【発明の属する技術分野】
本発明は、照明装置のランプ点灯用回路等の電子回路を筐体内に収容した電子回路モジュールに係り、特に、電子回路の振動耐性を向上させる技術に関する。

【従来の技術】
従来より、照明装置にはランプ点灯用回路等の電子回路が備えられており、電子回路を保護するために筐体の内部に収容してモジュール化している。照明装置の用途が拡大するに連れて、電子回路モジュールが比較的環境条件の悪い場所に設置されるケースが増大しつつある。例えば、自動車の前照灯の場合、ランプ点灯用の電子回路モジュールも自動車の前部近傍に設置されることになるが、空気中の塵埃や水分にさらされるだけでなく、走行中の振動やはね水などの影響を直接受けることになる。従って、このような環境条件の悪い場所で使用される電子回路モジュールの分野では、従来からこのような厳しい使用環境に対応可能な筐体が望まれていた。

また、上記のような環境条件の悪い場所で使用される電子回路モジュールの分野では、筐体内部の電子部品を振動から保護すると共に、防湿性・熱拡散性を向上させて、電子回路の長期的な信頼性を向上させる目的で、筐体と電子回路との隙間に有機系(主にシリコン系)の充填剤を充填することが行われている。ところが、上記の隙間を満たすには、多量の充填剤を要するため、近年高まりつつある電子回路モジュールの軽量化及びコストダウンの要求の実現を妨げる大きな原因の1つとなっていた。これに対して、振動に対する電子回路の長期的な信頼性を確保しつつ、電子回路モジュールを軽量化するためには、充填剤を用いることなく、振動が電子回路に与える悪影響を減ずる手段を講じる必要がある。

そこで、ガスの着火に用いる点火装置の分野において、装置本体が受ける振動により装置内蔵の回路基板の外部接続線が切れるのを防止する目的で、ケース本体に設けた仕切壁(突起部)とケース底板に設けられたリブ(突起部)とで回路基板を挟持して、装置本体が受ける振動に起因する回路基板の振動を減ずるようにしたものが知られている(例えば、特許文献1参照)。また、携帯電話等の形態通信端末の分野において、電磁波の遮蔽・吸収機能の向上、筐体の剛性保持、筐体の軽量化等を目的として、上側及び下側の筐体をマグネシウム合金で成形したものが知られている(例えば、特許文献2参照)。

【考案が解決しようとする課題】
しかしながら、上記特許文献1に示される発明には、回路基板を筐体に固定する効果はあっても、回路基板の振動自体を減衰させる効果はない。また、筐体を合成樹脂で成形しているので、筐体の剛性を高めるには筐体を厚肉にする必要があり、放熱性も悪く、筐体による電磁波シールドの効果も少ない。

また、上記特許文献1に示されるような従来の電子回路モジュールの筐体を鉄系の板金で成形した場合には、加工方法による制限から筐体形状の自由度が低く、部品の複合化を図ることが困難であるという問題や、金属とはいえ、薄板を加工しているため、必ずしも充分な剛性が得られないという問題があった。また、板金製の筐体では、大きな振動減衰機能を得ることが望めない。

さらにまた、上記特許文献1に示される電子回路モジュールの筐体をアルミニウム合金でダイキャスト成形した場合には、ダイキャスト成形時における溶融したアルミニウム合金の流動性の低さから、筐体の肉厚を薄くすることが困難であり、筐体の小型化および軽量化を図ることが困難であるという問題や、肉厚を薄くできたとしても、筐体の剛性が低下するという問題があった。また、アルミニウム合金製の筐体では、大きな振動減衰機能を得ることが望めない。

また、上記特許文献2に示される電子回路モジュールでは、マグネシウム合金製の筐体自体は大きな振動吸収性を有していても、回路基板を螺子止めで筐体に固定しているに過ぎないため、筐体により回路基板の振動を充分に減衰させることができない。

本発明は、上記課題を解決するためになされたものであり、外部からの振動に起因する回路基板の振動を充分に減衰させることができるようにして、外部からの振動に対する電子回路の長期的な信頼性を維持することができ、しかも、筐体を小型化、軽量化することが可能な電子回路モジュールを提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために本発明は、電子回路が構成された回路基板と、この回路基板に対して略平行に設けられた第1及び第2の平板と、これらの平板のうち少なくとも一方の平板の周縁部から延在する側壁とを有し、第1及び第2の平板と側壁とで形成された空洞部に回路基板が配された電子回路モジュールであって、平板から延在する突起部を有し、この突起部により回路基板が固定され、上記平板のうち少なくとも一方の平板がマグネシウムを主成分とする材料から成り、回路基板にスルーホール又は凹部が設けられ、スルーホールに突起部が挿入されて、又は凹部に突起部が嵌合されて、回路基板が平板に固定されたものである。

