【発明の属する技術分野】
本発明は、燃料極層及び酸化剤極層にて固体電解質層を挟持して構成された発電セルを有する燃料電池に関するものである。

【従来の技術】
従来、この種の燃料電池として、平板状の固体電解質体をアノードとカソードにて挟持することにより発電セルが形成され、アノード及びカソードに燃料ガス及び酸化剤ガスを分離して供給するセパレータ板を発電セルと交互に積層することによりセルスタックが形成され、更に発電セルとセパレータ板の中央部に単一のマニホルドが形成された固体電解質形燃料電池が開示されている(特開平5−89895号)。この燃料電池では、セパレータ板上面に形成されたリブにアノードが接することにより燃料ガス流路が形成され、セパレータ下面に形成されたリブがカソードに接することにより酸化剤ガス流路が形成される。また燃料ガスはマニホルド及び燃料ガス流路を通ってアノードに供給され、酸化剤ガスはセルスタックの外部から酸化剤ガス流路を通ってカソードに供給されるように構成される。

このように構成された固体電解質形燃料電池では、燃料ガスはセパレータ板中央のマニホルドからセパレータ板上面に形成された燃料ガス流路に沿って最外周の出口スリットまで流れ、この間に燃料ガスの大部分は反応により消費されて水蒸気が発生する。この水蒸気は少量の余剰燃料ガスとともに出口スリットより外部に排出される。一方、酸化剤ガスはセルスタックの外部からセパレータ板下面に形成された酸化剤ガス流路に沿って流れることによりカソード反応や冷却に使用される。

【発明が解決しようとする課題】
上記従来の特開平5−89895号公報に示された固体電解質形燃料電池では、セパレータ板にリブが形成されており、上記リブに沿って燃料ガスが外周方向に流れる。従って、燃料ガスとアノードとの反応経路は増大し、燃料ガスとアノードとの衝突回数は増加する。
しかしながら、上記公報に示された発明では、セパレータ板とアノードとの間に多孔質集電体が介装されていないため、実際に燃料電池の反応が起きているのはアノード上のリブが接触している付近のみである。即ち、リブにより形成された燃料ガスの通路の中央部分では、燃料ガスとリブとの距離が長いため、リブに電子が到達せず、燃料電池全体の反応が遅くなって燃料利用率が低くなる不具合があり、またリブがアノードに面接触している部分では、燃料ガスが流れていないため、反応が起らず反応面積が上記面接触している面積分だけ減少する問題点もあった。更に酸化剤ガスとカソードとの間においても上記と同様の現象が生じており、酸化剤利用率が低くなる問題点があった。
本発明の目的は、燃料利用率又は酸化剤利用率のいずれか一方又は双方を高めることにより、性能の向上を図ることができる、燃料電池を提供することにある。

【課題を解決するための手段】
請求項1に係る発明は、図1に示すように、固体電解質層11aとこの固体電解質層の両面に配設された燃料極層11b及び酸化剤極層11cとからなる発電セルが(n+1)枚(nは正の整数である。)積層され、i番目(i=1,2,…,n)の発電セル11の燃料極層11bとこの燃料極層に隣接する(i+1)番目の発電セル11の酸化剤極層11cとの間に導電性材料により板状に形成されたセパレータ15がそれぞれ1枚ずつ合計n枚介装され、i番目の発電セル11の燃料極層11bとこのi番目の発電セル11及び(i+1)番目の発電セル11間に位置するj番目(j=1,2,…,n)のセパレータ15との間に導電性及び延性を有する多孔質の燃料極集電体14が介装され、n枚のセパレータ15に燃料ガスを燃料極集電体14に供給するセパレータ用燃料通路27がそれぞれ形成された燃料電池である。
その特徴ある構成は、セパレータ用燃料通路27がセパレータ15の外周面に形成されたセパレータ用燃料導入口27cと、セパレータ用燃料導入口に連通しセパレータ15の燃料極集電体14への対向面の中央に形成されたセパレータ用燃料吐出口27dとを有し、セパレータ15の燃料極集電体14への対向面にセパレータ15の中央から渦巻き状に延びかつセパレータ用燃料吐出口27dに連通するセパレータ用燃料溝15aが形成され、セパレータ15を燃料極集電体14に押付けて燃料極集電体を圧縮することにより、燃料極集電体14のうちセパレータ用燃料溝15aに収容された部分が多孔質の状態に保たれ、セパレータ用燃料溝15aに収容されなかった部分が押し潰されて内部が詰った状態になるとともに、燃料極集電体14が燃料極層11b表面に密着した状態で燃料極層11b表面を被覆するところにある。

