【発明の属する技術分野】
本発明は、加飾シートが樹脂成形物表面に積層一体化した加飾成形品に関する。特に、射出成形同時加飾方法等で加飾シートを伸ばして成形して樹脂成形物に積層一体化した加飾成形品にて、伸ばされた部分の加飾シートの色の変化が目立ちにくい加飾成形品に関する。

【従来の技術】
従来から、樹脂成形物の表面を加飾した加飾成形品が各種用途で使用されている。例えば、特公昭50−19132号公報等に開示の射出成形同時加飾方法では、樹脂成形物の成形と同時にその表面に加飾シートを積層一体化する事で、表面が加飾された加飾成形品が得られる。なお、これは、射出成形同時加飾方法のうちの射出成形同時ラミネ−ト法による方法である。

【発明が解決しようとする課題】
ところで、樹脂成形物表面に積層する加飾シートによって表現する絵柄は、通常は、全面にわたって形成する着色インキ層等による下地色の手前側(見る方の側)に、柄パターンを有する絵柄インキ層を設けた構成として、所望の色の絵柄を表現する事が多い。そして、加飾成形品では、樹脂成形物の表面に加飾シートが積層一体化される時に、加飾シートは通常、伸ばされ成形されて積層一体化される。この為に、伸ばされた部分の加飾シートは厚さが薄くなる為に柄の色が変化し、その変化が大きいと製品として成り立たなくなってしまう事がある。この為、従来の加飾成形品に於いては、加飾シートが伸ばされた部分の色変化がなるべく起きずに、また起きても目立たない様に、例えば次の様な工夫がなされて来た。

▲1▼例えば、射出成形で得られる樹脂成形物に於いて、これを着色して着色樹脂成形物として、その着色樹脂成形物の色を下地色として利用する。加飾成形品は、この着色樹脂成形物に、透明樹脂シートに絵柄インキ層を形成した加飾シートを、積層一体化させた構成とする。この為、成形樹脂中には顔料等の着色剤を添加して、樹脂成形物を着色した。

▲2▼或いは、下地色の色も加飾シート側で表現する。この為、加飾シートの基材シートとして着色樹脂シートを用いる。そして、この着色樹脂シートの表側に絵柄インキ層を印刷形成してパターン柄を表現する。なお、通常は更に、着色インキ層の上に保護層として透明樹脂シートを積層した構成の加飾シートを使用する事が多い(特公昭61−17255号公報等参照)。

しかしながら、上記▲1▼の構成の加飾成形品では、もしも、ロット毎(或いは同一ロット内でも成形ショット毎に)着色樹脂成形物に添加されている着色剤の色、添加量(或いは配合比)、分散状態等の変化、バラツキによって、着色樹脂成形物の色が少し変化すると、製品(加飾成形品)の柄の色にそのまま影響が及ぼされ、その度合いによっては製品として成り立たなくなる事があった。

また、上記▲2▼の構成の加飾成形品では、基材シート(通常は厚さ0.1〜0.5mm)が着色されているので、樹脂成形物の色(この場合の色は、製品の柄の下地色として利用する事は必ずしも必要では無く、裏側からの光の影響を無くしたり、その他の目的の為に、例えば黒色等の色でも良い)が変化しても、製品の柄の色には影響し無い。しかし、上記の如く、通常は樹脂シートが着色した基材シートと透明樹脂シートとの2層となる為に、コストアップとなってしまう。また、その分、加飾シートの総厚が厚くなり切断しにくくなるので、樹脂成形物に積層一体化後の不要部分(例えば周囲や内部窓部等)のトリミングや、取り扱いが難しくなった。

そこで、本発明の課題は、射出成形同時加飾方法等によって加飾シートを伸ばして成形して樹脂成形物の表面に積層一体化した加飾成形品に於いて、伸ばされた部分の絵柄の色の変化を目立ち難くする事である。

【課題を解決するための手段】
そこで、上記課題を解決すべく、透明熱可塑性樹脂シートと、該透明熱可塑性樹脂シートの裏面に全面にわたって形成された着色インキ層とからなる加飾シートが、着色樹脂成形物の表面に、前記着色インキ層側が該着色樹脂成形物側を向く様にして積層一体化されてなり、前記着色インキ層と該着色樹脂成形物との色差が国際照明委員会のL* * * 表色系による色差式で30以下である構成とした。
この様な構成とすれば、着色インキ層と、着色樹脂成形物との色がほぼ同じなので、加飾シートを着色樹脂成形物の表面形状に追従して積層一体化させる過程で、加飾シートが伸びた部分、すなわち、隠蔽性が低下する部分では、加飾シートを透過して着色樹脂成形物の色が加飾シートの色に混色されるが、混色される色同士は概ね同色の為、加飾成形品が表現する色の変化を少なくする事ができる。また、着色樹脂成形物の色が、ロット間、或いはロット内でバラツいて多少違っても、着色インキ層がカバーし影響を少なくする事ができる。

