本発明は、自動車などの車両のドアーに嵌め込まれて開閉される窓ガラスに当接して用いられるウェザーストリップに関する。特には、外部に面したドアー窓ガラス用の植毛パイルのないウェザーストリップの製造方法に関する。
【背景技術】

自動車などの車両のドアーに嵌め込まれている窓ガラスの周辺には、窓ガラスを摺動開閉するときに雨水や塵埃、砂粒などが引き込まれることを防止するために、ウェザーストリップが取り付けられていることが多い。
従来使用されている車両用のウェザーストリップ製品は、図4に断面図の1例を示したように、ステンレスなどの金属材料からなる芯材2を有する本体部3とリップ部4を軟質塩化ビニル樹脂組成物あるいは加硫タイプのEPDMゴムなどの弾力性高分子材料を用いて押出成形法で一体に形成し、リップ部4の窓ガラスに当接する表面に接着剤を用いてナイロン単繊維などのパイル5を静電植毛した構造を有する。このような構成によって、ウェザーストリップ1は摺動性、ゴミ取り性、耐ガラス面傷つき性、摩耗耐久性、柔軟性などの性能を発揮する。

ウェザーストリップ1のリップ部4は材料の弾性を利用してガラス面に押し付けられ、雨水や砂粒などの異物の侵入を防止している。しかしながら、特にアウター側では、風で飛ばされてくる砂粒などの異物が、窓ガラスとウェザーストリップ1のリップ部4との間に挟まれてとどまることがあり、ガラス面を傷付けることになりやすい。ガラス面を傷付けるのは、異物がリップ部の1箇所にとどまって、ガラス面を繰り返して擦ることに起因しており、ひとたびガラス面とウェザーストリップとの間に挟み込まれた異物も、リップ部4の凹部の空間に沿って順次移動し、リップ部4の外へ排出されるならば、ガラス面を傷付ける程度は軽減されるはずである。
このようなウェザーストリップ1のリップ部4に植毛されるナイロン単繊維などのパイル5は、その単繊維の太さと柔軟性とを適切に選べば、挟み込まれた異物を順次一方向に移動させ、リップ部の1箇所にとどめることなく、リップ部から排除することができるので、多用されている。

【発明が解決しようとする課題】

しかしながら、ナイロン単繊維などのパイルを植毛するための植毛加工は、製造プロセスがプライマー塗布、乾燥、接着剤塗布、パイル繊維の静電負荷、パイルの植毛、乾燥というような多くの工程を包含して煩雑であることに加えて、ナイロン単繊維の飛散、プライマーおよび接着剤による製品、設備、環境の汚染やリサイクルの困難性などの問題があり、工程の簡素化と製品収得率の向上が望まれている。その対策として、パイルの植毛を必要としない構造のウェザーストリップの開発が望まれている。

ナイロン植毛つきウェザーストリップの代替を目的とする製品が、ゴムまたは樹脂粒子を成形材料に練り込み、リップ部表面に凹凸形状を形成する方法や、融点の異なる2種類の熱可塑性樹脂を予備混練し、押出成形し凹凸形状を表面に形成する方法などで製造され、植毛なしのウェザーストリップが市場に出ている。しかしながら、それらの製品はいずれも凹凸による表面粗さが100μm以下にすぎず、凹凸の形状も必ずしも適切でないので、ドアー外面用ウェザーストリップに要求される性能としてのゴミ取り性、低ガラス面傷付き性、シール性に優れたものとはいえない。したがって、このようなウェザーストリップ製品の使用はこれらの性能が高いことをそれほど必要としないドアー内面用ウェザーストリップの用途にかぎられている。このような事情から、植毛加工を行なわずに摺動抵抗が小さく、パイル植毛品と同等もしくはそれ以上にゴミ取り性、ガラス面傷付き性、シール性に優れた製品の開発が要望されていた。

したがって、本発明の目的は、植毛加工のような複雑煩雑で高コストの工程を必要とせず、しかも、植毛による製品と同等の摺動性、ゴミ取り性、低低ガラス面傷付き性、摩耗耐久性、柔軟性、封止性を有し、かつ成形性に優れた熱可塑性樹脂組成物または熱可塑性エラストマー組成物で形成できる、自動車などの車両に使用される植毛のないウェザーストリップ、特には植毛のないドアー外面用ウェザーストリップの製造方法を提供することにある。
【課題を解決するための手段】

