【発明の属する技術分野】
本発明は、体液吸収部を有する本体部とその周囲に設けられたフラップ部とを有する生理用ナプキンに関するものである。

【従来の技術】
この種の吸収性物品のフラップ部は、例えば生理用ナプキンにおいて良く見られるようにショーツの外面に折り返すタイプ(以下、折返しフラップ部ともいう)のものと、長時間用生理用ナプキンや紙おむつに良く見られるようにショーツの外側に折り返されず、肌面と接するように且つ前記本体部の周囲への体液の漏れを受けるように延出されて使用されるもの(以下、カバーフラップ部ともいう)とがある。両者は概念的かつ機能的に明確に区別される。すなわち前者は、物品をショーツに固定することをその主要機能とするものであり、後者は本体部から漏れた体液がショーツ等の被服に移るのを防止することを主要機能とするものである。通常、これらのフラップ部の裏面(外装面)にはズレ止めのために粘着剤層が形成される。

ところで、本出願人は、カバーフラップ部の肌面側表面にエンボス加工等により液止凹部を設けることにより、仮に本体部側からカバーフラップ部上に体液が漏れ出たとしても、その表面に形成された液止凹部によって体液の拡散を抑制できることを知見した。

【発明が解決しようとする課題】
しかしながら、カバーフラップ部に対してエンボス加工を施してしまうと、その表裏両面に凹凸が形成される結果、その凹凸面に粘着剤層を設けたとしても粘着剤層とフラップ部裏面との接触面積が少なく、粘着剤がフラップ部表面に浮いた状態で保持されてしまい、ショーツに粘着剤が移ってしまうという問題点があった。

また、フラップ部に対してエンボス処理を施すと、必要以上に硬くなり、これを着用者が装着した場合、肌とフラップ部との擦れによって違和感をおぼえたり、フラップ部と擦れる部位にカブレが発生したりするという問題点もあった。

そこで本発明の主たる課題は、エンボス凹部による体液拡散抑制形態を採用できるものでありながら、粘着剤がショーツに移り難いフラップ部を有する生理用ナプキンを提供することにある。また他の課題は、上記違和感やカブレ等の問題の発生しにくいフラップ部を有する生理用ナプキンを提供することにある。

【課題を解決するための手段】
上記課題を解決した本発明は、不透液性裏面シートと、透液性トップシートと、これら両シート間の幅方向中央に介在された吸収体と、ヒップ部において前記不透液性裏面シートの両側部が前記吸収体の両側縁よりも側方に延出されるとともに、この延出部分の表面側全体を覆うように不織布からなる肌側表面層が積層接合されて形成されたカバーフラップ部とを有する、生理用ナプキンであって、
前記カバーフラップ部は、少なくとも使用状態において肌面と接するように且つ前記吸収体を有する本体部の周囲への体液の漏れを受けるように延出され、ショーツの外側に折り返されないものであり、
前記フラップ部における前記肌側表面層の表面に、製品長手方向及び巾方向に対して非平行な方向に沿う第1のエンボス凹部列と、この第1のエンボス凹部列と交差する方向であって且つ製品長手方向及び巾方向に対して非平行な方向に沿う第2のエンボス凹部列とが、それぞれ所定の間隔で平行に多数形成されており、
前記第1のエンボス凹部列及び第2のエンボス凹部列のそれぞれは、深さ0.01mm以上、かつ開口幅0.7mm以上のエンボス凹部が5mm以下の相互間隔で間欠的に多数配列されてなるものであり、
前記フラップ部に対する前記エンボス凹部の面積率は5〜80%であり、
前記フラップ部の裏面は凹凸を実質的に有しておらず、
前記フラップ部の裏面に粘着剤層が設けられている、
ことを特徴とする生理用ナプキンである。

このように構成されていると、フラップ部の裏面には凹凸が実質的にないため当該裏面に粘着剤層が確実に密着保持され、粘着剤層の表面をショーツに粘着させても取り外しに際して粘着剤の一部がショーツに移る(残る)といった事態が起こり難くなる。

