【発明の属する技術分野】
本発明は、射出成形品を成形するために射出成形機に用いられるペレットおよびその製造方法に関するものである。

【従来の技術】
射出成形用材料として、従来から、ガラス繊維で熱可塑性樹脂を強化したペレットが用いられている。そして、例えば特開平10−146826号公報には、このようなペレット(射出成形用強化体)の製造方法が開示されている。この方法では、まず、繊維織物の表面に顆粒状の熱可塑性樹脂を散布供給し、次いで、繊維織物をローラプレスを通過させる。このローラプレス内を通過する際に上下から挟み込む加熱ロール及び冷却ロールによって繊維織物には加熱処理と冷却処理が順に施され、繊維織物に散布された熱可塑性樹脂が固化する。その後、粉砕機で切断されて、6ミリ角程度の小片(ペレット)が得られる。

【発明が解決しようとする課題】
ところで、近年、射出成形品には衝撃強度を高めることが望まれている。しかしながら、例えば上記公報記載の製造方法で得られたペレットや従来の繊維強化ペレット或いはガラスロービング等を用いた長繊維強化ペレットを用いた射出成形品では、このような要望に応えられる程度の耐衝撃性を得ることができなかった。

本発明は、このような背景の下でなされたものであり、射出成形品の耐衝撃性を高くすることができる射出成形用ペレットおよびこの製造方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明は、射出成形に用いられるペレットの製造方法において、長尺状のガラス繊維織物を樹脂槽の内部の溶融した熱可塑性樹脂中を搬送するとともに、搬送中に、ガラス繊維織物の下面のみを圧接するための下面用圧接部と、当該下面用圧接部よりも下方に位置すると共にガラス繊維織物の上面のみを圧接するための上面用圧接部と、が搬送方向に沿って交互に設けられた圧接領域を、ガラス繊維織物を通過させ、圧接領域をガラス繊維織物を通過させた後に、ガラス繊維織物を切断してペレットを形成し、圧接領域を通過したガラス繊維織物は、搬送方向と略直交する方向に折り返されていることを特徴とする。

本発明に係る射出成形用ペレットによれば、圧接領域を通過する際に、ガラス繊維織物は、搬送中の所定の位置において上下双方から同時に圧接されることはなく、下面用圧接部又は上面用圧接部のいずれかによって片面側から圧接される。このため、本発明では、上下から同時に圧接されるような場合と比較して、ガラス繊維織物中の空気が圧接部の反対側に逃げ出しやすくなり、ガラス繊維織物の各フィラメントの間に熱可塑性樹脂が含浸し易い。これにより、得られるペレットはボイドが少なくなり、耐衝撃性の高いものとなる。

また、本発明では、射出成形用ペレットは、いわゆる太番手のロービングでなく細番手の経糸及び緯糸を織って成るガラス繊維織物で形成される。このため、ガラス繊維織物に対して搬送のための引張り力が加えられても、ガラス繊維織物には織られた形状を保持しようとする力が働くため、ガラス繊維織物は搬送方向と直交する方向に窄まりにくい。これにより、ガラス繊維織物の各フィラメントの間に熱可塑性樹脂が含浸し易くなる。従って、ペレットのボイドはさらに少なくなり、耐衝撃性の高いものとなる。

さらに、射出成形ペレットのなかに含まれるガラス繊維織物は経糸と緯糸が織られて繊維同士の拘束力が強くなっているため、射出成形時に射出成形機のスクリューで混練されても、ガラス繊維束(フィラメントの束)及びガラス繊維束の交叉点を射出成形品に残すことができる。このため、射出成形品の耐衝撃性は高いものとなる。

また、本発明の射出成形用ペレットの製造方法において、圧接領域を通過したガラス繊維織物は、搬送方向と略直交する方向に折り返されている。

射出成形品に含まれるガラス繊維の繊維長を長くすることで、成形品の耐衝撃性を高めることができる。ところが、単にペレットの長さ方向及び幅方向のサイズを大きくしてガラス繊維の繊維長を長くすることを試みても、次のような問題が生じることを本発明者らは見出した。すなわち、射出成形機のホッパからスクリューが内装されたシリンダ内にペレットを自重によって入り込ませようとしても、サイズが大きい射出成形用ペレットや著しく嵩密度が低い射出成形用ペレットでは、スクリュー溝への投入が不安定になりホッパへ跳ね返されて、スクリューでのペレット搬送効率が劣ってしまう。この結果、射出成形機の計量時間が長くなることから混練時間が長くなり、補強繊維がさらに切断され易くなり、射出成形品のなかのガラス繊維の残存繊維長が短くなってしまう。