本発明の植毛のない車両用ウェザーストリップの製造方法は、車両に取り付けられる本体部と、ドアー窓ガラスに当接するリップ部とが一体化されてなる植毛のない車両用ウェザーストリップであって、該リップ部のガラス面と接触する表面に、熱可塑性樹脂組成物または熱可塑性エラストマー組成物からなるリップ表層部が形成され、該表層部の表面が10点平均表面粗さRzが300ないし500μmとなる凹凸形状を有し、該凹凸形状が、山頂線から0.6Rz下方のレベルにおける仮想平面の測定範囲内における谷部に面する部分の面積Szと、測定範囲の全面積Soとの比Sz/Soが0.4以上であり、前記リップ表層部表面のガラス面に対する動摩擦係数が0.35を超えない植毛のない車両用ウェザーストリップの製造方法において、第1の押出成形機に本体部およびリップ部を形成する第1の成形組成物を供給し、第2の押出成形機にリップ表層部を形成する第2の成形組成物を供給して共押出成形法により二色共押出成形するに際して、二色押出ダイの形状が、ダイランド長さLとリップ表層部の厚さtとの比L/tが20ないし200の範囲内にある形状であることを特徴とする。
【発明の効果】

本発明による植毛なしの車両用ウェザーストリップの製造方法によれば、従来技術におけるような、ナイロン等のパイルを植毛することなく、多色押出成形により簡単に凹凸形状が付与でき、植毛品に匹敵する性能が得られるので、製造工程の簡素化と、ナイロン繊維の飛散や接着剤による汚染がなくなり、作業環境がいちじるしく改善される。
【発明を実施するための最良の形態】

本発明は、ウェザーストリップのリップ部の表面に設けたリップ表層部の表面粗さが特定の範囲内にあり、しかも、凹凸を構成する独立した凸部が多い場合には、ガラス面との間に引き込まれた異物が凸部を取り囲む凹部に沿って徐々に移動し、リップ部の外部に排除されるとの知見にもとづき、その凹凸形状に要求される条件を実現するための製造方法に関して鋭意研究した結果、完成に至ったものである。
以下、添付図面を参照して、本発明を詳細に説明する。
本発明によって得られる植毛のないウェザーストリップの構造は、第1図に概略断面図で示されるように、芯材2を有するウェザーストリップ1の本体部3とリップ部4からなる点は、第4図に示される従来の製品と基本的な差異はない。本発明によって得られるウェザーストリップは、従来のナイロンパイル5を植毛することに代えて、ガラス面と接触する特定の性状を有するリップ表層部6を形成したことを特徴とする。このウェザーストリップ1は、第2図に示すように、窓ガラス7、特には車両のドア窓ガラス7の内外両側にリップ部4を沿わせて取り付けられる。

ウェザーストリップ1の芯材2、本体部3、リップ部4の材質は、それぞれ従来用いられてきた材料で差し支えなく、格別の制限はない。
芯材2の材質は、それぞれの車両メーカーのデザイン標準や車両の大きさ・タイプを考慮して選定され、ステンレスなどの金属材料や繊維、タルクなどで強化された合成樹脂組成物の何れでもよい。異なる材質のものを混在させるとリサイクルがより困難になることを考慮して、芯材2に金属材料を用いず、単一種類の樹脂組成物で製品を構成することもできる。
ウェザーストリップ1の本体部3およびリップ部4の材質は、軟質ポリ塩化ビニル樹脂組成物などの熱可塑性樹脂組成物および熱可塑性エラストマー組成物の何れでもよいが、上記芯材2が合成樹脂製である場合はそれとの相溶性のある材質を選定することが、一体リサイクルが可能になる点において、より好ましい。

リップ表層部6を構成する凹凸形状形成材料は、リップ部4と共押出成形が可能な材料であることが必要であり、ガラス面との摺動性のよい材料であることが好ましい。
リップ表層部6の表面の凹凸形状は、リップ部4に引き込まれた水やゴミなどの異物を保持する機能と、窓ガラスの開閉に伴うリップ部4の変形と振動を利用して水やゴミなどの異物を外部に排出する機能を必要とする。
従来のナイロン植毛ウェザーストリップの植毛加工においては、植毛長さが500μmから800μmのナイロン単繊維が静電気帯電され、リップ部表面に塗布された接着剤層に突き刺さるように静電気引力によって吸引されて植毛される。したがって、植毛されたパイルの実効毛羽長さは300μmから600μmになっている。しかしながら、植毛されたナイロンパイルがドアー窓ガラスに所定の荷重で圧接されたとき、パイルが押し倒されるので見掛け上のパイル長さはさらに小さくなっている。

