【発明の属する技術分野】
本発明は、空気入りラジアルタイヤに関し、特に空気入りラジアルタイヤのカーカス補強材として適用されるスチールコードを改良することで、タイヤ製造時の工程安定性を維持すると共にタイヤの耐久性能を向上する空気入りラジアルタイヤに関する。

【従来の技術】
トラック・バス用又はライトトラック用等の空気入りラジアルタイヤのカーカスプライには、コードの形態安定性を確保するためのラッピングワイヤを具えた2層或いは3層撚りの多層構造スチールコード、例えば、図8に示す(a)3+9+1、(b)1+6+12+1、(c)3+9+15+1構造が従来より使用されている。

走行中のタイヤにおけるカーカスプライでは、上記スチールコードがフィラメント間の接触部分でのフレッチング摩耗によりコード強力の低下を生じる。特に、コードの撚り方向と逆方向に巻かれたラッピングワイヤによる最外層シースフィラメントのフレッチング摩耗を大きく発生してコード強力低下の要因となり、さらにその摩耗部分を起点とし引張りや曲げに対するシースフィラメントの破断からコード切れを起こしタイヤ故障に到ることがある。

このフレッチング摩耗を改善するものとして、中心基本構造及びこの中心基本構造のまわりに配列した多数本のスチールフィラメントからなる少なくとも1層の同軸層とを、同一方向、同一ピッチで撚り合わせてなるスチールコードにして、同軸層のまわりでコードの撚り方向と同一方向に巻き付けたラップフィラメントをそなえたスチールコードとカーカスにこのスチールコードを適用した空気入りラジアルタイヤが開示されている(例えば、特許文献1参照)。

【発明が解決しようとする課題】
特許文献1に記載の発明では、同軸層フィラメントのラップフィラメントによるフレッチング摩耗を軽減し、コード寿命を向上し、タイヤの耐久性を改善することはできるが、ラップフィラメントが同軸層のまわりに比較的短いピッチ(例えば3〜5mmのピッチ)で巻き付けられるため同軸層フィラメントとラップフィラメントとが未だに点接触の状態にあり、フレッチングによるコード強力低下の改善効果は十分なものとは言えない。

そこで、コードの全てのフィラメントを同一方向、同一ピッチで撚り合わせ、フィラメント相互間の線接触化を図る束撚り構造のスチールコードにおいて、ラッピングワイヤによる最外層フィラメントのフレッチング摩耗を防止するため、ラッピングワイヤをコードから除去することが考えられる。

ところが、上記ラッピングワイヤを除去した束撚りスチールコードでは、確かにラッピングワイヤによるフレッティング摩耗は無くなりコードの強力低下は低減されるが、ラッピングワイヤによるコードの拘束性が無くなり、コードの取り扱い時に撚りが乱れたり、コード切断時のコード端のフィラメントばらけ現象(フレアー)やコードを小さな曲率で曲げた場合にコード内でフィラメントが自由に動きばらばらにばらける現象が起こりやすくなり、タイヤ製造時の工程トラブルの原因となる。またパンク等による低内圧走行時にタイヤに異常入力が加わると、過大な曲げ応力がコードにかかってフィラメントがばらけ(バックリング変形)、フィラメントの疲労破壊を発生してタイヤサイド部でのコード切れ故障を引き起こすという問題がある。特に、束撚りスチールコードでは、コード内部へのゴムの侵入が不十分であることから、コード内でフィラメントが動きやすくなり上記問題を起こしやすいため、コードの拘束性を維持するためにラッピングワイヤを除去することは非常に困難であるのが実状である。

本発明は、カーカスプライに適用されるスチールコード、特に束撚り構造のスチールコードにおいて、コードの拘束性を維持してコード取り扱い性、フレアーやフィラメントのばらけ現象を抑制しタイヤ製造時の工程安定性を良好に維持すると共に、ラッピングワイヤによる最外層フィラメントのフレッチング摩耗を最小限に抑えコードの強力低下を低減した耐久性に優れる空気入りラジアルタイヤを提供するものである。

