【発明の属する技術分野】
この発明は、角形の容器を一定方向に整列させる角形容器の整列装置に関するものである。

【従来の技術】
最近、珈琲、紅茶および緑茶などの各種の飲料がPETボトルやボトル缶などの容器に入れられて販売されている。これらの各飲料が前記容器に充填される際には、各飲料の品質保持のために、黴や微生物の発生を防止する処理を前記容器に行う必要がある。前記処理には、加熱殺菌が一般的である。しかしながら、前記飲料の色や香りあるいは味を良好に維持するためには、実質的に飲料が受ける熱履歴を少なくする必要がある。

そこで従来から、中レベルのクリーン度のルーム内でPETボトルの成形を行ってから、飲料が充填される方法が知られている。このような方法であれば、プリフォームの成形やボトルへの成形の際に加熱されるために、充分な殺菌状態となる。このようにして成形されたボトル(PETボトル)が無菌状態を維持して、低レベルのクリーンルーム内を無菌エアーコンベヤーで搬送される。その場合、搬送力を無菌エアーの風圧で発生させるから、コンベヤー自体で発塵することはないが、ボトルとガイド間には滑りが生じるためにわずかな発塵の可能性がある。しかし、この場合でも無菌状態は維持されている。またこれに合わせて無菌エアーコンベヤーを低レベルクリーンルームに配置してあるので、清浄のための機器に過剰な負荷となることはない。また搬送されたボトルに対しては、高レベルクリーンチャンバーに設置してある充填装置で飲料を充填し、かつキャッピング装置でキャップの締め付けを行うから、結局、ボトルは、無菌状態でかつ高レベルのクリーンチャンバーの環境と同様の清浄度となり、その状態で飲料が充填される。

上述のような過程を経て飲料が充填されるボトル(PETボトル)は、内容物を充填する前には極めて軽量である。そして、内容物の充填ライン等において極めて軽量のボトルを円滑に搬送するために、いわゆるエアー搬送装置が採用されている。この種のエアー搬送装置は、搬送方向に所定間隔を存して平行に延設された案内レール間に、ボトルの口部に形成された鍔部を支持させ、ボトルを起立姿勢で吊り下げた状態とし、ボトルの口部に搬送方向に向かってエアーを吹きつけることによりボトルを搬送している。

一方、空のボトルに飲料を充填する充填ラインでは、集合状態で搬送されてくるボトルを搬送中に順次に一列に整列させて、エアクリーナー装置、充填装置、キャッパー、ラベラーと順次搬送している。その際、角形で辺の長さが相違して方向性を有する容器の場合、ラベル貼りなどの後工程の為に、一方向に揃えて供給される必要がある。

上述のような構造の飲料充填設備を使用する場合、PETボトルなどの容器の口部が円形で方向性がないため、無菌エアー搬送のように無菌エアーが斜め前方に向けてボトル口部に吹き出しているため、無菌エアーの吹くバラツキ(強弱)により、搬送途中に前記容器が回動してしまうことがある。このような場合、外形が円柱形状となっている容器は、搬送方向に対する方向性がないので、円滑に整列させることができる。つまり、容器の外形が円柱形状なので、搬送方向に対して容器がどの方向を向いて整列しても、平面視では容器は同一の円形なので、円滑に整列させる必要がない。

しかしながら、外形が角柱状に形成された角形容器の場合には、円滑な整列が行えない不都合があった。すなわち、角形容器を平面視したとき、対向する平坦な側面の間隔寸法より対角線方向の寸法が大である。したがって、角形容器が無菌エアーのバラツキ(強弱)により搬送途中に不用意に回動した場合には、角形容器の所定の面が一方向に配置されないという不都合があった。その結果、ラベル貼りなどの後工程を円滑に行うことができないという不都合があった。

そこで、従来、角形容器を整列させる整列装置が飲料充填設備に設けられている。このような整列装置の一例が、特開平11−240508号公報・特許2829829号公報・特開2000−318833号公報に記載されている。

