【発明の属する技術分野】
本発明は高強力で耐熱性の高い繊維やフィルムに成形することができる剛直高分子であるPBZポリマーの製造方法に関するものである。

【従来の技術】
従来の化学繊維の紡糸は、高分子の種類によって異なるが、一般的には次のように行われている。重合したポリマーを一度反応系から取り出し、チップ状にする。その後、タンク内で適当な溶媒に溶解または加熱して溶融することにより粘性のある液体状にして、ノズルから押し出して糸に成形加工する。フィルムの場合は、ダイから押し出す。また、ポリマーの重合から紡糸、製膜等成形機に至る連続した生産工程においては、ポリマーは重合機を出た後はドープまたは溶融状態で直接に成型機に移送され、紡糸または製膜される。しかし、ポリベンズアゾール類は、一度反応系から取り出してしまうと再び溶媒に溶解することは非常に困難である。また、ポリベンズアゾールドープは非常に高粘度であり、従来の装置では、この高粘度ドープを安定に成形機に移送することは不可能であり、品質が一定した紡糸、製膜等を行うことができなかった。

【発明が解決しようとする課題】
本発明は、成形加工装置に常に一定重合度のポリベンズアゾール(PBZ)ポリマーを安定に供給し、重合装置を出た各部位のドープ圧を一定に保つことにより装置の安全を確保するとともに、安定な重合を行い、成形加工性が良くなるように安定に一定量のPBZポリマーを供給することを課題とするものである。

【課題を解決するための手段】
本発明者らは、前記課題を達成するために鋭意研究検討した結果、遂に本発明を完成するに至った。すなわち、本発明は、溶媒存在下でポリベンズアゾールポリマーを一軸または多軸押出機内で重合後、生成したポリマードープを押出し、成形機に直接移送してポリマーを成形する方法において、上記の一軸または多軸押出機の回転数を制御することによりポリマードープ圧力を予め設定した範囲内に保持することを特徴とするポリベンズアゾール成形体の製造方法である。
PBZポリマーの重合は、特開平5―112639号公報に記載されているように重合機中でPBZオリゴマーと芳香族ジカルボン酸を反応させてポリマーの重合度を上げることにより製造される。

但し、ZはO、S原子またはNH基であり、R1-R4は各々独立に水素原子、炭素数1〜20のアルキル基、ハロゲン原子、水酸基を表す。N原子同士はシス位でもトランス位にあっても良い。nは1〜4の整数である。

本発明におけるフェニレンジアミン誘導体は、具体的には4,6−ジアミノレゾルシノール二塩酸塩、2,5−ジアミノベンゼンー1,4−ジチオール二塩酸塩、1,4−ジヒドロキシー3,6−ジアミノベンゼン二塩酸塩、4,6−ジメルカプトレゾルシノール二塩酸塩、1,3,4,6−テトラアミノベンゼン四塩酸塩であるが、これらに限定されず、置換基を有していても良い。

本発明における芳香族ジカルボン酸は、具体的にはテレフタル酸、イソフタル酸、フタル酸、2−メチルテレフタル酸、2−エチルテレフタル酸、2,3−ジメチルテレフタル酸、2,6−ジメチルテレフタル酸、2−ヒドロキシテレフタル酸、2,5−ジヒドロキシテレフタル酸、2,5−ジメチルテレフタル酸、2,5−ジエチルテレフタル酸、2,6−ジエチルテレフタル酸、2−クロロテレフタル酸等が挙げられるが、これらに限定されるものではない。

本発明におけるPBZポリマーは、上記のフェニレンジアミン誘導体と芳香族ジカルボン酸のそれぞれ1種または2種以上とを反応させて得られるものであれば何でも良く、具体的にはポリ(シスーまたはトランスーパラフェニレンベンゾビスオキサゾール)、ポリ(シスーまたはトランスーパラフェニレンベンゾビスチアゾール)、ポリ(シスーパラー2‘−メチルフェニレンベンゾビスオキサゾール)、ポリ(シスーパラー2’−エチルフェニレンベンゾビスオキサゾール)、ポリ(パラフェニレンベンゾビスイミダゾール)およびこれらの共重合体等が挙げられる。