また、本発明の加飾成形品は、上記加飾成形品に於いて、更に透明熱可塑性樹脂シートと着色インキ層との間に絵柄インキ層を有する構成とした。
この様な構成とする事で、絵柄インキ層によってパターン柄が表現され、より高意匠の加飾成形品にできる。

また、本発明の加飾成形品は、上記いずれかの加飾成形品に於いて、更に着色インキ層と着色樹脂成形物との間に透明接着剤層を有する構成とした。
この様な構成とすれば、接着剤層は透明であるので、接着剤層によって加飾成形品が表現する色に影響を及ぼす事無く、加飾シートと着色樹脂成形物との密着性を向上できる。

【発明の実施の形態】
以下、図面を参照しながら本発明の実施の形態を説明する。なお、図1は、本発明の加飾成形品を或る一形態を例示する断面図である。

〔層構成〕
本発明の加飾成形品に使用される加飾シートSの層構成は、最低限、透明熱可塑性樹脂シート1と、該透明熱可塑性樹脂シートの裏面に全面にわたって形成された着色インキ層2とから構成される。そして、図1に例示の加飾成形品Dの如く、更に、加飾シートSの積層一体化による部分の層構成では、透明熱可塑性樹脂シート1と着色インキ層2との間の絵柄インキ層3、着色インキ層2と着色樹脂成形物Mとの間の透明接着剤層4を有する層構成もある。なお、透明接着剤層4は、同図では、加飾シートSに属する層として図示してあるが、加飾成形品Dとしては、加飾シートSに属さない層の場合もある。それは、加飾成形品Dを、射出成形同時加飾方法で得る場合には、必然的に透明接着剤層4は加飾シートSの構成要素となるが、真空成形積層法〔特公昭56−45768号公報(オーバーレイ法)、特公昭60−58014号公報(真空プレス法)等参照〕では、透明接着剤層4は、予め着色樹脂成形物側に施しておく事もあるからである。

〔色差〕
そして、本発明の加飾成形品では、以上の層構成に於いて、着色インキ層2と着色樹脂成形物Mとの色の差が、国際照明委員会(CIE)のL* * * 表色系を用いた色差式にて30以下である様にした。色差式の値が30以下となる色の差に抑えることで、たとえ加飾シートが伸ばされて薄くなって、着色樹脂成形物の色がある程度透視できる様になっても、その部分の色の変化が目立ち難くなるのである。
なお、加飾成形品が表す色とは、当然であるが、着色インキ層、着色樹脂成形物、着色樹脂成形物、或いは透明熱可塑性樹脂シートが着色されている場合は該樹脂シートの色等が総合された色である。

上記色差式としては、CIE(国際照明委員会)のL* * * 表色系を用いた色差式以外にも、CIEのL* * * 表色系を用いた色差式、HunterのLab表色系を用いた色差式、或いは、FMC(Friele,MacAdam,Chickering)−IIの色差式等でも良い。なお、CIEは表色系及び色差式両方を規定している。また、上記L* * * 表色系やL* * * 表色系を用いた色差式は、JIS Z 8730でも色差として採用されている。

但し、その場合、採用する色差式によって、本発明に於ける許容できる色差の上限値は異なる。しかし、いずれの場合であっても、国際照明委員会(CIE)のL* * * 表色系の色差式で色差を30以下に相当する値になるようにすれば、本発明の効果は得られる。

