【発明の属する技術分野】
本発明はコンクリート下地などに防水層を形成する防水工法に係り、特に既存の下地状態に左右されることなく防水層を形成することのできる機械的固定工法に用いられる防水シート用固定プレート及び防水シートの固定方法に関する。

【従来の技術】
防水シートのコンクリートなどからなる下地へ防水層を形成する方法として、機械的固定工法がある。

機械的固定工法は通常、接着剤を用いていないため、下地の状態に左右されずに敷設できるとともに、局所的にしか固定されていないので、下地が水分を含んでいても下地から発生した水蒸気を排気しやすいといった利点がある。

しかし、下地との固定の際に防水層となるシートにアンカー部材を通す貫通孔を設けなければならないために、防水の面では完全とは言い難いという問題がある。また、防水層の貫通孔をできるだけ小さくし、しかもその孔を塞いでしまうように工夫した方法として、防水シートの素材として塩化ビニルなどの合成樹脂を用い、固定プレートとしては鋼板の表面に防水シートと同質の合成樹脂を貼り付けたものを用いて、防水シートの上から防水シートと固定プレートの間に溶剤を注射針のようなもので注入し、溶剤で防水シート及び固定プレート表面の合成樹脂を溶かすことによって溶着するといった方法が提案されている(特開昭53−31324号公報)。

この方法では、防水シートに貫通孔を開けることには違いないが、極めて小さな孔であり、しかも、溶剤を注入することによってその孔も塞ぐことができる。

また、その他に固定プレートを熱可塑性樹脂単体で製造したものを使用したり、金属製の固定プレート本体に塩化ビニル樹脂をコーティングして、その上に重ねた同素材の塩化ビニル樹脂からなる防水シートを熱融着するといった方法も採られている。

さらに特開平4−254649号では上面に熱溶着材層を有する導体片を下地に固着し、その上から防水シートを重ねて防水シートの上から電磁誘導加熱することによって導体片を加熱し、熱溶着材層を融かして防水シートを熱融着するといった方法が開示されている。

【発明が解決しようとする課題】
しかし、塩化ビニルなどの合成樹脂からなる防水シートは、耐候性に劣るという欠点があり、長期に渡って使用すると防水シート表面にクラックを生じて、漏水の問題を引き起こす可能性が考えられ、早期に防水シートの改修を必要とするという問題がある。また、素材として熱収縮が大きく、季節の変化による寸法安定性に乏しいため、しわの発生といった外観上の問題、塩素を含んでいるために環境上の問題などもある。

防水シートとして合成樹脂以外に良く用いられる加硫ゴムシートは、合成樹脂製のシートと比べてそのような問題は少なく、加硫ゴムシートを用いて上記のような電磁誘導加熱をつかった下地への固定が望ましい。

本発明では加硫ゴムからなる防水シートであっても固定プレートに強固に被覆することができ、同様の素材からなる防水シートとの熱融着を可能にし、しかもゴムシートのような優れた耐候性をもった防水シートを、機械的固定工法で貫通孔を開けることなく固定することができる防水シート用固定プレート及び防水シートの固定方法を提供するものである。

【課題を解決するための手段】
本発明の請求項1ではこのような目的を達成するために導体からなるプレート本体の表面に熱可塑性樹脂からなる被覆材を積層した防水シート用固定プレートを下地に固定し、加硫ゴムからなり表面に20〜200μm深さの凹凸パターンを有する防水シートを前記固定プレートに重ねた状態で電磁誘導加熱により被覆材を溶融させて防水シートと融着させることにより、防水シートを下地に固定するために用いる防水シート用固定プレートにおいて、被覆材の厚みが0.05〜2.0mmとしたことを特徴とする。

【発明の実施の形態】
以下、添付図面にしたがって本発明の具体的な実施態様を説明する。

加硫ゴムからなる防水シートを敷設しようとするコンクリートなどからなる下地1に、まず防水シート用固定プレート2をアンカー部材3で所定間隔をもって固定配置する。配置する防水シート用固定プレート2を数は、下地1の状態にもより、特に決まった数があるわけではないが、防水シート4が風などの影響で浮き上がったりしないように十分に下地1に固定される必要があり、通常1〜4個/m2程度の範囲で均等に配置する。

防水シート用固定プレート2を配置したら、次に加硫ゴムからなる防水シート4をその上から覆い被せるように配置する。防水シート4は、1〜2m幅のシートをジョイントし、現場の広さの防水シート4を形成し全面に配置する。

