【発明の属する技術分野】
本発明は、内外壁、屋根、床などに主に使用される複合パネルに関し、詳しくは、サンドイッチパネルと無機質系表面化粧材とを接合する技術に関するものである。

【従来の技術】
従来より、内外壁、屋根、床などには、軽量で断熱性及び耐火性に優れたALCパネルが用いられており、このALCパネルの外観意匠性の改善のために、その表面にタイルを貼り付けるようにしているが、このようなタイル仕上げではその耐久性に問題があった。

そこで、耐久性を改善するために、図6に示すように、ALCパネル20の表面に、板状の無機質系表面化粧材6を接着剤21或いは両面テープ等を用いて全面接着するようにした複合パネルが知られている。

また、最近では、ALCパネルに代えて、一対の金属外皮間に断熱材が介装されたサンドイッチパネルを内外壁、屋根、床などに用いることが主流となりつつあり、このサンドイッチパネルの外表面に板状の無機質系表面化粧材6を接着した複合パネルが多く採用されつつある。

【発明が解決しようとする課題】
ところが、無機質系表面化粧材6とサンドイッチパネルとを組み合わせた複合パネルにあっては、無機質系表面化粧材6をサンドイッチパネルの一方の金属外皮に接着する方法として、従来のような全面接着方式を使用すると、金属材料と無機質材料との間には熱膨張率の差があるため、この熱膨張率の差による応力が無機質系表面化粧材6に加わり、無機質系表面化粧材6にクラック又は剥離が発生しやすくなるという問題が生じる。このため従来では弾力性を有する接着剤が用いられている。ところが、このような接着剤では長期間使用時に無機質系表面化粧材6が剥離、脱落の危険がある。しかも、従来の全面接着方式では接着剤が乾くまで待つ必要があり、仕上がりまで長時間を要するという問題もある。

本発明は、上記従来の課題に鑑みてなされたもので、その目的とするところは、金属材料と無機質材料との熱膨張率の差によるクラック又は剥離の発生を防止できると共に、長期間の使用時でも脱落の危険をなくすことができ、そのうえ仕上り時間の短縮化を図ることができる複合パネルを提供するにあり、他の目的とするところは、サンドイッチパネルへの無機質系表面化粧材の固着力を高めると同時に無機質系表面化粧材の止水性を高めることができる複合パネルを提供するにある。

【課題を解決するための手段】
上記課題を解決するために本発明にあっては、一対の金属外皮1,2間に断熱材3が介装されていると共に、長手方向の一端に凸状の嵌合部4が設けられ、他端に嵌合部4が接続可能な凹状の被嵌合部5が設けられたサンドイッチパネル7の外表面に、無機質系表面化粧材6を配置すると共に、無機質系表面化粧材6の複数箇所を固着手段13によりサンドイッチパネル7に対して固着してなる複合パネルであって、前記無機質系表面化粧材6の複数箇所にはザグリ部35が予め形成され、前記サンドイッチパネル7の前記ザグリ部35と対向する位置には、一方の金属外皮1を貫通して前記断熱材3内部に達するルーズホール36が予め形成されており、前記固着手段13は、前記無機質系表面化粧材6の前記ザグリ部36から前記サンドイッチパネル7の前記ルーズホール36内に挿入される挿着部11と、この挿着部11の挿入後に前記ルーズホール36内部で拡開して前記一方の金属外皮1の裏面に係止されるクリップ部12とを備えた固着具13aにより構成されていることを特徴としており、このように構成することで、無機質系表面化粧材6の固着手段13間には、サンドイッチパネル7に対して固着されない非固着部9が存在することとなり、金属外皮1と無機質系表面化粧材6との間の熱膨張率の差により応力が生じても、その応力は非固着部9において吸収されることとなり、無機質系表面化粧材6にクラック又は剥離が発生するのを防止できると共に、接着剤を用いずに物理的(機械的)に固着することで長期間使用しても脱落の危険をなくすことができ、さらに従来の全面接着方式と比較して、仕上り時間の短縮化を図ることができる。また、無機質系表面化粧材6のザグリ部35からサンドイッチパネル7のルーズホール36に挿着部11を落とし込み、ルーズホール36の中でクリップ部12を拡開させて抜け止めする方式を採用したので、固着具13aをサンドイッチパネル7に対して簡単にしかも確実に固着できるようになる。つまり、挿着部11をサンドイッチパネル7の他方の金属外皮2まで貫通させる必要がなく、挿着部11の挿入深さを浅くできるので、固着具13aによる無機質系表面化粧材6の固着作業が容易となる。

ここで、固着手段13として、接着材17を併用するのが好ましく、この場合、サンドイッチパネル7への無機質系表面化粧材6の固着力を高めながら、同時に無機質系表面化粧材6の裏面への水の浸入を防止できるようになる。

【発明の実施の形態】
以下、本発明を添付図面に示す実施形態に基づいて説明する。

本実施形態の複合パネルは、図1、図2に示すように、サンドイッチパネル7の外表面には、無塗装の無機質系表面化粧材6が配置されており、その複数箇所が固着手段13によりサンドイッチパネル7の一方の金属外皮1に固着されている。