〔透明熱可塑性樹脂シート〕
透明熱可塑性樹脂シート1としては、凹凸面に加飾シートを追従させて成形できる様な成形性を持たせる為に、熱可塑性樹脂のシートとし、また、下の着色インキ層の色が見える様に透明とする。なお、透明とは半透明も含む。また、後述着色インキ層で述べる着色剤添加等によって着色透明としても良い。そして、透明熱可塑性樹脂シートは、下側の着色インキ層や絵柄インキ層等に対する支持体シートとなり、また、これらの保護層ともなる。
透明熱可塑性樹脂シートとしては、上記特性を備えればその材料に特に制限は無い。例えば、一般的には、ポリ(メタ)アクリル酸メチル、ポリ(メタ)アクリル酸エチル、ポリ(メタ)アクリル酸ブチル、(メタ)アクリル酸メチル−(メタ)アクリル酸ブチル共重合体、ポリアクリロニトリル等のアクリル樹脂〔(メタ)アクリルとは、アクリル又はメタクリルの意味〕、ポリエチレン、ポリプロピレン、ポリメチルペンテン、エチレン−プロピレン共重合体、エチレン−プロピレン−ブテン共重合体、オレフィン系熱可塑性エラストマー等のポリオレフィン系樹脂、ポリエチレンテレフタレート、ポリブチレンテレフタレート、エチレン−イソフタレート−テレフタレート共重合体等の熱可塑性ポリエステル樹脂、ポリフッ化ビニル、ポリフッ化ビニリデン、エチレン−4フッ化エチレン共重合体等のフッ素樹脂、ポリカーボネート、塩化ビニル樹脂、AS(アクリロニトリル−スチレン共重合体)樹脂、ABS(アクリロニトリル−ブタジエン−スチレン共重合体)樹脂等からなる樹脂シートが使用できる。透明熱可塑性樹脂シートの厚みは特に限定されないが、一般的には30〜200μm程度である。

なお、透明熱可塑性樹脂シート中には、必要に応じて、適宜、ワックス等の滑剤、シリカ、球状α−アルミナ等の粒子からなる減磨剤、ベンゾトリアゾール系、ベンゾフェノン系、微粒子酸化セリウム系等の紫外線吸収剤、ヒンダードアミン系ラジカル捕捉剤等の光安定剤、可塑剤、安定剤、等の各種添加剤を、物性調整の為に添加しても良い。

〔着色インキ層〕
着色インキ層2は、透明熱可塑性樹脂シートの裏側の面に全面にわたって形成された透明性、又は好ましくは隠蔽性で、且つ成形性を備えた着色層である。従って、着色インキ層は全ベタ層である。なお、着色インキ層2は、パターン状にでは無く全面形成である為に、グラビア印刷等の公知の印刷法以外に、塗液を用いたロールコート等の公知の塗工法で形成する事もできる。本発明では後者の場合も含めて着色インキ層と言う。通常は、この着色インキ層は、柄パターンを有する絵柄インキ層と共に使用する事が多い。しかし、この着色インキ層のみによる全面ベタ柄を加飾成形品の柄とする事もある。
なお、着色インキ層は、通常、塗布量で3〜5g/m2 程度とするが、これに限定されるものでは無い。塗布量が少なすぎると隠蔽性が十分に得られず、また逆に多すぎでもコスト高となるだけである。

着色インキ層2は、一般的なインキ層同様に、バインダー等からなるビヒクルに、顔料や染料等の着色剤、これに適宜加える各種添加剤等から構成されるインキ(塗液も含む)で形成する。バインダーに用いる樹脂としては、成形性を着色インキ層に付与できれば、特に制限は無く、密着性の他、例えば耐候性等のその他要求物性を考慮して公知の樹脂の中から適宜選択使用すれば良い。

例えば、バインダーの樹脂としては、アクリル樹脂、塩素化ポリプロピレン、塩化ビニル−酢酸ビニル共重合体、ウレタン樹脂、ポリエステル樹脂、ポリアミド樹脂等の通常は熱可塑性樹脂の樹脂を1種、又は2種以上の混合物を用いる。また、完全硬化前に加飾シートを積層一体化する等して成形性を満足すれば、2液硬化型ウレタン樹脂等の熱硬化性樹脂も使用できる。