植毛タイプのウェザーストリップのシール性やゴミ粒子などの異物の引き込み防止の性能は、この圧接時におけるパイルの実効長さや倒れ具合に依存する。すなわち、植毛タイプのウェザーストリップの性能は、植毛されたままのパイル長さで決まるものではなく、車両に搭載されるセット条件による見掛けの実効毛羽長さにより、ゴミ取り性、窓ガラス傷付き性、シール性などの性能評価が左右される。一般的なセット荷重は、一本のリップの長さ100mm当り300gから最大で500gであり、セット荷重による変形量は250μmないし320μmであるが、これはセット前のパイル長さの約35%ないし50%に相当する。
したがって、植毛タイプのウェザーストリップと同等の性能を有するウェザーストリップが得られることを目的とする本発明において、植毛のないウェザーストリップのリップ部4に設けられるリップ表層部6の表面の凹凸形状の粗さを、10点平均粗さ(Rz)で表示して300μmから500μmの範囲、好ましくは300μmから400μmの範囲とすれば、ナイロンパイル植毛品と同等もしくはそれ以上のゴミ取り性、ガラス面傷付き性、シール性の性能を確保できる。

凹凸形状の粗さRzが500μmを超えると、水切り性能が劣ることになるとともにそれぞれの車両メーカーのもつ外装部品規格で要求される耐摩耗試験の結果、すなわち試験砂(平均粒子径30ないし200μmのけい砂)のうちの、特に不都合であると考えられる、粒子径180ないし200μmの砂粒子を引き込んではならないとする要求を満足しないことになる。
他方、凹凸形状の粗さRzが300μmより小さいと、試験砂粒子を引き込んだ状態で繰り返す窓ガラス開閉によるガラス面の傷つき性の評価試験でガラス面に傷が発生し易い、すなわち、引き込まれた試験砂粒子を順次移動させ、リップ部から排除することが難しくなる傾向が強くなる。

植毛のないウェザーストリップのリップ表層部6のガラス面に対する摩擦係数は、窓ガラスの開閉性能を左右する重要な因子の1つである。すなわち、摩擦係数が大きいと窓ガラスの開閉を駆動するウインドゥモーター(図示せず)に大きな起動トルクが要求され、モータ−が大きく重くなるという不都合がもたらされる。この場合、ガラス面とリップ表層部の粘着や固着によるみかけの静摩擦係数が増大しないようにすることが重要である。
この種の部品の規格においては動摩擦係数が規定されることが多いが、静摩擦係数と動摩擦係数の差の小さいことが好ましい。ナイロンパイル植毛品に匹敵する摺動性を確保するためには、ガラス面に対する動摩擦係数が0.35以下、好ましくは0.30以下であることが重要である。

リップ表層部表面の凹凸形状については、摺動抵抗を小さくするためにはガラス面との接触面積をできるだけ小さくすることが重要である。凹凸形状の突起部分の形状を半球形よりも不定形として突起部とガラス面の接触を点接触にする方が摺動抵抗を小さくすることになり、それに加えてゴミ取り性、ガラス面傷付き性の点でも有利である。
この点に関しては、表面の凹凸形状が以下の条件を満足することが好ましい。すなわち、凹凸形状の粗さ(Rz)の山頂線からの深さ0.6Rzのレベルにおける仮想平面の、ある測定範囲内の谷部に面する部分の面積(Sz)と測定範囲の全面積(So)との面積比(A=Sz/So)が0.4以上であることが望ましい。

Aの値が0.4未満であると、粒径が180μmから200μmの大きなゴミ、異物の粒子を抱え込む能力が不足し、ガラス面傷付き性とゴミ異物の排除性が劣ることになる。
さらに、凹凸を構成する各山の形状がスプライン状あるいは山脈状であると異物粒子の排出性能が劣るので、ランダムに孤立した山状の突起部を有する形状であることが好ましい。
本発明においては、10点平均粗さ(Rz)、Rzの山頂線から谷深さ0.6Rzにおける断面の、一定の測定範囲内での断面積(Sz)、測定範囲の全断面積(So)、Rzの山頂線でカットした場合の山の断面積(Sa)、Rzの山頂線から谷深さが0.6Rzのレベルでカットしたときの山高さの断面積(Sm)は、たとえば、キーエンス社製VK8500型のような共焦点レーザ顕微鏡で測定処理して得られる値を採用すればよい。