特開平11−240508号公報に記載された整列装置は、角形容器の底面を吸引しながら一列で搬送するバキュームコンベヤと、角形容器の搬送方向の側面に設けられているガイド部材とを備えた構成となっている。

また、特許2829829号公報に記載された整列装置は、エアー搬送装置の投入部に向かって角形容器を載置して連続搬送するベルトコンベアと、前記ベルトコンベアの左右に配置されるスクリューとを備えた構成となっている。

特開2000−318833号公報に記載された整列装置は、エアー搬送装置の投入部に向かって角形容器を載置して連続搬送するベルトコンベアの搬送方向の一方に角形容器の吸着手段と他方にエアー噴出手段と、前記ベルトコンベア上の角形容器に両側から当接して角形容器の整列状態を維持する一対の規制板とを備えている。

上述の公報に記載されたような構造の整列装置を使用すれば、角形容器を円滑に整列することができる。

【発明が解決しようとする課題】
しかしながら、上述の特許2829829号公報に記載されたような構造の整列装置では、スクリューを使用しているため、角形容器が軟質の材料で形成されていた場合には、変形してしまうおそれがあった。

また、特開平11−240508号公報および特開2000−318833号公報に記載されたような構造の整列装置では、角形容器の所定の面を吸引して、いわゆるガイド板に接触させることによって、角形容器を整列させる。しかしながら、角形容器は平面視したとき、対向する平坦な側面の間隔寸法より対角線方向の寸法が大である。このため、前記ガイド板を角形容器の平坦な両側面に当接させる間隔寸法に設けると、角形容器がベルトコンベア上で不用意に回転した場合には、角形容器の角部がガイド板に当接して角形容器がガイド板間に侵入できず、角形容器の倒れや詰まりが生じてしまう。また、前記ガイド板の間隔寸法を角形容器の対角線方向の寸法に合わせると、整列状態が確実に規制されないという不都合があった。

この発明は、上記の事情を背景にしてなされたものであり、角形ボトルを円滑に整列させる整列装置を提供することを目的とするものである。

【課題を解決するための手段およびその作用】
上記の目的を達成するために、請求項1の発明は、左右一対の整列ガイドにより形成された通路を有し、この通路の幅がネジ部を形成した角形容器の前記通路と平行方向の面の最大長さの対角線間隔よりも狭くかつ長辺の対面間隔よりも広い間隔で設けられている角形容器の整列装置において、前記通路を形成している前記整列ガイド部材が筒状からなるフレームの内部に設けられ、無菌エアーを噴出可能とするオリフィスが前記フレームの内部を無菌状態に保つように前記フレームの内部に設けられ、このフレームに排気口が形成され、このフレームの側縁部に一対のサイドガイドが取り付けられ、前記ネジ部にフランジ状に突出した首部リングが形成され、この首部リングが前記サイドガイドに懸吊され、前記整列ガイド部材同士が、前記角形容器の搬送方向と平行に、相対的に前後方向に往復動するように形成されていることを特徴とする角形容器の整列装置である。

したがって、請求項1の発明によれば、搬送手段によって角形容器が整列装置まで搬送されてくると、複数の整列ガイド部材間の通路に進入する。この整列ガイド部材間の通路は、角形容器の最大長さの対角線間隔よりも狭く、長辺の対面間隔よりも広く形成されている。また、前記通路を形成している整列ガイド部材同士が、前記通路上を互いに前後方向に往復動する。そのため、前記通路の入り口に、回動している角形容器が搬送されると、回動している角形容器の角部が、往復動している整列ガイド部材に接触してさらに回動する。その後、整列ガイド部材の間に角形容器が進入して、整列ガイド部材の壁面に角形容器が面接触する。そのため、角形容器がそれ以上回動せずに、整列ガイド部材に沿って整列される。

また、請求項2の発明は、請求項1の構成に加えて、前記角形容器の胴部を搬送方向にガイドする前記整列ガイド部材の少なくとも一方の端部が、前記搬送方向に対して傾斜した形状に形成されていることを特徴とする角形容器の整列装置である。