他方、フラップ部にエンボスを付与すると、フラップのコシが必要以上に強くなり、着用者において違和感やカブレ等の問題が発生するおそれがある。しかし本発明者らが鋭意研究したところによると、この問題は下記(イ)、(ロ)及び(ニ)の要件を満たすエンボス加工を採用することによって解決することができる。さらに、(ハ)及び(ホ)の少なくとも一方の要件を満足していると好ましい。
(イ)前記フラップ部に対する前記エンボス凹部の面積率が5〜80%とされている。
(ロ)エンボス凹部の深さが0.01mm以上である。
(ハ)前記フラップ部は、肌側表面層が不織布であり、前記不透液性裏面シートがポリエチレンシートであり、前記フラップ部の平均曲げ剛性が0.03〜0.10gcm2/cmとされている。
(ニ)前記エンボス凹部の開口幅が0.7mm以上とされている。
(ホ)前記エンボス凹部は、前記フラップ部の平面方向に異なる数密度でもって多数形成されている。

【発明の実施の形態】
以下、添付図面に示す生理用ナプキンへの応用例を参照しながら本発明の実施の形態について詳説する。
図1は、本発明に係る生理用ナプキン1の展開状態での体液吸収側面を示しており、図2はその反対面すなわち外装面を示しており、図3は図1のIII−III断面を示している。この生理用ナプキン1は、ポリエチレンシート、ポリプロピレンシートなどからなる不透液性裏面シート2と、経血やおりものなどを速やかに透過させる透液性トップシート3とを有する。これら両シート2,3間の幅方向中央には、綿状パルプまたは合成パルプなどからなる吸収コア4と、この吸収コア4の形状保持および拡散性向上のために前記吸収コア4を包むクレープ紙5とを含む吸収体ABが介在されている。この吸収機能を発揮する製品中央部分が本発明の本体部を構成する。

本実施形態では、透液性トップシート3は吸収体ABを若干スケールアップした形状を有し、吸収体ABの表面全体を覆うように配置されている。不透液性裏面シート2は製品の平面形状と同じ形状を有しており、その両側部は吸収体ABの両側縁よりも側方に延出されており、この延出部分の表面側全体を覆うように不織布からなるサイドシート6,6が積層接合されている。この接合手法としては、ホットメルト接着剤による接着、超音波シール、熱融着、熱圧着、またはこれらの組み合わせを採用することができる。

特に図示形態のように、製品周縁部、具体的には裏面シート2及びサイドシート6,6の積層部分の自由端縁と、透液性トップシート3および不透液性裏面シート2の前後端縁は、ヒートシールb1,b2により強固に接合するのが好ましい。この接合縁の幅は少なくとも2mm以上10mm未満程度確保するのが望ましい。なお、図示形態では前者のヒートシールb1は、肌面側に凹凸が現れないようになされている。

本実施形態では、かかる不透液性裏面シート2とサイドシート6,6との積層部分のうち特に股間部およびヒップ部が吸収体ABの側方に大きく延出され、これら各延出部分によって折返しフラップ部F1およびヒップカバーフラップ部F2がそれぞれ形成されている。本発明ではいずれか一方のフラップ部のみを設けた形態や、いずれか一方のフラップ部にのみ本発明を適用した形態を採ることもできる。

図2および図3に示すように、フラップ部F1,F2の裏面には裏面シート2上に粘着剤層20が形成されており、これによってショーツに対する止着がなされる。フラップ部F1,F2は製品提供段階では本体部裏面側に折り畳み、本体部裏面に粘着固定しておくことができる。この場合カバーフラップ部F2は少なくとも使用状態では前述のとおり肌面と当接されるように戻される。

そして、本実施形態では、エンボス加工による凹部ebが多数形成されたサイドシート6,6を、エンボス加工等の凹凸形成処理を施していない裏面シート2と接合している。したがって図1と図2との対比からも明らかなように、フラップ部F1,F2は肌面側表面に凹部ebを有するものの、その反対面(裏面)には凹凸を実質的に有しない。かくして粘着剤層20を裏面シート2に密接させて確実に保持させることができるようになり、これをショーツ外面に粘着させた後に取り外しても粘着剤層20の一部がショーツ外面に残ってしまうような事態が発生し難くなる。

