Description
これらの層状吸収性アセンブリのあり得る別の欠点は、生成するのに必要な工程が複雑で効率が悪いことである。一般的に、各層は、特定の技術を用いて別々のオフラインで生成した後に、個々に製造工程に供給すべきである。次に、これらの組み合わせた層は、一般的に、切断して望ましい形状にするために材料が無駄になり費用効率が悪くなる。

折り曲げた吸収性コアを用いて、例えば、おむつ、パンツ型おむつ、トレーニングパンツ、女性用衛生製品、失禁用製品、水着衣類、ベッドマット、ティッシュ、ワイプ、医療用物品などのようなパーソナルケア製品を作ることができる。
本発明の上記及び他の目的及び特徴は、図面に関連する以下の詳細な説明から更に良く理解されるであろう。
本明細書では、各用語又は語句は、以下の1つ又は複数の意味を含むことになる。
「装着機構」とは、第1の材料を第2の材料に結合、接合、又は固定するための機構を意味する。
「結合剤」又は「結合性薬剤」とは、化学、熱、圧力、又は他の処理を用いるか又は用いることなく結合、接着、又は取り付け特性を有する材料を意味する。
「身体排泄物障壁」とは、基体が、吸収された身体滲出物の滲み出しを防ぐのを助ける流体処理機能を意味する。
「断面輪郭」とは、少なくとも1つの折り線に垂直な吸収性コアを切断する平面により生じる輪郭を意味する。

「流体処理機能」とは、流体を収集、移送、又は吸収するのを助ける吸収性コアの性質を意味する。このような流体処理機能には、以下に限定されるものではないが、障壁機能、身体接触、脱塩、分配、糞便閉じ込め、糞便改質、取り込み、ロックアップ、月経閉じ込め、月経改質、臭気調節、保持、及び皮膚治療が含まれる。
「流体改質材料」には、以下に限定はしないが、尿、糞便、又は月経のような身体滲出物の物理又は化学特性を変化又は改質する界面活性剤が含まれる。
「取り込み」とは、材料が吸収性コアを侵襲する流体を捕捉することができる流体処理機能を意味する。
「ロックアップ」とは、材料内に流体を保持し、圧力下でも容易にはそれを放棄しない流体処理機能を意味する。
「改質剤」とは、例えば、超吸収性材料、繊維、基体、結合剤、又は流体のような、材料に加えて材料の物理又は化学特性を修正することができる物質を意味する。例えば、改質剤を加えて流体の粘性を修正したり基体の流体透過性に影響を及ぼすことができる。
「多機能」とは、2つ又はそれ以上の流体処理機能を実行することができる材料を意味する。
「パーソナルケア製品」には、おむつ、パンツ型おむつ、トレーニングパンツ、水着、吸収性下着パンツ、大人用失禁用製品、女性用衛生製品などが含まれる。
「物理的装着機構」又は「物理的結合」とは、第1の材料を第2の材料に結合、接合、又は固定するための機構を意味し、以下に限定されないが、加熱溶融、繊維交絡、及び接着剤結合を含む。
「複数」とは、例えば、2つ又はそれ以上のパネルを含む吸収性コアのような2つ又はそれ以上の要素又は部品を意味する。
「成形する」又は「成形処理」とは、吸収性コアに望ましい2次元又は3次元構成を付与するのに用いられる切断、加熱、成形、又は同様の工程を意味する。
「構造的に安定」とは、吸収性コアの様々な要素、層、又は構成要素を互いに対して所定位置に維持することができる材料を意味する。
「基体」は、坪量が約150グラム/平方メートル又はそれ未満、流体遠心保持容量が約10グラム流体/グラム材料又はそれ未満、及び荷重下ピーク引張強度が少なくとも約50グラム/センチメートル幅である材料を意味する。
これらの用語は、本明細書の残りの部分で付加的な言葉を用いて定義される場合がある。
望ましくは、基体12は、少なくとも1つの流体処理機能(例えば、ベース流体処理機能)を実行する材料の単一のシート又は層であり、以下に限定はしないが、障壁機能、身体接触、分配、糞便閉じ込め、糞便改質、取り込み、ロックアップ、月経閉じ込め、月経改質、臭気調節、保持、及び皮膚治療を含む2つ又はそれ以上の望ましい流体処理機能を生じるように修正することができる。
様々な方法で、望ましい1つ又は複数の流体処理機能を吸収性コアの個々のパネルに付与することができる。流体処理機能は、以下に限定はしないが、基体の少なくとも一部を穿孔、カレンダ加工、コーティング、しぼ寄せ、加熱、印刷、又は延伸する処理を含む方法で基体に付与することができる。
本発明に用いられる結合剤では、極めて可撓性のあるコーティングを設ける必要があり、従って、示差走査熱量計(DSC)で測定するとガラス転移温度が約30℃又はそれ以下、又は約10℃又はそれ以下である必要がある。架橋可能な結合剤組成物は、曲げ弾性率が基体の曲げ弾性率よりも小さいことが望ましい。