この請求項1に記載された燃料電池では、セパレータ15中央の燃料吐出口27dから吐出した燃料ガスが渦巻き状のセパレータ用燃料溝15a内を流れるので、燃料ガスの反応経路を飛躍的に増大させることができる。また従来の燃料電池のようなリブがセパレータ15に形成されていないため、燃料極層11bの全ての表面において反応可能となる。更に延性を有する多孔質の燃料極集電体14、即ち目が細かく柔らかい燃料極集電体14により燃料極層11b表面が被覆されているため、燃料極層11b表面における反応によって生成された電子が燃料極集電体14に容易に到達する。この結果、燃料極層11b全体の反応が非常に効率良くなるので、燃料利用率が向上して燃料電池10の性能が飛躍的に向上する。

この請求項3に記載された燃料電池では、セパレータ15中央の燃料吐出口27dから吐出した燃料ガスが渦巻き状のセパレータ用燃料溝15a内を流れ、セパレータ15中央の酸化剤吐出口28dから吐出した酸化剤ガスが渦巻き状のセパレータ用酸化剤溝15b内を流れるので、燃料ガス及び酸化剤ガスの反応経路をそれぞれ飛躍的に増大させることができる。また従来の燃料電池のようなリブがセパレータ15に形成されていないため、燃料極層11b及び酸化剤極層11cの全ての表面においてそれぞれ反応可能となる。更に延性を有する多孔質の燃料極集電体14及び酸化剤極集電体16、即ち目が細かく柔らかい燃料極集電体14及び酸化剤極集電体16により燃料極層11b表面及び酸化剤極層11c表面がそれぞれ被覆されているため、燃料極層11b表面における反応によって生成された電子が燃料極集電体14に容易に到達するとともに、酸化剤極層11c表面における反応によって、酸化剤ガスは酸化剤極集電体16を介して酸化剤極層11cから放出された電子を受取って容易に酸化物イオンにイオン化される。この結果、燃料極層11b全体及び酸化剤極層11c全体の反応がそれぞれ非常に効率良くなるので、燃料利用率及び酸化剤利用率がそれぞれ向上して燃料電池10の性能が飛躍的に向上する。

【発明の実施の形態】
次に本発明の実施の形態を図面に基づいて説明する。
図1に示すように、燃料電池10は、固体電解質層11a、燃料極層11b及び空気極層11c(酸化剤極層)の積層体からなる発電セル11を(n+1)枚積層することにより構成される。ここで、nは正の整数である。上からi番目(i=1,2,…,n)の発電セル11の燃料極層11bとこの燃料極層11bに隣接する(i+1)番目の発電セル11の空気極層11cとの間には導電性材料により形成されたセパレータ15がそれぞれ1枚ずつ合計n枚介装される。また上からi番目の発電セル11の燃料極層11bとj番目(j=1,2,…,n)のセパレータ15との間には導電性及び延性を有する多孔質の燃料極集電体14が介装され、上から(i+1)番目の発電セル11の空気極層11cとj番目のセパレータ15との間には導電性及び延性を有する多孔質の空気極集電体16が介装される。更に上から1番目、即ち最上段の発電セル11の空気極層11cには空気極集電体16を介して導電性材料により形成された単一の空気用端板13が積層され、上から(n+1)番目、即ち最下段の発電セル11の燃料極層11bには燃料極集電体14を介して導電性材料により形成された単一の燃料用端板12が積層される。上記セパレータ15、空気用端板13及び燃料用端板12は燃料極層11b等の直径を1辺とする正方形板状に形成される(図2〜図5)。

なお、固体電解質層、燃料極層、空気極層、燃料極集電体及び空気極集電体は円板状ではなく、四角形板状、六角形板状、八角形板状等の多角形板状に形成してもよい。また、セパレータ、第1端板及び第2端板は正方形板状ではなく、円板状、或いは長方形板状、六角形板状、八角形板状等の多角形板状に形成してもよい。更に、上記j番目のセパレータとは、上からi番目の発電セルと上から(i+1)番目の発電セルとの間のセパレータを意味する。

