16の断面形状は、第一の溝12の断面形状に応じて、種々変形せしめられることは、言うまでもないところである。

このように、かかる内面溝付伝熱管10にあっては、第一及び第二の溝12,14の形状が自由に設定され得るものの、それら第一及び第二の溝12,14の管軸に対する捩じれ角(リード角)は、特定の値の範囲とされている必要があり、特に、第一の溝12の管軸に対する捩じれ角(リード角):αが、10〜30°とされていなければならないのである。何故なら、この第一の溝12の管軸に対する捩じれ角:αが10°未満である場合には、内面溝付伝熱管10を凝縮管として用いた際に、第一の溝12同士の間に形成された前記フィン16の先端における伝熱媒体の気化ガスによる剪断力が小さくなって、伝熱媒体の凝縮液の薄膜化効果が減少し、その結果として、熱伝達率が急激に低下してしまうことになるからである。また、かかる第一の溝12の管軸に対する捩じれ角:αが30°よりも大きい場合には、該リード角:αが大き過ぎて、管内面に対する第一の溝12の加工性が著しく悪化するため、管内面に対して、多数の第一の溝12を加工することが困難となるからであり、更に、性能面でも、圧力損失の増大が顕著となって、それが、蒸発管として使用した際における伝熱性能に対して悪影響を及ぼすこととなるからである。なお、かかる第一の溝12の管軸に対する捩じれ角:αは、管内面に対する優れた加工性を確保しつつ、より高度な伝熱性能を実現する上において、15〜25°程度とされていることが、より望ましい。

また、第二の溝14の管軸に対する捩じれ角(リード角):βは、2〜10°とされている必要がある。何故なら、この第二の溝14の管軸に対する捩じれ角:βが大きい場合には、第二の溝14に沿って流動せしめられる伝熱媒体のスムーズな流れが阻害されて、かかる伝熱媒体の管内での流動抵抗が増し、それによって、圧力損失が増大せしめられることとなるからである。従って、本実施形態の内面溝付伝熱管10にあっては、第二の溝14の管軸に対する捩じれ角:βが小さい程、換言すれば、第二の溝14が、管軸に対して平行に近い程、圧力損失が低く抑えられ得て、特に蒸発管として用いた場合に、優れた蒸発性能を発揮し得ることとなるのであり、その意味において、かかる第二の溝14の管軸に対する捩じれ角:βが5°以下とされていることが、より望ましいのである。

また、このような内面溝付伝熱管10においては、第二の溝14の幅:Wが、第一の溝12の管周方向におけるピッチ:Pに対して、1.3〜8倍の範囲とされていなければならず、前述せる如き従来の交差溝付きの内面溝付伝熱管における副溝に比して、極めて大きな大きさにおいて設定されることとなる。けだし、かかる比率が1.3倍よりも小さい場合には、第二の溝14の幅:Wが狭くなり過ぎて、伝熱媒体の凝縮液が、第二の溝14に沿って排除され難くなり、それによって、第一の溝12同士の間に形成されるフィンにおける、凝縮熱伝達に有効に作用するフィン先端の該凝縮液内への液没が惹起せしめられて、凝縮性能の向上が望めなくなるばかりでなく、第二の溝14が必要以上に多数形成されることとなって、それら多数の第二の溝14と多数の第一の溝12との交差部分における乱流促進効果が必要以上に高められ、それによって、管内での伝熱媒体の流動抵抗が著しく増大せしめられて、圧力損失が不可避的に大きくなってしまうからである。また、第二の溝14の幅:Wが、第一の溝12の管周方向におけるピッチ:Pに対して8倍よりも大きな寸法とされる場合にあっては、溝幅:Wが大き過ぎて、該第二の溝14の管内面への加工時の加工性が著しく低下すると共に、第二の溝14と第一の溝12の配設条数が減って、有効伝熱面積が極端に減少し、それによって、第一及び第二の溝12,14の形成による伝熱促進効果が望めなくなってしまうからである。

つまり、内面溝付伝熱管10の内面に形成される第二の溝14の幅:Wは、該伝熱管10における凝縮性能の向上と圧力損失の低下とを図る上から、第一の溝12の管周方向におけるピッチ:Pに対して、上述の如き比率の範囲内において設定されるのであるが、そのような特性をより効果的に得るためには、かかる第二の溝14の幅:Wが、2〜5倍程度とされていることが、より望ましいのである。また、内面溝付伝熱管10を一般的な凝縮管や蒸発管として使用する場合、実際には、第一の溝12が、0.15〜0.85mm程度のピッチとされるため、該第二の溝14の幅:Wは、通常、0.5〜2.0mm程度の範囲内の値とされる。

さらに、上述の如く、内面溝付伝熱管10にあっては、第二の溝14が、第一の溝12に対して十分に広い幅をもって形成されているため、かかる第二の溝14の配設条数を、1周当たり1〜6条の範囲で、十分に少なくする必要がある。つまり、第二の溝14を7条以上の条数で形成した場合には、第二の溝14の幅:Wを上述の如き範囲内と為しつつ、管内面において第一の溝12が形成された部位における有効伝熱面積を十分な大きさにおいて確保することが困難となることから、第二の溝14の配設条数を、上述の如き範囲内において設定しなければならないのである。また、かかる内面溝付伝熱管10において、第二の溝14の幅と、管内面における前記有効伝熱面積とを、共に十分に確保して、凝縮性能の向上と圧力損失の低下とをより有効に図るためには、かかる第二の溝14の配設条数が、好ましくは、1周当たり2〜4条とされることとなる。一方、第一の溝12の配設条数は、特に限定されるものではなく、過度に多い条数として、加工性の低下を招くことや、著しく少ない条数として、管内面における有効伝熱面積を低下させることがないように、溝ピッチ等に応じて適宜に設定されることとなるのである。