ポリ(エチレングリコール)メタクリレートと組み合わせて用いるのに適切なアクリル酸塩には、アクリル酸ナトリウム、アクリル酸カリウム、アクリル酸アンモニウム、及び第4級アクリル酸アミンが含まれる。
別の態様では、基体12の少なくとも一部は、吸収性材料で処理又は被覆することができ、又はそれを含むことができる。適切な態様においては、吸収性材料の吸収性容量は、約7グラムの0.9重量パーセント生理食塩水/グラム吸収性材料又はそれ以上である。1つのこのような吸収性材料には、超吸収性材料が含まれる。
望ましくは、基体12は、修正材料、例えば、流体改質材料、結合剤、又は吸収性材料の少なくとも一部が吸収性コア10内に閉じ込められるように折り曲げられる。これは、流体又は修正材料が吸収性コア10から漏れたり浸出することを防ぐので望ましい。
修正材料は、ナイフオーバーロールコーティング又はロールコーティングを含む任意の適切な付加工程を用いて、連続的コーティング又はパターンコーティングの何れかで基体に付加することができる。グラビア印刷、スクリーン、及びジェット印刷を含む印刷付加処理は、他の適切な付加技術である。
例えば、セルロースティッシュウェブのような基体の一部分又は一領域は、複数の開口部を形成することによって修正することができる。次に、セルロースティッシュウェブを折り曲げて、パネルの1つの少なくとも一部分が開口領域に一致する複数のパネルを設けることができる。適切な態様においては、基体は、開口部に流体が出入りするように、開口パネルが吸収性コアの対向する上面又は底面の一方の少なくとも一部分を形成するように折り曲げられる。得られる吸収性コアは、少なくとも2つの流体処理機能、すなわち、分配(基体によってもたらされるベース機能)及び吸収性コアの開口パネルによってもたらされる取り込みを実行すると考えられる。
本発明の吸収性コア10を製造するための工程には、少なくとも第1の処理機能を実行する基体を設ける段階と、基体の少なくとも1つの領域に穿孔、カレンダ加工、コーティング、しぼ寄せ、加熱、印刷、延伸、又はその組合せを実行することにより基体を修正し、少なくとも1つの異なる流体処理機能を付与する段階と、少なくとも1つのパネルの少なくとも一部が層の修正領域に一致するように、基体を折り曲げて複数のパネルを設ける段階とが含まれる。
おむつ46の他の非吸収性構造構成要素は、着用者から放出される任意の身体滲出物の横方向流れに対する障壁を設けるように構成された一対の閉じ込めフラップ62を含むことができる。フラップ弾性部材64は、当業技術で公知の任意の適切な方法で各閉じ込めフラップ62と作動的に接合することができる。弾性化閉じ込めフラップ62は、おむつ46の少なくとも股領域で直立したほぼ垂直な構成をとり、着用者の身体に対する密封を形成する非取り付け縁を形成する。閉じ込めフラップ62は、おむつ46の横方向に対向する側縁に沿って位置決めすることができ、これは、トレーニングパンツの全長に沿って縦方向に延びることができ、又は、おむつの長さに沿って部分的にのみ延びることができる。一般的に、閉じ込めフラップ62に適切な構成及び配置は当業者に公知である。
特定的な実施形態では、吸収性コア10を用いておむつ46を形成することができる。図6を参照すると、おむつ46には、吸収性コア10及び一対の締結手段66が含まれる。吸収性コア10には、一対の縦方向端部68及び一対の横方向縁70を有する基体12が含まれる。基体12は、例えば、20グラム/平方メートル(gsm)スパンボンドポリプロピレン不織ウェブのような幅寸法及び長さ寸法を有する不織材料72のシートを含み、その少なくとも一部分は、例えば、微孔性ポリマーフィルムのような通気可能フィルム74のシートに積層される。適切な態様においては、通気可能フィルム74の長さ寸法は、不織材料の長さ寸法に匹敵し、幅寸法は、不織材料の幅寸法よりも小さい。有利な態様においては、通気可能フィルム74は、不織シート72の基体12の中間区域76に積層される。通気可能フィルム74は、例えば、熱エンボス加工、熱結合、超音波溶着、及び/又は接着剤積層加工のような当業技術で公知の任意の手段で不織シート72に積層することができる。
吸収性接着剤組成物は、基体12の少なくとも一部分、又は不織シート72が通気可能フィルム74に積層された基体12の少なくとも一部分、又は不織シート72が通気可能フィルム74に積層された基体12の少なくとも中心区域78に付加されることが望ましい。