固体電解質層11aは酸化物イオン伝導体により形成される。具体的には、次の一般式(1)で示される酸化物イオン伝導体である。

但し、上記一般式(1)において、Ln1はLa,Ce,Pr,Nd及びSmからなる群より選ばれた1種又は2種以上の元素であって43.6〜51.2重量%含まれ、AはSr,Ca及びBaからなる群より選ばれた1種又は2種以上の元素であって5.4〜11.1重量%含まれ、Gaは20.0〜23.9重量%含まれ、B1はMg,Al及びInからなる群より選ばれた1種又は2種以上の元素であり、B2はCo,Fe,Ni及びCuからなる群より選ばれた1種又は2種以上の元素であり、B3はAl,Mg,Co,Ni,Fe,Cu,Zn,Mn及びZrからなる群より選ばれた1種又は2種以上の元素であり、B1とB3又はB2とB3がそれぞれ同一の元素でないとき、B1は1.21〜1.76重量%含まれ、B2は0.84〜1.26重量%含まれ、B3は0.23〜3.08重量%含まれ、B1とB3又はB2とB3がそれぞれ同一の元素であるとき、B1の含有量とB3の含有量の合計が1.41〜2.70重量%であり、B2の含有量とB3の含有量の合計が1.07〜2.10重量%である。

但し、上記一般式(2)において、Ln1はLa,Ce,Pr,Nd及びSmからなる群より選ばれた1種又は2種以上の元素であって、AはSr,Ca及びBaからなる群より選ばれた1種又は2種以上の元素であって、B1はMg,Al及びInからなる群より選ばれた1種又は2種以上の元素であって、B2はCo,Fe,Ni及びCuからなる群より選ばれた1種又は2種以上の元素であって、B3はAl,Mg,Co,Ni,Fe,Cu,Zn,Mn及びZrからなる群より選ばれた1種又は2種以上の元素であって、xは0.05〜0.3、yは0.025〜0.29、zは0.01〜0.15、wは0.01〜0.15、y+z+wは0.035〜0.3及びdは0.04〜0.3である。上記のような酸化物イオン伝導体にて固体電解質層11aを形成することにより、燃料電池10の発電効率を低下させずに、発電運転を650±50℃と比較的低温で行うことが可能となる。

但し、上記一般式(4)において、Ln2はLa又はSmのいずれか一方又は双方の元素であり、Ln3はBa,Ca又はSrのいずれか一方又は双方の元素であり、EはFe又はCuのいずれか一方又は双方の元素である。またxはLn3の原子比であり、0.5を越え1.0未満の範囲に設定される。yはCo元素の原子比であり、0を越え1.0以下、好ましくは0.5以上1.0以下の範囲に設定される。dは−0.5以上0.5以下の範囲に設定される。

上記発電セル11の製造方法の一例を下記に示す。先ず原料粉末として、La2O3,SrCO3,Ga2O3,MgO,CoOの各粉末をLa0.8Sr0.2Ga0.8Mg0.15Co0.05O2.8となるように秤量して混合した後に、1100℃で予備焼成して仮焼体を作製する。次いでこの仮焼体を粉砕した後に、所定のバインダ、溶剤などを加えて混合することによりスラリーを調製し、このスラリーをドクタブレード法によりグリーンシートを作製する。次にこのグリーンシートを空気中で十分に乾燥し、所定の寸法に切出した後に、1450℃で焼結することにより固体電解質層11aを得る。この固体電解質層11aの一方の面に、Niと(Ce0.8Sm0.2)O2が体積比で6:4となるように、NiO粉末と(Ce0.8Sm0.2)O2粉末とを混合した後に、この混合粉末を1100℃で焼付けることにより燃料極層11bを形成する。更に上記固体電解質層11aの他方の面に(Sm0.5Sr0.5)CoO3を1000℃で焼付けることにより空気極層11cを形成する。このようにして発電セル11が作製される。

なお、上記発電セルを用いた燃料電池は固体酸化物形燃料電池であるが、本発明は固体高分子電解質形燃料電池にも適用できる。この固体高分子電解質形燃料電池は、イオン交換樹脂膜からなる固体電解質層と、この固体電解質層の両面に一体にそれぞれ接合されかつ触媒金属粉末若しくは白金担持カーボン粉末とポリテトラフルオロエチレンとイオン交換樹脂との混合物からなる酸化剤極層及び燃料極層とを有する。