上記サンドイッチパネル7は、一対の金属外皮1,2間に断熱材3が介装されている。断熱材3の材質としては発泡性樹脂とかロックウールなどがあるが、特に限定されない。サンドイッチパネル7の長手方向の一端には凸段部22と嵌合凸部4とが設けられ、他端には凹段部23と嵌合凹部5とが設けられている。図3は嵌合状態の例を示している。一方のサンドイッチパネル7の凸段部22が他方のサンドイッチパネル7の凹段部23の上面に載置された状態で、嵌合凸部4が嵌合凹部5に嵌合している。図3中の24はビス収納凹所、25はパッキン、26は取付ビスである。もちろん、サンドイッチパネル7の端部の接続構造は図3の例には限定されない。

無機質系表面化粧材6は、例えば繊維が充填されたセメント材のようなセメント複合材などの真空成形により成形されており、その表面には複数の凸状部14とこれを仕切る目地部10とが形成されている。なお無機質系表面化粧材6の凸状部14は、タイル調(或いは、石目調、砂岩調、レンガ調等)とされる。なお無機質系表面化粧材6の表面部分はサンドイッチパネル7に固着される段階では無塗装であり、最終的には塗装処理されるものである。また本例では、無機質系表面化粧材6は矩形状に形成され、その一辺のサイズが例えば300mm〜900mm程度とされ、また、目地部10における厚みD1は例えば5mm以上、凸状部14における厚みD2は例えば20mm以下とされているが、これらの数値に限定されるものではない。

なお、環境保護の観点から、無機質系表面化粧材6の原料としてヘドロなどの廃材(無機質セメント系)を使用し、これを乾燥、素焼きして得られるものを用いることも可能である。

上記無機質系表面化粧材6は、固着手段13によりサンドイッチパネル7に固着される。本例では固着手段13として、バルブタイトと称される固着具13aが用いられている。無機質系表面化粧材6の複数箇所にはザグリ部35が予め形成され、サンドイッチパネル7の上記ザグリ部35と対向する位置には、一方の金属外皮1を貫通して断熱材3内部に達するルーズホール36が予め形成されている。なお、無機質系表面化粧材6のザグリ部35は、凸状部14に設けられる場合、或いは目地部10に設けられる場合のいずれであってもよく、また図2のように、目地部10と凸状部14の両方に設けることも可能であり、適宜変更自在である。

図1、図4、図5に示すように、固着具13aは、無機質系表面化粧材6のザグリ部35からサンドイッチパネル7のルーズホール36内に挿入される挿着部11と、断熱材3の内部で拡開して一方の金属外皮1の裏面に対して係止されるクリップ部12とで構成されている。挿着部11は、ネジ部16と、ネジ部16が貫通する筒形をしたヘッド部15と、ヘッド部15に連設されて収縮変形可能なスリーブ18とで構成されている。ネジ部16はその先端側の略半分がヘッド部15を貫通してスリーブ18内に挿入されていると共に、ネジ部16の先端16aがスリーブ18の先端部分に固着されている。この固着具13aは無機質系表面化粧材6の複数箇所に間隔をあけて配置されており、これにより無機質系表面化粧材6には固着具13aにて固着される固着部8と固着されない非固着部9とがそれぞれ存在するようになり、非固着部9によって金属外皮1と無機質系表面化粧材6との間の熱膨張率の差による応力を吸収できる構造となっている。なお、固着具13aの構造は図4の例に限定されるものではない。

次に、上記固着具13aを用いて無機質系表面化粧材6をサンドイッチパネル7に固着する場合を説明する。先ず、挿着部11を無機質系表面化粧材6のザグリ部35からサンドイッチパネル7のルーズホール36内に落とし込んだ後に、ヘッド部15を固定用治具(図示せず)にて上から押さえ付けながら、ネジ部16を上方に引き上げる。これにより、ネジ部16全体が図4(a)の矢印イで示す方向にネジ部16の先端16aがヘッド部15側に引き寄せられて、スリーブ18が図4(b)のように収縮変形して蝶形のクリップ部12が形成され、このクリップ部12が一方の金属外皮1の裏面に係止されることで、固着具13aを介して無機質系表面化粧材6とサンドイッチパネル7の一方の金属外皮1とが互いに固着されるようになる。

このように、無塗装の無機質系表面化粧材6の複数箇所を、固着具13bによりサンドイッチパネル7に固着することによって、無機質系表面化粧材6にはサンドイッチパネル7に対して固着されない非固着部9が複数存在することとなり、これにより金属外皮1と無機質系表面化粧材6との間に熱膨張率の差により応力が生じても、その応力は非固着部9において吸収されることとなり、従って、無機質系表面化粧材6にクラックや剥離が発生するのを未然に防止でき、無機質系表面化粧材6の外観を長期に亘って良好に保つことができるものである。このようにして得られた複合パネルを、内外壁、屋根、床などに使用することによって、軽量で断熱性及び耐火性に優れ且つ工期短縮を図ることができるというサンドイッチパネル特有の効果が得られる。