【課題を解決するための手段】
本発明の空気入りラジアルタイヤは、スチールコードをカーカスに適用した空気入りラジアルタイヤにおいて、前記スチールコードが、9〜30本のスチールフィラメントを同時に集束し1回の撚り線工程において全てのフィラメントを同一方向、同一ピッチで撚り合わせて多層構造を形成し、かつ、1本のラッピングワイヤをコード撚り方向と同一方向に巻き付けたスチールコードであって、前記ラッピングワイヤのコード軸線に対する巻き付け角度が、前記スチールコードの最外層フィラメントのコード軸線に対する撚り角度よりも5〜15°大であることを特徴とする空気入りラジアルタイヤである。

上記構成の空気入りラジアルタイヤでは、ラッピングワイヤによるコードの拘束性を維持しながら、ラッピングワイヤと最外層フィラメントとの接触面積を増加することで両者の接触圧を低減し、ラッピングワイヤによるフレッチング摩耗を最小限に軽減しコードの強力低下を抑制することができる。

このラッピングワイヤと最外層フィラメントとのなす角度が5°未満であるとラッピングワイヤによるコードの締め付けが不足しコード拘束性が悪くなり、コード取り扱い時の形態安定性やフレアー、フィラメントのばらけ現象が大きくなりタイヤの製造工程性及びタイヤ品質を低下させ耐久性能が悪化する。また、その角度が15°を超えるとコードの拘束性は良好になるがラッピングワイヤと最外層フィラメントとが点接触化し耐フレッチング摩耗の改良効果が十分得られず耐久性能の向上が満足できない。

また、ラッピングワイヤのコード軸線に対する巻き付け角度が、前記最外層フィラメントのコード軸線に対する撚り角度よりも5〜15°大であると、耐フレッチング性を確保した上で、ラッピングワイヤによるコード拘束性をより十分なものとすることができ、工程性やタイヤ耐久性の向上を図ることができる。

前記スチールコードが、1〜3本のフィラメントからなるコアと、前記コアの周りに配さた多数本のフィラメントからなる1層以上のシースとからなるものであると、スチールコード断面形状が、その断面輪郭が略多角形状をなしてコード構成フィラメントが規則的に配置されるようになり、フィラメント相互間の接触圧分布を均一化し耐フレッチング性をより向上すると共に、コードにかかる応力を均等に分散し耐疲労性を改善することができる。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照し説明する。

図1は実施の一形態を示す空気入りラジアルタイヤ1の半断面図である。

空気入りラジアルタイヤ1は、トレッド部12とサイドウォール部13とビード部14とからなり、1枚のスチールコードプライからなるカーカス15がタイヤ1のラジアル方向にほぼ平行して配され、トレッド部12からサイドウォール部13を経てビード部14のビードコア17を巻き込むように折り返されて両端が係止されている。トレッド部12にはカーカス15の外側にスチールコードからなる複数層のベルトプライ16がタイヤ周方向に角度を持って配設され、カーカス15の外周を拘束し、かつトレッド部12の剛性を確保している。

空気入りラジアルタイヤ1のカーカス15に適用されるスチールコードは、コードの中心構造であるコアを構成する1〜3本のスチールフィラメントと、このコアの周りに同軸層に配される多数本のフィラメントからなる1層以上のシースによって構成され、コアとシースを構成するフィラメントを同時に集束し1回の撚り線工程において全てのフィラメントを撚り合わせたコードであり、これによりコア及びシースを構成する全てのフィラメントが同一方向、かつ同一の撚りピッチで撚り合わされた束撚りスチールコードを形成している。

上記スチールコードを構成するフィラメント本数は、9〜30本程度が好ましく、フィラメント本数が9本未満ではトラック・バス用などの大型タイヤのカーカスに適用するためのコード強力が得難く、即ちタイヤの安全性を確保することが困難となり、このコード強力を得るためにフィラメント径の太いものを用いると耐疲労性が低下しカーカスコードとして好ましくない。また、逆に30本を超えると、多数のフィラメントを同時に集束し1回の撚り線工程て撚り合わせるのが難しくなり、撚りむら発生や均一な断面形状のコードが得られず耐疲労性が低下し、また大型の撚り線設備を要しコードコストが上昇する。

