【発明の属する技術分野】
本発明は、ヒートシンク製造方法およびヒートシンクに係り、特に、自動車、電鉄、家電、産業機械、電力などのパワーモジュール(パワーデバイス素子)などの冷却に用いて好適で、省スペース化のできる技術に関する。

【従来の技術】
従来、電機、電子機器の冷却には、押出材(ダイカスト材)製ヒートシンク、コルゲートフィンろう付けヒートシンク、プレートフィンろう付けヒートシンクなど、多種のアルミ製ヒートシンクが使用されている。

【発明が解決しようとする課題】
これらの従来技術では、近時の電機、電子機器の軽薄短小化に伴う、必然的な高密度化に対応すべき冷却装置の高効率化要求に応え難いのが実状である。つまり、空間容積、冷却条件(冷却風量,冷却風温度)が同一で放熱性能を向上させる場合、または、放熱性能が同等以上でヒートシンクを小型化する場合といった要求に対応していない。

アルミ押出材は、アルミ材が押出金型を通過してトコロテン式に押し出されるもので、アルミダイカスト製ヒートシンクでは、溶湯を金型キャビティに充満させ、一種の射出成形であり、これらの製造方法によって製造されたヒートシンク70は、図7に示すように、フィン71の可能な肉厚は1.0mm程度以上であり、空気への伝熱面積を大きくできる細かいフィン構造をとることができない。従って、伝熱特性として近時の高性能化要求を満足させ得ない。
さらに、このような構造で、フィン71厚みが同一なままで、フィンピッチを狭幅化して放熱面積を増加しようとした場合、フィン71間を通過する冷却空気の圧力損失が増大してしまうとともに、同時に、重量が増加するという問題があった。
また、フィン71厚みを薄くして、フィンピッチを狭幅化しようとした場合、フィン効率、すなわち、冷却効率が低下してしまうという問題があった。

コルゲートフィンろう付けヒートシンク80としては、図8に示すように、直立状コルゲートフィン82をアルミ板81にろう付けしたタイプを例示する。この構造はコルゲートフィン82が自立しているので、熱抵抗も比較的大きい。
さらに、このような構造で、フィン厚みが同一なままで、フィンピッチを狭幅化して放熱面積を増加しようとした場合、フィン間を通過する冷却空気の圧力損失が増大してしまうという問題があった。
また、フィン厚みを薄くして、フィンピッチを狭幅化しようとした場合、フィン効率、すなわち、冷却効率が低下してしまうという問題があった。
また、フィン高さを高くしたり、あるいはフィンを数層に積み重ねることもできるが、この場合、フィン高さ方向の熱伝導距離が長くなり過ぎ、性能アップをもたらさないとともに、圧力損失が増大するという問題があった。。

フィン効率を改善するために、図9に示すように、互いに平行な板材92をベース部91表面に立設してろう付けし、これらの板材92,92の間にベース部91表面と平行にコルゲートフィン93を設けた構成も可能であるが、この場合、部材点数が多くなること、板材92とフィン93の位置決め組付けおよび接合が困難になるという問題があった。

これは、ベース部91と板材92とを一体として成形し、この板材92の間にフィン93を挿入して接合しようとした場合、板材92どうしの間隔寸法W0と、フィン93の幅寸法との精度が充分でないと接合不良が発生してしまうという問題があった。
これは、ベース部91と板材92との接合時やフィン93の製造時にこのような寸法精度を確保することが難しいため、つまり、板材92間隔がフィン93の幅と同じか小さいとフィン93の挿入が不可能となり、大きいとゆるすぎて板材92間にフィン93を密着固定することができず、ろう付けによる密着接合ができなくなるためである。その結果、必要な熱伝導性を得ることのできる程度にこれらを接続することができないという問題があった。

また、この問題を解決するために、ベース部91と板材92とを別体とし、ベース部91に、板材92とフィン93とを同時に接合した場合には、ベース部91と板材92とのろう付け部分において、押出材、ダイカスト材を用いたものよりも熱伝導性が低下してしまうため、充分な冷却性能、および、フィン効率を得ることができないという問題があった。

