【発明の属する技術分野】
本発明は、ラミネートタイプの射出成形同時加飾用シートと加飾成形品に関する。
【0002】
【従来の技術】
従来から、樹脂成形物の表面を絵付した加飾成形品が各種用途で使用されている。例えば、特公昭50−19132号公報、特公昭43−27488号公報等に開示の射出成形同時加飾方法等では、射出成形同時加飾用シートを射出成形の雌雄両型間に配置した後、溶融樹脂をキャビティ内に射出充填することで、樹脂成形物の成形と同時にその表面に射出成形同時加飾用シートを接着積層して一体化し、該シートで加飾された加飾成形品を得る方法を開示している。

そして従来、樹脂成形物に使用する射出成形樹脂として、ABS樹脂(アクリロニトリル−ブタジエン−スチレン共重合体)、AS(アクリロニトリル−スチレン共重合体)樹脂、PS(ポリスチレン)樹脂等を用いた場合に適用する射出成形同時加飾用シートとしては、次の様な基材シートを用いたものが一般的であった。

例えば、(1)基材シートとしてPMMA(ポリメチルメタクリレート)等のアクリル樹脂シートに絵柄層を印刷形成した仕様の射出成形同時加飾用シート、(2)基材シートとしてPMMA(ポリメチルメタクリレート)等のアクリル樹脂シートとABS樹脂シートとの間に絵柄層を印刷形成した仕様の射出成形同時加飾用シート、 基材シートとしてPET(ポリエチレンテレフタレート)シートに、絵柄層を印刷形成した仕様の射出成形同時加飾用シート、等である。

【発明が解決しようとする課題】
しかしながら、上記(1)の仕様の射出成形同時加飾用シートでは、基材シートの厚みが通常0.1〜0.2mmである為に、室温でのシートとしてのコシ(形状保持性)が無く、射出成形同時加飾時のハンドリングが難しかった。また、シートが硬い為、変形が加わると亀裂や破断が起き易かった。その上、耐溶剤性も乏しく、絵柄層の印刷形成時に注意する必要があり、また得られた加飾成形品はその最表面層となるアクリル樹脂の基材シートによって耐溶剤性に劣った。更に、可塑剤移行耐久性が悪かった。この為、加飾成形品にて最表面層となった基材シートが、例えば可塑剤を含む塩化ビニル樹脂製品と接触すると、加飾成形品側に可塑剤が移行して、物性が劣化する事があった。

また、上記(2)の仕様の射出成形同時加飾用シートでは、やはり加飾成形品の最表面層はアクリル樹脂シートとなる為に、耐溶剤性が悪く、また可塑剤移行耐久性も悪かった。

また、上記(2)の仕様の射出成形同時加飾用シートでは、加飾成形品の最表面層はポリエチレンテレフタレートシートとなる為に、耐溶剤性と可塑剤移行耐久性の問題は解決する。しかし、ポリエチレンテレフタレートシートは、厚みが薄いと、腰(形状保持性)が無く、射出成形同時加飾時のハンドリングが難しかった。逆に、厚みが厚い場合では、腰(形状保持性)は有るが、剛性が有り、連続帯状のシートでの印刷適性(機械搬送適性)が無い、成形性が不十分となるという問題があった。また、ポリエチレンテレフタレートシートでは、射出成形樹脂のABS樹脂との接着性が低かった。

そこで、本発明の課題は、ラミネートタイプの射出成形同時加飾用シートにおいて、得られる加飾成形品に、耐溶剤性と可塑剤移行耐久性を付与できる上、ハンドリングも良く、ABS樹脂、AS樹脂、PS樹脂等のスチレン系樹脂の樹脂成形物との接着性も高く成形性も良好な射出成形同時加飾用シート、及び該加飾シートを表面に積層した加飾成形品を提供する事である。