本発明におけるドープとは、鉱酸を溶媒とするPBZオリゴマーまたはポリマーの溶液である。これらのドープはポリマーまたはオリゴマーを鉱酸溶媒中で重合することにより容易に調製することができる。溶媒としては、例えば硫酸、メタンスルフォン酸、またはポリリン酸、およびこれらの混合溶媒が挙げられる。

ドープ中のポリマー濃度は0.1〜30%、好ましくは10〜20%である。PBZポリマーの重合溶媒としては、好ましくはポリリン酸が良い。このポリリン酸の濃度は105〜130%の濃度範囲で任意に選択できる。また、ポリリン酸の濃度を調整し、脱水能力を高めるために五酸化二リンを加えたり、メタンスルフォン酸を加えることもできる。

本発明におけるPBZポリマーは次の工程から製造される。
(1)35℃以上の温度で撹拌しながらフェニレンジアミン誘導体と芳香族ジカルボン酸類とを脱水縮合溶媒中で撹拌下混合させ、HClガスを発生させる。この時、フェニレンジアミン誘導体と芳香族ジカルボン酸の仕込みを等モル点からずらし、どちらかの仕込み量を1〜15モル%程度少なくして良い。通常フェニレンジアミンの仕込み量を多くする。HClガス発生終了後、反応混合物を170℃以下の温度で反応させ、数平均重合度が20〜100のオリゴマードープを得る。
(2)工程(1)のオリゴマードープを重合機内へ移送する。重合機内は150℃以上でオリゴマードープと芳香族ジカルボン酸を前述した鉱酸溶媒に分散したスラリーを所望の重合度になるように供給し、撹拌混合し、ポリマードープを得る。

本発明における工程(1)の反応缶、オリゴマードープタンクおよび重合機までの配管は、溶媒に侵されない材質のものが使用される。例えばステンレス系のSUS316,SUS316L、ハステロイ等の耐酸性の合金が使用される。このタンクおよび配管部分の温度はオリゴマードープに流動性があり、材質が腐食しない温度範囲に保たれる。通常70〜200℃、好ましくは120〜180℃に保たれる。芳香族ジカルボン酸スラリータンクも同様に耐酸性の材質が使用される。

重合機としては、オリゴマードープと芳香族ジカルボン酸スラリーとを撹拌混合できるものであればよい。例えば、一軸スクリュー押出機、二軸スクリュー押出機等がある。ポリマードープ粘度またはポリマーの重合度等はこの重合機を出た材料について測定される。これらの物性値は、重合機中に供給されるオリゴマードープ量と芳香族ジカルボン酸スラリー量の比率で調整される。

重合機は100−300℃の温度範囲で使用される。重合機内の温度は全区間一定に保っても、オリゴマードープと芳香族ジカルボン酸スラリーとの合流部では重合機の温度を比較的低めに保ち、その後は重合に最適となるように温度勾配を設けて高くしてもよい。重合機には上述の強酸性溶媒に高温で接しても侵されない材質、例えばハステロイ等の合金が使用される。重合機以降の配管も例えば、ハステロイ、SUS316,SUS316L等の合金が用いられる。

ドープ移送用ポンプについても高温で強酸と接するためこれらに侵されない材質、例えば、ハステロイ、SUS316,SUS316L等の合金で作られる。これらのポンプには例えばギアポンプ等が使用される。また、オリゴマードープまたは芳香族ジカルボン酸スラリー送液の定量性を向上させるため移送用ポンプをブースターポンプとメタリングポンプの組み合わせにしても良い。

加工機としては、紡糸機、Tダイ押出機等が挙げられる。

以下、本発明の一実施形態である4,6−ジアミノレゾルシノール、テレフタル酸、およびこれらを用いたポリ(シスーパラフェニレンベンゾビスオキサゾール)(PBO)の製造を例に挙げて図面に基づき本発明を具体的に実施する方法を説明する。