なお、このような内面溝付伝熱管10における第一の溝12の深さ:D1 と第二の溝14の深さ:D2 は、必ずしも特定な値とされるものではないものの、好ましくは、第二の溝14の深さ:D2 が、第一の溝12の深さ:D1 に対して0.5〜1.2倍程度の大きさとされる。何故なら、第二の溝14の深さ:D2 が、第一の溝12の深さ:D1 に対して0.5倍に満たない大きさとされる場合には、第二の溝14に沿って流動せしめられる伝熱媒体の流量が小さくなり過ぎて、第二の溝14が伝熱媒体の凝縮液の排液溝として有効に機能しなくなるばかりでなく、該第二の溝14に沿って流動せしめられる伝熱媒体の凝縮液と、第一の溝12に沿って流れる伝熱媒体の凝縮液との衝突による攪乱効果が小さくなり、その結果として、期待される程の凝縮性能が得られなくなるからである。また、第二の溝14の深さ:D2 が、第一の溝12の深さ:D1 よりも1.2倍よりも大きくされる場合には、第二の溝14が深くなり過ぎて、該第二の溝14の加工性が悪化すると共に、内面溝付伝熱管10の耐圧強度が著しく低下することとなるからである。

このように、本実施形態の内面溝付伝熱管10にあっては、その内面に、管軸に対する所定の捩じれ角をもって、該管軸方向に螺旋状に連続して延びる第一の溝12が多数形成されると共に、該第一の溝12よりも十分に大きな溝幅を有する第二の溝14が、管軸に対する比較的に小さな捩じれ角をもって、該多数の第一の溝12に交差しつつ、該管軸方向に螺旋状に連続して延びるようにして、少ない条数において形成されているところから、単に、管内面に、管軸方向に螺旋状に延びる螺旋溝のみが多数形成されてなる従来の内面溝付伝熱管に比して、圧力損失が有利に低減され得ると共に、凝縮性能が効果的に高められ得ることとなるのである。

ところで、このような優れた特徴を発揮する内面溝付伝熱管10は、例えば、公知の転造加工法や圧延加工法等を利用して、製造されることとなる。

すなわち、転造加工法を利用して内面溝付伝熱管10を製造する場合には、例えば、図4に示される如き構造の転造加工装置18を用いて、連続する1本の素管20に対して所定の転造加工を施すことによって、目的とする内面溝付伝熱管10を得るのである。

具体的には、ここで用いられる転造加工装置18は、目的とする内面溝付伝熱管10を与える素管20が、従来と同様にして、管軸方向の一方向(図中、矢印方向)に引き抜き移動せしめられるようになっている。そして、かかる素管20の周囲には、第一の円形ダイス22と第一の転圧部材24と第二の転圧部材26と第二の円形ダイス28が、それぞれ、隣り合うもの同士において所定間隔をあけつつ、該素管20の移動方向の上流側から下流側に向かって、順次、配置せしめられている。また、それらは、何れも、素管20の外径よりも所定寸法小さな径の内孔を有するリング形状を呈して成っており、しかも、その配置順に従って、内径寸法が徐々に小さくなるように構成されている。

一方、素管20の内孔内には、タイロッド30にて互いに連結せしめられたフローティングプラグ32と第一の溝付プラグ34と第二の溝付プラグ36が、素管20の周囲に配された第一の円形ダイス22と第一の転圧部材24と第二の転圧部材26とに対応する位置に、それぞれ管軸回りに回転可能な状態で、同軸的に挿入配置されている。そして、それら3つのプラグのうち、フローティングプラグ32は、従来と同様な構造を有しており、素管20の移動方向の下流側の部位が、その上流側の部位よりも小径化せしめられてなる段付き円柱ブロック形状をもって構成されている。

次いで、それら準備された13種類の内面溝付伝熱管(実施例1〜9及び比較例1〜4)と、従来より公知の伝熱性能試験装置と、冷媒としてR−410Aとを用い、かかる伝熱性能試験装置の試験セクションに対して、各種伝熱管を単管で組み付けて、図10に示される如き冷媒の流通下で、下記表2に示される試験条件により、凝縮性能試験を、公知の方法に従って実施し、それら各種伝熱管の管内熱伝達率及び管内圧力損失を測定した。そして、かくして得られた、それぞれの伝熱管の管内熱伝達率と管内圧力損失の測定値のうち、一般的な内面螺旋溝付伝熱管に比べて、優れた凝縮性能を発揮するものの、圧力損失が極めて大きくなるといった特徴を有することで知られる前記内面松葉溝付伝熱管(比較例4)の管内熱伝達率と管内圧力損失測定値をそれぞれ基準(=1.0)として、該内面松葉溝付伝熱管(比較例4)以外の12種類の内面溝付伝熱管(実施例1〜9及び比較例1〜3)における管内熱伝達率と管内圧力損失の測定値の、該内面松葉溝付伝熱管(比較例4)におけるそれらの測定値に対するそれぞれの比率を求めた。その結果から得られた、内面松葉溝付伝熱管(比較例4)を基準とした、各内面溝付伝熱管(実施例1〜9及び比較例1〜3)の管内熱伝達率比と管内圧力損失比の関係を、図11に示した。なお、凝縮性能試験における試験区間長さは、4mとした。