ドア窓ガラスの開閉に要する力は、リップ表層部6の凹凸表面がガラス表面と接触する面積と、ガラス面に当接する凹凸表面を構成する素材のガラス面に対する摩擦係数に依存する。そこで、リップ表層部の、ガラス面と接触する凹凸形状は、とがった突起状として接触面積を小さくすることが有利である。この場合、リップ表層部6表面の凹凸形状を形成する成形材料は、押出成形温度や圧力で溶融または変形しない不規則形の粒子を含む組成物であることが好ましい。不規則形の粒子の大きさが300μm以上で、かつ成形材料組成物の母材ポリマーとの溶着性があり、剪断応力によって母材から脱落しないものであることが好ましい。そのような素材としては、熱可塑性樹脂や熱可塑性エラストマーの架橋した粒子、熱可塑性樹脂の粒子状粉砕物、または熱硬化性樹脂の粉砕粒子などが使用できる。

これらの粒子材料を、バインダーとなるべき熱可塑性樹脂または熱可塑性エラストマーとともに混練機を用いて予備混練し、得られた混合物をウェザーストリップ1の本体部3およびリップ部4の成形材料である熱可塑性樹脂または熱可塑性エラストマーとともに共押出成形することにより、リップ部4の表面に所要の凹凸形状を有するリップ表層部6を形成する。
ウェザーストリップ1の本体部3およびリップ部4は軟質ポリ塩化ビニル樹脂組成物あるいはポリオレフィン系またはポリスチレン系の熱可塑性エラストマーなどを基材とする熱可塑性エラストマー組成物で形成する。他方、窓ガラス面に当接するリップ表層部6は摺動性のよい熱可塑性エラストマー成形材料組成物で形成するのが好ましいが、形成された表層部6の表面に所望の凹凸形状を付与するためには成形材料組成物に摺動性のよい架橋粒子を配合する。それとともに、特定のダイ・ディメンジョンを有する二色共押出成形用ダイを用いて共押出成形することにより、リップ表層部6に所望の凹凸形状を付与できる。

所望の凹凸形状の形成に必要な二色ないしは多色押出成形用のダイの形状そのものの全体としての構造は、通常の熱可塑性樹脂または熱可塑性エラストマーを異形押出成形する成形用ダイの構造と基本的に異なるものではない。しかしながら、凹凸形状形成材料が成形温度で溶融しない架橋粒子を多量に含有していることに加えて、母材ポリマー成分が溶融状態にある温度においてもダイ壁面との摺動性があるので、一般的な熱可塑性樹脂または熱可塑性エラストマー組成物用の成形ダイのディメンジョン比L/tが5ないし30であるのに対して、この値が大きいダイを用いることが好ましい。

本発明のウェザーストリップにおけるリップ部表層部6の形成材料の二色押出成形用ダイでは、表層部形成材料が流れる肉厚(t)に対するダイランド長(L)の比L/tが20未満となる条件で成形すると、凹凸形状が細かくなりすぎて所望の凹凸形状が得られないため、ウェザーストリップのゴミ取り性、耐摩耗性、低ガラス面傷つき性の効果が十分には得られない。また、L/tの値が200を超えると、所望粗さの凹凸形状は得られるものの、突起部の先端が押しつぶされて、とがった先端をもつ突起状の凹凸形状とならないために、ゴミ取り性、シール性が低下してしまう。すぐれた性能を得るにはダイ・ディメンジョンのL/t比を20ないし200とする必要があり、好ましくはL/tを50ないし150とするのがよい。

本発明による植毛のない車両用ウェザーストリップの製造に用いられる二色押出成形ダイの主要部を、第3図(a)および第3図(b)に示す。第3図(a)は、二色押出成形ダイの、押出軸に垂直な模式的部分断面図であり、第3図(b)は、二色押出成形ダイの、押出軸を含む断面を表した模式的断面図である。
第3図(b)において、矢印Iに沿って右側から左側へウェザーストリップのリップ部が押出成形され、その途中で、矢印IIに沿って上側からリップ表層部を形成するための成形組成物が供給されて、共押出成形される。第3図(b)において、tはリップ表層部6の肉厚を示し、Lはダイランド長を示す。
【実施例】

[実施例および比較例]
図示されてはいないが、当然のことながら、二色押出成形には2台の押出機を使用した。本実施例では、ウェザーストリップの本体部およびリップ部を30mm径スクリューの第1の単軸押出機で第3図(b)の矢印IIに沿って押出し、二色押出成形用ダイ(ランド長さL)の途中でリップ表層部形成材料をリップ部4の表面に厚さtの表層部6が形成されるよう、20mm径スクリューの第2の単軸押出機で表1に示す条件で第3図(b)の矢印Iに沿って押出成形を行った。ウェザーストリップの本体部3およびリップ部4の材料としてはオレフィン系熱可塑性エラストマー(信越ポリマー社の商品名:TSE−7650)を、実施例におけるリップ表層部6の材料としては、30重量%の架橋粒子を含むオレフィン系熱可塑性エラストマー組成物(信越ポリマー社の商品名:TSE−4605X)を用いた。