上記スチールコードに使用するフィラメントの直径は特に限定されるものではないが、カーカスプライに適用する場合は耐疲労性とコードコストを確保する観点から、0.15〜0.30mm程度が好ましく、より好ましくは0.15〜0.25mm程度である。

上記のコア及びシースを構成する各フィラメントの直径は、全て同じ径であっても、異なる径であってもよく、コア及び同一シース内に異なる径のフィラメントを含んでいてもよい。

上記スチールコードとしては、例えば、図2のコード断面図に示すように、3本のフィラメント21からなるコアと、コアの周りに配さた9本のフィラメント22からなるのシースとからなる場合は断面輪郭が多角形状(略六角形状)を有する1×12構造のスチールコード2が形成される。

また、1本のフィラメント31からなるコアと、コアの周りに配さた6本のフィラメント32からなる内層シースと、さらに内層シースの周りに配された12本のフィラメント33からなる外層シースとで構成される場合は、図4のコード断面図に示すような1×19構造のスチールコード3が、また、図6のコード断面図に示すように、3本のフィラメント41からなるコアと、9本のフィラメント42からなる内層シースと、15本のフィラメント43からなる外層シースとから構成される1×27構造のスチールコード4が得られ、いずれもその断面輪郭が略六角形状をなしている。

スチールコード2,3,4は、図3,5,7の各コード側面図に示すように、コードの周りにラッピングワイヤW2,W3,W4がコードの撚り方向と同一方向に、かつラッピングワイヤW2,W3,W4のコード軸線Aに対する巻き付け角度と、スチールコード2,3,4の最外層を構成するフィラメント22,33,43のコード軸線Aに対する撚り角度との角度差θ2,θ3,θ4が、5〜15°となるように巻き付けられている。

図に示す場合は、ラッピングワイヤW2,W3,W4の巻き付け角度θWが、各コードの最外層フィラメント22,33,43の撚り角度θFよりも大きくなるように巻き付けられたもので、従って、ラッピングワイヤW2,W3,W4は各コードの撚りピッチよりも短い巻き付けピッチでコード2,3,4の周りに巻き付けられている。

ラッピングワイヤW2,W3,W4のフィラメント径は、特に限定されるものではないが、通常0.1〜0.2mm、好ましくは、0.15mmが使用される。

このラッピングワイヤW2,W3,W4をスチールコード2,3,4に巻き付ける方法は、通常のスチールコード製造工程におけるラッピングマシンを使用し、ラッピングワイヤの巻き付けピッチを調整することで上記の巻き付け角度の範囲に容易に実施することができる。

上記スチールコード2,3,4は、コードを構成する全てのフィラメントが同一方向、かつ同一の撚りピッチで撚り合わされた束撚りスチールコードを形成しているので、コード内のフィラメントが線接触化されて各フィラメント相互間の接触圧を低減しフレッチング摩耗を軽減し、タイヤの耐久性を向上している。

さらに、ラッピングワイヤW2,W3,W4の巻き付け角度θWと最外層シースフィラメントと撚り角度θFとの差θ2,θ3,θ4を15°以下にすることで、両者間の接触面積を増大させて単位面積当たりの接触圧を低減し、ラッピングワイヤによる最外層シースフィラメントのフレッチング摩耗を最小限に低減しコード強力の低下を抑制することができる。また、角度差θ2,θ3,θ4を5°以上とすることでラッピングワイヤW2,W3,W4のコード2,3,4に対する拘束性を維持し、コードの形態安定性を保つことができる。

これにより、ゴム被覆時のカレンダー工程等におけるコード形態安定性を保ち撚りむらや撚り戻りの発生を防ぎシート内でのコードの配列乱れを防止し、また切断時のフレアーやコードを曲げた時にフィラメントがばらける現象を抑制してシート裁断時の「反り」や「波打ち」現象の発生、或いはタイヤ成型時のターンアップ処理などの小さな曲率で曲げた時のコードばらけを防ぎタイヤ製造時の工程トラブルを防ぎ作業性を低下することなく工程を維持し、かつタイヤ製品の品質を良好に保つことができる。