しかも、カバーフラップ部F2表面にはエンボス凹部ebが多数形成されているので、体液が本体部において吸収保持されずに脇に漏れた場合であっても、その体液は当該カバーフラップ部F2の凹部ebにより拡散が抑制される。なお、折返しフラップ部F1の表面にも結果的に凹部ebが形成されるが、折返しフラップ部F1はショーツの外側に折り返されるため、そこに体液が漏れ出てくることは殆どなく、拡散抑制機能は実質的な意味をなさない。しかし製造手法の都合等により、このように折返しフラップ部F1に凹部ebが形成されていても良い。

特に本実施形態のようにサイドシート6,6が不織布からなるものであると、本体部の脇に漏れ出た体液はサイドシート不織布6,6内に浸透することにより拡散されるが、この拡散についてもエンボス凹部ebによる封止効果により阻止される。この機能は体液の粘性に関わらず発揮される。しかもこのサイドシート不織布6,6は、体液の拡散抑制機能のみならず、体液の吸収保持機能も若干有する。

さらにこのようにフラップ部F1,F2の肌側表面が不織布からなる場合、フラップ部F1,F2の肌面側の肌触りが良くなるため、装着者においてフラップ部F1,F2との擦れによって違和感をおぼえたり、フラップ部F1,F2と擦れる部位にカブレが発生したりし難くなる利点ももたらされる。

ところで、この違和感やカブレ等の問題に対しては、フラップ部F1,F2のコシが素材種類よりも重大な影響を与える。特に上記のとおりフラップ部F1,F2の肌面側表面に対してエンボス加工eb,ebを施すと、フラップ部F1,F2のコシが必要以上に硬くなりやすい。そこで、本発明では、次記の(A)、(B)及び(D)の要件を満たすエンボス加工を行うことによって、エンボス加工による体液流動阻止機能をもたせながらも、上記違和感やカブレの問題を低減・解消する程度に、フラップ部F1,F2のコシを調整する。さらに、(C)及び(E)の少なくとも一方の要件を満足していると好ましい。
(A)フラップ部F1,F2に対するエンボス凹部の面積率を5〜80%、好適には10〜30%とする。
(B)エンボス凹部の深さを0.01mm以上、好適には0.03mm以上とする。
(C)フラップ部F1,F2を不織布とポリエチレンシートとを張り合わせて形成するとともに、その平均曲げ剛性が0.03〜0.10gcm2/cmとなるようにエンボスを付与する。
(D)エンボス凹部の開口幅を0.7mm以上とする。
(E)エンボス凹部数の疎密をフラップ部F1,F2の平面方向に変化させる。例えば、折返しフラップ部F1の折返し線近傍については相対的にエンボス凹部数が少なくなりコシが小さくなるようにする。

他方、さらに図示の生理用ナプキン1の構造や素材などについてさらに詳述すると、フラップ部F1,F2の肌側表面は、前述のとおり不織布により形成するのが好ましいが、ポリエチレンシート等のように、この種の分野で使用される他の材質の透液性または不透液性シートにより形成することもできる。すなわち、図示形態でいうならば、裏面シート2のみならずサイドシート6についても、不透液性シートにより形成することができる。

特にサイドシート6,6を不織布とする場合、前述した理由から、エアスルー不織布のように嵩高な不織布が望ましい。この不織布としては、重要視する機能に応じてそれぞれ撥水処理不織布または親水処理不織布を単独でまたは組み合わせて使用することができる。たとえば、経血やおりもの等が浸透するのを防止する、あるいは肌触り感を高めるなどの機能を重視するならば、シリコン系、パラフィン系、アルキルクロミッククロリド系撥水剤などをコーティングした撥水処理不織布を用い、フラップ部における経血等の吸収性を重視するならば、合成繊維の製造過程で親水基を持つ化合物、例えばポリエチレングリコールの酸化生成物などを共存させて重合させる方法や、塩化第2スズのような金属塩で処理し、表面を部分溶解し多孔性とし金属の水酸化物を沈着させる方法等により合成繊維を膨潤または多孔性とし、毛細管現象を応用して親水性を与えた親水処理不織布を用いるようにする。しかし、本発明では前述の観点からサイドシート6に用いる不織布として親水処理不織布を用いるのが望ましい。かかる不織布としては、天然繊維、合成繊維または再生繊維などを素材として、適宜の加工法によって形成されたものを使用することができるが、好ましくは目付け量を抑えて通気性を持たせた不織布を用いるのがよい。