【発明の実施の形態】
以下、この発明の角形容器の整列装置の実施例を説明する。なお、この発明の整列装置1によって整列される角形容器の一例としては、PET(ポリエチレンテレフタレート)ボトルが例示されるが、例えば金属板製のボトル缶の様に他の材料で形成された角形容器でもよく、特にプラスチックボトルでなくてもよい。要は、角形状の容器であればよい。また、整列装置1は、飲料充填設備に配置されているが、この発明の整列装置が配置される設備は、前記飲料充填設備に限定されない。したがって、適宜の他の設備内に配置することができる。

図1は、この発明の角形容器の整列装置1の配置状態を示しており、ここで対象としている設備は、角形のPETボトルをブロー成形し、そのボトルを飲料の充填工程に無菌状態を維持させて搬送し、事前に殺菌処理された飲料をこの充填工程でボトルに充填するとともに、殺菌処理されて供給されたキャップをそのボトルに締め付けてキャッピングを行い、こうして得られた製品(すなわちボトル詰め飲料)を箱詰めするように構成されている。

先ず、角形ボトル1Aを成形する工程について説明すると、レジン供給装置2とレジン前処理装置3とが設けられている。ここで使用されるボトル用の原料は、ペレット状のPETレジンであって、レジン供給装置2は、このペレット状レジンを連続してあるいは一定量づつレジン前処理装置3に供給するように構成されている。

またレジン前処理装置3は、ペレット状のレジンの除湿を行う装置である。すなわちペレット状のレジンは、大気中の水分を吸湿しており、この状態で加熱溶融し、ボトルを成形すれば容器壁に気泡が発生するので、加熱溶融される前に乾燥させる必要があり、したがってこのレジン前処理装置3では、ペレット状レジンを140℃に加熱するようになっている。

加熱乾燥されたレジンは、加熱溶融された後、射出成形によってプリフォームに成形され、さらにボトルに成形される。すなわち上記のレジン前処理装置3に続けて射出ユニット4が設けられている。これは、プリフォーム成形機5および角形ボトル成形機6とを一体としたプリフォーム・ボトル連続成形機8の一部をなすものであり、図示しないが、ペレット状のレジンを加熱溶融し、これをスクリューによって混練しつつ加圧して射出するように構成されている。また、プリフォーム成形機5は、二対のプリフォーム成型用金型を備えている。

角形ボトル成形機6は、上記のプリフォームを素材としてブロー成形を行うよう構成されており、上記のプリフォーム成形機5からロボットあるいはコンベヤー(それぞれ図示せず)によって搬送されたプリフォームをブロー成形用金型に挿入し、加熱状態でプリフォームに無菌の加圧エアーを供給してこれを膨らませることにより、金型に即した形状の角形ボトル1Aに成形するようになっている。なお、この例では、複数のブロー成型用金型が用意され、同時に複数の成形を行うようになっている。角形ボトル1Aには、キャップを取り付けるねじ部の下側にフランジ状に突出した首部リング7が形成されており、この首部リング7によって角形ボトル1Aのハンドリングを行うことができる。

上記のプリフォームの成形は、射出成形法によって行われ、PETレジンを原料とした場合には、プリフォーム成形時の温度が270℃〜290℃で、プリフォームは金型内で冷却されて取り出される。したがって得られたプリフォームは充分加熱殺菌され、無菌状態に維持される。また上記の角形ボトル成形機6によるブロー成形時のボトルの温度は90℃〜110℃で、金型から取り出される時のボトルの温度は40℃〜50℃であるが、無菌状態は維持されている。

上記の射出ユニット4を含むプリフォーム・ボトル連続成形機8は、中レベルクリーンルーム26の内部に設置されている。その清浄度合は、一例として、日本工業規格(JIS)B9920で6P/m3 (アメリカ合衆国規格(FED.ST.)209Dで1000P/ft3 :以下、クラス1000と記す)であり、これは、例えば0.3μm程度の粗さのフィルターによって除塵したエアーによって室内を満たすことにより維持できる。またその内部の気圧は、外部よりも若干高く維持されている。