これに対して、本発明のようにガラス繊維織物を折り返して幅方向のサイズをコンパクトにすることで、スクリュー溝に入り込ませ易いペレットとすることができる。しかも、ペレットは折り返されているため、幅方向(搬送方向と略直交する方向)のサイズが小さくても、当該幅方向のガラス繊維長は長くできる。これにより、射出成形機の混練時間を短くでき、且つ、もともと繊維長の長いガラス繊維束を持っているため、このペレットで成形される射出成形品は、繊維長の長いガラス繊維束が残存することになり、耐衝撃性の高いものとなる。

また、本発明の射出成形用ペレットは、射出成形に用いられるペレットであって、ガラス繊維織物とこれに含浸させた熱可塑性樹脂とを有し、ガラス繊維織物が折り返されていることを特徴とする。

本発明に係る射出成形用ペレットは、折り返されてコンパクトにされているため、本発明の製造方法の説明で述べたように、射出成形機の混練時間を短くでき、且つ、含まれるガラス繊維長が長くなっている。このため、このペレットで成形される射出成形品は、繊維長の長いガラス繊維、ガラス繊維束、及びガラス繊維束の交点形状が残存することになり、耐衝撃性の高いものとなる。また、ガラス繊維織物の幅を広げたり、織り密度を高めることで、更に長いガラス繊維長を残存させることができ、耐衝撃性を一層向上させることができる。さらに、上記のように射出成形時の混練時間が短いことから、射出成形品外観の色相も変色しにくい。

【発明の実施の形態】
以下、添付図面を参照して、本発明に係る射出成形用ペレットの製造方法および射出成形用ペレットの好適な実施形態について詳細に説明する。尚、同一要素には同一符号を用いるものとし、重複する説明は省略する。

図1は、本実施形態の射出成形用ペレット(以下、「ペレット」と略す)1を製造するためのペレット製造装置10を示す概略構成図であり、図2は、図1のII-II方向の断面図である。ペレット製造装置10には、長尺状のガラス繊維織物Lが巻き付けられたドラム2と、ドラム2から搬送されてきたガラス繊維織物Lにナイロン等の溶融した熱可塑性樹脂(以下、「溶融樹脂」と略す)4を含浸させるための樹脂槽30と、溶融樹脂4が含浸されたガラス繊維織物Lの断面形状を整え樹脂量を調整するダイ6と、ダイ6によって定められたガラス繊維織物Lの形状を保持するためにガラス繊維織物Lを冷却する冷却部8と、ガラス繊維織物LをX方向に搬送するための搬送ローラ12と、冷却部8を通過したガラス繊維織物Lをカッターにより切断して複数のペレット1を得る切断部14と、が上流(図中左側)から下流(図中右側)に向けて設けられている。

図3は、ドラム2の近傍の斜視図である。この図に明示されるように、本実施形態でペレット1の強化材となるガラス繊維織物Lは、複数本の経糸L1及び緯糸L2を平織りにして形成されている。経糸L1はガラス繊維織物Lの搬送方向(X方向)に沿い、緯糸L2がこれと直交する方向(Y方向)に沿うように構成されている。また、経糸L1及び緯糸L2は、それぞれ複数本のガラスフィラメントを集束剤で束ねることで形成されている。

再び図1及び図2を参照して、ペレット製造装置10の構成を説明する。樹脂槽30には、押出し機(図示省略)から押し出される溶融樹脂4を内部に受け入れるための樹脂導入口34が形成されている。

また、樹脂槽30には、ガラス繊維織物Lを圧接して開繊すると共に、開繊したガラス繊維織物Lに溶融樹脂4を含浸させるための直径3mm程度の圧接ロッドが複数本並置されている。圧接ロッドは上下2段に設けられ、上段及び下段にそれぞれ10個ずつ配されている。また、各圧接ロッドは、樹脂槽30の筐体に対して位置決め固定され、移動及び回転をしないようにされている。そして、符号32bを付した圧接ロッドの上部は、ガラス繊維織物Lの下面(図1の下側)のみを圧接するための下面用圧接部とされ、符号32aを付したローラの下部は、下面用圧接部の下方に位置するとともにガラス繊維織物の上面のみを圧接するための上面用圧接部とされている。図1に示すように、下面用圧接部と上面用圧接部は、ガラス繊維織物Lの搬送方向Xに沿って交互に存在している。このように下面用圧接部と上面用圧接部が設けられた領域を、圧接領域と称する。