フラップ部F1,F2の肌側表面に付与するエンボスパターンは、図示形態のように凹部を間欠的に多数配列するものとされる。また、エンボス凹部ebの周縁は、角を有しないような曲線とするのが肌触りの面から好ましいが、角を有していても良い。図示形態のように異なる形状のエンボス凹部ebを組み合わせたエンボスパターンを用いることもできるし、同一の形状のエンボス凹部のみでエンボスパターンを形成しても良い。

体液の拡散防止性という観点から、図示形態のようにエンボス凹部ebは、製品長手方向及び巾方向に対して非平行な方向に沿って配列される。エンボス凹部ebは前記非平行な方向に沿って延在する形状を有していると好ましい。特に図示のように凹部の配列方向(凹部が溝状に延在する場合には溝相互)が交差する形態が好ましい。さらに、体液の拡散防止性という観点から、エンボス凹部ebの相互間隔は5mm以下、好適には3mm以下とする。

他方、前記不透液性裏面シート2は、ポリエチレンやポリプロピレン等のオレフィン系樹脂シートなどの少なくとも遮水性を有するシート材が用いられるが、この他にポリエチレンシート等に不織布を積層したラミネート不織布や、さらには防水フィルムを介在して実質的に不透液性を確保した不織布シート(この場合には防水フィルムと不織布とで不透液性裏面シートを構成する。)などを用いることができる。近年はムレ防止の観点から透湿性を有するものが用いられる傾向にある。この遮水・透湿性シート材としては、ポリエチレンやポリプロピレン等のオレフィン系樹脂中に無機充填剤を混練してシートを成形した後、一軸または二軸方向に延伸することにより得られる微多孔性シートがある。

前記透液性トップシート3としては、有孔または無孔の不織布や多孔性プラスチックシートなどが好適に用いられる。不織布を構成する素材繊維としては、たとえばポリエチレンまたはポリプロピレン等のオレフィン系、ポリエステル系、ポリアミド系等の合成繊維の他、レーヨンやキュプラ等の再生繊維、綿等の天然繊維とすることができ、スパンレース法、スパンボンド法、サーマルボンド法、メルトブローン法、ニードルパンチ法等の適宜の加工法によって得られた不織布を用いることができる。これらの加工法の内、スパンレース法は柔軟性、ドレープ性に富む点で優れ、サーマルボンド法は嵩高でソフトである点で優れている。特に好ましいのは、多孔性プラスチックシートである。

透液性トップシート3に対しては図示しない表面エンボスを付与することができる。また図4に示すように透液性トップシート3を本体部の側方に延出させて、この延出部分によりフラップ部F1,F2の肌側表面層を形成し、前述のサイドシート6を省略することもできる。この場合、透液性トップシート3の側方延出部分に前述のエンボス凹部ebを形成する。もちろん、サイドシート6を省略せずに、サイドシート6の上に若しくはサイドシート6と裏面シート2との間にトップシート3を延出させたり、他のシートを配置したりすることにより、フラップ部F1,F2を3層構成とすることもできる(図示せず)。また、このことからも判るように、本発明のフラップ部F1,F2は、肌面側表面にエンボス凹部を有し且つその裏面には凹凸を実質的に有しないものであれば、層の数や層の素材によって限定されるものではない。

不透液性裏面シート2と透液性トップシート3との間に介在される吸収コア4は、たとえばフラッフ状パルプと吸水ポリマーとにより構成されている。前記吸水性ポリマーは吸収コアを構成するパルプ中に例えば粒状粉として混入されている。前記パルプとしては、木材から得られる化学パルプ、溶解パルプ等のセルロース繊維や、レーヨン、アセテート等の人工セルロース繊維からなるものが挙げられ、広葉樹パルプよりは繊維長の長い針葉樹パルプの方が機能および価格の面で好適に使用される。