そして、防水シート用固定プレート2は図2にしめすように表面は熱可塑性の被覆材で覆われており、防水シート4と重なっている部分で、防水シート4の上から電磁誘導加熱器Dで金属製のプレート本体5を加熱して表面に被覆材6を融解することによって防水シート4に孔を開けることなく防水シート用固定プレート2を融着固定している。電磁誘導加熱により被覆材を融解した後に、防水シート上から0.05〜5.0MPa、通常は0.05〜0.5MPaの圧力で5〜60秒押さえることによって、防水シートと防水シート用固定プレート2は融着される。5.0MPaを超えるような圧力で押さえると圧力で防水シート4が薄くなってしまったり破損したりするといった問題や、防水シート用固定プレート2が変形してしまうといった問題があるので好ましくない。

本発明で用いる防水シート4の素材として用いられるものは、エチレンプロピレンジエンモノマー(EPDM)、イソプレン・イソブチレン共重合体(IIR)等が挙げられ、耐候性に優れるとともに良好なゴム弾性を有するEPDMが好ましい。

防水シート4の厚みとしては、0.8〜2.5mm程度の厚みのものが用いられる。1.0mm未満であると強度的に不足し、2.5mmを超える厚みになると接合部において段差が大きくなり過ぎて外観を損ねたりシート同士接合部の浮きなどの問題が発生したりするので好ましくない。また、防水シートの表面には、20〜200μm深さの凹凸パターンを有するものを用いている。

加硫ゴムシートは製造工程における加硫時に帆布からなるライナーで挟持した状態で加圧加熱していることから、前記のようにシートの表面に20〜200μm程度の凹凸パターンができてしまう。よって、被覆材6と接合する場合に過熱して溶融した被覆材6が防水シート表面の凹凸に十分流れ込むことができないと、高い接合強度を得ることができない。

本発明の防水シート用固定プレート2は電磁誘導加熱によって加熱されるようにステンレス、亜鉛メッキ鋼板、ガルバニウム鋼板などの導体金属から構成されており、径がφ60〜100mm程度の円形または正方形、矩形などのプレート本体5と、その少なくとも防水シート1と接する表面を覆う被覆材6からなっている。

被覆材6として用いられるものとしては、防水シート4と融着が可能な熱可塑性樹脂であることが必要になり、ポリエチレン、ポリプロピレン、エチレンビニルアセテートなどのオレフィン樹脂やそれらを変成した塩素化ポリエチレン、塩素化ポリプロピレン、マレイン化エチレンビニルアセテートなどの変成オレフィン樹脂、オレフィン系熱可塑性エラストマーなどが挙げられるが、この中でも下流ゴムと融着したときの接着強度が大きいことからポリプロピレン、オレフィン系熱可塑性エラストマー、ポリエチレンを用いることが好ましい。

被覆材6の厚みは0.05〜2.0mm、より好ましくは0.05〜1.0mmの範囲とする。被覆材6の厚みをこのような範囲とすることによって、前記のように防水シートの表面に20〜200μm深さの凹凸パターンを有していたとしても被覆材6の熱可塑性樹脂が加熱して溶融したときに凹凸パターンの凹部にも十分流れ込むことができるので、接着面積が広くなったことになり接着力としては大きなもの得ることができる。

被覆材6の厚みが0.05未満であると加熱して溶融しても防水シートの凹凸パターン内に十分流れ込むことができず接着力が小さくなってしまうことと薄すぎて強度の面で不安があるという問題が挙げられる。2.0mmを超えると通常の加熱状態では、シートとの接触面まで熱が伝わらず表面が溶融しない状態となるので好ましくない。また、厚みが1.0mmを超えた場合には、被覆材6を防水シートの凹凸パターン内に十分流れ込むだけの溶融させるのに要する加熱時間が長くなるので、より好ましくは1.0mm以下とすることが好ましいといえる。

また、被覆材6を構成する熱可塑性樹脂は加熱して溶融したときに流れやすいものの方が防水シートの凹凸パターン内に流れ込みやすい。そこで本発明では被覆材6を構成する熱可塑性樹脂のメルトフローレート(MFR)が0.1〜30.0g/10minの範囲、より好ましくは0.2〜10.0g/10minのものを用いている。被覆材6のMFRが0.1g/10min未満であると加熱時の流れが悪く防水シート表面の凹凸パターン内に流れ込むことができず接着力が小さくなってしまい、30.0g/10minを超えると加熱後の圧着によって樹脂が周囲に溢れて樹脂の厚みが薄くなるので好ましくない。

また、プレート本体5と被覆材6とは、例えば融着や接着剤を介在するなどして固着されている。プレート本体5は、電磁誘導加熱によって加熱することのできる導体である必要があり、さらには防錆性、耐候性の高いものが好ましく、具体的には鋼板、溶融亜鉛メッキ鋼板、溶融アルミニウムメッキ鋼板、冷間圧延ステンレス鋼板、アルミニウム板、アルミニウム合金板などが挙げられる。

