本発明は、伸縮性シートを用いた使い捨て着用物品の製造方法に関するものである。

特開2000−26015号公報は、突条が設けられたロールカッターによって基材シートに損傷を与えることなく弾性部材のみを切断する方法を開示している。

しかし、特開2000−26015号公報は、弾性部材を切断しながら基材シートをシールすることや、弾性部材を切断しながら基材シートの通気性をよくすること等を開示していない。

【発明が解決しようとする課題】
そこで本発明では、弾性体を切断しながら基材ウエブをシールすることができる手段、あるいは弾性体を切断しながら基材ウエブの通気性をよくすることのできる手段を見出して、これらの手段を利用した使い捨て着用物品の製造方法を提供することを課題としている。

【課題を解決するための手段】
請求項1に係る発明は、第1および第2のウエブの少なくとも一方に接着剤を塗布する第1工程と、前記第1および第2のウエブの間に複数の弾性体を挟み込み、前記第1および第2のウエブと前記弾性体とからなる合成ウエブを生成する第2工程と、複数の凸部を有するエンボスロールと対向ロールとの間に前記合成ウエブを通過させることにより、前記第1および第2のウエブの少なくとも一方の一部と前記弾性体とを切断する第3工程とを包含し、前記複数の凸部は、前記エンボスロールの回転軸方向に離間し、かつ、周面方向に重なり合うように配設されていることを特徴とする使い捨て着用物品の製造方法である。

【発明の実施の形態】
以下、図面を参照しながら、本発明法の第1の実施形態を説明する。図1は、本発明法の第1実施形態を実施するための使い捨て着用物品の製造装置1を示す斜視説明図である。

製造装置1は、第1ウエブ10に接着剤を塗工する接着剤塗工機13と、弾性体を第1ウエブ10と第2ウエブ30との間に案内する案内ガイド21と、第1ウエブ10と第2ウエブ30とを重ね合わせるプレスロール31,32と、プレスロール31,32により重ね合わされた合成ウエブ40の弾性体の少なくとも一部を切断またはその収縮力を低減するための加工部2とを備えている。なお、接着剤は、第2ウエブ30に塗工されていてもよい。

接着剤塗工機13は、X方向(流れ方向)に流れる所定幅の帯状の第1ウエブ10に、塗布部11と非塗布部12とを設けるように、接着剤を塗布することが可能である。接着剤塗工機13が、スプレーコータ、カーテンコータ、スパイラルコータ等により接着剤を塗工するものであることが、合成ウエブ40の通気性の点で好ましい。接着剤の塗工量は、1〜20g/m2程度であることが好ましい。接着剤はホットメルトであってもよい。なお、接着剤塗工機13の例については、後述する。

案内ガイド21には、所定のテンションが与えられた弾性体が供給される。弾性体としては、図1に示すような複数の弾性部材20を用いることができる。弾性部材20としては、糸状(糸ゴム)、帯状(平ゴム)のいずれも使用可能であり、網目状の弾性体(例えば「リバウンド」)を利用してもよい。案内ガイド21は、第1ウエブおよび第2ウエブの流れ方向を横切るように往復運動が可能である。このとき案内ガイド21は、第1ウエブ10と第2ウエブ30との間に弾性部材20が曲線を描くように案内することができる。なお、案内ガイド21に供給される弾性部材20には、テンションロール(図示せず)により、所定のテンションが加えられている。

加工部2は、エンボスロール50とこれに対向する対向ロール60とを備えている。合成ウエブ40が、エンボスロール50と対向ロール60との間に挿入され、加工部2は、弾性部材20の少なくとも一部を切断するか、または一部の弾性部材20の収縮力を低減させる。エンボスロール50は、複数の凸部を持つエンボス部51を有する。後述するように、凸部が発熱するように構成してもよい。発熱量は、エンボスロール50と対向ロール60との距離、凸部の形状や大きさ、弾性部材20の材質や断面積や形状、合成ウエブ40の流れ速度等により、適宜決定すればよい。

