【発明の属する技術分野】
本発明は、電子写真式複写機やレーザプリンタ等の画像形成に用いられる、硬質で耐摩耗性・低摩擦性に優れ、かつ非粘着表面層を有する定着ローラ(特に加熱定着ローラ)、この定着ローラを備えた加熱定着装置および、前記定着ローラの製造方法に関するものである。

【従来の技術】
従来、一般的な電子写真式複写機等の画像形成装置用の定着装置として、様々な定着方式のものが提案され、また実施されている。そのうちでローラ定着タイプのもの、特にローラ対の少なくとも一方が熱源によって加熱される加熱ローラ定着装置(ヒートロール定着方式)が主流をなしている。ここで一対のローラのうち、記録材の画像担持側の面に接するローラを定着ローラまたは加熱定着ローラと呼び、他方のローラを加圧ローラと呼ぶ。

ローラ定着タイプの定着装置において、定着ローラは記録材の画像担持面に直接に接触するため、記録材上の画像を構成している顕画剤、たとえばトナーの一部が該定着ローラの表面に粘着し、この付着トナーがローラの回転に伴い再び記録材上に転写される、いわゆる「オフセット現象」を発生しやすい。

そこで従来、このオフセット現象を防止する手段として、下記のような種々の手段が採用されている。
(a)定着ローラの外周面にポリテトラフルオロエチレン樹脂(以下、PTFEと記す)などのフッ素樹脂や、シリコーンゴム等の高離型性材料(非粘着性材料)からなるオフセット防止被覆層を設けて、定着ローラ表層の離型性(非粘着性)を向上させる。
(b)定着ローラの外周面にシリコーンオイル等の離型剤を塗布する手段を設ける。
(c)定着ローラ外周面の汚染物を清掃除去するブレードやウェブ等の摺擦クリーニング手段を設ける。
(d)定着ローラの芯金に、記録材上に担持させた未定着画像のトナーと同極性の直流バイアスを印加する。
(e)上記(a)〜(d)の手段の組み合わせ。

しかしながら、上記従来のオフセット防止手段(a)〜(e)についても、下記のような問題点があった。
(1)上記(a)のオフセット防止被覆層の配設では、PTFE等のフッ素樹脂の被覆層を設けたローラは優れた非粘着性を示すが、トナー結着樹脂の種類によっては離型性の悪いものがあり、トナーの一部が粘着してローラ表面を汚染することがある。

また近年、低コスト化傾向、サービス性の向上、産業廃棄物の規制等から定着ローラ等の各種部品の高耐久化が強く求められているが、純粋なフッ素樹脂は表面の摩耗に対しては、PTFE等のフッ素樹脂の被覆層を設けた定着ローラの耐摩耗性は十分でなく寿命が短いという欠点を有する。定着ローラの表面はブレート等のクリーニング手段、離型剤塗布手段、記録材分離爪、温度検出素子、加圧ローラ等で摺擦を受けて摩耗する。また定着ローラと加圧ローラの間を通過する記録材の摺擦も受ける。そして大量の紙(記録材)を通した時、紙から紙粉が発生し定着ローラに付着する。この紙粉は定着ローラに当接させたクリーニングブレード等で除去されることになるが、特に紙のエッジ部では紙粉の発生が顕著であり、紙粉に含まれる種々の無機充填剤によりローラ表面は摩耗する。そして定着ローラは表面の摩耗により平滑性を失うことで、本来の離型性が低下する傾向が出てくる。

(2)純粋なフッ素樹脂の被覆層は一般に絶縁性もしくは高抵抗であるため、その表面が、記録材・加圧ローラ等の対ローラ当接部材との摺擦による摩擦帯電により大きく帯電し、記録材上のトナーが静電作用により定着ローラ表層に吸着されて、いわゆる「静電オフセット現象」が発生しやすくなる。また、フッ素樹脂は記録材等との摺擦により負(−)に大きく帯電する。トナーが正(+)の極性を持つ場合、トナーは負帯電のフッ素樹脂被覆層の電界に引きつけられ、定着ローラ表面に静電オフセット現象で付着しやすくなる。

(3)一般にフッ素樹脂等の耐摩耗性はこれにガラス粉、シリカ、炭化ケイ素粉末、ダイヤモンド粉末、コランダム粉、ニッケルや鉄などの金属粉等の、比較的高い硬度をもつ無機充填剤を混入することにより向上させることができる。しかしながら、混合量が少ないと耐摩耗性向上の効果が十分でなく、混合量を増加していくと離型性が悪くなり、また定着ローラの表面性も悪くなり、オフセット防止効果が低下する。一般にこれらの充填剤はフッ素樹脂中への分散性が悪く、また分散できたとしても充填剤とフッ素樹脂との接着性が悪くなり、耐久等により(長期間の使用により)、定着ローラの被覆層を形成する充填剤の一部が離脱するなどの現象が生じる。

また、無機充填剤を分散配合した場合、分散が不良であると耐久により充填剤の少ない部分が先にスジ状あるいは、まだら状に削れ、この部分にトナーが埋め込まれ定着ローラの非粘着性の低下をきたす場合が多かった。また、充填剤が離脱した場合は、この離脱部分にトナーが埋まり込んだり、あるいは離脱した充填剤が逆に研摩剤として作用し、摩耗を加速させるなどの問題が生じていた。充填剤の粒径を細かくするなどの試みもなされたが、充填剤とフッ素樹脂との接着性が悪く、逆にフッ素樹脂層全面が摩耗するという結果となっていた。