ダイ6の中央部には、ガラス繊維織物Lを冷却部8側へ引き出すための出口6aが形成されている。この出口6aの断面形状は円形とされ、その直径は、ガラス繊維織物Lの横幅(Y方向の長さ)よりも短くされている。具体的には、ガラス繊維織物Lの横幅が5mm〜50mmの場合に、出口6aの直径を約1mm〜約5mmにすることが好ましい。但し、この出口6aの直径の値は、樹脂量、ガラス繊維織物の種類及び形状等によって適宜設定される。ダイ6の出口6aをこのような形状にすることの効果については後述する。

次に、本実施形態のペレット製造装置10によって、射出成形用ペレット1を製造する方法を説明する。

まず、樹脂導入口34から樹脂槽30内に押出し機等により溶融樹脂4を導入し、各圧接ロッド32a,32bまで溶融樹脂4が行き渡るようにする。次いで、搬送ローラ12を駆動させて、ドラム2に巻返されたガラス繊維織物Lを引き出し、圧接領域を搬送し始める。

ガラス繊維織物Lは、圧接領域の各圧接ロッド32a,32bに順に接しながらジグザグに搬送される。この際、ガラス繊維織物Lは、搬送ローラ12の引張り力によって、圧接ロッド32bの下側用圧接部においてその下面を圧接されると共に、内部に溶融樹脂4が含浸される。また、ガラス繊維織物Lは、圧接ロッド32aの上側用圧接部においてその上面を圧接され、内部に溶融樹脂4が含浸される。つまり、ガラス繊維織物Lは、搬送中に上下双方から同時に圧接されることはなく、下面用圧接部又は上面用圧接部のいずれかによって片面側から圧接されることになる。

樹脂槽30内で溶融樹脂4が含浸された後、ガラス繊維織物Lは、ダイ6の断面円形の出口6aから引き出される。この際、ダイ6を冷却部8側から見た図4に示すように、ガラス繊維織物Lは、出口6aの内周面に沿って、搬送方向Xと略直交する方向(Y方向)に折り返される。

そして、出口6aから引き出されたガラス繊維織物Lは、冷却部8でその形状のまま固化された後、切断部14によって所定の長さに切断され、図5に示すペレット1が完成する。ペレット1の長さは、用いる射出成形機の寸法にもよるが、3mm〜25mm程度が好ましく、さらには7〜12mm程度にすることが好適である。

ここで、本実施形態では上述のように、樹脂槽30においてガラス繊維織物Lに溶融樹脂4を含浸させる際に、上側または下側の一方から交互に圧接する。このため、本実施形態では、上下から同時に圧接されるような場合と比較して、ガラス繊維織物L中の空気が圧接部の反対側に逃げ出しやすくなり、ガラス繊維織物Lの経糸L1及び緯糸L2のフィラメントの間に溶融樹脂4が含浸し易い。これにより、得られるペレット1はボイドが少なくなり、耐衝撃性の高いものとなる。

また、本実施形態では、ペレット1は、いわゆるロービングでなく経糸L1及び緯糸L2を織って成るガラス繊維織物Lで形成される。このため、ガラス繊維織物Lに対して搬送ローラ12の引張り力が加えられても、ガラス繊維織物Lには織られた形状を保持しようとする力が働くため、ガラス繊維織物Lは搬送方向Xと直交する方向(Y方向)に窄まりにくい。これにより、ガラス繊維織物Lの経糸L1及び緯糸L2のフィラメントの間に溶融樹脂4が含浸し易くなる。従って、ペレット1のボイドはさらに少なくなり、耐衝撃性の高いものとなる。

図6を参照して、本実施形態のさらなる効果を説明する。図6は、ペレット1を用いて射出成形を行う射出成形機の一部を示す図である。同図には、ペレット1が供給されるホッパ52、シリンダ54、及び、シリンダ54に回転自在に内装されたスクリュー56が示されている。スクリュー56には、溝部56aの周囲に螺旋状の凸部56bが形成されている。このような構成のもと射出成形を行うにあたっては、ホッパ52からスクリュー56の溝部56a内にペレット1が送り込まれ、スクリュー56の回転に伴ってペレット1が混練される。ここで、本実施形態では、ペレット1のなかに含まれるガラス繊維織物Lは経糸L1と緯糸L2が織られて繊維同士の拘束力が強くなっているため、射出成形時にスクリュー56で混練されても、射出成形品に含まれるガラス繊維織物は織物形状を保持したままになり易い。このため、成形品の耐衝撃性は高いものとなる。