また、タイヤ走行中のパンク等による低圧走行時にコードにかかる過大な曲げ応力に対しても、コードがフィラメントにばらけるのを防ぐことができ、フィラメント破断による早期のコード切れを防止しタイヤ耐久性を向上することができる。

この角度の差θ2,θ3,θ4が、5°未満であるとラッピングワイヤによるコードの締め付けが不足しコード拘束性が悪く、コード形態安定性の悪化、フレアーやフィラメントのばらけ現象が大きくなり、カレンダー工程でのコード配列の乱れや裁断トラブルなどの工程問題の発生、及びタイヤ品質低下に伴う耐久性低下を起こしやすくする。また、角度差が15°を超えるとコードの拘束性は良好になるがラッピングワイヤと最外層シースフィラメントとが点接触化し耐フレッチング摩耗の改良効果が得られず耐久性の向上が実現できない。

従って、ラッピングワイヤW2,W3,W4の巻き付け角度が、コード2,3,4の最外層フィラメントの撚り角度よりも5〜15°大であるとラッピングワイヤによるコードの拘束性を十分に確保した上でフレッチング摩耗を低減しタイヤの耐久性能を向上することができる。

また、前記スチールコードの周りに巻き付けたラッピングワイヤの形付け率が、90〜99%であることが好ましい。

これにより、ラッピングワイヤによるコードの締め付け力を適度に保つことで外層シースフィラメントとの接触圧を適正にし、コードの拘束性を良好にすると同時にフレッチング摩耗を低減することができる。また、コードの締め付けを適正化することで、コードの残留トーションを制御し、特にゴム被覆されたスチールコード反の裁断時または裁断後の「反り」、「波打ち」を発生させることなく作業性を良好にすることができる。

さらに、ラッピングワイヤW2,W3,W4の巻き付け形状が、スチールコード2,3,4の略六角形の断面形状に対して略外接し多角形状をなすように巻き付けてもよい。これにより、ラッピングワイヤと最外層シースフィラメントとの接触面積をより増加させることで接触圧を低減しフレッチング摩耗をさらに軽減することが可能となり、コードの拘束性も向上する。

以下に、本発明を実施例に基づいて具体的に説明する。

(実施例1)
表1に記載の各1×12×0.22+1構造スチールコードを通常のスチールコード製造方法に従い試作し、コードのフレアー、屈曲時ばらけ性及び耐フレッチング性を評価した。

また、この各スチールコードをコード打ち込み本数15本/インチで平行に配列し通常のカレンダー装置を用いてゴム被覆したシートの裁断時工程性を評価し、その裁断シートをカーカスプライに適用したタイヤサイズ295/60R22.5のトラック・バス用ラジアルタイヤを常法に従い試作し耐久性能を評価した。

なお、試作タイヤのベルト構成は1番ベルトが3×0.20+6×0.35構造のスチールコードを打ち込み数7本/インチ、2及び3番ベルトが3×0.20+6×0.35構造のスチールコードを12本/インチ、4番ベルトが1×5×0.38構造のスチールコードを打ち込み数12本/インチで、各タイヤに共通のベルト構造を用いた。

ここで、表1に記載の1×12×0.22+1構造のスチールコードは、図2に示す略六角形断面形状を有し、3本のコアフィラメントと9本のシースフィラメントとが全て直径0.22mmのフィラメントからなりS方向に撚りピッチ12.0mmで撚り合わされ、コードの周りに直径0.15mmのラッピングワイヤがコード撚り方向と同一のS方向にピッチ8.0mm(実施例1の場合)で巻き付けたものである。これに対して、各比較例は、コード本体の構造を実施例と同一として、ラッピングワイヤの巻き付けピッチ、方向を異なるものとしている。以下の表2、表3においても同様に、1×19、1×27構造を本体コードとしてラッピングワイヤの巻き付け形態のみを異なるものとしている。なお、各表中で、ラッピングワイヤと最外層フィラメントとのなす角度は、交差角度(°)と表した。