(4)静電オフセット防止手段として、被覆層にカーボンブラック、金属粉、二酸化チタン等の低抵抗の微粉末、またはチタン酸カリウム等の導電化したウイスカー状単結晶繊維等の導電性充填剤を混入させることで被覆層を低抵抗化させ、被覆層の摩擦帯電を防止することにより、静電オフセット現象が防止できる。この場合、導電性充填剤に要求される性能は
・被覆層材料中への分散性が良好で均一であること、
・被覆層材料に対する接着性が良好であること
・被覆層の耐摩耗性が向上すること、
・被覆層に十分な導電性を付与できること、
・被覆層表面の平滑性が得られること、
等である。

しかしながら、従来の充填剤では上記のような性能をすべて満足させるのは難しかった。例えば、カーボンあるいは導電化したウイスカー状単結晶繊維の場合は、フッ素樹脂被覆層を強靭化し耐摩耗性をよくする効果はあまり認められず、長期間の使用により被覆層がスジ状に摩耗したりして表面平滑性が悪くなり、オフセット現象を生じたり、定着性が悪くなったりする場合あった。

カーボン等の微粉末の充填剤は粒径が微細で、樹脂を強化させるいわゆるフィラー効果がないからである。また、分散性が悪く2次凝集し易いという欠点をもち、耐静電オフセット性を満足させるためには必要以上の量を使用する必要があった。また、チタン酸カリウム等のウイスカー状単結晶繊維は比較的に比表面積が大であるために耐静電オフセット性は良好であるが、やはり耐摩耗性を向上させる効果は薄かった。これは、この材料がウイスカー状であるために比較的もろく、かつフッ素樹脂中で樹脂の強度を補強するため、要求される3次元橋かけ構造を取りにくいからと考察されている。

これに対し、近年では無定形シリカまたはシリカ含有物質を、アンチモン含量が酸化スズの1〜約30重量%の範囲であるアンチモン含有酸化スズ結晶子の二次元ネットワークと共に包含する導電性組成物で、本物質がアンチモン含有酸化チタン結晶子の二次元ネットワークで表面被覆された、無定形シリカまたはシリカ含有物質の成形粒子、または無定形シリカ被覆もしくはシリカ含有被覆を有する不活性コア物質を包含する粒子を包含する粉末、さらに成形粒子が無定形シリカもしくはシリカ含有物質の中空シェルである、いわゆる中空二重殻導電性物質等、または表面を酸化スズもしくは三酸化アンチモン等で導電化処理したマイカ等が挙げられる(特開平3−130849号公報)。しかしながら、粒状の充填剤であることには変わりなく、耐摩耗性に関しては不充分な特性であった。

(5)一方、前記(b)のシリコーンオイル等の離型剤塗布手段、(c)の摺擦クリーニング手段および、(d)のバイアス印加手段は、前記(a)のオフセット防止被覆層を形成した定着ローラの補助的なオフセット防止手段である。離型剤塗布手段により定着ローラ表面にオイルを供給することにより汚れは軽減するが、オイルのぬれ性が悪く、ツブツブになったり、まだら状になったりして、均一に塗布することが困難であった。従ってオイルの供給量を多くせざるを得なくなり、記録材へのオイルのボタ落ち、シミ等の問題が生じた。

【発明が解決しようとする課題】
本発明は上記問題点に鑑みなされたもので、記録材上の未定着画像を形成する顕画剤に対して非粘着性を実現するオフセット防止被覆層、いわゆる離型層について離型効果を失うことなく耐摩耗性を維持し、かつ定着ローラ表層を導電性に保持したまま静電オフセットの防止効果を持続し、定着ローラ最表層に対して耐摩耗性と低い表面自由エネルギーを維持する層を強固に付与することで、従来技術の問題点を抜本的に解決することを目的とする。

具体的には、
(1)定着ローラのオフセット防止被覆層についてトナー等の顕画剤の非付着、非粘着効果を維持したままローラ表面の摩擦摩耗による表面の形状変化、摩耗を防止するため最表面の耐摩耗性、潤滑性および低い表面自由エネルギーを持続させる手段を実現すること。
(2)定着ローラの静電オフセット防止のため、ローラ表面の導電性を維持したままトナー等の顕画剤の非付着、非粘着効果を持続せしめること。
(3)上記(1)の目的のため、定着ローラのオフセット防止被覆層の作用に加えて、最表層の潤滑性あるいは低い表面自由エネルギーを実現する付加層の付着性を改善し、これらの脱落防止をはかるためオフセット防止被覆層上に付加層を強固に形成し、耐久性の向上を図ること。
(4)定着ローラの使用環境あるいは定着ローラが組み込まれた電子写真式画像形成装置が置かれた環境の変動、すなわち、温度変化、湿度変化、浮遊する活性もしくは不活性な化学物質に強く、耐候性・耐食性に優れた定着ローラ表面を提供すること。

