本発明は、太陽電池サブモデュールを封止樹脂を介して保護フィルムで封止して太陽電池モジュールを製造するための方法に関する。

【従来の技術】
非晶質シリコン等の非単結晶太陽電池は、結晶太陽電池と比較して、基板の選択自由度が高く、透光性(透明)ガラス基板の上に比較的低温で容易に形成し得るという特徴を有する。一般に、非晶質太陽電池は、透明前面電極層、非単結晶光電変換ユニットおよび裏面電極層を含む太陽電池単位セルを透明ガラス基板上に複数形成し、これらを相互に電気的に接続したいわゆる太陽電池サブモデュールとして構成される。このような太陽電池サブモデュールは、その裏面電極層を含んで各単位セルを物理的または化学的に保護するために、その裏面側において封止樹脂を介して保護フィルムにより保護されていわゆる太陽電池モデュールとして製品化されている。

従来、太陽電池サブモデュールの保護フィルムによる保護(封止)は、太陽電池サブモデュールの裏面にシート状封止樹脂(例えば、硬化剤を配合したエチレン/酢酸ビニル共重合体)を載置し、その上に保護フィルムを載置し、封止樹脂シートと保護フィルムとを太陽電池サブモデュールの裏面に対し加熱圧着することにより行われていた。この加熱圧着過程で、封止樹脂は軟化・溶融を経て硬化する。封止樹脂の硬化後は、余分の保護フィルムなどをトリミング除去する。

ところで、従来、封止樹脂シート/保護フィルムによる太陽電池サブモデュールの封止は、気泡の混入を防止するため等の理由により、真空ラミネート装置を用いて行われ、しかも封止樹脂の軟化・溶融から硬化終了までを連続して同一真空ラミネート装置内で行っていた。しかしながら、真空ラミネート装置は、複数の太陽電池サブモデュールを一度に封止する処理容量がなく、また非常に高価である。そこで、近年、真空ラミネート装置において封止樹脂の硬化終了まで加熱圧着処理することなく、封止樹脂の溶融終了の硬化途中で太陽電池サブモデュールを真空ラミネート装置からオーブン中に移行し、オーブン中で封止樹脂の硬化を完了させることが行われるようになってきている。

【発明が解決しようとする課題】
しかしながら、封止樹脂は、真空ラミネート装置により加熱を受け、溶融段階では流動状態となるため、ガラス基板領域から流延・延出する(はみ出る)。この溶融延出部分をもった状態のまま太陽電池サブモデュールをオーブン中で硬化のために再加熱処理すると、封止樹脂の溶融延出部分(はみ出し部分)が剥落し、オーブンを汚染することがわかった。このオーブンの汚染は、オーブンの浄化を要することから、太陽電池モデュールの生産性を低下させる。

従って、本発明の目的は、オーブン等の加熱装置の汚染を防止して生産性を低下させることなく太陽電池モデュールを効率的に製造するための方法を提供することにある。

【課題を解決するための手段】
上記課題を解決すべく、本発明は、透光性ガラス基板上に集積された複数の単位セルを備え、該基板の周縁領域において該ガラス面が露出している太陽電池サブモデュールの裏面に、加熱により軟化・溶融を経て硬化し得る封止樹脂のシートと該ガラス基板よりも大きなサイズを有する保護フィルムとを載置し、真空加熱圧着装置内において該封止樹脂シートおよび保護フィルムと該太陽電池サブモデュールとを真空下に加熱しながら圧着して前記基板の周縁領域において前記基板と前記封止樹脂とを接着させ、該封止樹脂の硬化途中で該太陽電池サブモデュールを該真空加熱圧着装置から取り出し、該加熱圧着により該ガラス基板から溶融延出した封止樹脂部分を対応する保護フィルム部分とともに切除した後、別の加熱装置内で加熱下に該封止樹脂の硬化を完了させることを特徴とする太陽電池モデュールの製造方法を提供する。

図1に示す太陽電池モデュール10は、透光性(透明)ガラス基板11上に集積された複数の太陽電池単位セル12を有する太陽電池サブモデュールを備える。この太陽電池サブモデュールは、ガラス基板11側から光が入射される。

ガラス基板11上に形成される透明前面電極層121は、ITO膜、SnO2膜、またはZnO膜のような透明導電性酸化物層等で構成することができる。透明前面電極層121は単層構造でも多層構造であってもよく、いずれも、蒸着法、CVD法、スパッタリング法等それ自体既知の気相堆積法を用いて形成することができる。透明前面電極層121の表面は、微細な凹凸を含む表面テクスチャ構造を有することが好ましい。透明前面電極層121の表面にこのようなテクスチャ構造を形成することにより、非単結晶シリコン系光電変換ユニット122に入射した光が光電変換に寄与することなくセル12の外部へと出射されるのを抑制することができる。