ダイ・ディメンジョンにおけるL/tの値が125となるような押出ダイを用いてシミュレーション試験用二色共押出成形品を成形した。このときのリップ表層部について、凹凸形状の外観、摺動性(ガラス面に対する静摩擦係数および動摩擦係数)、ゴミ取り性、耐摩耗性、ガラス面傷付き性、シール性の評価(荷重200g)を行い、その結果を表2に示した。同表に示す比較例1および2においてはリップ表層部の形成材料を、それぞれ本体部と同じTSE-7650または60質量%の架橋粒子を含有するオレフィン系熱可塑性エラストマー組成物(信越ポリマー社の商品名:TSE−4602X)とした以外は実施例と同じ成形条件で作成した製品を試験体とした。さらに、参考例として、ナイロンパイル型の従来品のウェザーストリップについての試験結果を同表に示した。

ガラス面傷付き性は、凹凸形状のRz値と関連が強いことか予想されたので、その評価にあたっては上記したTSE−4605XまたはTSE−4602Xを表層部形成材料とし、20mm押出機の回転速度を30rpmとした以外は実施例と同じ条件でダイ・ディメンジョン比L/tが15、100、150および250となる4種のダイを用いて表層部の厚さtが0.40mmのリップ部を単層リップダイによって押出成形した。このときのリップ表層部について、凹凸形状の外観評価を目視で行いその結果およびRzの値を表3に示した。同表において、突起部形状の目視評価結果のAは良好な形状であったこと、Bは山頂部が潰れたやや不良な形状であったことを表している。

表2に示した試験結果は、下記の試験方法によって得られたものである。
(A)摩擦係数の測定は、摩擦試験機(新東科学社、ヘイドン14−D−ANL型)を用いて行った。
1)製品から切り出した長さ50mmの試験片を測定に使用した。
2)試験荷重は200gとした。
3)試験スピード(引取り速度)を100mm/分として測定した。
(B)摩耗耐久性の評価は、グラスランチャンネル品のリップの摩耗試験法として提案されている簡易摩耗試験法で行った。
1)製品から切り取った長さ200mmの試験片を使用した。
2)試験荷重は3000g/5cm角の摩擦子に対応する。
3)試験スピードについては、60ないし66回/分の範囲で変化させた周期で水平方向に140mmの移動距離で摩擦子を往復摺動させた。

耐久性は、500回、1000回、2000回、5000回、10000回の往復摺動後の凹凸形状の摩耗状態によって下記3段階の基準で評価した。
A: 摩耗が認められない。
B: わずかな摩耗が認められる。
C: 摩耗が明らかに認められる。
(C)ガラス面傷付き性の評価は、自動車メーカーで採用されている耐摩耗試験方法に従い、上記の摩耗耐久試験を行う際に、粒径20ないし30μmのけい砂粒子と粒径185ないし200μmのけい砂粒子をリップ表層部と試験面の間に噛み込ませ、1000回の往復摺動後に傷付き状態を下記3段階の基準で記録した。
A: 傷が認められない。
B: わずかな傷が認められる。
C: 明らかに傷が認められる。

(D)ゴミ取り性は、摩擦試験機(新東科学社、ヘイドン14−D−ANL型)を用いて行った測定の結果によって下記3段階の基準で評価した。
1)製品から切り取った長さ50mmの試験片を使用した。
2)試験荷重を、100g、200g、300gの3段階として測定した。
3)試験スピードは100mm/分とした。
4)粒径20ないし30μmおよび粒径185ないし200μmの2種類のけい砂粒子を使用し、リップの1回の運動でけい砂粒子がリップ部に引き込まれる度合いによってゴミ取り性を評価した。
A: 砂粒の引き込みが認められない。
B: わずかながら砂粒の引き込みが認められる。
C: 砂粒の引き込みが明らかに認められる。

(E)シール性(水切り性)は、摩擦試験機(新東科学社、ヘイドン14−D−ANL型)を用いる測定の結果によって下記3段階の基準で評価した。
1)製品から切り取った長さ50mmの試験片を使用した。

3)試験スピードは100mm/分とした。