本発明は、上記の事情に鑑みてなされたもので、所望のフィン効率を維持した状態で、製造しやすいヒートシンクを提供するという目的を達成しようとするものである。

【課題を解決するための手段】
本発明のヒートシンクの製造方法は、所定間隔に所定厚みの複数の歯部を有する櫛形材と、各々の歯部と歯部の間に、所定高さを有しコルゲート加工を施した複数のコルゲートフィンを配設し、ろう付け加工により櫛形材およびコルゲートフィンを一体に接合したヒートシンクの製造方法であって、前記コルゲートフィンを前記歯部と歯部との間で複数分割した構成とし、これらのコルゲートフィンどうしの間に、該コルゲートフィンを歯部に押しつけるスペーサを挿入した状態で加熱処理してこれら櫛形材およびコルゲートフィンをろう付けすることにより上記課題を解決した。
本発明のヒートシンクの製造方法は、前記ろう付けによって前記スペーサが前記コルゲートフィンに接合されることを特徴とする。
また、本発明において、前記櫛形材において、隣り合う前記歯部の先端部分どうしが互いに一体として接続されてなる手段を採用することもできる。

本発明のヒートシンクの製造方法は、前記コルゲートフィンを前記歯部と歯部との間で2分割(複数分割)して、これらのコルゲートフィンどうしの間に、スペーサを挿入することで、該コルゲートフィンを歯部に押しつけた状態で加熱処理した際に、櫛形材とコルゲートフィンとをろう付けにより充分接合することができ、これにより、接合不良をなくして充分な熱伝導を得ることができ、所望のフィン効率を維持することが可能となる。

図1は本発明のヒートシンク構造の1例であり、図2ないし図4は図1の手段であるろう付けヒートシンクの部材を示すものであり、具体的には、本発明のヒートシンクは、図1に示すように、押出材またはダイカスト材の櫛形材10と、コルゲートフィン17と、スペーサ19とからなっている。櫛形材10は、図2に示すように、平板状の歯部12を複数平行状態として一枚のベース部(受熱部)11に垂設した形状とされている。コルゲートフィン17は、図3に示すようにコルゲート加工を施した複数の薄肉のパネルとされ、その幅寸法W2は歯部12,12間隔W1を、この歯部12,12間に設けられるコルゲートフィン17の数で除した値より小さくなるよう設定されている。スペーサ19は、図4に示すように、V字状に折曲した板状とされて、矢印A方向に厚みが膨張するように弾性変形可能なものとされる。

このようなヒートシンクを製造する際には、櫛形材10において、各々の歯部12,12間の間隙14に2つのコルゲートフィン17を挿入し、これらコルゲートフィン17,17間に歯部12と平行状態に板状のスペーサ19を挿入する。
すると、図4に矢印Aの示すようにスペーサ19によりコルゲートフィン17が歯部12に押圧された状態になる。このように組立てられたコアは一体のままろう付け炉内で炉中ろう付けすることにより一体ヒートシンク構造となる。

また、櫛形押出材10が熱伝導性のよいアルミニウムないしはアルミ合金であり、かつ、ベース部11と歯部12とが一体とされているため、ベース部11の表面に熱源を設けて冷却をおこなった場合に、ベース部11から歯部12への良好な熱伝導を維持するとともに安価であり、また、コルゲートフィン17がスペーサ19によって歯部12に押圧されて接触した状態で加熱処理しているので、コルゲートフィン17と歯部12とが充分ろう付けされ、接合不良が発生することを防止できる。これにより、フィン効率のよい、ヒートシンクを提供することができる。

本発明の一体ろう付け構造では、半導体素子などの発熱体をベース部11の外側の平坦部に装着して放熱器として使用するが、発熱体からベース部11へ移動した熱は適当な伝熱面積を有する歯部12の部分に伝達され、さらに歯部12に密着ろう付けされている薄肉のコルゲートフィン17に効率よく伝熱され、最終的にはコルゲートフィン17を通過する空気に熱が逃がされることになる。
なお、本発明の一体ろう付け構造では、ベース部11の厚さ、歯部12の肉厚、フィン17肉厚、フィン17ピッチ、フィン貫通穴、ルーパー切り起こしなど、必要に応じて広い範囲で種々な組み合わせがとりうる。

従来技術では、ヒートシンク70において、空気に熱を伝達するフィン71と、押出形材のフレーム、格子の直径ないしは肉厚は1.0mm以下にし難く、また、ピン、フィンの高さにも制約があり、技術面でも制約がある。また、ヒートシンク80においては、本発明と同様な薄肉フィンを使用可能であるが、ベース部から効率よく熱を伝達する本発明の歯部12に相当する部分が欠けており、またフィン82が自立するタイプであるので、フィン82を高くすることが難しくコンパクトヒートシンクとして以外の適用が難しい。