【課題を解決するための手段】
請求項1に係る発明は、電子写真式画像形成装置の定着装置に用いる定着ローラにおいて、芯金の外周面にオフセット防止被覆層と、該オフセット防止被覆層上に、これを完全に覆い尽くすことなく、かつ島状に形成された導電性保護層と、該導電性保護層上にバインダ層を介して形成された、硬質超微粒子の固定化層とを備えてなり、該固定化層は、硬質超微粒子の表面を撥水撥油層で被覆して形成されていることを特徴とする定着ローラである。

請求項2に係る発明は、導電性保護層が多数の導電性超微粒子からなる帯電防止膜であり、固定化層を形成する硬質超微粒子がシリコン酸化物の超微粒子であることを特徴とする請求項1に記載の定着ローラである。請求項3に係る発明は、硬質超微粒子の表面を被覆する撥水撥油層が、フッ素含有シラン化合物の薄膜であることを特徴とする請求項1または2に記載の定着ローラである。

請求項4に係る発明は、電子写真式画像形成装置の定着装置に用いる定着ローラにおいて、芯金の外周面にオフセット防止被覆層と、該オフセット防止被覆層上に、これを完全に覆い尽くすことなく、かつ島状に形成された導電性保護層と、該導電性保護層上に形成された酸化膜と、該酸化膜上に形成された離型層とを備えていることを特徴とする定着ローラである。請求項5に係る発明は、酸化膜上に有機フッ素化合物からなる離型層が、シロキサン結合を介して形成されていることを特徴とする請求項4に記載の定着ローラである。請求項6に係る発明は、有機フッ素化合物からなる離型層が、有機フッ素化合物の蒸着処理で形成されていることを特徴とする請求項5に記載の定着ローラである。請求項7に係る発明は、導電性保護層が硬質金属からなる薄膜であることを特徴とする請求項4に記載の定着ローラである。請求項8に係る発明は、酸化膜が硬質金属の酸化物からなることを特徴とする請求項7に記載の定着ローラである。

(1)金属芯金の外周面にプライマ層を形成する第1の工程、(2)前記プライマ層上にオフセット防止被覆層を形成する第2の工程、(3)前記オフセット防止被覆層表面の粗面化と、該粗面化表面の表面改質とを行う第3の工程、(4)第3の工程後のローラを、導電性微粒子およびバインダ剤を含む処理液に浸漬することにより、前記オフセット防止被覆層上に導電性保護層を形成する第4の工程、(5)第4の工程後のローラを、二酸化珪素(SiO2)の微粒子および撥水撥油剤を含む処理液に浸漬することにより、前記導電性保護層上に固定化層を形成する第5の工程。

(1)金属芯金の外周面にオフセット防止被覆層として、固体潤滑剤を含有するNi−Pマトリックスの分散めっき膜を無電解めっきで形成する第1の工程、(2)前記オフセット防止被覆層表面の粗面化を行う第2の工程、(3)前記粗面化表面上に硬質金属からなる導電性保護膜を、スパッタリングで形成する第3の工程、(4)前記導電性保護層上に硬質金属の酸化物からなる酸化膜を、反応性スパッタリングで形成する第4の工程、(5)前記酸化膜表面を活性化する第5の工程、(6)前記酸化膜上に有機フッ素化合物からなる離型層を、蒸着処理で形成する第6の工程。

(1)金属芯金の外周面にオフセット防止被覆層として、固体潤滑剤を含有するNi−Pマトリックスの分散めっき膜を無電解めっきで形成する第1の工程、(2)前記オフセット防止被覆層表面の粗面化を行う第2の工程、(3)前記粗面化表面上に硬質金属からなる導電性保護膜を、スパッタリングで形成する第3の工程、(4)前記導電性保護層表面に水のイオンビームを照射することにより、該導電性保護層表面を酸化して酸化膜を形成するとともに、該酸化膜の最表面に水酸基を形成する第4の工程、(5)前記酸化膜上に有機フッ素化合物からなる離型層を、蒸着処理で形成する第5の工程。

【発明の実施の形態】
以下、本発明の実施の形態を、図面を参照しながら説明する。
第1の実施の形態
図1(a)は金属芯金の斜視図、同(b)は金属芯金の表面(外周面)にオフセット防止被覆層を形成した状態の斜視図、同(c)は完成した定着ローラの模式的断面図である。なお、この図1(c)では説明の便宜上、金属芯金の表面を露出させた状態に示してあるが、実際は、金属芯金の表面全体にオフセット防止被覆層が形成されている(後記する図2〜図6についても同じ)。

この定着ローラは、金属芯金3の外周面にプライマ層(図略)と、該プライマ層上に形成されたオフセット防止被覆層4と、該オフセット防止被覆層4上に、これを完全に覆い尽くすことなく、かつ連続性を保って形成された導電性保護層5と、該導電性保護層5上にバインダ層6を介して形成された、硬質超微粒子7の固定化層8とを備えており、この固定化層8は、硬質超微粒子7の表面を撥水撥油層8aで被覆して形成されている。

この定着ローラでは、アルミニウム合金A5052等の金属芯金3の表面に、従来法に従ってPAI(ポリアミドイミド)等のプライマ層(図略)を塗布した後、その上にオフセット防止被覆層4が積層されている。このオフセット防止被覆層4は、フッ素樹脂の被膜でもよいし、潤滑性硬質粒子を分散させたニッケルめっき膜でもよく、いずれも非付着性表面を形成するものである。