図2の(a)〜(d)は、加工部2を通過した合成ウエブ40を用いて製造された使い捨て着用物品の一例を示す正面図である。図2の(a)〜(c)の使い捨て着用物品(例えば、使い捨てパンツまたは使い捨ておむつ、以下、単にパンツと省略する)130,140,150は、いずれも図形または文字(図例では熊の絵が描かれており、(b)および(c)では熊の絵は省略した)が表示されている表示領域41を有している。表示領域41に位置する弾性部材20の収縮力が低減されていないか失われていない場合、その収縮力によって表示領域41に皺が入って、熊が熊として見えにくく、見た目が悪くなる。しかし、表示領域41に位置する弾性部材20の収縮力が低減されているか消失している場合は、図2の(a)のパンツ130のように、熊を熊として認識することができ、美麗となる。なお、弾性部材20は第2ウエブの下側に位置しているが、説明の便宜上、弾性部材20(20a、20b)を実線で示した。

また、例えば、合成ウエブ40に図形または文字が表示されたラベルを貼り付ける場合であっても、弾性部材20の収縮力によってラベルが皺となり、見た目が悪くなる。さらに、皺が存在していると、合成ウエブ40と、上記ラベルや、あるいはオムツを固定するためのファスニングテープや、合成ウエブ40を用いて製造された着用物品を廃棄するための廃棄用テープ等の他の部材を接着することが困難である。たとえ、皺を伸ばして合成ウエブ40と他の部材を接着することができたとしても、弾性部材20の収縮により、合成ウエブ40と他の部材との接着を長時間保つことが困難である。

図2の(b)におけるパンツ140は、接着剤塗布部11と、表示領域41とほぼ同じ幅の非塗布部12を有し、表示領域41で弾性部材20が切断されている。42は弾性部材20の切断の際に生じたシール線もしくはスリットである。切断された弾性部材20の収縮は、塗布部11と非塗布部12との境界付近で止まる。合成ウエブ40が非塗布部12を有する場合、表示領域41での弾性部材20の収縮力を消失させるには、例えば、図3の(a)に示すように、エンボスロール50のエンボス部51が、エンボスロール50の回転方向に離間する少なくとも2列の複数の凸部を有し、かつ、第1列のいずれかの隣接凸部同士の間に、第2列の凸部が位置するように凸部を配設してもよい。図2の(b)では2列の凸部を有するエンボス部51によって弾性部材20が切断されており、その時に、シール線(第2ウエブ30も切断した場合はスリット)42が形成される。凸部が一列であっても、凸部同士が斜めに重なるように並んでいる場合等は、弾性部材20を切断することができる。すなわち、凸部をエンボスロール50の回転方向へ投影させた場合に、隣接する凸部の投影線の端部同士が重なり合えばよい。また、例えば、複数の弾性部材20を、1つの凸部で切断等を行ってもよい。なお、エンボス部51の長さL2は、非塗布部12の長さL1よりも若干短めに形成されていてもよい。

弾性部材20の収縮力を消失させるためには、エンボスロール50の凸部が発熱するように構成してもよい。凸部が第2ウエブ30の少なくとも一部と弾性部材20の一部を一時的に溶融し、弾性部材20が切断される。そして、第2ウエブの一時的な溶融によって、第1ウエブ10と第2ウエブ30とが融着する。例えば、パンツ140の場合、弾性部材20が切断されると共に、第1ウエブ10と第2ウエブ30とがシールされてシール線42が形成される。なお、弾性部材20が完全に切断されなくても、弾性部材20の収縮力が低減することにより、表示領域41の皺は改善される。

凸部が発熱しなくても、凸部の幅が狭ければ、第2ウエブ30を介して弾性部材20を切断することが可能である。このとき、少なくとも第2ウエブ30の一部(凸部に当接した部分)もカットされ、第2ウエブ30にスリット42が入る。

図2(c)におけるパンツ150では、表示領域41にも接着剤が塗工されているので、表示領域41の弾性部材20の収縮力を消失させるために、表示領域41に位置する弾性部材20を所定の間隔で切断等することが好ましい。所定の間隔で切断等を行うことにより、表示領域41の見え方に偏りがなくなる。従って、エンボス部51には、各列の複数の凸部を所定の間隔で配置することが好ましい。このとき、表示領域41のみならず、ウエスト部151や股部152においてもスリット42を設けると、通気性が良好になる。

また、弾性部材20が第2ウエブ30の下に位置しているため、第2ウエブ30の上に新たな他の部材(例えば、パンツを廃棄するためのテープや、パンツ状に形成するためのファスニングテープやラベル等)を固定する場合、予め加工部2で、当該固定位置に存在する弾性部材20の収縮力を消失させておいてもよい。弾性部材20の収縮力によって、パンツが縮んだ状態では、上記部材を第2ウエブ30に固定することが困難だからである。