本発明では、櫛形材10の歯部12の間隔はコルゲートフィン17幅寸法+スペーサ幅寸法よりも僅かに小さく設計することにより、図1に示すように、櫛形押出材10の歯部12と歯部12の間のW1に容易にコルゲートフィン17を挿入することができ、この後、コルゲートフィン17,17の間にスペーサ19を挿入して、スペーサ19の弾性により、コルゲートフィン17の山方向から櫛形押出材10とコルゲートフイン17とを軽く押さえてやれば、歯部12とコルゲートフィン17の密着は完全になる。この状態で加熱処理することにより、フィンと歯部12とを接合不良なしに接合することが可能となる。

ここで、コルゲートフイン17どうしの間に挿入したスペーサ19は、アルミ板またはアルミニウム合金板からなるものとされ、加熱処理によってコルゲートフィン17と接合することができる。この場合には、ベース部11と接触させてベース部11からの熱をコルゲートフィン17に伝達することや、コルゲートフィン17間を通過する冷却空気に対する整流作用を有することができる。

また、本発明において、図6に示すように、櫛形材10において、隣り合う前記歯部12の先端部分どうしが互いに一体として接続されて第2ベース部13が形成されており、これにより、ベース部11およびベース部13の表面および裏面に熱源を配置して、両面冷却をおこなうことができる。

【発明の実施の形態】
以下、本発明に係るヒートシンク製造方法およびヒートシンクの第1実施形態を、図面に基づいて説明する。

図1は本実施形態のヒートシンクを示す正面図(a)および底面図(b)であり、図2ないし図4は図1におけるヒートシンクの部材をそれぞれ示す正面図である。

本実施形態のヒートシンクは、櫛形材10と、コルゲートフィン17と、スペーサ19とを有する構成とされている。

櫛形材10は、図2に示すように、平板状の歯部12を複数平行状態として一枚のベース部(受熱部)11に垂設した形状とされており、これらベース部11と歯部12とは一体とされて押出材またはダイカスト材からなる一体部材とされている。
ベース部(受熱部)11外表面の平坦部には、図示しない熱源(被冷却部)が配置される。この熱源としては、MOSFET(Metal Oxide Silicon Field Effect Transistor),IGBT(Insulated Gate Bipolar Transistor),IPM(Intelligent Power Module)等パワーモジュール(パワーデバイス素子)を適用することができる。
またベース部11の平面視した寸法は、これらパワーモジュールの輪郭寸法とほぼ等しく設定されている。
歯部12,12間の寸法は図2にW1で示すように設定されている。

コルゲートフィン17は、図3に示すように、アルミ板またはアルミニウム合金板をローラ成形やプレス加工等によって波形にするコルゲート加工を施した複数の薄肉のパネルとされ、その幅寸法W2は歯部12,12間隔W1の1/2寸法より小さく設定されている。このコルゲートフィン17は、表面にアルミニウムろう材が厚みとして10%程度設けられたブレージングシートを加熱処理して歯部12にろう付けしたものとされる。コルゲートフィン17表面のろう材としては、Al−Si系合金、他のAl系共晶合金等を適用することができる。

スペーサ19は、図4に示すように、アルミ板またはアルミニウム合金板をV字状に折曲した板状とされて、矢印A方向に厚みが膨張するように弾性変形可能なばね状のものとされる。このスペーサ19は、コルゲートフィン17と同様の材質、構造からなるアルミ板またはアルミニウム合金板とされ、上記の様に表面にはろう材が設けられているか、または、ろう材が設けられていてもよい。
スペーサ19の厚み寸法は、このスペーサ19なしにコルゲートフィン17,17を歯部12,12に接合した場合におけるコルゲートフィン17,17の間隔W4よりも大きく設定される。

このようなコルゲートフィンを製造する際には、櫛形材10において、各々の歯部12,12間の間隙14に2つのコルゲートフィン17,17を挿入し、これらコルゲートフィン17,17間に歯部12と平行状態に板状のスペーサ19を挿入する。すると、図4に矢印Aの示すようにスペーサ19によりコルゲートフィン17が歯部12に押圧された状態になる。
ここで、少なくともコルゲートフイン17は、アルミ板またはアルミニウム合金板からなり歯部12およびスペーサ19に接する表面にAl系ろう材が設けられたものとされ、さらに、スペーサ19の表面にも同様にAl系ろう材が設けられたものとされることができるため、加熱処理によって、歯部12、コルゲートフィン17およびスペーサ19が接合されることになる。
このように組立てられたコアは一体のままろう付け炉内で炉中ろう付けすることにより一体ヒートシンク構造となる。