しかも、無機質系表面化粧材6のザグリ部35からサンドイッチパネル7のルーズホール36に挿着部11を落とし込み、ルーズホール36の中でクリップ部12を拡開させて抜け止めする方式を採用したので、固着具13aをサンドイッチパネル7に対して簡単にしかも確実に固着できるようになる。つまり、無機質系表面化粧材6を接着剤を用いずに物理的(機械的)に固着することで、長期間使用しても脱落の危険をなくすことができ、施工の信頼性を高めることができるものである。しかも、挿着部11をサンドイッチパネル7全体に貫通させる必要がないので、挿着部11の挿入深さが浅くて済むうえに、従来のような全面接着方式と比較して、接着剤が乾くまで待つ必要がなく、仕上り時間の短縮化を図ることができる。

ここで、上記無機質系表面化粧材6のザグリ部35を、例えば図1に示すように凸状部14に設けた場合にあっては、へッド部15を充填部材50で被覆して覆い隠すようにするのが望ましい。一方、無機質系表面化粧材6のザグリ部35を、図5に示す目地部10に設けた場合にあっては、ヘッド部15を、目地部10と同色系(例えば黒色)に塗装することによって、外部からヘッド部15が一層目立たなくすることができる。そして、無機質系表面化粧材6の表面部分を最終的に塗装することで、従来のタイル貼りのものと外観が変わらないものとすることができる。

また、上記固着具13aによる固着を行う前に、無機質系表面化粧材6の裏面の外周部に沿って接着材17となる両面テープ(図2の破線で示す)を貼り、これをサンドイッチパネル7の金属外皮1の表面に接着するようにしている。このように固着具13aと、無機質系表面化粧材6の周囲を接着する接着材17とを併用したことによって、サンドイッチパネル7に対する無機質系表面化粧材6の固着力を高めることができると共に、無機質系表面化粧材6の裏面への水の浸入を防止できるようになり、止水性を同時に高めることができるという利点がある。なお、無機質系表面化粧材6の外周部に配置される接着材17としては両面テープに限られるものではなく、接着剤による接着であってもよいものである。

さらに、上記ネジ部16の一部に、予め、ネジ部16の切り離しを容易とするための切り込み溝を予め形成しておくのが望ましい。これにより、ネジ部16を最後まで締め上げたときに、不要なネジ部16を切り込み溝に沿って容易に切り離すことができ、図1又は図5に示すように、ザグリ部35内に固着具13aのへッド部15を納まり良く収納できるようになる。

なお、図1の例では凸状部14に配置されるへッド部15を山形状とし、図5の例では目地部10に配置されるへッド部15を皿状としたが、へッド部15の形状は特に限定されないものである。

【発明の効果】
上述のように請求項1記載の発明にあっては、一対の金属外皮間に断熱材が介装されていると共に、長手方向の一端に凸状の嵌合部が設けられ、他端に嵌合部が接続可能な凹状の被嵌合部が設けられたサンドイッチパネルの外表面に、無機質系表面化粧材を配置すると共に、無機質系表面化粧材の複数箇所を固着手段によりサンドイッチパネルに対して固着してなるので、無機質系表面化粧材とサンドイッチパネルの金属外皮との間には、固着手段により固着されない非固着部が存在することとなり、金属外皮と無機質系表面化粧材との間の熱膨張率の差により応力が生じても、その応力は非固着部において吸収されるようになり、これにより、無機質系表面化粧材にクラック又は剥離が発生するのを防止でき、無機質系表面化粧材の外観を長期に亘って良好に保つことができると共に、物理的(機械的)に固着することによって、長期間使用しても脱落の危険をなくすことができ、施工の信頼性を高めることができる。しかも、従来のような全面接着方式と比較して、接着剤が乾くまで待つ必要がなく、仕上り時間の短縮化を図ることができる。
さらに、前記無機質系表面化粧材の複数箇所にはザグリ部が予め形成され、前記サンドイッチパネルの前記ザグリ部と対向する位置には、一方の金属外皮を貫通して前記断熱材内部に達するルーズホールが予め形成されており、前記固着手段は、前記無機質系表面化粧材の前記ザグリ部から前記サンドイッチパネルの前記ルーズホール内に挿入される挿着部と、この挿着部の挿入後に前記ルーズホール内部で拡開して前記一方の金属外皮の裏面に係止されるクリップ部とを備えた固着具により構成されているので、挿着部をサンドイッチパネルの他方の金属外皮まで貫通させる必要がなく、しかも無機質系表面化粧材のザグリ部からサンドイッチパネルのルーズホールに挿着部を落とし込み、ルーズホールの中でクリップ部を拡開させて抜け止めする方式を採用したので、固着具をサンドイッチパネルに対して簡単にしかも確実に固着できるようになる。つまり、挿着部の挿入深さを浅くできるので、固着具による無機質系表面化粧材とサンドイッチパネルとの固着作業が容易となる。そのうえ断熱材内部でクリップ部を拡開させるので、挿着部の挿入時の外径寸法は小さくて済み、従って、サンドイッチパネルに設けられる挿入孔の形成が容易となる。