図2(d)におけるパンツ160は、網目状の弾性部材20が第1ウエブ10および第2ウエブ30に挟み込まれた合成ウエブ40を用いて製造されている。胴部161では、パンツ160が着用者の体にフィットするように、網目の横方向の弾性糸20aを残し、縦方向の弾性糸20bを切断することが好ましい。また、例えば符号162で示す部位に、新たな他の部材を接着する場合においては、この部位162では、縦方向および横方向の弾性糸20a、20bが切断される。さらに、股下の所定の部分163においても、縦方向および横方向の弾性糸20a、20bが切断される。この所定の部分163は、パンツ160として収縮しない方が好ましい領域である。このような領域には、吸収体が配設されることが好ましい。

上述したように、他の部材を接着すべき位置において、合成ウエブ40の弾性部材20の収縮力を低減または消失させることにより、合成ウエブ40と他の部材との接着することが可能となる。弾性部材20の収縮力を低減または消失させる方法としては、弾性部材20の収縮する力を減少させる、弾性部材20を切断する、天然・合成ゴムや熱可塑性エラストマーからなる弾性部材20の分子構造を変化させる、合成ウエブ40の一部を一時的に溶融させた後、溶融部分を硬化させて弾性部材の収縮力を拘束する、等の各種方法を採用することができる。

次に、エンボス部51の凸部について説明する。図3(a)は、複数の線状の凸部を千鳥状に配設したエンボスパターンである。エンボス部51は、長さS1、幅W1の線状の凸部53、53をエンボスロール50の軸方向(黒矢印方向)に距離D1を隔てて配設した凸部群のn−1列と、凸部53と同じ長さS1、幅W1の凸部54、54を、エンボスロール50の周面方向(白抜き矢印方向)に、凸部53と距離M1を隔て、かつ、凸部54の長さ方向中心線がD1/2の点を通るように配設した凸部群のn列と、凸部53と同一形状の凸部55、55を、凸部53と同一配置で配設した凸部群のn+1列とを有している。一列における凸部の数は、切断すべき弾性部材20の本数等で、適宜設定される。凸部群の列の数は、接着剤非塗布部12の長さL1に応じて適宜設定される。ここで、n列とは、n番目の列という意味であり、nは自然数であり、0列とは列が存在しないことを意味する。

また、別のエンボスパターンとして、nが2以上の自然数であり、n−1列の凸部がn+1列の凸部と1mm以上列方向に重なり合う(n−1列の凸部とn+1列の凸部とを白抜き矢印方向に投影した場合に凸部の投影線の端部同士が重なり合う)ように凸部を設けてもよい。このとき、n−1列の凸部はn列の凸部と列方向に重ならなくてもよい。このパターンでは、図3(a)に示すエンボスパターンに比べ、一列の凸部の密度を小さくすることができ、エンボスロール50の製造が容易になる。

なお、上述したような凸部を有するエンボスロール50は、一条の刃を有するエンボスロールに比べて、凸部が合成ウエブ40に食い込みやすく、弾性部材20を容易に切断することが可能である。

図3(b)は、菱形状の凸部が千鳥状に配設されたパターンである。長軸S2、短軸W2の菱形状の凸部56、56をエンボスロール50の軸方向(黒矢印方向)に距離D2を隔てて配設した凸部群の列と、凸部56と同じ菱形状の凸部57、57を、エンボスロール50の周面方向(白抜き矢印方向)に、凸部56と距離M2を隔て、かつ、凸部57が軸方向へD2/2シフトするように配設した凸部群の列と、凸部56と同一形状で、凸部56を2W2+2M2だけ周面方向へシフトさせた凸部58、58による凸部群の列とを備えている。もちろんこのパターンにおいても、一列における凸部の数は、切断すべき弾性部材20の本数等に応じて、凸部群の列の数は、接着剤非塗布部12の長さL1に応じて適宜設定される。

線状凸部の長さS1および菱形の長軸S2は、1〜25mmの範囲とする。2〜25mmがより好ましい。また、隣接する凸部との離間距離D1とS1が同じか、S1の方が長い場合、千鳥状配置のため、凸部53と凸部53の間に位置する弾性部材20を凸部54で確実に切断することができる。D2とS2においても同様に、D2≦S2としてもよい。S1またはS2が1mmよりも短いと、弾性部材20を切断できない可能性があり、25mmよりも長いと、シール部の面積が大きくなりすぎて、肌触り感が悪くなる。D1とD2の範囲も1〜25mmの範囲であり、D1は2〜25mmがより好ましい。凸部が菱形の場合、ロール周方向に隣接する凸部の隅角部同士が、弾性部材付設方向から見て僅かしか重ならない場合、凸部の配置によっては弾性部材20が凸部から逃れて切断できないことがあるので、D2は3〜10mmがより好ましい。

