本発明は、製造工程管理システム、その方法及びそのプログラムに関する。

【従来の技術】
近年、インターネット上で顧客が製品を購入する際、その製品を構成する部品につき顧客が自分の希望する部品を指定して注文するウェブサイトが提供されている。ウェブサイトを運営している製造者は、顧客から製品購入の注文を受けると、顧客が希望した部品をピックアップしてこれらを組み立てることによりその顧客が注文した製品を完成させ、完成した製品を顧客に発送している。

【発明が解決しようとする課題】
ところで、この種の製造者としては、顧客から製品購入の注文を受けたあと、その製品が複数の製造工程のどこにあるのかを把握しておきたいという要望があった。また、顧客としては、自分が注文した製品が今現在どの製造工程にあるのかを把握していつ頃自分の手元に届くのかの目安にしたいという要望もあった。

本発明は、このような要望に鑑みなされたものであり、製品が複数の製造工程のどこにあるのかを容易に管理できる製造工程管理システム及びその方法を提供することを目的の一つとする。また、コンピュータをそのような製造工程管理システムとして機能させるためのプログラムを提供することを目的の一つとする。

【課題を解決するための手段およびその作用・効果】
上述の目的の一つを達成するため、本発明の第1は、所定の製品を製造するにあたり該製品が複数の製造工程のどこにあるかを管理する製造工程管理システムであって、
前記製品につき前記複数の製造工程から選ばれた一以上の製造工程(「管理対象工程」という)の着手状況を入力する着手状況入力手段と、
各種情報を記憶可能な記憶手段と、
前記製品と前記着手状況とを対応付けて前記記憶手段に記憶する記憶制御手段と、
前記製品に関する前記着手状況の取得要求を入力する要求入力手段と、
前記取得要求に応じて前記製品に対応する前記着手状況を前記記憶手段から読み出し前記取得要求を出力した要求元へ送信する応答手段と
を備えたものである。

この製造工程管理システムでは、所定の製品につき複数の製造工程から選ばれた一以上の製造工程つまり管理対象工程の着手状況を入力し、その製品と着手状況とを対応付けて記憶手段に記憶し、その製品に関する着手状況の取得要求を入力したときにその取得要求に応じた着手状況を記憶手段から読み出して取得要求を出力した出力元へ送信する。したがって、この製造工程管理システムによれば、所定の製品が複数の製造工程のどこにあるのかを容易に管理できる。

本発明の製造工程管理システムにおいて、前記応答手段は、前記取得要求に応じて前記製品に対応する前記着手状況を前記記憶手段から読み出したあと、該読み出した着手状況をそのまま前記要求元へ送信するか又は該読み出した着手状況を前記取得要求に応じて加工したうえで前記要求元へ送信するようにしてもよい。取得要求に応じて加工する例としては、複数の製造工程のフロー中に現在着手中の製造工程が目視できるような表示情報を要求元へ送信したり、残りの製造工程に要する時間を推定してあと何時間(何日)で製品が完成するかを表すメッセージを要求元へ送信したりすることが挙げられる。

本発明の製造工程管理システムにおいて、前記着手状況入力手段は、前記製品につき前記複数の製造工程のすべてを管理対象工程とし該管理対象工程の着手状況を入力してもよい。こうすれば、所定の製品が複数の製造工程のどこにあるかを的確に把握することができる。

前記取得要求に応じて前記製品に対応する前記着手状況を前記記憶手段から読み出し前記取得要求を出力した要求元へ送信する応答ステップと

本発明の製造工程管理プログラムは、コンピュータが読み取り可能な記録媒体(例えばハードディスク、ROM、FD、CD、DVDなど)に記録されていてもよいし、伝送媒体(インターネットやLANなどの通信網)を介してあるコンピュータから別のコンピュータへ配信されてもよいし、その他どのような形で授受されてもよい。このプログラムを一つのコンピュータに実行させるか又は複数のコンピュータに各ステップを分担して実行させれば、製品につき複数の製造工程から選ばれた一以上の製造工程つまり管理対象工程の着手状況を入力し、製品と着手状況とを対応付けて記憶手段に記憶し、製品に関する着手状況の取得要求を入力したときにその取得要求に応じた着手状況を記憶手段から読み出して取得要求を出力した出力元へ送信する。したがって、製品が複数の製造工程のどこにあるのかを容易に管理できる。

【発明の実施の形態】
次に、本発明の実施の形態を図面に基づいて説明する。図1は、本実施形態の製造工程管理システム10の概略構成を表す説明図である。

製造工程管理システム10は、コンピュータ製品であるパソコンの販売を行うウェブサイトを運営するウェブサーバ20と、各種情報を記憶可能なデータベース30と、各種情報入力プログラムや参照機能プログラムを格納するアプリケーションサーバ32と、パソコンの各製造工程(第1工程から第n工程)ごとに設置された入力端末401〜40nとを備えている。ウェブサーバ20とデータベース30とは通信線を介して接続され、データベース30と各入力端末401〜40nとはLAN42を介して接続されている。なお、図1中、ターゲット60とは、製造途中又は製造完了時の製品を表す。