【課題を解決するための手段】
そこで、上記課題を解決すべく、本発明の射出成形同時加飾用シートは、図1(C)に例示する射出成形同時加飾用シートSの如く、透明熱可塑性ポリエステル樹脂シート1Aと、ポリエステル樹脂からなるプライマー層5、塩化ビニル−酢酸ビニル共重合体とアクリル樹脂との混合物をバインダーの樹脂とするインキで形成された絵柄層4A、アクリル樹脂、塩化ビニル−酢酸ビニル共重合体、又はこれらの混合物からなる接着剤層2A、及び、ABS樹脂シート3をこの順に積層してなる構成とした。この様に、プライマー層を透明熱可塑性ポリエステル樹脂シート1Aと絵柄層2A間に設け、各層を特定樹脂から構成することで、各層を密着良く積層できる。そして、透明熱可塑性ポリエステル樹脂シートによって耐溶剤性と可塑剤移行耐久性が得られ、その上、ABS樹脂シートも積層されいる為にハンドリングも支障無く、且つ、ABS樹脂、AS樹脂、PS樹脂等のスチレン系樹脂の樹脂成形物との接着性も優れ、絵柄層によって加飾効果が付与できる。

また、請求項2の発明は、請求項1の発明において、前記絵柄層が、導電性粉末をバインダー中に分散させた導電性層であることを特徴とするものである。

また、請求項3の発明は、請求項1または2の発明において、前記ABS樹脂シートの前記透明熱可塑性ポリエステル樹脂シートが積層される面と反対面に塩素化ポリプロピレンからなる接着剤が塗工されていることを特徴とするものである。

また、本発明の加飾成形品は、図3にその一形態を例示する如く、ABS樹脂、アクリロニトリル−スチレン共重合体、ポリスチレンのいずれかの樹脂成形物6上に、請求項1または2の発明の射出成形同時加飾用シートSが、ABS樹脂シート3側が樹脂成形物6側に対向して接着一体化してなる構成とした。なお、同図は、射出成形同時加飾用シートSとして、図1(B)に例示の構成のシートを用いた形態を示す。この様な構成とすることで、耐溶剤性、可塑剤移行耐久性に優れた加飾成形品となる。また、使用してある射出成形同時加飾用シートのハンドリングも良いので、製造し易い加飾成形品となる。

【発明の実施の形態】
以下、本発明の実施の形態を説明する。

なお、図1は本発明の射出成形同時加飾用シートの各種形態例を例示する断面図、図2は本発明の射出成形同時加飾用シートの用途である射出成形同時加飾方法を説明する概念図、図3は本発明の加飾成形品の一形態を例示する断面図である。

〔熱可塑性ポリエステル樹脂シート〕熱可塑性ポリエステル樹脂シート1、或いは透明なものに限定した透明熱可塑性ポリエステル樹脂シート1Aに用いる、熱可塑性ポリエステル樹脂としては、ポリエチレンテレフタレート、ポリブチレンテレフタレート、エチレン−テレフタレート−イソフタレート共重合体、ポリエチレンナフタレート、ポリエステル系熱可塑性エラストマー等が使用できる。なお、ポリエステル系熱可塑性エラストマーは、ハードセグメントに高結晶性で高融点の芳香族ポリエステル、ソフトセグメントにはガラス転移温度が−70℃以下の非晶性ポリエーテルを使用した、ブロックポリマーである。前記高結晶性で高融点の芳香族ポリエステルには、例えばポリブチレンテレフタレートが使用され、上記非晶性ポリエーテルには、例えばポリテトラメチレンエーテルグリコールが使用される。

熱可塑性ポリエステル樹脂シート1及び1Aは、必要に応じて、染料、顔料等の着色剤で着色しても良い。但し、熱可塑性ポリエステル樹脂シート1に対する着色は、ABS樹脂シート3との間に絵柄層を有する場合、或いはABS樹脂シートを着色シートとしてその色を活かす場合は、着色透明とする。なお、透明熱可塑性ポリエステル樹脂シート1Aに対する着色は、もちろん着色透明のみである。なお、透明熱可塑性ポリエステル樹脂シート1Aを(無色又は着色)透明な物に特定する理由は、該シート1Aを通して絵柄層を観察可能にする為である。