線状凸部の幅W1および菱形の短軸W2は、合成ウエブ40の一部を一時的に溶融する場合には、0.5〜15mmとすることが好ましい。第2ウエブ30と弾性部材20の全てを切断する場合、W1は数μm〜0.5mmであることが好ましい。なお、W1およびW2が15mmより太いと、シール部の面積が大きくなりすぎて、肌触り感が悪くなるため好ましくない。W2については、下限が1mm以上であることがより好ましい。

凸部群の列同士の距離は特に限定されないが、M1またはM2は1〜25mmが好ましい。凸部の形状は、上記線状、菱形状に限られず、斜線、円形、三角形、星形、ハート形、クローバー形、三日月形その他多角形等、適用可能である。凸部の各列によって変えることもできる。

図4には、弾性部材が切断された状態の一例を模式的に示したものである。図においては、合成ウエブ40が下へ向かって流れているものとする。領域11が塗布部であり、領域12が非塗布部である。左側の弾性部材22は、シール部70(前記凸部53に対応する)で切断されて、その端部22aは引張状態から開放され、第1ウエブ10および第2ウエブ30のいずれか一方のウエブに接合固定されている弾性部材22の方へと収縮する。凸部53による切断が完了する前に残りの弾性部材が凸部55に捕捉されていれば、凸部53と凸部55の間にあった弾性部材22bは、凸部53による切断時に、シール部72側に収縮する。残りの弾性部材が凸部55に捕捉される前に凸部53による切断が完了してしまった場合には、下流の塗布部に存在している弾性部材(図示しない)の方へ収縮する。また、右側の弾性部材23も最も近いシール部71(前記凸部54に対応する)で切断され、その端部23aが収縮する。

以上の構成によって、弾性部材が切断されると共に、非伸縮部に多数の小さなシール部群が形成され、非塗布部においても第1ウエブと第2ウエブが接合されることとなる。各シール部は離間しており一つ一つが小さいので、例えば不織布がヒートシールによってフィルム化しても、連続線の場合に比べ、着用者に対し不快感を与えることが少ない。

次に、接着塗工機の一例を説明する。図7(a)は、接着塗工機の一例を示す側面説明図である。接着塗工機13aは、接着剤(例えばホットメルト。以下ホットメルトを代表として述べる。)をプラスに印加し、それを噴霧するガン部100と、第1ウエブ10の下に位置し、アースまたはマイナスに印加されている導体部101を有している。一般に、ガン部100から噴出されたホットメルトは、その全てが第1ウエブ10等の被塗布材に付着するのではなく、一部は空気中に浮遊している。しかし、上述したようにホットメルトを帯電させることにより、効率よく第1ウエブ10に付着させることができる。また、第1ウエブ10の幅方向に、ホットメルトが飛び散るのを少なくすることができ、幅方向の精度が向上する。さらに、流れ方向において間欠接着する場合、ホットメルトが噴霧される時間と、ガン部100または導体部101部の電位を制御することにより、第1ウエブ10の幅方向に直交する方向(流れ方向)におけるホットメルトの付着位置の精度を上げることができる。なお、印加する電圧の極性は逆であってもよい。また、接着剤を塗布したくない部分に接着剤と同じ極性の電圧を印加してもよい。

導体部101は、図7(b)に俯瞰図を示すように、複数の電極板101a、101bからなるものであってもよい。例えば、複数のガン部100を用い、電極板101aと101bとの離間距離を所定の間隔にセットして、電荷の与えられたホットメルトを塗布することによって、幅方向に所定の間隔を離間させた状態で、すなわち幅方向に非塗布部が存在するようにホットメルトを塗布することが可能である。

また、導体部101が、図7(c)に斜視図を示すようなローラ102であってもよい。ローラ102は、第1ウエブ10と略同期して回転する。ローラ102は、導電部分103と、非導電部分104とを有している。上述したように、ホットメルトが第1の極性に帯電しているため、導電部分103はアースされているか、第1の極性とは反対の極性の電圧が印加されていると、導電部分103とほぼ同じ形状に、ホットメルトを第1ウエブ10に塗布することができる。また、導電部分103とホットメルトの電荷の極性が同じ場合には、第1ウエブ10の導電部分103と対応する部分には、ホットメルトは塗布されない。