また、櫛形押出材10が熱伝導性のよいアルミニウムないしはアルミ合金であり、かつ、ベース部11と歯部12とが一体とされているため、ベース部11の表面に熱源を設けて冷却をおこなった場合に、ベース部11から歯部12への良好な熱伝導を維持するとともに、また、コルゲートフィン17がスペーサ19によって歯部12に押圧されて接触した状態で加熱処理しているので、コルゲートフィン17と歯部12とが充分ろう付けされ、接合不良が発生することが防止されている

本実施形態の一体ろう付け構造とされるヒートシンクでは、パワーモジュールなどの発熱体をベース部11の外側の平坦部に装着して放熱器として使用するが、発熱体からベース部11へ移動した熱は、適当な伝熱断面積を有する歯部12の部分に伝達され、さらに歯部12に密着ろう付けされている薄肉のコルゲートフィン17に効率よく伝熱され、最終的にはコルゲートフィン17を通過する空気に熱が逃がされることになる。このとき、アルミからなるスペーサ19を介してもベース部11からコルゲートフィン17に熱が伝わるとともに、このスペーサ19によって、ヒートシンク内における冷却空気の方向を整える整流作用を有することができる。これらにより、冷却空気の流れが安定し、冷却効率を向上することができる。これにより、所望の冷却効率を得ることができるため、ヒートシンクを小型化し、省スペース化を図ることが可能となる。

本実施形態では、櫛形材10の歯部12,12の間隔W1は、2倍のコルゲートフィン17幅寸法W2+スペーサ幅寸法よりも僅かに小さく設定されており、これにより、図1に示すように、櫛形押出材10の歯部12と歯部12の間のW1に容易にコルゲートフィン17を挿入するとともに、この後、コルゲートフィン17,17の間にスペーサ19を挿入して、スペーサ19の弾性により、コルゲートフィン17の山方向から櫛形押出材10とコルゲートフイン17とを軽く押さえてやれば、歯部12とコルゲートフィン17の密着は完全になる。この状態で加熱処理することにより、フィンと歯部12とを接合不良なしに接合することが可能となる。

本実施形態におけるヒートシンクの製造方法においては、図4(a)に示したアルミ製スペーサ19に替えて、例えば、スペーサ19と同様の形状のSUS製のものや、同じく、SUS製で図4(b)に示すように、その厚み方向にテーバ面を有して対向するスペーサ部材21a,21aからなるスペーサ21を用いることができる。
これらSUS製のスペーサ19,21は、その表面にBN(ボロンナイトライド)を塗布しておく。

これにより、櫛形材10の歯部12,12間にコルゲートフィン17,17を挿入し、SUS製のスペーサ19またはスペーサ21を挿入する。スペーサ21においては、歯部12,12間に挿入した後、スペーサ部材21a,21aがそれぞれ図4に示す矢印B方向に移動する。これにより、スペーサ21の厚み寸法が矢印A方向に増大し、上述したスペーサ19と同様に、コルゲートフィン17を歯部12に押圧して密着させることができる。この状態で、加熱処理をおこなう、同様にして、コルゲートフィン17と歯部12とをろう付け接合する。

加熱処理によりろう付けした後、SUSからなるスペーサ19,21を除去する。このとき、SUSとアルミニウムとは反応しないため、SUS製スペーサ19,21は容易に除去できる。また、表面に塗布したBNによりより一層容易に除去することが可能となる。これにより、コルゲートフィン17,17の間に間隙14が存在する構成とする。

また、本実施形態においては、上記の第1実施形態と同様の効果を奏することができるとともに、さらに、コルゲートフィン17,17間に、図5に示すように、間隙14が存在し、この間隙14は、放熱器として使用する場合の空気の通路として利用することができ、この場合、コルゲートフィン17の間における空気の流速に比べ、間隙14内部の空気の流速が早いため、コルゲートフィン17間にある暖まった空気が間隙14側に吸い出される、いわゆるエジェクト効果によって、より一層の冷却効果を有することができる。

【発明の効果】
本発明のヒートシンク製造方法およびヒートシンクによれば、前記コルゲートフィンを前記歯部と歯部との間で2分割して、これらのコルゲートフィンどうしの間に、スペーサを挿入することで、該コルゲートフィンを歯部に押しつけた状態で加熱処理した際に、櫛形材とコルゲートフィンとをろう付けにより充分接合することができ、これにより、接合不良をなくして充分な熱伝導を得ることができ、所望のフィン効率を維持することが可能となるという効果を奏する。