上記着色剤としては、公知の着色剤を使用できる。例えば、着色剤には、チタン白、カーボンブラック、弁柄、コバルトブルー、黄鉛等の無機顔料、フタロシアニンブルー、イソインドリノン、キナクリドン等の有機顔料、アルミニウム粉末等の金属顔料、二酸化チタン被覆雲母粉末等の真珠光沢(パール)顔料、或いは染料等が用いられる。

また、好ましくは、熱可塑性ポリエステル樹脂シート1、及び透明熱可塑性ポリエステル樹脂シート1Aは、接着剤層2側の面に、コロナ放電処理、プラズマ処理等の易接着処理により、表面にカルボキシル基、水酸基等の活性水素含有極性官能基を生成しておくと良い。この結果、該ポリエステル樹脂シート1又は1Aに接する層(接着剤層2、絵柄層4、プライマー層5等)との密着性が向上する。

なお、熱可塑性ポリエステル樹脂シート1、及び透明熱可塑性ポリエステル樹脂シート1Aの厚みは、用途によるが、採用する意匠表現としての透明感、塗装感等の表面特性に応じて、通常は20〜70μm程度とする。また、熱可塑性ポリエステル樹脂シート1及び透明熱可塑性ポリエステル樹脂シート1Aは、必要に応じて、無延伸、1軸延伸、或いは2軸延伸して用いる。

〔接着剤層〕第1及び第2の実施形態に於ける接着剤層2は、2液硬化型ウレタン樹脂から構成するのが好ましい。この結果、。接着剤層2は、熱可塑性ポリエステル樹脂シート1又は該樹脂シートに形成された絵柄層4と、ABS樹脂シート3間に介在しこれらを密着良く接着させることができる。また、本発明に於ける接着剤層2Aは、アクリル樹脂、塩化ビニル−酢酸ビニル共重合体、又はこれらの混合物から構成するのが好ましい。この結果、接着剤層2Aは、透明熱可塑性ポリエステル樹脂シート1Aにプライマー層5を介して形成された絵柄層4Aと、ABS樹脂シート3間に介在しこれらを密着良く積層させることができる。

接着剤層2に用いる上記2液硬化型ウレタン樹脂は、ポリオールを主剤とし、イソシアネートを架橋剤(硬化剤)とするウレタン樹脂である。ポリオールとしては、分子中に2個以上の水酸基を有するもので、例えばポリエチレングリコール、ポリプロピレングリコール、アクリルポリオール、ポリエステルポリオール、ポリエーテルポリオール、ポリカーボネートポリオール、ポリウレタンポリオール等が用いられる。また、イソシアネートとしては、分子中に2個以上のイソシアネート基を有する多価イソシアネートが用いられる。例えば、2,4−トリレンジイソシアネート、キシレンジイソシアネート、4,4′−ジフェニルメタンジイソシアネート等の芳香族イソシアネート、或いは、1,6−ヘキサメチレンジイソシアネート、イソホロンジイソシアネート、水素添加トリレンジイソシアネート、水素添加ジフェニルメタンジイソシアネート等の脂肪族(乃至は脂環式)イソシアネート、或いはまた、上記各種イソシアネートの付加体、又は多量体を用いる事もできる。例えば、トリレンジイソシアネートの付加体、トリレンジイソシアネート3量体(trimer)等がある。

また、接着剤層2Aに用いる上記アクリル樹脂は、ポリメチル(メタ)アクリレート、ポリブチル(メタ)アクリレート、メチル(メタ)アクリレート−ブチル(メタ)アクリレート共重合体、メチル(メタ)アクリレート−スチレン共重合体、メチル(メタ)アクリレート−ブチル(メタ)アクリレート−2ヒドロキシエチル(メタ)アクリレート共重合体等の(メタ)アクリル酸アルキルエステル単量体同士の単独又は共重合体、或いは(メタ)アクリル酸アルキルエステル単量体と他の単量体との共重合体、或いはこれら2種以上の混合物である。なお、(メタ)アクリレートとは、アクリレート又はメタクリレートの意味である。