具体的には、金属芯金3の表面を被覆するオフセット防止被覆層4上に導電性保護層5が、オフセット防止被覆層4表面のすべてを覆い尽くすことなく、かつ該表面の円周方向に連続的に形成されている。すなわち導電性保護層5は、オフセット防止被覆層4がトナー等の顕画剤の付着や固着滞留を防止する非粘着性を保ったまま、オフセット防止被覆層4の表面を保護する保護層としての機能を果たし、加えてこの保護層5が定着ローラ表面の導電性を実現する構造となっている。

ただし、導電性保護層5の表面がオフセット防止被覆層4の表面に比べて一般に表面自由エネルギーが大きくなるのを避けるため、硬質で低い表面自由エネルギーを実現する硬質超微粒子7による固定化層8が、バインダ層6を介して形成されている。硬質超微粒子7の表面には、薄膜状の撥水撥油性層8aが形成され、硬質超微粒子7はバインダ層6によって固定化されている。導電性保護層5は多数の導電性超微粒子からなる帯電防止膜であること、また固定化層8を形成する硬質超微粒子7がシリコン酸化物の超微粒子であること、硬質超微粒子7の表面を被覆する撥水撥油層8aが、フッ素含有シラン化合物の薄膜であることが、それぞれ好ましい。

第2の実施の形態
図2は定着ローラの模式的断面図である。図3はこの定着ローラにおける、酸化膜に対する離型層の結合状態を説明する図である。この定着ローラでは図1の定着ローラと同様に、導電性保護層9が、金属芯金3表面を被覆するオフセット防止被覆層4の表面のすべてを覆い尽くすことなく、かつオフセット防止被覆層4表面の円周方向の連続性を保った状態で形成されている。導電性保護層9は硬質金属の薄膜であり、この保護層表面には薄い酸化膜10が形成され、図3に示すように、この酸化膜上にシロキサン結合を介して薄膜の離型層11が形成されている。オフセット防止被覆層4はフッ素樹脂または、フッ素樹脂を主成分とする複合体からなる。また、離型層11は有機フッ素化合物の蒸着処理で形成されており、低い表面自由エネルギーを実現している。

第3の実施の形態
図4は定着ローラの模式的断面図である。この定着ローラは図1の定着ローラにおいて、オフセット防止被覆層4に替えて、オフセット防止被覆層12として潤滑性の硬質粒子を分散させたニッケルめっき膜(複合めっき膜)を設けたものである。その他の構成は図1の定着ローラと同様である。

第4の実施の形態
図5は定着ローラの模式的断面図である。この定着ローラは、図2の定着ローラにおいて、オフセット防止被覆層4に替えて、オフセット防止被覆層12として潤滑性の硬質粒子を分散させたニッケルめっき膜(複合めっき膜)を設けたものである。その他の構成は図2の定着ローラと同様である。

図1、図2、図4及び図5に示す定着ローラの各構成は上述の通りであるが、基本的な動作については共通なので、代表として図1の定着ローラの場合について説明する。図1において、導電性保護層5は多数の導電性超微粒子からなる帯電防止膜であり、オフセット防止被覆層4の表面を活性化処理した後に高い密着力でこのオフセット防止被覆層4上に形成されている。また、この導電性保護層5上にはバインダ層6が形成され、これにより、撥水撥油性を持つ超微粒子7の膜(固定化層8)が、密着性よく導電性保護層5上に固定化されている。

図1の定着ローラのオフセット防止被覆層4上に形成された導電性保護層5と、さらにその表面に形成された撥水撥油性超微粒子7の層は、トナー等の顕画剤やこれらに含まれる硬質成分、紙粉等の異物、塵埃等の無機物、有機物微粒子、微粉体あるいは化学的に活性な電離ガス、物理的に付着しやすい帯電微粒子に対して非付着・非粘着・耐摩耗摩擦などの作用を果たし、本来離型性の高いオフセット防止被覆層4の摩耗しやすい欠点を補いながら潤滑性、低い表面自由エネルギーなどの物理的効果によって耐久性の高いローラ表面を実現している。

図6は図1に示す定着ローラの作用を説明する模式図である。この図において図1と同一の符号を付した構成要素は、図1のそれと同じものを指している。この定着ローラでは、溶融または固化した状態のトナーなどの顕画剤51が導電性保護層5・5間の隙間5a(オフセット防止被覆層4のうち、導電性保護層5で被覆されていない個々の部位)に入っても、オフセット防止被覆層4の表面はそれ自体が離型作用を持つため非付着性・非粘着性を示す。この隙間5aはトナー等の孤立体自体のサイズより狭く構成されており、トナー等が溶融固化して体積が大きくなった状態では、付着や粘着が非常に生じにくくなっている。また、紙中の添加剤の一つである炭酸カルシウムなどの無機性硬質異物52がローラ表面に近寄ってきた場合において、摩擦や押し込み等の作用が生じたときにも、オフセット防止被覆層4表面の大部分が撥水撥油性を持つ硬質超微粒子に覆われており、潤滑作用や低い表面自由エネルギー面となっているため、オフセット防止被覆層4表面の変形や傷の発生、あるいは無機性硬質異物52の付着が非常に起こりにくくなっている。