通常、透明前面電極層121の上に形成される非単結晶シリコン系光電変換ユニット122は、それぞれ図示しないが、透明前面電極層121上に形成されたp型非単結晶シリコン系半導体層、非単結晶シリコン系薄膜光電変換層、およびn型非単結晶シリコン系半導体層を順次積層した構造を有する。これらp型半導体層、光電変換層42およびn型半導体層はいずれもプラズマCVD法を用いて形成することができる。p型シリコン系半導体層は、シリコンまたはシリコンカーバイドやシリコンゲルマニウム等のシリコン合金で形成することができ、ボロンやアルミニウム等のp導電型決定不純物原子がドープされている。p型半導体層上に形成される光電変換層は、非単結晶シリコン系半導体材料で形成され、そのような材料には、真性半導体のシリコン(水素化シリコン等)やシリコンカーバイドおよびシリコンゲルマニウム等のシリコン合金等が含まれる。また、光電変換機能を十分に備えていれば、微量の導電型決定不純物を含む弱p型もしくは弱n型のシリコン系半導体材料も用いられ得る。この光電変換層は、非晶質である場合には、通常、0.1〜10μmの範囲内の厚さに形成される。光電変換層上に形成されるn型シリコン系半導体層は、シリコンまたはシリコンカーバイドやシリコンゲルマニウム等のシリコン合金で形成することができ、燐や窒素等のn導電型決定不純物原子がドープされている。

以上説明した透明前面電極層121や非単結晶シリコン系光電変換ユニット122等は大面積の薄膜としてガラス基板11上に形成された後、レーザ加工等を利用して複数の薄膜に分割され、複数の単位セル12が同時に形成される。これら複数の単位セル12は、電気的に直列接続または並列接続されて、集積構造とされている。

なお、図1に示されているように、ガラス基板11の周縁領域111はサンドブラスト等の手段により、セル12の作製のために被着された透明前面電極薄膜、シリコン薄膜等が除去され、ガラス面が露出されている。このように、ガラス基板11の周縁領域においてガラス面が露出していることにより、以後述べる封止樹脂との接着力が向上する。

さて、上に詳述した太陽電池サブモデュールの裏面は、封止樹脂層(接着層)13を介して保護フィルム14により保護・封止されている。

本発明に使用される封止樹脂は、加熱により軟化・溶融を経て硬化し得る樹脂であり、ガラス基板11上に形成された各単位セルを封止し、保護フィルム14を強固に接着しうる樹脂である。そのような樹脂の例を挙げると、例えば、エチレン/ビニルアセテート共重合体(EVA)、エチレン/酢酸ビニル/トリアリルイソシアヌレート(EVAT)、ポリビニルブチラール(PVB)、ポリイソブチレン(PIB)等の熱可塑性樹脂であり、ガラス基板11との接着性および価格の点から、EVAが好ましい。いうまでもなく、これら熱可塑性樹脂には、これを架橋して硬化させるために硬化剤(架橋剤)が配合されている。そのような硬化剤としては、2,5−ジメチルヘキサン−2,5−ジヒドロペルオキシド等の有機過酸化物を好ましく例示することができる。有機過酸化物架橋剤は、100℃以上の温度に熱することによりラジカルを発生し、上記封止樹脂を架橋させるものであり得る。

保護フィルム14は、屋外環境に置かれた太陽電池サブモデュールを保護するものであって、耐湿性や耐水性に優れ、絶縁性であることが好ましい。そのような保護フィルム14は、ポリフッ化ビニルフィルム(例えば、テドラーフィルム(登録商標名))等のフッ素樹脂フィルムやポリエチレンテレフタレート(PET)フィルムのような有機フィルムを封止樹脂層13と接する側に有するものであればよく、有機フィルムの単層構造であっても、積層構造であってもよい。さらに、保護フィルム14は、アルミニウム等からなる金属箔をこれら有機フィルムで挟持した構造を有してもよい。アルミニウム箔のような金属箔は耐湿性や耐水性を向上させる機能を有するので、保護フィルム14をこのような構造とすることにより、太陽電池サブモデュールの裏面をより効果的に水分から保護することができる。有機フィルムとしてはフッ素樹脂フィルムが好ましい。

次に、図2〜図4を参照しながら、本発明の太陽電池の製造方法の一例を説明する。なお、図2〜図4において、図1に関して説明した太陽電池単位セル12の集積構造を一括して符号120で示す。

まず、本発明によれば、太陽電池サブモデュールの裏面に、上記封止樹脂のシートと保護フィルムとを載置し、真空加熱圧着装置(いわゆる真空ラミネート装置)内において封止樹脂シートおよび保護フィルムと太陽電池サブモデュールとを真空下に加熱しながら圧着する。

使用する真空ラミネート装置は、二重真空方式のラミネート装置等それ自体既知のものを使用することができる。例えば、図2に示す真空ラミネート装置30は、下部チャンバ32と、この下部チャンバ32に対して図示しない駆動機構によって開閉駆動される上部チャンバ31とを有する。