上記構成においては、第1及び第2の平板のうち少なくとも一方の平板を振動吸収性の高いマグネシウムを主成分とする材料で成形して、この平板から延在する突起部で回路基板を固定するようにしたので、外部からの振動に起因する回路基板の振動を突起部を介して上記平板のうち少なくとも一方の平板で減衰させることができる。これにより、外部からの振動に対する電子回路の長期的な信頼性を維持することができる。また、上記平板の成形に用いられるマグネシウムを主成分とする材料は、金属類の中では軽量でありながら、充分な強度を有し、成形性が良く、寸法精度を高めることが可能であるため、上記平板の薄型化、小型化及び軽量化を図ることができる。また、回路基板にスルーホール又は凹部が設けられ、スルーホールに突起部が挿入されて、又は凹部に突起部が嵌合されて、回路基板が平板に固定されるようにしたことにより、回路基板を第1及び第2の平板から構成される筐体に確実に固定することができる。

【発明の実施の形態】
以下、本発明を具体化した実施形態について図面を参照して説明する。本実施形態の電子回路モジュールは、高圧放電ランプ(HID:High Intensity Discharge lamp)の点灯用電子回路を内蔵したものである。第1の実施形態による電子回路モジュールの概略構成について図1を参照して説明する。この電子回路モジュール1は、上記の点灯用電子回路2(以下、電子回路という)が構成された回路基板3と、この回路基板3を収納する筐体を構成するマグネシウム合金製のケース本体4(第1の平板)及びケース底板5(第2の平板)を有しており、ケース本体4の天板とケース底板5とは回路基板3に対して略平行になるように配設されている。ケース本体4は、その天板の周縁部から延在する側壁6を有しており、また、その天板上における回路基板3と対峙する位置に複数の突起部7を持つ。また、ケース底板5は、回路基板3との対面上に複数の突起部8を持つ。

上記の回路基板3上には、IC、小型トランジスタ、コンデンサ、ダイオード等から成り、高圧放電ランプの点灯制御を行う制御部21と、FET(Field Effect Transistor)、トランス、コンデンサ等から成るスイッチング回路部22と、電気入力側及び電気出力側のノイズを除去するための電気入力側ノイズフィルタ23及び電気出力側ノイズフィルタ24とが配設されている。

次に、図2及び図3を参照して、上記回路基板3上の制御部21等の回路を構成する電子部品20とケース本体4側の突起部7とケース底板5側の突起部8との位置関係について説明する。図2は、ケース底板5側の突起部8が回路基板3を挟んでケース本体4側の突起部7に対向する位置に配設されている例を示す。図3は、ケース底板5側の突起部8が回路基板3を挟んで電子部品20の略中央に相当する位置に配設されている他の例を示す。これらいずれの例においても、ケース本体4側の突起部7は、回路基板3上における各電子部品20の間の部分に当接しており、また、ケース底板5側の突起部8も回路基板3に当接している。この構成においては、ケース本体4側の突起部7とケース底板5側の突起部8とで回路基板3を挟み込むことにより、回路基板3がケース本体4とケース底板5とからなる筐体9に固定される。

次に、本電子回路モジュール1の筐体9を構成するケース本体4とケース底板5とが有する制振機能について説明する。本電子回路モジュール1のケース本体4及びケース底板5は、マグネシウムを主成分とする材料であるマグネシウム合金、例えばASTM(American Society for Testing and Materials:アメリカ材料試験協会)規格のAZ91D,AZ91B,AM60B等の合金で成形されている。これらのマグネシウム合金は、電子回路モジュールの筐体に用いられることが多い鋳鉄やアルミニウム展伸材と比較して高い振動吸収性(減衰能:SDC)を有している。この振動吸収性は、被検材料に振動を加えたときに、振動の1サイクルで失われるエネルギー損失率(%)を示し、初期の振動エネルギーをA0、1サイクル後の振動エネルギーをA1とすると、下記の式で求められる。

下記の表1は、マグネシウム合金にAZ91Dを用い、アルミニウム展伸材に356−T6を用いた場合におけるマグネシウム合金とアルミニウム展伸材と鋳鉄との振動吸収性を比較した表である。この表1に示されるように、マグネシウム合金は、鋳鉄の2倍乃至3倍程度で、アルミニウム展伸材の30倍乃至40倍程度の振動吸収性を有している。