評価方法
1)フレアー:試料スチールコードの端部から十分離れた所を固定して垂直にフリー状態で垂らし、固定部から1m離れた所をペンチで切断し、その時のコードのばらけた長さ(cm)を測定した。5回の測定の平均値を求め、表1に示す。数値が小ほど良好である。

2)屈曲時ばらけ性:試料スチールコードの正常部分を用い、直径1.5cmの丸棒にコードを沿わせて180°折り曲げた時のコードのばらけた長さ(cm)を測定した。5回の測定の平均値を求め、表1に示す。数値が小ほど良好である。

3)工程安定性:各スチールコードのゴム被覆後シートの裁断工程性について、ギロチン式裁断機を用いてコード方向に対して90°、長さ1mに裁断したシートの平坦性を評価した。平坦性が良好でトラブルの全くなかったものを「○」、シート端部に「反り」の発生があり一時的に工程が中断したが、裁断精度(角度、長さ)や後工程に問題のなかったものを「△」、シート端部に大きな「反り」が発生し裁断工程を中断するトラブルの発生、裁断精度の著しい低下のあったものを「×」と評価した。

4)耐フレッチング性:試料スチールコードを打ち込み数12本/インチで引き揃えてゴム中に埋め込み加硫し作成したベルトストリップサンプルを、ファイアストーン型ベルト疲労試験機(JIS L1017に記載の装置)を使用し、直径2インチのプーリーを用いて負荷応力30Kgにて1万サイクル屈曲疲労させた後、コード3本分の最外層フィラメントを取り出し、その表面を顕微鏡で観察してフレッチングにより減少したフィラメント径を測定し、オリジナルのフィラメント径に対する比率を求め、耐フレッチング性を評価した。その平均値を従来例を100とする指数で表1に示す。数値が大きいほど良好である。

5)タイヤ耐久性:直径1.7mの表面平滑な鋼製ドラムを備えた室内ドラム走行試験機を用い、下記条件にてタイヤ走行させ、故障発生までの走行距離を耐久性として評価した。従来例を100とする指数で表1に示す。数値が大きいほど良好である。

表1〜表3に示す通り、本発明に従う実施例1〜5は、ラッピングワイヤによるコードの拘束性が従来例のスチールコードと同様に良好に維持され、コードの形態安定性が保たれ、フレアー及びフィラメントの屈曲時ばらけ性が良好でありタイヤ時の工程安定性を確保すると共に、耐フレッチング性とタイヤ耐久性を大幅に改善してタイヤの長寿命化を可能とする。

一方、比較例1,5,9では、ラッピングワイヤと最外層フィラメントとのなす角度が小さくコードの拘束性を維持することができず、フレアーとばらけ長さが大きくタイヤ製造時の工程安定性に欠け、またカレンダー工程でのコード乱れによりタイヤ中でのコード分布が悪化し、走行中の繰り返し応力が特定コードに集中してコード破断を生じタイヤ耐久性が低下している。

また、比較例2,6,10は、ラッピングワイヤと最外層フィラメントとのなす角度が請求範囲を超えて大きいため、コードの拘束性を良好にし工程性を維持することはできるが、従来例よりは向上することはできるものの、耐フレッチング性やタイヤ耐久性の改善効果は実施例ほど著しく得られない。

比較例3,7,11は、束撚りコードからラッピングワイヤを除去したため、コードを拘束することができず、カレンダー工程でのコード配列の乱れが多く発生し、またフレアーとばらけ長さが非常に大きなってシート裁断時の工程性が著しく損なわれ、タイヤ製造ができなかった。

比較例4,8,12は、コード撚り方向と逆方向のラッピングワイヤを備えるため、コード拘束性は良好であるが、比較例4,8では耐フレッチング性やタイヤ耐久性は従来例と同等にあり耐久性の向上が得られない。しかし、比較例12では、コードがS/S/Z撚りから束撚りになることで、コード本体の耐フレッチング性が改善されタイヤ耐久性に向上が認められる。

【発明の効果】