またこの中レベルクリーンルーム26は、例えば、アルミニウムのハニカム構造の芯板を、2mm厚のメラミン板でサンドイッチ状に積層し、45mm厚の壁をつくり、また天井は電解アルミのアングルで構成し、壁より薄い積層板で張るように構成することができる。さらにこの中レベルクリーンルーム26を構成する部材は、防音対策も考慮したものが好ましい。

さらにこの中レベルクリーンルーム26内は、プリフォーム・ボトル連続成形機8の稼動前に、その内部に、適宜な希釈した過酸化水溶液を常温で10分間流して成形機を洗浄し、また、稼働中には、一例として、プリフォーム・ボトル連続成形機8内に、適宜な希釈した過酸化水溶液を常温で4時間毎に1時間噴霧するとともに、UV(紫外線)ランプをプリフォーム搬送路沿いに設置して、プリフォーム・ボトル連続成形機8内を通過するプリフォームあるいは角形ボトル1Aを常時照射するように構成されている。

なお、プリフォーム・ボトル連続成形機8としては、例えば、インジェクションブロー成形機、押出ブロー成形機等を用いることができる。そして例えば、インジェクションブロー成形機を用いる場合には、プリフォーム成形が、ネック金型、コアー金型、キャビティ金型を用いて行われ、ブロー成形が、プリフォーム成形で用いた金型と同様のネック金型とブロー金型とを用いて行われる。

また、この実施例のように、プリフォーム成形機5および角形ボトル成形機6を一体化したプリフォーム・ボトル連続成形機8を採用することが好ましいが、これに替えて、別個の各成形機を組み合わせて構成してもよい。すなわちプリフォーム成形機5と角形ボトル成形機6とを互いに直結して配置したり、またプリフォーム成形機5と角形ボトル成形機6とを離間して配置し、プリフォーム成形機5によって成形したプリフォームを、公知の手段によって、角形ボトル成形機6に搬送するよう構成することもできる。

上記のようにして製造された角形ボトル1Aは、充填ライン9に無菌エアーコンベヤー10によって搬送される。この無菌エアーコンベヤー10の両側に整列装置1が取り付けられている。この無菌エアーコンベヤー10は、例えば、搬送方向に延びた筒状のABS樹脂からなるフレーム11を有し、その内部には、角形ボトル1Aの首部リング7を係合させて懸吊するために互いに所定の間隔をあけて平行に配置した一対のサイドガイド12がそれぞれの側縁部に取り付けられ、かつフレーム11の内部を上下に水平方向に仕切る一対の平板13と、サイドガイド12の間の上方側を覆うように左右にサイドガイド12に亘って設けられ、かつ左右の側壁部にエアー噴射用オリフィスを備えたトンネル14と、このトンネル14を内包するように前記平板13の上側に形成されたチャンバー15と、前記サイドガイド12によって懸吊された角形ボトル1Aの胴部を搬送方向にガイドする左右一対の整列ガイド部材16および17とが備えられている。なお、符号18は、排気口を示している。

整列ガイド部材16および17には、アクチュエータとエアーシリンダーとが取り付けられている。また、整列ガイド部材16および17には、角形ボトル1Aが搬送されてきたときに、角形ボトル1Aの一辺に接触する板状のガイドバー16Aおよび17Aが設けられている。この2つのガイドバーのうち、角形ボトル1Aの入り口とされている方のガイドバー16Aの端部は、角形ボトル1Aの搬送方向に対して傾斜している。したがって、角形ボトル1Aの入り口が大きく形成される。

したがってこの無菌エアーコンベヤー10においては、前記チャンバー15の内部を無菌エアーで加圧充満させることにより、トンネル14の側壁部に形成したオリフィスから加圧エアーがトンネル14内に噴射され、これが角形ボトル1Aのねじ部(首部)に吹き付けられて角形ボトル1Aが搬送される。なお、トンネル14内に噴射されたエアーは、排気口18から外部に排出される。