また、透液性トップシート3と吸収コア4(具体的にはクレープ紙5)との間に厚手の親水性不織布からなる図示しない吸収促進シートを配設することもできる。この吸収促進シートは長手方向中央部に位置し、前方側には長く延在し、前寄りに偏在させるのが望ましい。かかる吸収促進シートを設けることで、経血やおりもの等(以下、まとめて体液という。)が速やかに吸収されることができるようになるとともに、肌と接触する表面はドライタッチ性に優れたものとなる。

なお、図示形態のように、吸収コア4を囲繞するクレープ紙5を設け、結果的に透液性トップシート3と吸収コア4との間にクレープ紙5が介在するようにすれば、吸収性に優れる前記クレープ紙5によって体液を速やかに拡散させるとともに、これら経血等の逆戻りを防止するようになる。このようにクレープ紙5は、体液を速やかに拡散させる機能を有するので、これを設けるときには吸収促進シートを省略することもできる。

一方、図示形態では、透液性トップシート3の上面における排血対応部位を跨ぐ両側部に、略長手方向に沿うエンボスによるサイド条溝8,8がそれぞれ形成されている。また、これらの前後端部間を繋ぐように幅方向に延びる弧状のエンボスによる、フロント条溝10F,バック条溝10Bがそれぞれ形成されている。さらにフロント条溝10Fと長手方向中間部との間には、幅方向に延びる弧状のエンボスによる前漏れ防止条溝11が形成され、この前漏れ防止条溝11の長手方向位置と長手方向中間部との間には、サイド条溝8,8の外側にこのサイド条溝8,8に沿って延在するエンボスによるサイド補助条溝9,9がそれぞれ形成されている。これらの条溝8,9,10F,10B,11は、当該部位の各層を重ねた状態で使用面側から加熱しながらエンボスすることにより、いわゆる熱融着エンボスとして形成できる。

他方、図示形態のように、吸収コア4の両側部において製品長手方向に延在する横漏れ防止バリヤー30,30を設けるのも好ましい。図3に示す形態では、製品長手方向に延在するバリヤーシート31の幅方向一端部が吸収コア4の側部に固定され、他端部が自由端とされ、かつ自由端側部分に弾性伸縮部材32,32が長手方向に沿って伸張下に固定されている。そしてこのバリヤーシート31の製品の長手方向前後端部は折り重ねられた状態で相互に接合され、中間部分では接合されていない。かくして、使用状態においては、図3に示すように、弾性伸縮部材32,32の収縮力によりバリヤーシート31,31の中間部分が起立し、経血の横漏れ防止バリヤー30,30として機能する。

<実施例>
坪量25g/m2のエアスルー不織布からなるサイドシート素材と、坪量23g/m2のポリエチレンフィルムからなる不透液性裏面シート素材とを用意し、これらを張り合わせて下記実施例1、比較例1および比較例2の各サンプルを製作した。各サンプルについて、カトーテック社製純曲げ試験機を用いて曲げ剛性Bおよび復元性2HB(曲げヒステリシス幅)を測定した。また不透液性裏面シート素材の非張り合わせ面の凹凸を目視評価した。結果を表1に示す。なお、曲げ剛性Bは、値が大きいほどコシが強いこと意味し、復元性2HBは値が大きいほど復元性が高いことを意味する。
実施例1…サイドシート素材に前述の要件(A)〜(D)の全てを満足するエンボス加工を施した後、これを不透液性裏面シート素材と張り合わせたもの。
比較例1…サイドシート素材及び不透液性裏面シート素材ともにエンボス加工を施さずに張り合わせたもの。
比較例2…サイドシート素材及び不透液性裏面シート素材を張り合わせた後に、この張り合わせシートに実施例1と同様のエンボス加工を施したもの。

【発明の効果】
以上のとおり本発明によれば、エンボス凹部による体液拡散抑制形態を採用できるものでありながら、粘着剤がショーツに移り難いフラップ部を有する生理用ナプキンとなる。さらに、フラップ部のコシをエンボス加工特性・加工形態により調節したことにより、装着者においてフラップ部との擦れによって違和感をおぼえたり、フラップ部と擦れる部位にカブレが発生したりし難くなる。