【実施例】
実施例1
図1(c)に示す定着ローラを作製した。まず、アルミニウム合金A5052等の金属芯金3の表面に、従来法に従ってPAI等のプライマ層を塗布した後、その上にオフセット防止被覆層4を概ね18μmの膜厚で積層した。このオフセット防止被覆層4を形成する樹脂材料としては、含フッ素樹脂のうち耐熱性や離型性に優れ、膜形成が行いやすいPFA(テトラフルオロエチレン−パーフルオロアルキルビニルエーテル共重合体)樹脂を採用したが、これに限定されるものではない。オフセット防止被覆層4は、微粉体材料を静電粉体塗装したり、水溶性ディスパージョンを塗布して、その後に焼成を行って固定化した。

また、この定着ローラでは、フッ素樹脂からなるオフセット防止被覆層4上に導電性保護層5とバインダ層6を同時に、ディップコート法(浸漬塗布法)によって形成した。これは、導電性保護層5のコストおよび、被処理物が円筒形状であることを考慮したものである。その後、同じくディップコート法により、バインダ層6上に固定化層8を形成した。導電性保護層5は、多数の導電性超微粒子からなる帯電防止膜である。すなわち導電性超微粒子として、平均粒径20nm以下の酸化インジウム(In2O3)の超微粒子を用いたが、これに限定されるものではなく、酸化スズ(SnO2)やこれらの複合体でもよい。

導電性保護層5およびバインダ層6の同時成膜では、事前にオフセット防止被覆層4表面を、テープ研磨等で微細に粗面化(Rz1.0μm程度)した後、酸素プラズマエッチング等で表面改質を行った。これによって粗面化した凸部は、粗面化しない平滑面に比べ優先して表面改質されるため、フッ素樹脂からなるオフセット防止被覆層4表面は、導電性保護層5が付きやすい微細部分と、付きにくい微細部分とに分かれた。その後、洗浄液および純水で洗浄し、ローラ内周面をテープ等でマスキングした。導電性保護層5およびバインダ層6の同時成膜は以下の手順で行った。

上記導電性超微粒子をエタノール等の溶媒中に2〜3重量%の濃度で分散させた。この分散液に、バインダ層形成用のバインダ剤としてエチルシリケートSi(OC2H5)4を、該シリケート(固形分)濃度が約1.0重量%となるように加えて混合した。さらに、前記超微粒子の分散性を良くするため、0.1N硝酸を微量添加し、pH調整を行って塗布液とした。この塗布液を使用し、図7に示す浸漬塗布装置により導電性保護層5およびバインダ層6を同時に成膜した。この場合、塗布槽14に上記塗布液15を満たし、これにローラ13(オフセット防止被覆層を形成した金属芯金3)を浸漬した後、塗布液輸送ポンプ17を作動させ、バルブ16を開いて塗布液15をゆっくりと塗布槽14から排出した。この時の塗布液15の排出速度(その液面降下速度)は、概ね15mm/sとした。

その後、下記要領でバインダ層6上に固定化層8を積層した。平均粒径150nmのSiO2超微粒子をエタノールに5〜6重量%の濃度で分散させ、この分散液に、撥水撥油剤としてフルオロアルキルシラン化合物を0.05〜0.1mol%添加して十分に攪拌しておき、この攪拌液に、エチルシリケートSi(OC2H5)4を固形分濃度1重量%弱に調整したエタノール溶液を添加し、さらにこの液に、純水と0.1Nの硝酸を添加してpHを弱酸性に調整することにより撥水撥油処理液20(図8)とした。なお、撥水撥油剤としてはフッ素含有シラン化合物、たとえばCF3(CF2)5CH2CH2Si(OCH3)3などのフルオロアルキルシラン化合物が有効であるが、この化合物の他にクロルシラン化合物、アルコキシシラン化合物が1種以上が含まれていても有効である。

図8に示すように、処理槽19に撥水撥油処理液20を満たし、上記した導電性保護層5およびバインダ層6を同時成膜したローラ18を懸糸22で吊して処理液20に浸漬し、徐々にモータ21によって引き上げて浸漬塗布を行った。引き上げ速度はおおむね3mm/sとした。このローラ18を約200℃の焼成炉に入れ、上記撥水撥油処理液を40分間焼成した。これにより、撥水撥油処理液中の溶剤(エタノール)が蒸発・逸散し、前記フッ素含有シラン化合物がSiO2の超微粒子およびバインダ層6に固く結合する(図1(c)を参照)。

このようにして形成された固定化層8の構造は、図9に示すものとなった。ローラの基体23のオフセット防止被覆層上に、導電性保護層24が島状に形成され(図6の符号5を参照)、この島の上に撥水撥油処理層25と、これにより撥水撥油処理された超微粒子26とが固定化されている。なお、図7の浸漬塗布装置は、簡便な方法で塗布膜厚を均一にすることができる利点があり、図8の浸漬塗布装置には、ごく薄い塗膜を均一膜厚で形成することができる長所がある。

実施例2
図2に示す定着ローラを作製した。図1と同じ金属芯金3の表面に、従来法でPAI等のプライマ層を塗布した後、その上にオフセット防止被覆層4を概ね18μmの膜厚で積層した。オフセット防止被覆層4は、含フッ素樹脂のうち耐熱性や離型性に優れ、膜形成が行いやすいPFA樹脂で形成した。