なお、この無菌エアーコンベヤー10は、外部から汚染されないように、その内部を空の状態で所要のクリーンレベル(ここでは一例としてJISB9920で5P/m3 、FED.ST.209Dで100P/ft3 :以下、クラス100と記す)に保つように構成されている。そして、例えば、稼動前には、搬送路内をクリーンエアーで満たすとともに、搬送路内に、適宜な希釈した過酸化水溶液を常温で10分間流して搬送路を洗浄し、また稼動中には、搬送路内にクリーンエアーを供給するとともに、搬送路内に、適宜な希釈した過酸化水溶液を常温で4時間毎に1時間噴霧するように構成することが好ましい。また、無菌エアーコンベヤー10内の汚染を防ぐため、殺菌用スプレー装置として薬液の配管およびスプレーノズルを設けることが好ましい。

さらに充填・キャッピング工程の構成について説明する。前記無菌エアーコンベヤー10の終端部は、充填装置19に接続されている。この充填装置19は公知の装置を使用することができ、一例として、無菌エアーコンベヤー10で搬送された角形ボトル1Aを順次入側のスターホイール等で充填用バルブ(それぞれ図示せず)の下に送り、予め殺菌された飲料がそのボトルに所定量充填されるようになっている。なお、その充填の際に、充填用バルブ先端が、ボトル口部に接近するが接触しないように構成することが好ましい。

そしてこの充填装置19には、殺菌処理済み飲料供給装置20が接続されている。この殺菌処理済み飲料供給装置20としては、公知の装置を使用することができ、例えば、UHT(超高温加熱)殺菌処理等の殺菌処理を行った珈琲、ジュース、緑茶、紅茶等の飲料を供給するように構成されている。

上記の充填装置19と一体にキャッピング装置21が設けられている。このキャッピング装置21は、飲料の充填された角形ボトル1Aにキャップを取り付けて密封する装置であって、充填装置19とキャッピング装置21との間に、スターホイール(図示せず)が設けられ、充填装置19から送り出された角形ボトル1Aをこのスターホイールによってキャッピング装置21に供給するようになっている。またキャッピング装置21は、殺菌処理して供給されたキャップを角形ボトル1Aのねじ部に取り付け、飲料の充填された角形ボトル1Aを密封するように構成されている。

このキャッピング装置21に対してキャップを供給するための装置として、キャップ供給装置22とキャップ殺菌装置23とが設けられている。このキャップ供給装置22は、整列させて投入されたキャップもしくはバラバラに投入されたキャップを順にキャップ殺菌装置23に送るように構成されている。またキャップ殺菌装置23は、キャップ供給装置22から供給されたキャップの殺菌を行い、殺菌されたキャップを前記キャッピング装置21に供給するための装置である。一例として、バラバラに集積されたキャップの表裏を一定の向きに並べて下方に落下させるホッパーと、ホッパーから供給されたキャップを殺菌処理領域へ送る回転ねじと、そのキャップを加熱する加熱用ヒーターと、キャップ殺菌用過酸化水素の加熱および噴射の装置と、殺菌されたキャップを下降案内する完全にカバーされた溝状ガイドと、殺菌装置の動作を制御する制御装置とを備えた装置を採用することができる。

したがってこのキャップ殺菌装置23では、稼動前に、装置を加熱するとともに、過酸化水素30%の水溶液を加熱噴霧し、またシュートは過酢酸2〜3%の水溶液を45℃で5分間流して殺菌し、かつ無菌水で洗浄し、さらに、稼動中は、キャップを加熱するとともに過酸化水素30%の水溶液を加熱噴霧し、キャップを送り出す。

上記のキャッピング装置21によって角形ボトル1Aにキャップを取り付けることにより充填工程が終了し、その角形ボトル1Aは、キャッピング装置21から製品箱詰め装置24に排出される。なお、この製品箱詰め装置24としては、複数本の角形ボトル1Aを整列させて箱詰めする装置、あるいはバラバラに箱詰めする装置のいずれであってもよい。また角形ボトル1Aにラベルを貼る場合には、箱詰めの前に一般的な方法で貼ればよい。