導電部分103の形状は、第1ウエブ10にホットメルトを塗布すべき形状に応じて決定される。ホットメルト塗布部の先頭が、ガン部100の設置位置を通過する時刻よりも所定の時間だけ前に、ガン部100からホットメルトを吐出し、塗布部の後端がガン部100の設置位置を通過する時刻より所定の時間だけ前に、ホットメルトの吐出を停止する。このような構成により、塗布すべき部分にほぼ一致させてホットメルトを付着させることができる。なお、ローラ102は、ガン部100よりも上流側に位置していてもよい。

また、上述した接着塗工機は、使い捨て着用物品以外の製品を製造するために用いられてもよいことはいうまでもない。つまり、ホットメルトが塗布された後、第1ウエブと第2ウエブの間に何も挟まれなくてもよく、また、ホットメルトが塗布された後、ウエブ材以外の部材がそのホットメルトによって接着されてもよい。

ホットメルトは、非塗布部を設けることなく連続的に塗布する構成を採用してもよい。塗布部と非塗布部を間欠的に設ける場合よりも、一層ラインスピードを高速化することができるため、より好ましい実施態様である。連続的にホットメルトが塗布されている第1ウエブ10および第2ウエブ30に弾性部材20が挟み込まれた後に、エンボスロール50を通すことにより、第1ウエブ10および第2ウエブ30は切断されずに、弾性部材20のみが切断される。切断後は、図5に示されるように、弾性部材24が弛緩した状態で、2個(あるいは3個以上)のシール部59と59に保持された状態となる。従って、ホットメルトが連続塗工される場合においても、ホットメルトの種類や塗布量や散布方向を変化させることにより、シール部は非伸縮性となる。また、弾性部材20が熱によって切断される場合、ホットメルトがエンボスロール50の熱で再溶融して柔らかくなり、ホットメルトによる弾性部材20の拘束力が弱まり、弾性部材20の弾性回復力が打ち勝つため、弾性部材20は弛緩状態でシール部に接合されるものと考えられる。

次に、本発明の第2の実施形態について説明する。第2の実施形態では、離間配列されている凸部を有するエンボスロールに代えて、長さ1〜25mm、幅0.5〜15mmの凹部群を有し、桟の幅が0.5〜5mmの格子状凸部を有するエンボスロールを使用する。図6に示すように、格子状の凸部63は、多数の桟61,61…が井桁状に交差して形成され、桟61によって囲まれた空間62は凹部(格子)となっている。W3が桟の幅であり、0.5〜5mmとする。桟の幅があまり太いと触感が悪くなるが、0.5mmより細いと第2ウエブ30はもとより第1ウエブ10まで切断されてしまう恐れがある。格子状凹部の長さはD3であり、5〜25mmが好ましく、より好ましくは5〜10mmである。格子状凹部の幅はM3であり、5〜25mmが好ましく、より好ましくは5〜10mmである。

図6では斜め格子を示したが、もちろん正方形や長方形等の多角形の格子であってもよい。この実施形態では、格子状にシールされるため、弾性部材20を確実に切断することができる。また、ある程度の面積部分に細い格子状の凸部が存在しており、メッシュ状になっているので、いずれかのシール部で弾性部材20が切断されればよい。一条の刃でシールするときは、全ての弾性部材20を一条刃で切断しなければならないことから、切断されない弾性部材20がないように強めにシールする必要があって、第2ウエブ30はもとより第1ウエブ10まで破断してしまうことがあるが、上記構成では、弾性部材20がいずれかのシール部で切断されればよいので、強めにシールする必要がなく、面的に圧接されることもあってシートが破断してしまうことはない。また、格子状のシール部は、着用者に与える触感が柔らかいものとなり、外観上も美麗である。この第2の実施形態においても、ホットメルト接着剤の塗布部と非塗布部を設けてもよく、また、非塗布部を設けずに連続的に塗工する方法を採用してもよい。

図1に示したエンボスロール50と対向ロール60は、一方が加熱手段を備えていてもよい。これらのロール近傍に、棒状のシーズヒータを設けたり、高周波による加熱手段、遠赤外線ヒータ、オイルヒータ等の別の加熱手段を併用してもよい。なお、図1において、エンボスロール50と対向ロール60の位置が逆の構成も採用可能である。