〔ABS樹脂シート〕ABS樹脂シート3としては、ABS樹脂(アクリロニトリル−ブタジエン−スチレン共重合体)からなる公知の樹脂シートを使用することができる。ABS樹脂シート3を、射出成形同時加飾用シートの裏側の層に採用する事で、射出成形同時加飾用シートを、ABS樹脂、アクリロニトリル−スチレン共重合体、ポリスチレン等のスチレン系樹脂からなる樹脂成形物に、密着性を良くラミネ−ト出来る様になる。なお、ABS樹脂シートには、厚さ50〜300μm程度のものを使用する。また、ABS樹脂シートは、通常は、樹脂成形物の色を隠蔽したり、着色により射出成形同時加飾用シート(ひいては加飾成形品)を装飾する為、着色剤を添加し、着色隠蔽性とする。着色剤には、例えば、前述した熱可塑性ポリエステル樹脂シートで列記した如き公知の着色剤を使用できる。

〔絵柄層〕絵柄層4、4A等の絵柄層は、第1の実施形態の射出成形同時加飾用シートに於いては不必須であるが、第2の実施形態及び本発明の射出成形同時加飾用シートに於いては、必須構成要素であり、第2の実施形態に於いては絵柄層4を設け、本発明に於いては絵柄層4Aを設ける。

絵柄層4は、2液硬化型ウレタン樹脂をバインダー樹脂とするインキで形成し、絵柄層4Aは、塩化ビニル−酢酸ビニル共重合体とアクリル樹脂との混合物をバインダー樹脂とするインキで形成する。これらインキは、通常のインキ同様に、バインダー樹脂等からなるビヒクル、顔料や染料等の着色剤、これに適宜加える各種添加剤からなるが、該着色剤としとは、前記熱可塑性ポリエステル樹脂シートにて列記した如き公知の着色剤を使用できる。そして、絵柄層4及び4Aは、上記特定のインキを用いて、グラビア印刷、シルクスクリーン印刷、オフセット印刷、インキジェット印刷等の印刷法、或いは手描き等の公知の形成法で形成すれば良い。なお、絵柄層4及び4Aの絵柄は、例えば、板目や柾目等の木目模様、大理石や御影石等の石目模様、タイル調模様、煉瓦調模様、布目模様、文字、幾何学模様、全面ベタなど任意である。

上記2液硬化型ウレタン樹脂としては、例えば前述接着剤層で列記した如き樹脂を使用できる。この為、更なる説明はここでは省略する。

上記塩化ビニル−酢酸ビニル共重合体としては、通常、酢酸ビニル含有量が5〜20重量%程度、平均重合度350〜900程度のものが用いられる。また、塩化ビニル−酢酸ビニル共重合体は、必要に応じ、更にマレイン酸、フマル酸等のカルボン酸を共重合させたものでも良い。

上記アクリル樹脂としては、例えば、ポリメチル(メタ)アクリレート、ポリブチル(メタ)アクリレート、メチル(メタ)アクリレート−ブチル(メタ)アクリレート共重合体、メチル(メタ)アクリレート−スチレン共重合体等のアクリル樹脂、或いは、メチル(メタ)アクリレート、エチル(メタ)アクリレート、ブチル(メタ)アクリレート、オクチル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート等と、2−ヒドロキシエチル(メタ)アクリレート、2−ヒドロキシ−3−フェノキシプロピル(メタ)アクリレート等の分子中に水酸基を有する(メタ)アクリル酸エステルとを共重合させて得られるアクリルポリオール等のアクリル樹脂を、単体又は2種以上混合して使用する。なお、(メタ)アクリレートとはアクリレート又はメタクリレートの意味である。塩化ビニル−酢酸ビニル共重合体とアクリル樹脂との混合比は、塩化ビニル−酢酸ビニル共重合体/アクリル樹脂=1/9〜9/1(重量比)程度である。