以上の説明は、おむつに関して書かれたものであるが、本発明を用いて、例えば、トレーニングパンツ、大人用失禁用製品及び衣類、女性用衛生衣類、水着、及び他の吸収性衣類のような同様の吸収性物品を形成することができることは理解されるものとする。
遠心保持容量:遠心保持容量(CRC)は、材料1グラムをある一定期間遠心力をかけた後に1回の時間間隔又は一連の時間間隔で吸収又は固定することができる水又は塩化ナトリウムの0.9重量パーセント蒸留水溶液のような試験液体の量をグラムで測定する試験である。
ストックティーバッグ材料を3インチ(約7.6センチメートル)×5インチ(約12.7センチメートル)の矩形に切断し、半分に折って、内向きに密封可能な面を備えた2.5インチ(約6.4センチメートル)×3インチ(約7.6センチメートル)の矩形を形成した。3つの開放側部のうちの2つを密封部の内側が縁から約0.25インチ(約0.64センチメートル)になるように熱密封する。約0.2グラムのサンプル材料(又は、複合体の1インチ×1インチ四角片)を予め計量したティーバッグに入れ、ティーバッグの開放端部をヒートシールする。このティーバッグをある時間間隔で試験液体の皿に沈めて除去し、約45度の角度を付けたワイヤメッシュ上で約2分間水を切り、重力の290倍で約3分間遠位力をかけ、その後に計量した。一連の時間間隔を実行することになっている場合には、サンプルは、次の時間間隔まで試験液体に戻された。各時間間隔の後に、ティーバッグは、再びワイヤメッシュ上で約2分間水を切り、再び290倍の重力で約3分間遠心力をかけ、その後再び計量した。最後の時間間隔の後にティーバッグを乾燥させ、次に再び計量した。また、同じく試験液体に入れていた空のティーバッグを同様の条件下で遠心力をかけることにより空試験も実行した。得られたデータから、遠心力をかけた後の保持された試験液体の重量/乾燥サンプル材料グラムを計算し、これを保持された試験液体のグラム/乾燥サンプル材料のグラムに関する遠心保持容量値として表した。
複合体の荷重下吸収性(AULC)は、印加加重又は保持力下で、吸収性材料が液体(例えば、塩化ナトリウムの0.9重量パーセント水溶液)を吸収することができる機能を測定する試験である。AULC法では、吸収性材料に僅かに正の水頭が生じ、これによって拘束荷重下で膨潤することができる。試験の最後には、真空で材料の水を切る。
AULC試験カップは、高さが少なくとも1.75インチであり、内径が円筒を描き、底面積が4.37平方インチの円筒形である。試験カップの底面は、スクリーンをプラスチックの融点を超えて加熱し、プラスチック円筒をホットスクリーンに押し付けてプラスチックを溶融し、スクリーンをプラスチック円筒に結合させることにより、150ミクロン開口部を有する100メッシュ金属スクリーンを円筒の底部に付着させて形成される。重量が約60グラムで円の直径が約2.36インチのスペーサを、AULC試験カップ内に結合することなく嵌るように作る。スペーサは、直径9mmの複数の円筒穴を含み、開放面積が約52パーセントになるように形成される。100メッシュスクリーンは、試験カップの底面にメッシュを取り付けるのと同様の方法又は他の適切な方法でスペーサの底面に接着される。重りをスペーサの上に適合する大きさにする。第1の重りは、600グラムの荷重(スペーサと組み合わせて)を印加する必要があり、第2の重りは、第1の重り及びスペーサディスクと組み合わせて1800グラムの荷重を印加すべきである。
複合体サンプルをAULC試験カップの内側に適合するように切断する。空気堆積又は不織ベースの材料を直径2.35インチの円形に切断する。空気形成サンプルを各々直径2.312インチの円形に切断するか又は形成する。
スペーサ上の全ての重りをアセンブリから除去し、再びアセンブリを計量する(測定値3)。その質量を記録する。
各サンプルの少なくとも3つの試料を測定し、荷重下吸収性値を平均して複合体サンプルに対する全体的荷重下吸収性を得る必要がある。
引張強度は、2001年6月5日にFellに付与された米国法定発明登録第H1,969号に説明された「ストリップ引張試験法」を用いて測定することができる。