第1図は本発明の実施態様を示すフローチャートである。PBZオリゴマードープおよび芳香族ジカルボン酸スラリーはそれぞれ移送ポンプ1,2により重合機内に送られ、重合後、ポリマードープ移送ポンプにより加工装置入口へ移送され、様々な形態に加工される。オリゴマーの重合度は重合機内で増大し、所望の重合度を有するポリマードープとして調製される。ポリマーの重合度はPBZオリゴマードープと芳香族ジカルボン酸スラリーの供給比率で調整される。重合機へのオリゴマードープおよび芳香族ジカルボン酸スラリーの流入量は、それぞれ移送用ポンプ1とポンプ2の回転数によって決定される。各移送用ポンプは予め設定された回転数で一定回転する。しかし、システムの安定化のため、重合装置内の一軸または多軸押出機の回転数は、ポンプ3の入口のドープ圧力が一定になるように増減される。

次に制御方法を第2図を使って説明する。先ず、加工装置入口圧を予め決めておいた圧力範囲(P4±a)になるようにするために、ポンプ3を一定回転数で回す。しかし、ポンプ3のドープ吐出量と加工装置内でのドープの使用量との間に僅かでも差があると長い時間の間に加工装置入口の圧力が設定範囲からはずれる。そのため、ポンプ3の回転数をコンピュータによりPID制御しても良い。PID制御に必要な定数は系の動特性により調整し決定する。このポンプ3の吐出効率を一定に保つため、このポンプ3の入口圧を予め決めておいた圧力範囲(P3±b)になるように重合装置内の一軸または多軸押出機の回転数rが変更される。ここではコンピュータによりPID制御される。PID制御に必要な定数は系の動特性により調整し決定する。一軸または多軸押出し機の回転数を変えることによりポンプ3の入口のドープ圧力を一定に保つと言うことは、何らかの理由でドープ流量が一時的に変動を来たすことに対応することである。しかし、この制御は重合機中のオリゴマードープの分布および撹拌の状態を変え、重合してできたポリマードープおよびポリマー自身の性質に密接に関係する。撹拌回転数の増減は50%以内に留めておくことが好ましい。より好ましくは30%以内であることが好ましい。

また、重合装置内の一軸または多軸押出機の操作量を次のようにして決めても良い。ポンプ3の入口圧が(P3+b)よりも高くなった時、R1rpmだけ回転数を下げる。または、ポンプ3の入口圧が(P3−b)よりも低くなった時、R1rpmだけ回転数を上げるということを繰り返す。この時、圧力基準値からのずれと操作量を多段階に設定しても良い。

さらに、重合装置内の一軸または多軸押出機の操作量を次のようにして決めても良い。ポンプ3の入口圧が(P3+b)よりも高くなった時、R1rpmだけ回転数を下げる。ある一定時間経過後のポンプ3の入口圧P3tを計測し、圧力の変化の勾配を求め、目標の圧力範囲内(P3±b)に収まるように次の一軸または多軸押出機の操作量を比例計算により求める。さらに一定時間経過後、現在指示圧力と目標圧力とのずれから、比例計算により次の操作量を決めるということを繰り返す。

ポリマードープ移送用ポンプの入口圧を一定に保つための一軸または多軸重合機の回転数の制御方法は、これらに限定されるものではない。

次に本発明を適用した実施例、並びに比較例について説明するが、本発明はこれらに限定されるものではない。実施例中の測定値は以下の方法によって測定したものである。
PBZポリマーの粘度:メタンスルフォン酸を溶媒として25℃で測定した。
紡糸条件:孔数334、孔径0.22mm、口金面積54.1cm2、口金温度180℃の条件でポリマードープを押し出して紡糸をおこなった。