ついで、オフセット防止被覆層4上に、硬質金属薄膜である導電性保護層9を0.4μmの厚さで成膜した。この場合、あらかじめオフセット防止被覆層4を研磨紙やブラスト処理によって粗面化し、この上にスパッタリングによってクロムやニッケルの硬質金属薄膜を形成した。ついで、このスパッタリングの最終工程では、反応性スパッタリングを採用することにより、導電性保護層9上に膜厚約10nmの、硬質金属の酸化物からなる酸化膜10を形成した。さらに、この酸化膜上に膜厚数nmの超薄膜離型層11を積層した。この離型層11は、有機フッ素化合物(フルオロアルキルシラン)を蒸着処理することで形成した。

図3は、フルオロアルキルシランからなる図2の離型層11の一部を拡大して示したものである。この離型層は薄い酸化膜10をイオンビーム照射などで活性化処理した後に蒸着で成膜したため、酸化膜10上に有機フッ素化合物の化学吸着サイトを高密度に形成できるうえ、蒸着を真空中で行ったので酸化膜10の無機物表面の水酸基と化学反応を起こし、図3に示すようにシロキサン結合により、酸化膜10表面に強固に結合することができた。このようにして形成された積層膜は図10のようになっており、ローラの基体27の上に導電性保護層28が島状に形成され、薄い酸化膜29上に有機フッ素化合物からなる超薄膜30が形成されて離型作用を保持している。

実施例3
図4に示す定着ローラを作製した。図1に示すものと同じ金属芯金3の表面に、オフセット防止被覆層12として硬質で潤滑性の高いめっき膜を形成した。この場合、金属芯金内面にマスキングを行い、無電解めっきによってNi−Pマトリックス(微粒子)の分散めっき膜を形成した。そのための分散めっき液は、めっき膜の潤滑性を高め、低摩擦を確保するための固体潤滑剤(PTFE、グラファイト、MoS2など)と、還元剤として次亜リン酸ナトリウムとを混合して調製した。また、分散させた微粒子の粒径は数μmとした。このような、次亜リン酸ナトリウムを用いたNi−Pマトリックスの分散めっきは、Pの含有量を約9重量%とし、マトリックスをアモルファス構造としたため、その表面硬度はビッカースで550程度となった。その後、実施例2と同一の要領で、めっき膜12上に導電性保護層5、バインダ層6および固定化層8(撥水撥油層8aで被覆処理された硬質超微粒子7の層)を積層した。

実施例4
図5に示す定着ローラを作製した。金属芯金3は図2のものと同じであるが、オフセット防止被覆層12はフッ素樹脂層ではなく、硬質で潤滑性の高いめっき膜として形成した。めっき膜の形成では、金属芯金の内面にマスキングを行い、実施例3と同様にして、無電解めっきによってNi−Pマトリックスの分散めっきを行った。その後、めっき膜12上に導電性保護層9と、この導電性保護層の表面を酸化して形成された、硬質金属の酸化物からなる薄い酸化膜10および、有機フッ素化合物からなる離型層(超薄膜)11を形成した。

図5の定着ローラを作製するに際し、酸化膜10の形成および、この酸化膜10上への有機フッ素化合物からなる超薄膜離型層11の蒸着処理は、図11に示す装置で行った。この図に記載された符号について説明すると、31は真空容器、32は主バルブ、33は真空排気装置、34はローラ(最上層として酸化膜10を形成した金属芯金)、35はローラ保持機構、36はローラ回転機構、37は制御系、38は材料蒸発源、39は制御電源、40はイオンビーム源、41はビーム制御系、42は処理用のガス導入系、43は不活性ガス導入系、44は電源である。

図11において真空容器31は、ターボ分子ポンプまたはクライオポンプを主排気ポンプとして搭載した真空排気装置33によって、主バルブ32を介して真空排気され、到達圧力が10−5Pa以下に維持できるようになっている。ローラ34は、オフセット防止被覆層12上に導電性保護層9が形成されたものである(図5を参照)。このローラ34をローラ保持機構35で真空容器31内に保持し、ローラ回転機構36で所定の速度で回転できるようにした。ローラ回転機構36には回転速度を制御するための制御系37を接続したが、この制御系には、ローラ34に高電圧を印加しガス導入系45からアルゴン等の不活性ガスを導入して逆スパッタリングを行う電源も含まれている。

真空容器31内にセットしたローラ34には約30秒〜60秒間、アルゴンガスを導入した10−1Pa程度の真空中において、200Wの高周波電力で逆スパッタリングをかけ、導電性保護層表面の汚染物を除去した。その後、バックグラウンド圧力まで真空排気し、イオンビーム源40から水のイオンビームを照射した。イオンビーム源40には、イオン発生・制御用のイオンビーム源電源、ビームの幅や方向を制御するビーム制御系41、不活性ガス導入系43および水などの処理用のガス導入系42を配備し、混合した処理ガスをイオン化してビーム状にローラ表面近傍に照射した。水のイオンビーム照射は、イオンビーム源40から照射したビームの強度をローラ表面でイオン照射量5×1014ions/cm2、加速電圧380Vとして約50秒間行った。