また、着色剤は、着色樹脂成形物との色差をCIEのL* * * 表色系を用いた色差式で30以下と出来る様な着色剤とする他は、特に制限は無く表現する色に応じて公知の着色剤を使用すれば良い。例えば、着色剤としては、カーボンブラック、チタン白(アナターゼ型、ルチル型)、弁柄、カドミウムレッド、黄鉛、コバルトブルー等の無機顔料、キナクリドン、イソインドリノン、フタロシアニンブルー等の有機顔料(又は染料)、アルミニウム、真鍮等の箔粉からなる金属顔料、二酸化チタン被覆雲母の箔粉等からなる真珠光沢(パール)顔料等の1種、又は2種以上を混合して用いる。
また、着色剤としては、例えば、リソールマルーントーナー、アリザリンレーキB、カドミウムマルーン、B.O.N.レッドトーナー(5B)、カルシウムリソールトーナー、バリウムリソールトーナー、ピグメントスカーレット、B.O.N.レッドトーナー(Y)、リソールルビン、ブリリアントレッドレーキR、レーキレッドCバリウムトーナー、鉛丹、ナトリウムリソールトーナー、トルイジントーナーライト、カドミウムレッドライト、ローダミントーナーB、ローダミントーナーY、パラレッドトーナーライト、塩素化パラレッドトーナー、クロムバーミリオン、ブロンズオレンジ、ジニトロアニリンオレンジ、ベンジジンオレンジ、赤口黄鉛、カドミウムオレンジ、カドミウムレモンイエロー、ベンジジンイエロー、ハンザイエローG、黄鉛メジアム、オーカー(黄土)、粗シエンナー、焼成シエンナー、粗アンバー、焼成アンバー、赤色酸化鉄、黄色酸化鉄、マラカイトグリーントーナー、クロムグリーンライト、ビリジアン、フタロシアニングリーン、ピーコックブルートーナー、パーマネントピーコックブルー、ビクトリアブルートーナー、紺青、群青、アルカリブルートーナー、P.T.A.バイオレットトーナー、硫化亜鉛、リトポン、亜鉛華、鉛白、酸化アンチモン、鉄黒等も使用できる。

〔絵柄インキ層〕
絵柄インキ層3は、着色インキ層2の手前側に位置して、模様や文字等とパターン状の絵柄を表現する層である。絵柄インキ層の絵柄は任意であるが、絵柄としては、例えば、木目柄、石目柄、砂目柄、皮絞柄、文字、図形、幾何学模様等である。絵柄インキ層は、グラビア印刷、オフセット印刷等の方式で、上記着色インキ層形成前の透明熱可塑性樹脂シートの裏側とする面に対して印刷形成すれば良い。
絵柄インキ層に用いるインキは、成形性を備えれば、上記着色インキ層で述べたと同様の公知のインキを使用すれば良く、特に制限されるものでは無い。従って、絵柄インキ層に用いられるバインダーの樹脂、或いは着色剤等は重複する為、ここでは説明は省略する。なお、絵柄インキ層が表現する色は、着色樹脂成形物の色との色差を前記特定範囲内に収める必要は無い。

〔透明接着剤層〕
透明接着剤層4は、加飾シートと着色樹脂成形物との接着性が不足する場合に、グラビア印刷等の公知の印刷法、或いはロールコート、スプレーコート等の公知の塗工法で形成する。透明接着剤層を、加飾シート積層前に、予め成形した着色樹脂成形物に形成しておく場合は、形成面が凹凸面の為、スプレーコート等で塗工すれば良い。
接着剤層を透明な層としておくことで、もしも接着剤層が着色している場合に、加飾シートが伸ばされた部分で、接着剤層の色によって加飾成形品の色が変化する悪影響が防げる。

この透明接着剤層としては、着色インキ層と着色樹脂成形物との接着性、及び透明性、それに加飾シート側に形成しておく場合は更に成形性が有れば、特に制限は無く、それらを考慮して、熱可塑性樹脂、熱硬化性樹脂等の公知の樹脂の中から適宜選択使用する。なお、着色樹脂成形物側に予め形成しておく場合には、成形性は不要で、熱硬化性樹脂でも使用し易い。なお、透明接着剤層の厚さは、通常1〜10μm程度である。

例えば、熱可塑性樹脂では、ポリ(メタ)アクリル酸メチル、ポリ(メタ)アクリル酸エチル、ポリ(メタ)アクリル酸ブチル等のアクリル樹脂、塩素化ポリプロピレン等の塩素化ポリオレフィン樹脂、酢酸ビニル樹脂、ポリアミド樹脂、或いは、ポリイソプレンゴム、ポリイソブチルゴム、スチレンブタジエンゴム等のゴム系樹脂を1種又は2種以上の混合物で使用する。
また、熱硬化性樹脂では、フェノール樹脂、エポキシ樹脂、2液硬化型ウレタン樹脂等が用いられる。

〔着色樹脂成形物〕
着色樹脂成形物Mとしては、着色インキ層との色差がCIEのL* * * 表色系を用いた色差式で30以下となる様な色に着色されている樹脂成形物であれば、特に制限は無く、使用する加飾シートとの組み合わせによる密着性、加飾成形品としての要求物性、コスト等を考慮して、公知の樹脂の中から適宜選択使用すれば良い。また、樹脂成形物を着色する着色剤としては、前述着色インキ層のところで述べた各種着色剤を使用できる。