本電子回路モジュール1においては、上記のような振動吸収性の高いマグネシウム合金で、突起部7を有するケース本体4と突起部8を有するケース底板5とを成型したことにより、外部からの振動に起因する回路基板3の振動を突起部7と突起部8とを介してケース本体4とケース底板5とで減衰させることができる。これにより、外部からの振動に起因する電子部品20と回路基板3との接合力の低下を防いで、振動に対する電子回路2の長期的な信頼性を維持することができる。

また、本電子回路モジュール1の筐体9は、軽量の金属であるマグネシウム合金をダイカスト成形、射出成形(チクソモールディングを含む)、鋳造等の成形方法を用いて所定の形状に成形したものであるため、薄型化、小型化、軽量化を図ることが容易である。以下に、その理由について説明する。マグネシウム合金の比重は、約1.8であって、一般に電子回路モジュールの筐体に用いられるダイカスト用アルミニウム合金ADC10〜12(比重が約2.7)よりも軽量であり、同じ肉厚のマグネシウム合金と上記のアルミニウム合金とを比較すると、マグネシウム合金の重量は上記アルミニウム合金の3分の2程度の重量である。マグネシウム合金は、上記のように軽量でありながら、強度が高く、成形性が良く、寸法精度が高いため、マグネシウム合金製の筐体9は、鉄系の板金製の筐体やアルミニウム合金製の筐体よりも薄肉化が可能である。従って、電子回路モジュール1の筐体9をマグネシウム合金で成形することにより、筐体の薄型化、小型化、軽量化を図ることができる。

また、上記のように、マグネシウム合金製の筐体9は、薄肉化が可能であるため、高集積化、高配置密度化された電子部品20の間に突起部7及び突起部8を配することができ、これらの突起部7及び突起部8により電子部品20が密集して配された回路基板3を筐体9に確実に固定することができる。なお、筐体9の表面には使用環境に応じて防錆処理(化成処理、塗装、メッキ処理等)を施してもよいし、外観面を考慮して印刷や塗装を施してもよい。

上述したように、第1の実施形態の電子回路モジュール1によれば、振動吸収性の高いマグネシウム合金で、突起部7を有するケース本体4と突起部8を有するケース底板5とを成型したことにより、外部からの振動に起因する回路基板3の振動を突起部7と突起部8とを介してケース本体4とケース底板5とで減衰させることができる。また、ケース本体4とケース底板5とからなる筐体9の成形に用いられるマグネシウムを主成分とする材料は、金属類の中では軽量でありながら、充分な強度を有し、成形性が良く、寸法精度を高めることが可能である。このため、外部からの振動に対する電子回路2の長期的な信頼性を損なうことなく、筐体9の薄型化、小型化及び軽量化を図ることができ、また、プラスチック等の材料を使用した場合と比べて筐体9の剛性を高めることができる。また、マグネシウム合金は、薄肉化が可能であるため、突起部7及び突起部8を含む筐体9をマグネシウム合金で成形することにより、高集積化、高配置密度化された電子部品20の間に突起部7及び突起部8を配することができる。これにより、筐体9内の空間容積を減少させることができるので、従来のアルミニウム合金製の筐体等と比べて充填剤の使用量を減らすことができ、筐体9が有する上記の制振機能を考慮すると、突起部7と突起部8の配置の仕方によっては、充填剤を使用する必要がなくなる。

次に、第2の実施形態による電子回路モジュールについて図4を参照して説明する。図4は、上記第1の実施形態の図2又は図3に対応する図である。同図において、第1の実施形態の電子回路モジュール1と同等の部材には同じ番号を付している。本実施形態の電子回路モジュール1は、ケース本体4の天板の周縁部から延在する突起部7とケース底板5周縁部から延在する突起部8とが筐体9の側壁を兼ねるようにしたものである。突起部7の先端部分と突起部8の先端部分とには、それぞれ切欠き7aと切欠き8aとが設けられており、これらの切欠き7aと切欠き8aとから構成される隙間に回路基板3を挟み込むことにより、回路基板3が筐体9に固定される。この構成においても、外部からの振動に起因する回路基板3の振動を突起部7と突起部8とを介して振動吸収性の高いケース本体4とケース底板5とに伝えることができるので、第1の実施形態と同等の効果を得ることができる。