このイオンビーム照射によって、ローラ34の導電性保護層9の表面が薄い酸化膜10に変化するとともに、この酸化膜上に強固に化学結合した水酸基が形成され、化学吸着サイトを高密度に形成することができた。すなわち、酸化膜10は前記Ni−Pマトリックスの分散めっき膜の表面が、水のイオンビーム照射により酸化されて形成されたものである。

このイオンビーム照射処理の後、材料蒸発源38を用いて真空蒸着法で有機フッ素化合物の離型層11(超薄膜)を形成した。材料蒸発源38は制御電源39によって蒸発量をコントロールした。蒸着材料は無機微粉末やスチールウールなどの金属塊に有機フッ素化合物、たとえばフルオロアルキルシランを浸漬・固着させた蒸発体を加熱して真空中に加熱蒸発させた。加熱方法は抵抗加熱でもよいが、蒸発量の制御性が良く、汚染の少ない電子ビーム加熱がより望ましい。

また、材料としてはフルオロアルキルシランに限定されるものではなくクロル基、シアノ基、アミノ基等の官能基を有するフルオロアルキルシラン化合物等の有機フッ素化合物を用いることができる。これらの有機フッ素化合物は、ローラ34の薄い酸化膜10に強固に化学結合した水酸基と化学反応を起こし、シロキサン結合:S−i−Oによって無機物表面に強固な結合を生じる。上記のように形成された、有機フッ素化合物からなる薄い離型層11は、表面に−CF3基が配向した構造となっている。この−CF3基のようなフルオロカーボンは、フッ素Fが高い電気陰性度を有するため、C−F間の結合エネルギーが大きく、化学的な安定性も高いので、他の元素物質が化学結合を介して付着することがないことから、離型効果に優れている。

実施例5
下記する本発明の定着ローラ(A)〜(D)を、電子写真方式のリコー製複写機MF4570の定着ユニットに搭載して加熱定着ローラとして使用し、その特性を、従来方法で作製した定着ローラ(E)と比較した。なお、定着ローラの金属芯金(素管)はいずれも同一材料・厚さのアルミニウム合金製である。

(A)図1に示す定着ローラ。金属芯金表面に導電性PFA樹脂を粉体塗装し、この塗膜を焼成した。この焼成膜を研磨加工した後、再焼成することによりオフセット防止被覆層4を形成した。このオフセット防止被覆層上に導電性保護膜5を形成し、さらにその上に撥水撥油性硬質超微粒子7を固定化(固定化層8を形成)した。
(B)図2に示す定着ローラ。金属芯金表面にオフセット防止被覆層4を(A)と同様にように形成し、その上に導電性保護層9、酸化膜10および、有機フッ素化合物からなる薄い離型層11を形成した。
(C)図4に示す定着ローラ。金属芯金表面にオフセット防止被覆層12として、潤滑性硬質粒子を分散させたニッケルめっき膜を形成し、この上に導電性保護膜5を形成し、さらにその上に撥水撥油性硬質超微粒子7を固定化(固定化層8を形成)した。
(D)図5に示す定着ローラ。金属芯金表面にオフセット防止被覆層12として、潤滑性硬質粒子を分散させたニッケルめっき膜を形成し、この上に導電性保護膜9と、酸化膜10と、有機フッ素化合物からなる薄い離型層11とを形成した。
(E)金属芯金表面にPFAを粉体塗装した後この塗膜を焼成し、この焼成膜を研磨加工した後、再焼成してオフセット防止被覆層を形成した(図略)。

【発明の効果】
以上の説明で明らかなように、本発明によれば、以下の効果をもたらす定着ローラを提供することができる。
(1)オフセット防止被覆層や、その上の導電性保護層を本発明の形態で形成し、さらにその最表層を撥水撥油性硬質超微粒子を固定したり、有機フッ素からなる超薄膜の離型層を蒸着処理して形成した定着ローラを、実際の定着装置に使用することで、トナーなど顕画剤が溶融または固化した状態で導電性保護層の隙間に入っても、オフセット防止被覆層の表面はそれ自体が離型作用を持つため非付着、非粘着性を示す。この隙間(間隙)はトナー等の孤立体自体のサイズより狭く構成されており、トナー等が溶融固化して体積が大きくなった状態ではいっそう付着、粘着しづらい。また、紙の添加剤の一つである炭酸カルシウムなどの無機の硬質異物がローラ表面に来た場合では、摩擦や押し込み等の作用があっても、オフセット防止被覆層の大部分の面が撥水撥油性の表面を持った硬質超微粒子やごく薄い離型層に覆われており、潤滑作用や低い表面自由エネルギー面であるため表面の変形や傷の発生、付着が非常に起こりにくくなった。

(2)定着ローラのオフセット防止被覆層について、この被覆層のトナー等顕画剤の非付着、非粘着効果を維持したままローラ表面の摩擦摩耗による表面の形状変化、摩耗損を防止するため、導電性保護層および最表面の耐摩耗性・潤滑性および低い表面自由エネルギーを持続させることができ、定着ローラのトナー付着によるオフセット防止、紙端部による擦り摩耗や傷の発生を的確に防止することができる。また、オフセット防止被覆層の作用に加えて、最表層の潤滑性あるいは低い表面自由エネルギーを実現する超微粒子層の付着性を改善し、これらの脱落防止をはかるためオフセット防止被覆層上に強固に形成し、耐久性の向上を図ることができた。さらに、ローラ表面の導電性を維持したままトナー等の顕画剤の非付着、非粘着効果を持続することが可能となる。さらに、定着ローラのオフセット防止被覆層をフッ素樹脂の塗膜形成によらず、高温の加熱焼成が省略できる無電解めっき浴で簡便に形成できるため、省資源・省エネルギーとなる。