【実施例】
(実施例1)
116%ポリリン酸43.7kgに窒素気流下、五酸化二リン14.5kgを加えた後、テレフタル酸6.89kgおよび4,6−ジアミノレゾルシノール・二塩酸塩9.10kgを加え、70℃で30分間撹拌混合した後、120℃で6時間、さらに135℃で16時間撹拌してオリゴマードープを得た。オリゴマードープの色は黄色であり、その固有粘度は6.3dL/gであった。また、テレフタル酸0.6kgを116%ポリリン酸8kgに分散させてテレフタル酸スラリーを得た。図1における移送ポンプ1(2cc/rev)の回転数を20rpmにしてオリゴマードープを重合機に供給した。同時に移送ポンプ2(0.5cc/rev)の回転数を18rpmにしてテレフタル酸スラリーを重合機内に供給した。重合機としては一軸押出機を用いた。重合機内の温度を200℃、一軸押出し機の回転数を150rpmにしてオリゴマーとテレフタル酸を反応させ、ポリ(シスーパラフェニレンベンゾビスオキサゾール)のポリマードープを得た。ポリマードープの色は黄色であり、固有粘度は28.5dL/gであった。成型加工装置として紡糸機を用い、ポリマードープラインを接続した。紡糸ノズル入口部分の圧力を175℃で15.5MPaに、移送ポンプ3の入口部分の圧力を1±0.3MPaの範囲に保つように、本発明による制御をかけた。図3に示す様にポンプ3の入口部分の圧力が1±0.3MPaの範囲を越えたら一軸押出機の回転数を20rpm増減させるようにした。圧力が1±0.3MPaの範囲に入ったとき、一軸押出し機の回転数を150rpmに戻した。1分おきに圧力を監視して一軸押出し機の回転数を調整しながら、16時間連続運転した。この時の紡糸ノズル入口部分の圧力変動は極めて小さく、15.5±0.5MPaの範囲内で変動し、安定していた。ポンプ3の入口部分の圧力変動を図4に示す。極めて安定に推移した。操業性および得られた糸の性質を表1に示す。

(実施例2)
実施例1と同様に各原料を仕込み、オリゴマードープおよびテレフタル酸スラリーを調製した。さらに実施例1と同様にして、テレフタル酸スラリーを重合機内に供給した。重合機内の温度を200℃にしてオリゴマーとテレフタル酸を反応させ、ポリ(シスーパラフェニレンベンゾビスオキサゾール)のポリマードープを得た。固有粘度は28.2dL/gであった。初期の紡糸ノズル入口部分の圧力は175℃で14.8MPaであった。図5に示す様にポンプ3入口圧が1±0.3MPaの範囲を越えた場合、二軸押し出し機の回転数を20rpm増減させるようにした。また、ポンプ3の入口圧が1±0.3MPaの範囲を越えた場合は、二軸押出し機の回転数を30rpm増減させるようにした。ポンプ3入口圧が1±0.3MPaの範囲に入った時、二軸押出し機の回転数を150rpmに戻した。初め、ポンプ3の入口圧を1.6MPaにしておき、二軸押出し機の回転数制御を開始した。1分おきに圧力を監視して二軸押出し機の回転数を調整しながら、16時間連続運転した。この時の紡糸ノズル入口部分の圧力変動は極めて小さく、15.5±0.5MPaの範囲内で変動し、安定していた。ポンプ3の入口部分の圧力変動を図6に示す。極めて安定に推移した。操業性および得られた糸の性質を表1に示す。

(実施例3)
実施例1と同様に各原料を仕込み、オリゴマードープおよびテレフタル酸スラリーを調製した。さらに実施例1と同様にして、テレフタル酸スラリーを重合機内に供給した。重合機として三軸押出し機を使用した。重合機内の温度を200℃にしてオリゴマーとテレフタル酸を反応させ、ポリ(シスーパラフェニレンベンゾビスオキサゾール)のポリマードープを得た。固有粘度は28.8dL/gであった。初期の紡糸ノズル入口部分の圧力は175℃で15.2MPaであった。図7に示す様にポンプ3入口圧が1±0.3MPaの範囲を越えた場合、三軸押し出し機の回転数を20rpm増減させるようにした。ポンプ3入口圧が1±0.3MPaの範囲に入った時、二軸押出し機の回転数を150rpmに戻した。1分おきに圧力を監視して二軸押出し機の回転数を調整しながら、16時間連続運転した。この時の紡糸ノズル入口部分の圧力変動は極めて小さく、15.5±0.5MPaの範囲内で変動し、安定していた。ポンプ3の入口部分の圧力変動を図8に示す。極めて安定に推移した。操業性および得られた糸の性質を表1に示す。

