本発明は、家電、建材、自動車用等に用いられる意匠性に優れた塗装金属板の製造方法に関するものである。

【従来の技術】
電気製品、建材、自動車部品等に供される、例えば鋼板、アルミ板、銅板等の金属板において、従来から、防錆性、電気絶縁性、意匠性等を付与することを目的にして、その表面にめっき皮膜や塗装による有機皮膜の形成が行われているが、近年、金属板の用途拡大に伴い、この金属板に求められる特性は多く、また従来以上の意匠性が要求されるようになってきた。樹脂板においても同様に意匠性に対する要求は高まってきており、この要求に応えるために金属板や樹脂板等の上に各種の有機皮膜を形成させることが多い。

【発明が解決しようとする課題】
従来、加工後に塗装を行って来た塗装製品は、作業環境の改善、公害問題の発生防止、低生産効率の工程省略等のニーズからプレコートされた金属板(以下、塗装金属板)への転換が進行し、塗装金属板の使用量が増加してきている。塗装装置としては、複数のロールを組み合わせたロールコーター方式が多く採用されている。このロールコーターの一般的なものとしては3ロールコーター方式がある。従来、金属板の上に塗料を塗布した後は、塗膜の機能を発揮させるために熱風焼付け炉、誘導加熱、電子線や近赤外炉等のエネルギー線を照射、或いはこれらの組み合わせによって塗膜を乾燥硬化させている。

通常、塗装金属板で塗膜が2層以上形成される場合には、1層目の塗膜を塗装した後、その塗膜を乾燥硬化させた後、次の塗膜を塗布し乾燥硬化させるというように、複数回塗料の塗布と乾燥硬化を繰り返す必要があり、生産性の低下、生産コストの増加になっていた。特に意匠性を引き出すためには多くの層数が必要な場合が多く、そのため複数回の塗布・焼付が可能な専用ラインを作るか、複数回ラインを通す必要があり大幅なコストアップとなる。また複数回ラインを通す場合はロールなどの接触による疵の発生の問題等も生ずる。

本発明は、かかる課題を解決するためになされたもので、高生産性で意匠性に優れた塗装金属板を提供することを目的とする。

【課題を解決するための手段】
上記の目的を達成するために、本発明によれば、ローラーカーテンコーター上に一基若しくは複数基のコーターを追加的に用いて同時多層塗布を行い、層数よりも少ない回数の塗布・焼付工程で多層の塗装金属板を安価に製造することができる。また複数回通板させる必要がないためにライン通板時の塗装面の欠陥の発生が抑えられる。

【発明の実施の形態】
図1〜4に本発明におけるコーターの構成例を示す。
通常は図1に示すローラーカーテンコーターを用いた場合、一層の被覆を施すことができる。図1において、アプリケーターロール1に供給された塗料2はドクターロール3によって塗工量を調整された後、かきとりブレード4でカーテン状5に流下させられて金属帯6の表面に塗工される。図1のアプリケーターロール1への塗料の供給は、例えば、ピックアップロール(図示せず)などを用いて行なうことができる。それに対して図2に示す通りアプリケーターロール1上にダイコーター7を設置すると、同時に2層5,8の被覆を行うことが可能になる。図2において、ダイコーター7はドクターロール3の後に設置されている。また図3に示すようにドクターロール3前にダイコーター9を設置しても塗布は可能であり、同時に2層噴出型のスロットダイコーター12を図の位置に設置すれば合計4層を同時被覆可能となる。図3において、ダイコーター9からアプリケーターロール1上に適用された第1の塗料10上に、ドクターロール3の位置で第2の塗料11が適用され、さらに2層噴出型のスロットダイコーター12から第3及び第4の塗料13,14が適用されることにより、合計4層の塗料がかきとりブレード4を経て金属帯6上に適用される。さらには図4に示す通りドクターロール3上にダイコーター15を設置しても同時被覆の総数を増やすことが可能となる。

図5,6に本発明におけるコーターの設置例を示す。図5に示すように複数基のコーターを併用することにより必要に応じて総数を増やすことが可能となる。すなわち、図5では、金属帯31に対し、第1のコーター32、及び第2のコーター33から塗料を連続して適用し、その間に乾燥、焼付工程を配置しない。第1のコーター32及び/又は第2のコーター33は、図2〜4で説明したような本発明による多層コーターであることができる。図5では、アプリケーターロール34、ドクターロール35、かきとりブレード36を持つ第1のコーター32には、アプリケーターロール34に対しダイコーター37が設置され、同様の第2のコーター33には、アプリケーターロール34に対してダイコーター38が設置されると共に、ドクターロール35に対してもダイコーター39が設置されている。従って、第1コーター32で2層、第2コーター33で3層、合計5層の連続塗工が行なわれる。図6に示すように最初に限定されるがロールコーター39を併用することも可能である。図6において、ロールコーター39が、2つのコーター32,33の前に配置されている点以外は、図5とほぼ同様である。ロールコーターのアプリケーターロール40は金属帯31と接触して塗工するため、以降の塗工に先立って1層のみ可能である。その他の塗装方法も、同様に、適当に本発明の塗装方法に組合せすることができることが明らかである。