複合体厚さの全ての測定は、直径3インチ(7.6センチメートル)で重量78.5グラムのプラスチックディスクから成る「足部」を備えた米国イリノイ州オーロラ所在の「Mitutoyo American Corporation」から入手可能な「Mitutoyo Digimatic Indicator(Type IDF 150E)」を用い、圧力0.05psi(0.34キロパスカル)で行った。この器具は、足部をベースプレートに接触させてゼロ点調整する。サンプルをベースプレートに置き、荷重0.05psi(0.34キロパスカル)が印加されるまで、足部をサンプル上に低下させる。サンプルの厚さを0.01ミリメートルの精度まで測定する。

- 前記流体処理機能は、身体排泄物障壁、分配、糞便閉じ込め、糞便改質、取り込み、ロックアップ、月経閉じ込め、月経改質、臭気調節、保持、及び皮膚治療から成る群から選択されることを特徴とする請求項1に記載の吸収性コア。
- 前記少なくとも一つのパネルの前記少なくとも一部分は、穿孔を有するものであることを特徴とする請求項1に記載の吸収性コア。
- 前記少なくとも一つのパネルの前記少なくとも一部分は、前記基体の他の部分より密度が高いことを特徴とする請求項1に記載の吸収性コア。
- 前記修正材料の少なくとも一部分が前記吸収性コア内に包まれるように前記基体が折り畳まれていることを特徴とする請求項1に記載の吸収性コア。
- 前記修正材料は粘弾性剤からなることを特徴とする請求項1に記載の吸収性コア。
- 前記修正材料は界面活性剤であることを特徴とする請求項1に記載の吸収性コア。
- 前記修正材料は、その場で中和可能な結合剤組成物である、吸収性粘着性を有する結合剤を含むことを特徴とする請求項1に記載の吸収性コア。
- 前記その場で中和可能な結合剤組成物は、非中和ポリ酸とポリアミン結合剤材料とのコポリマーを含むことを特徴とする請求項9に記載の吸収性コア。
- 前記非中和ポリ酸は、ポリ(アクリル酸)、ポリ(メタクリル酸)、ポリ(マレイン酸)、カルボキシメチルセルロース、アルギン酸、ポリ(アスパラギン酸)、及びポリ(グルタミン酸)から成る群から選択された材料を含むことを特徴とする請求項10に記載の吸収性コア。
- 前記ポリアミン結合剤材料は、ポリ(ビニルアミン)と、ポリエチレンイミンと、ポリ(ビニルグアニジン)と、ポリ(アリルアミン)と、ポリ(アリルグアニジン)と、ポリ(リジン)と、ポリ(アルギニン)と、ポリ(ヒスチジン)と、ポリ(ジアルキルアミノアルキル(メタ)アクリルアミド)と、リジン又はアルギニン又はヒスチジンの1つを含有するコポリマーとから成る群から選択された材料を含むことを特徴とする請求項10に記載の吸収性コア。
- 前記基体は、前記非中和ポリ酸とポリアミン結合剤材料とのコポリマーが、マクロ双極性吸収性フィルムをもたらすように折り曲げられたものであることを特徴とする請求項10に記載の吸収性コア。
- 前記結合剤組成物は、親水性ポリマー、親水性薬剤を含有する親水性ポリマーの配合物、及び親水性薬剤を含む疎水性ポリマーの配合物から成る群から選択された可溶性ポリマーを含むことを特徴とする請求項9に記載の吸収性コア。
- 前記結合剤組成物は架橋可能であり、ガラス転移温度は、30℃又はそれ以下であることを特徴とする請求項13に記載の吸収性コア。
- 前記結合剤組成物は架橋可能であり、アクリル酸及び長鎖親水性アクリレートエステル、アクリル酸及び長鎖親水性メタクリレートエステル、及び、アクリル酸塩及び長鎖親水性メタクリレートエステルから成る群から選択されたアクリル酸コポリマーを含むことを特徴とする請求項9に記載の吸収性コア。
- 0.9重量パーセント生理食塩水に対する吸収性容量は、吸収性コア1グラム当たり少なくとも7グラムであることを特徴とする請求項1に記載の吸収性コア。
- 架橋形態のポリアクリル酸ナトリウム、ポリメタクリル酸ナトリウム、ポリアクリルアミド、カルボキシメチルセルロース、グラフトデンプン、ポリ(アスパラギン酸ナトリウム)、ポリ(ビニルアミン)、ポリ(ジメチルジアリルアミン)、キトサン塩、及び/又はポリ(エチレンイミン)、及びその組合せから成る群から選択された超吸収性材料を含むことを特徴とする請求項17に記載の吸収性コア。
- 物理結合、化学結合、及びその組合せから成る群から選択された、前記吸収性材料を前記基体に固定するための装着機構を更に含むことを特徴とする請求項17に記載の吸収性コア。
- 請求項1から19までのいずれかに記載の吸収性コアを含むことを特徴とする吸収性物品。
- 前記吸収性物品は、吸収性衣類、医療用製品、ワイプ、ティッシュ、腋用汗取りパッド、ベッドマット、及び蓄尿器から成る群から選択されたことを特徴とする請求項20に記載の吸収性物品。