ウェブサーバ20は、インターネットを介してクライアントPC50に接続される。このウェブサーバ20が運営するウェブサイトでは、パソコンを販売するにあたり、CPU、メモリ、HDDをはじめ各種部品を自由に選択できるBTO (Build To Order) と称するサービスを提供し、顧客の希望する部品で構成されたパソコンを注文できるようにしている。また、ウェブサーバ20は、クライアントPC50を使って顧客が一度に発注してきた発注内容ごとにオーダID(注文符号)を付与するとともにその発注内容に含まれる購入製品ごとにシリアル番号(製品符号)を付与し、付与したオーダID及びシリアル番号に対応する形式で発注内容をデータベース30に登録する。

データベース30は、クライアントPC50からインターネット経由でウェブサーバ20へ送信されてきた発注内容を記憶するものであり、具体的には、購入製品の機種名や顧客が希望する構成部品などの購入製品データや、顧客の氏名、住所、電話番号、メールアドレスなどの顧客データや、支払い方法に関するデータなどをオーダID及びシリアル番号に対応する形式で記憶する。また、このデータベース30は、各入力端末401〜40nに入力される着手状況をLAN経由でオーダID及びシリアル番号に対応する形式で記憶する。

入力端末401〜40nは、製品の製造開始から出荷に至るまでの第1〜第n製造工程の各々に設置され、各工程において着手状況が入力されると該着手状況を前述のオーダID及びシリアル番号に対応する形式でデータベース30に書き込むものである。また、入力端末401〜40nは、製造途中のターゲット60に貼られたバーコードラベル62のバーコード64を読み取るバーコードリーダ501〜50nと接続されている。このバーコードラベル62はターゲット60のケースに貼付されており、バーコード64は各製品ごとにウェブサーバ20によって付与されるシリアル番号を表している。

第1〜第n製造工程は、本実施形態では次のような工程を指す。即ち、第1工程は顧客が希望した構成部品をピッキングする工程、第2工程はピッキングした構成部品を組み立てる工程、・・・、第(n−1)工程は梱包する工程、第n工程は最終検査後搬出する工程である。

次に、顧客がクライアントPC50を利用してウェブサーバ20が運営するウェブサイトでパソコンを購入する場合について説明する。顧客はこのウェブサイトで購入製品として「タワー型パソコン 機種名○○」を選択したとする。すると、ウェブサーバ20は、BTOによりこのパソコンを構成する各種部品を選択する画面をインターネット経由でクライアントPC50へ送信する。図2は、このときの表示画面を表す説明図である。ここでは、「本体必須仕様」として「OS」「CPU」「メモリ」等をプルダウンメニューの中から自分の希望するものを選択できるようになっており、また、「オプション&サービス」として「ディスプレイ」「アプリケーション」等をプルダウンメニューの中から自分の希望するものを選択できるようになっている。そして、プルダウンメニューの中から自分の希望するものを選択すると、その選択した部品の価格が「小計」欄、「消費税」欄、「合計」欄に反映される。「数量」欄にはデフォルト値として「1」が入力されているが、2台以上購入する場合にはその台数を入力する。この表示画面における入力が終わって「次へ」をクリックすると、支払い方法を設定する表示画面(図示せず)に進む。そこで、顧客は支払い方法を設定し、設定が終わったら更に顧客データを入力する表示画面(図示せず)に進んで住所、氏名等を入力したあと、注文ボタンをクリックすることにより、インターネット経由でクライアントPC50からウェブサーバ20へ発注内容が送信される。すると、ウェブサーバ20は、その発注内容にオーダIDを付与し、その発注内容に含まれる製品ごとにシリアル番号を付与し、付与したオーダID及びシリアル番号に対応する形式で購入製品データや顧客データなどをデータベース30に記憶させる。このようにして受注した段階では、データベース30には、今回のオーダIDとシリアル番号とに対応した形式で第1〜第n工程のすべての欄に「未着手」が記憶される(図4(a)参照)。

次に、各工程における各入力端末401〜40nが実行する着手状況入力処理について図3に基づいて説明する。各入力端末401〜40nは、アプリケーションサーバ32から着手状況入力プログラムを読み込み、所定タイミング(例えば数msec)ごとに図示しないCPUがこの着手状況入力プログラムを実行する。このプログラムが開始されると、入力端末40は、バーコードリーダ501〜50nがターゲット60に貼付されたバーコードラベル62のバーコード64を読み取ったか否かを判定し(ステップS100)、バーコード64を読み取っていないときにはそのままこのプログラムを終了し、一方、バーコード64を読み取ったときには、データベース30においてそのバーコード64が表しているシリアル番号に対応する形式でその入力端末401〜40nが設置されている製造工程の欄を「未着手」から「着手中」に書き換えるとともに一つ前の製造工程の欄を「着手中」から「完了」に書き換え(ステップS110)、このプログラムを終了する。なお、第1工程では一つ前の製造工程が存在しないため、ステップS110で一つ前の製造工程の欄を書き換える操作は行われない。また、バーコードリーダ501〜50nによるバーコード64の読み取り操作はオペレータが行ってもよいが、バーコードリーダ501〜50nがバーコード64を読み取り可能な位置へターゲット60を自動搬送してもよい。