(3)定着ローラのオフセット防止被覆層についてこの被覆層のトナー等顕画剤の非付着、非粘着効果を維持したままローラ表面の摩擦摩耗による表面の形状変化、摩耗損を防止するため保護層および最表面の耐摩耗性、潤滑性および低い表面自由エネルギーを持続させることができ、定着ローラのトナー付着によるオフセット防止、紙端部による擦り摩耗や傷の発生が防止できた。定着ローラのオフセット防止被覆層の作用に加えて、最表層の潤滑性あるいは低い表面自由エネルギーを実現する超薄膜の離型層をローラ最表面にシロキサン結合を介して強固に形成できたため耐久性の向上を図ることができた。

(4)上記(3)と同様に、定着ローラの静電オフセット防止のため、ローラ表面の導電性を維持したままトナー等の顕画剤の非付着、非粘着効果を持続することが可能となった。定着ローラのオフセット防止被覆層をフッ素樹脂の塗膜形成によらず、高温の加熱焼成が省略できる無電解めっき浴で簡便に形成できるため省資源、省エネルギーとなる。

(5)定着ローラの導電性保護層最表面の薄い酸化物層に化学結合によって強固に結合した水酸基と化学反応を起こし、シロキサン結合:O−Si−Oによって無機物表面に強固な結合を形成することができた。本発明の方法でできた有機フッ素化合物からなる薄い離型層は、特に真空中の蒸着処理をイオンビームによる前処理とともに行うことで、溶液やその他の処理に比較して有利に表面に−CF3基が配向した構造となっており、−CF3基のようなフルオロカーボンはフッ素Fの大きい電気陰性度でC−F間の結合エネルギーが大きく、化学的な安定性も高いので、他の元素物質が化学結合を介して付着することがないため、離型効果に優れている。

BACKGROUND OF THE INVENTION
The present invention relates to a fixing roller (particularly a heat fixing roller) that is hard, excellent in wear resistance and low friction, and has a non-adhesive surface layer, which is used for image formation in electrophotographic copying machines, laser printers, and the like. The present invention relates to a heat fixing apparatus including a roller and a method for manufacturing the fixing roller.

Conventionally, various fixing methods have been proposed and implemented as fixing devices for image forming apparatuses such as general electrophotographic copying machines. Among them, a roller fixing type, in particular, a heating roller fixing device (heat roll fixing method) in which at least one of a pair of rollers is heated by a heat source has become mainstream. Here, of the pair of rollers, the roller that contacts the surface of the recording material on the image carrying side is called a fixing roller or a heat fixing roller, and the other roller is called a pressure roller.

In the roller fixing type fixing device, since the fixing roller is in direct contact with the image carrying surface of the recording material, a part of the developer, for example, toner constituting the image on the recording material is placed on the surface of the fixing roller. A so-called “offset phenomenon” is likely to occur in which the adhered toner adheres and is transferred again onto the recording material as the roller rotates.

Therefore, conventionally, various means as described below have been adopted as means for preventing this offset phenomenon.
(A) An offset prevention coating layer made of a fluororesin such as polytetrafluoroethylene resin (hereinafter referred to as PTFE) or a high releasable material (non-adhesive material) such as silicone rubber is provided on the outer peripheral surface of the fixing roller. Thus, the releasability (non-adhesiveness) of the surface layer of the fixing roller is improved.
(B) A means for applying a release agent such as silicone oil is provided on the outer peripheral surface of the fixing roller.
(C) A rubbing cleaning means such as a blade or web for cleaning and removing contaminants on the outer peripheral surface of the fixing roller is provided.
(D) A DC bias having the same polarity as the toner of the unfixed image carried on the recording material is applied to the core of the fixing roller.
(E) A combination of the above means (a) to (d).

However, the conventional offset prevention means (a) to (e) have the following problems.
(1) In the arrangement of the anti-offset coating layer in (a) above, a roller provided with a fluororesin coating layer such as PTFE exhibits excellent non-adhesiveness, but releasability depends on the type of toner binder resin. In some cases, a part of the toner sticks to contaminate the roller surface.

In recent years, there has been a strong demand for higher durability of various parts such as fixing rollers due to the trend toward lower costs, improved serviceability, and regulations on industrial waste. The fixing roller provided with a coating layer of fluororesin such as PTFE has a drawback that the wear resistance is not sufficient and the life is short. The surface of the fixing roller is worn due to rubbing by a cleaning means such as a blade, a release agent applying means, a recording material separating claw, a temperature detecting element, a pressure roller, and the like. Further, the recording material passing between the fixing roller and the pressure roller is also rubbed. When a large amount of paper (recording material) is passed, paper dust is generated from the paper and adheres to the fixing roller. This paper dust is removed by a cleaning blade or the like brought into contact with the fixing roller. However, the generation of paper dust is particularly remarkable at the edge portion of the paper, and the roller is formed by various inorganic fillers contained in the paper dust. The surface is worn. The fixing roller loses its smoothness due to surface wear, and the original releasability tends to decrease.