このプレート本体5の厚みは使用する金属の種類によっても夫々異なるが、通常0.4〜2.0mm程度のものが用いられる。0.4mm未満であると剛性が低く屋根葺材としての形状を保つことができず、防水シート4が風の負圧などで浮き上がろうとした時に破壊される可能性がある。また2.0mmを超えると加工性が乏しくなる上に重量が大きくなり、防水シート4上に現れる段差が大きくなり外観を損ねることになるので好ましくない。特にステンレス鋼を用いる場合は0.5〜1.0mmの厚さがもっとも好ましい。ステンレス鋼であればこの範囲で剛性も十分に得られ、また、金切りはさみで簡単に切断加工することができ、施工時の加工も容易である。

プレート本体5と被覆材6との接着は例えば次のような方法で行う。まず金属板の脱脂処理を行う。脱脂方法は、アルカリ洗浄法、溶剤洗浄法、エマルション洗浄法、電界脱脂洗浄法などの中から、使用する金属にあわせて好適なものを選択する。次に金属の防錆、粗面化を行う。化学的方法として酸洗い法、アルカリ防錆法などがあり、物理的方法としては、プラスト法、液体ホーニング法、ウォータージェット法、サンドペーパー研磨法などがあり、状況によって1つ、あるいは2つを組み合わせて用いる。

次工程の化成処理は、金属の種類によって異なるが、リン酸塩皮膜、クロム酸塩皮膜、シュウ酸塩皮膜、カップリング材処理皮膜を施す。そして被覆材6とをウレタン系接着剤、エポキシ樹脂系接着剤などを用いて接着する。被覆材6はプレート本体5と防水シート4と接する面にのみ配置していてもよいが、全面を覆っていても構わず、プレート本体5から被覆材6が剥離しにくくなるということでは好ましいといえる。

また、融着する場合でもプレート本体5の表面を前記のように処理し、ホットメルト型接合材を介在して熱融着するか、プレート本体5に直接被覆材6を融着するなどが可能である。

プレート本体5と被覆材6との間の固定強度を高めるために、図3に示すような構造をとることも可能である。プレート本体5には表裏面を貫く少なくとも一つの貫通孔7があり、プレート本体5を覆う被覆材6が貫通孔7に入り込むとともに裏面の被覆材6と一体になっており、被覆材6をプレート本体5に物理的・機械的に固定している。このような固定方法によって金属との接着性に乏しい素材でも十分に強固に固定することができるので、もちろん防水シート4の固定に用いることができる。

また、被覆材6のプレート本体5への固定方法として上記には表裏面を完全に被覆して貫通孔8において両者を一体化する構成を示したが、表面の被覆材6は防水シート4と融着の役目を果たすことからある程度の面積を必要とするものの、裏面の被覆材6は表面の被覆材6と貫通孔7において一体化し、被覆材6をプレート本体5に固定することができる働きをしさえすればよく、全面を覆っていなくても図4のように裏面に張り出し部8を有する形状としても構わない。この場合、表面に被覆している部分と裏面の張り出し部8の間で被覆材6がプレート本体5に機械的に固定されることになる。

【実施例】
次に、本発明防水シートの下地への固定方法を種々の条件で実施し、防水シートと固定プレートとの接合強度を比較した。

(実施例1)
実施例1では防水シートとしてはガラス繊維からなる基布を積層して補強したJIS A6008一般複合タイプの加硫ゴム系EPDMからなり、厚み1.5mmのものを用いた。防水シート用固定プレートとしてはプレート本体に亜鉛鋼板製の厚み0.6mm、直径がφ65mmの円形のプレートを用い、TPOからなる厚み0.1mmの被覆材をプレート本体の上に接着剤を介して重ね、ヒートラミネート装置にて積層被覆し被覆材とした。アンカー部材としては4.5mmのステンレスネジと6.0mmのナイロンプラグを用いた。

固定プレートを下地にアンカー部材を用いて固定し、その上から前記仕様の防水シートを重ね合わせ、電磁誘導加熱によって固定プレートと防水シートを融着した。加熱後に防水シートの上から加熱部分を0.11MPaの圧力で15秒間抑えている。

冷却し融着が完了した後、防水シートと防水シート用固定プレートとを接着部が破壊するまで引張り、接合強度を測定した。測定条件としては、剥離速度50mm/min、測定温度21℃であった。その結果を表1に示す。

表1の結果から被覆材の厚み0.05〜2.0mmで本発明の範囲内である実施例1〜6までは、剥離強度の数値が高く強固に融着できているということがわかるのに対して、比較例1では被覆材が薄すぎて防水シート表面の凹凸に樹脂が入りきらず凸部のみでの接着となり、初期における接合強度は得られているが長期に渡って維持できない。また比較例2では逆に被覆材の厚みが厚すぎて通常の加熱状態では表面が十分に溶融できず、やはり強度が得られていないということがわかる。

In Example 1, a waterproof sheet made of JIS A6008 general composite type vulcanized rubber EPDM, which was reinforced by laminating a base fabric made of glass fiber, having a thickness of 1.5 mm was used.