上述の如く、バインダー樹脂に特定樹脂を使用する事で、それぞれの発明の射出成形同時加飾用シートに於いて、絵柄層を該絵柄層が接する層(接着剤層2、接着剤層2A、プライマー層5)と密着良く形成できる。

なお、絵柄層のバインダー樹脂としては、必要に応じて、適宜、副成分樹脂として、その他の樹脂、例えば、熱可塑性ポリエステル樹脂、熱可塑性や2液硬化型等のウレタン樹脂(絵柄層2Aの場合)等の樹脂を併用しても良い。

絵柄層4、4Aとしては、バインダー樹脂を上記特定樹脂から構成する他は、基本的には特に制限は無い。絵柄層4及び4Aは、通常は、熱可塑性ポリエステル樹脂シート1或いは透明熱可塑性ポリエステル樹脂シート1Aに対して形成する。そして、絵柄層が形成された該ポリエステル樹脂シートを、間に接着剤層を介して、ABS樹脂シートと、ドライラミネーション法等の公知の積層法で積層すれば、本発明の射出成形同時加飾用シートが得られる。

なお、第1の実施形態の射出成形同時加飾用シートにて必要に応じ絵柄層を設ける場合は、その絵柄層を形成するインキのバインダー樹脂は特に限定は無い。該バインダー樹脂に2液硬化型ウレタン樹脂を使用した形態が、第2の実施形態の射出成形同時加飾用シートである。2液硬化型ウレタン樹脂以外のバインダー樹脂を使用したとしても、本発明に於ける効果である、耐溶剤性、可塑剤移行耐久性、良好なハンドリング適性は得られる。なかでも、密着良く各層を積層できる構成の一つが、第2の実施形態、或いはプライマー層を併用する本発明である。また、絵柄層では無く、アルミニウム、クロム等の金属を公知の蒸着法等で部分又は全面に形成した金属薄膜層等を設けても良い。

また、第2の実施形態及び本発明の射出成形同時加飾用シートでは、加飾の為に絵柄層を必須構成要素として有するが、加飾の為の層は、絵柄模様付与の為の絵柄層以外に、銀粉等の導電性粉末をバインダー中に分散させた導電性層等の機能層でも良い。この様な機能層は、絵柄層に併用したり、或いは第1の実施形態に於いては機能層単独で使用する。

〔プライマー層〕プライマー層5は、層間に介在し層間密着性を向上させる。このプライマー層5はポリエステル樹脂で構成するのが好ましい。ポリエステル樹脂を用いる事によって、絵柄層2Aと、透明熱可塑性ポリエステル樹脂シート1Aとの良好な層間密着性が得られる。 なお、プライマー層は、上記特定樹脂を用いたプライマー剤を、グラビア印刷、ロールコート等の公知の印刷法や塗工法で形成すれば良い。

上記ポリエステル樹脂としては、例えば、無水フタル酸やアジピン酸等の二塩基酸とプロピレングリコールやエチレングリコール等の二価アルコールとから得られる様な縮重合物等を使用できる。ポリエステル樹脂は、熱可塑性ポリエステル樹脂の他、硬化性ポリエステル樹脂でも良い。

〔裏面易接着処理〕なお、本発明の射出成形同時加飾用シートは裏面側がABS樹脂シートで、ABS樹脂、アクリロニトリル−スチレン共重合体、ポリスチレン等のスチレン系樹脂との接着性が良いが、より強固な接着性を得る為に必要に応じて適宜、該ABS樹脂シートの表面に、コロナ放電処理、プライマー剤塗工、或いは接着剤塗工等の等の公知の易接着処理を施しても良い。或いはまた、前記スチレン系以外の樹脂、例えばポリプロピレン等のポリオレフィン系樹脂と接着させる為に本発明の射出成形同時加飾用シートを使用する場合には、塩素化ポリプロピレン等からなる接着剤を塗工しても良い。本発明の射出成形同時加飾用シートが備える耐溶剤性、可塑剤移行耐久性、良好なハンドリング適性を享受できる。