実施例1と同様に各原料を仕込み、オリゴマードープおよびテレフタル酸スラリーを調製した。さらに実施例1と同様にして、テレフタル酸スラリーを重合機内に供給した。重合機として二軸押出し機を用いた。重合機内の温度を200℃にしてオリゴマーとテレフタル酸を反応させ、ポリ(シスーパラフェニレンベンゾビスオキサゾール)のポリマードープを得た。固有粘度は29.2dL/gであった。初期の紡糸ノズル入口部分の圧力は175℃で15.9MPaであった。図9に示す様にポンプ3入口圧が1±0.5MPaの範囲を越えた場合、二軸押出し機の回転数を30rpm増減させるようにした。0.5分後ポンプ3の入口圧が1.3〜1.5MPaにある時は、二軸押出し機の回転数を130rpmにし、0.7〜0.5MPaにある時は170rpmにした。ポンプ3の入口圧が1±0.3MPaの範囲内に入った後は1分おきにポンプ3の入口圧をチェックした。このようにして16時間連続運転した。この時の紡糸ノズル入口部分の圧力変動圧力変動は極めて小さく、15.5±0.4MPaの範囲内で変動し、安定していた。ポンプ3の入口圧変動を図10に示す。極めて安定に推移した。操業性および得られた糸の性質を表1に示す。

(実施例5)
実施例1と同様に各原料を仕込み、オリゴマードープおよびテレフタル酸スラリーを調製した。さらに実施例1と同様にして、テレフタル酸スラリーを重合機内に供給した。重合機内の温度を200℃にしてオリゴマーとテレフタル酸を反応させ、ポリ(シスーパラフェニレンベンゾビスオキサゾール)のポリマードープを得た。固有粘度は28.2dL/gであった。初期の紡糸ノズル入口部分の圧力は175℃で15.3MPaであった。図11に示す様にポンプ3入口圧が1±0.5MPaの範囲を越えた場合、二軸押出機の回転数を30rpm増減させるようにした。もし、操作0.5分経過後、ポンプ3の入口圧が1±0.5MPaの範囲を越えている場合、圧力の現在値と目標値とのずれを求め、ポンプ1の回転数を圧力偏差0.1MPaあたり(30 x 目標値とのずれ/3)rpm増減させるようにした。操作1分経過後、ポンプ3の入口圧が1.3〜1.5または0.5〜0.7MPaの範囲にあるときは二軸押出機の回転数の増減を20rpmにした。その後、ポンプ3の入口圧が1.3〜0.7MPaの範囲に入った後は、1分おきに圧力のチェックを行った。このようにして16時間連続運転した。この時の紡糸ノズル入口部分の圧力変動は極めて小さく、15.5±0.5MPaの範囲内で変動し、安定していた。ポンプ3の入口圧変動を図12に示す。極めて安定に推移した。操業性および得られた糸の性質を表1に示す。

(比較例1)
実施例1と同様に各原料を仕込み、オリゴマードープおよびテレフタル酸スラリーを調製した。さらに実施例1と同様にして、テレフタル酸スラリーを重合機内に供給した。重合機内の温度を200℃にしてオリゴマーとテレフタル酸を反応させ、ポリ(シスーパラフェニレンベンゾビスオキサゾール)のポリマードープを得た。ポリマードープの色は黄色であり、固有粘度は28.7dL/gであった。初期の紡糸ノズル入口部分の圧力は175℃で15.6MPaであった。本発明による制御をかけず、各ドープ移送用ポンプの回転数を一定に保った。図13に示すように、ポンプ3の入口圧は非常に不安定で、遂には圧力が高くなり、ドープの供給を止めざるを得なかった。操業性および得られた糸の性質を表1に示す。

【発明の効果】
本発明によるとポリベンズアゾール(PBZ)ポリマーの安定的な重合を行い、成形加工性が良好なポリベンズアゾール成形体を提供することを可能とした。