さらに、例えば平板状のペレットの長さ方向及び幅方向のサイズを大きくしたような場合は、スクリュー56の凸部56bのエッジ部分によってホッパ52へ跳ね返されて、なかなか凸部と凸部の間の溝部56aに入り込ませることができない。この結果、射出成形機の計量時間が長くなって混練時間が長くなることからその分ペレットが切断され易くなり、成形品のなかのガラス繊維の残存繊維長が短くなってしまう。これに対して、本実施形態のようにガラス繊維織物Lを折り返して幅方向(Y方向)のサイズをコンパクトにすることで、ペレット1は、スクリュー56の凸部と凸部の間の溝部56aにスムースに入り込む。しかも、ペレット1は折り返されているため、幅方向(Y方向)のサイズが小さくても、当該幅方向のガラス繊維長は長くなっている。つまり、射出成形機の計量時間が短くなることで混練時間を短縮でき、且つ、含まれるガラス繊維長が長くなっているため、このペレット1で成形される射出成形品は、繊維長の長いガラス繊維が残存することになり、耐衝撃性の高いものとなる。

特に、ペレット1の横方向(Y方向)に存在する緯糸L2の長さは、ガラス繊維織物Lの幅を広くすることで、切断部14のカッターの間隔に相当するペレット1の長さよりも長くすることができる。すなわち、従来のLFP(ロングファイバーペレット)は、カッターによる切断長がペレット中の繊維長であったのに対し、本実施形態では、切断長よりも長い繊維を射出成形品に含ませることができる。また、ガラス繊維織物Lの幅や織り密度を変えることで、自由に横方向のガラス繊維の割合や長さを調節することができる。

【実施例】
次に、実施例に基づいて本発明をより具体的に説明する。本実施例では、衝撃値の評価と色相評価を行った。

まず、ガラスクロステープを上下順に樹脂槽内のロッドで圧接しながら熱可塑性樹脂を含浸させ、冷却後にカッターで切断してペレットを作製した。また、ペレットは、出口寸法が異なる2種類のダイを樹脂槽に装着することで、2種類作製した。以下に、ペレットの作製条件を示す。

実施例1のペレットは、出口形状が長方形のダイを用いて形成されたものであり、実施例2のペレットは、出口形状が円形のダイを用いて形成されたものである。実施例2のペレットは、断面円形のダイを通過する際に搬送方向と直交する方向に折り返され、丸棒状となった。

次に、以上のようにして得られた2種類のペレットを用いて射出成形を行い、試験片を作製した。射出成形の条件および作製した試験片の寸法は、以下の通りである。

表1に、衝撃試験の評価結果を示す。尚、ガラス含有量および衝撃値については、5つの試験片についての平均値を示し、平均残存繊維長については、1000本の繊維の平均値を示す。

表1に示すように、実施例1の平板状ペレットで作製した試験片よりも、実施例2の丸棒状ペレットで作製した試験片の方が衝撃値が高いことが判る。また、実施例2の方が実施例1よりもCvが小さく、各試験片間で衝撃値のバラツキが小さいことが判る。さらに、平均残存繊維長についても、実施例2の方が実施例1よりも長かった。

次に、試験片の色相評価について説明する。色相評価には、日本電色工業(株)社製Z−Σ80の色差計を使用した。評価基準にはb値を用いた。b値は、サンプル(ナイロン)の色が黄色に近くなるにつれて高くなり、青色に近くなるにつれて低くなる。また、真白なプラスチックからなる部材を標準サンプルとして用いた。表2に、評価結果を示す。

表2に示すように、実施例1よりも実施例2の方がb値が小さく、試験片の劣化が少ないことが判る。これは、実施例1よりも実施例2の方が射出成形機の混練時間が短く、ペレットが加熱される時間が短かったことに起因しているためである。

以上、本発明者らによってなされた発明を実施形態に基づき具体的に説明したが、本発明は上記実施形態に限定されるものではない。例えば、下面用圧接部と上面用圧接部が存在しさえすれば、圧接ロッドは二段に配列する必要はない。例えば、圧接ロッドを一列に配置し、これに沿ってガラス繊維織物をジグザグに搬送させてもよい。この場合、あるロッドの上部が下面用圧接部となり、その隣のロッドの下部が上面用圧接部となる。

また、射出成形用ペレットの製造方法に関する発明においては、ダイの出口は必ずしも断面円形でなくてもよく、長方形状等としてもよい。

さらに、射出成形用ペレットを折り返すにあたって、折り返し角度は90゜以上あればよい。

また、ガラス繊維織物は平織りに限られず、朱子織り、ななこ織り等の他の如何なる形態でもよい。

【発明の効果】
以上説明したように、本発明に係る射出成形用ペレットの製造方法および射出成形用ペレットによれば、射出成形品の耐衝撃性を高くすることができる。