〔射出成形同時加飾方法〕ここで、上述した本発明の射出成形同時加飾用シートの使用用途である、射出成形同時加飾方法について、一応説明しておく。ここでの射出成形同時加飾方法は、ラミネ−ト形態となり、特公昭50−19132号公報、特公昭43−27488号公報等に記載されるように、射出成形同時加飾用シートを、一対の型の間に配置した後、両型を型締めし、両型で形成されるキャビティ内に流動状態の樹脂を射出し充填して固化させて、樹脂成型物の成形と同時にその表面に射出成形同時加飾用シートを積層して、樹脂成形物を絵付けする方法である。

なお、射出成形同時加飾方法としては、従来公知の各種形態をとり得る。例えば、射出成形同時加飾用シートの予備成形を行う形態、或いは行わない形態。また、射出成形同時加飾用シートの予熱を行う形態、行わない形態。なお、予備成形時には通常は射出成形同時加飾用シートは予熱する。

なお、もちろんの事だが、射出成形同時加飾用シートの絞りが大きい場合は、予備成形を行うのが好ましい。一方、射出成形同時加飾用シートの絞りが少ない場合は、射出される流動状態の樹脂の樹脂圧で該シートを成形しても良い。この際、絞りが浅ければ、予備成形無しで樹脂射出と同時に型内に充填される流動状態の樹脂の樹脂圧で射出成形同時加飾用シートを成形しても良い。また、樹脂圧で射出成形同時加飾用シートを成形する場合でも、該シートは予熱せずに射出樹脂の熱を利用しても良い。また、射出成形同時加飾用シートの予備成形は、通常は、射出成形型を真空成形型と兼用して行うが、型間に該シートを供給する前に、型外部で別の真空成形型で該シートを真空成形する様な予備成形でも良い。また、予備成形は、射出成形型を真空成形型と兼用して行う形態が効率的で且つ精度良く積層できる点で好ましい。なお、本発明に於いて真空成形とは真空圧空成形も包含する。

ところで、図2は射出成形同時加飾方法を或る一形態で説明する概念図である。図2に示す形態では、型締めする前に、射出成形同時加飾用シートを型間で加熱し軟化させて射出成形型で真空成形により予備成形した後に、型締めして樹脂を射出する形態である。そこで次に、図2を用いて、射出成形同時加飾方法を更に説明する。

先ず、図2(A)の如く、射出成形型としては、射出ノズルと連通する湯道(ランナー)及び湯口(ゲート)を有する型Maと、キャビティ面に吸引孔41を有し射出成形同時加飾用シートの予備成形型を兼用する型Mbの一対の成形型を用いる。これらの型は鉄等の金属、或いはセラミックスからなる。型開き状態に於いて両型Ma、Mb間に射出成形同時加飾用シートSを供給し、型Mbに射出成形同時加飾用シートSを枠状のシートクランプ42で押圧する等して固定する。この際、射出成形同時加飾用シートのABS樹脂シート側は、図面右側の射出樹脂側となる様にする事はもちろんである。次いで、適宜、両型間に挿入したヒータ(図示略)で射出成形同時加飾用シートを加熱軟化させる。加熱は例えば非接触の輻射加熱とするが、接触による伝導加熱でも良い。そして、吸引孔から吸引して真空成形して、射出成形同時加飾用シートを型Mbのキャビティ面に沿わせ予備成形する。なお、真空成形は圧空も併用する真空圧空成形でも良く、これも包含する。次いで、ヒータを両型間から退避させ、図2(B)の如く両型を型締めし、両型で形成さるキャビティに加熱熔融状態等の流動状態の樹脂を充填する。そして、射出成形同時加飾用シートの不要部分がある場合は、それを適宜トリミングすれば、図3の断面図で概念的に示す如き本発明の加飾成形品Pが得られる。