セパレータ15はステンレス鋼、ニッケル基合金又はクロム基合金により形成されることが好ましい。例えば、SUS430、インコネル600、ハステロイX(Haynes Stellite社の商品名)、ヘインズアロイ214などが挙げられる。またセパレータ15には、隣接する燃料極層11bに燃料ガスを供給するセパレータ用燃料通路17と、隣接する空気極層11cに空気を供給するセパレータ用空気通路28(セパレータ用酸化剤通路)とが形成される。またセパレータ用燃料通路27はセパレータ15の上面に形成された深さの比較的浅い燃料供給溝27aの開口部を燃料供給蓋27bにより塞ぐことにより構成され、セパレータ用空気通路28はセパレータ15の下面に形成された深さの比較的浅い空気供給溝28aの開口部を空気供給蓋28bにより塞ぐことにより構成される。

セパレータ用燃料通路27はセパレータ15の外周面に形成されたセパレータ用燃料導入口27cと、セパレータ15の燃料極集電体14への対向面の中央(中心又は中心近傍)に形成されたセパレータ用燃料吐出口27dと、セパレータ15の内部に形成されセパレータ用燃料導入口27c及びセパレータ用燃料吐出口27dを連通するセパレータ用燃料連通部27eとを有する。またセパレータ用空気通路28はセパレータ15の外周面に形成されたセパレータ用空気導入口28c(セパレータ用酸化剤導入口)と、セパレータ15の空気極集電体16への対向面の中央(中心又は中心近傍)に形成されたセパレータ用空気吐出口28d(セパレータ用酸化剤吐出口)と、セパレータ15の内部に形成されセパレータ用空気導入口28c及びセパレータ用空気吐出口28dを連通するセパレータ用空気連通部28eとを有する。セパレータ用燃料導入口27cには燃料供給パイプ(図示せず)が接続され、セパレータ用空気導入口28cには空気供給パイプ(図示せず)が接続される。

セパレータ15の燃料極集電体14への対向面、即ちセパレータ15の上面にはセパレータ15の中央(中心又は中心近傍)から渦巻き状に延びかつセパレータ用燃料吐出口27dに連通するセパレータ用燃料溝15aが形成され(図1及び図3)、セパレータ15の空気極集電体16への対向面、即ちセパレータ15の下面にはセパレータ15の中央(中心又は中心近傍)から渦巻き状に延びかつセパレータ用空気吐出口28dに連通するセパレータ用空気溝25b(セパレータ用酸化剤溝)が形成される(図1及び図2)。セパレータ用燃料溝15aは3本形成され、これらの溝15aの深さは全長にわたって同一となるように形成される。なお、上記セパレータ用燃料溝は3本ではなく、1本、2本又は4本以上であってもよく、溝の深さはセパレータの中央から離れるに従って次第に深く若しくは浅くなるように形成してもよい。またセパレータ用空気溝15bも3本形成され、これらの溝15bの深さは全長にわたって同一となるように形成される。なお、上記セパレータ用空気溝は3本ではなく、1本、2本又は4本以上であってもよく、溝の深さはセパレータの中央から離れるに従って次第に深く若しくは浅くなるように形成してもよい。

燃料用端板12及び空気用端板13は、上記セパレータ15と同様に、ステンレス鋼、ニッケル基合金又はクロム基合金により形成されることが好ましい。例えば、SUS316、インコネル600、ハステロイX(Haynes Stellite社の商品名)、ヘインズアロイ214などが挙げられる。また燃料用端板12には燃料ガスを燃料極層11bに供給する端板用燃料通路17が形成され、空気用端板13には空気(酸化剤ガス)を空気極層11cに供給する端板用空気通路18(端板用酸化剤通路)が形成される。また端板用燃料通路17は燃料用端板12の上面に形成された深さの比較的浅い燃料供給溝17aの開口面を燃料供給蓋17bにより塞ぐことにより構成され、端板用空気通路18は空気側端板13の下面に形成された空気供給溝18aの開口面を空気供給蓋18bにより塞ぐことにより構成される。