上述した充填装置19とキャッピング装置21とは、一体化された構成であり、これらは、高レベルクリーンチャンバー28の内部に収容されている。この高レベルクリーンチャンバー28は、前述したプリフォーム・ボトル連続成形機8が設置されている中レベルクリーンルーム26よりも清浄度の高いチャンバー、すなわち単位容積当たりの所定粒径以上の塵埃の数が中レベルクリーンルーム26よりも少ないチャンバーであり、一例として、クラス100に維持されている。これは、所定のメッシュ(例えばメッシュの径が0.3μm)のフィルターによって濾過した清浄な空気を供給することにより達成される。またその内部の気圧は、外部の気圧より若干高い圧力に維持されている。

そしてこの高レベルクリーンチャンバー28の構成としては、例えば、SUS304形鋼と透明なPVC樹脂板とで隔離壁を構成し、また高レベルクリーンチャンバー28内での通常作業を作業者が直接中に入らずに行えるように構成することが好ましい。すなわち隔離壁に、例えば、丸孔を設けて、高レベルクリーンチャンバー28の隔壁に内方へ突出した合成ゴム製の隔離手袋(例えば、ネオプレン製手袋等)を取り付け、内部の装置部品を外部から隔離操作可能にするように構成することが好ましい。

なお、充填装置19は、一例として稼動前に、その内部を過熱水蒸気で殺菌するとともに、充填装置19とキャッピング装置21との外面に過酢酸2〜3%の水溶液を45℃の温度で5分間流して殺菌し、かつ無菌水で洗浄し、稼動中には、充填装置19のベース部に過酢酸0.5%の水溶液を45℃の温度で10分間毎に1分間流して殺菌するように構成されている。また、充填装置19の外部には、飲料を貯溜するタンク(図示せず)が備えられることになるが、そのタンク内では、飲料の液面と圧力とが制御され、常に一定量の飲料が充填されるように構成される。

上述した各装置のうち殺菌処理済み飲料供給装置20と製品箱詰め装置24とを除いた装置類が、低レベルクリーンルーム27の内部に設置されている。その清浄度合は、前述した中レベルクリーンルーム26より単位容積当たりに存在する所定粒径以上の塵埃の量が多い清浄度であり、例えばJISB9920で8P/m3 (FED.ST.209Dで100,000P/ft3 :以下、クラス100,000と記す)に維持されている。これは、前述したフィルターと同様にメッシュの径が0.3μm程度のフィルターによって除塵したエアーを供給することにより達成できる。またその内部の気圧は、外部の気圧より若干高く維持されている。またこの低レベルクリーンルームの内部は、稼動前に、例えば、適宜な希釈した過酸化水溶液を常温で1時間、壁および床に噴霧し、また稼動中には、適宜な希釈した過酸化水溶液を常温で4時間毎に1時間、壁および床に噴霧するように構成されている。そして上述した殺菌処理済み飲料供給装置20および製品箱詰め装置24を含む各装置類の全体が工場建屋25の内部に設置されている。

したがって上述した設備では、工場建屋25の内部より低レベルクリーンルーム27の内部の気圧が高く、またその低レベルクリーンルーム27の内部より中レベルクリーンルーム26および高レベルクリーンチャンバー28の内部の気圧が高くなっている。なお、前記無菌エアーコンベヤー10の内部の気圧は、その周囲の低レベルクリーンルーム27の内部の気圧より高くなっている。

さらにクリーンエアーの供給関係を説明すると、工場建屋25の内部のエアーが前述したフィルターなどによって除塵されて低レベルクリーンルーム27の内部に供給され、またその低レベルクリーンルーム27の内部のエアーが除塵されて中レベルクリーンルーム26あるいは高レベルクリーンチャンバー28の内部に供給されている。