以下に使用する基材となる金属板、塗料を説明する。
金属板として、例えば鋼板、アルミ板、ステンレス板、チタン板、銅板等が挙げられる。このうち、鋼板の例として、冷延鋼板、熱延鋼板、溶融亜鉛めっき鋼板、合金化溶融亜鉛めっき鋼板、電気亜鉛めっき鋼板、亜鉛−鉄合金めっき鋼板、亜鉛−アルミ合金めっき鋼板、亜鉛−マグネシウム合金めっき鋼板、亜鉛−アルミ−マグネシウム合金めっき鋼板、アルミめっき鋼板、アルミ−マグネシウムめっき鋼板、クロムめっき鋼板、ニッケルめっき鋼板、亜鉛−ニッケル合金めっき鋼板、錫めっき鋼板等が挙げられる。さらに金属板には必要に応じて前処理を施すことができる。前処理としては、水洗、湯洗、酸洗、アルカリ脱脂、研削、研磨、クロメート処理、リン酸亜鉛処理、複合酸化皮膜処理、陽極酸化処理等の塗装前処理を行う。前処理の条件は適宜選択してよい。

次いで必要に応じて下塗り塗料を金属板上に塗布する。下塗り塗料としては特に指定はないが、例えばポリエステル系、エポキシ系、ウレタン系等があり、これを必要な膜厚になるように塗装する。特にコーター種類は限定しない。また、下塗り塗装は必要に応じて硬化触媒や、用途によって耐湿顔料、防錆顔料、着色顔料、骨材、消泡材やレベリング剤、カップリング剤等を添加してよい。また下塗りの意匠性を重視させるために下塗り塗料中に酸化チタンの他、弁柄、硫酸バリウム、シリカ、シアニンブルー等の着色顔料や耐湿顔料、樹脂ビーズ、アルミフレーク、マイカ等の添加物を含有させてもよい。膜厚は任意であるが性能とコストから1〜30μm程度が好ましい。なお、本発明では形成される塗膜の層数は何等制限されず、必要に応じて何層かの塗膜を形成した後、上塗り塗装を行う。

上塗り塗装についても樹脂種類、膜厚に特に指定はなく、ポリエステル系、エポキシ系、ウレタン系塗料を用いてもよい。但し、上塗り塗料中には酸化チタンの他、弁柄、硫酸バリウム、シリカ、シアニンブルー等の着色顔料や耐湿顔料、樹脂ビーズ、アルミフレーク、マイカ等の添加物、塗装性を向上させるため消泡剤、レベリング剤等の添加物を必要に応じて含有させることができる。また下塗りの意匠性を出すために透明性のあるクリアー層を塗布してもよい。

なおローラーカーテンコーター本体に使用する塗料と、ダイコーター、スロットダイコーター等でコーターロール上に付加する塗料は同じ物では無い。同時に図7に示すようにダイコーターやスロットコーターの塗出ノズル41を幅方向に区分42〜44して、塗料の組成や添加剤濃度を幅方向で変えることや、塗布量を幅方向で変えることは何ら差し支えない。またコーターの向きを変えることにより、元の塗膜と付加した塗膜の上下位置を異動させることができる。さらにはローラーカーテンコーターが基材に非接触である点を利用して複数基のコーターを併用し、ウエットオンウエット方式による同時多層塗装を行うこともできる。この際、通常のロールコーターによる塗布の後に焼付工程を経ないまま、ローラーカーテンコーター等を用いてウエットオンウエット塗装を行っても何ら差し支えない。

焼付条件は塗料に応じて適宜選択すれば良いが、熱風加熱炉、誘導加熱炉、近赤外炉等で最高到達板温が150〜300℃、到達時間が10〜200秒程度の条件が一般的である。膜厚は任意であるが、カーテンの安定性や塗料のワキなどから15〜100μmの乾燥膜厚が好ましい。

0.6mmの溶融亜鉛めっき鋼板(60g/m2 )を脱脂後、塗布型クロメート処理(日本パーカライジング社製、ZM1300)をし、50g/m2 のクロメート皮膜をつけた鋼板にポリエステル−メラミン系の下塗り塗料をロールコーターで塗布後、誘導加熱炉を用い最高到達板温が210℃、到達時間が40秒で焼付けた。

上塗り塗装はチタン白顔料がPWCで44%含まれるポリエステル−メラミン塗料をローラーカーテンコーターで塗布、そのアプリケーターロール上にスロットダイコーターでパール顔料を20%含むポリエステル−メラミン塗料と、顔料を含まないポリエステル−メラミンのクリアー層をそれぞれ同時塗布し、計3層を基材にカーテン塗装した。その後、誘導加熱炉を用い最高到達板温が230℃、到達時間が60秒で焼付け、4層塗膜を形成させた。

比較品と本発明品との性能の比較は、塗膜硬度を鉛筆硬度で疵がつかない、そして破壊が起こらない硬さを調べた。また加工性は20℃の2T折り曲げ試験、また耐食性はサンプルにクロスカットを入れて塩水噴霧試験を120時間行った後、平面部とクロスカット部の錆、膨れの観察を行った。

本発明品は比較品に比べ、塗膜の密着性、加工性、表面硬度、耐食性に遜色はなく、外観もロールによる表面模様はなく美麗であった。比較品の外観はロールによる模様、2回ラインを通したことによる塗膜キズがあり、外観を損ねている。また生産性も従来の2回ラインを通したものに比べて、大幅な向上ができた。
以上説明したとおり、本発明により、2台の焼付装置と1台のロールコーター、1台のローラーカーテンコーターとスロットダイコーターを用いて、比較品より優れた外観を有し、しかも他の加工性、耐食性、密着性等の性能に遜色ない塗装金属板を高い生産性で製造することができた。

本発明によれば、多層の塗装を、層数よりも少ない回数の塗布、焼付工程で行ない経済的でありかつライン通板時の塗装面の欠陥の発生を防止する効果も奏される。