例えば、今回発注された発注内容に付与されたオーダIDが「1234」であり、その発注内容に含まれる製品に付与されたシリアル番号が「0001」であり、発注内容に含まれる製品は1台のみであったとする。そして、第1工程であるピッキング工程にシリアル番号「0001」のターゲット60が送られてくると、ターゲット60のケースに貼付されたバーコードラベル62のバーコード64をバーコードリーダ501が読み取る。すると、入力端末401は、データベース30においてシリアル番号「0001」に対応する第1工程の欄を「未着手」から「着手中」に変更する。図4(b)はこのときのデータベース30の記憶内容を表す説明図である。

次に、第2工程である組立工程にこのターゲット60が送られてくると、ターゲット60のケースに貼付されたバーコードラベル62のバーコード64をバーコードリーダ502が読み取る。すると、入力端末402は、データベース30においてシリアル番号「0001」に対応する第2工程の欄を「未着手」から「着手中」に変更するとともに前回の工程即ち第1工程の欄を「着手中」から「完了」に変更する。図4(c)はこのときのデータベース30の記憶内容を表す説明図である。

その後、第n工程である最終検査後搬出工程にこのターゲット60が送られてくると、ターゲット60のケースに貼付されたバーコードラベル62のバーコード64をバーコードリーダ50nが読み取る。すると、入力端末40nは、データベース30においてシリアル番号「0001」に対応する第n工程の欄を「未着手」から「着手中」に変更するとともに前回の工程即ち第(n−1)工程の欄を「着手中」から「完了」に変更する。図4(d)はこのときのデータベース30の記憶内容を表す説明図である。

次に、ウェブサーバ20が実行する受信応答処理について図5に基づいて説明する。ウェブサーバ20は、図示しないHDDに受信応答プログラムがインストールされており、所定タイミング(例えば数msec)ごとに図示しないCPUがこの受信応答プログラムを読み込んで実行する。このプログラムが開始されると、ウェブサーバ20は、顧客から自分の発注内容に含まれる製品がどの製造段階にいるのかを知りたいという問い合わせがあったか否か、つまり発注した製品の着手状況の取得要求があったか否かを判定する(ステップS200)。そして、取得要求がなかったときにはそのままこのプログラムを終了し、一方、取得要求があったときにはその取得要求にシリアル番号が含まれているか否かを判定する(ステップS210)。本実施形態では、顧客は自分の発注内容に付与されたオーダIDやその発注内容に含まれる製品に付与されたシリアル番号について、顧客のクライアントPC50のメーラが発注後自動的にインターネットメールによりウェブサーバ20から受信しているものとし、着手状況の取得要求を行うにあたって顧客は少なくともオーダIDかシリアル番号のいずれかを添付してくるものとする。

取得要求にシリアル番号が含まれていないときにはオーダIDが含まれているか否かを判定し(ステップS220)、オーダIDも含まれていないときには着手状況の検索ができないため顧客のクライアントPC50に対してエラーメッセージを送信し(ステップS270)、このプログラムを終了する。一方、取得要求にオーダIDが含まれているときにはそのオーダIDに対応するシリアル番号を読み出す(ステップS230)。そして、ステップS210で取得要求にシリアル番号が含まれていたとき、又は、ステップS230でオーダIDに対応するシリアル番号を読み出したときには、そのシリアル番号に対応する着手状況を読み出し(ステップS240)、その着手状況に応じた応答メッセージを作成して顧客のクライアントPC50にその応答メッセージを送信する(ステップS250)。

例えば、図4(a)の段階で着手状況の取得要求があったときには「本オーダは製造未着手です」という応答メッセージを作成して送信し、同図(b)の段階で着手状況の取得要求があったときには「本オーダは部品ピッキング工程に入りました」という応答メッセージを作成して送信し、同図(c)の段階で着手状況の取得要求があったときには「本オーダは組立工程に入りました」という応答メッセージを作成して送信し、同図(d)の段階で着手状況の取得要求があったときには「本オーダはまもなく出荷されます」という応答メッセージを作成して送信する。各応答メッセージには、残りの製造工程にかかる日数を見込んで「あと○○日で出荷される予定です」という内容を付加してもよい。また、第1工程から第n工程までの製造フローを図示しその製造フローのうち現在着手中の工程を色分けや点灯・点滅により顧客が分かるように表示してもよい。