上部チャンバ31には、周辺部を上部チャンバ31の内周壁に気密に固着したダイアフラム311が設けられている。また、上部チャンバ31の一側壁には、ダイアフラム311によって隔離された空間部に連通する上部排気孔312が形成され、この上部排気孔312には図示しない排気吸引ポンプが接続されている。他方、下部チャンバ32内には被ラミネート体が載置される載置盤321が設けられており、その中には、ラミネートの際の加熱のためのヒータ323が内蔵されている。また、下部チャンバ32の一側壁には下部排気孔322が形成され、この下部排気孔322には図示しない排気ポンプが接続されている。

上記真空ラミネート装置30を用いて、ガラス基板11上に集積した複数のセル120を備える太陽電池サブモデュール20を封止するためには、まず、図2に示すように、ガラス基板11が載置盤321と接するように下部チャンバ32内の載置盤321上に太陽電池サブモデュール20を載置する。ついで、太陽電池サブモデュール20の裏面(図2では上面)に、封止樹脂のシート13’を、そしてその上に保護フィルム14を載置し、被ラミネート体を構成する。封止樹脂シート13’は、ガラス基板11のサイズとほぼ同じか、やや大き目であり、保護フィルム14は、ガラス基板11のサイズよりもやや大き目である。

しかる後、上部チャンバ31を下部チャンバ32に対して閉じ、上部チャンバ31と下部チャンバ32とを減圧し、封止樹脂シート13’に含まれ得るガスを除去した後、上部チャンバ31の減圧状態を解除する。すると、図2に示すように上部チャンバ31に設けられたダイアフラム311が下方へ膨張し、ヒータ323により加熱された載置盤321上に載置された被ラミネート体に圧接する。
かくして、被ラミネート体は載置盤321とダイアフラム311とによって加熱圧着されて封止樹脂シート13’が軟化・溶融し、保護フィルム14と太陽電池サブモデュール20裏面との接着をもたらし、ラミネート体を提供する。

しかしながら、本発明においては、この真空ラミネート装置30による加熱・圧着(ラミネート)は、封止樹脂の硬化途中で、すなわち、封止樹脂の硬化が始まった後であるが硬化が完了する前に終了させる。すなわち、真空ラミネート装置における加熱圧着により封止樹脂シート13’は、軟化・溶融し、硬化し始めるが、この封止樹脂の硬化が未完了のうちに、ラミネート体を真空ラミネート装置30から取り出す。このラミネート体の取り出しは、下部チャンバ32の減圧状態を解除し、下方へ膨張したダイアフラム311を元の状態へ収縮させたのち、上部チャンバ31を上昇させて真空ラミネート装置30を開放することによって行うことができる。なお、真空ラミネート装置30を用いた加熱圧着の条件は、使用する封止樹脂の硬化特性により適宜設定することができるが、通常の有機過酸化物を配合したEVAでは、120℃〜130℃で5分から10分間程度で充分である。

さて、封止樹脂の硬化が未完了のうちに真空ラミネート装置30から取り出されたラミネート体は、図3に示すように、封止樹脂の溶融・流延によりガラス基板11の周囲から封止樹脂が延出し、延出部分131を形成する。本発明によれば、別の加熱装置で封止樹脂の硬化を完了させる前に、この封止樹脂の延出部分131を保護フィルム14の基板11からの延在部分141とともに、切除(トリミング)する(図4参照)。この切除は、ガラス基板11の周端面に沿って、カッター等を用いて行うことができる。

しかる後、図4に示す構造をオーブン等の通常の加熱装置(図示せず)中で加熱処理して封止樹脂の硬化を完了させる。この硬化の条件は、使用する封止樹脂の種類に応じて適宜設定することができるが、上記通常のEVAにあっては、約140℃以上(分解温度未満)の温度において、10分間〜120分間で行うことができる。なお、この加熱の際、硬化に伴う封止樹脂の収縮は無視し得る程度に少ない。本発明においては、この硬化完了のための再加熱前に、封止樹脂および保護フィルムの余分な部分を切除しているので、加熱装置中における再加熱の際に封止樹脂の延出部分131(図3参照)が加熱装置内に剥落して加熱装置を汚染することがない。

【発明の効果】
以上述べたように、本発明によれば、太陽電池サブモデュールを封止樹脂を介して保護フィルムにより封止して太陽電池モデュールを製造するに際し、真空ラミネート装置中で封止樹脂の加熱圧着を封止樹脂の硬化途中まで行った後、別の加熱装置で封止樹脂の硬化終了のための再加熱前に、封止樹脂のガラス基板からの延出部分を保護フィルムの不要部分とともに切除しているので、当該延出部分による加熱装置の汚染がなくなり、その汚染による加熱装置の浄化が不要となるので、効率的な太陽電池モデュールの製造が可能となる。
